Abstract
Description
本願は、2012年03月14日に、日本に出願された特願2012-057291号に基づき優先権を主張し、その内容をここに援用する。
中空状多孔質膜の製造方法としては、高分子溶液を非溶媒により相分離させて多孔化するスピノーダル分解を利用した非溶媒相分離法が知られている。また、非溶媒相分離法としては、湿式または乾湿式紡糸法(以下、両紡糸方法を総称して「湿式紡糸」という。)が知られている。
湿式紡糸により中空状多孔質膜を製造する方法としては、疎水性ポリマー、親水性ポリマー、および溶媒を含む膜形成性樹脂溶液を調製し、その膜形成性樹脂溶液を紡糸ノズルから吐出し、凝固液中で凝固して中空糸を得た後、親水性ポリマーを除去する方法が知られている(特許文献1~3)。
非溶媒相分離法では、得られる多孔質膜の孔径が、凝固前の水分に影響を受けることが知られており、紡糸ノズルと凝固液の液面との間の気体の湿度にも影響を受ける。そのため、紡糸ノズルと凝固液の液面との間の気体の湿度を調整することが求められていた。
また、紡糸ノズルの吐出面が結露した場合、吐出面の水滴に、紡糸ノズルから吐出した膜形成性樹脂溶液が接触すると、膜形成性樹脂溶液の相分離が急速に進行、急速な粘度変化が生じ、その水滴との接触が膜形成性樹脂溶液の周方向で不均一な場合、紡糸安定性が損なわれることがあった。
そこで、特許文献4では、凝固液の温度を調整することによって、紡糸ノズルの吐出面付近の湿度を低くすることが提案されている。しかしながら、特許文献4に記載の方法でも、紡糸ノズル吐出面の結露を充分に防止できなかった。
また、従来の製造方法では、膜表面構造を精密に制御することが困難であり、膜表面構造の均一性が高くなく、中空状多孔質膜の品質が不充分であった。
[1] 少なくとも、疎水性ポリマーと良溶媒を含む膜形成性樹脂溶液を吐出賦形する紡糸ノズルと、前記疎水性ポリマーの非溶媒を含む気体を収容し、前記紡糸ノズルから吐出賦形された前記膜形成性樹脂溶液が導入される第1の開口部および前記疎水性ポリマーの非溶媒を含む気体に接触した膜形成性樹脂溶液が導出される第2の開口部が形成された処理用容器と、凝固液を収容し、前記第2の開口部から導出された膜形成性樹脂溶液が導入される凝固槽と、前記第1の開口部から流出した前記疎水性ポリマーの非溶媒を含む気体を前記紡糸ノズル近傍から除去する気体除去手段とを備えている、中空状多孔質膜の製造装置。
[2] 前記処理用容器と前記凝固槽内の凝固液とが離間し、前記処理用容器に、その内部に前記疎水性ポリマーの非溶媒を含む気体を導入するための気体供給管が取り付けられている、[1]に記載の中空状多孔質膜の製造装置。

本発明の中空状多孔質膜の製造装置(以下、「製造装置」と略す。)の第1の実施形態について説明する。
図1に、本実施形態の製造装置を示す。本実施形態の製造装置1aは、少なくとも疎水性ポリマーが良溶媒に溶解した膜形成性樹脂溶液から中空状多孔質膜を製造する装置であって、紡糸ノズル10と、紡糸ノズル10の下方に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出側の表面10a(以下、「吐出面10a」という。)に掃気用気体を送気する掃気手段40Aを備える。
本実施形態における紡糸ノズル10は、中空紐状支持体A1を通過させる支持体用貫通孔11と、膜形成性樹脂溶液の樹脂溶液用流路12とが形成されたノズルである。紡糸ノズル10の下面には、樹脂溶液用流路12の吐出口(以下、「樹脂溶液吐出口」という。)および支持体用貫通孔11の吐出口(以下、「支持体吐出口」という。)が形成されている。樹脂溶液吐出口は環状であり、支持体吐出口よりも外側に、支持体用貫通孔11の支持体吐出口と同心円状に形成されている。
この紡糸ノズル10では、支持体用貫通孔11に中空紐状支持体A1を通過させ、支持体吐出口から下方に吐出させると共に、樹脂溶液用流路12に膜形成性樹脂溶液を流動させ、樹脂溶液吐出口から下方に吐出する。これにより、中空紐状支持体A1の外周面に膜形成性樹脂溶液の塗膜A2を形成して中空の糸状体A’を作製するようになっている。
処理用容器20Aは、前記疎水性ポリマーの非溶媒を含む気体(以下、「処理用気体」という。)を収容し、紡糸ノズル10から吐出した糸状体A’を処理用気体に接触させる容器である。なお、本発明において、「非溶媒」とは、疎水性ポリマーを溶解させる能力の低い溶媒のことであり、「貧溶媒」と同義である。
非溶媒が具備する性質としては、非水溶性ポリマーの溶解度が低く、膜形成性樹脂溶液に用いる良溶媒と相溶性を有することが好ましい。また、膜形成性樹脂溶液に用いる溶媒と相溶性を有することが好ましい。
また、非溶媒は、25℃以上で1kPa以上の飽和蒸気圧力を持つものが好ましく、大気圧において150℃以下で沸騰して蒸気となるものが好ましい。好ましくは、大気圧において130℃以下で沸騰して蒸気となるもの、より好ましくは、大気圧において110℃以下で沸騰して蒸気となるものである。
非溶媒としては、水、エタノール等のアルコール類、アセトン、トルエン、エチレングリコール、あるいは水と樹脂形成性樹脂溶液に用いる良溶媒の混合体等を用いることができる。その中で特に好ましいのは水である。
また、処理用容器20Aの側部23には、処理用容器20Aの内部に処理用気体を供給するための気体供給管24が取り付けられている。
また、気体供給管24から供給された処理用気体は、処理用容器20Aの内部を通った後、第1の開口部21aおよび第2の開口部22aから排出されるようになっている。
凝固槽30は、疎水性ポリマーの非溶媒を含む凝固液Bを貯めた貯槽からなり、膜形成性樹脂溶液の塗膜A2を凝固する凝固液Bを膜形成性樹脂溶液と接触させるものである。膜形成性樹脂溶液の塗膜A2を凝固することによって、糸状体A’は中空状多孔質膜Aとなる。
凝固槽30には、その底部近傍に配置された第1のガイドロール31と、凝固槽30の縁部の近傍に配置された第2のガイドロール32とが設けられている。第1のガイドロール31は、処理用容器20Aを通過した糸状体A’を凝固液B中で巻き掛けて走行方向を斜め上方に反転させるようになっている。第2のガイドロール32は、凝固液B中を通過することによって形成した中空状多孔質膜Aを凝固槽30の外に導くようになっている。
凝固槽30の上部には、凝固液Bの蒸散を抑制するための天板33が設けられている。天板33には、第2のガイドロール32によって凝固液Bから凝固槽30の外に導かれる中空状多孔質膜Aが通過する開口部33a、および処理用容器20Aが挿入される開口部33bが形成されている。天板33と処理用容器20Aとの間には、凝固液Bの蒸散を抑制するためのシール機構が設けられることが好ましい。また、開口部33aは、中空状多孔質膜Aが天板33と接触せずに通過しながらも、非溶媒の蒸散を抑制できる最小限の開口面積とすることが好ましい。また、開口部33aは、第2の開口部から流出した処理用気体が排出可能で、中空状多孔質膜Aが天板33と接触せずに通過可能な最小限の開口面積とすることが好ましい。
掃気手段40Aは、紡糸ノズル10近傍に流出した処理用気体を掃気用気体で置換して除去する気体除去手段であり、紡糸ノズル10の吐出面10aに設けられた掃気ノズル41と、掃気ノズル41に掃気用気体を供給する気体供給手段42とを備えるものである。掃気ノズル41は、処理用容器20Aと離間するように配置されている。そのため、掃気ノズル41と処理用容器20Aとの間には間隙Pが形成されている。
掃気ノズル41は、環状の部材からなり、中央の円形開口部41aと、気体供給手段42に接続されて掃気用気体が導入される環状の空間からなる気体導入室41bと、円形開口部41aにて露出した紡糸ノズル10の吐出面10aに向けて、気体導入室41bから供給された掃気用気体を吐出する環状の気体吐出口41cとを備える。
