Description
本発明は、積層フィルムに関する。
近年のトランジスタやダイオード等の小型化に伴い、フィルムコンデンサ等のコンデンサにも小型化が求められているが、コンデンサの静電容量は電極面積に比例するため、静電容量を低下させずに小型化することは容易ではない。
フィルムコンデンサを小型化するための方法としては、誘電体の誘電率を大きくする方法、誘電体の厚さを薄くする方法が挙げられる。
例えば、特許文献1には、導電性薄膜上に誘電性有機物質の溶融液、溶液等を塗布して誘電性微薄膜を形成し、得られた2枚以上の積層体を導電性薄膜と誘電性微薄膜とが交互になるように重ね合わせて巻回することを特徴とする巻回型コンデンサの製造方法が記載されている。
また、特許文献2には、有機高分子組成物から成る可撓性フィルムを基材とし、その片面もしくは両面に金属薄膜から成る電極層が積層され、さらに、その電極層の片面もしくは両面に、高誘電体薄膜から成る誘電体層が積層された構成を持つ積層フィルムが記載されている。
本発明は、静電容量を大きくすることができる積層フィルムを提供することを目的とする。
本発明は、第一電極層、樹脂基材、第二電極層及び誘電体層がこの順に積層された積層フィルムであって、前記誘電体層が、フッ化ビニリデン/テトラフルオロエチレン共重合体(A)を含み、前記共重合体(A)は、フッ化ビニリデン/テトラフルオロエチレンがモル比で97/3~60/40であることを特徴とする積層フィルムである。
上記共重合体(A)は、フッ化ビニリデン/テトラフルオロエチレンがモル比で95/5~75/25であることが好ましい。
上記誘電体層は、厚みが0.1~12μmであることが好ましい。
上記樹脂基材は、ポリオレフィン、ポリエステル、ポリカーボネート、ポリイミド、ポリスルホン、及び、ポリフェニルスルホンからなる群より選択される少なくとも1種の樹脂フィルムであることが好ましい。
上記樹脂基材は、厚みが0.5~15.0μmであることが好ましい。
本発明はまた、上述の積層フィルムを備えるフィルムコンデンサでもある。
本発明の積層フィルムは、上記構成を有することにより静電容量を大きくすることができる。
本発明の積層フィルムは、第一電極層、樹脂基材、第二電極層及び誘電体層がこの順に積層された積層フィルムであって、上記誘電体層が、フッ化ビニリデン(VdF)/テトラフルオロエチレン(TFE)共重合体(A)を含み、上記共重合体(A)は、VdF/TFEがモル比で97~60/3~40である。
本発明の積層フィルムは、上記の積層構造を有し、上記誘電体層が特定のVdF/TFE共重合体(A)を含む層であるため誘電体層の比誘電率が高く、静電容量を大きくすることができる。

