本発明に係るリチウムイオン電池用アルミニウム合金箔の組成は、Mn:0.50~1.50%、Cu:0.05~0.50%、Fe:0.20~1.00%、Si:0.01~0.60%を含有し、残部Al及び不可避的不純物からなる。
本発明は、アルミニウム合金箔の製造から電極材の製造までの一連の製造工程に適した強度を有するように、好適な上記組成と併せて、MnとCu夫々の固溶量の適正化が必要である。Mn及びCuの固溶量を適正化することによって、乾燥工程を経たアルミニウム合金箔の引張強さを、最終冷間圧延後のアルミニウム合金箔の引張強さ以上にすることができる。なお、本明細書において、「最終冷間圧延後」とは、最終の冷間圧延後であって、アルミニウム合金箔の物性を変化させる熱処理を施す前の状態を意味する。なお、「箔圧延」も冷間圧延の一種である。
本発明の電極集電体用アルミニウム合金箔は、最終冷間圧延後の引張強さを260MPa以上350MPa以下とする。引張強さが260MPa未満では強度が不足し、活物質ペースト塗布時に加わる張力によって、切れや亀裂が発生し易くなる。引張強さが350MPaでは、強度が高すぎて、圧延性が悪くなり、箔切れが多発する。素箔強度は、合金成分のMn,Fe、Si、Cuの固溶量が増加することで、加工硬化性も上がるために、冷間圧延と箔圧延時による強度増加量も大きくなり、増加させることができる。
本発明の電極集電体用アルミニウム合金箔は、正極材として好適に使用できるものであるが、この正極材の製造工程では、活物質中の溶媒を除去する目的で活物質ペースト塗布後に乾燥工程があり、通常100~200℃程度の温度の熱処理が行われる。一般に、この温度範囲の熱処理では、アルミニウム合金箔は軟化して機械的特性が変化する場合があるため、熱処理後のアルミニウム合金箔の機械的特性が重要となる。Mn、Fe、Si、Cuのみが主に添加されているアルミニウム合金では、MnとCuの固溶量による影響が大きいと考えられている。
本発明において、上記強度を得るのには、例えば、均質化処理条件及び中間焼鈍条件を制御することが推奨される。
本発明において、最終冷間圧延後のアルミニウム合金箔の導電率は42%IACS以上であることが推奨される。導電率は溶質元素の固溶状態を適宜調整することができ、好ましくは43%IACS以上であることが容量増大の観点から推奨される。本願アルミニウム合金箔を電極集電体としてリチウムイオン二次電池に用いる場合、導電率が42%IACS未満では、放電レートが5Cを超えると、電池容量が低下するため、好ましくない。
本発明の電極集電体用アルミニウム合金箔は、一例では、以下の方法で製造することができる。
まず、上記組成を有するアルミニウム合金を半連続鋳造法や連続鋳造法により溶解鋳造して鋳塊を得る。次に、得られたアルミニウム合金鋳塊に対して、550~620℃で1~20時間の均質化処理を行うことが好ましい。均質化処理することで、微量に添加された各元素を多く固溶させることができ、特に、Mn固溶量を十分確保することで、転位の移動が抑制されて、より高強度にすることができる。また、鋳造凝固時に生じたミクロ偏析を均質化することができ、その後の冷間圧延及び箔圧延で箔切れを生じることなく圧延ができる。
熱間圧延における全圧延時間は30分未満とすることが好ましい。熱間圧延では圧延中のMnの析出を抑制してMn固溶量を確保することが重要である。全圧延時間が30分以上であるとMnの析出が進行し、強度を向上させるMn固溶量の確保が困難となる場合がある。
この時点で中間焼鈍を行うことにより、熱間圧延中に析出したCu系化合物を再固溶させることができ、転位の移動が抑制されて、より高強度を確保することができる。また、再結晶粒を微細にすることができ、その後の冷間圧延及び箔圧延で箔切れを生じることなく圧延ができる。板厚0.8mm未満では、加工硬化量が少なく、最終冷間圧延後のアルミニウム合金箔の強度が低下する。板厚4.0mm以上では、加工硬化量が増大しすぎて、圧延性が悪くなり、箔切れが多発する。また、焼鈍温度350℃未満では、再結晶が十分ではなく、冷間圧延及び箔圧延時に箔切れを生じる。一方、550℃を越えると、再結晶粒が粗大化して、冷間圧延及び箔圧延時に箔切れを生じる場合がある。
