Abstract
Description
本願は、2009年3月30日に、日本に出願された特願2009-80882号に基づき優先権を主張し、その内容をここに援用する。
一般に、太陽電池モジュールは、光電変換を行う太陽電池セルと、太陽電池セルを封止する電気絶縁体からなる封止材(充填層)と、封止材の表面に積層された表面保護シート(フロントシート)と、封止材の裏面に積層された裏面保護シート(バックシート)とから概略構成されている。太陽電池モジュールは、屋外および屋内において、長期間の使用に耐え得る耐湿性と耐候性が要求される。
上記のような裏面保護シートとして、金属などの水蒸気透過を防止する層の片面または両面にフッ素系プラスチックフィルムを備えた裏面保護シートが開示されている(例えば、特許文献1参照)。この裏面保護シートは、熱プレスにより、エチレン-酢酸ビニル共重合体(EVA)からなる封止材に融着されている。
前記フッ素樹脂層は、フッ素含有樹脂を有する塗料から形成された塗膜であることが好ましい。
また、熱接着性層の基材フィルムに対する接着性に優れている。さらに、この熱接着性層は、太陽電池モジュールの封止材に対する接着性にも優れているため、本発明の太陽電池モジュール用保護シートは、太陽電池モジュールから剥がれ難くなる。
なお、この形態は、発明の趣旨をより良く理解させるために具体的に説明するものであり、特に指定のない限り、本発明を限定するものではない。
(太陽電池モジュール用保護シート)
図1は、本発明の太陽電池モジュール用保護シートの第一の実施形態を示す概略断面図である。
この実施形態の太陽電池モジュール用保護シート10は、基材フィルム11と、基材フィルム11の一方の面11aに積層された熱接着性層12とから概略構成されている。
この太陽電池モジュール用保護シート10は、太陽電池モジュールのフロントシートまたはバックシートに適用されるものである。
熱接着性層12における熱接着性とは、加熱処理によって接着性を発現する特性である。本発明では、熱接着性層12を構成する熱可塑性樹脂としては、熱接着性を有する熱可塑性樹脂であれば特に限定されない。接着性を発現する加熱処理の温度は、50~200℃の範囲が好ましい。
ポリオレフィン系樹脂としては、低密度ポリエチレン(LDPE、密度:0.910g/cm3以上、0.930g/cm3未満)、中密度ポリエチレン(MDPE、密度:0.930g/cm3以上、0.942g/cm3未満)、高密度ポリエチレン(HDPE、密度:0.942g/cm3以上)などのポリエチレン、ポリプロピレン(PP)、オレフィン系エラストマー(TPO)、シクロオレフィン系樹脂、エチレン-酢酸ビニル共重合体(EVA)、エチレン-酢酸ビニル-無水マレイン酸共重合体、エチレン-(メタ)アクリル酸共重合体、エチレン-(メタ)アクリル酸エステル-無水マレイン酸共重合体などが挙げられる。
次に、図1を参照して、太陽電池モジュール用保護シート10の製造方法について説明する。
太陽電池モジュール用保護シート10を製造するには、Tダイ押出機やTダイ製膜機を用いた押出成形により、熱接着層を形成する熱可塑性樹脂を溶融・混練し、基材フィルム11を一定の速度にて移動させながら、その基材フィルム11の一方の面11aに、溶融した熱可塑性樹脂を押し出して積層し、基材フィルム11の一方の面11aに、熱可塑性樹脂からなる熱接着性層12を形成し、太陽電池モジュール用保護シート10を得る。
また、このような押出成形によれば、基材フィルム11の一方の面11aに、Tダイ押出機(Tダイ製膜機)から溶融した熱可塑性樹脂を押し出して積層するだけで、基材フィルム11に熱接着性層12を接合することができる。したがって、基材フィルム11に熱接着性層12を接着させるために接着剤を用いる必要がなく、基材フィルム11に対して熱接着性層12を強固に接着させることができる。
このように、太陽電池モジュール用保護シート10には、熱接着性層12の延伸に起因する応力が存在しない上に、熱接着性層12の押出成形に起因する応力がほとんど残留しないので、太陽電池モジュール用保護シート10を、太陽電池モジュールのフロントシートまたはバックシートに適用した場合であっても、製造工程中の温度変化に起因して、太陽電池モジュールに反りが発生することを抑制できる。また、太陽電池モジュール用保護シート10は、太陽電池モジュールに対する接着性が向上し、太陽電池モジュールから剥がれ難くなる。
