Description

液晶滴下工法用シール剤、上下導通材料、及び、液晶表示素子
本発明は、滴下工法による液晶表示素子の製造において、疎水性が付与された配向膜上に塗布された場合であっても接着性を損なうことなく、パネル表示部に輝点ムラが発生することのない液晶滴下工法用シール剤に関する。また、本発明は、該液晶滴下工法用シール剤を用いて製造される上下導通材料及び液晶表示素子に関する。
近年、液晶表示セル等の液晶表示素子の製造方法は、タクトタイム短縮、使用液晶量の最適化といった観点から、従来の真空注入方式から、例えば、特許文献1に開示されているような光硬化性樹脂、光重合開始剤、熱硬化性樹脂、及び、熱硬化剤を含有する光、熱併用硬化型のシール剤を用いた滴下工法と呼ばれる液晶滴下方式にかわりつつある。
滴下工法では、まず、2枚の電極付き透明基板の一方に、ディスペンスにより長方形状のシールパターンを形成する。次いで、シール剤が未硬化の状態で液晶の微小滴を透明基板の枠内全面に滴下し、すぐに他方の透明基板を重ねあわせ、シール部に紫外線等の光を照射して仮硬化を行う。その後、液晶アニール時に加熱して本硬化を行い、液晶表示素子を作製する。基板の貼り合わせを減圧下で行うようにすれば、極めて高い効率で液晶表示素子を製造することができ、現在この滴下工法が液晶表示素子の製造方法の主流となっている。
ところで、携帯電話、携帯ゲーム機等、各種液晶パネル付きモバイル機器が普及している現代において、液晶端末の小型化は最も求められている課題である。液晶端末の小型化の手法として、液晶パネルの狭額縁化によって筐体の大きさを小さくする設計が行われている。例えば、シール剤の塗布位置をブラックマトリックス下に配置することで液晶パネルの額縁幅を小さくする設計(狭額縁設計)が行われている。
液晶パネルの画素表示部には液晶分子を配向制御するために配向膜が形成されている。上記狭額縁設計においては、配向膜が形成された画素表示部とシールラインとが極めて近接し、シールラインが配向膜上に位置するようになってきた。通常、液晶への溶出を抑制し液晶汚染を低減する観点から、シール剤には親水性であるものが用いられており、一方、配向膜には疎水性が付与されている。そのため、疎水性が付与された配向膜上に親水性のシール剤を塗布してシールラインを形成すると、塗布されたシール剤が配向膜上ではじかれ、シール剤と液晶との界面が拡大するようにシールラインにゆがみが生じることがある。また、配向膜とシール剤との界面親和性が低いため、接着力が不充分となることがある。更に、シール剤が配向膜上に塗布されると、パネル表示部に輝点ムラと呼ばれる特殊な表示不良が発生することがある。ここで、輝点ムラとは、パネル表示の際(バックライトを点灯し黒表示する際)、パネル上でバックライト光が点状に抜けて見える輝点が多数発生し、肉眼において黒表示が甘くなったムラが認識される現象を言う。

本発明は、滴下工法による液晶表示素子の製造において、疎水性が付与された配向膜上に塗布された場合であっても接着性を損なうことなく、パネル表示部に輝点ムラが発生することのない液晶滴下工法用シール剤を提供することを目的とする。また、本発明は、該液晶滴下工法用シール剤を用いて製造される上下導通材料及び液晶表示素子を提供することを目的とする。
本発明は、硬化性樹脂と、無機充填剤と、重合開始剤及び/又は熱硬化剤とを含有する液晶滴下工法用シール剤であって、前記無機充填剤は、疎水性の表面処理がされており、M値が20以上であり、平均粒子径が0.3~1.5μmである液晶滴下工法用シール剤である。以下に本発明を詳述する。
液晶表示素子に用いられるシール剤には、通常、特許文献1に開示されているように、粘度の向上、応力分散効果による接着性の改善、透湿を抑制して高温高湿時の信頼性を向上する効果、線膨張率の改善等を目的として無機充填剤が配合される。
本発明者は、パネル表示部に発生する輝点ムラの原因が、シール剤から液晶中に拡散した無機充填剤によるものであることを見出した。即ち、配向膜上にシールラインが形成されるような狭額縁設計では、シール剤と液晶との接触界面が拡大することで、無機充填剤が液晶中に拡散しやすくなり、液晶中に広がった無機充填剤が周囲の液晶の配向を乱し光り抜けを起こす。
そこで本発明者は、平均粒子径が特定の範囲内である無機充填剤において、M値が20以上となるように該無機充填剤に疎水性の表面処理を施すことにより、無機充填剤の液晶への拡散を抑え、輝点ムラが改善されることを見出した。更に、無機充填剤のM値を20以上とする表面処理により、配向膜に対するシール剤の接着性を向上させることもできることを見出し、本発明を完成させるに至った。
本発明の液晶滴下工法用シール剤は、無機充填剤を含有する。
上記無機充填剤は特に限定されず、例えば、タルク、石綿、シリカ、珪藻土、スメクタイト、ベントナイト、炭酸カルシウム、炭酸マグネシウム、アルミナ、モンモリロナイト、酸化亜鉛、酸化鉄、酸化マグネシウム、酸化錫、酸化チタン、水酸化マグネシウム、水酸化アルミニウム、ガラスビーズ、窒化珪素、硫酸バリウム、石膏、珪酸カルシウム、セリサイト活性白土、窒化アルミニウム等が挙げられる。なかでも、シリカ、タルクが好適である。
上記シリカのうち市販されているものとしては、例えば、東ソーシリカ社製のNIPSIL、アドマテックス社製のアドマファイン、日本触媒社製のシーホスター、信越化学工業社製のX24シリーズ、電気化学工業社製の球状シリカ、シーマ電子社製の機能性球状シリカ、扶桑化学工業社製の微粉球状シリカ、東亞合成社製の機能性球状シリカ等が挙げられる。
上記タルクのうち市販されているものとしては、例えば、日本タルク社製のSG2000、NANO ACEシリーズ等が挙げられる。
本発明の液晶滴下工法用シール剤において、上記無機充填剤は、疎水性の表面処理がされており、M値が20以上である。上記無機充填剤のM値が20未満であると、得られる液晶表示素子のパネル表示部に輝点ムラが発生しやすくなったり、シール剤の塗布面に配向膜が存在する場合に配向膜に対して充分な接着性が得られなくなったりする。上記無機充填剤のM値の好ましい下限は22、より好ましい下限は23である。
上記無機充填剤のM値の上限は特に限定されず、理論的には99.9であるが、好ましい上限は70、より好ましい上限は50、更に好ましい上限は35である。上記無機充填剤のM値が50を超えると、無機充填剤を配合したシール剤の粘度やチクソトロピックインデックスが高くなって塗布が困難となることがあり、上記無機充填剤のM値が70を超えると、表面処理の際に無機充填剤の凝集が発生することがある。
なお、上記M値は粒子粉体表面の疎水性を表現する値であり、水とメタノールの混合液の混合比率を変化させた際(メタノール比率を増やしていった際)に、粒子粉体が混合液に濡れはじめる時のメタノールの体積百分率の値である。具体的には、容量300mLのビーカー中に50mLの水を入れ、更に無機充填剤0.2gを添加し、23℃の条件下においてマグネチックスターラーで撹拌しながらビュレットからメタノールを無機充填剤が懸濁するまで滴下して、無機充填剤が溶液中に懸濁された時点を終点とし、終点におけるビーカー中の液体混合物のメタノールの体積百分率の値として求めることができる。測定値は無機充填剤の量や温度によって変わるため、本発明においては上記測定条件の下での値を上記M値として適用する。
上記無機充填剤を化学的又は物理的に疎水性の表面処理を施すことにより、該無機充填剤が表面に疎水性基を有するものとなる。
