前記コート層付き偏光フィルムの少なくとも前記コート層上に形成された、チオウレタン系樹脂からなる基材層と、が積層していることを特徴とするプラスチック偏光レンズ。
[2] ヒドロキシル基を有する前記化合物がトリメチロールプロパンであり、前記芳香族ジイソシアネートがトリレンジイソシアネートである、[1]に記載のプラスチック偏光レンズ。
[3] 前記コート層は、さらにシランカップリング剤を含んでなることを特徴とする[2]に記載のプラスチック偏光レンズ。

[プラスチック偏光レンズ]
図1に示すように、本実施形態のプラスチック偏光レンズ10は、熱可塑性ポリエステルからなる偏光フィルム12と、偏光フィルム12の両面に形成された、ウレタン系樹脂を含むコート層13a,13bと、コート層付き偏光フィルムの両面に形成された、チオウレタン系樹脂からなる基材層14a、14bと、が積層して形成されている。
本実施形態においては、「ヒドロキシル基を有する化合物由来の構造単位と芳香族ジイソシアネート由来の構造単位とからなるウレタン系樹脂」として、「トリメチロールプロパン由来の構成単位とトリレンジイソシアネート由来の構成単位とからなるウレタン系樹脂を含むコート層」が用いられる。
しかしながら、本願発明者らが鋭意検討したところ、3つのヒドロキシル基を有するトリメチロールプロパン由来の構造単位を含むウレタン系樹脂は、優れた密着性を発現することを見出し、さらにトリレンジイソシアネート由来の構成単位と組み合わせることにより、加工特性等に優れるとともに被コート材との密着性に優れることを見出し、本実施形態に係るプラスチック偏光レンズを完成したのである。
また、偏光フィルム12としては、下記式で表される温度Tの条件下で附形された熱可塑性ポリエステルからなるフィルムを用いることができる。