円形開口部41aは、その中心が、支持体吐出口および樹脂溶液吐出口の中心と一致するように配置される。したがって、円形開口部41aには、糸状体A’が通過するようになっている。
気体導入室41bは、円形開口部41aよりも外周側に、掃気ノズル41と同心円状に形成されている。
気体吐出口41cは、気体導入室41bと連通し、図2に示すように、円形開口部41aの中心に向かって開口しているため、掃気用気体を、円形開口部41aの外周側から中心に向かって吐出するようになっている。
抵抗付与体41dは、掃気用気体を透過しつつも流路抵抗になるものであり、例えば、メッシュ、連続発泡体、多孔質体などが使用される。
抵抗付与体41dを気体吐出口41cに設け、気体導入室41b内の環状の空間の気体流動圧損に対し、気体吐出圧損を十数倍から数十倍程度大きく取ると、気体吐出口41cに作用する圧力斑が小さくなる。そのため、気体吐出口41cからの気体の吐出量を周方向でより均一化できるようになり、より安定に掃気できるようになる。
掃気手段40Aが気体濾過手段43を備えていれば、掃気用気体に含まれる埃等の異物を除去できるため、円形開口部41aを通過する糸状体A’に異物が付着することを防止できる。これにより、得られる中空状多孔質膜Aの品質を向上させることができる。
一定温度で一定湿度に調整した掃気用気体を掃気ノズル41に供給する場合には、気体湿度調整手段として、掃気用気体を所定温度の水が噴霧されている空間に供給した後に、ミストセパレーター等によって微小な浮遊粒子を除去して所定温度の水分飽和状態の気体とする加湿装置を用い、気体温度調整手段として気体加熱装置を用いたものが挙げられる。この気体調整手段44では、加湿装置により加湿して水分飽和状態の気体とし、これを加熱装置により加熱して、所望の温湿度の掃気用気体を得ることができる。
上記製造装置1aを用いた中空状多孔質膜Aの製造方法について説明する。本製造方法は、紡糸工程と掃気工程と凝固工程とを有する。
本実施形態における紡糸工程では、紡糸ノズル10の支持体吐出口から中空紐状支持体A1を下方に吐出させながら、樹脂溶液吐出口から膜形成性樹脂溶液を下方に吐出することによって、中空紐状支持体A1の外周面に膜形成性樹脂溶液の塗膜A2を形成して中空の糸状体A’を作製する。
疎水性ポリマーとしては、ポリスルホンやポリエーテルスルホンなどのポリスルホン系樹脂、ポリフッ化ビニリデンなどのフッ素系樹脂、ポリアクリロニトリル、セルロース誘導体、ポリアミド、ポリエステル、ポリメタクリレート、ポリアクリレートなどが挙げられる。また、これらの共重合体であってもよい。疎水性ポリマーを1種単独で使用してもよいし、2種以上を併用してもよい。
上記疎水性ポリマーのなかでも、次亜塩素酸などの酸化剤に対する耐久性が優れる点から、フッ素系樹脂が好ましく、ポリフッ化ビニリデンやフッ化ビニリデンと他の単量体からなる共重合体が好ましい。
また、親水性ポリマーには、2種以上の樹脂を混合して使用することもできる。例えば親水性ポリマーとして、より高分子量のものを用いると、膜構造の良好な中空状多孔質膜Aを形成しやすい傾向がある。一方、低分子量の親水性ポリマーは、中空状多孔質膜Aからより除去されやすい点で好適である。よって、目的に応じて、分子量が異なる同種の親水性ポリマーを適宜ブレンドして用いてもよい。
膜形成性樹脂溶液の温度は、特に制限はないが通常は20~80℃であり、好ましくは20~40℃である。
一方、親水性ポリマーの濃度の下限は、中空状多孔質膜Aをより形成しやすいものとするために1質量%が好ましく、5質量%がより好ましい。親水性ポリマーの濃度の上限は、膜形成性樹脂溶液の取扱性の点から20質量%が好ましく、12質量%がより好ましい。
本実施形態における掃気工程は、紡糸ノズル10の吐出面10aに掃気用気体を送気する工程である。
具体的に、掃気工程では、まず、気体供給手段42から供給した掃気用気体を気体濾過手段43により濾過し、気体調整手段44によって温度および湿度を調整した後、気体導入室41bに供給する。その際、吐出面10aの結露をより防止できることから、気体調整手段44によって、掃気用気体は、露点が紡糸ノズル10の吐出面の表面温度よりも低くなるように調整されることが好ましい。また、紡糸ノズル10や糸状体A’の温度を設定状態から変化しないようにしたい場合は、掃気用気体の温度を紡糸ノズル10の設定温度と同じ温度として供給することが好ましい。
次いで、気体導入室41bにて、気体吐出口41cに設けられた抵抗付与体41dによって掃気用気体の圧力分布を均一化する。次いで、気体導入室41b内の掃気用気体を、気体吐出口41cの抵抗付与体41dを通して、円形開口部41aの中心に向けて吐出して、吐出面10aに掃気用気体を送気する。円形開口部41aに吐出した掃気用気体は、吐出面10a近傍に流出した処理用気体を押し出し、その押し出した処理用気体と共に、掃気ノズル41と処理用容器20Aとの間の間隙Pを通して排出される。
また、上記掃気工程によって、結露をより防止できることから、紡糸ノズル近傍の雰囲気における非溶媒の相対湿度を10%未満にすることが好ましい。ここで、「雰囲気における非溶媒の相対湿度」とは、ある温度の雰囲気に含まれる非溶媒の量/その温度の飽和非溶媒量×100で求められる値(単位:%)のことである。
凝固工程は、紡糸ノズル10から吐出した膜形成性樹脂溶液を処理用容器20A内の処理用気体に接触させた後に凝固槽30内の凝固液Bに浸漬させる工程である。
本実施形態における凝固工程では、糸状体A’を処理用容器20A内の処理用気体および凝固槽30内の凝固液Bに接触させることによって、糸状体A’の膜形成性樹脂溶液の塗膜A2を凝固させて、中空状多孔質膜Aを得る。
具体的には、紡糸工程にて膜形成性樹脂溶液の塗膜A2が形成された糸状体A’を、処理用容器20Aの第1の開口部21aから処理用容器20Aの内部に導入して、処理用気体に接触させる。
処理用気体と接触した塗膜A2には、処理用気体に含まれる非溶媒成分が拡散浸入し、塗膜A2の膜形成性樹脂溶液の疎水性ポリマーが、溶液中で液相として存在できる限界を超えると、疎水性ポリマーは良溶媒や良溶媒に溶解している親水性ポリマーと分離し始め、液相から固相へ移行する。これにより、膜の骨格となる網目構造が発達する。
次いで、処理用容器20Aを通過した糸状体A’を、凝固液Bが入った凝固槽30の内部の第1のガイドロール31に向けて走行させ、その走行方向を第1のガイドロール31にて反転させる。膜形成性樹脂溶液の塗膜A2と凝固液Bとが接触すると、膜形成性樹脂溶液の塗膜A2の内部に凝固液Bの非溶媒成分が、塗膜A2の内部の溶媒成分が凝固液Bに拡散する。膜形成性樹脂溶液の塗膜A2の内部に凝固液Bの非溶媒が処理用気体に比べ急速且つ多量に浸入することによって、膜形成性樹脂溶液の疎水性ポリマーは完全に相分離を起こし、網目構造の発達は停止し、膜の骨格となる網目構造が固定される。ただし、この時点では疎水性ポリマーは良溶媒によって膨潤した状態のため、機械強度が弱く、外力で容易に変形する状態にある。
塗膜A2の内部の良溶媒が凝固液Bに拡散するにつれて、塗膜A2中の液相部分の成分は良溶媒成分が減少し、非溶媒成分が増加することになり、疎水性ポリマーは膨潤状態から固化状態に変化し、塗膜A2の機械的強度は大幅に増加する。疎水性ポリマーとゲル状の親水性ポリマーとが相互に入り組んだ、外力に対しての耐変形力が増加した状態の三次元網目構造が外周面及び膜内部に形成された、中空状多孔質膜Aとなる。
凝固により得られた中空状多孔質膜Aは、第2のガイドロール32を介して、凝固槽30の外側の次工程に移送される。
