Description
本発明は、鋳造用有機自硬性鋳型に用いられる、三次元積層造型用の鋳物砂に関し、特に、鋳造時にベーニング欠陥の発生しない砂型用の鋳物砂に関するものである。
現在、鋳造製品は、様々な分野で、様々な形状、大きさおよび材質のものが使用されている。
また、近年、鋳造の難しい製品として、複雑な鋳型、すなわち砂型を必要とする製品が増えてきている。そこで、鋳造後に、鋳型砂を除去しやすく製造しやすく、また強度が高く、変形が少ない等の特徴を持つ有機性バインダーによる砂型(鋳型)の利用が盛んに行われている。
他方、大型ディーゼルエンジン用のシリンダヘッドなどの素材としては、自動車用などの小型のものと比較して高強度が要求されるので、高融点で鋳造の難しい鋳鉄が採用されている。
また、近年、鋳造の難しい製品として、複雑な鋳型、すなわち砂型を必要とする製品が増えてきている。そこで、鋳造後に、鋳型砂を除去しやすく製造しやすく、また強度が高く、変形が少ない等の特徴を持つ有機性バインダーによる砂型(鋳型)の利用が盛んに行われている。
他方、大型ディーゼルエンジン用のシリンダヘッドなどの素材としては、自動車用などの小型のものと比較して高強度が要求されるので、高融点で鋳造の難しい鋳鉄が採用されている。
ここに、上記鋳鉄などを鋳込む際の砂型を作る方法として、三次元積層造型法、すなわち、RP(ラピッドプロトタイピング)造型法があるが、その方法は、3DCADデータからダイレクトに砂型を製造する技術である(例えば、特許文献1)。このRP造型法は、複雑形状の砂型を容易に製作でき、寸法精度が良いという利点がある。
また、有機バインダーによる鋳型を用いたRP造型法は、樹脂を硬化させるための触媒である硬化剤を混ぜた砂に対して、樹脂を印刷する2液混合の自硬性タイプと、予め樹脂をコーティングした砂(RCS:レジンコーテッドサンド)にレーザーを照射して硬化させる熱硬化性タイプなどに分類される。
ここに、熱硬化性タイプの三次元積層造型は、使用する樹脂が耐熱性に優れることから、低温で鋳込むアルミニウム合金から高温で鋳込む鋳鉄や鋳鋼まで多くの材質に対して適用することが可能である。そのため、鋳鉄などの高融点金属には、従来から熱硬化性タイプが用いられてきた。
ここに、熱硬化性タイプの三次元積層造型は、使用する樹脂が耐熱性に優れることから、低温で鋳込むアルミニウム合金から高温で鋳込む鋳鉄や鋳鋼まで多くの材質に対して適用することが可能である。そのため、鋳鉄などの高融点金属には、従来から熱硬化性タイプが用いられてきた。
しかしながら、熱硬化性タイプの三次元積層造型技術は、それに用いる装置の大型化が難しいために大きな造型物を得られず、仮に、大きな造型物の造型を試みたとしても、その造型には多大の時間を要する。そのため、大きな製品には適用できないという課題がある。また、レーザー照射のみでは十分な強度が得られないため、造型後に熱処理を行い、強度を高める必要があるという手間もある。
これに対して、2液混合の自硬性タイプによる三次元積層造型は、大型のプリンタヘッドを用いることで、大きな造型物を素早く造型することが可能であるため、大きな製品に対しても適用することができ、製造コストや生産性の点からも有利な造型方法である。さらに、樹脂の印刷のみで十分な強度が得られるため、造型後に熱処理を行う必要がないという利点もある。

ところが、従来の方法に従い、天然硅砂を用いると、図1に示すようなベーニング欠陥と呼ばれるバリ状の欠陥が発生しやすいことが新たに明らかとなった。特に、上記バリ状の欠陥が、複雑に形成された溝などの内部に発生すると、追加工によっても除去することができないため問題が大きい。

上記した新たな問題に対し、発明者らはさらに解決を図るべく検討を重ねた。
その結果、現在の三次元積層造型では、主に、ケイ砂により鋳造用の砂型を作製しているが、ケイ砂は、570℃付近で構造相転移を起こして体積が膨張するため、鋳型に微細な割れが発生し、その割れに溶湯が侵入してしまうことが判明した。

