Abstract
Description
このような太陽電池用保護シートは上記のように各種機能層の積層体となっていることが多い。代表的な機能層としては、前記封止材と密着させるための接着剤層や、透明性のフロント基板と電池側基板を透過した太陽光の反射機能を付与して太陽電池素子の発現効率を上げるための白色層や、太陽電池用保護シートの最外層に好ましく設置される耐候性層などを挙げることができる。
それに加え、本発明者らが特に特許文献3に記載されているポリプロピレン系樹脂などのいわゆるオレフィン系樹脂を用いて塗布により製膜を試みたところ、このようなオレフィン系樹脂は、塗布製膜時に製造装置に付着しやすく、連続製膜を行うと歩留まりが悪くなり、長期安定製造ができなくなるという新たな問題が生じることがわかった。また、このようなオレフィン系樹脂を塗布製膜したときの製造装置への付着の洗浄を試みても、洗浄性が悪く、困難であることがわかった。また、特許文献3には、このような問題やその解決手段について何ら記載がされておらず、この新たな問題を解決することが求められている状況であることがわかった。
以上より、本発明が解決しようとする課題は、封止材との密着力が良好であり、湿熱環境下で経時させても封止材との密着力が良好な太陽電池用保護シートを提供すること、および該太陽電池保護シートを長期安定製造することができ、洗浄性を高めた太陽電池保護シートの製造方法を提供することである。
すなわち、前記課題を解決するための具体的手段である本発明の構成は以下の通りである。
[2] 前記オレフィン系ポリマー層が着色顔料を含有する着色層であることを特徴とする[1]に記載の太陽電池用保護シート。
[3] 前記基材フィルムの前記着色層が配置されている側の面は、波長550nmにおける光線反射率が70%以上であり、前記着色顔料が、酸化チタンであることを特徴とする[2]に記載の太陽電池用保護シート。
[4] 前記オレフィン系ポリマー層の厚みが30μm以下であることを特徴とする[1]~[3]のいずれか一項に記載の太陽電池用保護シート。
[5] 前記オレフィン系ポリマー層と前記基材フィルムとの間に少なくとも1層のその他の層を含むことを特徴とする[1]~[4]のいずれか一項に記載の太陽電池用保護シート。
[6] 前記基材フィルムの前記オレフィン系ポリマー層が配置されている側の面とは反対側の面に、フッ素系樹脂及びシリコーン-アクリル複合樹脂の少なくとも一方を含む耐候性層を有することを特徴とする[1]~[5]のいずれか一項に記載の太陽電池用保護シート。

以下に記載する構成要件の説明は、本発明の代表的な実施態様に基づいてなされることがあるが、本発明はそのような実施態様に限定されるものではない。なお、本明細書において「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値および上限値として含む範囲を意味する。
本発明の太陽電池用保護シートは、基材フィルムと、該基材フィルムの少なくとも片面側に配置されており、オレフィン系であるバインダーを少なくとも1種含有するオレフィン系ポリマー層を有し、前記オレフィン系ポリマー層が、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含有することを特徴とする。
このような構成により、本発明の太陽電池用保護シートは湿熱経時前後の封止材との密着力が良好である。また、本発明の太陽電池用保護シートの上記特性により、本発明の太陽電池用保護シートを用いた太陽電池モジュールは、本発明の太陽電池用保護シートの良好な封止材との密着力により、湿熱環境下での経時で剥離等を起こすことなく、長期に亘って発電性能を安定して保つことが可能である。
また、本発明の太陽電池用保護シートの製造方法は、基材フィルムまたは該基材フィルム上に任意に設けられていてもよいその他の層の少なくとも片面側に、オレフィン系であるバインダーを少なくとも1種有するオレフィン系ポリマー層形成用組成物を塗布する工程を含み、前記オレフィン系ポリマー層形成用組成物が、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含有することを特徴とする。
以下、本発明の太陽電池用保護シートおよびその製造方法について説明する。
図1に、本発明の太陽電池用保護シート、この太陽電池用保護シートを用いた太陽電池用バックシート部材、太陽電池用バックシート、太陽電池用積層体の説明と、本発明の太陽電池用保護シートを用いた太陽電池モジュールの構成の一例を示す。この太陽電池用保護シート31は、基材フィルム16の一方の面にオレフィン系ポリマー層14が設けられている。このような耐候性層なしの態様として本発明の太陽電池用保護シートを用いる場合、本発明の太陽電池用バックシート部材とも言う。さらに、基材フィルム16とオレフィン系ポリマー層14の間にその他の層17が設けられていてもよい。
基材フィルム16の他方の面には耐候性層が設けられていることが好ましい。基材フィルム16には、耐候性層第1層14と、耐候性層第2層12の2つの耐候性層が設けられていることが好ましい。このように耐候性層16を有していれば、本発明の太陽電池用保護シートは、そのまま太陽電池用バックシート32として用いることができる。
