Abstract
Description
特に、サスペンションアームやサブフレームなどの足回り部材は、溶接部の疲労強度が問題となるので、軽量化が困難である。これらの足回り部材の溶接には、通常、隅肉アーク溶接が用いられるので、隅肉アーク溶接継手の疲労強度を高めることが課題となる。以下では、「隅肉アーク溶接継手」を必要に応じて「隅肉溶接継手」と記載する。
しかし、特許文献1に開示の手法に、ルート部への応力集中を低減する効果はない。また、止端部への応力集中が低減すると、相対的に、ルート部への応力集中が顕在化し、ルート部を起点として疲労破壊が発生する恐れがある。
特許文献2に開示の溶接ビード構造は、止端部を、他の鋼板の端部から遠ざけることによって止端部への応力集中を緩和するものである。しかし、ルート部への応力集中を低減する効果はないうえ、重ね隅肉溶接継手には、止端部の応力集中低減効果もほとんどなく、疲労破壊の発生を効果的に抑制することはできない。
本発明の隅肉アーク溶接継手では、
金属部材と金属部材とを隅肉アーク溶接して形成した隅肉アーク溶接継手であって、
前記隅肉アーク溶接によって形成された隅肉ビードとは別に、アーク溶接によって形成された補剛用ビードが少なくとも一方の金属部材の表面に少なくとも一つ形成されており、

[基本原理の説明]
図1に、重ね隅肉溶接継手の断面形状の一例を示す。図1に示すように、上側鋼板1の端部と下側鋼板2の表面との間の空間を、溶接ワイヤを用いてアーク溶接することで、上側鋼板1の端部と下側鋼板2の表面部とが溶融境界6まで溶融して凝固し、隅肉ビード3が形成される。なお、鋼板と溶接ワイヤとが溶融して凝固した部分を溶接金属7という。また、特に断らない限り、表面とは、鋼板の溶接ビードを形成する側の面、又は、鋼板の溶接ビードが形成されている側の面を指す。
図1に示すような、鋼板重ね部の一方の端部を隅肉アーク溶接した重ね隅肉溶接継手において、隅肉アーク溶接によって形成され隅肉ビード3に、上側鋼板1に沿って引張力F1が作用し、下側鋼板2に沿って引張力F2が作用すると、上側鋼板1の中心軸と下側鋼板2の中心軸とのずれにより、大きな曲げモーメントが発生する。
そのため、上側鋼板1は下反りし、かつ、下側鋼板2は上反りする変形モードで変形し、止端部4及びルート部5には大きな応力集中が起きる。この応力集中が原因で、疲労き裂は止端部4又はルート部5から発生する。疲労き裂は、略荷重方向に垂直に進展して溶接継手が破壊する。このことは、図1に示す重ね隅肉溶接継手に限らず、その他の隅肉溶接継手において生じるものである。なお、図1に示す例では、止端部4は、下側鋼板2と隅肉ビード3との境界を指し、ルート部5は、上側鋼板1又は下側鋼板2と、溶接金属7との境界を指す。
図5に、隅肉ビード3に略直角に補剛用ビード32を形成した試験片の変形態様を模式的に示す。
このことから、隅肉ビード3に略直角に補剛用ビード32を形成すると(図4を参照)、補剛用ビード32が鋼板の剛性を高める作用を強く発揮して、下側鋼板2の曲がりが抑制されることが確認された。
図2に示す試験片の解析モデルと、図4に示す試験片の解析モデルとを作成し、それぞれの解析モデルのルート部5における応力集中の程度を三次元有限要素法による解析にて算出した。なお、図2に示す試験片は、補剛用ビードが配置されない試験片であり、後述する実施例の表2及び表3中の試験片記号「TP2」に該当する試験片である。また、図4に示す試験片は、補剛用ビードが配置された試験片であり、表2及び表3中の試験片記号「TP10」に該当する試験片である。