上記無機充填剤のM値が20以上となるようにするため、上記疎水性の表面処理により無機充填剤の表面に処理する官能基としては、例えば、メチル基、エチル基、プロピル基、ブチル基、ヘキシル基、シクロヘキシル基、オクチル基、2-エチルヘキシル基、ラウリル基、ステアリル基等の炭素数が1~20のアルキル基や、グリシジル基、3、4-エポキシシクロヘキシル基等のエポキシ基や、1級、2級、又は、3級のアミノ基や、アルコキシル基、ビニル基、アクリロイル基、メタアクリロイル基、スルフィド基、メルカプト基、イソシアネート基、ウレイド基、ピリジル基、スチリル基、エーテル結合、エステル結合、チオール基等を含む官能基等が挙げられる。
上記無機充填剤のM値を20以上とする方法としては、具体的には例えば、無機充填剤と、有機化合物又は疎水性の無機物の微粉体を物理的に接触させることで、無機充填剤の表面に有機化合物又は疎水性の無機物を物理的に吸着させる方法や、無機充填剤表面付近に重合反応を起こして無機充填剤表面に高分子体の堆積した被覆層を形成する方法や、無機充填剤の表面に有機化合物を化学結合させる方法等が挙げられる。なかでも、無機充填剤の表面に有機化合物を化学結合させる方法が好ましい。
無機充填剤の表面に有機化合物を化学結合させる方法としては、例えば、無機充填剤の表面を基点として重合反応を起こして高分子被覆層を形成する方法や、官能基を有する化合物を用いて無機充填剤の表面に存在する水酸基等の官能基と化学結合させる方法等が挙げられる。なかでも、官能基を有する化合物を用いて無機充填剤の表面に存在する水酸基等の官能基と化学結合させる方法が好ましい。
上記無機充填剤の表面に存在する水酸基等の官能基と反応する官能基を有する化合物(以下、疎水性表面処理剤ともいう)としては、例えば、シラザン化合物、シロキサン化合物、各種シランカップリング剤、各種チタンカップリング剤、各種アルミニウム系カップリング剤、酸無水物、高級脂肪酸、イソシアネート化合物、酸クロライド化合物、リン酸エステル系化合物、アルデヒド化合物等が挙げられる。なかでも、アルコキシシラン化合物、クロロシラン化合物等のシランカップリング剤やシラザン化合物が好ましい。
上記シランカップリング剤や上記シラザン化合物による処理としては、未処理の無機充填剤を分散させた溶媒中に、一定量のシランカップリング剤やシラザン化合物を水、メタノール、エタノール等のアルコール類や、アセトンや、酢酸エチルや、トルエン等の有機溶剤に溶解させ、無機充填剤の表面にシランカップリング剤やシラザン化合物を反応させた後に溶媒を除去する方法や、シランカップリング剤やシラザン化合物に無機充填剤を分散させて反応させてから、余分のシランカップリング剤やシラザン化合物を除去洗浄する方法が好ましい。これらの方法は、アミン類、アンモニア、酢酸、塩酸等の触媒の存在下で行ってもよい。
また、上記シランカップリング剤や上記シラザン化合物による処理としては、未処理の無機充填剤をミキサー内で撹拌混合しながら、シランカップリング剤やシラザン化合物を噴霧し、一定時間そのまま保持し、未反応の処理剤を窒素パージ等で除去する方法(以下、「乾式法」ともいう)も好ましい。この方法において、シランカップリング剤やシラザン化合物は、溶媒で薄めて用いてもよいし、そのまま用いてもよい。この方法は、アミン類、アンモニア、酢酸、塩酸等の触媒の存在下で行ってもよい。
上記シランカップリング剤や上記シラザン化合物による処理において、シランカップリング剤やシラザン化合物を溶媒へ希釈させる場合の希釈濃度や、シランカップリング剤やシラザン化合物の添加量を調整すること、シランカップリング剤やシラザン化合物を無機充填剤表面と反応させる際の温度やpHを調整すること等によって、無機充填剤のM値を制御できる。また、シランカップリング剤やシラザン化合物を溶媒に希釈させる場合の希釈濃度は特に限定されないが、通常0.01~50重量%であり、好ましい下限は0.1重量%、好ましい上限は35重量%、より好ましい下限は3重量%、より好ましい上限は15重量%である。
また、上記M値は、表面処理前(未処理)の無機充填剤の表面の官能基量によっても調整できる。この場合、同じ処理条件であれば未処理の無機充填剤の表面の官能基が多いものほど高いM値の無機充填剤が得られる。
上記シランカップリング剤としては、例えば、メチルトリメトキシシラン、ジメチルジメトキシシラン、メチルトリエトキシシラン、ジメチルジエトキシシラン、ヘキシルトリメトキシシラン、ヘキシルトリエトキシシラン、オクチルトリメトキシシラン、オクチルトリエトキシシラン、デシルトリメトキシシラン、メチルトリクロロシラン、ブチルトリクロロシラン、トリフルオロプロピルトリメトキシシラン等のアルキル基を有するシランカップリング剤や、フェニルトリメトキシシラン、フェルトリエトキシシラン等のフェニル基を有するシランカップリング剤や、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン等のエポキシ基を有するシランカップリング剤や、N-フェニル-3-アミノプロピルトリメトキシシラン、N-(2-アミノエチル)3-アミノプロピルメチルジメトキシシラン、N-(2-アミノエチル)3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン等のアミノ基を有するシランカップリング剤や、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリス(2-メトキシエトキシ)シラン、ビニルメチルジメトキシシラン、ビニルメチルジエトキシシラン、ビニルトリクロロシラン、アリルトリクロロシラン、アリルトリメトキシシラン、アリルトリエトキシシラン、p-スチリルトリメトキシシラン等のビニル基を有するシランカップリング剤や、3-メタクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルトリエトキシシラン、3-アクリロキシプロピルトリメトキシシラン等の(メタ)アクリロイル基を有するシランカップリング剤や、3-メルカプトプロピルトリメトキシシラン、3-メルカプトプロピルトリエトキシシラン、ビス(トリエトキシシリルプロピル)テトラスルフィド、3-オクタノイルチオ-1-プロピルトリエトキシシラン等のメルカプト及びサルファーシランカップリング剤や、3-ウレイドプロピルトリエトキシラン等のウレイドシランカップリング剤や、3-イソシアネートプロピルトリメトキシシラン、3-イソシアネートプロピルトリエトキシシラン等のイソシアネートシランカップリング剤等が挙げられる。
上記シラザン化合物としては、例えば、ヘキサメチルジシラザン、ジメチルジシラザン等が挙げられる。
これらのシランカップリング剤やシラザン化合物は単独で用いてもよいし、2種以上を混合して用いてもよい。
上記疎水性表面処理剤としては、分子量500以下のものが好ましい。分子量が500以下の疎水性表面処理剤の化合物を用いて表面処理を行うと、無機充填剤の表面の処理状態を均一にしやすく、また、無機充填剤同士の凝集を比較的抑えることができる。上記疎水性表面処理剤の分子量は100~300であることがより好ましい。