本発明の太陽電池用バックシートは、その前記オレフィン系ポリマー層14が、太陽電池モジュール10の太陽電池素子20を封止する封止材22との湿熱経時後の密着性が良好である。したがって、本発明の太陽電池用保護シートの前記オレフィン系ポリマー層14と、前記太陽電池モジュール10の封止材22の間には、湿熱経時後の密着性の観点からは接着剤層を設ける必要がない。
なお、本発明の太陽電池モジュール10は、前記封止材22の本発明の太陽電池用保護シートとは反対側に、透明性のフロント基板24を配置されていることが好ましい。
以下、本発明の太陽電池用保護シートを構成する各構成部材について好ましい態様を説明する。
本発明の太陽電池用保護シートは、基材フィルムを有する。
前記基材フィルムの材質は、特に制限されず、例えば、ポリエステル、ポリプロピレンやポリエチレンなどのポリオレフィン、またはポリフッ化ビニルなどのフッ素系ポリマー等が用いられる。
中でも、前記基材フィルムの材質はコストや機械強度などの点から、ポリエステルが好ましい。
かかる線状飽和ポリエステルの具体例として、ポリエチレンテレフタレート(PET)、ポリエチレンイソフタレート、ポリブチレンテレフタレート、ポリ(1,4-シクロヘキシレンジメチレンテレフタレート)、ポリエチレン-2,6-ナフタレートを挙げることができる。
このうち、ポリエチレンテレフタレートまたはポリエチレン-2,6-ナフタレートが、力学的物性およびコストのバランスの点で特に好ましい。
前記ポリエステル中のカルボキシル基含量は、重合触媒種、製膜条件(製膜温度や時間)により調整することが可能である。
さらに、必要に応じて180℃~230℃で1秒間~60秒間の熱処理を行ったものでもよい。
特にポリエステル基材は、耐加水分解性を高めて湿熱環境下で長期使用に耐えられる傾向にあり、本発明において、前記基材フィルムは、厚みが120μm以上300μm以下であって、かつポリエステル中のカルボキシル基含量が2~50当量/tである場合に、より湿熱耐久性の向上効果が奏される。
本発明の太陽電池用保護シートは、前記基材フィルムの少なくとも片面側に配置されており、オレフィン系であるバインダーを少なくとも1種含有するオレフィン系ポリマー層を有し、前記オレフィン系ポリマー層が、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含有する。
以下、前記オレフィン系であるバインダーを主バインダーと言うことがあり、前記エーテル系ポリウレタン樹脂を添加バインダーと言うことがある。
本発明では、前記オレフィン系ポリマー層のバインダーとして、オレフィン系であるバインダーを少なくとも1種用いる。
特に、本発明の太陽電池保護シートの製造方法は、前記オレフィン系ポリマー層形成用組成物に含まれる前記オレフィン系であるバインダーが、弾性率320MPa以下であるときに特に顕著な効果を奏し、太陽電池保護シートを長期安定製造することができ、洗浄性を高めることができる。
本発明ではその中でも、溶媒に分散可能なオレフィン系のバインダーを用いることが、塗布により前記オレフィン系ポリマー層を形成でき、より封止材との湿熱経時後の密着性を改善できる観点から好ましい。前記オレフィン系のバインダーは、水に分散可能であることがより好ましい。
前記オレフィン系ポリマー層のバインダーとして、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含む。なお、本発明の趣旨に反しない限り、前記オレフィン系のバインダーや前記エーテル系ポリウレタン樹脂以外のその他のバインダーを含んでいてもよい。
前記エーテル系ポリウレタン系のバインダーとしては、例えば、スーパーフレックス110、第一工業製薬(株)製などを挙げることができる。
前記エーテル系ポリウレタン樹脂の、前記オレフィン系バインダーに対する添加量は、8質量%以下であり、後述する本発明の太陽電池保護シートの製造方法において製造装置の洗浄性を改善する観点から、2~8質量%であることが好ましく、2~5質量%であることがより好ましい。
前記オレフィン系のバインダーと前記その他のバインダーの割合(質量比)は50:50~100:0であることが好ましく、80:20~100:0であることがより好ましい。
本発明の太陽電池用保護シートでは、前記オレフィン系ポリマー層が着色顔料を含有する着色層であることが好ましい。
着色層の第一の機能は、入射光のうち太陽電池セルで発電に使われずにバックシートに到達した光を反射させて太陽電池セルに戻すことにより、太陽電池モジュールの発電効率を上げることである。第二の機能は太陽電池モジュールを表面側から見た場合の外観の装飾性を向上することである。一般に太陽電池モジュールを表面側から見ると、太陽電池セルの周囲にバックシートが見えており、バックシートに着色層を設けることにより装飾性を向上させて見栄えを改善することができる。
