前記光学表示ユニットの短辺に対応する幅の第1光学フィルムを有する第1帯状シート製品が巻き取られた第1ロール原反から、前記第1帯状シート製品を引き出して、前記第1帯状シート製品を前記光学表示ユニットの長辺に対応する長さに切断した後、切断された枚葉の第1シート製品のうち、少なくとも第1光学フィルムを前記光学表示ユニットの一方表面に貼り合せる第1切断貼合装置と、前記光学表示ユニットの長辺に対応する幅の第2光学フィルムを有する第2帯状シート製品が巻き取られた第2ロール原反から、前記第2帯状シート製品を引き出して、前記第2帯状シート製品を前記光学表示ユニットの短辺に対応する長さに切断した後、切断された枚葉の第2シート製品のうち、少なくとも第2光学フィルムを前記光学表示ユニットの他方表面に貼り合せる第2切断貼合装置とを備えることを特徴とする。
このような旋回機構を有することによって、第1切断貼合装置と第2切断貼合装置とを、垂直に配置する必要が無くなり、製造システムの省スペース化を図ることができる。また、旋回機構により切断貼合装置における貼り合わせ角度を適正化できる。つまり、シート製品のような可とう性の高いものを旋回させるよりも、より硬い光学表示ユニットを旋回させる方が、旋回の位置精度を高めることができる。
本発明に用いられる光学表示ユニットは、文字や画像を表示するための一まとまりの部品をいう。上記光学表示ユニットは、例えば液晶セルや有機エレクトロルミネッセンスパネル等である。本発明は、長方形の外形を有する光学表示ユニットに有効であり、例えば、長辺/短辺が16/9であるものや、4/3であるものなどが用いられる。なお、光学表示ユニットとしては、予め、光学フィルム等の部材が積層一体化されたものであってもよい。
光学表示ユニットに貼り付けられる光学フィルムは、単層であっても複層であってもよい。上記光学フィルムは、少なくともその一層に光学異方性を有する。上記光学異方性とは、光学的性質が面内で異なることをいい、具体的には、吸収異方性、屈折率異方性、反射異方性等である。上記光学フィルムは、例えば、吸収軸を有する偏光板や、遅相軸を有する位相差フィルム、透過軸を有する輝度向上フィルム、又はこれらの積層体である。
本発明の光学表示装置の製造方法は、光学異方性を有する光学フィルムを光学表示ユニットに貼り合せた光学表示装置の製造方法であり、好ましくは、偏光板を含む光学フィルムを光学表示ユニットに貼り合せた光学表示装置の製造方法である。
また、上記第1切断工程および第2切断工程の別実施形態を以下に説明する。この実施形態は、上記の第1検査工程、第2検査工程を備えていない場合に特に有効である。第1および第2ロール原反の幅方向の一方の端部には、所定ピッチ単位(例えば1000mm)に第1、第2シート製品の欠点情報(欠点座標、欠点の種類、サイズ等)がコード情報(例えばQRコード、バーコード)として付されている場合がある。このような場合、切断する前段階で、このコード情報を読み取り、解析して欠点部分を避けるように、第1、第2切断工程において所定サイズに切断する。そして、欠点を含む部分は排除あるいは光学表示ユニットではない部材に貼り合わせるように構成し、所定サイズに切断された良品判定の枚葉のシート製品のうち、少なくとも光学フィルムを光学表示ユニットに貼り合わされるように構成する。これにより、シート製品F1,F2の歩留まりが大幅に向上される。
次に、本発明の製造システムの全体の構成について説明する。本発明の製造システムは、光学異方性を有する光学フィルムを光学表示ユニットに貼り合せた光学表示装置の製造システムであり、好ましくは、偏光板を含む光学フィルムを光学表示ユニットに貼り合せた光学表示装置の製造システムである。本発明の製造システムは、第1切断貼合工程を行う第1切断貼合装置と、第2切断貼合工程を行う第2切断貼合装置とを備えている。
以下に、本発明の製造システムの各部の構成の一例について説明する。図4は、第1搬送装置12、第1検査前剥離装置13、第1欠点検査装置14、第1離型フィルム貼合装置15、第1切断装置16について示す図である。