なお、疎水性ポリマーがポリフッ化ビニリデン、親水性ポリマーがポリビニルピロリドンである場合には、上記処理用気体に含ませる疎水性ポリマーの非溶媒として、水、エタノール等のアルコール類、アセトン、トルエン、エチレングリコールなどを使用することができる。
また、空気はその温度の飽和非溶媒量以上の非溶媒を保持することができないため、処理用気体が、非溶媒飽和空気である場合には、非溶媒の湿度を安定に維持できる。
また、特殊な状態として、ある温度の、非溶媒が飽和状態にある空気中に、非溶媒のミスト(微細な液滴)が浮遊しているような場合がある。そのような、非溶媒が飽和状態にある空気は、空気中の非溶媒に加え、ミスト分の非溶媒を、処理用容器20A内を通過する膜形成性樹脂溶液に供給することも可能である。空気中のミストが数μm程度と微細な場合、空気中に浮遊した状態で空気とともに移動し、膜形成性樹脂溶液に接触すると、直ぐに拡散吸収されてしまい、大きな液滴が接触したときのような表面構造形成への悪影響を生じない。
そのようなミストを含む、非溶媒が飽和状態にある空気の生成方法としては、例えば、温度が高い状態の、非溶媒が飽和状態にある空気の温度を急激に低下させる方法、非溶媒が飽和状態にある空気に、その空気と同じ温度の非溶媒を、超音波ミスト生成装置等を用いてミスト化して非溶媒が飽和状態にある空気と混合する方法が挙げられる。
塗膜A2に非溶媒飽和空気が接触した際に、塗膜A2の表面温度が非溶媒飽和空気に含まれる非溶媒の結露温度(非溶媒成分が水の場合の露点に相当)未満の場合、塗膜A2表面では非溶媒が結露し、塗膜A2表面の非溶媒濃度はほぼ100%になる。そのため、非溶媒の塗膜A2への拡散速度は飛躍的に増大する。
塗膜A2の表面で非溶媒が凝縮すると、塗膜A2は凝縮熱を得るため、その表面温度は上昇する。塗膜A2の表面温度の上昇により、非溶媒飽和空気との温度差が小さくなると、非溶媒の凝縮量は低下する。一方、非溶媒飽和空気は塗膜A2表面で非溶媒が凝縮するほど、塗膜2近傍の非溶媒飽和空気中の非溶媒の湿度、温度は低下し(非溶媒成分が水の場合の相対湿度に相当)、低温の飽和状態、あるいは非飽和状態の空気となる。このような状態では、元の非溶媒飽和空気に比べ、非溶媒の供給能力が低下している。
多量の非溶媒を急速に塗膜A2に供給するためには、塗膜A2と非溶媒飽和空気の温度差が大きいほど、非溶媒濃度が高いほど良い。そのため、非溶媒の供給能力を高いレベルで維持するには、非溶媒供給能力の低下した空気を塗膜A2表面近傍から速やかに除去し、新たな非溶媒飽和空気に入れ替えることが好ましい。
大気圧下での飽和水蒸気の温度は約100℃で、飽和水蒸気が満たされた処理用容器20A内の空間は100%水分子で満たされている。約100℃において水は気液平衡状態にあるから、気体から液体に相変化を起こす際には、多量の凝縮熱を放出し、その体積は約1/1700に収縮する。また、飽和水蒸気が膜形成性樹脂溶液に吸収されると、その飽和水蒸気が占めていた空間には、その周囲から飽和水蒸気が瞬時に移動する。
処理用気体が飽和水蒸気である場合、処理用容器20Aの表面からの放熱での凝縮量、糸状体A’に吸収される量、開口部からの流出量以上の量を補う飽和水蒸気を処理用容器20Aに供給していれば、処理用容器20Aの内部はどの部分においても温度が約100℃で湿度100%となる。したがって、処理用気体として飽和水蒸気を用いた場合には、糸状体A’の周囲の雰囲気温度および湿度を均一化させやすい。
また、飽和水蒸気は、他の水分を含んだ気体と比較して、処理用容器20A内を通過する糸状体A’に単位時間当たりに供給する水分量および熱量を多くすることができる。そのため、非飽和状態で水を含んだ気体に比べて、同一の製膜速度であれば、糸状体A’の通過長さを短くでき、同一の糸状体通過長さであれば、製膜速度を高速にでき、あるいは、糸状体A’により多くの水を供給することができる。相分離に必要な水を供給することも可能である。
また、加圧状態の水蒸気を減圧し、大気圧の飽和水蒸気を生成した場合、水蒸気中に数μm程度のミスト(微細な水滴)が浮遊している場合がある。そのような微細なミストは膜形成性樹脂溶液に接触しても直ちに吸収されてしまい、表面構造形成に悪影響は及ぼさない。
また、水蒸気が凝縮する際の凝縮熱量は極めて多く、凝縮伝熱は加熱効率が高いため、糸状体A’の表層付近の温度を瞬時に100℃近くまで上昇させることができる。そのため、糸状体A’との温度差による飽和水蒸気凝縮での水分供給、熱供給によって、非飽和状態で水を含んだ気体中に糸状体A’を通過させた場合とは全く異なる相分離挙動を生じさせることができる。製膜条件にもよるが、処理用容器20A内で糸状体A’の表層付近だけに相分離での構造を形成させ、さらに構造を固定させることも可能となる。
飽和水蒸気を、処理用容器20A内に気体供給管24を用いて外部から供給する場合には、処理用容器20Aの表面からの放熱を飽和水蒸気の凝縮熱で補って約100℃を維持しやすい。また、第1の開口部21aから飽和水蒸気を常に流出させ、処理用容器20A内の温度が約100℃を維持するように飽和水蒸気供給量を調整したり、温度を飽和水蒸気供給量調整装置にフィードバックして制御することも可能である。
また、第1の開口部21aから排出された飽和水蒸気は、掃気手段40Aによって紡糸ノズル10の吐出面10aに到達する前に除去されるため、吐出面10aでの水の結露は防止されている。
本実施形態では、掃気手段40Aによって、処理用容器20Aの第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、紡糸ノズル10の吐出面10aの周辺雰囲気の湿度が、処理用気体以外に起因して上昇した場合でも、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
また、本実施形態では、処理用容器20Aと凝固液Bとが離間しているため、凝固液からの非溶媒の拡散や熱移動の影響を受けにくく、処理用容器20B内の処理用気体の温湿度制御性が高くなっている。
また、本実施形態では、気体供給管24によって処理用容器20Aに処理用気体を供給するため、処理用気体の温度および湿度を、凝固液Bの温度、非溶媒濃度に関係なく独立に調整することができる。これにより、中空状多孔質膜Aの膜構造をより精密に制御できる。
本発明の製造装置の第2の実施形態について説明する。
図3に、本実施形態の製造装置を示す。本実施形態の製造装置1bは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Bと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Aとを備える。本実施形態における紡糸ノズル10、凝固槽30および掃気手段40Aは第1の実施形態と同様のものが使用される。
この処理用容器20Bにおいては、第1の開口部21aおよび第2の開口部22aの開口径は同等で、糸状体A’の外径の数倍程度にされている。また、第2の開口部22aは、凝固液Bの液面よりも下方に配置されている。すなわち、本実施形態では、第2の開口部22aは凝固液Bで塞がれた状態となっている。
また、処理用容器20Bの側部23には、処理用容器20Bの内部に処理用気体を供給するための気体供給管24が取り付けられている。
また、気体供給管24から供給された処理用気体は、処理用容器20Bの内部を通った後、第1の開口部21aのみから排出されるようになっている。
本実施形態においても、第1の実施形態と同様に、掃気手段40Aによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