前記無機顔料としては、酸化チタン、硫酸バリウム、酸化珪素、酸化アルミニウム、酸化マグネシウム、炭酸カルシウム、カオリン、タルク、群青、紺青、カーボンブラック等が挙げられ、反射性、コスト等の観点から酸化チタンが好ましい。
前記有機顔料としては、フタロシアニンブルー、フタロシアニングリーン等が挙げられる。
基材フィルムの、着色層が配置されている面(最外表面)の波長550nmにおける光反射率は、着色層中の着色顔料の含有量や層厚を前記または後述の数値範囲で制御することにより反射率を高める方向に調整することができる。
前記着色顔料の体積平均粒径は、ハネウェル社製、マイクロトラックFRAにより測定される値である。
本発明の太陽電池用保護シートでは、同様の観点から、前記着色層に含まれる全ての前記バインダーに対する前記着色顔料の体積分率は好ましくは50~200%であり、より好ましくは90~150%である。
前記オレフィン系ポリマー層は、さらに、界面活性剤、前記着色顔料以外の微粒子、紫外線吸収剤、酸化防止剤等の種々の添加剤を含有することができ、特に、着色層を形成するための着色層形成用組成物は、着色顔料の分散安定性のため、界面活性剤を用いて調製することが好ましい。
前記無機酸化物フィラーの体積平均粒径は10nm~700nmであることが好ましく、20nm~300nmがより好ましい。平均粒径がこの範囲の無機酸化物フィラーを用いることにより、着色層と隣接する層との良好な易接着性を得ると共に、特に湿熱環境下(例えば、85℃、相対湿度85%)での隣接層(より特に好ましくは太陽電池モジュールの封止材、例えばEVAを含む封止材層)との密着性を発現することができる。なお、前記無機酸化物フィラーの体積平均粒径は、ハネウェル社製マイクロトラックFRAにより測定された値である。
前記着色顔料以外の微粒子の形状は特に制限はなく、球形、不定形、針状形等のものを用いることができる。
なお、前記無機酸化物フィラー以外の微粒子として、例えば、炭酸カルシウム、炭酸マグネシウム等を含んでもよい。
前記オレフィン系ポリマー層は公知の方法で形成することができ、特に制限はない。例えば、前記基材フィルムを支持体として用いて溶液製膜または溶融製膜して積層してもよく、オレフィン系ポリマー層をあらかじめ他の支持体上で溶液製膜しておいたものと前記基材フィルムとを接着剤などを介して積層してもよい。その中でも、本発明の太陽電池用保護シートは、前記基材フィルムを支持体として用いて溶液製膜することが好ましい。前記溶液製膜の方法としては特に制限はなく、流延製膜であっても塗布であってもよいが、本発明の太陽電池用保護シートでは、前記オレフィン系ポリマー層が、塗布により製膜されてなることが好ましい。
特に、本発明の太陽電池用保護シートの製造方法では、基材フィルムまたは該基材フィルム上に任意に設けられていてもよいその他の層の少なくとも片面側に、オレフィン系であるバインダーを少なくとも1種有するオレフィン系ポリマー層形成用組成物を塗布する工程を含み、前記オレフィン系ポリマー層形成用組成物が、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含有することを特徴とする。このような構成により、本発明の太陽電池保護シートを長期安定製造することができ、洗浄性を高めた太陽電池保護シートの製造方法を提供することができる。
前記オレフィン系ポリマー層は、基材フィルムの片面のみならず両面に設けられていてもよく、その場合も基材フィルムの両面に塗布することが好ましい。
また、前記オレフィン系ポリマー層は、前記基材フィルムとの間に後述するその他の層を有する場合は、前記オレフィン系ポリマー層を基材フィルム上に直接又は前記その他の層の上に、塗布して形成することができる。
前記オレフィン系ポリマー層を形成するための、オレフィン系ポリマー層形成用組成物は、少なくとも弾性率320MPa以下のオレフィン系であるバインダーを含み、さらに必要に応じて、着色顔料、その他のバインダー樹脂、無機酸化物フィラー、架橋剤、添加剤等を塗布溶媒と混合することで調製することができる。
塗布溶媒としては、前記オレフィン系ポリマー層を構成する各成分が分散又は溶解し、塗布後、除去することができることができれば特に限定されないが、水が好ましく用いられ、前記オレフィン系ポリマー層形成用組成物に含まれる溶媒中の60質量%以上が水であることが好ましい。このような水系組成物は、環境に負荷をかけにくい点で好ましく、また水の割合が60質量%以上であることにより、防爆性および安全性の点で有利である。前記オレフィン系ポリマー層形成用組成物中の水の割合は、環境負荷の観点からは、さらに多い方が望ましく、水が全溶媒の70質量%以上含まれる場合がより好ましい。
前記オレフィン系ポリマー層形成用組成物は、架橋剤を含有することが好ましい。
前記オレフィン系ポリマー層形成用組成物が架橋剤を含有することで、前記オレフィン系ポリマー層形成用組成物に含まれるバインダー樹脂を架橋し、接着性及び強度のある着色層を形成することができ、好ましい。
