本発明は高発電性能と高耐久性を併せ持つ燃料電池用電極触媒に関する。
従来、固体高分子電解質型燃料電池の電極触媒のカソード触媒及びアノード触媒としては、白金又は白金合金等の貴金属をカーボン担体に担持した触媒が用いられてきた。白金担持カーボン担体は、塩化白金酸水溶液に、亜硫酸水素ナトリウムを加えた後、過酸化水素水と反応させ、生じた白金コロイドをカーボン担体に担持させ、洗浄後、必要に応じて熱処理することにより調製するのが一般的である。固体高分子電解質型燃料電池の電極は、白金担持カーボン担体を高分子電解質溶液に分散させてインクを調製し、そのインクをカーボンペーパーなどのガス拡散基材に塗布し、乾燥することにより作製される。この2枚の電極で高分子電解質膜を挟み、ホットプレスをすることにより電解質膜-電極接合体(MEA)が組立られる。
触媒金属である白金は高価な貴金属であり、少ない担持量で十分な性能を発揮させることが望まれている。そのため、より少量の白金で触媒活性を高める検討がなされている。
固体高分子電解質型燃料電池用電極触媒においては燃料電池稼働中に触媒が劣化し発電性能が低下するという問題がある。これは、燃料電池の起動時、停止時及び運転中に、電位が上昇することで、次式(1)に示すように、電極触媒のカーボン担体の酸化反応が促進され、カーボンが腐食することで、触媒が劣化し、燃料電池の発電性能が低下する。

このような現象は、燃料電池の起動時のみならず、停止時にも同様に生じ、さらに燃料電池の起動・停止の操作を繰り返すと、この現象がさらに加速する傾向にあり、セル電圧の低下に伴い、発電性能が低下する可能性があった。

このため、発電性能を決めるファクターとなるカソード触媒層では、炭素担体の腐食、触媒(白金)の溶出による触媒の活性低下を抑制することが望まれていた。
下記特許文献1には、炭素担体の耐腐食性を高めるために、炭素担体の黒鉛化度を高くし、比表面積とかさ密度を特定の範囲としたカソード触媒層の発明が開示されている。具体的には、担体の[002]面の平均格子面間隔d002が0.338~0.355nmであり、比表面積が80~250m2/gであり、かさ密度が0.30~0.45g/mlであるとともに、電極触媒層中の0.01~2.0μmの細孔容積が3.8μl/cm2/mg-Pt以上であり、かつ0.01~0.15μmの細孔容積が2.0μl/cm2/mg-Pt以上であるとしている。
しかしながら、黒鉛化度の高い炭素担体を使用すると、耐腐食性が向上するものの、炭素担体の比表面積が低下する傾向にあり、この事から、炭素担体に担持された触媒粒子が凝集して触媒の活性が低下し、発電性能が低下する可能性があった。
そこで、下記特許文献2には、X線回折から算出される[002]面の平均格子面間隔d002が0.343nm~0.358nm、結晶子の大きさLcが3nm~10nm、かつ、比表面積が200m2/g~300m2/gである炭素から成る炭素担体と、炭素担体に担持された白金を含む触媒粒子と、電解質と、を含むカソード側触媒層の発明が開示されている。
しかしながら、特許文献2に開示された特定の炭素担体を用いた電極触媒でも長時間使用されると腐食劣化が生じるという問題があった。結局、[002]面の平均格子面間隔d002や結晶子の大きさLcを調整するだけでは不十分であることが分かる。
本発明は、発電性能を長く維持することのできる耐久性及び電池性能に優れた燃料電池用電極触媒を提供することを目的とする。
本発明者は、カーボン担体の結晶化度に着目し、該カーボン結晶化度と耐久性(発電性能維持率)との間、及び該カーボン結晶化度と発電性能との間に強い相関関係があることを見出し、本発明に到達した。
即ち、本発明は燃料電池用電極触媒の発明であり、カーボン結晶化度が57~90%の高結晶性カーボン担体上に触媒金属を担持させたことを特徴とする。ここで、カーボン結晶化度は下記式で定義され、XRD測定から算出される。
カーボン結晶化度=([002]面でのピーク面積)÷(非結晶を示すピーク面積+[002]面でのピーク面積)
本発明の燃料電池用電極触媒は、カーボン結晶化度が所定値より大であることにより、電極触媒の耐久性(発電性能維持率)を向上できた。

本発明の燃料電池用電極触媒は、高結晶性カーボンの結晶子サイズLcが2.3nm以上であることが好ましい。ここで、結晶子サイズLcとは、カーボン担体を構成する炭素の黒鉛構造に基づく六角網面のC軸方向の六角網面の積層厚さを示し、カーボン担体のX線回折パターンから算出される値である。
本発明の燃料電池用電極触媒は、高結晶性カーボン担体上に担持された触媒粒子サイズが2.2nm~5.4nmであり、触媒担持密度が10~80%であることが好ましい。
本発明は、カーボン結晶化度が57~90%の高結晶性カーボン担体上に白金又は白金合金などの触媒金属を担持させて燃料電池用電極触媒とすることにより、発電性能を長期間維持することができる。具体的には、本発明の燃料電池用電極触媒によれば、起動・停止時におけるカソード触媒層中での炭素担体の耐腐食性を高めると共に、触媒活性の低下を防ぎ、長期に亘って、安定した発電性能が得られる。
本明細書は本願の優先権の基礎である日本国特許出願第2008-272018号の明細書及び/又は図面に記載される内容を包含する。
カーボン担体の結晶化度は、カーボン担体のグラファイト化により容易に調整することができる。カーボン担体のグラファイト化は、熱処理など、従来一般的に用いられているものであれば特に限定されない。前記熱処理は、窒素、アルゴン、ヘリウムなどの不活性ガス雰囲気下で行うのが好ましい。また、熱処理温度、熱処理時間は、用いるカーボン担体の材質によって異なるが、2,000~3,000℃で、5~20時間程度行えばよい。このように、グラファイト化などによりカーボン担体の結晶化度が向上する。
以下、本発明の実施例と比較例を示す。
[比較例1]
