により定義される。この理論重量Wnの算出は、得られた多孔質金属箔の寸法を測定し、測定された寸法から体積(すなわち理論的な無孔質金属箔の体積)を算出し、得られた体積に、作製した多孔質金属箔の材質の密度を乗じることにより行うことができる。
本発明による多孔質金属箔の製造方法の一例を以下に説明するが、本発明による多孔質金属箔は、この製造方法に限定されず、異なる方法により製造されたものも包含する。
本発明による多孔質金属箔の代表的な用途としては、リチウムイオン二次電池、リチウムイオンキャパシタ等の蓄電デバイスの負極集電体が挙げられるが、それ以外にも、微粉分級用または固液分離処理用のスクリーン装置、触媒の担持体、微生物の保管用容器の酸素供給口に使用されるネット、クリーンルーム用防塵フィルタ、液体抗菌フィルタ、液体改質用フィルタ、電磁波シールド、磁性用材料、導電用材料、装飾シート等の各種用途に使用可能である。例えば、多孔質金属箔を導電性材料等としてプリント基板の内層に使用することで、孔から樹脂や溶剤等に由来するガスを逃がすことができ、それによりブリスタ(膨れ)の発生を抑制することができる。また、多孔質金属箔を導電性材料等として回路形成に使用することで、金属使用量の低減による軽量化を図ることができる。
導電性基材として厚さ35μmの銅箔を用意した。この銅箔に剥離層としてクロムめっきを以下の手順で行った。まず、水を添加して120ml/Lに調整されたプリント配線板用酸性クリーナ(ムラタ社製、PAC-200)に銅箔を40℃で2分間浸漬した。こうして洗浄された銅箔を50ml/Lの硫酸に室温で1分間浸漬することにより、酸活性化した。酸活性化した銅箔を、180g/Lのエコノクロム300(メルテックス社製)および1g/Lの精製濃硫酸を溶解させたクロムめっき浴に浸漬させ、温度:45℃、電流密度:20A/dm2の条件で15分間クロムめっきを行った。クロムめっきが形成された銅箔を水洗および乾燥した。得られたクロムめっきの厚さをXRF(蛍光X線分析)により測定したところ約2μmであり、クロムめっきの表面には、めっき応力により発生したとみられる無数のクラックが確認された。
例A1で得られた多孔質金属箔を、電界放射型走査電子顕微鏡(FE-SEM)で種々の角度から観察した。まず、多孔質金属箔の剥離層と接していなかった面(以下、成長面という)を真上(傾斜角0度)および斜め上方向(傾斜角45度)から観察したところ、それぞれ図4および5に示される画像が得られた。また、多孔質金属箔を裏返して、多孔質金属箔の剥離層と接していた面(以下、剥離面という)を真上(傾斜角0度)および斜め上方向(傾斜角45度)から観察したところ、それぞれ図6および7に示される画像が得られた。これらの図から明らかなように、成長面には金属粒子の球状部に起因する数珠状の凹凸が観察されるのに対して、剥離面では金属粒子の底部に起因する平面およびクラックに沿って形成された中心線が観察された。
例A1で得られた多孔質金属箔の開孔率を重量法により以下の通り測定した。まず、多孔質金属箔の膜厚をデジタル測長機(デジマイクロMH-15M、ニコン社製)で測定したところ、14.7μmであった。このとき、測定スタンドとしてはMS-5C(ニコン社製)を使用し、測定子としてはデジマイクロMH-15Mの標準装備測定子を使用した。また、100mm×100mm平方の単位重量を測定したところ、0.94gであった。一方、膜厚14.7μm、100mm×100mm平方の無孔質銅箔の理論重量を、銅の密度を8.92g/cm3として計算により求めたところ、1.31gであった。これらの値を用いて、多孔質金属箔の開孔率を以下の通りにして計算したところ、28%と算出された。
(開孔率)=100-[(サンプルの単位重量)/(無孔質銅箔の理論重量)]×100
=100-[(0.94)/(1.31)]×100
=28%
例A1で得られた多孔質金属箔の引張強度をJIS C6511に準拠した方法により以下の通り測定した。まず、多孔質金属箔から10mm×100mmの試験片を切り取った。図9に示されるように、この試験片20の両端を引張強度測定機(オートグラフ、島津製作所製)の上下2つの固定治具21,21に50mmの間隔を空けるように挟んで固定した後、50mm/分の引張り速さで引っ張ることにより、引張強度を測定した。このとき、引張強度測定機において1kNのロードセルを使用した。その結果、引張強度は15N/10mm幅であった。また、その際の試験片の伸び率は0.8%であった。この結果から、本発明に係る多孔質金属箔は実用性に耐えうる強度を有していると考えられる。
導電性基材としてSUS304からなるステンレス鋼板を用意した。このステンレス鋼箔に剥離層として厚さ2μmのクロムめっきを以下の手順で行った。まず、水を添加して120ml/Lに調整されたプリント配線板用酸性クリーナ(ムラタ社製、PAC-200)にステンレス鋼板を40℃で2分間浸漬した。こうして洗浄されたステンレス鋼板を50ml/Lの硫酸に室温で1分間浸漬することにより、酸活性化した。酸活性化したステンレス鋼板を、市販の硬質クロムめっき浴(HEEF-25、アトテック社製)に浸漬させ、カソード電流密度:20A/dm2、電解時間:400秒、浴温:45℃、クーロン量:8000C/dm2、電極面積:1.2dm2、極間距離:90mmの条件でクロムめっきを行った。クロムめっきが形成されたステンレス鋼板を水洗および乾燥した。得られたクロムめっきの厚さをXRF(蛍光X線分析)により測定したところ約2μmであり、クロムめっきの表面には、めっき応力により発生したとみられる無数のクラックが確認された。