以下に、図面を参照しながら、本実施形態のプラスチック偏光レンズの製造方法について説明する。
本実施形態のプラスチック偏光レンズの製造方法は以下の工程を備える。
(b)コート層付き偏光フィルム12を、モールドから離隔した状態でレンズ注型用鋳型内に固定する工程
(c)コート層付き偏光フィルム12の両面と前記モールドとの間の空隙にモノマー混合物を注入する工程
(d)前記モノマー混合物を重合硬化して、コート層付き偏光フィルム12の両面上にチオウレタン系樹脂からなる基材層14a,14bを積層する工程
以下、各工程に沿って順に説明する。
本実施形態において用いられる偏光フィルム12は熱可塑性ポリエステルフィルムであり、例えば、特開2002-267841号公報に開示されている。具体的には、熱可塑性ポリエステルをマトリックスとするフィルムであり、熱可塑性ポリエステルに二色性色素をブレンドしてフィルム状に成形し、次いで得られたフィルムを一軸方向に延伸させた後、所定の温度で加熱処理することにより得ることができる。厚さは通常10~500μmの範囲である。
上記の附形温度であれば、熱可塑性ポリエステルからなる偏光フィルム12とチオウレタン系樹脂からなる基材層14a,14bとの密着性がさらに向上する。
熱可塑性ポリエステルのガラス転移温度は、一般的にDSC(示差走査型熱量計)などを用いて測定することができる。
工程(a)においては、偏光フィルム12表面にウレタン系コーティング処理を行って、ウレタン系樹脂を含むコート層を形成する。
コーティング層の厚さとしては、0.001~30μm、好ましくは0.01~10μm、さらに好ましくは0.05~5μmである。
塗布液は、さらにシランカップリング剤を含んでいてもよい。
γ-アミノプロピルトリメトキシシラン、γ-アミノプロピルトリエトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルトリメトキシシラン、N-β-(アミノエチル)-γ-アミノプロピルメチルジメトキシシラン、N-フェニル-γ-アミノプロピルトリメトキシシラン、ビス[3-(トリメトキシシリル)プロピル]アミン、ビス[3-(トリメトキシシリル)プロピル]エチレンジアミンなどのアミノ基を有するシランカップリング剤又はその塩酸塩からなるシランカップリング剤;
γ-メタクリロキシプロピルトリメトキシシラン、γ-メタクリロキシプロピルメチルジメトキシシラン、γ-メタクリロキシプロピルトリエトキシシラン、γ-メタクリロキシプロピルメチルジエトキシシラン、γ-メタクリロキシプロピルトリス(メトキシエトキシ)シラン、γ-アクリロキシプロピルトリメトキシシランなどの(メタ)アクリロキシ基を有するシランカップリング剤;
ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリクロロシラン、ビニルトリス(β-メトキシエトキシ)シラン、スチリルエチルトリメトキシシラン、アリルトリエトキシシラン、3-(トリメトキシシリル)プロピルメタクリレートなどのビニル基を有するシランカップリング剤;
γ-メルカプトプロピルトリメトキシシラン、γ-メルカプトプロピルメチルジメトキシシラン、γ-メルカプトプロピルトリエトキシシランなどのメルカプト基を有するシランカップリング剤;
γ-クロロプロピルトリメトキシシラン、γ-クロロプロピルトリエトキシシランなどのハロゲンを有するシランカップリング剤;
γ-イソシアネートプロピルトリメトキシシラン、γ-イソシアネートプロピルトリエトキシシランなどのイソシアネート基を有するシランカップリング剤;
γ-(ウレイドプロピル)トリメトキシシラン、γ-(ウレイドプロピル)トリエトキシシランなどのウレイド基を有するシランカップリング剤等
を挙げることができる。
これらは単独でもしくは2種以上併せて用いられ、異種のシランカップリング剤間で化学反応が介在する場合も含まれる。
前記溶液の濃度は5~55重量%、好ましくは10~45重量%の範囲が好適であり、前記溶液の温度は0~95℃、好ましくは20~90℃、より好ましくは30~80℃の範囲が好適である。
前記プラズマ処理としては、常圧プラズマ処理及び真空プラズマ処理(低温プラズマ処理)を例示することができる。
常圧プラズマ処理では空気、水蒸気、アルゴン、窒素、ヘリウム、二酸化炭素、一酸化炭素などのガスを単独又は混合させたガス雰囲気中で放電処理される。
以上の工程(a)により、ウレタン系樹脂コート偏光フィルムを得ることができる。
本実施形態のプラスチック偏光レンズは、図2に示すように、ウレタン系コート層13a,13bが施された熱可塑性ポリエステルからなる偏光フィルム12が固定されたレンズ注型用鋳型20に、特定のイソシアネート化合物と特定の活性水素化合物との重合性組成物を注入したのち重合硬化させて得られる。
レンズ注型用鋳型20は、ガスケット22cで保持された2個のモールド22a、22bから構成されるものが一般的である。
次いで、レンズ注型用鋳型20の空間内において、モールド22a、22bと偏光フィルム12との間の2つの空隙部24a、24bに、所定の注入手段によりモノマー混合物(重合性組成物)を注入する。本実施形態においては、(A)イソシアネート化合物と、(B)チオール基を有する活性水素化合物との重合性組成物を使用することができる。本実施形態においては、(A)イソシアネート化合物と、(B)チオール基を有する活性水素化合物とを含む重合性組成物を使用することができる。そのため、注入時における粘度が低く、上記のような間隙の空隙部であっても、容易に注入することができる。

これら樹脂改質剤は、単独でも、2種類以上を混合しても使用することができる。
取扱いの容易さとして特に重要な因子は、重合性組成物の注入時の粘度である。注入時の粘度は、(A)イソシアネート化合物と(B)活性水素化合物の組合せ(樹脂改質剤を使用する場合は樹脂改質剤の種別及び量を含む。また、触媒を使用する場合は、触媒の種別及び量を含む。)にて決定されるが、粘度が高過ぎると、レンズ注型用鋳型20の空間内のガラスモールド22a、22bと偏光フィルム12との間の狭い空隙部24a、24bに注入することが困難となり偏光レンズの製造が困難となる。通常、注入時の粘度が、20℃での測定値として、200mPa・s以下が好ましく、中心厚が非常に薄いレンズの製造のためには、更なる低粘度、例えば100mPa・s以下がより好ましい。重合性組成物の粘度は、液温20℃においてB型粘度計を用いて測定される。
次いで、(A)イソシアネート化合物と(B)活性水素化合物との重合性組成物が注入された偏光フィルムが固定されたレンズ注型用鋳型をオーブン中または水中等の加熱可能装置内で所定の温度プログラムにて数時間から数十時間かけて加熱して硬化成型する。
さらに、本実施形態のプラスチック偏光レンズは、必要に応じ、裏面研磨、帯電防止処理、染色処理、調光処理等を施してもよい。
このようなプラスチック偏光レンズは、薄型化が可能であることから、メガネ用の偏光レンズ、特に視力補正用レンズとして有用である。