図6に、補剛用ビードの効果を確認するために行った三次元有限要素法による解析時の溶接ビード近傍の要素分割の態様と、応力集中係数の比較を行った位置および座標の設定態様と、を示す。図6に示すように、座標は、ルート部5の先端を座標0とし、左方向(-方向)にとった。
このことが、ルート部5を起点とする疲労き裂の発生の抑制に大きく貢献しているといえる。
調査結果の一例として、図8に、後述する条件に従って実施した疲労試験のうち、表2及び表3に示す試験片記号「TP1」から「TP15」の結果を補剛用ビードの長さと疲労寿命との関係で整理した結果を示す。
図8に示されるように、補剛用ビードの長さが20mm以上あれば、疲労寿命(回)が大幅(1.5倍以上)に向上する。
以上のような解析と実験により、補剛用ビード32を形成すると疲労強度が向上することが確認されたので、次に、補剛用ビード32に必要な条件について検討した。以下に、その検討の結果について説明する。
補剛用ビード32は、隅肉ビード3と重なり部を有するように形成する必要がある。隅肉ビードと離れて形成されると、鋼板の剛性を高める部材として十分に機能しない。そのため、隅肉ビード3を起点にして(即ち、隅肉ビード3の中に溶接開始点をおいて)補剛用ビード32を形成するか、隅肉ビード3を横切って補剛用ビード32を形成するか、の何れかの態様にする必要がある。
補剛用ビード32を隅肉ビード3と重なり部を有するように配置するには、様々な形態が可能である。なお、以下では、隅肉ビード3を先に配置し、それに重なるように補剛用ビード32を配置する場合について説明する。しかし、補剛用ビード32を先に配置し、それに重なるように隅肉ビード3を配置しても、以下に示す態様と同じ態様を採用することができる。
(I)片側の鋼板に形成する(片側ビード)。
基本原理の説明で示したように、下側鋼板2上に、隅肉ビード3を起点とし、かつ、隅肉ビード3と交差する方向に補剛用ビード32を配置する。以下の説明では、このような配置の補剛用ビードを必要に応じて片側ビードと記載する。また、補剛用ビード32として片側ビードを指す場合には、必要に応じて片側ビード32Aと記載する(図9A、図9D、図9F、図9H等を参照)。
ここで、隅肉ビード3の長さをLとする。隅肉ビード3の長さLは、隅肉ビード3の両側の溶融端の長さである。補剛用ビード32を片側ビード32Aとして1箇所配置する場合には、隅肉ビード3の一方の溶融端から(1/4)Lの長さだけ隅肉ビード3が形成されている方向に沿って離隔した位置と、当該隅肉ビード3の一方の溶融端から(3/4)Lの長さだけ隅肉ビード3が形成されている方向に沿って離隔した位置との間の範囲内に片側ビード32Aを配置するのが効果的である。また、隅肉ビード3側を起点として片側ビード32Aを形成する方が、鋼板側を起点として片側ビード32Aを形成するよりも疲労強度の向上効果が大きい。アーク溶接における溶接ビードの始端部は、突形状になり、応力集中が起こるのに対し、終端部は、扁平な形状になり、応力集中が低減するからである。
基本原理の説明では、重ね隅肉ビード3を起点に、下側鋼板2に補剛用ビード32を配置する場合の疲労強度向上のメカニズムについて述べた。しかし、隅肉ビード3を横切って上側鋼板1と下側鋼板2との両方に補剛用ビード32を配置することによって、更なる疲労強度の向上が可能となる。したがって、このように補剛用ビード32を配置してもよい。以下の説明では、このような配置の補剛用ビードを必要に応じてクロスビードと記載する。また、補剛用ビード32としてクロスビードを指す場合には、必要に応じてクロスビード32Bと記載する(図9B、図9C、図9G等を参照)。また、片側ビード32Aとクロスビード32Bとを総称する場合に補剛用ビード32と記載する。