第一電極層及び第二電極層の材料としては、特に限定されず、通常、アルミニウム、亜鉛、金、白金、銅などの導電性金属が用いられる。第一電極層及び第二電極層は、金属箔であってもよいし、蒸着金属被膜であってもよい。
本発明においては、金属箔と蒸着金属被膜のいずれを使用してもよいし、両者を併用してもよい。電極層を薄くでき、その結果、体積に対して静電容量を大きくできる点、誘電体との密着性に優れる点、厚さのバラつきが小さい点などから、通常は、蒸着金属被膜が好ましい。
蒸着金属被膜は、一層のものに限らず、たとえば耐湿性を持たせるためにアルミニウム層にさらに半導体の酸化アルミニウム層を形成して電極層とする方法(たとえば特開平2-250306号公報など)など、必要に応じて多層にしてもよい。蒸着金属被膜の厚さも特に限定されないが、好ましくは100~2000オングストローム、より好ましくは200~1000オングストロームの範囲とする。蒸着金属被膜の厚さがこの範囲であると、電気伝導性とフィルムの耐電圧向上の両立のため好適である。
電極層として蒸着金属被膜を用いる場合、被膜の形成方法は特に限定されず、たとえば真空蒸着法、プラズマ法、スパッタリング法、イオンプレーティング法などを採用することができる。生産性の観点から、真空蒸着法、プラズマ法、スパッタリング法が好ましい。
蒸着金属被膜は、一層のものに限らず、たとえば耐湿性を持たせるためにアルミニウム層にさらに半導体の酸化アルミニウム層を形成して電極層とする方法(たとえば特開平2-250306号公報など)など、必要に応じて多層にしてもよい。蒸着金属被膜の厚さも特に限定されないが、好ましくは100~2000オングストローム、より好ましくは200~1000オングストロームの範囲とする。蒸着金属被膜の厚さがこの範囲であると、電気伝導性とフィルムの耐電圧向上の両立のため好適である。
電極層として蒸着金属被膜を用いる場合、被膜の形成方法は特に限定されず、たとえば真空蒸着法、プラズマ法、スパッタリング法、イオンプレーティング法などを採用することができる。生産性の観点から、真空蒸着法、プラズマ法、スパッタリング法が好ましい。
第一電極層及び/又は第二電極層として金属箔を用いる場合も、金属箔の厚さは特に限定されないが、通常は、0.1~100μm、好ましくは1~50μm、より好ましくは3~15μmの範囲である。
樹脂基材上に上記電極層を形成する場合、あらかじめ樹脂基材表面に、コロナ処理、プラズマ処理など、接着性向上のための処理を施しておくこともできる。
本発明の積層フィルムは、樹脂基材を有するものである。
本発明の積層フィルムは、上記共重合体(A)を含む誘電体層を有するため静電容量が大きい。しかしながら、上記共重合体(A)を単独で使用するだけでは充分な強度の積層フィルムが得られない。本発明の積層フィルムは、樹脂基材と誘電体層とを併用するものであるため、静電容量を大きくすることができ、更に強度にも優れる。
本発明の積層フィルムは、上記共重合体(A)を含む誘電体層を有するため静電容量が大きい。しかしながら、上記共重合体(A)を単独で使用するだけでは充分な強度の積層フィルムが得られない。本発明の積層フィルムは、樹脂基材と誘電体層とを併用するものであるため、静電容量を大きくすることができ、更に強度にも優れる。
樹脂基材は、ポリプロピレン、ポリエチレン等のポリオレフィン、ポリカーボネート、ポリエチレンテレフタレート、ポリエチレンナフタレート、ポリスルホン、ポリエーテルスルホン、ポリフェニルスルホン、ポリスチレン、ポリフッ化エチレン等のフィルムであってもよいし、ポリイミド系、ポリアミドイミド系、ポリエーテルケトン、ポリアリレート、ポリ塩化ビニル等のフィルムであってもよい。
樹脂基材は、中でも、高い強度の積層フィルムが得られることから、ポリオレフィン、ポリエステル、ポリカーボネート、ポリイミド、ポリスルホン、及びポリフェニルスルホンからなる群より選択される少なくとも1種の樹脂フィルムが好ましく、ポリオレフィン及びポリエステルからなる群より選択される少なくとも1種の樹脂フィルムがより好ましい。
樹脂基材は、中でも、高い強度の積層フィルムが得られることから、ポリオレフィン、ポリエステル、ポリカーボネート、ポリイミド、ポリスルホン、及びポリフェニルスルホンからなる群より選択される少なくとも1種の樹脂フィルムが好ましく、ポリオレフィン及びポリエステルからなる群より選択される少なくとも1種の樹脂フィルムがより好ましい。
樹脂基材の厚みは、例えば、0.5~15.0μmであることが好ましく、1.0~14.0μmであることがより好ましく、1.2~12.0μmであることが更に好ましい。
本発明の積層フィルムが車載用のフィルムコンデンサに使用されるものである場合、樹脂基材の厚みは、1.5~4.0μmであることが好ましい。
また、本発明の積層フィルムが、高電圧(例えば900V以上)で使用される産業用のフィルムコンデンサに使用されるものである場合、樹脂基材の厚みは、4.0~12.0μmであることが好ましい。
本発明の積層フィルムが車載用のフィルムコンデンサに使用されるものである場合、樹脂基材の厚みは、1.5~4.0μmであることが好ましい。
また、本発明の積層フィルムが、高電圧(例えば900V以上)で使用される産業用のフィルムコンデンサに使用されるものである場合、樹脂基材の厚みは、4.0~12.0μmであることが好ましい。
樹脂基材は、比誘電率(1kHz、30℃)が、2~4であることが好ましく、2~3.5であることがより好ましい。
樹脂基材の比誘電率は、LCRメーターを用いて静電容量(C)を測定し、静電容量、電極面積(S)、基材の厚み(d)から、式C=ε×ε0×S/d(ε0は真空の誘電率)で算出した値である。

