本発明で用いられる変性ポリオレフィンの水性分散体(A)は、不飽和カルボン酸又はその酸無水物で変性したポリオレフィン(i)(以下、「不飽和カルボン酸又は酸無水物変性ポリオレフィン(i)」と称する場合がある)を水性媒体中に分散することにより形成される。

上記親水基を有するブロックポリイソシアネート化合物(C’)は、例えば、上記活性水素含有化合物として、親水基を有する活性水素含有化合物を使用することによって、得ることができる。
ブロックポリイソシアネート化合物(c3)は、1分子中に2個以上のイソシアネート基を有するポリイソシアネート化合物(c1)及び活性メチレン化合物(c2)を反応させることにより得られる。該ブロックポリイソシアネート化合物(c3)は、通常、ポリイソシアネート化合物(c1)中のイソシアネート基の一部又は全部が、活性メチレン化合物(c2)によってブロックされたブロックポリイソシアネート化合物である。
で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物(c3-1)、及び下記一般式(V):
で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物(c3-2)の少なくとも一方であることが好ましい。
ブロックポリイソシアネート化合物(c3-1)は、一般式(IV)で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物である。
なかでも、該ブロックポリイソシアネート化合物の原料の1つである活性メチレン化合物(c2)として、比較的容易に製造できる活性メチレン化合物を使用できる点から、R1が、炭素数1~3のアルキル基であることが好ましい。なかでも、得られるブロックポリイソシアネート化合物(C)と他の塗料成分との相溶性向上の観点から、炭素数2又は3のアルキル基であることが好ましく、得られる水性塗料組成物の貯蔵安定性、並びに該水性塗料組成物によって形成される塗膜の仕上がり性の観点からイソプロピル基であることがさらに好ましい。
ブロックポリイソシアネート化合物(c3-2)は、一般式(V)で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物である。
なかでも、該ブロックポリイソシアネート化合物の原料の1つである活性メチレン化合物(c2)として、比較的容易に製造できる活性メチレン化合物を使用できる点から、R6及びR7が、炭素数1~3のアルキル基であることが好ましい。なかでも、得られるブロックポリイソシアネート化合物(C)と他の塗料成分との相溶性向上の観点から、炭素数2又は3のアルキル基であることが好ましく、得られる水性塗料組成物の貯蔵安定性、該水性塗料組成物によって形成される塗膜の仕上がり性の観点からイソプロピル基であることがさらに好ましい。
で示される2級アルコール(c4)とを反応させることによって得ることができる。
2級アルコール(c4)は、一般式(VI)で示される化合物である。なかでも、ブロックポリイソシアネート化合物(c3)と上記2級アルコール(c4)との反応性を高める観点から、R2はメチル基であることが好ましい。また、R3、R4及びR5は、それぞれ炭素数が多いと、得られるブロックポリイソシアネート化合物の極性が低下し、他の塗料成分との相溶性が低下する場合があるため、R3は炭素数1~3のアルキレン基であることが好ましく、R4及びR5はメチル基であることが好ましい。
で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物(c3-1)と、2級アルコール(c4)とを反応させることによって得ることができる。

本発明の水性塗料組成物は、例えば、変性ポリオレフィンの水性分散体(A)、水性アクリル樹脂(B)、及びブロックポリイソシアネート化合物(C)を常法に従い混合し、適宜、水性媒体、例えば、脱イオン水で希釈することにより調製することができる。
