図1は、本発明の一実施形態としてのスパークプラグ100の部分断面図である。図1では、スパークプラグ100の軸線O方向を図面における上下方向とし、下側をスパークプラグ100の先端側、上側を後端側として説明する。このスパークプラグ100は、絶縁碍子10と、主体金具50と、中心電極20と、接地電極30と、端子金具40とを備えている。
図10(A),(B)は、本発明の第2実施形態における接合装置とその動作を示す説明図であり、第1実施形態の図7(A),(B)に対応する図である。第2実施形態が第1実施形態と異なる点は、第1実施形態において2つに分かれていた第1搬送装置310と第2搬送装置320と位置補正装置420を1つの搬送装置300aで置き換えた点だけであり、他の構成は第1実施形態と同じである。すなわち、第2実施形態の搬送装置300aは、第1チップ供給装置410から第1のチップ70の上面を吸着する吸着具314aと、吸着具314aを上下に移動させる駆動機構312aとを有するとともに、第1のチップ70の側面を把持して位置補正を行う位置補正チャック424aと、位置補正チャック424aを上下に移動させる駆動機構428aと、を有する。なお、位置補正チャック424aと駆動機構428aは、吸着具314aの両側をそれぞれ上下移動できるように左右に分かれて配置されている。
図11(A)~(C)は、本発明の第3実施形態において中間位置で行われるチップの位置補正の様子を示す説明図であり、第1実施形態の図6(A),(B)に対応する図である。第3実施形態では、図6(A)に示した位置補正チャック424の代わりに、サーボステージ800とカメラ820とを用いて第1のチップ70の位置補正が行われる。図11(A)に示すサーボステージ800は、サーボ機構を利用して2次元的な位置決めが可能なテーブルである。サーボステージ800の上には、吸着孔812を有する吸着ブロック810が固定されている。この吸着ブロック810は、第1のチップ70が載置される載置台として機能するものである。吸着孔812は、吸着ブロック810の上面に開口する吸着口を有しているとともに、真空ポンプ(図示せず)に接続されている。カメラ820は、吸着ブロック810の上方に設置されており、吸着ブロック810の上面のうちで吸着孔812を含む広い領域を撮影可能である。サーボステージ800とカメラ820は、制御部830に電気的に接続されている。制御部830は、画像解析部832を含んでいる。
図12は、本発明の一実施形態におけるスパークプラグの製造方法の工程を示すフローチャートである。ステップT10では主体金具50と、絶縁碍子10と、中心電極20と、接地電極30とが準備される。ステップT20では、第1のチップ70と第2のチップ60が接合された複合チップCPが作成される。この複合チップCPの作成工程は、上述した第1~第3実施形態で説明した手順で実行される。ステップT30では、主体金具50に接地電極30が接合され、ステップT40では、曲げ工具(図示省略)を用いて接地電極30の先端が曲げ加工される。ステップT50では、接地電極30の先端部31に複合チップCPが接合される(図4)。この接合は、例えば抵抗溶接を利用して行われる。ステップT60では、主体金具50に中心電極20と絶縁碍子10とが挿入される組み付け工程が実施される。この組み付け工程によって、主体金具50の内側に絶縁碍子(絶縁体)10と中心電極20とが組み付けられた組立体が構成される。なお、組み付け工程としては、中心電極20を絶縁碍子10に組み付けたものを主体金具50に組み付ける方法と、絶縁碍子10を主体金具50に組み付けた後に、中心電極20を組み付ける方法とがあるが、これらのいずれを採用してもよい。ステップT70では、加締工具(図示省略)を用いて、主体金具50の加締加工が実施される。この加締加工により、絶縁碍子10が主体金具50に固定される。そして、ステップT80において主体金具50の取付ねじ部52にガスケット5が装着されて、スパークプラグ100が完成する。
なお、この発明は上記の実施例や実施形態に限られるものではなく、その要旨を逸脱しない範囲において種々の態様において実施することが可能であり、例えば次のような変形も可能である。
上記実施形態では、第1搬送装置310が第1のチップ70を吸着して保持する構成を採用していたが、第1搬送装置310が吸着以外の手段で第1のチップ70を保持する場合にも、本発明を適用することが可能である。この場合にも、位置補正チャック424によって第1のチップ70の位置補正を行うことにより、接合位置P2に第1のチップ70を正しく載置することができるという効果がある。
位置補正チャック424の形状としては、図6(A)に示したもの以外の種々の構成を採用することが可能である。但し、位置補正チャック424は、第1のチップ70の側面を把持したときに、第1のチップ70を位置補正チャック424の中央の位置に自動的に移動させる形状を有していることが好ましい。
上記実施形態では、第1と第2のチップで構成される複合チップを接合する場合の例を説明していたが、本発明は、複合チップを接合する場合に限らず、特定の第1のチップをチップ接合部材に接合する場合に適用可能である。例えば、中心電極又は接地電極に貴金属チップを直接接合又は溶接する場合にも、本発明を適用可能である。この場合には、貴金属チップが「第1のチップ」に相当し、中心電極又は接地電極が「チップ接合部材」に相当する。なお、上述した各実施形態では、第2のチップが「チップ接合部材」に相当することが理解できる。

前記第1の供給装置と前記搬送チャックとは、相互の水平距離が一定の状態を維持したまま搬送が繰り返されるように構成されており、
前記工程(a)において前記第1の供給装置が1つの第1のチップを前記供給位置から前記中間位置まで移動させる第1の移動処理と、
前記工程(c)において前記搬送チャックが他の1つの第1のチップを前記中間位置から前記接合位置まで移動させる第2の移動処理と、
が同時に実行され、
前記工程(b)における位置補正は、前記第1の供給装置が前記中間位置から前記供給位置まで戻ると共に、前記搬送チャックが前記接合位置から前記中間位置まで戻る間に実行されることを特徴とするスパークプラグの製造方法。 - 請求項4又は5に記載のスパークプラグの製造方法であって、
前記搬送チャックの把持部は、前記位置補正チャックの把持部よりも大きな厚みを有することを特徴とするスパークプラグの製造方法。 - 請求項1~6のいずれかに記載のスパークプラグの製造方法であって、
前記第1のチップの位置補正は、前記第1のチップを載置する載置台に設けられた吸着口を用いて前記第1のチップの下底面を吸着した状態で実行されることを特徴とするスパークプラグの製造方法。 - 請求項1~7のいずれかに記載のスパークプラグの製造方法であって、
前記中心電極及び前記接地電極の少なくとも一方は複合チップを有し、
前記複合チップは、前記中心電極又は前記接地電極との間でギャップを形成する第1のチップと、前記第1のチップと前記中心電極又は前記接地電極とを連結する第2のチップとが接合されており、
前記第2のチップが前記チップ接合部材であることを特徴とするスパークプラグの製造方法。 - 請求項1~7のいずれかに記載のスパークプラグの製造方法であって、
前記中心電極が前記チップ接合部材であることを特徴とするスパークプラグの製造方法。 - 請求項1~7のいずれかに記載のスパークプラグの製造方法であって、
前記接地電極が前記チップ接合部材であることを特徴とするスパークプラグの製造方法。