上記無機充填剤の平均粒子径の下限は0.3μm、上限は1.5μmである。上記無機充填剤の平均粒子径が0.3μm未満であると、得られるシール剤の粘度やチクソトロピックインデックスが高くなって塗布が困難となるため、配合量が制限され、疎水性が付与された配向膜との接着性に充分な効果を発揮できなかったり、応力分散効果、透湿性の向上や線膨張率の改善効果が充分に得られにくく、パネルの信頼性が充分に得られなかったりする。また、平均粒子径が0.3μm未満の無機充填剤に疎水性の表面処理を施した場合には、無機充填剤の拡散が起こりやすくなるため、無機充填剤が液晶中に拡散して発生する輝点ムラを充分に抑制することができなくなる。上記無機充填剤の平均粒子径が1.5μmを超えると、シール剤の塗布面にアルミニウム配線等の金属配線が存在する場合に、無機充填剤が配線を傷つけることで断線し、接続不良が発生する。上記無機充填剤の平均粒子径の好ましい下限は0.4μm、好ましい上限は1.4μm、より好ましい下限は0.6μm、より好ましい上限は1.0μmである。
なお、本明細書において上記無機充填剤の平均粒子径とは、本発明の液晶滴下工法用シール剤中に分散された状態の粒子の粒度分布におけるD50値のことであり、後述する粒度分布計を用いて測定することができる。
上記無機充填剤の粒子径のCV値は特に限定されないが、好ましい上限は40%である。上記無機充填剤の粒子径のCV値が40%を超えると、得られる液晶表示素子にギャップ不良が発生することがある。
なお、上記無機充填剤の平均粒子径及びCV値は、無機充填剤が分散しやすい溶媒中に無機充填剤を分散させ、粒度分布計(例えば、Particle Sizing Systems社製)を用いて測定することができる。
上記無機充填剤の含有量は、硬化性樹脂100重量部に対して、好ましい下限が5重量部、好ましい上限が40重量部である。上記無機充填剤の含有量が5重量部未満であると、充分な応力分散効果や線膨張率の調整効果が得られないことがある。40重量部を超えると、得られるシール剤の粘度やチクソトロピックインデックスが高くなってディスペンスが困難になることがある。上記無機充填剤の配合量のより好ましい下限は10重量部、より好ましい上限は30重量部である。
本発明の液晶滴下工法用シール剤は、本発明の効果を阻害しない範囲で、粘度を微調整する等の目的のために、上記疎水性の表面処理がされており、M値が20以上である無機充填剤以外のその他の無機充填剤及び/又は有機充填剤を配合してもよい。
上記有機充填剤としては、例えば、ポリエステル微粒子、ポリウレタン微粒子、ビニル重合体微粒子、(メタ)アクリル重合体微粒子等やコアシェル粒子等が挙げられる。
上記有機充填剤の含有量は、硬化性樹脂100重量部に対して、好ましい下限が5重量部、好ましい上限が30重量部である。上記有機充填剤の含有量が5重量部未満であると、充分な応力分散効果が得られないことがある。上記有機充填剤の含有量が30重量部を超えると、得られるシール剤の粘度が高くなって塗布が困難となることがある。上記有機充填剤の含有量のより好ましい上限は20重量部である。
本発明の液晶滴下工法用シール剤は硬化性樹脂を含有する。
上記硬化性樹脂は、不飽和二重結合を有する樹脂と、エポキシ基を有する樹脂とを含有することが好ましい。不飽和二重結合を有する樹脂としては、(メタ)アクリロイル基を有する樹脂、アリル基を有する樹脂、ビニル基を有する樹脂等が挙げられる。なかでも(メタ)アクリロイル基を有する樹脂が好ましく使用される。
上記(メタ)アクリロイル基を有する樹脂は特に限定されず、例えば、(メタ)アクリル酸に水酸基を有する化合物を反応させることにより得られるエステル化合物、(メタ)アクリル酸とエポキシ化合物とを反応させることにより得られる完全(メタ)アクリル変性エポキシ樹脂、イソシアネートに水酸基を有する(メタ)アクリル酸誘導体を反応させることにより得られるウレタン(メタ)アクリレート等が挙げられる。
なお、本明細書において上記(メタ)アクリロイル基とは、アクリロイルオキシ基又はメタクリロイルオキシ基を意味し、上記(メタ)アクリレートとは、アクリレート又はメタクリレートを意味し、上記(メタ)アクリルとは、アクリル又はメタクリルを意味する。また、本明細書において上記完全(メタ)アクリル変性エポキシ樹脂とは、エポキシ樹脂中の全てのエポキシ基を(メタ)アクリル酸と反応させた化合物のことを表す。

上記(メタ)アクリル酸とエポキシ化合物とを反応させることにより得られる完全(メタ)アクリル変性エポキシ樹脂としては、例えば、エポキシ樹脂と(メタ)アクリル酸とを、常法に従って塩基性触媒の存在下で反応することにより得られるもの等が挙げられる。
上記完全(メタ)アクリル変性エポキシ樹脂を合成するための原料となるエポキシ樹脂としては、例えば、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールS型エポキシ樹脂、2,2’-ジアリルビスフェノールA型エポキシ樹脂、水添ビスフェノール型エポキシ樹脂、プロピレンオキシド付加ビスフェノールA型エポキシ樹脂、レゾルシノール型エポキシ樹脂、ビフェニル型エポキシ樹脂、スルフィド型エポキシ樹脂、ジフェニルエーテル型エポキシ樹脂、ジシクロペンタジエン型エポキシ樹脂、ナフタレン型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、オルトクレゾールノボラック型エポキシ樹脂、ジシクロペンタジエンノボラック型エポキシ樹脂、ビフェニルノボラック型エポキシ樹脂、ナフタレンフェノールノボラック型エポキシ樹脂、グリシジルアミン型エポキシ樹脂、アルキルポリオール型エポキシ樹脂、ゴム変性型エポキシ樹脂、グリシジルエステル化合物、ビスフェノールA型エピスルフィド樹脂等が挙げられる。

上記(メタ)アクリル酸とエポキシ化合物とを反応させることにより得られる完全(メタ)アクリル変性エポキシ樹脂としては、具体的には例えば、レゾルシノール型エポキシ樹脂(ナガセケムテックス社製、「EX-201」)360重量部、重合禁止剤としてp-メトキシフェノール2重量部、反応触媒としてトリエチルアミン2重量部、及び、アクリル酸210重量部を、空気を送り込みながら90℃で還流撹拌し、5時間反応させることによって完全アクリル変性レゾルシノール型エポキシ樹脂を得ることができる。

上記イソシアネートに水酸基を有する(メタ)アクリル酸誘導体を反応させることにより得られるウレタン(メタ)アクリレートは、例えば、2つのイソシアネート基を有する化合物1当量に対して水酸基を有する(メタ)アクリル酸誘導体2当量を、触媒量のスズ系化合物存在下で反応させることによって得ることができる。
上記ウレタン(メタ)アクリレートの原料となるイソシアネートは特に限定されず、例えば、イソホロンジイソシアネート、2,4-トリレンジイソシアネート、2,6-トリレンジイソシアネート、ヘキサメチレンジイソシアネート、トリメチルヘキサメチレンジイソシアネート、ジフェニルメタン-4,4’-ジイソシアネート(MDI)、水添MDI、ポリメリックMDI、1,5-ナフタレンジイソシアネート、ノルボルナンジイソシネート、トリジンジイソシアネート、キシリレンジイオシアネート(XDI)、水添XDI、リジンジイソシアネート、トリフェニルメタントリイソシアネート、トリス(イソシアネートフェニル)チオフォスフェート、テトラメチルキシレンジイソシアネート、1,6,10-ウンデカントリイソシアネート等が挙げられる。
また、上記ウレタン(メタ)アクリレートの原料となるイソシアネートは特に限定されず、例えば、エチレングリコール、グリセリン、ソルビトール、トリメチロールプロパン、(ポリ)プロピレングリコール、カーボネートジオール、ポリエーテルジオール、ポリエステルジオール、ポリカプロラクトンジオール等のポリオールと過剰のイソシアネートとの反応により得られる鎖延長されたイソシアネート化合物も使用することができる。