本発明の積層フィルムは、上記誘電体層が、フッ化ビニリデン(VdF)/テトラフルオロエチレン(TFE)共重合体(A)を含む層であり、前記共重合体(A)は、VdF/TFEがモル比で97~60/3~40である。
上記誘電体層が、特定の組成を有するVdF/TFE共重合体(A)を含む層であることによって、誘電体層の比誘電率が高くなり、静電容量を大きくすることができる積層フィルムが得られる。

VdF/TFE共重合体(A)は、VdF及びTFEと共重合可能な単量体に基づく重合単位を有してもよい。
VdF/TFE共重合体(A)は、VdF及びTFEに基づく重合単位の合計が全重合単位100モル%に対して60~100モル%であり、VdF及びTFEと共重合可能な単量体に基づく重合単位は0~40モル%であることが好ましい。より好ましくは、VdF及びTFEに基づく重合単位の合計が全重合単位100モル%に対して80~100モル%であり、VdF及びTFEと共重合可能な単量体に基づく重合単位は0~20モル%である。
VdF及びTFEと共重合可能な単量体としては、テトラフルオロエチレン(TFE)、クロロトリフルオロエチレン(CTFE)、トリフルオロエチレン(TrFE)、モノフルオロエチレン、ヘキサフルオロプロピレン(HFP)、およびパーフルオロ(アルキルビニルエーテル)(PAVE)などの含フッ素オレフィン類;含フッ素アクリレート;および官能基を有する含フッ素単量体が挙げられる。なかでも、溶剤溶解性が良好な点から、好ましい例として、TFE、CTFE、TrFEおよびHFPが挙げられる。
VdF/TFE共重合体(A)は、VdF及びTFEに基づく重合単位の合計が全重合単位100モル%に対して60~100モル%であり、VdF及びTFEと共重合可能な単量体に基づく重合単位は0~40モル%であることが好ましい。より好ましくは、VdF及びTFEに基づく重合単位の合計が全重合単位100モル%に対して80~100モル%であり、VdF及びTFEと共重合可能な単量体に基づく重合単位は0~20モル%である。
VdF及びTFEと共重合可能な単量体としては、テトラフルオロエチレン(TFE)、クロロトリフルオロエチレン(CTFE)、トリフルオロエチレン(TrFE)、モノフルオロエチレン、ヘキサフルオロプロピレン(HFP)、およびパーフルオロ(アルキルビニルエーテル)(PAVE)などの含フッ素オレフィン類;含フッ素アクリレート;および官能基を有する含フッ素単量体が挙げられる。なかでも、溶剤溶解性が良好な点から、好ましい例として、TFE、CTFE、TrFEおよびHFPが挙げられる。
上記共重合体(A)は、VdF/TFEがモル比で97/3~60/40である。VdF/TFEがモル比で97/3~60/40であることによって、本発明の積層フィルムは誘電体層の比誘電率が高くなり、静電容量を大きくすることができる。更に、誘電正接を低くすることもできる。また、後述する新規なキャスト法を用いることにより、β型の結晶構造の割合を大きくすることができる。
VdF/TFEのモル比が60/40未満であると、誘電体層の比誘電率が低くなる傾向がある。VdF/TFEのモル比が97/3を超えると、共重合体(A)のβ型の結晶構造の割合を50%以上とすることができない。
誘電率と結晶系の観点から、VdF/TFEはモル比で95/5~75/25であることがより好ましい。
VdF/TFEのモル比が60/40未満であると、誘電体層の比誘電率が低くなる傾向がある。VdF/TFEのモル比が97/3を超えると、共重合体(A)のβ型の結晶構造の割合を50%以上とすることができない。
誘電率と結晶系の観点から、VdF/TFEはモル比で95/5~75/25であることがより好ましい。
上記誘電体層は、α型の結晶構造とβ型の結晶構造とから構成され、β型の結晶構造が50%以上であることが好ましい。
β型の結晶構造が50%以上であることによって、本発明の積層フィルムは、高電圧を長時間印加してもフッ化ビニリデン系樹脂の特徴である高誘電性が損なわれず、更に静電容量が大きく、誘電正接も低くなる。また、優れた絶縁性をも有する。
β型の結晶構造は70%以上であることがより好ましく、80%以上であることが更に好ましく、β型の結晶構造は100%であってもよい。
β型の結晶構造の比率は、フーリエ変換赤外分光光度計(FT-IR)を用いて、β型結晶由来の吸収ピーク(839cm-1)の吸光度とα型結晶由来の吸収ピーク(763cm-1)の吸光度の比率から求めた値である。
β型の結晶構造の比率は、FT-IR測定の結果と下記式により計算して求めることができる。