なお、バッチ焼鈍では、加熱中にMnの析出が進行し、強度を向上させるMn固溶量の確保が困難となるため好ましくない場合がある。
以下に、実施例により本発明を詳細に説明するが、以下に示す実施例は、例示に過ぎず、本発明は、これらの実施例に限定されるものではない。
表1に示す組成のアルミニウム合金を半連続鋳造法により溶解鋳造し、厚さ500mmの鋳塊を作製した。次に、この鋳塊を面削後、表2に示す条件で均質化処理を行い、均質化処理後には熱間圧延を行い、次いで中間焼鈍を行い、さらに冷間圧延と箔圧延を連続で行い、箔厚15μmのアルミニウム合金箔を得た。比較例についても、上記実施例と同様の製造工程にて製造した。
圧延方向に切り出したアルミニウム合金箔の引張強さを、島津製作所製インストロン型引張試験機AG-10kNXを使用して測定した。測定条件は、試験片サイズを10mm×100mm、チャック間距離50mm、クロスヘッド速度10mm/分とした。また、乾燥工程を想定し、100℃で24時間、150℃で3時間、200℃で15分の熱処理を行った後のアルミニウム合金箔についても、圧延方向に切り出し、上記と同じく引張強さを測定した。最終冷間圧延後の引張強さは、260MPa以上350MPa以下を合格とし、それ以外を不合格とした。100℃で24時間、150℃で3時間、200℃で15分の熱処理を行った後の引張強さは、260MPa以上を合格とし、260MPa未満を不合格とした。
導電率は、四端子法にて電気比抵抗値を測定し、導電率に換算して求めた。
6μmの厚さまで連続的に破断なく製造できたものを合格とし、圧延中に破断または圧延できなかったものを不合格とした。
MnおよびCuの固溶量は、アルミニウム合金箔1.0gとフェノール50mLを、約200℃に加熱して分解して、固化防止材としてベンジルアルコール100mLを添加後、金属間化合物をろ過にて分離し、ろ液をICP発光分析にて測定した。
活物質ペースト塗布工程においてロールにセットしたアルミニウム合金箔に、切れが発生したか否かを目視で観察した。切れが発生しなかった場合を合格とし、発生した場合を不合格とした。
プレス工程において使用した活物質を有するアルミニウム合金箔に、しわが発生したか否かを目視で観察した。しわが発生しなかった場合を合格とし、発生した場合を不合格とした。
比較例13では、Mn量が少ないために、素箔強度及び200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例14では、Cu量が多いために、加工硬化性が高くなりすぎて箔圧延時に切れが発生した。
比較例15では、Cu量が少ないために、素箔強度及び200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例16では、Fe量が多いために、加工硬化性が高くなりすぎて箔圧延時には切れが発生した。
比較例17では、Fe量が少ないために、素箔強度及び200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例18では、Si量が多いために、加工硬化性が高くなりすぎて箔圧延時に切れが発生した。
比較例19では、均質化処理温度が低いため、固溶量が十分確保できず、素箔強度及び100℃で24時間、150℃で3時間、200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例20では、均質化処理時の保持時間が短いため、固溶量が十分確保できず、素箔強度及び150℃で3時間、200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例21では、均質化処理後の冷却速度が遅いため、固溶量が十分確保できず、200℃で15分の熱処理を行った後の強度が不足し、プレス工程でしわが発生した。