上記ウレタン(メタ)アクリレートの原料となる、水酸基を有する(メタ)アクリル酸誘導体は特に限定されず、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、2-ヒドロキシブチル(メタ)アクリレート等の市販品やエチレングリコール、プロピレングリコール、1,3-プロパンジオール、1,3-ブタンジオール、1,4-ブタンジオール、ポリエチレングリコール等の二価のアルコールのモノ(メタ)アクリレート、トリメチロールエタン、トリメチロールプロパン、グリセリン等の三価のアルコールのモノ(メタ)アクリレート又はジ(メタ)アクリレート、完全(メタ)アクリル変性ビスフェノールA型エポキシ樹脂等の完全(メタ)アクリル変性エポキシ樹脂等が挙げられる。
上記ウレタン(メタ)アクリレートは、具体的には例えば、トリメチロールプロパン134重量部、重合禁止剤としてBHT0.2重量部、反応触媒としてジブチル錫ジラウリレート0.01重量部、イソホロンジイソシアネート666重量部を加え、60℃で還流撹拌しながら2時間反応させ、次に、2-ヒドロキシエチルアクリレート51重量部を加え、空気を送り込みながら90℃で還流撹拌し、2時間反応させることにより得ることができる。
上記ウレタン(メタ)アクリレートのうち市販されているものとしては、例えば、M-1100、M-1200、M-1210、M-1600(いずれも東亞合成社製)、エベクリル230、エベクリル270、エベクリル4858、エベクリル8402、エベクリル8804、エベクリル8803、エベクリル8807、エベクリル9260、エベクリル1290、エベクリル5129、エベクリル4842、エベクリル210、エベクリル4827、エベクリル6700、エベクリル220、エベクリル2220(いずれもダイセル・サイテック社製)、アートレジンUN-9000H、アートレジンUN-9000A、アートレジンUN-7100、アートレジンUN-1255、アートレジンUN-330、アートレジンUN-3320HB、アートレジンUN-1200TPK、アートレジンSH-500B(いずれも根上工業社製)、U-122P、U-108A、U-340P、U-4HA、U-6HA、U-324A、U-15HA、UA-5201P、UA-W2A、U-1084A、U-6LPA、U-2HA、U-2PHA、UA-4100、UA-7100、UA-4200、UA-4400、UA-340P、U-3HA、UA-7200、U-2061BA、U-10H、U-122A、U-340A、U-108、U-6H、UA-4000(いずれも新中村化学工業社製)、AH-600、AT-600、UA-306H、AI-600、UA-101T、UA-101I、UA-306T、UA-306I(いずれも共栄社化学社製)等が挙げられる。
上記(メタ)アクリロイル基を有する樹脂の50重量%以上は、1分子中に少なくとも1つのOH基を有する化合物であることが好ましい。上記(メタ)アクリロイル基を有する樹脂の50重量%以上が1分子中に少なくとも1つのOH基を有する化合物であることにより、シール剤の液晶への溶出を抑制することができる。
上記1分子中に少なくとも1つのOH基を有する化合物としては、合成の容易さ等の観点から、完全(メタ)アクリル変性エポキシ樹脂が特に好ましい。
また、上記(メタ)アクリロイル基を有する樹脂は、反応性の高さ等の観点から、分子中に(メタ)アクロイルオキシ基を2~3個有するものが好ましい。
上記エキポシ基を有する樹脂としては、上記完全(メタ)アクリル変性エポキシ樹脂を合成するための原料となるエポキシ樹脂と同様のものを用いることができる。
また、上記エポキシ基を有する樹脂は、例えば、1分子中に(メタ)アクリロイル基とエポキシ基とを有する化合物であってもよい。このような化合物としては、例えば、2以上のエポキシ基を有する化合物の一部分のエポキシ基を(メタ)アクリル酸と反応させることによって得られる部分アクリル変性エポキシ樹脂等が挙げられる。
なお、上記硬化性樹脂は、上記1分子中に(メタ)アクリロイル基とエポキシ基とを有する樹脂のみを含有するものであってもよい。
上記部分アクリル変性エポキシ樹脂は、例えば、エポキシ樹脂と(メタ)アクリル酸とを、常法に従って塩基性触媒の存在下で反応することにより得られる。具体的には例えば、フェノールノボラック型エポキシ樹脂N-770(DIC社製)190gをトルエン500mLに溶解させ、この溶液にトリフェニルホスフィン0.1gを加え、均一な溶液とし、この溶液にアクリル酸35gを還流撹拌下にて2時間滴下した後、更に還流撹拌を6時間行い、次に、トルエンを除去することによって50モル%のエポキシ基がアクリル酸と反応した部分アクリル変性フェノールノボラック型エポキシ樹脂を得ることができる(この場合、50%部分アクリル化されている)。
上記部分アクリル変性エポキシ樹脂のうち市販されているものとしては、例えば、UVACURE1561(ダイセル・サイテック社製)が挙げられる。
本発明の液晶滴下工法用シール剤は、硬化性樹脂の(メタ)アクリロイル基とエポキシ基との比がモル比で50:50~95:5になるように上記(メタ)アクリロイル基を有する樹脂と上記エポキシ基を有する樹脂とを配合することが好ましい。
本発明の液晶滴下工法用シール剤は、重合開始剤及び/又は熱硬化剤を含有する。
上記重合開始剤としては、例えば、光ラジカル重合開始剤、熱ラジカル重合開始剤、光カチオン重合開始剤等が挙げられる。
上記硬化性樹脂が上記(メタ)アクリロイル基を有する樹脂を含有する場合、本発明の液晶滴下工法用シール剤は、光ラジカル重合開始剤又は熱ラジカル重合開始剤を含有することが好ましい。
上記光ラジカル重合開始剤は特に限定されず、例えば、ベンゾフェノン系化合物、アセトフェノン系化合物、アシルフォスフィンオキサイド系化合物、チタノセン系化合物、オキシムエステル系化合物、ベンゾインエーテル系化合物、チオキサントン等を好適に用いることができる。
また、上記光ラジカル重合開始剤のうち市販されているものとしては、例えば、IRGACURE184、IRGACURE369、IRGACURE379、IRGACURE651、IRGACURE819、IRGACURE907、IRGACURE2959、IRGACUREOXE01、ルシリンTPO(いずれもBASF Japan社製)、ベンソインメチルエーテル、ベンゾインエチルエーテル、ベンゾインイソプロピルエーテル(以上、いずれも東京化成工業社製)等が挙げられる。なかでも吸収波長域が広いことから、IRGACURE651、IRGACURE907、ベンゾインイソプロピルエーテル、及び、ルシリンTPOが好適である。これらの光ラジカル重合開始剤は単独で用いてもよく、2種以上を併用してもよい。
上記光ラジカル重合開始剤の含有量は特に限定されないが、上記(メタ)アクリロイル基を有する樹脂100重量部に対して、好ましい下限が0.1重量部、好ましい上限が10重量部である。上記光ラジカル重合開始剤の含有量が0.1重量部未満であると、得られる液晶滴下工法用シール剤の光重合が充分に進行しないことがある。上記光ラジカル重合開始剤の含有量が10重量部を超えると、未反応の光ラジカル重合開始剤が多く残り、得られる液晶滴下工法用シール剤の耐候性が悪くなることがある。上記光ラジカル重合開始剤の含有量のより好ましい下限は1重量部、より好ましい上限は5重量部である。
上記熱ラジカル重合開始剤は特に限定されず、例えば、過酸化物やアゾ化合物等が挙げられる。