市販品カーボンであるKetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5時間熱処理し、カーボンのLcが2.3nmのカーボンブラックを得た。LcはXRDで[002]面(2θ=24°)の半価幅から算出した。更にカーボンの結晶化度もXRDより求め100%であった。XRDでの結晶化度の算出は[002]面のピーク面積を、非結晶を示すピーク面積(ハローと呼ばれるピークで2θ=20°以下にある)と[002]面のピーク面積を足したもので割算することで求めた。
市販品カーボンであるKetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5時間熱処理し、カーボンのLcが2.3nmのカーボンブラックを得た。LcはXRDで[002]面(2θ=24°)の半価幅から算出した。更にカーボンの結晶化度もXRDより求め100%であった。XRDでの結晶化度の算出は[002]面のピーク面積を、非結晶を示すピーク面積(ハローと呼ばれるピークで2θ=20°以下にある)と[002]面のピーク面積を足したもので割算することで求めた。
上記のカーボンブラック5.0gを純水1.2Lに加え分散させた。この分散液に、白金5.0gを含むヘキサヒドロキソ白金硝酸溶液を滴下し十分にカーボンと攪拌した。これに0.1Nアンモニア約100mLを添加してpHを約10とし、それぞれ水酸化物を形成させてカーボン上に析出させ、さらにエタノールを用いて90℃で還元し、この分散液をろ過し、得られた粉末を100℃で10時間真空乾燥させた。
得られた触媒粉末の白金担持密度は廃液分析から求め、Pt50wt%であった。また、XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.6nmであった。
[比較例2]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販アセチレンブラック(電気化学工業製)を用いた。

[実施例1]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で5.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.2nm、結晶化度は57%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.2nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で5.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.2nm、結晶化度は57%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.2nmであった。
[実施例2]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2000℃で3.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.6nm、結晶化度は59%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.8nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2000℃で3.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.6nm、結晶化度は59%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.8nmであった。
[実施例3]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で8.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.8nm、結晶化度は61%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.9nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で8.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.8nm、結晶化度は61%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.9nmであった。
[実施例4]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で10.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.7nm、結晶化度は63%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.9nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で10.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.7nm、結晶化度は63%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.9nmであった。
[実施例5]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で15.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.7nm、結晶化度は80%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.2nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で15.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.7nm、結晶化度は80%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.2nmであった。