このように、インフレーション成形により成膜されたシートを熱接着性層に用いた場合、太陽電池モジュール用保護シートには、熱接着性層のインフレーション成形時の残留応力があるので、太陽電池モジュール用保護シートを、太陽電池モジュールのフロントシートまたはバックシートに適用した場合、製造工程中の温度変化に起因して、太陽電池モジュールに反りが発生する。
図2は、本発明の太陽電池モジュール用保護シートの第二の実施形態を示す概略断面図である。
図2において、図1に示した太陽電池モジュール用保護シート10と同じ構成要素には同一の符号を付して説明を省略する。
この実施形態の太陽電池モジュール用保護シート20は、第一の実施形態と同様に、太陽電池モジュールのフロントシートまたはバックシートに適用される。
この実施形態では、基材フィルム11および熱接着性層12は、第一の実施形態と同様な構成である。
蒸着層13を形成する蒸着方法としては、例えば、プラズマ化学気相成長法、熱化学気相成長法、光化学気相成長法などの化学気相法、または、真空蒸着法、スパッタリング法、イオンプレーティング法などの物理気相法が用いられる。これらの方法の中でも、操作性や層厚の制御性を考慮した場合、スパッタリング法が好ましい。
半金属としては、例えば、ケイ素(Si)、ホウ素(B)などの半金属が用いられる。
これらの金属または半金属の酸化物、窒化物、酸窒化物としては、例えば、酸化アルミニウム、酸化スズ、酸化ケイ素、窒化珪素、酸窒化珪素、酸窒化アルミニウムなどが挙げられる。
蒸着層13が複数種の無機材料からなる場合、各無機材料からなる層が順に蒸着された積層構造の蒸着層であってもよく、複数種の無機材料が同時に蒸着された蒸着層であってもよい。
図3は、本発明の太陽電池モジュール用保護シートの第三の実施形態を示す概略断面図である。
図3において、図1に示した太陽電池モジュール用保護シート10、および、図2に示した太陽電池モジュール用保護シート20と同じ構成要素には同一の符号を付して説明を省略する。
この実施形態の太陽電池モジュール用保護シート30は、第一の実施形態および第二の実施形態と同様に、太陽電池モジュールのフロントシートまたはバックシートに適用される。
この実施形態では、基材フィルム11および熱接着性層12は、第一の実施形態と同様な構成であり、蒸着層13は、第二の実施形態と同様な構成である。
この接着層を構成する接着剤としては、ポリアクリル系接着剤、ポリウレタン系接着剤、エポキシ系接着剤、ポリエステル系接着剤、ポリエステルポリウレタン系接着剤などが用いられる。これらの接着剤は1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
PVFを主成分とする樹脂としては、例えば、「Tedlar(商品名、E.I.du Pont de Nemours and Company社製)」が用いられる。
ECTFEを主成分とする樹脂としては、例えば、「Halar(商品名、Solvay Solexis社製)」が用いられる。
ETFEを主成分とする樹脂としては、例えば、「Fluon(商品名、旭硝子社製)」が用いられる。
塗料に含まれるフッ素含有樹脂としては、硬化性官能基を有するフルオロオレフィン樹脂を用いることが好ましい。このフルオロオレフィン樹脂としては、テトラフルオロエチレン(TFE)、イソブチレン、フッ化ビニリデン(VdF)、ヒドロキシブチルビニルエーテルおよびその他のモノマーからなる共重合体、並びに、TFE、VdF、ヒドロキシブチルビニルエーテルおよびその他のモノマーからなる共重合体が用いられる。
これらの中でも、耐候性および顔料分散性などの観点から、CTFEを主成分としたポリマーおよびTFEを主成分としたポリマーが好ましく、「LUMIFLON」および「ZEFFLE」が最も好ましい。