前記架橋剤としては、エポキシ系、イソシアネート系、メラミン系、カルボジイミド系、オキサゾリン系等の架橋剤を挙げることができる。太陽電池モジュールの封止材との湿熱経時後の密着性を確保する観点から、このなかで特にオキサゾリン系架橋剤が好ましい。
また、オキサゾリン系架橋剤は、市販品を用いてもよく、例えば、エポクロスK2010E、K2020E、K2030E、WS500、WS700〔いずれも日本触媒化学工業(株)製〕等を用いることができる。
前記オレフィン系ポリマー層形成用組成物が着色顔料を含む場合は、反射性能と膜強度の観点から、バインダー樹脂に対する着色顔料の体積分率が50%~200%であり、該オレフィン系ポリマー層形成用組成物を、前記基材フィルム上に、塗布厚が1~20μm以下となるように塗布することが好ましい。また、前記着色顔料の塗工量が3g/m2~20g/m2となるように塗布することが好ましい。
本発明の太陽電池用保護シートは、基材フィルム上に前記オレフィン系ポリマー層を有するが、前記オレフィン系ポリマー層と前記基材フィルムとの間に少なくとも1層のその他の層を含んでもよい。
一方、前記オレフィン系ポリマー層と前記基材フィルムが直接接触している態様も、製造コスト低減の観点や、より薄膜化を目指す観点からは、好ましい。すなわち、本発明の太陽電池保護シートの製造方法は、前記オレフィン系ポリマー層形成用組成物を前記基材フィルム上に下塗り層形成用組成物を直接塗布する工程を含むことも、上記観点からは好ましい。
前記基材フィルムと前記オレフィン系ポリマー層との間に前記その他の層を有することで、基材フィルムと前記オレフィン系ポリマー層との間の密着性をより高めることができる。
本発明の太陽電池用保護シートでは、前記その他の層が下塗り層であることが好ましく、すなわち、前記その他の層が塗布により形成されてなることが好ましい。すなわち、本発明の太陽電池保護シートの製造方法は、前記オレフィン系ポリマー層形成用組成物を塗布する工程の前に、前記基材フィルム上に下塗り層形成用組成物を塗布する工程を含むことが好ましい。
一方、本発明の太陽電池用保護シートでは、前記その他の層が、無機酸化物以外の無機物または有機物からなる層のみである態様も好ましい。すなわち、前記その他の層が無機酸化物を含まない態様も好ましい。例えば前記その他の層を無機酸化物の蒸着以外の方法、例えば塗布により形成することが好ましい。また、前記その他の層を塗布により形成する場合、無機酸化物微粒子などを含まない態様も好ましい。
以下、前記その他の層の好ましい態様である、本発明の太陽電池用保護シートが下塗り層を含む場合について説明する。
前記下塗り層形成用組成物は、少なくとも水系バインダーを含有することが好ましい。
水系バインダーとしては、ポリエステル、ポリウレタン、アクリル樹脂、ポリオレフィン等を用いることができる。本発明の太陽電池用保護シートでは、前記その他の層の主成分が、ポリエステル系樹脂であることが好ましい。
さらに、水系バインダー以外にエポキシ系、イソシアネート系、メラミン系、カルボジイミド系、オキサゾリン系等の架橋剤、アニオン系やノニオン系等の界面活性剤、シリカ等のフィラーなどを含有していてもよい。
前記下塗り層形成用組成物の全固形分質量に対する水系バインダーの含有量は、50質量%~100質量%であることが好ましく、70質量%~100質量%であることがより好ましい。
塗布方法としては、たとえばグラビアコーターやバーコーターを利用することができる。
前記下塗り層形成用水系組成物の塗布量は、接着性および面状の観点から、乾燥後の層厚が好ましくは10μm未満、より好ましくは0.05μm~2μm、特に好ましくは0.1μm~1.5μmとなるように、基材フィルムに塗布することが好ましい。
前記下塗り層形成用水系組成物中の水の割合は、環境負荷の観点からは、さらに多い方が望ましく、水が全溶媒の70質量%以上含まれる場合がより好ましい。
本発明の太陽電池用保護シートは、前記基材フィルムの、前記オレフィン系ポリマー層が配置されている面とは反対側の面に、さらに、フッ素系樹脂およびシリコーン-アクリル複合樹脂の少なくとも一方を含有する耐候性層を有することが好ましい。
前記耐候性層形成用組成物の全固形分質量に対するフッ素系樹脂の含有量は、耐候性と膜強度の観点から、40質量%~90質量%であることが好ましく、50質量%~80質量%であることがより好ましい。
前記耐候性層形成用組成物全固形分質量に対するシリコーン-アクリル複合樹脂の含有量は、耐候性と膜強度の観点から、40質量%~90質量%であることが好ましく、50質量%~80質量%であることがより好ましい。
特に、本発明の製造方法では、前記基材フィルムの前記オレフィン系ポリマー層形成用組成物を塗布する側の面とは反対側の面上に、フッ素系樹脂およびシリコーン-アクリル複合樹脂の少なくとも一方を含む耐候性層形成用組成物を塗布する工程を含むことが好ましい。
塗布方法としては、たとえばグラビアコーターやバーコーターを利用することができる。