β型の結晶構造が50%以上であることによって、本発明の積層フィルムは、高電圧を長時間印加してもフッ化ビニリデン系樹脂の特徴である高誘電性が損なわれず、更に静電容量が大きく、誘電正接も低くなる。また、優れた絶縁性をも有する。
β型の結晶構造は70%以上であることがより好ましく、80%以上であることが更に好ましく、β型の結晶構造は100%であってもよい。
β型の結晶構造の比率は、フーリエ変換赤外分光光度計(FT-IR)を用いて、β型結晶由来の吸収ピーク(839cm-1)の吸光度とα型結晶由来の吸収ピーク(763cm-1)の吸光度の比率から求めた値である。
β型の結晶構造の比率は、FT-IR測定の結果と下記式により計算して求めることができる。

VdF/TFE共重合体(A)は、融点が100~165℃であることが好ましい。より好ましくは、110~160℃であり、更に好ましくは115~155℃である。

上記誘電体層は、更に、無機酸化物粒子(B)を含むことが好ましい。無機酸化物粒子(B)を含有することによって、本発明の積層フィルムは、高い誘電率を有する。また、高い誘電率を維持したまま、体積抵抗率を大幅に向上させることができる。
上記無機酸化物粒子(B)は、以下の無機酸化物粒子の少なくとも1種であることが好ましい。
(B1)周期表の2族、3族、4族、12族または13族の金属元素の無機酸化物粒子、またはこれらの無機酸化物複合粒子:
上記金属元素としては、Be、Mg、Ca、Sr、Ba、Y、Ti、Zr、Zn、Alなどがあげられ、特に、Al、Mg、Y、Znの酸化物が汎用で安価であり、また体積抵抗率が高い点から好ましい。
具体的には、Al2O3、MgO、ZrO2、Y2O3、BeOおよびMgO・Al2O3よりなる群から選ばれる少なくとも1種の粒子が、体積抵抗率が高い点から好ましい。
なかでも、結晶構造がγ型のAl2O3が、比表面積が大きく、VdF/TFE共重合体(A)への分散性が良好な点からより好ましい。
上記金属元素としては、Be、Mg、Ca、Sr、Ba、Y、Ti、Zr、Zn、Alなどがあげられ、特に、Al、Mg、Y、Znの酸化物が汎用で安価であり、また体積抵抗率が高い点から好ましい。
具体的には、Al2O3、MgO、ZrO2、Y2O3、BeOおよびMgO・Al2O3よりなる群から選ばれる少なくとも1種の粒子が、体積抵抗率が高い点から好ましい。
なかでも、結晶構造がγ型のAl2O3が、比表面積が大きく、VdF/TFE共重合体(A)への分散性が良好な点からより好ましい。

(B3)周期表の2族、3族、4族、12族または13族の金属元素の酸化物と酸化ケイ素との無機酸化物複合粒子:
無機酸化物粒子(B1)と酸化ケイ素との複合体粒子であり、具体的には、3A12O3・2SiO2、2MgO・SiO2、ZrO2・SiO2およびMgO・SiO2よりなる群から選ばれる少なくとも1種の粒子があげられる。

例えば、汎用で安価な1種類の金属の酸化物粒子(B1)、特にAl2O3やMgOなどを使用すると、体積抵抗率の向上を図ることができる。これら1種類の金属の酸化物粒子(B1)の比誘電率(1kHz、25℃)は、通常100未満、さらには10以下である。

無機酸化物粒子(B)としては、誘電率を向上させる目的で強誘電性(比誘電率(1kHz、25℃)が100以上)の金属酸化物粒子(例えば、(B2)~(B3))を用いてもよい。
強誘電性の金属酸化物粒子(B2)~(B3)を構成する無機材料としては、複合金属酸化物、その複合体、固溶体、ゾルゲル体などが例示できるが、これらのみに限定されるものではない。

上記誘電体層は、共重合体(A)100質量部に対し、無機酸化物粒子(B)を0.01~300質量部含有するものであることが好ましい。より好ましくは、0.1~250質量部であり、更に好ましくは、1~250質量部である。
無機酸化物粒子(B)の含有量が多すぎると、無機酸化物粒子(B)を共重合体(A)中に均一に分散させることが難しくなるおそれがあり、また、電気絶縁性(耐電圧)が低下するおそれもある。