[実施例6]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で20.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.5nm、結晶化度は90%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.4nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で20.0時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.5nm、結晶化度は90%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.4nmであった。
[比較例3]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で0.5時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.2nm、結晶化度は45%であった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1900℃で0.5時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.2nm、結晶化度は45%であった。
実施例1と比較して熱処理時間が短いため、この比較例3では結晶化度が低い。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.0nmであった。
[比較例4]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1700℃で0.5時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.7nm、結晶化度は32%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.3nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を1700℃で0.5時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.7nm、結晶化度は32%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.3nmであった。
[比較例5]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品モナーク(キャボット製)を1700℃で0.5時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.3nm、結晶化度は6%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.0nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品モナーク(キャボット製)を1700℃で0.5時間熱処理したものを用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.3nm、結晶化度は6%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.0nmであった。
[比較例6]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5.0時間熱処理し、次に水蒸気を3時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.4nm、結晶化度は92%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.5nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5.0時間熱処理し、次に水蒸気を3時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.4nm、結晶化度は92%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.5nmであった。
[比較例7]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5.0時間熱処理し、次に水蒸気を1時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.4nm、結晶化度は94%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.6nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5.0時間熱処理し、次に水蒸気を1時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは2.4nm、結晶化度は94%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.6nmであった。
[比較例8]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5.0時間熱処理し、次に水蒸気を0.5時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.0nm、結晶化度は96%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.8nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2200℃で5.0時間熱処理し、次に水蒸気を0.5時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.0nm、結晶化度は96%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、2.8nmであった。