上記知見を受けて、発明者らは、近年、砂の流動性や、耐火性の向上を目的とした、人工砂、たとえば、特許文献2~4に記載されたような焼結法、溶融法(アトマイズ法)、火炎溶融法などにより、作製された人工砂の低熱膨張性に注目し、三次元積層造型法への適用を試みた(図2参照)。
ところが、人工砂と硬化剤とを単に混練しただけでは、鋳物砂の流動性が極めて悪くなり、図3に示すような、複雑形状の形成を目的とした砂の積層を行うリコーターでは、鋳物砂が流れないことがわかった。
なお、前記した熱硬化性タイプは、鋳物砂に対して、予め樹脂をコーティングするため、流動性の問題がないことも合わせて確認された。また、上記自硬性タイプの砂型には、天然砂に硬化剤を加えて混練した砂を用いるのが一般的である。

発明者らは、上記した問題を解決するために、人工砂等の熱膨張性および流動性について、さらに鋭意検討を重ねた。そして、ベーニング欠陥が発生しない熱膨張性を有しつつ、大型で複雑な形状の形成を目的として砂を積層することができる鋳物砂は、所定の熱膨張特性および流動性を持つように混合して求めれば良いことを突き止めた。
本発明は、上記の知見に基づき、完成されたものである。

すなわち、本発明の要旨構成は次のとおりである。
1.樹脂を硬化させるための触媒として、硬化剤を混練した三次元積層造型用の鋳物砂において、
上記鋳物砂を用いて作製した鋳型の、常温から1000℃まで加熱した際の線熱膨張量が0.9%以下であって、
かつ上記鋳物砂のスランプ試験におけるスランプの直径(D)とスランプコーンの直径(d)との比(D/d)が、1.65以上
である三次元積層造型用の鋳物砂。

3.前記第2成分が、焼結法、溶融法もしくは火炎溶融法のいずれかにより作製された人工砂であって、新砂、その回収砂およびその再生砂のうちから選んだ少なくとも1種である前記2に記載の三次元積層造型用の鋳物砂。
4.前記第2成分の混練比率が、鋳物砂の質量に対して、40~95質量%である前記2または3のいずれかに記載の三次元積層造型用の鋳物砂。
5.前記硬化剤の混練比率が、鋳物砂の質量に対して、0.1~1.0質量%である前記1~4のいずれかに記載の三次元積層造型用の鋳物砂。
6.前記人工砂の平均粒径が、前記天然硅砂の平均粒径の0.5~2倍である前記3~5のいずれかに記載の三次元積層造型用の鋳物砂。
本発明によれば、ベーニング欠陥の発生を防止しつつ、大型で複雑な形状の鋳物の作製が可能な三次元積層造型用の鋳物砂を提供することが可能となる。
以下、本発明を具体的に説明する。
本発明は、三次元積層造型(RP造型)法の中でも、硬化剤を混ぜて樹脂を印刷する2液混合の自硬性タイプに適用される技術である。
すなわち、本発明では、樹脂を硬化させるための触媒として、硬化剤を混練した三次元積層造型用の鋳物砂を用いるが、その物性として必須の要件は、以下の線熱膨張量と粉末流動性の2つである。
本発明は、三次元積層造型(RP造型)法の中でも、硬化剤を混ぜて樹脂を印刷する2液混合の自硬性タイプに適用される技術である。
すなわち、本発明では、樹脂を硬化させるための触媒として、硬化剤を混練した三次元積層造型用の鋳物砂を用いるが、その物性として必須の要件は、以下の線熱膨張量と粉末流動性の2つである。
〔鋳型の常温から1000℃まで加熱した際の線熱膨張量が0.9%以下〕
本発明に従う鋳型(砂型)は、常温から1000℃まで加熱した際の線熱膨張量を0.9%以下とする。0.9%を超えると、当該鋳型で鋳造を行った場合、鋳型にマイクロクラックなどが発生してベーニング欠陥の起点となってしまうからである。
なお、線熱膨張量の下限に特別の限定はなく、0%でも良いが、工業的には、0.8%程度である。
本発明に従う鋳型(砂型)は、常温から1000℃まで加熱した際の線熱膨張量を0.9%以下とする。0.9%を超えると、当該鋳型で鋳造を行った場合、鋳型にマイクロクラックなどが発生してベーニング欠陥の起点となってしまうからである。
なお、線熱膨張量の下限に特別の限定はなく、0%でも良いが、工業的には、0.8%程度である。
〔スランプの直径(D)とスランプコーンの直径(d)との比(D/d)で、1.65以上〕
本発明における鋳物砂の粉末流動性は、スランプ試験におけるスランプの直径(D)とスランプコーンの直径(d)との比(D/d)で表すことができる。
すなわち、本発明では、図4に示すような、スランプ試験と呼ばれる鋳物砂の流動性を測定する試験で、スランプの直径(D)を求める。スランプの直径(D)とは、スランプコーン1と呼ばれるカップに、砂2を詰め、定板3からスランプコーンを引き上げたときの砂2の広がりのことを言う。
本発明における鋳物砂の粉末流動性は、スランプ試験におけるスランプの直径(D)とスランプコーンの直径(d)との比(D/d)で表すことができる。
すなわち、本発明では、図4に示すような、スランプ試験と呼ばれる鋳物砂の流動性を測定する試験で、スランプの直径(D)を求める。スランプの直径(D)とは、スランプコーン1と呼ばれるカップに、砂2を詰め、定板3からスランプコーンを引き上げたときの砂2の広がりのことを言う。
例えば、本発明では、開口部の直径が70mm、底面部の直径が50mm、高さが80mmであるスランプコーンを用いた。ここでは、上掲図4に示したように、開口部の直径:70mmがスランプコーンの直径:dとなる。
そして、鋳物砂の流動性は、スランプコーンを垂直に引き上げたときのスランプフロー、すなわち鋳物砂の広がりの直径(D)を測定し、そのスランプの直径(D)を用いて、スランプコーンの直径との比(D/d)を求めることにより評価することができる。