[プラスチック偏光レンズ]
本実施形態のプラスチック偏光レンズは、コート層の組成を除き、第1の実施形態と同様の構成を備えている。
本実施形態においては、「ヒドロキシル基を有する化合物由来の構造単位と芳香族ジイソシアネート由来の構造単位とからなるウレタン系樹脂」として、「末端に水酸基を有するポリブタジエン由来の構成単位とジフェニルメタンジイソシアネート由来の構成単位とからなるウレタン系樹脂を含むコート層」が用いられる。
以下に、図面を参照しながら、本実施形態のプラスチック偏光レンズの製造方法について説明する。
本実施形態のプラスチック偏光レンズの製造方法は以下の工程を備える。
(b)コート層付き偏光フィルム12を、モールドから離隔した状態でレンズ注型用鋳型内に固定する工程
(c)コート層付き偏光フィルム12の両面と前記モールドとの間の空隙にモノマー混合物を注入する工程

以下、各工程に沿って順に説明する。
本実施形態における工程(a)は、以下を除き、第1の実施形態と同様に実施することができる。
本実施形態においては、偏光フィルム12を熱可塑性ポリエステルのガラス転移温度+5℃以上、熱可塑性ポリエステルの融点以下の温度条件下で附形する工程の前に偏光フィルムの熱処理を行ってもよい。熱処理条件は、適宜選択される。
溶剤としては、第1の実施形態と同様のものを用いることができる。
コーティング層の厚さとしては、0.0001~30μm、好ましくは0.0005~10μm、さらに好ましくは0.0005~1μmである。
「ジフェニルメタンジイソシアネート由来の構成単位」には、変性ジフェニルメタンジイソシアネート由来の構成単位を含んでいてもよい。変性ジフェニルメタンジイソシアネートとしては、ウレタン変性ジフェニルメタンジイソシアネート、カルボジイミド変性ジフェニルメタンジイソシアネート等を挙げることができる。ウレタン変性ジフェニルメタンジイソシアネートが好ましい。
末端に水酸基を有するポリブタジエンは、ポリブタジエンの分子末端に1つ以上の水酸基を有するポリブタジエン由来の構成単位を有するポリマーである。好ましくは、水酸基は2以上であり、さらに好ましくは水酸基は2である。ポリブタジエンとは、1,3-ブタジエンのポリマーであり、1,2-結合体、1,4-結合体を任意の割合で含んでいても良い。好ましくは1,4-結合体が50%以上、さらに好ましくは70%以上、より好ましくは80%以上である。
塗布液は、さらに第1の実施形態に記載のシランカップリング剤を含んでいてもよい。
本実施形態における工程(b)~(d)は、第1の実施形態と同様の工程を採用することができる。

[実施例A1]
ポリエチレンテレフタレート製偏光フィルム[ガラス転移温度70.7℃](厚み140ミクロン)をあらかじめオーブン中140℃で15分間熱処理し、次いで、熱プレス法にて附形温度160℃で6C(カーブ)の湾曲形状に附形した。偏光フィルムをモールドの大きさに合わせて切断した後、プラズマ照射表面改質装置(PS-601SW型:ウエッジ株式会社製)を用いて偏光膜の表面と裏面を各20秒間プラズマ照射し、メタノールで洗浄後風乾して偏光フィルムを作成した。このポリエチレンテレフタレート製偏光フィルムの両面にファウンデーション#123LLR-2コート剤(ソテック社製)をコートし、およそ50~60℃で乾燥させた。これを、偏光レンズ成形用の鋳型(前面6C/後面6Cガラスモールドセット 中心厚12mm)内に挟み込んで設置した。次に、m-キシリレンジイソシアネート44.3重量部、1,1,3,3-テトラキス(メルカプトメチルチオ)プロパン、および4,6-ビス(メルカプトメチルチオ)-1,3-ジチアシクロヘキサンとの混合物55.7重量部、硬化促進剤としてジブチル錫ジクロライド0.02重量部、離型剤としてZelec UN(登録商標、Stepan社製)0.12重量部、および紫外線吸収剤としてSeesorb 709(シプロ化成社製)0.05重量部を攪拌して溶解させた後、減圧下で脱泡処理して、調製直後に注入用モノマー混合物として供した。この注入用モノマー混合物を先ほど調製した偏光レンズ成形用の鋳型に注入し、オーブン中16時間かけて25℃から100℃まで昇温し、その後100℃で10時間維持し、徐冷の後、オーブンからレンズ注型用鋳型を取り出した。レンズ注型用鋳型からレンズを離型し、115℃で2時間アニールしてセミフィニッシュレンズ形状の偏光レンズを得た。その後、バック面を切削研磨して6C形状のレンズとした。
得られた6C形状のレンズ5枚をTOPCOM社製の玉形加工機(ALE-100DX)にて幅49mm、高さ28mmの玉形加工を行い、ポリエチレンテレフタレート製偏光フィルムと基材のチオウレタン樹脂との密着性について評価した。その結果、5枚全てにおいて、剥離することなく、良好な密着性が確認された。評価結果を表-1にまとめた。