前記耐候性層形成用組成物の塗布溶媒としては好ましくは水が用いられ、耐候性層形成用組成物に含まれる溶媒中の60質量%以上が水であることが好ましい。水系組成物は、環境に負荷かけにくい点で好ましく、また水の割合が60質量%以上であることにより、防爆性、および安全性の点で有利である。
前記耐候性層形成用組成物中の水の割合は、環境負荷の観点からは、さらに多い方が望ましく、水が全溶媒の70質量%以上含まれる場合がより好ましい。
なお、前記耐候性層は、単層でもよいし、2層以上を積層した構成としてもよい。本発明の太陽電池用保護シートは、前記耐候性層を2層積層した構成であることが好ましい。
(光反射率)
本発明の太陽電池用保護シートの前記オレフィン系ポリマー層が配置されている面(最外表面)は、波長550nmにおける光反射率が70%以上であることが好ましい。光反射率が70%以上であることで、太陽電池のセルを素通りした光を充分にセルに戻すことができ、発電効率を上げる上で好ましい。前記光反射率は75%以上であることがより好ましく、80%以上であることが特に好ましい。
本発明の太陽電池用バックシート部材または太陽電池用バックシートは、本発明の太陽電池用保護シートを含むことを特徴とする。また、本発明の太陽電池用バックシート部材または太陽電池用バックシートとして本発明の太陽電池用保護シートをそのまま用いてもよい。
本発明の太陽電池用積層体は、太陽電池用保護シートと、該太陽電池用保護シートの少なくとも前記オレフィン系ポリマー層側の面に直接接着されており、かつ、エチレン-酢酸ビニル共重合体を含むポリマー層と、を有することを特徴とする。
本発明の太陽電池用保護シートは、前記オレフィン系ポリマー層側の面が太陽電池モジュールに用いられる封止材(例えばEVA)との密着性が良好であるため、接着剤層などを介さずに、両者と貼りあわせることができる。また、このような太陽電池用保護シートの少なくとも前記オレフィン系ポリマー層側の面にチレン-酢酸ビニル共重合体などの封止材が直接接着されている太陽電池用積層体は、湿熱環境下で経時しても、両者の密着性が長期間にわたって良好である。
このような太陽電池積層体は、そのまま太陽電池素子を封止する封止材そのものとして用いてもよく、太陽電池モジュールの封止材の一部として用いてもよい。
本発明の太陽電池用保護シートは、太陽電池モジュールの製造に好適である。
太陽電池モジュールは、例えば、太陽光の光エネルギーを電気エネルギーに変換する太陽電池素子を、太陽光が入射する透明性の基板と既述の本発明の太陽電池用バックシートとの間に配置し、該基板とバックシートとの間をエチレン-酢酸ビニル共重合体などの封止材で封止して構成される。
本発明の太陽電池モジュールの第一の態様は、太陽光が入射する側の透明性のフロント基板と、太陽電池素子と、前記太陽電池素子を封止する封止材と、前記封止材の前記フロント基板とは反対側に配置され、前記封止材と接着する太陽電池用バックシートとを有し、前記太陽電池用バックシートが本発明の太陽電池用バックシート部材または太陽電池用バックシートを含み、かつ、前記太陽電池用バックシート部材または太陽電池用バックシートの前記オレフィン系ポリマー層が前記封止材と直接接着していることを特徴とする。
本発明の太陽電池モジュールの第二の態様は、太陽光が入射する側の透明性のフロント基板と、太陽電池素子と、前記太陽電池素子を封止する封止材と、前記封止材の前記フロント基板とは反対側に配置され、前記封止材と接着する太陽電池用バックシートとを有し、前記太陽電池用バックシートおよび前記封止材として本発明の太陽電池用積層体を含むことを特徴とする。
好ましくは、太陽電池素子と、太陽電池素子を封止する封止材と、封止材と接着し、受光面側を保護する表面保護部材と、封止材と接着し、受光面とは反対側を保護する裏面保護部材とを有し、封止材がエチレン-酢酸ビニル共重合体(EVA)を含み、裏面保護部材が本発明の太陽電池用バックシートであって、該太陽電池用バックシートの着色層が封止材と直接接着した構成とすることができる。このような太陽電池モジュールであれば、太陽電池用バックシートがEVAと湿熱環境下であっても長期にわたって密着し、長寿命の太陽電池モジュールとすることができる。
以下の実施例に示す材料、使用量、割合、処理内容、処理手順等は、本発明の趣旨を逸脱しない限り適宜変更することができる。したがって、本発明の範囲は以下に示す具体例により限定的に解釈されるべきものではない。なお、特に断りのない限り、「部」は質量基準である。
なお、体積平均粒子径は、ハネウェル社製、マイクロトラックFRAを用いて測定した。
<基材フィルムの作製>
-ポリエステルの合成-
高純度テレフタル酸(三井化学(株)製)100kgとエチレングリコール(日本触媒(株)製)45kgのスラリーを、予めビス(ヒドロキシエチル)テレフタレート約123kgが仕込まれ、温度250℃、圧力1.2×105Paに保持されたエステル化反応槽に、4時間かけて順次供給し、供給終了後もさらに1時間かけてエステル化反応を行なった。その後、得られたエステル化反応生成物123kgを重縮合反応槽に移送した。
上記で得られたペレットを、40Paに保たれた真空容器中、220℃の温度で30時間保持して、固相重合を行なった。