ここに、本発明では、上記比(D/d)を、1.65以上とする必要がある。というのは、1.65に満たないと、鋳物砂の流動性が極めて悪くなり、図3に示したような、複雑形状の形成を目的とした砂の積層を行うリコーターでは、鋳物砂が流れないからである。
なお、上記比(D/d)の上限に特別の限定はないが、工業的に製造可能なのは、2.0程度である。

〔硬化剤〕
本発明で用いる、樹脂を硬化させるための触媒の作用を有する硬化剤としては、従来公知の硬化剤、すなわち常温においてフラン樹脂等の有機性樹脂を硬化させるものであれば、そのいずれもが好適に用いることができる。例えば、キシレンスルホン酸やトルエンスルホン酸を主成分とするものが取扱いの点で優れているため、好ましい。
本発明で用いる、樹脂を硬化させるための触媒の作用を有する硬化剤としては、従来公知の硬化剤、すなわち常温においてフラン樹脂等の有機性樹脂を硬化させるものであれば、そのいずれもが好適に用いることができる。例えば、キシレンスルホン酸やトルエンスルホン酸を主成分とするものが取扱いの点で優れているため、好ましい。
また、硬化剤の混練比率は、鋳物砂の総量に対して、0.1~1.0質量%の範囲が好ましい。というのは、この範囲で硬化剤を混練すると、鋳物砂の造型性と流動性が最もバランスするからである。
本発明では、一般に鋳物砂として用いられ、上記線熱膨張量および上記比(D/d)の値をそれぞれ前記したように満足すれば、特に鋳物砂の原料は限定されないが、例えば、天然硅砂に対し、以下に示す第2成分と前記硬化剤とを混練することが好適である。
〔第2成分〕
上記した第2成分は、天然硅砂よりも線熱膨張量が小さい天然または人工の砂が好ましく、その混練比率は、鋳物砂の質量に対して、40~95質量%の範囲とすることが好ましい。というのは、上記線熱膨張量を有する天然または人工の砂を、上記の混練比率で混練するのが、鋳物砂を用いて作製した鋳型の常温から1000℃まで加熱した際の線熱膨張量を、0.9%以下に調整しやすいからである。
なお、天然の砂はジルコン砂が挙げられる。また、本発明における第2成分は、ある一つの酸化物からなる人工砂のように単一物である必要はなく、例えば、天然または人工の砂の混合物でも、以下の人工砂を複数混合したとしても、前記線熱膨張量および前記比(D/d)の値をそれぞれ満足すれば問題はない。
〔第2成分〕
上記した第2成分は、天然硅砂よりも線熱膨張量が小さい天然または人工の砂が好ましく、その混練比率は、鋳物砂の質量に対して、40~95質量%の範囲とすることが好ましい。というのは、上記線熱膨張量を有する天然または人工の砂を、上記の混練比率で混練するのが、鋳物砂を用いて作製した鋳型の常温から1000℃まで加熱した際の線熱膨張量を、0.9%以下に調整しやすいからである。
なお、天然の砂はジルコン砂が挙げられる。また、本発明における第2成分は、ある一つの酸化物からなる人工砂のように単一物である必要はなく、例えば、天然または人工の砂の混合物でも、以下の人工砂を複数混合したとしても、前記線熱膨張量および前記比(D/d)の値をそれぞれ満足すれば問題はない。
〔人工砂〕
