これらのカーボンカーボンブラックの原料には鉄、ニッケル、バナジウムなどの金属成分が含まれている。これらの金属成分はカーボンブラックの製造工程で濃縮され、さらに冷却水や製造設備からの金属成分の混入もあるため、カーボンブラックは様々な金属成分を含有するものとなる。そのため、例えば電池分野、半導体分野の如く金属成分の混入を極端に嫌う用途では、それらの金属成分を可能な限り除去し高純度化することが求められる。
カーボンブラック中の金属量の低減方法としては、カーボンブラックの水性分散液を各種水溶性キレート剤と接触させ、カーボンブラックに含まれる金属成分を溶出させると共にキレート剤に捕捉して液相へ移行させた後、固液分離する方法(特許文献1)、カーボンブラック水性分散液を強攪拌後、ろ過等により分離する方法(特許文献2)、無機酸の水溶液により洗浄し溶出する方法(特許文献3)がある。
鉄の含有量が100ppm以下であるカーボンブラックと、グリコール酸、アスコルビン酸及びマロン酸からなる群から選ばれる少なくとも1種類以上の有機酸とを水性分散媒中で接触させて鉄を除去する工程を含む精製カーボンブラックの製造方法を提供する。
カーボンブラックは、一般に、天然ガス、アセチレン、アセチル、芳香族炭化水素油などを熱分解、不完全燃焼などさせてえられる微細な球状粒子の集合体であり、その製法には、ファーネス法、チャンネル法、サーマル法などがある。カーボンブラックは通常不純物として痕跡量の金属を含む。含まれる金属やその量は原料や製造方法により異なるが、鉄、ニッケル、バナジウムが主に含まれる。
本発明ではカーボンブラックとして、鉄の含有量が100ppm以下である公知の各種カーボンブラックが使用でき、例えば通常入手可能なファーネスブラックを用いることができる。
カーボンブラックとしては、粒状にする前の状態のもの、例えば水性分散液の状態のものも使用することができる。なお、鉄含有量はカーボンブラック水性分散液の固形分(乾燥重量)に対する量として示す。水性分散液の状態のものを原料とする場合は、カーボンブラック水性分散液をろ過、水分量が2%程度になるまで乾燥した後、鉄含有量を測定する。乾燥は100~150℃の温度で、常圧で24時間程度放置することで行うことが出来る。
商業的に入手できるカーボンブラックとしては、例えば、ケッチェンブラックインターナショナル社製「ケッチェンブラックEC300J」、「ケッチェンブラックEC600JD」等が挙げられる。
水性分散媒を調製するのに用いる水としては、不純物が混入することを防止するため、イオン交換水、超純水、蒸留水、限外濾過水を使用することが好ましい。
カーボンブラック水性分散液は、所定の量のカーボンブラックを少量ずつ水性分散媒に加えて攪拌することで得られる。また、ファーネス法において不完全燃焼で生成したカーボンブラックを水で冷却・捕集する工程で得られるカーボンブラックの水性分散液をそのまま用いることができる。
本発明では、グリコール酸、アスコルビン酸及びマロン酸からなる群から選ばれる少なくとも1種類以上の有機酸が使用できる。グリコール酸、アスコルビン酸及びマロン酸は市販の試薬を使用することができる。これらのうち、精製カーボンブラックへの残留が少ない点でグリコール酸とマロン酸が好ましく、残留が特に少ない点でマロン酸がさらに好ましい。
有機酸としては前記酸を2種以上含有してもよいが、その場合にはマロン酸を含有することが、精製カーボンブラックへの残留が少ない点で好ましい。
有機酸のカーボンブラック水性懸濁液への添加量は、目的に合わせて適宜選択できるが、カーボンブラック水分散液に含まれるカーボンブラックに対して(すなわちカーボンブラックの乾燥重量に対して)1~400質量%の範囲であることが好ましい。下限より少ないと本発明の金属成分の除去効果を得られない場合があり、上限を超えても添加に見合う効果が得られずコストの点で不利であり、また精製カーボンブラックへの有機酸由来の有機分が多量残存してしまい、却って不純物量が増加してしまうことがある。有機酸は、カーボンブラック水分散液に含まれるカーボンブラックに対して100質量%以下、さらには20質量%以下、さらには10質量%以下の量で使用することができる。
有機酸には本発明の効果を損なわない限り、他の有機酸、例えば酢酸やシュウ酸などを混合して使用することができるが、その場合でも、グリコール酸、アスコルビン酸及びマロン酸からなる群から選ばれる少なくとも1種類以上の有機酸を、カーボンブラック水分散液に含有されるカーブラックに対して少なくとも1質量%以上となるように添加すること好ましく、2質量%以上とすることがより好ましい。