以上のように固相重合を経た後のペレットを、280℃で溶融して金属ドラムの上にキャストし、厚さ約3mmの未延伸ベースを作成した。その後、90℃で縦方向に3倍に延伸し、更に120℃で横方向に3.3倍に延伸した。こうして、厚み250μmの2軸延伸ポリエチレンテレフタレートフィルム(以下、「PET基材フィルム」と称する。)を得た。
-下塗り層用塗布液1の調製-
下記組成中の成分を混合し、下塗り層用塗布液1を調製した。

PET基材フィルムの片面を、搬送速度80m/分で搬送し、730J/m2の条件でコロナ放電処理を行った後、上記下塗り層塗布液1をバーコート法により乾燥重量が124mg/m2となるように塗布した。そして、これを180℃で1分乾燥して下塗り層を形成した。続けて下塗り層の上に乾燥重量が10.5g/m2となるように上記着色層用塗布液1をバーコート法により塗布した後、170℃で1分乾燥することにより、前記PET基材フィルムの片面に乾燥厚みが0.1μmの下塗り層と乾燥厚みが8μmの白色の着色層(オレフィン系ポリマー層)とがこの順で積層された白色PETフィルムを得た。
上記のように作製した白色層用塗布液1にSUS板を浸漬し、静かに引き上げ、90°に立てかけた状態で30℃サーモボックスに1時間静置し、乾燥皮膜を作製した。その後、流水で皮膜を濡らし、セルロースワイパー[BEMCOT M-3、旭化成せんい(株)製]に500gf/cm2の荷重をかけ、往復させ、洗浄性を評価した。
評価した洗浄性をもとに以下の評価基準にしたがってランク付けした。ランク3以上が実用上許容可能な範囲であり、ランク4、5が実用上より好ましい範囲である。
5:1往復で汚れがとれた範囲が摩擦面積の80%以上
4:2往復~5往復の間に汚れがとれた範囲が摩擦面積の80%以上
3:6往復~20往復の間に汚れがとれた範囲が摩擦面積の80%以上
2:20往復で汚れがとれた範囲が摩擦面積の70%以上
1:20往復で汚れがとれた範囲が摩擦面積の70%未満
得られた結果を、下記表1に記載した。
上記白色基材PETフィルムの白色の着色層が塗布された面とは反対面に、下記耐候性層第1層および下記耐候性層第1層をこの順で形成した。
下記白色無機微粒子分散物2の組成に示す各成分を混合し、その混合物をダイノミル型分散機により1時間、分散処理を施し、体積平均粒子径0.42μmの微粒子分散物2を得た。
・二酸化チタン(白色顔料、体積平均粒子径0.42μm)7.98質量部
〔タイペークR-780-2、石原産業社製、固形分100%〕
・ポリビニルアルコール(PVA-105)10%水溶液 10質量部
〔PVA-105、(株)クラレ製、固形分:100質量%〕
・界面活性剤〔デモールEP、花王(株)製、固形分:25%〕0.1質量部
・蒸留水 1.92質量部
下記耐候性層第1層形成用塗布液の組成に示す各成分を混合し、耐候性層第1層形成用塗布液を調製した。
・アクリル/シリコーン系バインダー(シリコーン系樹脂、P-1) 362.3質量部
〔セラネートWSA-1070、DIC社製、固形分:40%〕
・カルボジイミド化合物(架橋剤、A-1) 48.3質量部
〔カルボジライトV-02-L2、日清紡績社製、固形分:40%〕
・界面活性剤 9.7質量部
〔ナロアクティーCL95、三洋化成工業社製、固形分:1%〕
・上記白色無機微粒子分散物2 157.0質量部
・蒸留水 422.7質量部
上記白色PETフィルムの白色の着色層が塗布された面とは反対面を、搬送速度80m/分で搬送し、730J/m2の条件でコロナ放電処理を行った。このコロナ放電処理を行った側の表面に対して、その後、上記耐候性層第1層形成用塗布液を、シリコーン系樹脂(P-1)の量が塗布量で3.0g/m2になるように塗布し、180℃で1分間乾燥させて、乾燥厚みが3μmの耐候性層第1層を形成した。
下記耐候性層第2層形成用塗布液の組成に示す各成分を混合し、耐候性層第2層形成用塗布液を調製した。
・アクリル/シリコーン系バインダー(シリコーン系樹脂、P-1) 362.3質量部
〔セラネートWSA-1070、DIC社製、固形分:40%〕
・カルボジイミド化合物(架橋剤、A-1) 24.2質量部
〔カルボジライトV-02-L2、日清紡績社製、固形分:40%〕
・界面活性剤 24.2質量部
〔ナロアクティーCL95、三洋化成工業社製、固形分:1%〕
・蒸留水 703.8質量部
得られた耐候性層第2層形成用塗布液を、耐候性層第1層の上に、シリコーン系樹脂(P-1)の量が塗布量で2.0g/m2になるように塗布し、180℃で1分間乾燥させて、乾燥厚み2.5μmの耐候性層第2層を形成した。
この実施例1の太陽電池用保護シートの封止剤密着性、湿熱経時後の封止剤密着性、反射率、耐候性の評価を以下に示す方法により行なった。得られた結果を、下記表1に示す。
上記のようにして作製した太陽電池用保護シートを20mm巾×150mmにカットして、試料片を2枚準備した。この2枚の試料片を、白色層同士が対面するように配置し、この間に20mm巾×100mm長にカットしたEVAシート(三井化学ファブロ(株)製のEVAシート:RC02B)を挟み、真空ラミネータ(日清紡(株)製の真空ラミネート機)を用いてホットプレスすることにより、EVAと接着させた。このときの接着条件は、以下の通りとした。