[比較例9]
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2500℃で5.0時間熱処理し、次に水蒸気を10時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.4nm、結晶化度は51%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.8nmであった。
比較例1と同様な方法で触媒を作製し、カーボン担体には市販品KetjenEC(ケッチェンブラックインターナショナル製)を2500℃で5.0時間熱処理し、次に水蒸気を10時間賦活した担体を用いた。カーボンのLc、結晶化度は比較例1と同様に算出し、Lcは3.4nm、結晶化度は51%であった。XRDのPt(111)面のピーク位置から算出(シェラー式)した触媒の粒径は、1.8nmであった。
[初期性能測定]
実施例1~6、比較例1~9で得た触媒を用い、初期段階での触媒性能を比較するため初期電圧測定を以下に示すように実施した。単セルのセル温度を80℃に設定し、カソード側の電極に加温バブラを通過させた加湿空気をRH100、ストイキ比7.5、アノード側の電極に加温バブラを通過させた加湿水素をRH100、ストイキ比7.5で供給し、電子負荷を用いて電流電圧特性を測定した。各電極のPt量はともに0.3mg-Pt/cm2とした。
実施例1~6、比較例1~9で得た触媒を用い、初期段階での触媒性能を比較するため初期電圧測定を以下に示すように実施した。単セルのセル温度を80℃に設定し、カソード側の電極に加温バブラを通過させた加湿空気をRH100、ストイキ比7.5、アノード側の電極に加温バブラを通過させた加湿水素をRH100、ストイキ比7.5で供給し、電子負荷を用いて電流電圧特性を測定した。各電極のPt量はともに0.3mg-Pt/cm2とした。
[耐久試験]
実施例1~6、比較例1~9で得た触媒を用い、以下に示す条件で耐久試験(カーボン酸化劣化加速試験)を実施した。単セルのセル温度を80℃に設定し、カソード側の電極に加温バブラを通過させた加湿空気をRH100%、ストイキ比7.5、アノード側の電極に加温バプラを通過させた加湿水素をRH100%、ストイキ比7.5で供給し1.8Vを10時間印加し、高電位状態を保持した。その後、電流電圧特性を耐久後の性能とし、耐久後の性能と初期性能から性能維持率を求めた。
実施例1~6、比較例1~9で得た触媒を用い、以下に示す条件で耐久試験(カーボン酸化劣化加速試験)を実施した。単セルのセル温度を80℃に設定し、カソード側の電極に加温バブラを通過させた加湿空気をRH100%、ストイキ比7.5、アノード側の電極に加温バプラを通過させた加湿水素をRH100%、ストイキ比7.5で供給し1.8Vを10時間印加し、高電位状態を保持した。その後、電流電圧特性を耐久後の性能とし、耐久後の性能と初期性能から性能維持率を求めた。
先ず、図1に、今回の実施例1、比較例1~5で得た触媒を含む各種触媒について、結晶子サイズLcと性能維持率の関係を示す。図1に示されるように、既にカーボン担体のLcと耐久性能の維持率にやや相関があることがわかっている。本件で種々のカーボン担体を検討した結果、Lcが2.3nm(比較例1)以上を超えるカーボン担体を使用した場合において性能低下しないことが確認された。しかしながら、Lcが2.3nm以上においても性能低下するカーボン担体も存在している。
そこで、カーボン担体のLc(2.3nm以上)に加えてカーボンの結晶化度に注目した。下記表1及び図2に、各触媒の結晶化度、Lc、性能維持率及びPt粒径を示す。また図2に、各触媒の結晶化度と、性能維持率及び電池性能の関係を示す。
図2の結果より、結晶化度が57%を超えると、性能維持率が格段に向上することが分かる。しかし、結晶化度が90%以上の範囲ではPt/C触媒中の官能基や欠陥が極端に少なく、電解質との吸着サイトが少ないため、電池性能に必要なプロトンが不十分であり、性能が低下したものと思われる。
図3Aに、実施例1~6で得たような、耐久後にカーボン劣化抑制により性能低下しない触媒の構成図のイメージを、図3Bに、比較例3~5で得たような、耐久後に性能低下する触媒の構成図のイメージを示す。実施例1では結晶化度が57%でも性能低下しないことが確認され、結晶化度の下限値(57%以上)も明確となった。
それに対して比較例3,4,5,9(イメージ図3Bに該当)ではカーボン担体の高結晶部分は一部であり高結晶部分の情報を示すLcは高い値を示すが、非結晶カーボンも含まれているため結晶化度は低い。このような触媒は非結晶カーボン部分が高結晶部分よりも劣化しやすいため性能低下を引き起こす。よって図2に示す結果となり、比較例3,4,5,9では性能低下を抑制することができない。又、比較例6,7,8では結晶化度が90%以上となり、電池性能に必要なプロトンが不十分であり、性能が低下したものと思われる。
本発明は、カーボン結晶化度が57~90%の高結晶性カーボン担体を用いることにより、長期間に発電性能を維持するという耐久性に優れる。これにより、燃料電池の実用化と普及に貢献する。
本明細書で引用した全ての刊行物、特許および特許出願をそのまま参考として本明細書にとり入れるものとする。

- カーボン結晶化度が57~90%の高結晶性カーボン担体上に触媒金属を担持させたことを特徴とする燃料電池用電極触媒。
- 前記高結晶性カーボンの結晶子サイズLcが2.3nm以上であることを特徴とする請求項1に記載の燃料電池用電極触媒。
- 前記高結晶性カーボン担体上に担持された触媒粒子サイズが2.2nm~5.4nmであり、触媒担持密度が10~80%であることを特徴とする請求項1又は2に記載の燃料電池用電極触媒。