また、本実施形態では、処理用容器20Bの底部22と凝固液Bとが離間しているため、凝固液からの非溶媒の拡散や熱移動の影響を受けにくく、処理用容器20B内の処理用気体の温湿度制御性が高くなっている。また、管部25によって、糸状体A’が外気に接触しないため、温度変動や埃等の付着を防止でき、中空状多孔質膜Aの品質をより向上させることができる。
本発明の製造装置の第3の実施形態について説明する。
図4に、本実施形態の製造装置を示す。本実施形態の製造装置1cは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Cと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Aとを備える。
本実施形態における紡糸ノズル10、凝固槽30および掃気手段40Aは第1の実施形態と同様のものが使用される。
また、処理用容器20Cの側部23には、処理用容器20Cの内部に処理用気体を供給するための気体供給管24が取り付けられている。
この処理用容器20Cにおいては、第1の開口部21aから糸状体A’を導入し、処理用容器20C内の処理用気体に接触させた糸状体A’を第2の開口部22aから外部に導出するようになっている。
本実施形態においても、第1の実施形態と同様に、掃気手段40Aによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
また、本実施形態では、気体供給管24からだけでなく、凝固液Bの非溶媒の蒸発によっても、処理用容器20Cの内部に非溶媒を含ませて処理用気体を調製できる。
本発明の製造装置の第4の実施形態について説明する。
図5に、本実施形態の製造装置を示す。本実施形態の製造装置1dは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Dと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Aとを備える。本実施形態における紡糸ノズル10、凝固槽30および掃気手段40Aは第1の実施形態と同様のものが使用される。
本実施形態においても、第1の実施形態と同様に、掃気手段40Aによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。
また、本実施形態では、凝固液Bの非溶媒の蒸発を利用して処理用容器20Dの内部に処理用気体を調製するため、簡便な構成となる。
本発明の製造装置の第5の実施形態について説明する。
図6に、本実施形態の製造装置を示す。本実施形態の製造装置1eは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Bとを備える。本実施形態における紡糸ノズル10、処理用容器20Aおよび凝固槽30は第1の実施形態と同様のものが使用される。
本実施形態においては、掃気手段40Bによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
本発明の製造装置の第6の実施形態について説明する。
図7に、本実施形態の製造装置を示す。本実施形態の製造装置1fは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Cとを備える。本実施形態における紡糸ノズル10、処理用容器20Aおよび凝固槽30は第1の実施形態と同様のものが使用される。
掃気ノズル45は、直方体状の部材からなり、気体供給手段42に接続されて掃気用気体が導入される空間からなる気体導入室45bと、糸状体A’に向けて、気体導入室45bから供給された掃気用気体を吐出する矩形状の気体吐出口45cとを備える。また、気体吐出口45cには、吐出抵抗を付与するための直方体状の抵抗付与体45dが設けられている。気体吐出口45cに抵抗付与体45dが設けられていることにより、気体導入室45b内にて掃気用気体を一時的に滞留させて圧力を均一化できるようになっている。
側部導風板46aは気体吐出口45cの側部下流側に設けられ、底部導風板46bは気体吐出口45cの底部下流側に設けられている。掃気ノズル45が側部導風板46aおよび底部導風板46bを備えていると、掃気用気体の散逸を抑制でき、掃気効率を向上させることができる。
この掃気ノズル45では、気体供給手段42から供給された掃気用気体を気体導入室45bに導入し、気体導入室45b内にて掃気用気体の圧力を均一化させた後、気体吐出口45cに設けられた抵抗付与体45dを通過させて吐出するようになっている。また、吐出した掃気用気体を、側部導風板46aおよび底部導風板46bによって糸状体A’に導き、さらに、紡糸ノズル10と処理用容器20Aとの隙間Pから外部に排出するようになっている。
本実施形態においては、掃気手段40Cによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
本発明の製造装置の第7の実施形態について説明する。
図8に、本実施形態の製造装置を示す。本実施形態の製造装置1gは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Aとを備える。本実施形態における紡糸ノズル10、処理用容器20A、凝固槽30および掃気手段40Aは第1の実施形態と同様のものが使用される。
本実施形態では、掃気手段40Aにおける掃気ノズル41の下面に、糸状体A’を覆って保護するための保護筒50が設けられている。
ただし、下端部52側から第1の開口部21aに向かう掃気用気体の流速は必要以上に速くしないことが好ましく、下端部52側の開口部52aの開口面積は必要以上に小さくしないことが好ましい。第1の開口部21aに向かう掃気用気体の流速が過度に速い、もしくは、下端部52の開口部52aの開口面積が過度に小さいと、掃気用気体が第1の開口部21aを通過して処理用容器20A内に進入し、処理用容器20A内の気体の温湿度を変動させるおそれがある。
また、保護筒50は、糸状体A’が走行している最中に掃気ノズル41から着脱できることがより好ましい。糸状体A’が走行している最中に掃気ノズル41から着脱できる保護筒50としては、その軸方向に沿って2分割可能なものが挙げられる。分割した部材同士を一体化して保護筒50を形成するための固定手段としては、上記着脱手段と同様のものを使用することができる。
また、掃気ノズル41の気体吐出口41cから吐出した掃気用気体は、貫通孔50aを通過する糸状体A’の周囲を糸状体A’と並行に、上端部51から下端部52に向かって流動する。そして、貫通孔50aから、第1の開口部21aから流出する処理用気体に向かって吐出する。その後、掃気用気体は、隙間Qにて、第1の開口部21aから流出した処理用気体と共に第1の開口部21aから離間するように外側に向かって流動する。
本実施形態においても、第1の実施形態と同様に、掃気手段40Aによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
また、掃気ノズル41から吐出した掃気用気体を、保護筒50の貫通孔50a内に流動させるため、掃気用気体は整流されて指向性が向上する。これにより、第1の開口部21aから流出する処理用気体に対して向流となり、掃気用気体の流量が少なくても吐出面10aに処理用気体が到達することを防止でき、結露を防ぐことができる。
また、糸状体A’を、掃気用気体が流れる保護筒50の貫通孔50a内を走行させ、保護筒50から出た直後に第1の開口部21aに通して処理用容器20A内に導入できるため、埃等の付着を防止でき、得られる中空状多孔質膜Aの品質をより向上させることができる。
本発明の製造装置の第8の実施形態について説明する。