「ZEFFLE」は、TFEと有機溶媒可溶性の炭化水素オレフィンとの共重合体であり、なかでも反応性の高い水酸基を備えた炭化水素オレフィンを含むものが、溶剤可溶性、架橋反応性、基材密着性および顔料分散性に優れるので好ましい。
三元重合体としては、例えば、VdFとTFEとヘキサフルオロプロピレンとの三元重合体である「Dyneon THV(商品名、3M Company社製)」が用いられる。このような三元重合体は、それぞれのモノマーが有する特性を樹脂に付与することができるので好ましい。例えば、「Dyneon THV」は、比較的低温で製造することができ、エラストマーや炭化水素ベースのプラスチックにも接着でき、柔軟性や光学的透明度にも優れるので好ましい。
このような溶媒のなかでも、塗料中の含有成分の溶解性および塗膜中への残留性の低さ(低い沸点温度)の観点から、溶媒としては、キシレン、シクロヘキサノンまたはMEKから選択されるいずれか1種または2種以上の有機溶媒を含む溶媒が好ましい。
架橋剤としては、本発明の効果を損なうものでなければ特に限定されず、金属キレート類、シラン類、イソシアネート類またはメラミン類が好適に用いられる。バックシート20を屋外において30年以上使用することを想定した場合、耐候性の観点から、架橋剤としては、脂肪族のイソシアネート類が好ましい。
この組成物の組成比は、塗料全体を100質量%としたとき、フッ素含有樹脂の含有率は3~80質量%が好ましく、25~50質量%がより好ましく、顔料の含有率は5~60質量%が好ましく、10~30質量%がより好ましく、溶媒の含有率は20~80質量%が好ましく、25~65質量%がより好ましい。
また、触媒としては、例えば、ジオクチルジラウリン酸スズが用いられ、この触媒はフッ素含有樹脂とイソシアネートとの架橋を促進するために用いられる。
蒸着層13に塗布した塗料の乾燥温度は、本発明の効果を損なわない温度であればよく、蒸着層13および基材フィルム11への影響を低減する観点からは、50~130℃の範囲であることが好ましい。
図4は、本発明の太陽電池モジュール用保護シートの第四の実施形態を示す概略断面図である。
図4において、図1に示した太陽電池モジュール用保護シート10と同じ構成要素には同一の符号を付して説明を省略する。
この実施形態の太陽電池モジュール用保護シート40は、第一の実施形態と同様に、太陽電池モジュールのバックシートに適用される。
この実施形態では、基材フィルム11および熱接着性層12は、第一の実施形態と同様な構成である。
接着層15を構成する接着剤としては、ポリアクリル系接着剤、ポリウレタン系接着剤、エポキシ系接着剤、ポリエステル系接着剤、ポリエステルポリウレタン系接着剤などが用いられる。これらの接着剤は1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
図5は、本発明の太陽電池モジュール用保護シートの第五の実施形態を示す概略断面図である。
図5において、図1に示した太陽電池モジュール用保護シート10および、図4に示した太陽電池モジュール用保護シート40と同じ構成要素には同一の符号を付して説明を省略する。
この実施形態の太陽電池モジュール用保護シート50は、第四の実施形態と同様に、太陽電池モジュールのバックシートに適用される。
この実施形態では、基材フィルム11および熱接着性層12は、第一の実施形態と同様な構成であり、接着層15および金属シート16は、第四の実施形態と同様な構成である。
フッ素樹脂層17の厚みは、耐候性、耐薬品性、軽量化などを考慮して設定され、5μm~50μmの範囲が好ましく、10μm~30μmの範囲がより好ましい。
図6は、本発明の太陽電池モジュールの一実施形態を示す概略断面図である。
太陽電池モジュール100は、結晶シリコン、アモルファスシリコンなどからなる太陽電池セル101と、太陽電池セル101を封止する電気絶縁体からなる封止材(充填層)102と、封止材102の表面に積層された表面保護シート(フロントシート)103と、封止材102の裏面に積層された裏面保護シート(バックシート)104とから概略構成されている。