なお、サンプレンIB-422の組成を分析したところ以下のとおりであった。

ポリエチレンテレフタレート製偏光フィルムの両側にSTYCAST1266J(ヘンケル社製エポキシ系コート剤)を使用した以外は、実施例A1と同じにし、6C形状のフィニッシュレンズを得た。得られたレンズの玉形加工を行い、ポリエチレンテレフタレート製偏光フィルムと基材のチオウレタン樹脂との密着性について評価した。その結果、5枚全てにおいてポリエチレンテレフタレート製偏光フィルムの剥離が発生した。評価結果を表-1にまとめた。
[実施例B1]
ポリエチレンテレフタレート製偏光フィルム(厚み140ミクロン)を次いで、熱プレス法にて附形温度160℃で6C(カーブ)の湾曲形状に附形した。偏光フィルムをモールドの大きさに合わせて切断した後、プラズマ照射表面改質装置(PS-601SW型:ウエッジ株式会社製)を用いて偏光膜の表面と裏面を各20秒間プラズマ照射し、メタノールで洗浄後風乾した。
コート液の調整として、アシスト7M(ソテック社製)の主剤7.69重量部と硬化剤2.31重量部を測り取り、主剤と硬化剤の合計1.0重量部が0.5重量%濃度になるようにトルエン溶媒にて稀釈調整した。前記処理をしたポリエチレンテレフタレート製偏光フィルムの両面に、調整した濃度0.5重量%アシスト7Mコート剤をディッピングによりコートし、およそ50~60℃で乾燥させた。これを、レンズ成形用の鋳型(前面6C/後面6Cガラスモールドセット 中心厚12mm)内に挟み込んで設置した。
次に、m-キシリレンジイソシアネート44.3重量部、1,1,3,3-テトラキス(メルカプトメチルチオ)プロパン、および4,6-ビス(メルカプトメチルチオ)-1,3-ジチアシクロヘキサンとの混合物55.7重量部、硬化促進剤としてジブチル錫ジクロライド0.02重量部、離型剤としてZelec UN(登録商標、Stepan社製)0.12重量部、および紫外線吸収剤としてSeesorb 709(シプロ化成社製)0.05重量部を攪拌して溶解させた後、減圧下で脱泡処理して、注入用モノマー混合物とした。
この注入用モノマー混合物を偏光フィルムを設置したレンズ成形用の鋳型に注入し、オーブン中16時間かけて25℃から100℃まで昇温し、その後100℃で10時間維持し、徐冷の後、オーブンからレンズ注型用鋳型を取り出した。レンズ注型用鋳型からレンズを離型し、115℃で2時間アニールして偏光レンズブランクを得た。その後、バック面を切削研磨してS:-2.50Dのレンズとした。得られたレンズは、曇りのない良好なレンズであった。得られたS:-2.50Dのレンズ5枚をトプコン社製の玉形加工機(ALE‐100DX)にてメガネフレーム形状への玉形加工を行い、偏光フィルムと基材(チオウレタン樹脂)との密着性について評価した。その結果、5枚全てにおいて、剥離することなく、良好な密着性が確認された。評価結果を表-2にまとめた。
硬化剤成分:一部ウレタン変性されたジフェニルメタンジイソシアネート
主剤成分:末端水酸基ポリブタジエン
アシスト7Mコート剤のトルエンによる希釈濃度を1.5重量%にした以外は、実施例B1と同様な方法で濁りのない偏光レンズブランクを得た。得られたレンズの玉形加工を行い、偏光フィルムと基材との密着性について評価した。その結果、5枚全てにおいて、剥離することなく、良好な密着性が確認された。評価結果を表-2にまとめた。
ポリエチレンテレフタレート製偏光フィルムの両側に何もコートしなかった以外は、実施例B1と同じにし、S:-2.50Dのフィニッシュレンズを得た。得られたレンズの玉形加工を行い、ポリエチレンテレフタレート製偏光フィルムと基材のチオウレタン樹脂との密着性について評価した。その結果、5枚全てにおいてポリエチレンテレフタレート製偏光フィルムの剥離が発生した。評価結果を表-2にまとめた。