上記水性ポリエステル樹脂は、水酸基を含有することが好ましく、水分散性及び他成分との相溶性、形成される塗膜の硬化性等の点から、一般に20~200mgKOH/g、特に20~150mgKOH/gの範囲内の水酸基価、及び一般に1~100mgKOH/g、特に10~70mgKOH/gの範囲内の酸価を有することが好ましい。
メラミン樹脂等のアミノ樹脂を使用する場合、その使用量は、水性塗料組成物中の変性ポリオレフィンの水性分散体(A)、水性アクリル樹脂(B)及びブロックポリイソシアネート化合物(C)の固形分質量計100質量部に対して、通常1~30質量部、特に5~20質量部の範囲内が適当である。
本発明の水性塗料組成物は、硬化触媒、増粘剤、消泡剤、有機溶剤、表面調整剤等の塗料用添加剤等を所望により含有することができる。
本発明の水性塗料組成物は、プラスチック基材面に、乾燥膜厚で通常1~20μm、好ましくは3~11μmの範囲内となるように、エアスプレー、エアレススプレー、浸漬塗装、刷毛等を用いて塗装されることが好ましい。上記水性塗料組成物の塗装後、得られた塗膜を、所望により室温で30秒~60分間程度セッティングすることができ、又は約40~約80℃の温度で1~60分間程度予備加熱(プレヒート)することができ、あるいは約60~約140℃、好ましくは約70~約120℃の温度で20~40分間程度加熱して硬化させることができる。
以上のように、プライマー塗膜上に、着色ベース塗膜及びクリヤー塗膜が塗装されたプラスチック成形品を得ることができる。
[製造例1]
温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「スミジュールN-3300」(商品名、住化バイエルウレタン社製、ヘキサメチレンジイソシアネート由来のイソシアヌレート構造含有ポリイソシアネート、固形分濃度約100%、イソシアネート基含有率21.8%)480部、酢酸エチル150部及びマロン酸ジイソプロピル365部を仕込み、窒素気流下で内容物を攪拌しながら、ナトリウムメトキシドの28%メタノール溶液4部を攪拌容器に加え、内容物をさらに65℃で8時間攪拌した。得られた樹脂溶液中のイソシアネート量は0.07モル/Kgであった。
温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「スミジュールN-3300」480部、酢酸エチル150部、マロン酸ジイソプロピル330部及びアセト酢酸イソプロピル27部を仕込み、窒素気流下で内容物を攪拌しながら、ナトリウムメトキシドの28%メタノール溶液4部を反応容器に加え、内容物をさらに65℃で8時間攪拌した。得られた樹脂溶液中のイソシアネート量は0.08モル/Kgであった。
温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「スミジュールN-3300」480部、酢酸エチル150部、マロン酸ジエチル280部及びイソブチリル酢酸エチル30部を仕込み、窒素気流下で内容物を攪拌しながら、ナトリウムメトキシドの28%メタノール溶液4部を反応容器に加え、内容物をさらに65℃で8時間攪拌した。得られた樹脂溶液中のイソシアネート量は0.08モル/Kgであった。

温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「デュラネートTPA-100」(商品名、旭化成ケミカルズ社製、ヘキサメチレンジイソシアネート由来のイソシアヌレート構造含有ポリイソシアネート、固形分濃度約100%、イソシアネート基含有率23.1%)450部、酢酸エチル150部及びマロン酸ジイソプロピル360部を仕込み、窒素気流下で内容物を攪拌しながら、ナトリウムメトキシドの28%メタノール溶液4部を反応容器に加え、内容物をさらに65℃で8時間攪拌した。得られた樹脂溶液中のイソシアネート量は0.07モル/Kgであった。