図9に、本実施形態の製造装置を示す。本実施形態の製造装置2aは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の近傍に流出した処理用気体を吸引して排気する吸引手段60Aとを備える。本実施形態における紡糸ノズル10、処理用容器20Aおよび凝固槽30は第1の実施形態と同様のものが使用される。
吸引ノズル61は、環状の部材からなり、中央の円形開口部61aと、気体吸引手段62に接続されて気体が導入される環状の空間からなる気体吸引室61bと、円形開口部61aから、第1の開口部21aから流出した処理用気体を吸引する環状の気体吸引口61cとを備える。
円形開口部61aは、その中心が、支持体吐出口および樹脂溶液吐出口の中心と一致するように配置される。したがって、円形開口部61aには、糸状体A’が通過するようになっている。また、円形開口部61aは、第1の開口部21aの中心と一致するように配置される。
気体吸引室61bは、円形開口部61aよりも外周側に、吸引ノズル61と同心円状に形成されている。
気体吸引口61cは、気体吸引室61bと連通し、円形開口部61aの中心に向かって開口しているため、円形開口部61aに存在する気体を均一に吸引するようになっている。また、本実施形態における気体吸引口61cは、上下方向の長さが、気体吸引室61bの上下方向の長さよりも短くなっている。
気体吸引手段62としては、気体を吸引することが可能な手段であれば特に限定はなく、例えば、ファン類、ブロア類、ポンプ類、エジェクター類等を用いることができる。
本実施形態では、吸引手段60Aによって、第1の開口部21aから流出した処理用気体をその周囲の雰囲気と共に吸引することによって、吐出面10a近傍から除去できるため、紡糸ノズル10の吐出面10aに処理用気体が到達することを防止でき、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
本発明の製造装置の第9の実施形態について説明する。
図10に、本実施形態の製造装置を示す。本実施形態の製造装置2bは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の近傍に流出した処理用気体を吸引して排気する吸引手段60Bとを備える。本実施形態における紡糸ノズル10、処理用容器20Aおよび凝固槽30は第1の実施形態と同様のものが使用される。
抵抗付与体61dは、気体を透過しつつも吸引抵抗になるものであり、例えば、メッシュ、連続発泡体、多孔質体などが使用される。
抵抗付与体61dを気体吸引口61cに設け、気体吸引室61b内の環状流路の気体流動圧損に対し、気体吸引圧損を十数倍から数十倍程度大きく取ると、気体吸引口61cの圧力斑が小さくなる。そのため、気体吸引口61cの吸引面内の気体吸引量斑を低減できるようになる。
本実施形態では、吸引手段60Bによって、第1の開口部21aから流出した処理用気体をその周囲の雰囲気と共に吸引することによって、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
さらに、本実施形態では、気体吸引口61cに抵抗付与体61dが設けられており、気体吸引口61cの吸引面内の気体吸引量斑を低減しているため、より安定に吸引でき、結露をより防止できる。
本発明の製造装置の第10の実施形態について説明する。
図11に、本実施形態の製造装置を示す。本実施形態の製造装置2cは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の近傍に流出した処理用気体を吸引して排気する吸引手段60Cとを備える。本実施形態における紡糸ノズル10、処理用容器20Aおよび凝固槽30は第1の実施形態と同様のものが使用される。
吸引ノズル65は、直方体状の部材からなり、気体吸引手段62に接続されて気体が導入される空間からなる気体吸引室65bと、吐出面10a近傍から気体吸引室65bに気体を吸引する矩形状の気体吸引口65cとを備える。また、気体吸引口65cには、吸引抵抗を付与するための直方体状の抵抗付与体65dが設けられている。
側部導風板66aは気体吸引口65cの側部上流側に設けられ、底部導風板66bは気体吸引口65cの底部上流側に設けられている。吸引ノズル65が側部導風板66aおよび底部導風板66bを備えていると、第1の開口部21aから流出した処理用気体以外の気体の流入を抑制でき、吸引効率を向上させることができる。
この吸引ノズル65では、気体吸引手段62によって気体吸引室65bから気体を吸引することによって、吐出面10a近傍の気体を気体吸引口65cに吸引するようになっている。
本実施形態では、吸引手段60Cによって、第1の開口部21aから流出した処理用気体をその周囲の雰囲気と共に吸引することによって、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
本発明の製造装置の第11の実施形態について説明する。
図12に、本実施形態の製造装置を示す。本実施形態の製造装置3aは、紡糸ノズル10と、紡糸ノズル10の下流側に配置された処理用容器20Aと、凝固液Bを収容する凝固槽30と、紡糸ノズル10の吐出面10aに掃気用気体を送気する掃気手段40Aと、処理用容器20A上に流出した処理用気体を吸引して排気する吸引手段60Aとを備える。本実施形態における紡糸ノズル10、凝固槽30および掃気手段40Aは第1の実施形態と同様のものが使用され、吸引手段60Aは第8の実施形態と同様のものが使用される。
本実施形態の製造装置3aでは、紡糸ノズル10の吐出面10aの下面に掃気ノズル41が密着して固定されている。その掃気ノズル41の下面には、保護筒50が、その貫通孔50aが掃気ノズル41の円形開口部41aと連通するように密着して固定されている。
また、保護筒50は、その下端が吸引ノズル61の円形開口部61a内に挿入されている。ただし、保護筒50の下端は、処理用容器20Aに接触せず、処理用容器20Aとの間に隙間が形成されるように配置されている。
吸引手段60の吸引ノズル61は、少なくとも処理用容器20Aの第1の開口部21aから流出した処理用気体と、保護筒50の開口部52aから吐出された掃気用気体とを吸引するようになっている。
また、掃気ノズル41の気体吐出口41cから吐出した掃気用気体は、貫通孔50aを通過する糸状体A’の周囲を糸状体A’と並行に、上端部51から下端部52に向かって流動する。そして、貫通孔50aから、第1の開口部21aから流出する処理用気体に向かって吐出する。その後、掃気用気体は、円形開口部61aにて、第1の開口部21aから流出した処理用気体と共に第1の開口部21aから離間するように外側に向かって流動し、吸引ノズル61の環状の気体吸引口61cから処理用気体とともに吸引される。
本実施形態においても、第1の実施形態と同様に、掃気手段40Aによって、第1の開口部21aから流出した処理用気体を掃気用気体で置換して、吐出面10a近傍から除去できるため、非溶媒による吐出面10aの結露を防止することができる。これにより、得られる中空状多孔質膜Aの膜表面構造の精密な制御、膜表構造の均一化、中空状多孔質膜Aの品質を向上させることができる。
また、保護筒50での掃気用気体の整流、保護効果により、少ない掃気用気体流量で吐出面10aの結露、糸状体A’への埃等の付着を防止でき、得られる中空状多孔質膜Aの品質をより向上させることができる。
さらに、吸引手段60Aによって、処理用気体と掃気用気体を吸引することによって、掃気効率が向上し、掃気手段あるいは吸引手段を単独で使用した場合に比べ、同じ効果が得られる掃気用気体流量、吸引気体量が減少する。それに加えて、処理用気体を含んだ掃気用気体が製造装置の周囲の環境の温度や湿度変化を生じさせることや、掃気用気体中の非溶媒が周囲で結露することを防止することもできる。