上記熱ラジカル重合開始剤のうち市販されているものとしては、例えば、V-30、V-501、V-601、VPE-0201(いずれも和光純薬工業社製)、パーブチルO、パーヘキシルO、パーブチルPV(いずれも日油社製)等が挙げられる。
上記熱ラジカル重合開始剤の含有量は特に限定されないが、上記(メタ)アクリロイル基を有する樹脂100重量部に対して、好ましい下限は0.01重量部、好ましい上限は10重量部である。上記熱ラジカル重合開始剤の含有量が0.01重量部未満であると、重合が充分に進行しなかったり、反応が遅くなりすぎたりすることがある。上記熱ラジカル重合開始剤の含有量が10重量部を超えると、貯蔵安定性が低下することがある。上記熱ラジカル重合開始剤の含有量のより好ましい下限は0.5重量部、より好ましい上限は5重量部である。 
上記アゾ化合物としては、高分子アゾ開始剤を用いても良い。高分子アゾ開始剤とは、アゾ基を有し、熱にて(メタ)アクリル基を硬化させることができるラジカル生成する分子量が300以上の化合物を意味する。なお、上記高分子アゾ開始剤は通常光照射によっても分解してラジカルを発生することから、光ラジカル重合開始剤としても機能し得る。
上記高分子アゾ開始剤の数平均分子量の好ましい下限は1000、好ましい上限は30万である。上記高分子アゾ開始剤の数平均分子量が1000未満であると、高分子アゾ開始剤が液晶に悪影響を与えることがあり、30万を超えると、(メタ)アクリル基を有する樹脂への混合が困難になることがある。上記高分子アゾ開始剤の数平均分子量のより好ましい下限は5000、より好ましい上限は10万であり、更に好ましい下限は1万、更に好ましい上限は9万である。このような高分子アゾ開始剤としては、例えば、4,4’-アゾビス(4-シアノペンタン酸)とポリアルキレングリコールの重縮合物や4,4’-アゾビス(4-シアノペンタン酸)と末端アミノ基を有するポリジメチルシロキサンの重縮合物等が挙げられ、市販されているものとしては、例えば、VPE-0201、VPE-0401、VPE-0601、VPS-0501、VPS-1001(いずれも和光純薬工業社製)等が挙げられる。
上記硬化性樹脂が上記エポキシ基を有する樹脂を含有する場合、本発明の液晶滴下工法用シール剤は、光カチオン重合開始剤又は熱硬化剤を含有することが好ましい。
上記光カチオン重合開始剤は、光照射によりプロトン酸又はルイス酸を発生するものであれば特に限定されず、イオン性光酸発生型であってもよいし、非イオン性光酸発生型であってもよい。具体的には、例えば、芳香族ジアゾニウム塩、芳香族ハロニウム塩、芳香族スルホニウム塩等のオニウム塩類や、鉄-アレン錯体、チタノセン錯体、アリールシラノール-アルミニウム錯体等の有機金属錯体類等が挙げられる。これらの光カチオン重合開始剤は単独で用いられてもよいし、2種以上が併用されてもよい。
上記光カチオン重合開始剤のうち市販されているものとしては、例えば、アデカオプトマーSP-150、アデカオプトマーSP-170(いずれもADEKA社製)、UVE-1014(ゼネラル・エレクトリック社製)、CD-1012(サートマー社製)、RD-2074(ローディア社製)等が挙げられる。
上記光カチオン重合開始剤の含有量は特に限定されないが、上記エポキシ基を有する樹脂100重量部に対して、好ましい下限は0.1重量部、好ましい上限は10重量部である。上記光カチオン重合開始剤の含有量が0.1重量部未満であると、光カチオン重合性化合物のカチオン重合が充分に進行しなかったり、得られるシール剤の硬化反応が遅くなりすぎたりすることがある。上記光カチオン重合開始剤の含有量が10重量部を超えると、得られるシール剤の硬化反応が速くなりすぎて、作業性が低下したり、得られるシール剤が不均一な硬化物となったりすることがある。上記光カチオン重合開始剤の含有量のより好ましい下限は0.5重量部である。
上記熱硬化剤は特に限定されず、例えば、有機酸ヒドラジド、イミダゾール誘導体、アミン化合物、多価フェノール系化合物、酸無水物等が挙げられる。なかでも、常温固形の有機酸ヒドラジドが好適に用いられる。
上記固形の有機酸ヒドラジドは特に限定されず、例えば、1,3-ビス(ヒドラジノカルボエチル-5-イソプロピルヒダントイン)、セバシン酸ジヒドラジド、イソフタル酸ジヒドラジド、アジピン酸ジヒドラジド、マロン酸ジヒドラジド等が挙げられ、市販されているものとしては、例えば、アミキュアVDH、アミキュアUDH(いずれも味の素ファインテクノ社製)、SDH、IDH(いずれも大塚化学社製)、ADH(日本ファインケム社製)等が挙げられる。
上記熱硬化剤の含有量は特に限定されないが、上記エポキシ基を有する樹脂100重量部に対して、好ましい下限は0.1重量部、好ましい上限は50重量部である。上記熱硬化剤の含有量が0.1重量部未満であると、熱硬化が充分に進行しなかったり、反応が遅くなりすぎたりすることがある。上記熱硬化剤の含有量が50重量部を超えると、得られるシール剤の粘度が高くなって塗工が困難となることがある。上記熱硬化剤の含有量のより好ましい下限は1重量部、より好ましい上限は30重量部である。
本発明の液晶滴下工法用シール剤は、シランカップリング剤を含有することが好ましい。上記シランカップリング剤は、主に接着助剤としての役割を有する。
上記シランカップリング剤は特に限定されないが、例えば、3-アミノプロピルトリメトキシシラン、3-メルカプトプロピルトリメトキシシラン、3-グリシドキシプロピルトリメトキシシラン等が好適に用いられる。
本発明の液晶滴下工法用シール剤は、更に、必要に応じて、粘度調整の為の反応性希釈剤、チクソ性を調整する揺変剤、パネルギャップ調整の為のポリマービーズ等のスペーサー、3-P-クロロフェニル-1,1-ジメチル尿素等の硬化促進剤、消泡剤、レベリング剤、重合禁止剤、その他添加剤等を含有してもよい。
本発明の液晶滴下工法用シール剤を製造する方法としては、例えば、ホモディスパー、ホモミキサー、万能ミキサー、プラネタリウムミキサー、ニーダー、3本ロール等の混合機を用いて、硬化性樹脂と、無機充填剤と、重合開始剤及び/又は熱硬化剤と、必要に応じて添加するシランカップリング剤等とを混合する方法等が挙げられる。この際、含有するイオン性不純物を除去するために、イオン吸着性固体と接触させてもよい。
本発明の液晶滴下工法用シール剤は、E型粘度計を用いて25℃において1.0rpmの条件で測定した粘度の好ましい下限が100Pa・s、好ましい上限が400Pa・sである。上記粘度が100Pa・s未満であると、液晶を保持できなくなることがある。上記粘度が400Pa・sを超えると、塗布性が悪くなることがある。上記粘度のより好ましい下限は200Pa・s、より好ましい上限は350Pa・sである。
本発明の液晶滴下工法用シール剤は、チクソトロピックインデックスの好ましい上限が1.5である。本発明の液晶滴下工法用シール剤のチクソトロピックインデックスが1.5を超えると、塗布性等が悪くなることがある。本発明の液晶滴下工法用シール剤のチクソトロピックインデックスのより好ましい上限は1.3である。本発明の液晶滴下工法用シール剤のチクソトロピックインデックスの下限は特に限定されないが、実質的には1.0を下回ることはない。
なお、本明細書において上記「チクソトロピックインデックス」とは、E型粘度計を用いて25℃において0.5rpmの条件で測定した粘度を、E型粘度計を用いて25℃において5.0rpmの条件で測定した粘度で除した値を意味する。
本発明の液晶滴下工法用シール剤に、導電性微粒子を配合することにより、上下導通材料を製造することができる。このような本発明の液晶滴下工法用シール剤と導電性微粒子とを含有する上下導通材料もまた、本発明の1つである。