温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「スミジュールN-3300」360部、「ユニオックスM-550」(日油社製、ポリエチレングリコールモノメチルエーテル、平均分子量約550)60部及び2,6-ジ-tert-ブチル-4-メチルフェノール0.2部を仕込み、内容物を、攪拌しながら窒素気流下で130℃で3時間加熱した。次いで、反応容器に、酢酸エチル110部及びマロン酸ジイソプロピル252部を仕込み、窒素気流下で内容物を攪拌しながら、ナトリウムメトキシドの28%メタノール溶液3部を反応容器に加え、内容物をさらに65℃で8時間攪拌した。得られた樹脂溶液中のイソシアネート量は0.12モル/Kgであった。
温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「スミジュールN-3300」360部、「ユニオックスM-400」(日油社製、ポリエチレングリコールモノメチルエーテル、平均分子量約400)50部、「PEG#600」(日油社製、ポリエチレングリコール、平均分子量約600)5部及び2,6-ジ-tert-ブチル-4-メチルフェノール0.2部を仕込み、内容物を、攪拌しながら窒素気流下で130℃で3時間加熱した。次いで、反応容器に酢酸エチル110部及びマロン酸ジイソプロピル247部を仕込み、窒素気流下で内容物を攪拌しながら、ナトリウムメトキシドの28%メタノール溶液3部を反応容器に加え、内容物をさらに65℃で8時間攪拌した。得られた樹脂溶液中のイソシアネート量は0.11モル/Kgであった。
[実施例1]
変性ポリオレフィンの水性分散体(A-1)(注1)を固形分質量で30部、水性アクリル樹脂(B-1)(注4)を固形分質量で15部、水性アクリル樹脂(B-2)(注5)を固形分質量で20部、水性ポリウレタン樹脂(注6)を固形分質量で5部、水性ポリエステル樹脂(注7)を固形分質量で5部、メラミン樹脂(注8)を固形分質量で10部、ブロックポリイソシアネート(C-1)を固形分質量で15部、導電性顔料(D-1)(注9)20部及びチタン白(注12)80部を、常法に従って配合し、固形分濃度40%となるように脱イオン水で希釈して水性プライマー(1)を得た。
組成を表1に示すように変更した以外は、実施例1と同様に操作して、水性プライマー(2)~(29)を得た。
表1の配合は固形分質量の表示であり、表1中の(注1)~(注12)は下記のとおりである。
メタロセン系触媒を用いて得られたエチレン-プロピレン共重合体(エチレン含有率5%)に対しマレイン酸付加量8質量%で変性した、融点が80℃、Mwが約10万及びMw/Mnが約2.1である変性ポリオレフィンを、ジメチルエタノールアミンで当量中和し、さらにポリプロピレン/エチレン共重合体100部に対して乳化剤10部使用で水分散化したもの。
なお、Mw及びMnは、それぞれ、重量平均分子量及び数平均分子量を意味する。
「ハードレンNA-3002」、非塩素ポリオレフィンの水性分散体、東洋化成工業社製、商品名、固形分濃度30%。
(注3)変性ポリオレフィンの水性分散体(A-3):
「EH-801」、塩素化ポリオレフィンの水性分散体、東洋化成工業社製、商品名、塩素化度16%、固形分濃度30%。
「バイヒドロール XP2427」、水酸基含有アクリル樹脂エマルション、住化バイエルウレタン社製、商品名。
下記のとおり製造したアクリル樹脂溶液を用いた。
温度計、サーモスタット、撹拌器、還流冷却器及び滴下装置を備えた反応容器に、プロピレングリコールモノメチルエーテル35部及びプロピレングリコールモノブチルエーテル25部を仕込み、内容物を加熱しながら撹拌して、110℃に保持した。反応容器に、「NFバイソマーS20W」(第一工業製薬社製、商品名、メトキシポリエチレングリコールモノメタクリレート)15部、2-ヒドロキシエチルアクリレート10部、メチルメタクリレート30部、n-ブチルアクリレート15部、スチレン5部、イソボルニルアクリレート20部、アクリル酸5部、アゾビスイソブチロニトリル1部及びプロピレングリコールモノメチルエーテル20部からなる混合物を3時間かけて滴下した。
「ユーコートUX-310」、三洋化成社製、商品名、水性ウレタンエマルション。
(注7)水性ポリエステル樹脂:
下記のとおり製造したポリエステル樹脂の溶液を用いた。
温度計、サーモスタット、攪拌装置、還流冷却器及び水分離器を備えた反応容器に、ネオペンチルグリコール105部、トリメチロールプロパン273部、ブチルエチルプロパンジオール320部、アジピン酸219部及びイソフタル酸385部を仕込み、反応容器を160℃から220℃まで3時間かけて昇温させた後、生成した縮合水を水分離器により留去させながら220℃で4時間、内容物を縮合反応させた。
「サイメル325」、日本サイテックインダストリーズ社製、商品名。
(注9)導電性顔料(D-1):
「バルカンXC72」、キャボットスペシャリティーケミカルズ社製、商品名、導電性カーボンブラック顔料。
(注10)導電性顔料(D-2):
「ケッチェンEC300J」、ケッチェンブラックインターナショナル社製、商品名、導電性カーボンブラック顔料。
「ET-500W」、石原産業社製、商品名、導電性酸化チタン。
(注12)チタン白:
「JR-806」、テイカ社製、商品名。
○:初期の状態のままであり、変化がなかった、
△:わずかに増粘した、
×:顔料の沈降、ブツの発生、及び著しい増粘の少なくとも1つが生じた。
貯蔵安定性の結果を、併せて表1に示す。
黒色のポリプロピレン板(脱脂処理済,以下、「PP板」と省略する場合がある)に、水性プライマー(1)~(19)及び(25)~(28)のいずれか1つを乾燥膜厚で約10μmになるようにスプレー塗装し、3分間室温で放置し、その上に着色ベースコート塗料として「WBC710メタリックベース」(関西ペイント社製、商品名、水性メタリック色ベースコート塗料)を、乾燥膜厚で約15μmとなるように静電塗装し、PP板を80℃で5分間プレヒートし、その上にクリヤー塗料として「SFX7172クリヤー」(関西ペイント社製、商品名、アクリルウレタン系溶剤型クリヤー塗料)を、乾燥膜厚で約30μmとなるように静電塗装し、PP板を10分間セッティングし、そしてPP板を120℃で30分間加熱乾燥させることにより、23種の試験用塗板(1)を作製した。
クリヤー塗料塗装後の焼付け温度を、120℃から110℃に変更した以外は試験用塗板(1)と同様にして、23種の試験用塗板(2)を作製した。
黒色のポリプロピレン板(脱脂処理済,以下、「PP板」と省略する場合がある)に、水性プライマー(20)~(24)及び(29)のいずれか1つを乾燥膜厚で約10μmになるようにスプレー塗装し、5分間室温で放置し、その上に着色ベースコート塗料として「レタンWBエコベース」(関西ペイント社製、商品名、水性着色ベースコート塗料)を乾燥膜厚で約15μmとなるように静電塗装し、PP板を80℃で3分間プレヒートし、その上にクリヤー塗料として「SFX7500クリヤー」(関西ペイント社製、商品名、アクリルウレタン系溶剤型クリヤー塗料)を乾燥膜厚で約30μmとなるように静電塗装し、そしてPP板を80℃で30分間加熱乾燥させることにより、6種の試験用塗板(3)を作製した。
試験用塗板(1)~(3)を下記の性能試験に供した。試験用塗板(1)及び(2)の結果を表2に、そして試験用塗板(3)の結果を表3に示す。
(*1)仕上がり性
試験用塗板の仕上がり性を次の基準で目視評価した。
○;仕上がり肌及びツヤ感が良好であった、
△;仕上がり肌がやや劣ったか、又はツヤ感がやや劣った、
×;仕上がり肌及びツヤ感が劣った。
20℃の条件下で、試験用塗板の塗膜面に、カッターを用いて、大きさ2mm×2mmのマス目を100個形成するように且つ素地に達するように切り込み線を入れ、次いで、その表面に粘着セロハンテープ(登録商標)を貼付し、それを急激に剥離した後のマス目の残存塗膜数を調べ、次の基準で表示した。
○;残存塗膜数が100個であった(ハガレなし)、
△;残存塗膜数が99~50個であった、
×;残存塗膜数が49個以下であった。
40℃の温水に試験用塗板を10日間浸漬し、それらを引き上げて乾燥してから、上記の初期付着性の試験と同様に試験を行ない、上記と同様に評価した。
(*4)耐水性(ブリスター)