なお、本発明は、上記実施形態に限定されない。
凝固槽は、膜形成性樹脂溶液の塗膜A2と凝固液Bを接触させる形態であれば上記実施形態で記載したものに限定されず、凝固液Bが流れる管路、凝固液Bが膜形成性樹脂溶液面に沿って流下する水柱であっても構わない。
また、第1の実施形態において、掃気ノズル41内に設けた抵抗付与体41dが、掃気用気体を濾過できる場合には、気体濾過手段を別途設けずに、抵抗付与体を気体濾過手段として利用してもよい。
第5の実施形態および第6の実施形態においても、第7の実施形態と同様に、掃気ノズル41の下面に保護筒を設けても構わない。
<実施例1>
(中空糸状支持体)
ポリエステル繊維(繊度:84dtex、フィラメント数:36)5本を一つにまとめた後、丸編機によって丸編して中空状編紐を編成した。該中空状編紐を200℃の加熱ダイスで連続引抜熱処理を行うことで低伸縮化、外径寸法安定化を施して、外径2.5mm、内径1.5mmの中空糸状支持体を得た。
(膜形成性樹脂溶液)
ポリフッ化ビニリデンA(アトフィナジャパン社製、商品名:カイナー301F)、ポリフッ化ビニリデンB(アトフィナジャパン社製、商品名:カイナー9000LD)、ポリビニルピロリドン(ISP社製、商品名:K-90)、N,N-ジメチルアセトアミドを、表1に示す質量比となるように混合し、60℃で攪拌溶解して、膜形成性脂製溶液1、膜形成性脂製溶液2を各々調製した。
紡糸ノズルとしては、図1に示すような中空紐状支持体を通過させる支持体用貫通孔と、膜形成性樹脂溶液1,2の樹脂溶液用流路とを有するものを用いた。この紡糸ノズル上面には、中空紐状支持体の導入孔が形成され、紡糸ノズル下面には、中空紐状支持体の導出孔が形成されている。中空紐状支持体の導出孔よりも外周側には、環状の樹脂溶液吐出口が形成されている。
この紡糸ノズルでは、樹脂溶液吐出口よりも下流にて、膜形成性樹脂溶液1が内周、膜形成性樹脂溶液2が外周となるように、同心円環状に複合される。
気体除去手段として、表2に示す掃気ノズル1を備える掃気手段を用いた。工場乾燥空気を濾過精度0.1μmのフィルタで濾過した後、熱交換器を用いて温度32℃、相対湿度1%未満の調温乾燥空気を生成し、流量調整バルブ及び気体流量計に通して、掃気手段の掃気ノズル1に供給した。
工場圧縮空気を濾過精度0.1μmのフィルタで濾過した気体1と、水を沸騰させて得た水蒸気を濾過精度1μmのステンレス製焼結金属フィルタで濾過した気体2とを調整混合して74℃の飽和空気を得た。その飽和空気を、ミストセパレーターに通してドレン及びミストを除去した後に、熱交換器を用いて80℃に昇温し、温度80℃、相対湿度約80%の調温調湿空気とした。その調温調湿空気を流量調整バルブ及び気体流量計に通した後、処理用気体として処理用容器に供給した。
凝固槽としては、図1に示すような、組成、温度が一定に保たれた凝固液が流動する貯槽を有するものを使用した。貯槽内の凝固液面下には、処理用容器を通過し、凝固液により凝固した中空状多孔質膜の走行方向を転換する第1のガイドロールを配置した。第1のガイドロールを通過した中空状多孔質膜は第2のガイドロールを用いて凝固液から引き上げられ、凝固槽外に導出される。貯槽上部には、貯槽内の凝固液の蒸散を抑制するための天板を配置した。その天板は、第2のガイドロールにより貯槽外に中空状多孔質膜を導出可能な構造を有するものとした。
凝固槽の上方に、凝固液面と5mmの隙間が形成されるように、表3に示す構造の処理用容器1を配置した。処理用容器1の上方には、処理用容器1の第1の開口部との間に10mmの隙間が形成されるように、図2及び表2に示すような、環状抵抗体の気体吐出口から掃気用気体を吐出する掃気ノズル1を設けた。その掃気ノズル1は、その上面と紡糸ノズルの下面とが密着するように配置した。
掃気ノズル1には、温度32℃で相対湿度1%未満の調温乾燥空気を6L/分で供給した。処理用容器1には、処理用気体として、温度80℃で相対湿度約80%の調温調湿空気を3LN/分で供給した。
凝固槽には、溶媒成分としてのN,N-ジメチルアセトアミドが5質量%、非溶媒成分としての純水が95質量%の組成の凝固液を満たした。凝固槽は75℃で保温した。
紡糸ノズルに、32℃の膜形成性脂製溶液1を20cm3/分、32℃の膜形成性脂製溶液2を23.2cm3/分の供給量で供給した。次いで、樹脂溶液吐出口から、膜形成性脂製溶液1と膜形成性脂製溶液2とを同心円状に吐出させ、支持体吐出口から20m/分で引き出される中空状編紐支持体外周面に膜形成性脂製溶液1,2を塗布した。これにより、中空状編紐支持体に膜形成性脂製溶液が塗布された糸状体A‘を得た。その糸状体A’を、掃気ノズル、処理用容器、凝固液の順に通過させ、凝固液中の第1のガイドロールで方向転換して凝固槽から引き上げた。そして、第2のガイドロールを経た後に、引取装置で引き取って、中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、凝固槽は実施例1と同じものを用いた。
(中空状多孔質膜の製造)
図3に示す製造装置であって、表3に示す処理用容器2を備えるものを用いた。処理用容器2は、その下面が凝固液から離間し、管部先端が凝固液で塞がれた状態になるように配置した。処理用気体として80℃、相対湿度100%の飽和空気を、1.5NL/分で処理用容器2に供給した。それら以外は実施例1と同様にして中空状多孔質膜を得た。
処理用容器2には、以下のように処理用気体を供給した。
工場圧縮空気を濾過精度0.1μmのフィルタで濾過した気体1と、水を沸騰させて得た水蒸気を濾過精度1μmのステンレス製焼結金属フィルタで濾過した気体2とを調整混合して80℃の飽和空気を得た。その飽和空気をミストセパレーターに通してドレン及びミストを除去した後に、流量調整バルブ及び気体流量計を経て処理用容器2に供給した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、凝固槽は実施例1と同じものを用いた。
(中空状多孔質膜の製造)
図4に示す製造装置であって、表3に示す処理用容器3を備えるものを用いた。処理用容器3は、下部の第2の開口部が凝固液で塞がれた状態になるように配置した。処理用気体として75℃、相対湿度100%の飽和空気を、1.5NL/分で処理用容器3に供給した。それら以外は実施例1と同様にして中空状多孔質膜を得た。
処理用容器3には、以下のように処理用気体を供給した。
工場圧縮空気を濾過精度0.1μmのフィルタで濾過した気体1と、水を沸騰させて得た水蒸気を濾過精度1μmのステンレス製焼結金属フィルタで濾過した気体2とを調整混合して75℃の飽和空気を得た。その飽和空気をミストセパレーターに通してドレン及びミストを除去した後に、流量調整バルブ及び気体流量計を経て処理用容器3に供給した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、凝固槽は実施例1と同じものを用いた。
(中空状多孔質膜の製造)
図5に示す製造装置であって、表3に示す、気体供給管がない処理用容器4を備えるものを用いた。処理用容器4は、下部の第2の開口部が凝固液で塞がれた状態になるように配置した。処理用容器4には処理用気体を供給しなかった。それら以外は実施例1と同様にして中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、処理用容器、凝固槽は実施例1と同じものを用いた。
(中空状多孔質膜の製造)