上記導電性微粒子は特に限定されず、金属ボール、樹脂微粒子の表面に導電金属層を形成したもの等を用いることができる。なかでも、樹脂微粒子の表面に導電金属層を形成したものは、樹脂微粒子の優れた弾性により、基板上の配線接続部等を損傷することなく導電接続が可能であることから好適である。
本発明の液晶滴下工本発明の液晶滴下工法用シール剤は、更に、必要に応じて、遮光性着色剤、粘度調整の為の反応性希釈剤、チクソ性を調整する揺変剤、パネルギャップ調整の為のポリマービーズ等のスペーサー、硬化促進剤、消泡剤、レベリング剤、重合禁止剤、その他添加剤等を含有してもよい。
本発明の液晶滴下工法用シール剤及び/又は本発明の上下導通材料を用いてなる液晶表示素子もまた、本発明の1つである。
本発明の液晶表示素子を製造する方法としては、例えば、ITO薄膜等の2枚の電極付き透明基板の一方に、本発明の液晶滴下工法用シール剤等をスクリーン印刷、ディスペンサー塗布等により長方形状のシールパターンを形成する工程、本発明の液晶滴下工法用シール剤等が未硬化の状態で液晶の微小滴を透明基板の枠内全面に滴下塗布し、すぐに他方の透明基板を重ねあわせる工程、及び、本発明の液晶滴下工法用シール剤等のシールパターン部分に紫外線等の光を照射してシール剤を仮硬化させる工程、及び、仮硬化させたシール剤を加熱して本硬化させる工程を有する方法等が挙げられる。
本発明によれば、滴下工法による液晶表示素子の製造において、疎水性が付与された配向膜上に塗布された場合であっても接着性を損なうことなく、パネル表示部に輝点ムラが発生することのない液晶滴下工法用シール剤を提供することができる。また、本発明によれば、該液晶滴下工法用シール剤を用いて製造される上下導通材料及び液晶表示素子を提供することができる。
以下に実施例を掲げて本発明を更に詳しく説明するが、本発明はこれら実施例のみに限定されない。
(実施例1)
(無機充填剤の表面処理)
無機充填剤としてシリカ粒子(日本触媒社製、「KEP-30」、平均粒子径0.3μm、M値0)10重量部を、メチルトリエトキシシラン5重量部を溶解したエタノール100重量部に分散させてエタノールの還流下で1時間反応させメチル処理シリカ(M値34)を得た。
(シール剤の調製)
部分アクリル変性エポキシ樹脂(ダイセル・サイテック社製、「EBECRYL1561」)20重量部、完全アクリル変性ビスフェノールA型エポキシ樹脂(ダイセル・サイテック社製、「EBECRYL3700」)40重量部、光ラジカル重合開始剤(BASF Japan社製、「IRGACURE651」)1重量部を配合し、80℃に加熱溶解させた後、遊星式撹拌装置を用いて撹拌し混合物を得た。
次に、無機充填剤として、得られたメチル処理シリカ6重量部、熱硬化剤としてアジピン酸ジヒドラジド(日本ファインケム社製、「ADH」)5重量部、及び、シランカップリング剤として3-グリシドキシプロピルトリメトキシシラン1重量部を配合し、遊星式撹拌装置にて撹拌した後、セラミック3本ロールにて分散させ、シール剤を得た。
(実施例2)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-50」、平均粒子径0.5μm、M値0)を用いたこと以外は、実施例1と同様にして、メチル処理シリカ(M値31)を得た。
無機充填剤として、得られたメチル処理シリカ7重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例3)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-100」、平均粒子径1.0μm、M値0)を用いたこと以外は、実施例1と同様にして、メチル処理シリカ(M値30)を得た。
無機充填剤として、得られたメチル処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例4)
実施例3において、熱硬化剤とともに、熱ラジカル重合開始剤として高分子アゾ化合物(和光純薬工業社製、「VPE0201」)5重量部を配合したこと以外は、実施例3と同様にしてシール剤を得た。
(実施例5)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-150」、平均粒子径1.5μm、M値0)を用いたこと以外は、実施例1と同様にして、メチル処理シリカ(M値26)を得た。
無機充填剤として、得られたメチル処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例6)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-100」、平均粒子径1.0μm、M値0)を用い、メチルトリエトキシシランに代えて3-アミノプロピルトリメトキシシランを用いたこと以外は実施例1と同様の操作を行い、アミノ処理シリカ(M値23)を得た。
無機充填剤として、得られたアミノ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例7)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-100」、平均粒子径1.0μm、M値0)を用い、メチルトリエトキシシラン5重量部に代えて、3-グリシドキシプロピルトリメトキシシラン3.5重量部を用いたこと以外は実施例1と同様の操作を行い、エポキシ処理シリカ(M値20)を得た。
無機充填剤として、得られたエポキシ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。 
(実施例8)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-100」、平均粒子径1.0μm、M値0)を用い、メチルトリエトキシシランに代えて3-グリシドキシプロピルトリメトキシシランを用いたこと以外は実施例1と同様の操作を行い、エポキシ処理シリカ(M値25)を得た。
無機充填剤として、得られたエポキシ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例9)
エポキシ処理シリカの配合量を2重量部に変えたこと以外は、実施例8と同様にしてシール剤を得た。
(実施例10)
エポキシ処理シリカの配合量を30重量部に変えたこと以外は、実施例8と同様にしてシール剤を得た。
(実施例11)
「(無機充填剤の表面処理)」において、無機充填剤としてタルク粒子(日本タルク社製、「SG-2000」、平均粒子径1.0μm、M値0)を用い、メチルトリエトキシシランに代えて3-グリシドキシプロピルトリメトキシシランを用いたこと以外は実施例1と同様の操作を行い、エポキシ処理タルク(M値24)を得た。
エポキシ処理シリカの配合量を10重量部に変え、無機充填剤として、更に、作製したエポキシ処理タルクを5重量部配合したこと以外は、実施例8と同様にしてシール剤を得た。
(実施例12)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子「アドマフィンSO-E3」(アドマテックス社製、平均粒子径1.0μm、M値0)を用い、メチルトリエトキシシラン5重量部に代えて3-グリシドキシプロピルトリメトキシシラン10重量部を用いたこと以外は実施例1と同様の操作を行い、エポキシ処理シリカ(M値25)を得た。