本発明では、上記した第2成分として、焼結法、溶融法もしくは火炎溶融法で作製された人工砂であって、新砂、その回収砂およびその再生砂のうちから選んだ少なくとも1種を用いることができる。特に、焼結法で作製された人工砂であって、天然硅砂の平均粒径の0.5~2倍の平均粒径で、具体的には80~200μm程度のものが取扱いの点で好ましい。
本発明では、上記した第2成分として、焼結法、溶融法もしくは火炎溶融法で作製された人工砂であって、新砂、その回収砂およびその再生砂のうちから選んだ少なくとも1種を用いることができる。特に、焼結法で作製された人工砂であって、天然硅砂の平均粒径の0.5~2倍の平均粒径で、具体的には80~200μm程度のものが取扱いの点で好ましい。
また、その組成としては、アルミナ(Al−O系)や、ムライト(Al−Si−O系)、ムライト−ジルコン(Al−Si−Zr−O系)の混合系などが好適である。
なお、本発明においては、人工砂の真球度は特に限定されず、公知品で良い。また、本発明において上記平均粒径は、レーザー回折式粒度分布計を用いて測定した値を使用した。

〔天然硅砂〕
本発明において、天然硅砂は、平均粒径:80~250μmの範囲のものが好ましい。
本発明では、上記した天然硅砂に対して、前記第2成分および硬化剤を混練するのが好ましいが、その混練の際に使用する設備は、従来公知の装置で良い。例えば、セメントやモルタル等を混練するような種々の混練装置を用いることができる。また、混練条件は、当該混練装置を用いる際の常法に従えば良い。
本発明において、天然硅砂は、平均粒径:80~250μmの範囲のものが好ましい。
本発明では、上記した天然硅砂に対して、前記第2成分および硬化剤を混練するのが好ましいが、その混練の際に使用する設備は、従来公知の装置で良い。例えば、セメントやモルタル等を混練するような種々の混練装置を用いることができる。また、混練条件は、当該混練装置を用いる際の常法に従えば良い。
以上、本発明にかかる諸条件を説明したが、以下に主要なパラメータをまとめる。
人工砂
平均粒径:天然硅砂の平均粒径の0.5~2倍が好ましく、より好ましくは、0.7~1.5倍である。さらに、80~250μmが好ましく、より好ましくは、100~200μmである。
天然硅砂
基本組成:SiO2を主成分(70質量%以上含む)とし、残部は不可避的不純物である。
平均粒径:80~250μmが好ましく、より好ましくは、100~200μmである。
人工砂の混練比率:鋳物砂の質量に対して、40~95質量%が好ましく、より好ましくは、50~95質量%である。
第2成分の線熱膨張量:天然硅砂よりも0.5~1.5%程度、線熱膨張量が小さいことが好ましい。
硬化剤の混練比率:鋳物砂の質量に対して、0.1~1.0質量%が好ましく、より好ましくは、0.1~0.7質量%である。
鋳型の、常温から1000℃まで加熱した際の線熱膨張量:0.9%以下が必須であって、好ましくは、0.8%以下である。
スランプの直径(D)とスランプコーンの直径(d)との比(D/d):1.65以上が必須であって、好ましくは、1.8以上である。
人工砂
平均粒径:天然硅砂の平均粒径の0.5~2倍が好ましく、より好ましくは、0.7~1.5倍である。さらに、80~250μmが好ましく、より好ましくは、100~200μmである。
天然硅砂
基本組成:SiO2を主成分(70質量%以上含む)とし、残部は不可避的不純物である。