疲労強度向上のメカニズムは、前述のように隅肉ビード3の近傍の曲がり抑制である。クロスビード32Bでは、上側鋼板1にも補剛用ビードが配置されるので、上側鋼板1の変形抑制効果を高め、ルート部5の開口角αを小さくすることができる。
補剛用ビード32は1箇所である必要はなく、複数個を配置することによっても疲労強度は増加する。複数個配置する場合は、片側ビード32Aあるいはクロスビード32Bをそれぞれ単独に複数配置してもよいし、片側ビード32Aとクロスビード32Bとを混在させて配置させてもよい。
片側ビード32Aあるいはクロスビード32Bを複数配置する場合の配置位置は、隅肉ビード3の両端部でもよい。
図9Aは、隅肉ビードBの中央部付近から隅肉ビードBに対し傾斜するように配置された片側ビード32Aの例である。図9Bは、隅肉ビード3の中央部付近に配置されたクロスビード32Bの例である。図9Cは、隅肉ビード3の両端部にそれぞれ配置された2つのクロスビード32Bの例である。図9Dは、隅肉ビード3の中央部に近い位置で間隔を有して配置された2つの片側ビード32Aの例である。図9Eは、隅肉ビード3の両端部にそれぞれ配置された2つのクロスビード32Bと、隅肉ビード3の中央部に近い位置で間隔を有して上側鋼板1側に配置された2つの片側ビード32Aの例である。図9Fは、隅肉ビード3の両端部にそれぞれ配置された2つの片側ビード32Aの例である。図9Gは、隅肉ビード3の両端部に近い位置にそれぞれ配置された2つのクロスビード32Bの例である。図9Hは、隅肉ビード3の両端部に近い位置にそれぞれ配置された2つの片側ビード32Aの例である。図9Iは、隅肉ビード3の両端部にそれぞれ配置された2つのクロスビード32Bと、隅肉ビード3の中央部に近い位置で間隔を有して下側鋼板2側に配置された2つの片側ビード32Aの例である。
次に、鋼部材の端部を鋼部材の面に載置してT形断面の継手を構成し、その隅部をアーク溶接した隅肉溶接継手に補剛用ビードを形成する場合について説明する。
鋼部材の形状によっては、T形断面の隅肉溶接継手の一方の隅部しか溶接できない場合がある。そのような片側のみ隅肉溶接した隅肉溶接継手では、重ね隅肉溶接継手と同様に取り扱うことができる。
T形断面の隅肉溶接継手では、立鋼板8の高さにもよるが、立鋼板8と横鋼板9との両方にまたがるクロスビード32Bを配置するのが好ましい。ただし、立鋼板8と横鋼板9との一方に片側ビード32Aを配置してもよい。T形断面の隅肉溶接継手においても、本実施形態で説明する重ね隅肉溶接継手と同じ条件で補剛用ビード32を配置することができる。
隅肉ビード3と補剛用ビード32とがなす角度γは、力学的には略直角が好ましい。このため、図4において、隅肉ビード3と補剛用ビード32とは略直角をなしているが、隅肉ビード3と補剛用ビード32とがなす角度γは、略直角である必要はない。しかし、補剛用ビード32が、鋼板の剛性を高め、曲がりを抑制する機能を発揮するためには、角度γは45°~135°である必要がある。角度γが45°未満又は135°超であると、補剛用ビード32の前記機能が著しく低下するからである。
図8に示されるように、補剛用ビード32の長さが短い場合には十分に鋼板の剛性を高めて、溶接継手の疲労強度を向上させる機能を発揮できない。
ここで、補剛用ビード32が片側ビード32Aである場合、補剛用ビード32の長さは、隅肉ビード3と補剛用ビード32との接点32aと、補剛用ビード32の溶融端32bとの間の長さであるとする(図4を参照)。また、補剛用ビード32がクロスビード32Bである場合、補剛用ビード32の長さは、補剛用ビード32の両側の溶融端の長さであるとする。