無機酸化物粒子(B)の平均一次粒子径は小さい方が好ましく、特に1μm以下のいわゆるナノ粒子が好ましい。このような無機酸化物ナノ粒子が均一分散することにより、少量の配合でフィルムの電気絶縁性を大幅に向上させることができる。好ましい平均一次粒子径は300nm以下、さらには200nm以下、特に100nm以下である。下限は特に限定されないが、製造の困難性や均一分散の困難性、価格の面から、10nm以上が好ましく、より好ましくは20nm以上、更に好ましくは50nm以上である。
無機酸化物粒子の平均一次粒子径は、レーザー回折・散乱式粒度分布測定装置(商品名:LA-920、堀場製作所社製)を用いて算出した値である。

(その他の成分)
上記誘電体層は、所望により、他の補強用フィラーや親和性向上剤などの、その他の成分を含有してもよい。

補強用フィラーは機械的特性(引張強度、硬度など)を付与するために添加される成分であって、上記の無機酸化物粒子(B)以外の粒子または繊維であり、たとえば炭化ケイ素、窒化ケイ素、硼素化合物の粒子または繊維があげられる。なお、シリカ(酸化ケイ素)は、加工改良剤や補強用フィラーとして配合してもよいが、絶縁性向上効果の点からは、熱伝導率が低く、特に高温で体積抵抗率が大きく低下するため、上記無機酸化物粒子(B)よりも劣る。
親和性向上剤は、無機酸化物粒子(B)と共重合体(A)との間の親和性を高め、無機酸化物粒子(B)を共重合体(A)に均一に分散させ、無機酸化物粒子(B)と共重合体(A)を誘電体層中でしっかり結合させ、ボイドの発生を抑制し、および比誘電率を高めることができる。
親和性向上剤としては、カップリング剤、界面活性剤、またはエポキシ基含有化合物が有効である。
親和性向上剤としての「カップリング剤」の例としては、有機チタン化合物、有機シラン化合物、有機ジルコニウム化合物、有機アルミニウム化合物、および有機リン化合物が挙げられる。
有機チタン化合物の例としては、アルコキシチタニウム、チタニウムキレート、およびチタニウムアシレートなどのカップリング剤が挙げられ、なかでも、無機酸化物粒子(B)との親和性が良好な点から、好ましい例として、アルコキシチタニウム、およびチタニウムキレートが挙げられる。
その具体例としては、テトライソプロピルチタネート、チタニウムイソプロポキシオクチレングリコレート、ジイソプロポキシ・ビス(アセチルアセトナト)チタン、ジイソプロポキシチタンジイソステアレート、テトライソプロピルビス(ジオクチルフォスファイト)チタネート、およびイソプロピルトリ(n-アミノエチル-アミノエチル)チタネート、テトラ(2,2-ジアリルオキシメチル-1-ブチル)ビス(ジ-トリデシル)ホスファイトチタネートが挙げられる。
有機シラン化合物は、高分子型であっても、低分子型であってもよく、その例として、モノアルコキシシラン、ジアルコキシシラン、トリアルコキシシラン、およびテトラアルコキシシランなどのアルコキシシランが挙げられる。また、ビニルシラン、エポキシシラン、アミノシラン、メタクロキシシラン、およびメルカプトシランなども好適に使用できる。
アルコキシシランを用いる場合、加水分解により、表面処理の効果である体積抵抗率の一層の向上(電気絶縁性の向上)を図ることができる。
有機ジルコニウム化合物の例としては、アルコキシジルコニウム、およびジルコニウムキレートが挙げられる。