無機充填剤として、得られたエポキシ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例13)
3-グリシドキシプロピルトリメトキシシランの配合量を10重量部に変えたこと以外は、実施例7と同様にして、エポキシ処理シリカ(M値34)を得た。
無機充填剤として、得られたエポキシ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例14)
3-グリシドキシプロピルトリメトキシシランの配合量を30重量部に変えたこと以外は、実施例7と同様にして、エポキシ処理シリカ(M値57)を得た。

「(無機充填剤の表面処理)」において、無機充填剤としてタルク粒子(日本タルク社製、「D-600」、平均粒子径0.6μm、M値0)を用いたこと以外は実施例1と同様の操作を行い、メチル処理タルク(M値29)を得た。
無機充填剤として、得られたメチル処理タルク10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例16)
「(無機充填剤の表面処理)」において、無機充填剤としてタルク粒子(日本タルク社製、「SG-2000」、平均粒子径1.0μm、M値0)を用いたこと以外は実施例1と同様の操作を行い、メチル処理タルク(M値25)を得た。
無機充填剤として、得られたメチル処理タルク10重量部を用いたこと以外は、実施例1と同様にしてシール剤及び液晶表示素子を得た。
(実施例17)
「(無機充填剤の表面処理)」において、無機充填剤としてタルク粒子(日本タルク社製、「SG-2000」、平均粒子径1.0μm、M値0)を用い、ヘンシェルミキサーに該タルク粒子100重量部を入れ、150℃で加熱しながら、水5重量部とヘキサメチルジシラザン10重量部の混合物を噴霧しながら撹拌してメチル処理を行い、メチル処理タルク(M値40)を得た。
無機充填剤として、得られたメチル処理タルク10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例18)
3-グリシドキシプロピルトリメトキシシランの配合量5重量部を、4重量部に変えたこと以外は、実施例11と同様の操作を行い、エポキシ処理タルク(M値20)を得た。
無機充填剤として、得られたエポキシ処理タルク10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(実施例19)
無機充填剤として、実施例11と同様の操作を行って得られたエポキシ処理タルク(M値24)10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。

エポキシ処理タルクの配合量を2重量部に変えたこと以外は、実施例19と同様にしてシール剤を得た。

3-グリシドキシプロピルトリメトキシシランに代えて3-アミノプロピルトリメトキシシランを用いたこと以外は、実施例11と同様の操作を行い、アミノ処理タルク(M値23)を得た。
無機充填剤として、得られたアミノ処理タルク10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例1)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子(日本触媒社製、「KEP-250」、平均粒子径2.5μm、M値0)を用いたこと以外は、実施例1と同様にして、メチル処理シリカ(M値24)を得た。
無機充填剤として、得られたメチル処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例2)
無機充填剤として、メチル処理シリカ(信越化学工業社製、「X24-9163A」、平均粒子径0.08μm、M値38)5重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例3)
メチル処理シリカの配合量を10重量部に変えたこと以外は、比較例2と同様にしてシール剤を得た。
(比較例4)
無機充填剤として、未処理の「KEP-50」7重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例5)
無機充填剤として、未処理の「KEP-100」15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例6)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子「HPS1000(東亞合成社製、平均粒子径1.0μm、M値0)を用いたこと以外は、実施例1と同様にして、メチル処理シリカ(M値15)を得た。
無機充填剤として、得られたメチル処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例7)
3-グリシドキシプロピルトリメトキシシランの配合量を1重量部に変えたこと以外は、実施例7と同様にして、エポキシ処理シリカ(M値13)を得た。
無機充填剤として、得られたエポキシ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例8)
3-グリシドキシプロピルトリメトキシシランの配合量を5重量部に変えたこと以外は、実施例12と同様にして、エポキシ処理シリカ(M値17)を得た。
無機充填剤として、得られたエポキシ処理シリカ15重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例9)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子「アドマフィンSO-C1」(アドマテックス社製、平均粒子径0.25μm、M値0)を用い、メチルトリエトキシシラン5重量部に代えて3-グリシドキシプロピルトリメトキシシラン0.2重量部を用いたこと以外は実施例1と同様の操作を行い、エポキシ処理シリカ(M値3)を得た。
無機充填剤として、得られたエポキシ処理シリカ5重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例10)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子「アドマフィンSO-25H」(アドマテックス社製、平均粒子径0.5μm、M値0)を用い、メチルトリエトキシシラン5重量部に代えて3-グリシドキシプロピルトリメトキシシラン10重量部を用いたこと以外は実施例1と同様の操作を行い、エポキシ処理シリカ(M値15)を得た。
無機充填剤として、得られたエポキシ処理シリカ7重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例11)
「(無機充填剤の表面処理)」において、無機充填剤としてシリカ粒子「アドマフィンSO-C2」(アドマテックス社製、平均粒子径0.5μm、M値0)を用い、メチルトリエトキシシラン5重量部に代えて3-グリシドキシプロピルトリメトキシシラン0.2重量部を用いたこと以外は実施例1と同様の操作を行い、エポキシ処理シリカ(M値5)を得た。
無機充填剤として、得られたエポキシ処理シリカ7重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例12)
3-グリシドキシプロピルトリメトキシシランの配合量を1重量部に変えたこと以外は、実施例11と同様の操作を行い、エポキシ処理タルク(M値14)を得た。
