Abstract
Description
車両用灯具は、一般的に、前方が開口したランプボディ、その前方開口部を閉塞して取り付けられた前面カバー、エクステンション、リフレクタ、光源、電装部品等を有するものである。このような車両用灯具の総重量を軽量化するには、一般的に樹脂材料で形成されかつ車両用灯具の総重量に対して比較的高い比率を占めるランプボディの軽量化が有効であると考えられる。
このことから、樹脂材料から形成される樹脂成形体において、その強度を保ちながら、軽量化を目指す場合には、フィラーとしては比重のより小さいものを使用することが有効と考えられる。
そして特許文献1には、ポリプロピレンと植物繊維を含む樹脂組成物で成型体を得る技術が開示されている。
これらの事情に鑑み、本発明は、ベース樹脂と植物繊維とを含有する樹脂組成物から形成されたランプボディを用いた車両用灯具において、該ランプボディの成形に用いる金型を腐食させることなく、また、該ランプボディを用いて灯具とした場合に、その使用中に前面カバーの灯室内側に曇りや外観不良の発生がないものを提供しようとするものである。
即ち、本発明は以下の通りである。
該ランプボディがベース樹脂と植物繊維と酸捕捉剤とを含有する樹脂組成物から形成されたものである車両用灯具。
(2)前記酸捕捉剤が、酸化カルシウムである前記(1)記載の車両用灯具。
(3)前記ランプボディ中の前記酸捕捉剤の含有量が、0.1~5質量%である前記(1)または(2)記載の車両用灯具。
(5)前記植物繊維が、パルプ、ジュート麻、マニラ麻、サイザル麻、ガンピ、ミツマタ、コウゾ、スギ、タケ、カカオ、ケナフ、バナナ、パイナップル、サトウキビ、ココヤシ、トウモロコシ、バガス、ヤシ、ヨシ、エスパルト、サバイグラス、シュロ、バショウ、マツ、クワ、リュウゼツラン、ムギ、イネ、ヒノキ、セルロースナノファイバー及びセルロースファイバーから選ばれる少なくともいずれかである前記(1)~(4)のいずれか記載の車両用灯具。
また、植物繊維を構成する主な成分は、セルロース(多糖類ポリマーで、天然繊維)、リグニン(天然の接着剤)及びヘミセルロース(セルロースの低分子物)である。この中でも、リグニン及びヘミセルロースは高温(約200℃)で熱分解し、腐食性ガス(カルボン酸等の有機酸)が発生する。なお、植物繊維を構成する上記の各成分の分解開始温度は、リグニン:120℃、ヘミセルロース:200℃、セルロース:260℃である。
ランプボディの射出成型時に、植物繊維を含有する樹脂組成物が金型内で高温高圧の状態で流動するが、この時、水分が存在すると金型内で腐食性ガスと金型(鉄)が反応し、有機酸塩(有機酸と鉄の反応物)が生成される(金型の錆)。なお、水分の存在下での腐食性ガスと金型(鉄)の反応は、高温高圧になるほど活性化される。
本発明の車両用灯具の一例を図1の模式断面図にて説明する。
本発明の車両用灯具1は、素通し状の透明な前面カバー2とランプボディ3とを有し、前面カバー2とランプボディ3とで区画形成された灯室4内に、灯具ユニット5がランプボディ3にエイミング機構6を介して支持されている。図1に示す灯具ユニット5は、投影レンズ8と、光源10と、リフレクタ13とを備えている。また、前面カバー2の後方に投影レンズ8を露出させるようにランプボディ3の内面を覆うエクステンション50が配置される。
本発明のランプボディ3は、上述したように、前方が開口した形状を有し、その前方開口部には、前面カバー2が取り付けられる。
また、本発明のランプボディ3は、ベース樹脂と植物繊維と酸捕捉剤とを含有する樹脂組成物から成形されたものである。
上記の酸捕捉剤の含有量は、特に限定されず、使用する酸捕捉剤の種類、共に使用する後述の植物繊維の種類、ベース樹脂の種類等によって、適宜選択されることが好ましいが、本発明のランプボディ3(ランプボディ3を成形するために用いる樹脂組成物)中に0.1~10質量%含むことが好ましく、添加量に伴い吸水率が増加することを防止できることから0.1~5質量%がより好ましい。