有機アルミニウム化合物の例としては、アルコキシアルミニウム、およびアルミニウムキレートが挙げられる。
有機リン化合物の例としては、亜リン酸エステル、リン酸エステル、およびリン酸キレートが挙げられる。
親和性向上剤としての「界面活性剤」は、高分子型であっても、低分子型であってもよく、その例としては、非イオン性界面活性剤、アニオン性界面活性剤、およびカチオン性界面活性剤が挙げられる。なかでも、熱安定性が良好な点から、高分子型の界面活性剤が好ましい。
非イオン性界面活性剤の例としては、ポリエーテル誘導体、ポリビニルピロリドン誘導体、およびアルコール誘導体が挙げられ、なかでも、無機酸化物粒子(B)との親和性が良好な点から、ポリエーテル誘導体が好ましい。
アニオン性界面活性剤との例としては、スルホン酸、およびカルボン酸、およびそれらの塩を含有するポリマーなどが挙げられ、なかでも、共重合体(A)との親和性が良好な点から、好ましい例として、アクリル酸誘導体系ポリマー、メタクリル酸誘導体系ポリマーが挙げられる。
カチオン性界面活性剤の例としては、アミン系化合物、およびイミダゾリンなどの含窒素系複合環を有する化合物、およびそのハロゲン化塩が挙げられる。
親和性向上剤としての「エポキシ基含有化合物」は、低分子量化合物であっても、高分子量化合物であってもよく、その例としては、エポキシ化合物、およびグリシジル化合物が挙げられる。なかでも、共重合体(A)との親和性が特に良好な点から、エポキシ基を1個有する低分子量の化合物が好ましい。
エポキシ基含有化合物の好ましい例としては、特に共重合体(A)との親和性に優れている点から、式:
(式中、Rは、水素原子、メチル基、酸素原子又は窒素原子を介在してもよい炭素数2~10の炭化水素基、若しくは、置換されていてもよい芳香環基を表す。lは0または1を表し、mは0または1を表し、nは0~10の整数を表す。)で示される化合物が挙げられる。
その具体例としては、
などの、ケトン基、またはエステル基を有する化合物が挙げられる。
親和性向上剤は、本発明の効果が失われない範囲内の量で使用できるが、具体的には、均一な分散、および得られる誘電体層の比誘電率が高い点から、その量は、無機酸化物粒子(B)100質量部に対して、好ましくは0.01~30質量部、より好ましくは0.1~25質量部、更に好ましくは1~20質量部である。
上記誘電体層は、本発明の効果が失われない範囲内で、他の添加剤を含有してもよい。
高い静電容量、低い誘電正接、優れた強度を両立させる点から、本発明の積層フィルムは、誘電体層が占める割合が5~70体積%であることが好ましく、10~60体積%であることがより好ましく、20~55体積%であることが更に好ましい。
また、本発明の積層フィルムは、誘電体層の厚みが0.1~12μmであることが好ましく、0.1~8μmであることがより好ましく、0.1~4μmであることが更に好ましい。
また、本発明の積層フィルムは、誘電体層の厚みが0.1~12μmであることが好ましく、0.1~8μmであることがより好ましく、0.1~4μmであることが更に好ましい。
(製造方法)
本発明の積層フィルムは、樹脂基材上に、第一電極層及び第二電極層を形成する工程、及び、第二電極層上に誘電体層を形成する工程、を含む製造方法による製造することができる。