図12は、補剛用ビード32を隅肉ビード3の始終端付近に形成した試験片を示す平面図である。図12に示す試験片を構成する鋼板1、2は、後述する実施例の表1中の鋼種「SP2」に該当する鋼種である。図12において、板幅110mmの鋼板1、2に対して、板幅方向の中央が中心となるように、長さが95mm(L=95mm)の隅肉ビード3を配置した後に、隅肉ビード3を起点に補剛用ビード32を、隅肉ビード3の始端付近と終端付近にそれぞれ形成した。なお、隅肉ビード3の幅Wfは7.5mmであり、補剛用ビード32(のビード幅の中央位置)と、隅肉ビード3の始端及び終端の位置のうち当該補剛用ビード32に近い方の端の位置と、の間の距離をDとした。図12では、隅肉ビード3の始端の位置から補剛用ビード32までの距離をD1とし、隅肉ビード3の終端の位置から補剛用ビード32までの距離をD2として示すが、ここではそれら距離を共にDとして表記する。
隅肉ビード3の始終端の位置(D=0mm)に補剛用ビード32を形成する場合と、補剛用ビード32と、隅肉ビード3の始端及び終端の位置のうち当該補剛用ビード32に近い方の端との間の距離Dが10mmの位置(D=10mm)に補剛用ビード32を形成する場合と、では、1つの補剛用ビード32の長さl2が15mm以上で疲労寿命が向上する効果が得られた。隅肉ビード3の幅Wfは7.5mmであることから、隅肉ビード3の始終端に近接する位置に補剛用ビード32を形成する場合には、1つの補剛用ビード32の長さl2として、隅肉ビード3の幅Wfの2倍以上の長さが必要となる。
(a2) 1つの補剛用ビード32の長さl2≧max{2×Wf,D}
ここで、max{2×Wf,D}は、2×Wf及びDのうち大きい値を指す。
また、補剛用ビード32と隅肉ビード3の始端及び終端の位置のうち当該補剛用ビード32に近い方の端との間の距離Dの範囲に特別な制約はないが、当該距離Dが短いほど短い補剛用ビード32でも隅肉ビード3の始端及び終端におけるき裂を抑制することができる。このため、補剛用ビード32の形成における効率の観点から、当該距離Dの上限は、隅肉ビード3の長さLの1/4をとする。
以上のように、隅肉ビード3の始端及び終端の少なくとも何れか一方の位置から、隅肉ビード3が形成されている方向に沿って、隅肉ビード3の長さLの1/4の長さだけ離れた位置までの範囲に補剛用ビード32を形成する場合には、前記(a1)の第1の条件に替えて、下記の(a2)の第2の条件を満たすように前記範囲内に補剛用ビード32を形成してもよい。前記(a2)の第2の条件は、片側ビード32Aと、クロスビード32Bとの双方に適用される。
また、隅肉ビード3の始端・終端付近(隅肉ビード3の始端及び終端の少なくとも何れか一方の位置から、隅肉ビード3が形成されている方向に沿って、隅肉ビード3の長さLの1/4の長さだけ離れた位置までの範囲内)に補剛用ビード32を配置する場合に、前記(a2)の第2の条件を満たさずに、前記(a1)の第1の条件を満たすように、前記範囲内に補剛用ビード32を形成してもよい。すなわち、前記範囲外に形成される補剛用ビード32の数及び長さによっては、前記範囲内に形成される補剛用ビード32は、前記(a2)の第2の条件を満たさなくてもよい。
また、前記(a2)の第2の条件で前記範囲内に補剛用ビード32を形成し、かつ、前記範囲外に補剛用ビード32を形成する場合には、前記(a2)の第2の条件で前記範囲内に形成された補剛用ビード32を含む全ての補剛用ビード32の総和lが、前記(a1)の第1の条件を満たすようにする。