ポリオレフィン系樹脂としては、低密度ポリエチレン(LDPE、密度:0.910g/cm3以上、0.930g/cm3未満)、中密度ポリエチレン(MDPE、密度:0.930g/cm3以上、0.942g/cm3未満)、高密度ポリエチレン(HDPE、密度:0.942g/cm3以上)などのポリエチレン、ポリプロピレン(PP)、オレフィン系エラストマー(TPO)、シクロオレフィン系樹脂、エチレン-酢酸ビニル共重合体(EVA)、エチレン-酢酸ビニル-無水マレイン酸共重合体、エチレン-(メタ)アクリル酸共重合体、エチレン-(メタ)アクリル酸エステル-無水マレイン酸共重合体などが用いられる。
このようにすれば、第一~第五の実施形態の太陽電池モジュール用保護シートの熱接着性層12と封止材102との親和性が大きくなり、熱接着性層12と封止材102との大きな接合力が得られる。
この実施形態では、太陽電池モジュール100は、上述の第一~第五の実施形態における太陽電池モジュール用保護シートが、フロントシート103およびバックシート104として設けられたものである。
さらに、太陽電池モジュールを構成する太陽電池セルにフレキシブル基板を用い、上記の第一~第五の実施形態の太陽電池モジュール用保護シートをフロントシートおよびバックシートとして設けることにより、フレキシブル性を有する太陽電池モジュールを得ることができる。このように、太陽電池モジュールをフレキシブル化することにより、ロールtoロールで大量生産することが可能となる。また、フレキシブル性を有する太陽電池モジュールは、アーチ状や放物線状の壁面を有する物体にもフィットさせることができるので、ドーム状の建築物や高速道路の防音壁などに設置することが可能となる。
基材フィルムとしてのポリエステルフィルム(商品名:メリネックス238、帝人デュポンフィルム社製)の一方の面に、接着剤をマイヤーバーで塗布し、80℃にて1分間乾燥して、厚み10μmの接着層を形成した。
接着剤としては、接着剤A-515(商品名、三井化学社製)と、接着剤A-3(商品名、三井化学社製)とを、9:1(質量比)の割合で混合した混合物を用いた。
次いで、接着層の外面(接着層の基材フィルムと接している面とは反対側の面)に、厚み20μmのアルミニウム箔(1N30材)をラミネートして、基材フィルムとアルミニウム箔からなる積層体を作製した。
次いで、基材フィルムの他方の面にコロナ処理を行った。
次いで、そのコロナ処理面に、Tダイ製膜機により、溶融した低密度ポリエチレンを押し出して積層し、基材フィルムの当該他方の面に低密度ポリエチレン(商品名:サンテックLDL-2270L、旭化成ケミカルズ社製)からなる厚み50μmの熱接着性層を形成し、実施例1の太陽電池モジュール用保護シートを得た。
熱接着性層の形成において、Tダイ製膜機のシリンダー温度を200℃、Tダイ温度を320℃とした。
低密度ポリエチレンからなる熱接着性層の厚みを100μmとした以外は、実施例1と同様にして、実施例2の太陽電池モジュール用保護シートを得た。
基材フィルムとしてのポリエステルフィルム(商品名:メリネックス238、帝人デュポンフィルム社製)の一方の面に、接着剤をマイヤーバーで塗布し、80℃にて1分間乾燥して、厚み10μmの接着層を形成した。
接着剤としては、接着剤A-515(商品名、三井化学社製)と、接着剤A-3(商品名、三井化学社製)とを、9:1(質量比)の割合で混合した混合物を用いた。
次いで、接着層の外面(接着層の基材フィルムと接している面とは反対側の面)に、厚み20μmのアルミニウム箔(1N30材)をラミネートして、基材フィルムとアルミニウム箔からなる積層体を作製した。
次いで、基材フィルムとアルミニウム箔からなる積層体における、アルミニウム箔の外面(アルミニウム箔の接着層と接している面とは反対側の面)に、フッ素含有樹脂を含有する塗料をマイヤーバーで塗布し、130℃にて1分間乾燥して、厚み15μmのフッ素樹脂層を形成した。
フッ素含有樹脂を含有する塗料としては、ルミフロンLF-200(商品名、旭硝子社製)100質量部と、スミジュールN3300(商品名、住化バイエルウレタン社製)10質量部と、タイピュアR105(商品名、デュポン社製)30質量部とを混合した混合物を用いた。