樹脂基材上に、第一電極層及び第二電極層を形成する方法としては、金属箔を樹脂基材に貼り付ける方法、真空蒸着法、スパッタリング法、イオンプレーティング法などにより蒸着金属被膜を形成する方法等が挙げられる。
第二電極層上に誘電体層を形成する方法は、例えば、キャスト法のような公知のフィルム形成方法が挙げられる。
キャスト法による製造方法としては、例えば、
(1)共重合体(A)、および所望により、無機酸化物粒子(B)、親和性向上剤を溶媒中に溶解または分散させて液状組成物を調製する工程、および、
(2)液状組成物を基材上に塗布し、および乾燥させてフィルムを形成する工程、
を含む方法が挙げられる。

ところで、VdF/TFE共重合体は、VdFの比率が小さく、TFEの比率が大きいと、得られるフィルムが自ずとβ型の結晶構造を取る。しかし、VdFの比率を高めると、α型の結晶構造をとりやすい。
本発明者らは、極めて限定された条件の下で実施するキャスト法により誘電体層を形成すると、VdFの比率が大きいVdF/TFE共重合体を材料とした場合でも、β型の結晶構造を多く含む誘電体層を形成することができることを見出した。
そして、以下の新規なキャスト法により、VdF/TFE共重合体(A)のVdF/TFEがモル比で95/5~75/25というVdFの比率が大きい場合であっても、VdF/TFE共重合体(A)がα型の結晶構造とβ型の結晶構造とから構成され、β型の結晶構造が50%以上である誘電体層を形成することができる。
本発明者らは、極めて限定された条件の下で実施するキャスト法により誘電体層を形成すると、VdFの比率が大きいVdF/TFE共重合体を材料とした場合でも、β型の結晶構造を多く含む誘電体層を形成することができることを見出した。
そして、以下の新規なキャスト法により、VdF/TFE共重合体(A)のVdF/TFEがモル比で95/5~75/25というVdFの比率が大きい場合であっても、VdF/TFE共重合体(A)がα型の結晶構造とβ型の結晶構造とから構成され、β型の結晶構造が50%以上である誘電体層を形成することができる。
上記キャスト法による製造方法において、上記溶媒としては、共重合体(A)を溶解または均一に分散し得る任意の溶媒を使用できるが、特に、極性有機溶媒が好ましい。極性有機溶媒の好ましい例としては、ケトン系溶剤、エステル系溶媒、カーボネート系溶媒、環状エーテル系溶媒、およびアミド系溶剤が挙げられ、その好ましい具体例としては、メチルエチルケトン、メチルイソブチルケトン(MIBK)、アセトン、ジエチルケトン、ジプロピルケトン、酢酸エチル、酢酸メチル、酢酸プロピル、酢酸ブチル、乳酸エチル、ジメチルカーボネート、ジエチルカーボネート、ジプロピルカーボネート、メチルエチルカーボネート、テトラヒドロフラン、メチルテトラヒドロフラン、ジオキサン、ジメチルホルムアミド(DMF)、およびジメチルアセトアミドが挙げられる。
上記キャスト法による製造方法において、液状組成物を基材上に塗布する方法としては、例えば、ナイフコーティング法、キャストコーティング法、ロールコーティング法、グラビアコーティング法、ダイコーティング法、ブレードコーティング法、ロッドコーティング法、またはエアドクタコーティング法などを使用できるが、なかでも、操作性が容易な点、膜厚のバラツキが少ない点、生産性に優れる点から、ロールコーティング法、グラビアコーティング法、ダイコーティング法、またはキャストコーティング法が好ましい。
このようなコーティング法を採用した場合、非常に薄い膜厚の誘電体層を得ることができる。

上記キャスト法による製造方法において、乾燥温度は共重合体の融点付近の温度であることが好ましく、これによりβ型の結晶構造が50%以上である共重合体(A)を含む誘電体層を形成し、本発明の積層フィルムを製造することができる。より好ましくは、共重合体(A)の融点±30℃程度の温度である。更に好ましくは融点を超える温度である。
乾燥温度として具体的には、例えば、150℃±30℃程度が好ましい。

上記キャスト法による製造方法において、乾燥時間は、0.75~4/3分であることが好ましく、1~4/3分であることがより好ましい。乾燥時間が上記範囲であることによって、共重合体(A)におけるβ型の結晶構造の割合を高くすることができる。
上記乾燥は、乾燥炉の中を通過させることにより行うことができ、例えば、合計の長さが10mの乾燥炉(例えば、2m×5個)を用いる場合、7.5~10m/分の速度で乾燥炉を通過させることによって行うことができる。

上記キャスト法による製造方法は、クリーンルームで行うことが好ましく、FED-STD-209D(米国連邦規格)でクラス1000以下(例えば、クラス500、クラス100、クラス10、クラス1等)のクリーンルームで行うことがより好ましい。
本発明の積層フィルムは、誘電体層の比誘電率が高く、静電容量を大きくすることができ、更に、強度にも優れるので、例えば、フィルムコンデンサ用の誘電体フィルムとして好適に使用可能である。
本発明はまた、上記積層フィルムを備えるフィルムコンデンサでもある。
フィルムコンデンサの構造としては、たとえば、上記積層フィルムが積層された積層型(特開昭63一181411号公報など)や、上記積層フィルムを巻き込んだ巻回型(誘電体フィルム上に電極が連続して積層されていない特開昭60一262414号公報などに開示されたものや、誘電体フィルム上に電極が連続して積層されている特開平3-286514号公報などに開示されたものなど)などがあげられる。
構造が単純で、製造も比較的容易な、誘電体フィルム上に電極層が連続して積層されている巻回型フィルムコンデンサの場合は、一般的には片面に電極を積層した高誘電体フィルムを電極同士が接触しないように2枚重ねて巻き込んで、必要に応じて、巻き込んだ後に、ほぐれないように固定して製造される。
フィルムコンデンサの構造としては、たとえば、上記積層フィルムが積層された積層型(特開昭63一181411号公報など)や、上記積層フィルムを巻き込んだ巻回型(誘電体フィルム上に電極が連続して積層されていない特開昭60一262414号公報などに開示されたものや、誘電体フィルム上に電極が連続して積層されている特開平3-286514号公報などに開示されたものなど)などがあげられる。