補剛用ビード32の高さhは、下記の(b)の条件を満たすようにする。
(b) 補剛用ビード32の高さh≧t/2
t:補剛用ビード32を形成する鋼部材の厚さ(mm)
補剛用ビード32の高さhが、補剛用ビード32が形成される鋼部材の厚さtの“t/2”未満であると、補剛用ビード32としての機能を十分に発揮しない。補剛用ビード32の高さhが大きいほど、その効果は大きいが、鋼板への裏抜けや溶け落ちを避けるため自ずと限界がある。したがって、補剛用ビード32の高さhは、“補剛用ビード32が形成される鋼部材の厚さt”以下が現実的である。補剛用ビード32の高さhは、補剛用ビード32が形成される鋼部材の(ビードが形成されていない領域の)表面と、補剛用ビード32の最も高い位置との間の高さ方向の距離をいう。
なお、補剛用ビード32をクロスビード32Aとする場合であって、溶接の対象となる複数の鋼板の板厚が異なる場合は、鋼板ごとに上記(b)の要件を満たすものとする。このことは、以下の条件でも同様とする。
補剛用ビード32の幅wは、下記の(c)の条件を満たすようにする。
(c) 補剛用ビード32の幅w≧2.5t
t:補剛用ビード32を形成する鋼部材の厚さ(mm)
補剛用ビード32の幅wが補剛用ビード32が形成される鋼部材の厚さtの“2.5t”未満であると、補剛用ビード32としての機能を十分に発揮しない。補剛用ビード32の幅wの上限は、特に定めないが、補剛用ビード32の高さhと同様に、鋼板への裏抜けや溶け落ちがない範囲で補剛用ビード32を形成する必要があるので、その観点から自ずと定まる。
補剛用ビード32は、補剛用ビード32を形成する鋼部材の厚みをt(mm)として、隅肉ビード3の長さLが“50t”毎に少なくとも1箇所配置するのが好ましい。すなわち、隅肉ビード3の長さLが“50t”を超える場合には、複数の補剛用ビード32を形成することが好ましい。
したがって、長さがLの隅肉ビード3に対して形成される補剛用ビード32の数nは、下記の(d)の条件を満たすことが望ましい。

鋼部材の厚さt(板厚)は、特に限定されるものではない。ただし、前述したように本実施形態では、補剛用ビード32の形成による薄鋼板部材の面外変形を抑制することによって、溶接部の疲労寿命を向上させる。このため、厚鋼板の溶接部材よりも薄鋼板の溶接部材において疲労寿命の向上効果が得られやすく、鋼板の板厚(鋼部材の厚さt)は3.6mm以下とすることが望ましい。
隅肉ビード3の施工時や補剛用ビード32の施工時のアーク溶接条件や使用する溶接ワイヤの組成は、常法に従えばよく、特定のものに限定されない。ただし、同じ溶接機器を用いて、隅肉ビード3の施工と補剛用ビード32の施工とを連続的に行うことが生産上好ましい。しかし、補剛用ビード32の鋼板の剛性を高める機能が担保される限り、両者の溶接条件や使用する溶接ワイヤの組成が異なってもよい。
また、溶接継手では、隅肉ビードに重なるように補剛用ビードを形成するために、溶接継手の周辺に、補剛用ビードを、所要の角度、及び、所要の長さ、高さ、幅で形成し得る領域があることが必要である。ただし、溶接される2つの鋼部材を跨ぐように補剛用ビードを形成している場合、隅肉ビードの始端および終端と、当該補剛用ビードとが離れていてもよい。
薄鋼板に重ね隅肉アーク溶接を施した試験片を用いて疲労試験を行い、溶接継手の効果を検証した。表1に供試鋼板の成分組成を示す。
即ち、図2に示すように、板幅:60mmの2枚の鋼板を、重ね代20mmで重ね合せ、重ね隅肉アーク溶接を、溶接トーチの移動距離が40mmとなるように設計して試験片を作製した。