真空ラミネータを用いて、150℃で3分間の真空引き後、10分間加圧して接着した。このようにして、互いに接着した2枚のサンプル片の一端から50mmの部分はEVAと未接着で、残りの100mmの部分にEVAシートが接着された接着評価用試料を得た。
測定された接着力をもとに以下の評価基準にしたがってランク付けした。このうち、ランク4、5が実用上許容可能な範囲である。
(評価基準)
5:密着が非常に良好であった(60N/20mm以上)
4:密着は良好であった (30N/20mm以上60N/20mm未満)
3:密着がやや不良であった (20N/20mm以上30N/20mm未満)
2:密着不良が生じた (10N/20mm以上20N/20mm未満)
1:密着不良が顕著であった (10N/20mm未満)
上記のようにして作製した太陽電池用保護シートを、105℃、相対湿度100%の環境条件下で48時間保持(湿熱経時)した後、前記湿熱経時前の封止剤密着性と同様の方法にて試料片を準備してEVAシートとの接着力を測定し、同じ評価基準にしたがってランク付けした。なお、湿熱経時後の封止剤密着性については、ランク3以上が実用上許容可能な範囲であり、ランク4、5が実用上より好ましい範囲である。
上記のようにして作製した太陽電池用保護シートについて、分光光度計UV-3100((株)島津製作所製)にて550nmの光に対する反射率を測定した。リファレンスとして硫酸バリウム標準板の反射率を測定し、これを100%として太陽電池用保護シートの反射率を算出した。
上記のようにして作製した太陽電池用保護シートについて、低温サイクルキセノンウェザーメーターXL75(スガ試験機(株)製)にてBPT温度35℃、相対湿度50%、放射照度390W/m2条件で着色層の反対面から光を14日間照射した。
照射前後のb値をコニカミノルタ製スペクトロフォトメーターCM3700dで測定し、Δbが1以上を△、1以下を○とした。
上記のようにして作製した太陽電池用保護シートを、下記の評価基準に従って総合評価した。このうち、ランク3以上が実用上許容可能な範囲であり、ランク4、5が実用上より好ましい範囲である。
(評価基準)
5:洗浄性4以上 EVA密着評価5
4:洗浄性4以上 EVA密着評価4以上
3:洗浄性3以上 EVA密着評価3以上
2:洗浄性2以上 EVA密着評価2以上
1:洗浄性1以上 EVA密着評価1以上
上記着色層塗布液1中のエーテル系ポリウレタン〔スーパーフレックス110、第一工業製薬(株)製、固形分:30質量%〕の添加比率およびポリウレタン種類を下記に示すように変更し、さらに下塗り液有無、耐侯層有無、顔料種類、顔料塗布量、顔料比率を下記表1に示すように変更したこと以外は、実施例1と同様にして、実施例2~6および比較例1~6の太陽電池用保護シートを作製し、評価を行なった。
(各実施例および比較例で用いた主バインダーおよび添加バインダーの種類と主鎖構造)
A1:アクリル系樹脂〔ジョンクリルPDX7341、BASF(株)製、固形分:49質量%〕
B1:エーテル系ポリウレタン〔スーパーフレックス110、第一工業製薬(株)製、固形分:30質量%〕
B2:カーボネート系ポリウレタン〔スーパーフレックス460、第一工業製薬(株)製、固形分:38質量%〕
各実施例および比較例で得られた評価結果を、下記表1に示した。
一方、比較例1の太陽電池保護シートの製造方法は、添加バインダーを用いなかった態様であり、製造装置の洗浄性に劣ることがわかった。
比較例2の太陽電池保護シートおよびその製造方法は、添加バインダーとして本発明で規定する添加量以上のエーテル系ポリウレタン樹脂を添加した態様であり、湿熱経時後の封止材密着性に劣ることがわかった。
比較例3~5の太陽電池保護シートの製造方法は添加バインダーとしてエーテル系ではなく、カーボネート系であるポリウレタン樹脂を、添加量を変化させて添加した態様であり、カーボネート系のポリウレタン樹脂を用いても製造装置の洗浄性が劣ることがわかった。
なお、封止材密着性評価において各実施例および比較例で加えた力では、各実施例および比較例の太陽電池用保護シートの他の層間(各耐候性層間、耐候性層と基材フィルム間、基材フィルムと下塗り層間、下塗り層間と着色層間、基材フィルムと着色層間)が剥離することはなかった。また、実施例1~6および比較例1~5で着色層の主バインダーとして用いたオレフィン系バインダーの弾性率は、49.5MPaであった。
<太陽電池モジュールの作製と評価>
厚さ3mmの強化ガラスと、EVAシート(三井化学ファブロ(株)製のSC50B)と、結晶系太陽電池セルと、EVAシート(三井化学ファブロ(株)製のSC50B)と、各実施例で作製した太陽電池用保護シートとをこの順に重ね合わせ、真空ラミネータ(日清紡(株)製、真空ラミネート機)を用いてホットプレスすることにより、EVAと各部材を接着させた。このとき、各実施例の太陽電池用保護シートはその着色層がEVAシートと接触するように配置した。また、接着方法は、下記の通りである。