本明細書で使用している特性値は、つぎの方法で測定したものである。
(膜厚)
デジタル測長機(ニコン社製のMF-1001)を用いて、フィルムの厚さを測定した。

(誘電正接および比誘電率)
フィルムを真空中で両面にアルミニウムを蒸着しサンプルとした。このサンプルをLCRメーター(ZM2353、エヌエフ回路設計ブロック社製)にて、ドライエアー雰囲気下、30℃にて、周波数1kHzでの静電容量と誘電正接を測定した。膜厚と静電容量から比誘電率を算出した。

合成例1(VdF/TFE共重合体(a1)の製造)
内容積4Lのオートクレーブに純水1.3kgを投入し、充分に窒素置換を行った後、オクタフルオロシクロブタン1.3gを仕込み、系内を37℃、攪拌速度580rpmに保った。その後、テトラフルオロエチレン(TFE)/1,1-ジフルオロエチレン(フッ化ビニリデン:VdF)=7/93モル%の混合ガス200g、酢酸エチル1gを仕込み、その後にジ-n-プロピルパーオキシジカーボネートの50質量%メタノール溶液を1g添加して重合を開始した。重合の進行と共に系内圧力が低下するので、テトラフルオロエチレン/1,1-ジフルオロエチレン=7/93モル%の混合ガスを連続して供給し、系内圧力を1.3MPaGに保った。20時間、攪拌を継続した。そして、放圧して大気圧に戻した後、反応生成物を水洗、乾燥して、フッ素重合体の白色粉末130gを得た。

実施例1
2Lタンク中にメチルエチルケトン(MEK)(キシダ化学株式会社製)560質量部とN-メチル-2ピロリドン(NMP)(日本リファイン株式会社製)240質量部、合成例1で得られたVdF/TFE共重合体(a1)(VdF/TFE=93/7mol%、融点150℃)を200質量部入れ、攪拌機で攪拌し、20w/w%濃度のフッ素樹脂溶液を得た。
2Lタンク中にメチルエチルケトン(MEK)(キシダ化学株式会社製)560質量部とN-メチル-2ピロリドン(NMP)(日本リファイン株式会社製)240質量部、合成例1で得られたVdF/TFE共重合体(a1)(VdF/TFE=93/7mol%、融点150℃)を200質量部入れ、攪拌機で攪拌し、20w/w%濃度のフッ素樹脂溶液を得た。
このフッ素樹脂溶液を、クラス1000のクリーンルームにて、グラビアコーターを用いて、両面蒸着処理を施した3μm厚のポリプロピレン(PP)フィルム上にキャストし、80℃-120℃-175℃-175℃-175℃の乾燥炉(各2m、計10m)に、速さ7.5m/分、1.3分間の条件で通過させて乾燥させることにより、PP蒸着フィルム上にフッ素樹脂層が形成された積層フィルムを得た。積層フィルムの膜厚は4.5μmであった。
また上記の乾燥条件でフィルムを作成することで、β型の結晶構造の割合が100%のVdF/TFE=93/7mol%のフッ素樹脂層(VdF/TFE共重合体層)を形成することが出来た。
また上記の乾燥条件でフィルムを作成することで、β型の結晶構造の割合が100%のVdF/TFE=93/7mol%のフッ素樹脂層(VdF/TFE共重合体層)を形成することが出来た。
実施例2
実施例1と同様にして、20w/w%濃度のフッ素樹脂溶液を作製し、PPフィルム上にキャストし、膜厚6.1μmの積層フィルムを得た。
フッ素樹脂層において、β型の結晶構造の割合は100%であった。

フッ素樹脂層において、β型の結晶構造の割合は100%であった。

フッ素樹脂層において、β型の結晶構造の割合は100%であった。

- 第一電極層、樹脂基材、第二電極層及び誘電体層がこの順に積層された積層フィルムであって、
前記誘電体層が、フッ化ビニリデン/テトラフルオロエチレン共重合体(A)を含み、
前記共重合体(A)は、フッ化ビニリデン/テトラフルオロエチレンがモル比で97/3~60/40である

- 樹脂基材は、ポリオレフィン、ポリエステル、ポリカーボネート、ポリイミド、ポリスルホン、及び、ポリフェニルスルホンからなる群より選択される少なくとも1種の樹脂フィルムである請求項1、2又は3記載の積層フィルム。
- 樹脂基材は、厚みが0.5~15.0μmである請求項1、2、3又は4記載の積層フィルム。
- 請求項1、2、3、4又は5記載の積層フィルムを備えるフィルムコンデンサ。