なお、溶接トーチの移動端で溶融部が拡がるため、実際の隅肉ビードの長さは、教示距離より若干大きくなる。

溶接条件及び疲労特性評価結果を表2及び表3に示す。
TP4~15の発明例では、補剛用ビードを形成しない比較例TP1~3に対して150%以上の疲労寿命向上率が得られたが、TP16~27の比較例では、補剛用ビードが必要な条件を満たさず、疲労寿命向上率が発明例より劣った。
図2に示す試験片において、さらに図9A~図9Eに示す態様で補剛用ビードを形成した試験片を作成し、疲労試験に供した。
TP28~33、39は単一の補剛用ビードを配置した例であり、TP28~30、39の片側ビードは図9Aの態様に相当し(TP39は角度γが90度)、TP31~33のクロスビードは図9Bの態様に相当する。また、TP36~38は複数の補剛用ビードを配置した例であり、TP36は図9Cの態様に、TP37は図9Dの態様に、TP38は図9Eの態様にそれぞれ相当する。TP34、35は、図2の態様に相当し、補剛用ビードを配置せずに隅肉ビードを配置したものである。
各試験片の作成にあたり、補剛用ビードのねらい位置と溶接方向は図9A~図9Eの通りであり、それ以外は実施例1と同じ条件で行った。TP36~38では補剛用ビード毎に溶接条件を記載した。
溶接条件及び疲労特性評価結果を表4~表6に示す。
発明例では、補剛用ビードを形成しない試験片に対して200%を超える疲労寿命向上率が得られた。表3における補剛ビード長さ判定の欄には、前述した(a1)の第1の条件を満たす場合に「○」を付した。
TP28~33及びTP36~38はL(隅肉ビードの長さ)/n(補剛用ビードの数)が50t(t:鋼厚さ)に比べて小さいが、TP39は、L/nが50tに比べて大きい。そのため、TP39の疲労寿命の向上率は161%程度であった。
立鋼板と横鋼板とによって形成されるT形断面の隅肉溶接継手において、隅部の片側のみ隅肉ビードを形成した試験片と、その試験片にさらに隅肉ビードを横切るように補剛用ビードを形成した試験片を作製して疲労試験に供した。
TP41は単一の補剛用ビードを配置した例であり図10Aの態様に相当し、TP42は隅肉ビードの両端部に補剛用ビードを配置した例であり図10Bの態様に相当する。
各試験片の作成にあたり、継手の形状、補剛用ビードのねらい位置、補剛用ビードの形成の態様は図10の通りであり、それ以外は実施例1と同じ条件で行った。TP42では補剛用ビード毎に溶接条件を記載した。
溶接条件及び疲労特性評価結果を表7及び表8に示す。
TP41、42の発明例では、補剛用ビードを形成しない比較例TP40に対して500%を超える疲労寿命向上率が得られた。
図2に示す試験片において、さらに図9F~図9Iに示す態様で補剛用ビードを形成した試験片を作成し、疲労試験に供した。
TP43~47は複数の補剛用ビードを配置した例であり、TP43は図9Fの態様に、TP44は図9Gの態様に、TP45、47は図9Hの態様に、TP46は図9Iの態様にそれぞれ相当する。TP34は、表4~表6に示すものと同じである。
各試験片の作成にあたり、補剛用ビードのねらい位置と溶接方向は図9F~図9Iの通りであり、それ以外は実施例3と同じ条件で行った。TP43~47では補剛用ビード毎に溶接条件を記載した。
溶接条件及び疲労特性評価結果を表9及び表10に示す。表10における補剛ビード長さ判定(第1の条件)の欄には、前述した(a1)の第1の条件を満たす場合に「○」を付した。また、表9における補剛ビード長さ判定(第2の条件)の欄には、前述した(a2)の第2の条件を満たす場合に「○」を付した。