真空ラミネータを用いて、128℃で3分間の真空引き後、2分間加圧して仮接着した。その後、ドライオーブンにて150℃で30分間、本接着処理を施した。

Claims (18)
- 基材フィルムと、
該基材フィルムの少なくとも片面側に配置されており、かつオレフィン系であるバインダーを少なくとも1種有するオレフィン系ポリマー層を有し、
前記オレフィン系ポリマー層が、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含有することを特徴とする太陽電池用保護シート。 - 前記オレフィン系ポリマー層が着色顔料を含有する着色層であることを特徴とする請求項1に記載の太陽電池用保護シート。
- 前記基材フィルムの前記着色層が配置されている側の面は、波長550nmにおける光線反射率が70%以上であり、前記着色顔料が、酸化チタンであることを特徴とする請求項2に記載の太陽電池用保護シート。
- 前記オレフィン系ポリマー層の厚みが30μm以下であることを特徴とする請求項1~請求項3のいずれか一項に記載の太陽電池用保護シート。
- 前記オレフィン系ポリマー層と前記基材フィルムとの間に少なくとも1層のその他の層を含むことを特徴とする請求項1~請求項4のいずれか一項に記載の太陽電池用保護シート。
- 前記基材フィルムの前記オレフィン系ポリマー層が配置されている側の面とは反対側の面に、フッ素系樹脂及びシリコーン-アクリル複合樹脂の少なくとも一方を含む耐候性層を有することを特徴とする請求項1~請求項5のいずれか一項に記載の太陽電池用保護シート。
- 基材フィルムまたは該基材フィルム上に任意に設けられていてもよいその他の層の少なくとも片面側に、オレフィン系であるバインダーを少なくとも1種有するオレフィン系ポリマー層形成用組成物を塗布する工程を含み、
前記オレフィン系ポリマー層形成用組成物が、前記オレフィン系バインダーに対して8質量%以下のエーテル系ポリウレタン樹脂を含有することを特徴とする太陽電池用保護シートの製造方法。 - 前記オレフィン系ポリマー層形成用組成物が、着色顔料を含有する着色層形成用組成物であることを特徴とする請求項7に記載の太陽電池用保護シートの製造方法。
- 前記着色顔料が、酸化チタンであることを特徴とすることを特徴とする請求項7または請求項8に記載の太陽電池用保護シートの製造方法。
- 前記オレフィン系ポリマー層形成用組成物を塗布する工程の前に、
前記基材フィルム上に下塗り層形成用組成物を塗布する工程を含むことを特徴とする請求項7~請求項9のいずれか一項に記載の太陽電池用保護シートの製造方法。 - 前記基材フィルムの前記オレフィン系ポリマー層形成用組成物を塗布する側の面とは反対側の面上に、フッ素系樹脂およびシリコーン-アクリル複合樹脂の少なくとも一方を含む耐候性層形成用組成物を塗布する工程を含むことを特徴とする請求項7~請求項10のいずれか一項に記載の太陽電池用保護シートの製造方法。
- 前記オレフィン系ポリマー層形成用組成物に含有される前記エーテル系ポリウレタン樹脂の含有量が、前記オレフィン系バインダーに対して2~5質量%であることを特徴とする請求項7~請求項11のいずれか一項に記載の太陽電池用保護シートの製造方法。
- 前記オレフィン系ポリマー層形成用組成物に含まれる前記オレフィン系であるバインダーが、弾性率320MPa以下であることを特徴とする請求項7~請求項12のいずれか一項に記載の太陽電池用保護シートの製造方法。
- 請求項7~13のいずれか一項に記載の太陽電池用保護シートの製造方法で製造されたことを特徴とする太陽電池用保護シート。
- 請求項1~6および14のいずれか一項に記載の太陽電池用保護シートを含むことを特徴とする太陽電池用バックシート部材または太陽電池用バックシート。
- 請求項1~6および14のいずれか一項に記載の太陽電池用保護シートと、
該太陽電池用保護シートの少なくとも前記オレフィン系ポリマー層側の面に直接接着されており、かつ、エチレン-酢酸ビニル共重合体を含むポリマー層と、
を有することを特徴とする太陽電池用積層体。 - 太陽光が入射する側の透明性のフロント基板と、
太陽電池素子と、
前記太陽電池素子を封止する封止材と、
前記封止材の前記フロント基板とは反対側に配置され、前記封止材と接着する太陽電池用バックシートとを有し、
前記太陽電池用バックシートが請求項15に記載の太陽電池用バックシート部材または太陽電池用バックシートを含み、かつ、前記太陽電池用バックシート部材または太陽電池用バックシートの前記オレフィン系ポリマー層が前記封止材と直接接着していることを特徴とする太陽電池モジュール。 - 太陽光が入射する側の透明性のフロント基板と、
太陽電池素子と、
前記太陽電池素子を封止する封止材と、
前記封止材の前記フロント基板とは反対側に配置され、前記封止材と接着する太陽電池用バックシートとを有し、
前記太陽電池用バックシートおよび前記封止材として請求項16に記載の太陽電池用積層体を含むことを特徴とする太陽電池モジュール。