次いで、基材フィルムの他方の面にコロナ処理を行った。
次いで、そのコロナ処理面に、Tダイ製膜機により、溶融した低密度ポリエチレンを押し出して積層し、基材フィルムの当該他方の面に低密度ポリエチレンからなる厚み100μmの熱接着性層を形成し、実施例3の太陽電池モジュール用保護シートを得た。
熱接着性層の形成において、Tダイ製膜機のシリンダー温度を200℃、Tダイ温度を320℃とした。
エチレン-酢酸ビニル共重合体(エチレン:酢酸ビニル=91:9、商品名:エバフレックスEVA-V5961、三井・デュポンケミカル社製)を用いて、熱接着性層を形成した以外は、実施例3と同様にして、実施例4の太陽電池モジュール用保護シートを得た。
熱接着性層として、実施例1に記載された低密度ポリエチレンを用い、インフレーション成形によって、厚み100μmのインフレーションフィルムを形成した。
実施例1において作成した基材フィルムとアルミニウム箔からなる積層体の基材フィルムの裏面に、実施例1と同様の接着層を形成した。
接着層の外面に、前記インフレーションフィルムをラミネートして、比較例1の太陽電池モジュール用保護シートを得た。
熱接着性層として、エチレン-酢酸ビニル共重合体(エチレン:酢酸ビニル=91:9、商品名:エバフレックスEVA-V5961、三井デュポンケミカル社製)を用いたこと以外は、比較例1と同様にして、比較例2の太陽電池モジュール用保護シートを得た。
実施例1~4および比較例1、2の太陽電池モジュール用保護シートの寸法変化率を測定した。
実施例1~4および比較例1、2の太陽電池モジュール用保護シートから、120mm×120mmの試験片を切り出し、縦・横それぞれ端から10mm内側に標線を記入し、初期の標線間隔を測定した。
次いで、試験片を、150℃±2℃に保持したオーブンに投入し、30分間放置した後、標準環境下(温度23℃、湿度50%RH)、24時間放置した。
その後、試験前と同位置で標線間隔を測定し、下記の式(1)により、加熱処理前後における試験片の縦・横の寸法変化率を求めた。
寸法変化率(%)=|(L1-L0)/L0|×100 (1)
但し、上記の式(1)において、L0は初期の試験片の標線間隔(mm)、L1は加熱後の試験片の標線間隔(mm)を表す。
結果を表1に示す。
実施例1~4および比較例1、2の太陽電池モジュール用保護シートを積層したガラス基板の反りを測定した。
実施例1~4および比較例1、2の保護シートを250mm×250mmに切断し、試験片を作製した。
次いで、試験片をアルミニウム箔側またはフッ素樹脂層側を下にして載置し、熱接着性層の表面(外面)に、封止材用EVAフィルム(商品名:SC-4、三井化学ファブロ社製)を2枚重ね、さらにその上に、1mm×250mm×250mmのガラス基板を重ねた。
次いで、試験片、封止材用EVAフィルムおよびガラス基板を重ねたものを、150℃±2℃、1気圧にて30分間加熱プレスした後、標準環境下(温度23℃、湿度50%RH)、24時間放置し、試験片、封止材用EVAフィルムおよびガラス基板からなる積層体を得た。
その後、試験片側を下にして積層体を載置し、積層体の上に、縦方向又は横方向に沿って定規を載せ、定規と積層体の間のすきまを測定することによりガラス基板の反りを測定した。
その結果を表1に示す。

- 基材フィルムと、該基材フィルムの少なくとも一方の面に積層された熱接着性層と、を備えた太陽電池モジュール用保護シートであって、
前記熱接着性層は、熱可塑性樹脂からなり、150℃、30分間の加熱処理前後における寸法変化率が0.3%以下であり、太陽電池モジュールを構成する封止材との接着に用いられる接着層をなすものである太陽電池モジュール用保護シート。 - 前記熱可塑性樹脂は、ポリオレフィン系樹脂である請求項1に記載の太陽電池モジュール用保護シート。

押出成形により、前記熱可塑性樹脂を溶融・混練し、所定速度で移動する基材フィルムの少なくとも一方の面に、前記溶融した熱可塑性樹脂を押し出して積層し、前記基材フィルムの少なくとも一方の面に、前記熱可塑性樹脂からなる熱接着性層を形成する包含する太陽電池モジュール用保護シートの製造方法。