なお、サンプレンIB-422の組成を分析したところ以下のとおりであった。

- 熱可塑性ポリエステルからなる偏光フィルムと、
前記偏光フィルムの少なくとも一方の面に形成された、ヒドロキシル基を有する化合物由来の構造単位と芳香族ジイソシアネート由来の構造単位とからなるウレタン系樹脂を含むコート層と、
前記コート層付き偏光フィルムの少なくとも前記コート層上に形成された、チオウレタン系樹脂からなる基材層と、が積層していることを特徴とするプラスチック偏光レンズ。 - ヒドロキシル基を有する前記化合物がトリメチロールプロパンであり、前記芳香族ジイソシアネートがトリレンジイソシアネートである、請求項1に記載のプラスチック偏光レンズ。

前記偏光フィルムの両面に前記コート層を形成する工程を含む、請求項11乃至14のいずれか一項に記載のプラスチック偏光レンズの製造方法。 - 前記コート層を形成する前記工程の前に、
前記偏光フィルムを、熱可塑性ポリエステルのガラス転移温度+5℃以上、熱可塑性ポリエステルの融点以下の温度条件下で附形する工程を、含むことを特徴とする請求項11乃至15のいずれか一項に記載のプラスチック偏光レンズの製造方法。 - 前記コート層を形成する前記工程の後に、
前記偏光フィルムを、熱可塑性ポリエステルのガラス転移温度+5℃以上、熱可塑性ポリエステルの融点以下の温度条件下で附形する工程を、含むことを特徴とする請求項12または13に記載のプラスチック偏光レンズの製造方法。 - 前記モノマー混合物を注入する前記工程における、前記モノマー混合物の20℃における粘度が、200mPa・s以下である請求項12、13または17に記載のプラスチック偏光レンズの製造方法。
- 熱可塑性ポリエステルからなる偏光フィルムと、
前記偏光フィルムの少なくとも一方の面に形成された、ヒドロキシル基を有する化合物由来の構造単位と芳香族ジイソシアネート由来の構造単位とからなるウレタン系樹脂を含むコート層と、からなることを特徴とするウレタン系樹脂コート偏光フィルム。 - ヒドロキシル基を有する前記化合物がトリメチロールプロパンであり、前記芳香族ジイソシアネートがトリレンジイソシアネートである、請求項19に記載のウレタン系樹脂コート偏光フィルム。
- 前記コート層は、さらにシランカップリング剤を含むことを特徴とする請求項20に記載のウレタン系樹脂コート偏光フィルム。
- ヒドロキシル基を有する前記化合物が末端に水酸基を有するポリブタジエンであり、前記芳香族ジイソシアネートがジフェニルメタンジイソシアネートである、請求項19に記載のウレタン系樹脂コート偏光フィルム。
- 熱可塑性ポリエステルからなる偏光フィルムの少なくとも一方の面に、ヒドロキシル基を有する化合物由来の構造単位と芳香族ジイソシアネート由来の構造単位とからなるウレタン系樹脂を含むコート層を形成する工程を含む、ウレタン系樹脂コート偏光フィルムの製造方法。
- ヒドロキシル基を有する前記化合物がトリメチロールプロパンであり、前記芳香族ジイソシアネートがトリレンジイソシアネートである、請求項23に記載のウレタン系樹脂コート偏光フィルムの製造方法。
- 前記コート層は、さらにシランカップリング剤を含むことを特徴とする請求項24に記載のウレタン系樹脂コート偏光フィルムの製造方法。
- ヒドロキシル基を有する前記化合物が末端に水酸基を有するポリブタジエンであり、前記芳香族ジイソシアネートがジフェニルメタンジイソシアネートである、請求項23に記載のウレタン系樹脂コート偏光フィルムの製造方法。