旋回機構20及び表裏反転機構21は、どちらが先に配置されてもよいし、1つの機構によって光学表示ユニットWの旋回及び表裏反転が行われるような構成であってもよい。図3Bは、本発明の製造システムの他の例を説明するための図であり、旋回機構20及び表裏反転機構21が1つの機構200によって構成された例を示している。表裏反転機構21を有することにより、光学表示ユニットWに対して上方又は下方の一方側から第1光学フィルムF11及び第2光学フィルムF21をいずれも貼り合せることができる。この場合には、上方又は下方から光学表示ユニットWの一方表面に第1光学フィルムF11を貼り合せた後、当該光学表示ユニットWを表裏反転及び回転した状態とし、他方表面に第1光学フィルムF11を貼り合せればよい。例えば、光学表示ユニットWを表裏反転及び90°回転した状態とすることにより、第1光学フィルムF11と第2光学フィルムF21をクロスニコルの関係に貼り合せることができる。
一つの実施形態において、本発明の製造システムは、前記第1切断貼合装置が、前記第1帯状シート製品から枚葉の第1シート製品を切断して前記光学表示ユニットに貼り合せるまでの間、前記枚葉の第1シート製品を順次備蓄する第1備蓄機構を有する。前記第1切断貼合装置において、第1切断装置の切断速度が第1貼合装置の貼合速度よりも速い場合、過剰な第1シート製品が製造され得る。このような場合、前記第1切断貼合装置が、第1備蓄機構を有することによって、前記貼合装置へ供給される第1シート製品の供給量を調整することができる。本発明の製造システムは、前記第2切断貼合装置も同様に、第2備蓄機構を有することが好ましい。

Claims (19)
- 長方形の光学表示ユニットと、前記光学表示ユニットの一方表面に貼り合せられた光学異方性を有する第1光学フィルムと、前記光学表示ユニットの他方表面に貼り合せられた光学異方性を有する第2光学フィルムとを備える光学表示装置の製造システムであって、
前記光学表示ユニットの短辺に対応する幅の第1光学フィルムを有する第1帯状シート製品が巻き取られた第1ロール原反から、前記第1帯状シート製品を引き出して、前記第1帯状シート製品を前記光学表示ユニットの長辺に対応する長さに切断した後、切断された枚葉の第1シート製品のうち、少なくとも第1光学フィルムを前記光学表示ユニットの一方表面に貼り合せる第1切断貼合装置と、
前記光学表示ユニットの長辺に対応する幅の第2光学フィルムを有する第2帯状シート製品が巻き取られた第2ロール原反から、前記第2帯状シート製品を引き出して、前記第2帯状シート製品を前記光学表示ユニットの短辺に対応する長さに切断した後、切断された枚葉の第2シート製品のうち、少なくとも第2光学フィルムを前記光学表示ユニットの他方表面に貼り合せる第2切断貼合装置とを備える、光学表示装置の製造システム。 - 前記第1切断貼合装置及び前記第2切断貼合装置のいずれか一方の切断貼合装置から他方の切断貼合装置へ、前記光学表示ユニットを搬送供給する搬送供給装置をさらに備える、請求項1に記載の光学表示装置の製造システム。
- 前記搬送供給装置が、前記第1切断貼合装置及び前記第2切断貼合装置のいずれか一方の切断貼合装置の貼り合せ方向から、他方の切断貼合装置の貼り合せ方向へ、前記光学表示ユニットを旋回させる旋回機構を含む、請求項2に記載の光学表示装置の製造システム。
- 前記搬送供給装置が、前記光学表示ユニットを表裏反転させる表裏反転機構を含む、請求項2又は3に記載の光学表示装置の製造システム。
- 前記第1切断貼合装置と前記搬送供給装置と前記第2切断貼合装置とが、直線状に配置されてなる、請求項2に記載の光学表示装置の製造システム。
- 前記第1切断貼合装置及び前記第2切断貼合装置が、前記帯状シート製品の幅方向に水平移動することにより前記帯状シート製品を切断する切断手段をそれぞれ有する、請求項1に記載の光学表示装置の製造システム。
- 前記第1切断貼合装置及び前記第2切断貼合装置が、前記帯状シート製品の欠点を有する部分を切断排除する排除機構をそれぞれ有する、請求項1に記載の光学表示装置の製造システム。
- 前記第1切断貼合装置が、前記第1帯状シート製品から枚葉の第1シート製品を切断して前記光学表示ユニットに貼り合せるまでの間、前記枚葉の第1シート製品を順次備蓄する第1備蓄機構を有する、請求項1に記載の光学表示装置の製造システム。
- 前記第2切断貼合装置が、前記第2帯状シート製品から枚葉の第2シート製品を切断して前記光学表示ユニットに貼り合せるまでの間、前記枚葉の第2シート製品を順次備蓄する第2備蓄機構を有する、請求項1又は8に記載の光学表示装置の製造システム。