スランプの直径(D)とスランプコーンの直径(d)との比(D/d):1.65以上が必須であって、好ましくは、1.8以上である。
〔RP造型法および鋳造〕
本発明は、三次元積層造型(RP造型)法を用いるものであるが、上型用の砂型を製造する場合、上型の形状を3DCAD設計して得られたデータに基づき、機械加工を用いずに、材料を一層ずつ積層しながら上型用砂型を直接形成することができる。好ましくは、印刷造型法を用いる。すなわち、RP砂型造型装置(例えば、Prometal RCT S−print(商標)、販売元:株式会社EX ONE)を用いて、まず、図3に記載したようなリコーターを有するブレード機構により、鋳物砂の薄層を、平らな表面上に均一に拡げる。そののち、この薄層における所望の領域に対して、上記した3DCADデータに基づきインクジェットノズルヘッドを走査させて、有機樹脂であるバインダー(結合剤)を印刷する。その際の一層厚さは、200~500μmの範囲とすることが好ましい。より好ましくは200~300μmの範囲である。印刷厚みをかかる厚みとすることで、より複雑な形状の砂型を形成することができるからである。
本発明は、三次元積層造型(RP造型)法を用いるものであるが、上型用の砂型を製造する場合、上型の形状を3DCAD設計して得られたデータに基づき、機械加工を用いずに、材料を一層ずつ積層しながら上型用砂型を直接形成することができる。好ましくは、印刷造型法を用いる。すなわち、RP砂型造型装置(例えば、Prometal RCT S−print(商標)、販売元:株式会社EX ONE)を用いて、まず、図3に記載したようなリコーターを有するブレード機構により、鋳物砂の薄層を、平らな表面上に均一に拡げる。そののち、この薄層における所望の領域に対して、上記した3DCADデータに基づきインクジェットノズルヘッドを走査させて、有機樹脂であるバインダー(結合剤)を印刷する。その際の一層厚さは、200~500μmの範囲とすることが好ましい。より好ましくは200~300μmの範囲である。印刷厚みをかかる厚みとすることで、より複雑な形状の砂型を形成することができるからである。
バインダーが印刷された領域である層は、接合状態になるとともに、既に形成済の下層とも結合する。そして、上型用砂型全体が完成するまで、薄層を上部に順次形成させ、バインダーを印刷する工程を繰り返す。
最終的に、バインダーが付着しなかった鋳物砂は、非結合状態であるため、上型用砂型を装置から取り出す際に、容易に除去することができ、上型用砂型が分離可能となる。以上の工程を経ることにより、所望の三次元構造の上型用砂型が製造できる。
なお、上記バインダー(有機樹脂)としては、フラン樹脂を用いるのが好ましい。フラン樹脂としては、例えば、フルフリルアルコール、フルフリルアルコールとアルデヒド類の縮合物、フェノール類とアルデヒド類の縮合物、尿素とアルデヒド類の縮合物よりなる群から選ばれる1種以上か、上記群から選ばれる2種以上の縮合物からなるフラン樹脂が挙げられる。
本発明では、上記した各工程を、それぞれの好適な条件で経ることにより、高融点で鋳造の難しい、例えば、大型の鋳鉄製シリンダヘッドなどを作製することができる。
以下に実施例を説明する。
天然硅砂と人工砂と硬化剤とを、混練ミキサーを用いて混練して鋳物砂とし、図3に示したリコーターを有するブレード機構を用いて、鋳物砂の薄層を平らな表面上に均一に拡げ、この薄層の所望の領域に対して、所定の3DCADデータに基づきインクジェットノズルヘッドを走査させて、有機樹脂であるバインダー(結合剤)を印刷した。なお、その際の一層厚さは、200~400μmとした。
天然硅砂と人工砂と硬化剤とを、混練ミキサーを用いて混練して鋳物砂とし、図3に示したリコーターを有するブレード機構を用いて、鋳物砂の薄層を平らな表面上に均一に拡げ、この薄層の所望の領域に対して、所定の3DCADデータに基づきインクジェットノズルヘッドを走査させて、有機樹脂であるバインダー(結合剤)を印刷した。なお、その際の一層厚さは、200~400μmとした。
ここに、上記実施例に使用した天然硅砂、人工砂、硬化剤および有機樹脂は以下のとおりである。
人工砂:溶融法により作製されたムライトとシリカの混合組成砂、平均粒径:130μm、真球度:0.98。
なお、上記真球度は、〔粒子の投影面積と同じ面積を持つ真円の周長(mm)〕/〔粒子の投影面の周長(mm)〕の式により求めた値である。また、式中にある2つの周長については、当該粒子の拡大(接写)写真を撮影し、次いでその写真を画像解析装置にかけることによって求めることができる。なお、任意の10個程度の粒子において計算を行い、その平均値を当該粒子の真球度とした。
天然硅砂:平均粒径:140μm
硬化剤:トルエンスルホン酸を主成分とし、5質量%程度の硫酸を含む
人工砂の混練比率が、鋳物砂の質量に対して、60質量%