40℃の温水に試験用塗板を10日間浸漬し、それらを引き上げて乾燥してから塗膜の表面を観察し、ブリスター発生の有無を調べ、次の基準で表示した。
○;ブリスターの発生無し、
×;ブリスターの発生あり。

変性ポリオレフィンの水性分散体(A)、水性アクリル樹脂(B)、及び下記一般式(I):

で示されるブロックイソシアネート基から選ばれる少なくとも1種のブロックイソシアネート基を有するブロックポリイソシアネート化合物(C)を含有することを特徴とする水性塗料組成物。
一般式(I)において、R1がイソプロピル基である、C1に記載の水性塗料組成物。
[C3]
一般式(III)において、R6がイソプロピル基である、C1又はC2に記載の水性塗料組成物。
ブロックポリイソシアネート化合物(C)が、下記一般式(IV):
で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物(c3-1)、
及び下記一般式(VI):
で示される2級アルコール(c4)を反応させて得られた、C1又はC2に記載の水性塗料組成物。
ブロックポリイソシアネート化合物(C)が、下記一般式(V):
で示されるブロックイソシアネート基を有するブロックポリイソシアネート化合物(c3-2)、
及び下記一般式(VI):
で示される2級アルコール(c4)を反応させて得られた、C1又はC3に記載の水性塗料組成物。
ブロックポリイソシアネート化合物(C)が、親水基を有するブロックポリイソシアネート化合物(C’)である、C1~C5のいずれか一項に記載の水性塗料組成物。
[C7]
変性ポリオレフィンの水性分散体(A)/水性アクリル樹脂(B)の固形分質量比が5/95~80/20の範囲内にある、C1~C6のいずれか一項に記載の水性塗料組成物。
ブロックポリイソシアネート化合物(C)の含有割合が、変性ポリオレフィンの水性分散体(A)、水性アクリル樹脂(B)及びブロックポリイソシアネート化合物(C)の合計固形分質量に基いて、10~40質量%の範囲内である、C1~C7のいずれか一項に記載の水性塗料組成物。
プラスチック基材面に、C1~C8のいずれか一項に記載の水性塗料組成物を塗装し、次いでその塗面に上塗り塗料を塗装することを特徴とする塗装方法。
[C10]
上塗り塗料として着色ベース塗料及びクリヤー塗料を順次塗装する、C9に記載の方法。
[C11]
C9又はC10に記載の方法により塗装された物品。
Claims (11)
- 変性ポリオレフィンの水性分散体(A)、水性アクリル樹脂(B)、及び下記一般式(I):
で示されるブロックイソシアネート基、下記一般式(II):
で示されるブロックイソシアネート基、及び下記一般式(III):
で示されるブロックイソシアネート基から選ばれる少なくとも1種のブロックイソシアネート基を有するブロックポリイソシアネート化合物(C)を含有することを特徴とする水性塗料組成物。 - 一般式(I)において、R1がイソプロピル基である、請求項1に記載の水性塗料組成物。
- 一般式(III)において、R6がイソプロピル基である、請求項1又は2に記載の水性塗料組成物。
- ブロックポリイソシアネート化合物(C)が、親水基を有するブロックポリイソシアネート化合物(C’)である、請求項1~5のいずれか一項に記載の水性塗料組成物。
- 変性ポリオレフィンの水性分散体(A)/水性アクリル樹脂(B)の固形分質量比が5/95~80/20の範囲内にある、請求項1~6のいずれか一項に記載の水性塗料組成物。
- ブロックポリイソシアネート化合物(C)の含有割合が、変性ポリオレフィンの水性分散体(A)、水性アクリル樹脂(B)及びブロックポリイソシアネート化合物(C)の合計固形分質量に基いて、10~40質量%の範囲内である、請求項1~7のいずれか一項に記載の水性塗料組成物。
- プラスチック基材面に、請求項1~8のいずれか一項に記載の水性塗料組成物を塗装し、次いでその塗面に上塗り塗料を塗装することを特徴とする塗装方法。
- 上塗り塗料として着色ベース塗料及びクリヤー塗料を順次塗装する、請求項9に記載の方法。
- 請求項9又は10に記載の方法により塗装された物品。