上記の植物繊維の含有量は、特に限定されず、使用する植物繊維の種類、共に使用する前述の酸捕捉剤、後述のベース樹脂の種類等によって、適宜選択されることが好ましいが、本発明のランプボディ3(ランプボディ3を成形するために用いる樹脂組成物)中に5~80質量%含むことが好ましく、力学物性と成形特性を十分に両立させるために15~60質量%含むことがより好ましい。
この際の混錬方法としては、特に限定されず、公周知のスクリュー混錬等各種の混錬方法を採ることができる。
(ベース樹脂と植物繊維と酸補足剤の混合・ペレット化)
ポリプロピレン(PP)をベース樹脂とし、ジュート繊維を該ベース樹脂とジュート繊維の総量に対して25質量%になるように添加し、酸化カルシウム(CaO)を該ベース樹脂とジュート繊維の総量に対して1質量%になるように添加し混錬を行った。
混錬後、押出し混錬機を用いて平均直径3mm、平均長8mmのペレットを作製した。
得られたペレットを90℃、24時間乾燥させた。この乾燥直後の吸水率を0%と規定した。
(成形体の作製と金型汚染性の評価)
乾燥させたペレットを射出成形機(東芝機械(株)製、EC40N)に投入し、シリンダ温度190℃、金型温度40℃で射出成形して、110mm×60mm×3mmの長方形の板状試験片を成形した。この際にペレットが充填不足となる成形条件で行い、金型内に腐食ガスが発生した場合に留まりやすいようにした。成形を30ショット行い、その後、金型表面を目視で観察した。結果を下記表1に示す。
ペレットとして、90℃、24時間乾燥させた後、60℃95%RHの恒温恒湿槽に2時間保存し、吸水率1.7%としたものを用いた以外は、参考例1と同様にして成形体の作製と金型汚染性の評価を行った。
なお、この際の吸水率は、恒温恒湿槽に保存後のペレット重量と、90℃24時間乾燥直後のペレット重量のとの差を吸水量とし、90℃24時間乾燥直後のペレット重量に対する該吸水量の百分率として示したものである。結果を下記表1に示す。
ペレット作製時に酸化カルシウムを添加しない以外は、参考例1と同様にして、ペレットの作製、成形体の作製、及び、金型汚染性の評価を行った。結果を下記表1に示す。
〔比較例1〕
ペレット作製時に酸化カルシウムを添加せず、作製したペレットを60℃95%RHの恒温恒湿槽に保存して吸水率(実施例1で規定と同じ)0.9%としたものを用いた以外は、参考例1と同様にして成形体の作製と金型汚染性の評価を行った。結果を下記表1に示す。
また、CaO(酸補足剤)を添加した条件では、ペレットが吸水していても金型汚染(腐食)は無かったが、CaO非添加条件では、ペレットが吸水していると金型汚染が発生した。
ペレットの作製の際の各配合成分の組成を下記表2に示す各条件通りとした以外は、前述の参考例1と同様に、ペレットの作製及び板状試験片(成形体)の作製を行った。
作製した板状試験片を、ガラス容器内の底部に設置し、該ガラス容器の上部にガラス板を取り付けた後、該ガラス容器の底部を130℃で48時間調温した。これにより、ヘッドライトの高温点灯時の環境を再現し、板状試験片から発生するガスをガラス板に付着させるようにした。
上記調温後、ガラス板を取り出し、Haze値を測定し、ガス発生(フォギング)度を評価した。Haze値は以下の方法で測定した。また、結果を下記表2に示す。
〔Haze値測定方法〕
ガラス板をHazeメーター(スガ試験機(株)製:Haze Computer HZ-2)に設置し、Haze値(曇り度合;フォギング)を評価した(JIS K7105)。この際、フォギングが発生している程、ガラス板は白く曇っており、Haze値は大きく表示される。

- 前方が開口したランプボディと、その前方開口部を閉塞して取り付けられた前面カバーとを有する車両用灯具であって、
該ランプボディがベース樹脂と植物繊維と酸捕捉剤とを含有する樹脂組成物から形成されたものである車両用灯具。 - 前記酸捕捉剤が、酸化カルシウムである請求項1記載の車両用灯具。
- 前記ランプボディ中の前記酸捕捉剤の含有量が、0.1~5質量%である請求項1または2記載の車両用灯具。