なお、本実施例では、開口部の直径(d)が85mm、底面部の直径が58mm、高さが140mmであるスランプコーンを用いた。

なお、本実施例では、開口部の直径(d)が85mm、底面部の直径が58mm、高さが140mmであるスランプコーンを用いた。
上記鋳物砂を用いて以下に示す条件でRP造型法による鋳造を行った。
一層の厚さ:300μm
有機樹脂:フルフリルアルコール
鋳造
鋳物の材質(規格):FCD500
形状:ディーゼルエンジン用シリンダヘッド

その結果、上記発明例は、追加の熱処理を必要としない砂型(鋳型)が形成でき、さらに、その砂型を用いた鋳造工程において、そのいずれもベーニング欠陥の発生がなく、かつ所期した形状の鋳造品を作製することができた。
これに対し、比較例として、天然硅砂と硬化剤を混練したもの(比較例1)、および、人工砂と硬化剤を混練したもの(比較例2)を作製し、上記と同じ条件のRP造型法で鋳型を作製し、同じ材質の鋳鋼で、同じ形状の鋳造を行った。
なお、上記天然硅砂と人工砂と硬化剤は、上記発明例と同じ物性のものを使用した。

その結果、
比較例1は、
鋳型の、常温から1000℃まで加熱した際の線熱膨張量:1.5%

スランプの直径(D)とスランプコーンの直径(d)との比(D/d):1.5
の各物性が得られた。
比較例1は、
鋳型の、常温から1000℃まで加熱した際の線熱膨張量:1.5%
スランプの直径(D)とスランプコーンの直径(d)との比(D/d):2.0
となり、
また、比較例2は、
鋳型の、常温から1000℃まで加熱した際の線熱膨張量:0.2%
スランプの直径(D)とスランプコーンの直径(d)との比(D/d):1.5
の各物性が得られた。
そして、上記鋳物砂を用いて製造した砂型を用いて鋳造を行った。その結果、比較例1は、製品表面のすべての部位に、ベーニング欠陥が多数発生し、一方、比較例2は、鋳物砂の薄層が形成できず、所望の鋳型が製造できなかった。なお、比較例2の鋳型の線熱膨張量は、モルタルミキサーで、発明例と同量の樹脂、硬化剤量を混練して成形したものの線熱膨張量を計測して記載した。
本発明に従うことで、熱処理の要らないRP造型法で形成した砂型を、複雑な中空構造を有する高融点の鋳造品であるエンジンシリンダヘッドや、エンジン用ウォーターボックス、エンジン用シリンダブロック、大型ポンプ用羽根車等の製造に適用することができる。

- 樹脂を硬化させるための触媒として、硬化剤を混練した三次元積層造型用の鋳物砂において、
上記鋳物砂を用いて作製した鋳型の、常温から1000℃まで加熱した際の線熱膨張量が0.9%以下であって、
かつ上記鋳物砂のスランプ試験におけるスランプの直径(D)とスランプコーンの直径(d)との比(D/d)が、1.65以上
である三次元積層造型用の鋳物砂。 - 前記鋳物砂が、天然硅砂に対し、第2成分と前記硬化剤とを混練した鋳物砂であって、該第2成分が、天然硅砂よりも線熱膨張量が小さい天然または人工の砂である請求項1に記載の三次元積層造型用の鋳物砂。