無機充填剤として、得られたエポキシ処理タルク10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
(比較例13)
無機充填剤として、未処理の「SG-2000」10重量部を用いたこと以外は、実施例1と同様にしてシール剤を得た。
なお、実施例及び比較例において用いた無機充填剤のM値は、以下のようにして導出した。
23℃の雰囲気下で容量300mLのビーカーに無機充填剤0.2gと50mLのイオン交換水を入れた。ビーカー内の溶液をマグネチックスターラーで撹拌しながら、ビュレットからメタノールを無機充填剤が懸濁するまで滴下した。この際、目視で無機充填剤が溶液中に懸濁された状態になった時点を終点とし、終点におけるビーカー中の液体混合物のメタノール体積百分率の値をM値とした。
<評価>
各実施例及び各比較例で得られたシール剤について以下の評価を行った。結果を表1~3に示した。
(1)粘度及びチクソトロピックインデックス
各実施例及び各比較例で得られたシール剤について、E型粘度計(ブルックフィールド社製、「DV-III」)を用いて25℃、1.0rpmの条件における粘度を測定した。
また、同様にして25℃、0.5rpmの条件における粘度と25℃、5.0rpmの条件における粘度とを測定し、25℃、0.5rpmの条件で測定した粘度を、25℃、5.0rpmの条件で測定した粘度で除してチクソトロピックインデックスを導出した。
(2)塗布性
各実施例及び各比較例で得られたシール剤100重量部にスペーサ微粒子(積水化学工業社製、「ミクロパールSI-H050」、5.0μm)1重量部を分散させ、シリンジに充填して脱泡を行い、2枚ガラス基板の一方に、貼り合わせ後のシール剤の線幅が1mmになるようにディスペンサーで塗布した。
塗布後のシール剤を光学顕微鏡にて確認し、塗布速度100mm/secでシール切れやシール細りがなかった場合を「◎」、塗布速度60mm/secでシール切れやシール細りがなく、100mm/secではシール切れの発生はないものの一部にシール細りが認められた場合を「○」、塗布速度60mm/secで一部にシール細りが認められるがシール切れの発生はなかった場合を「△」、塗布速度60mm/secでシール切れの発生があった場合を「×」として、シール剤の塗布性を評価した。
(3)接着性
各実施例及び各比較例で得られたシール剤100重量部にスペーサ微粒子(積水化学工業社製、「ミクロパールSP205」、5.0μm)3重量部を分散させた。スペーサ微粒子を分散させたシール剤の極微量を、表面に透明電極(ITO)を形成したコーニングガラス1737(20mm×50mm×1.1mmt)の中央部に取った。シール剤の量は同型のガラスをその上に重ね合わせて押し広げて約3mmΦになる量とした。貼り合わせたガラス基板に、350nm以下の光をカットするフィルター付き高圧水銀ランプを用いて100mW/cmの紫外線を30秒照射して、シール剤を硬化させた。その後、120℃で1時間加熱を行い、接着試験片を得た。得られた接着試験片についてテンションゲージを用いて平面引っ張り試験法により接着強度を測定した。
また、上記のコーニングガラス1737にイミド樹脂(日産化学社製、「#7492」)をスピンコートで塗布し、80℃でプリベイク後、230℃焼成して配向膜を形成した基板を用いて上記と同様にして接着試験片を作製し、同様にして接着強度を測定した。
(4)配線損傷性
0.7mm厚の無アルカリガラス上に幅50μmのアルミニウム配線が100本配置されたパターンを有するガラス基板と、配線を配置していない0.7mm厚の無アルカリガラスからなるガラス基板とを準備した。
アルミニウム配線を配置したガラス基板の配線上に、各実施例及び各比較例で得られたシール剤を、アルミニウム配線の方向と直角方向になり、圧着後のシール幅が1mmになるように塗布し、配線を配置していないガラス基板を貼り合わせ、0.5MPaの圧力で圧着した。その後、シール剤部分に350nm以下の光をカットするフィルター付き高圧水銀ランプを用いて100mW/cmの紫外線を30秒照射してから、120℃で1時間加熱を行い、シール剤を硬化させた。
シール剤を硬化させた後の、各アルミニウム配線の導通性を測定し断線率(100本中の断線した配線の割合)を評価した。
(5)輝点ムラ
各実施例及び各比較例で得られたシール剤100重量部にスペーサ微粒子(積水化学工業社製、「ミクロパールSP205」、5.0μm)3重量部を分散させた。スペーサ微粒子を分散させたシール剤を、ラビング処理した配向膜及びITO電極を形成した2枚の無アルカリガラス基板の一方に、長方形の枠を描く様にディスペンサーで塗布した。次に、液晶(メルク社製、「ZLI-4792」)を滴下し、もう一方の基板を貼り合わせ、350nm以下の光をカットするフィルターをつけた高圧水銀ランプを100mW/cmで30秒間照射してシール剤を硬化させ、更に、120℃で1時間加熱して、液晶表示素子を作製した。
得られた液晶表示素子をモジュール化して、黒表示させた上でバックライトによって裏面から光を当て、目視し、液晶表示素子のパネルの前面にわたり輝点ムラが確認されなかった場合を「◎」、パネル周辺のシール剤近傍にわずかに輝点ムラが確認されたが実用上は問題ないレベルであったものを「○」、パネルの表示部に広く輝点ムラが確認され、実用に耐えないレベルであったものを「×」として、輝点ムラを評価した。
(6)ギャップムラ
「(5)輝点ムラ」と同様にして得られた液晶表示素子について、目視によりギャップ不良に起因するムラの評価を行った。また、パネルギャップを測定し、パネル中央とシール剤付近のギャップ差を評価した。パネル前面にわたり狙い通りのギャップが得られており、ギャップムラが認められなかったものを「○」、パネル周辺部が中央部のギャップより高く、それに起因するギャップムラが目視で確認できたものを「×」として、ギャップムラを評価した。
(7)色ムラ
「(5)輝点ムラ」と同様にして得られた液晶表示素子を、60℃、95%RHの環境下にて、300時間、500時間、及び、1000時間放置し、シール部周辺の液晶に生じる色ムラを目視で観察し、1000時間放置後にも液晶パネルの全面にわたり色ムラが全くなかった場合を「◎」、500時間放置後には液晶パネルの全面にわたり色ムラがないが、1000時間後にはわずかなムラが認められた場合を「○」、300時間放置後には液晶パネルの全面にわたり色ムラがないが、500時間後にはわずかなムラが認められた場合を「△」、300時間後に色ムラが認められた場合を「×」として、色ムラを評価した。

本発明によれば、滴下工法による液晶表示素子の製造において、疎水性が付与された配向膜上に塗布された場合であっても接着性を損なうことなく、パネル表示部に輝点ムラが発生することのない液晶滴下工法用シール剤を提供することができる。また、本発明によれば、該液晶滴下工法用シール剤を用いて製造される上下導通材料及び液晶表示素子を提供することができる。

Claims (3)

  1. 硬化性樹脂と、無機充填剤と、重合開始剤及び/又は熱硬化剤とを含有する液晶滴下工法用シール剤であって、
    前記無機充填剤は、疎水性の表面処理がされており、M値が20以上であり、平均粒子径が0.3~1.5μmである
    ことを特徴とする液晶滴下工法用シール剤。
  2. 請求項1記載の液晶滴下工法用シール剤と、導電性微粒子とを含有することを特徴とする上下導通材料。
  3. 請求項1記載の液晶滴下工法用シール剤及び/又は請求項2記載の上下導通材料を用いてなることを特徴とする液晶表示素子。