比較例22では、熱間圧延時の総圧延時間が長いため、析出が進行し固溶量が十分確保できず、200℃で15分の熱処理を行った後の強度が不足し、プレス工程でしわが発生した。
比較例23では、熱間圧延後の冷却速度が遅いため、固溶量が十分確保できず、素箔強度及び200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例24では、中間焼鈍がバッチ式のため、固溶量が十分確保できず、200℃で15分の熱処理を行った後の強度が不足し、プレス工程でしわが発生した。
比較例25では、中間焼鈍温度が高いために、再結晶粒が粗大化し、また中間焼鈍の実施板厚が厚いために、加工硬化量が増大しすぎて、箔圧延時に切れが発生した
比較例26では、中間焼鈍の実施板厚が薄いために、加工硬化量が少なくなり、素箔強度及び200℃で15分の熱処理を行った後の強度が不足し、活物質ペースト塗布工程における切れとプレス工程でしわが発生した。
比較例27では、中間焼鈍温度が低いために、再結晶が十分ではなく、箔圧延時には切れが発生した。
Claims (11)
- Mn:0.50~1.50mass%(以下、mass%を単に%と記す。)、Cu:0.05~0.50%、Fe:0.20~1.00%、Si:0.01~0.60%を含有し、残部Al及び不可避的不純物から成り、Mnの固溶量が1500ppm以上、Cuの固溶量が40ppm以上であり、最終冷間圧延後の引張強さ(T1)が260MPa以上350MPa以下であること特徴とする電極集電体用アルミニウム合金箔。
- 100℃で24時間、150℃で3時間、200℃で15分間のうちの何れかの熱処理を行った場合の引張強さが260MPa以上であることを特徴とする請求項1に記載の電極集電体用アルミニウム合金箔。
- 100℃で24時間、150℃で3時間、200℃で15分間の何れの熱処理を行った場合でも、熱処理後の引張強さ(T2)が260MPa以上であり、かつT2-T1≧0の関係式が成り立つことを特徴とする請求項1又は2に記載の電極集電体用アルミニウム合金箔。
- 最終冷間圧延後の導電率が42%IACS以上であることを特徴とする請求項1~3の何れか1つに記載の電極集電体アルミニウム合金箔。
- Mn:0.60~1.20%、Cu:0.08~0.40%、Fe:0.30~0.80%、Si:0.05~0.30%を含有することを特徴とする請求項1~4の何れか1つに記載の電極集電体アルミニウム合金箔。
- 厚さが6~30μmであることを特徴とする請求項1~5の何れか1つに記載の電極集電体アルミニウム合金箔。
- Mn:0.50~1.50%、Cu:0.05~0.50%、Fe:0.20~1.00%、Si:0.01~0.60%を含有し、残部Al及び不可避的不純物から成るアルミニウム合金鋳塊の均質化処理を550~620℃で1~20時間保持し、次いで熱間圧延、冷間圧延を順次実施する工程を備え、前記冷間圧延の直前または途中に、板厚0.8~4.0mmで、焼鈍温度350~550℃で連続焼鈍を行うことを特徴とする電極集電体用アルミニウム合金箔の製造方法。
- 前記均質化処理後の冷却過程において、500℃から400℃にかけて冷却される際の冷却速度が35℃/時間以上であることを特徴とする請求項7に記載の電極集電体用アルミニウム合金箔の製造方法。
- 前記熱間圧延における全圧延時間は、30分未満であることを特徴とする請求項7又は8に記載の電極集電体用アルミニウム合金箔の製造方法。
- 前記熱間圧延の終了後から前記冷間圧延の開始までの冷却過程において、300℃から100℃にかけて冷却される際の冷却速度が7℃/時間以上であることを特徴とする請求項7~9の何れか1つに記載の電極集電体用アルミニウム合金箔の製造方法。
- アルミニウム合金箔と、活物質層とを具備し、前記アルミニウム合金箔が、請求項1~6の何れか1つに記載されたアルミニウム合金箔であることを特徴とする電極材。