図6に示す製造装置であって、処理用容器1と、表2に示す、狭い環状スリット状の気体吐出口から掃気用気体を吐出する掃気ノズル2とを備えるものを用いた。処理用気体として80℃、相対湿度100%の飽和空気を、3NL/分で処理用容器1に供給した。それら以外は実施例1と同様にして中空状多孔質膜を得た。
処理用容器1には、以下のように処理用気体を供給した。
工場圧縮空気を濾過精度0.1μmのフィルタで濾過した気体1と、水を沸騰させて得た水蒸気を濾過精度1μmのステンレス製焼結金属フィルタで濾過した気体2とを調整混合して80℃の飽和空気を得た。その飽和空気をミストセパレーターに通してドレン及びミストを除去した後に、流量調整バルブ及び気体流量計を経て処理用容器1に供給した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、処理用容器、凝固槽は実施例5と同じものを用いた。
(中空状多孔質膜の製造)
図7に示す製造装置であって、処理用容器1と、表2に示すような、面状抵抗体の気体吐出口から掃気用気体を糸状体A’に対し直交方向から掃気する掃気ノズル3を備えるものを用いた。紡糸ノズル下面には、掃気ノズル3を密着して配置し、掃気ノズル3と処理用容器1の間には10mmの隙間が形成されるように、掃気ノズル3及び処理用容器1を配置した。掃気ノズル3には、温度32℃、相対湿度1%未満の乾燥空気を20L/分で供給した。それら以外は実施例5と同様にして中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、凝固槽は実施例1と同じものを用いた。
(気体除去手段)
気体除去手段として、表2に示す掃気ノズル2を備える掃気手段を用いた。工場乾燥空気を濾過精度0.1μmのフィルタで濾過した後、熱交換器を用いて温度32℃、相対湿度1%未満の調温乾燥空気を生成し、流量調整バルブ及び気体流量計を経て、掃気手段の掃気ノズル2に供給した。
(中空状多孔質膜の製造)
図8に示す製造装置であって、表3に示す処理用容器5と、表4に示す保護筒とを備えるものを用いた。処理用容器5及び保護筒は、保護筒の下端開口部と処理用容器5の第1の開口部との間に5mmの隙間が形成されるように配置した。
処理用容器5には、処理用気体としての水蒸気を供給した。水蒸気の供給量は、掃気ノズルに掃気用気体を6NL/分で供給している状態で、第1の開口部から内部に5mm挿入した直径0.5mmの熱電対の温度を監視しながら流量調整バルブを少しずつ開き、熱電対温度が100℃で10分以上±1℃以内で安定する下限流量に調整した。その調整された状態で、流量調整バルブから吐出する水蒸気を冷却液化し、単位時間に得られたドレン水の質量を測定し、100℃の水蒸気体積に換算したところ約5NL/分相当であった。
紡糸ノズルには、32℃の膜形成性脂製溶液1を50cm3/分、32℃の膜形成性脂製溶液2を58cm3/分の供給量で供給した。次いで、樹脂溶液吐出口から、膜形成性脂製溶液1と膜形成性脂製溶液2とを同心円状に吐出させ、支持体吐出口から50m/分で引き出される中空状編紐支持体外周面に膜形成性脂製溶液1,2を塗布した。それら以外は実施例1と同様にして中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、処理用容器、凝固槽は実施例1と同じものを用いた。
(気体除去手段)
気体除去手段として、吸引ノズル1を備える吸引手段を用いた。吸引ノズルには、吸引ブロアの吸引口が接続され、吸引ブロアによって吸引ノズルから気体を吸引した。吸引ノズルと吸引ブロアとの間には、気体流量計及び吸引量調整手段を取り付けた。
(中空状多孔質膜の製造)
図9に示す製造装置であって、処理用容器1と、表5に示す、狭い環状スリット状の気体吸引口から気体を吸引する吸引ノズル1とを備えるものを用いた。吸引ノズル1は、処理用容器1の上面に密着するように取り付けた。吸引ノズル1上面と紡糸ノズル下面の間には10mmの隙間が形成されるように、吸引ノズル1及び紡糸ノズルを配置した。吸引ノズル1の気体吸引量を10NL/分に調整して、処理用容器1の第1の開口部から流出する処理用気体とともに紡糸ノズル近傍の雰囲気を吸引した。それら以外は実施例6と同様にして中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、凝固槽は実施例8と同じものを用いた。

図10に示す製造装置であって、処理用容器5と、表5に示すような、環状抵抗体の気体吸引口から気体を吸引する吸引ノズル2を備えるものを用いた。処理用気体として、水を沸騰させて得た水蒸気を濾過精度1μmのステンレス製焼結金属フィルタで濾過し、減圧弁、ミストセパレーター、流量調整バルブを経て処理用容器5に飽和水蒸気5NL/分相当量で供給した。それら以外は実施例8と同様にして中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、処理用容器、凝固槽は実施例8と同じものを用いた。
(中空状多孔質膜の製造)
図11に示す製造装置であって、表5に示すような、面状抵抗体の気体吸引口から気体を糸状体A’に対し直交方向から吸引する吸引ノズル3を備えるものを用いた。吸引ノズル3は、紡糸ノズルの下面に密着するように取り付けた。吸引ノズル3下面と処理用容器5上面の間には10mmの隙間が形成されるように、吸引ノズル3及び処理用容器5を配置した。吸引ノズル3の気体吸引量を20NL/分に調整して、処理用容器5の第1の開口部から流出する処理用気体とともに紡糸ノズル近傍の雰囲気を吸引した。それら以外は実施例9と同様にして中空状多孔質膜を得た。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、処理用容器、凝固槽は実施例7と同じものを用いた。
(気体除去手段及)
気体除去手段として、掃気ノズル2を備える掃気手段と、吸引ノズル2を備える吸引手段を併用した。掃気ノズル2は、紡糸ノズルの下面に取り付け、吸引ノズル2は、処理用容器5の上面に取り付けた。
掃気手段においては、工場乾燥空気を濾過精度0.1μmのフィルタで濾過した後、熱交換器を用いて温度32℃、相対湿度1%未満の調温乾燥空気を生成し、流量調整バルブ及び気体流量計に通して、掃気ノズルに供給した。吸引手段においては、吸引ノズル2に吸引ブロアの吸引口を接続し、吸引ブロアと吸引ノズルとの間には、気体流量計及び吸引量調整手段を配置して、吸引ノズルから気体を吸引した。
(中空状多孔質膜の製造)
図12に示す製造装置であって、表2に示す掃気ノズル2、表4に示す保護筒、表5に示す吸引ノズル2を備えるものを用いた。保護筒の先端部は、吸引ノズル2の円形開口部に深さ10mmまで挿入した。保護筒下端と処理用容器5の上面とは15mmの間隔で離間し、且つ、保護筒下端の外壁面と吸引ノズル開口部内壁面との間に均一な隙間が形成されるように、吸引ノズル2及び処理用容器5を配置した。
掃気ノズル2には、掃気用気体として、温度32℃で相対湿度1%未満の調温乾燥空気を4NL/分で供給し、吸引ノズル2からは6NL/分の気体を吸引した。
処理用容器5には、処理用気体としての水蒸気を供給した。水蒸気の供給量は、掃気ノズルに掃気用気体を4NL/分で供給すると共に吸引ノズルから気体を5NL/分で吸引している状態で、第1の開口部から内部に5mm挿入した直径0.5mmの熱電対の温度を監視しながら流量調整バルブを少しずつ開き、熱電対温度が100℃で10分以上±1℃以内で安定する下限流量に調整した。その調整された状態で、流量調整バルブから吐出する水蒸気を冷却液化し、単位時間に得られたドレン水の質量を測定し、100℃の水蒸気体積に換算したところ約4NL/分相当であった。それら以外は実施例7と同様にして中空状多孔質膜を製造した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、処理用容器、凝固槽は実施例7と同じものを用いた。