例B1で得られた多孔質金属箔を、電界放射型走査電子顕微鏡(FE-SEM)で種々の角度から観察した。まず、多孔質金属箔の剥離層と接していなかった面(以下、成長面という)を真上(傾斜角0度)から観察したところ、図10に示される画像が得られた。また、多孔質金属箔を裏返して、多孔質金属箔の剥離層と接していた面(以下、剥離面という)を真上(傾斜角0度)から観察したところ、図11に示される画像が得られた。これらの図から明らかなように、成長面には金属粒子の球状部に起因する数珠状の凹凸が観察されるのに対して、剥離面では金属粒子の底部に起因する平面およびクラックに沿って形成された中心線が観察された。これらの図に示されるスケールから金属繊維の線径(太さ)を算出したところ、11μmであった。金属繊維断面における最大断面高さHの線径Dに対する比率を算出したところ、約0.50であった。また、単位面積当たりの孔の個数は約2000個/mm2であった。また、観察された最大の孔の面積は約462μm2であり、孔の全個数に占める、最大の孔の面積の1/2以下の面積(すなわち約231μm2以下)を有する孔の個数の割合は約97%であった。
例B1で得られた多孔質金属箔の開孔率を重量法により以下の通り測定した。まず、多孔質金属箔の膜厚をデジタル測長機(デジマイクロMH-15M、ニコン社製)で測定したところ、6.4μmであった。このとき、測定スタンドとしてはMS-5C(ニコン社製)を使用し、測定子としてはデジマイクロMH-15Mの標準装備測定子を使用した。また、100mm×100mm平方の単位重量を測定したところ、0.450gであった。一方、膜厚6.4μm、100mm×100mm平方の無孔質銀箔の理論重量を、銀の密度を10.49g/cm3として計算により求めたところ、0.672gであった。これらの値を用いて、多孔質金属箔の開孔率を以下の通りにして計算したところ、33%と算出された。
(開孔率)=100-[(サンプルの単位重量)/(無孔質銀箔の理論重量)]×100
=100-[(0.450)/(0.672)]×100
=33%
Claims (20)
- 金属繊維で構成される二次元網目構造からなる、多孔質金属箔。
- 前記多孔質金属箔と同等の組成および寸法を有する無孔質金属箔の理論重量Wnに占める前記多孔質金属箔の重量Wpの比率Wp/Wnを用いて、
P=100-[(Wp/Wn)×100]
により定義される開孔率Pが3~80%である、請求項1に記載の多孔質金属箔。 - 前記開孔率が、5~60%である、請求項2に記載の多孔質金属箔。
- 前記金属繊維が、5~80μmの線径を有する、請求項1~3のいずれか一項に記載の多孔質金属箔。
- 前記金属繊維が分枝状繊維であり、該分枝状繊維が不規則に張り巡らされてなる、請求項1~4のいずれか一項に記載の多孔質金属箔。
- 前記金属繊維が、無数の金属粒子が連結されてなるものである、請求項1~5のいずれか一項に記載の多孔質金属箔。
- 前記金属粒子が球状部と底部とを有する半球状の形態を有し、全ての前記金属粒子の底部が同一基底面上に位置し、全ての前記金属粒子の球状部が前記基底面を基準として同じ側に位置する、請求項1~6のいずれか一項に記載の多孔質金属箔。
- 3~40μmの厚さを有する、請求項1~7のいずれか一項に記載の多孔質金属箔。
- 前記二次元網目構造が、基材の表面に形成されたクラックに起因した不規則形状を有してなる、請求項1~8のいずれか一項に記載の多孔質金属箔。
- 前記金属繊維が、銅、アルミニウム、金、銀、ニッケル、コバルト、錫からなる群から選択される少なくとも一種を含んでなる、請求項1~9のいずれか一項に記載の多孔質金属箔。
- 前記開孔率が10~55%である、請求項1~10のいずれか一項に記載の多孔質金属箔。
- 導電性基材と、
前記導電性基材上に設けられる剥離層と、
前記剥離層上に設けられる請求項1~11のいずれか一項に記載の多孔質金属箔と
を備えてなり、
前記剥離層が、前記多孔質金属箔の前記剥離層からの剥離を可能とするものである、多孔質金属箔製品。 - 多孔質金属箔の製造方法であって、
導電性基材に剥離層を形成し、その際、前記剥離層にクラックを発生させ、
前記剥離層に、前記クラックに優先的に析出可能な金属をめっきして、前記クラックに沿って無数の金属粒子を成長させ、それにより金属繊維で構成される二次元網目構造からなる多孔質金属箔を形成する
工程を含んでなる、製造方法。 - 前記多孔質金属箔を前記剥離層から剥離する工程をさらに含んでなる、請求項13に記載の方法。
- 前記クラックが前記剥離層の応力によって発生する、請求項13または14に記載の方法。
- 前記剥離層が、クロム、チタン、タンタル、ニオブ、ニッケル、およびタングステンからなる群から選択される少なくとも一種を含んでなるか、または有機物からなる、請求項13~15のいずれか一項に記載の方法。
- 前記剥離層が、クロム、クロム合金またはクロム酸化物からなる、請求項13~15のいずれか一項に記載の方法。
- 前記クラックに優先的に析出可能な金属が、銅、アルミニウム、金、銀、ニッケル、コバルト、および錫からなる群から選択される少なくとも一種を含んでなる、請求項13~17のいずれか一項に記載の方法。
- 前記剥離層の厚さが1nm~100μmである、請求項13~18のいずれか一項に記載の方法。
- 前記多孔質金属箔の厚さが3~40μmである、請求項13~19のいずれか一項に記載の方法。