- 長方形の光学表示ユニットと、前記光学表示ユニットの一方表面に貼り合せられた光学異方性を有する第1光学フィルムと、前記光学表示ユニットの他方表面に貼り合せられた光学異方性を有する第2光学フィルムとを備える光学表示装置の製造方法であって、
前記光学表示ユニットの短辺に対応する幅の第1光学フィルムを有する第1帯状シート製品が巻き取られた第1ロール原反から、前記第1帯状シート製品を引き出して、前記第1帯状シート製品を前記光学表示ユニットの長辺に対応する長さに切断した後、切断された枚葉の第1シート製品のうち、少なくとも第1光学フィルムを前記光学表示ユニットの一方表面に貼り合せる第1切断貼合工程と、
前記光学表示ユニットの長辺に対応する幅の第2光学フィルムを有する第2帯状シート製品が巻き取られたロール原反から、前記第2帯状シート製品を引き出して、前記第2帯状シート製品を前記光学表示ユニットの短辺に対応する長さに切断した後、切断された枚葉の第2シート製品のうち、少なくとも第2光学フィルムを前記光学表示ユニットの他方表面に貼り合せる第2切断貼合工程とを含む、光学表示装置の製造方法。 - 前記第1切断貼合工程及び前記第2切断貼合工程のいずれか一方の切断貼合工程から他方の切断貼合工程へ、前記光学表示ユニットを搬送供給する搬送供給工程をさらに含む、請求項10に記載の光学表示装置の製造方法。
- 前記搬送供給工程が、前記第1切断貼合工程及び前記第2切断貼合工程のいずれか一方の切断貼合工程の貼り合せ方向から、他方の切断貼合工程の貼り合せ方向へ、前記光学表示ユニットを旋回させる旋回工程を含む、請求項11に記載の光学表示装置の製造方法。
- 前記搬送供給工程が、前記光学表示ユニットを表裏反転させる表裏反転工程を含む、請求項11又は12に記載の光学表示装置の製造方法。
- 前記第1切断貼合工程及び前記第2切断貼合工程が、切断手段を前記帯状シート製品の幅方向に水平移動させて、前記帯状シート製品を切断する切断工程をそれぞれ含む、請求項10に記載の光学表示装置の製造方法。
- 前記第1切断貼合工程及び前記第2切断貼合工程が、前記帯状シート製品の欠点を有する部分を切断排除する排除工程をそれぞれ含む、請求項10に記載の光学表示装置の製造方法。
- 前記第1切断貼合工程が、前記第1帯状シート製品から枚葉の第1シート製品を切断して前記光学表示ユニットに貼り合せるまでの間、前記枚葉の第1シート製品を順次備蓄する第1備蓄工程を含む、請求項10に記載の光学表示装置の製造方法。
- 前記第2切断貼合工程が、前記第2帯状シート製品から枚葉の第2シート製品を切断して前記光学表示ユニットに貼り合せるまでの間、前記枚葉の第2シート製品を順次備蓄する第2備蓄工程を含む、請求項10又は16に記載の光学表示装置の製造方法。
- 長方形の光学表示ユニットと、前記光学表示ユニットの表面に貼り合せられた偏光板を有する光学フィルムとを備える光学表示装置の製造システムであって、
偏光板の吸収軸に平行な長手方向を有する長尺原反を、その長手方向に平行に前記光学表示ユニットの短辺又は長辺に対応する幅でスリットし、スリットして得られた長尺の帯状シート製品をロール状に巻回して得られたロール原反から、前記帯状シート製品を引き出して、当該帯状シート製品を前記光学表示ユニットの長辺又は短辺に対応する長さに切断した後、切断された枚葉のシート製品のうち、少なくとも光学フィルムを前記光学表示ユニットの表面に貼り合せる切断貼合装置を備える、光学表示装置の製造システム。 - 長方形の光学表示ユニットと、前記光学表示ユニットの表面に貼り合せられた偏光板を有する光学フィルムとを備える光学表示装置の製造方法であって、
偏光板の吸収軸に平行な長手方向を有する長尺原反を、その長手方向に平行に前記光学表示ユニットの短辺又は長辺に対応する幅でスリットし、スリットして得られた長尺の帯状シート製品をロール状に巻回して得られたロール原反から、前記帯状シート製品を引き出して、当該帯状シート製品を前記光学表示ユニットの長辺又は短辺に対応する長さに切断した後、切断された枚葉のシート製品のうち、少なくとも光学フィルムを前記光学表示ユニットの表面に貼り合せる切断貼合工程を含む、光学表示装置の製造方法。