(中空状多孔質膜の製造)
掃気ノズルへの掃気用気体の供給を途中で停止した以外は実施例1と同様にして中空状多孔質膜を製造した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、処理用容器、凝固槽は実施例4と同じものを用いた。
(中空状多孔質膜の製造)
掃気ノズルへの掃気用気体の供給を途中で停止した以外は実施例4と同様にして中空状多孔質膜を製造した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、処理用容器、凝固槽は実施例7と同じものを用いた。
(中空状多孔質膜の製造)
掃気ノズルへの掃気用気体の供給を途中で停止した以外は実施例7と同様にして中空状多孔質膜を製造した。
中空糸状支持体、膜形成性樹脂溶液、紡糸ノズル、気体除去手段、処理用容器、凝固槽は実施例9と同じものを用いた。
(中空状多孔質膜の製造)
吸引ノズルからの気体吸引を途中で停止した以外は実施例9と同様にして中空状多孔質膜を製造した。
比較例3では、掃気ノズルへの掃気用気体の供給を停止したところ、直ちに保護筒下端の結露が確認された。また、そのまま運転を続けたところ、掃気停止から数分後には保護筒から処理用容器上面への結露水の落滴が発生した。その後、さらに数分程度経過した後には、中空状編紐支持体への膜形成性樹脂溶液の塗布状態が不安定化し、膜形成性樹脂溶液の細化挙動及び塗布厚さが不定期に変動し始めた。
比較例4では、吸引ノズルからの気体吸引を停止したところ、直ちに吸引ノズル上方の紡糸ノズル面への結露が確認された。さらに、吸引停止から数分後には、中空状編紐支持体への膜形成性樹脂溶液の塗布状態が不安定化し、膜形成性樹脂溶液の細化挙動及び塗布厚さが不定期に変動し始めた。
比較例1~4で得られた中空状多孔質膜において、膜形成性樹脂溶液に結露水が接触したと思われる部分では、他の部分に比べ膜表面形状、膜表面微細孔構造に異常が認められた。

Claims (18)
- 少なくとも、疎水性ポリマーと良溶媒を含む膜形成性樹脂溶液を吐出賦形する紡糸ノズルと、
前記疎水性ポリマーの非溶媒を含む気体を収容し、前記紡糸ノズルから吐出賦形された前記膜形成性樹脂溶液が導入される第1の開口部および前記疎水性ポリマーの非溶媒を含む気体に接触した膜形成性樹脂溶液が導出される第2の開口部が形成された処理用容器と、
凝固液を収容し、前記第2の開口部から導出された膜形成性樹脂溶液が導入される凝固槽と、
前記第1の開口部から流出した前記疎水性ポリマーの非溶媒を含む気体を前記紡糸ノズル近傍から除去する気体除去手段とを備えている、中空状多孔質膜の製造装置。 - 前記処理用容器と前記凝固槽内の凝固液とが離間し、前記処理用容器に、その内部に前記疎水性ポリマーの非溶媒を含む気体を導入するための気体供給管が取り付けられている、請求項1に記載の中空状多孔質膜の製造装置。
- 前記処理用容器の第2の開口部が、前記凝固槽内の凝固液で塞がれるように配置され、前記処理用容器に、その内部に前記疎水性ポリマーの非溶媒を含む気体を導入するための気体供給管が取り付けられている、請求項1に記載の中空状多孔質膜の製造装置。
- 前記気体除去手段が、前記紡糸ノズル近傍に流出した処理用気体を掃気用気体で掃気して除去する掃気手段、または、処理用気体を吸引して除去する吸引手段である、請求項1~3のいずれか一項に記載の中空状多孔質膜の製造装置。
- 前記気体除去手段が、前記紡糸ノズル近傍に流出した処理用気体を掃気用気体で掃気して除去する掃気手段、及び、処理用気体を吸引して除去する吸引手段の両方を有する、請求項1~3のいずれか一項に記載の中空状多孔質膜の製造装置。
- 前記掃気手段が、前記紡糸ノズルの下面に設けられた掃気ノズルを備え、該掃気ノズルは、掃気用気体を、前記紡糸ノズルから吐出した膜形成性樹脂溶液に向かって吐出する気体吐出口を有している、請求項4または5に記載の中空状多孔質膜の製造装置。
- 前記掃気ノズルが、前記気体吐出口から吐出する掃気用気体に吐出抵抗を付与する抵抗付与体を備えている、請求項6に記載の中空状多孔質膜の製造装置。
- 前記掃気手段が、掃気用気体を濾過する気体濾過手段を備えている、請求項4~7のいずれか一項に記載の中空状多孔質膜の製造装置。
- 前記掃気手段が、掃気用気体の温度および湿度の少なくとも一方を調整する気体調整手段を備えている、請求項4~8のいずれか一項に記載の中空状多孔質膜の製造装置。
- 前記処理用容器と前記掃気ノズルとの間に前記処理用容器から離間するように配置され、前記紡糸ノズルから吐出した膜形成性樹脂溶液および前記掃気ノズルから吐出した掃気用気体を導入する貫通孔が形成された保護筒を備える、請求項4~9のいずれか一項に記載の中空状多孔質膜の製造装置。
- 前記吸引手段が、前記処理用容器の上面の、第1開口部の周囲に設けられた吸引ノズルを備え、該吸引ノズルは、前記第1の開口部から流出した前記疎水性ポリマーの非溶媒を含む気体を吸引する気体吸引口を有している、請求項4~10のいずれか一項に記載の中空状多孔質膜の製造装置。
- 前記吸引ノズルが、前記気体吸引口に吸引される気体に抵抗を付与する抵抗付与体を備えている、請求項11に記載の中空状多孔質膜の製造装置。
- 請求項1~10のいずれか一項に記載の中空状多孔質膜の製造装置を用い、紡糸ノズルから膜形成性樹脂溶液を下方に吐出する紡糸工程と、
紡糸ノズルから吐出した膜形成性樹脂溶液を前記処理用容器内の前記疎水性ポリマーの非溶媒を含む気体に接触させた後に凝固槽内の凝固液に浸漬させる凝固工程と、
掃気手段によって紡糸ノズルの吐出側の表面に掃気用気体を送気する掃気工程とを有し、
前記疎水性ポリマーの非溶媒を含む気体における非溶媒の相対湿度を60%より高くすると共に前記掃気用気体の露点を前記紡糸ノズルの表面温度未満にする、中空状多孔質膜の製造方法。 - 請求項11または12に記載の中空状多孔質膜の製造装置を用い、
紡糸ノズルから膜形成性樹脂溶液を下方に吐出する紡糸工程と、
紡糸ノズルから吐出した膜形成性樹脂溶液を前記処理用容器内の前記疎水性ポリマーの非溶媒を含む気体に接触させた後に凝固槽内の凝固液に浸漬させる凝固工程と、
吸引手段によって前記第1の開口部から流出した前記疎水性ポリマーの非溶媒を含む気体を吸引する吸引工程とを有し、
前記紡糸ノズル近傍の雰囲気における非溶媒の露点を前記紡糸ノズルの表面温度未満にする、中空状多孔質膜の製造方法。 - 前記紡糸ノズル近傍の雰囲気における非溶媒の相対湿度を10%未満にする、請求項13または14に記載の中空状多孔質膜の製造方法。
- 請求項5に記載の中空状多孔質膜の製造装置を用い、
紡糸ノズルから膜形成性樹脂溶液を下方に吐出する紡糸工程と、
紡糸ノズルから吐出した膜形成性樹脂溶液を前記処理用容器内の前記疎水性ポリマーの非溶媒を含む気体に接触させた後に凝固槽内の凝固液に浸漬させる凝固工程と、
掃気手段によって紡糸ノズルの吐出側の表面に掃気用気体を送気する掃気工程と、前記第1の開口部から流出した前記疎水性ポリマーの非溶媒を含む気体と、掃気用気体とを吸引する吸引工程とを有し、
少なくとも前記第1の開口部から流出した前記疎水性ポリマーの非溶媒を含む気体と、掃気用気体とを吸引手段によって吸引する、中空状多孔質膜の製造方法。 - 前記疎水性ポリマーの非溶媒を含む気体が、非溶媒が飽和状態にある空気である、請求項13~15のいずれか一項に記載の中空状多孔質膜の製造方法。
- 前記疎水性ポリマーの非溶媒を含む気体が、非溶媒の飽和蒸気である、請求項13~15のいずれか一項に記載の中空状多孔質膜の製造方法。