本発明において、カーボンブラックと前記特定の有機酸とを水性分散媒中で接触させるが、これは、カーボンブラック水性分散液を予め準備し、これに有機酸を添加して混合し、攪拌することによって行ってもよく、有機酸を予め含んだ水性分散媒とカーボンブラックを混合し、攪拌することによって行ってもよく、予めカーボンブラックと有機酸を混合した後に水性分散媒に分散させることで行ってもよく、水性分散媒にカーボンブラックと有機酸とを添加して混合することによって行ってもよい。本発明により精製カーボンブラックを製造した後、固液分離し、乾燥してもよい。攪拌・混合の方法、固液分離の方法、乾燥方法は公知の方法が使用できる。
例えば攪拌・混合の方法としては、カーボンブラックの水性分散液に所定量の有機酸を混合し、一般的な攪拌機、例えばホモミキサー、パドル型やタービン型など一般的な攪拌翼付きの攪拌槽内等で、通常10~100分程度、好ましくは15~30分の時間攪拌する方法が挙げられる。攪拌・混合時のカーボンブラックの水性分散液の温度(すなわち、カーボンブラックと有機酸との接触温度)は特に制限はなく、攪拌・混合ができる温度であればよく、攪拌・混合が可能であれば特に加温してもしなくてもよい.通常室温程度、具体的には10~50℃、好ましくは20~30℃の温度で十分な金属成分の除去効果を得ることができる。
精製されたカーボンブラックは、前記操作により分離されたスラリーを加熱乾燥することにより得ることができる。電池分野、半導体分野の如く導電性用途においては不活性ガス中で加熱乾燥することが好ましい。乾燥温度はカーボンブラックの種類等にも因るが100~150℃で行うことができる。乾燥は、金属の再混入を防ぐため、装置の金属面とカーボンブラックを接触させないことが望ましい。具体的には、セラミック製の焼成炉を用いることで行うことができる。なお、乾燥の完了は赤外線水分計(株式会社ケツト科学研究所製 FD-600-2)を用いて、試料0.1gを秤量した後にアルミ皿にのせ110℃、30分後の値の変化が、最初の秤量値に対して0.1%以下であることで確認できる。
(1)使用試薬等
(2.1)金属量測定:高周波誘導結合プラズマ法
関東化学(株)製原子吸光分析用塩酸10mL、純水190mLを混合して成る希塩酸水溶液(以下、希塩酸A)と、同塩酸20mL、純水180mLを混合して成る希塩酸水溶液(以下、希塩酸B)を調製した。続いて希塩酸A 200mLとカーボンブラック10gとをねじ口ビン(500mL)に加え、卓上振とう機により150rpmで1.5時間攪拌した後、メンブレンフィルター(1μm)を用いて減圧濾過により固液分離を行なった。フィルター上に残ったカーボンブラックを30mLの純水で洗浄して得られた濾液を500mLのビーカーに移し、300℃で1.5時間加熱して残りが10mL程度になるまで蒸発させた後、25mLのメスフラスコに移し、希塩酸溶液Bで希釈したものをプラズマ原子発光分光(ICP)法にかけることによって行った。ICP分析装置としては、Optima5300 DV(株式会社パーキンエルマージャパン)を用いた。
なお、原料として用いたカーボンブラック中の含有量は鉄15ppm(ケッチェンブラックEC300J)あるいは鉄45ppm(ケッチェンブラックEC600JD)であり、ニッケル、バナジウム、銅、クロム含有量はいずれも検出限界以下であった。

精製カーボンブラックへの有機酸の残存量は、示差熱天秤(TG-DTA)測定(エスアイアイ・ナノテクロジーズ株式会社製 TG/DTA6200)により行った。精製カーボンブラックを空気雰囲気下で加熱(昇温速度10℃毎分)すると、有機酸は300℃までに重量減少が終了する(ただし、100℃までの重量減少は水分蒸発による重量減少と考えられる)。この現象を利用して、乾燥条件、加熱条件、サンプル量一定の条件下で有機酸処理後の精製カーボンブラック中に残った有機酸量を下式を用いて求めた。

測定は、ブランク(酸化アルミニウム(パウダー):純正化学製)と、測定試料を、それぞれ予め100℃、3h、空気雰囲気下にて乾燥後、それぞれ約10mgを秤量し、測定用のアルミナ製のパンにとり、毎分10℃の昇温速度で30℃から1000℃まで加熱して行った。
1リットルビーカーに純水940g(23℃)を加えた後、ホモミキサー(350rpm)で攪拌しながら有機酸10gを少量ずつ加えていき、全量を添加した段階で、カーボンブラック(ケッチェンブラックEC300J)50g(乾燥重量)を加え、そのままの温度でホモミキサー(1000rpm)で30分間攪拌した後、得られたカーボンブラック水分散液をNo.5Cの濾紙を用いて減圧濾過により固液分離を行った。濾紙上に残ったウェット状のカーボンブラックに1000gの純水を加えて再びホモミキサー(350rpm)で30分間攪拌した後、減圧濾過により固液分離を行い、得られたカーボンブラックを150℃で24時間乾燥することにより、高純度のカーボンブラック粉末を得た。
1リットルビーカーに純水950g(23℃)を加えた後、室温でホモミキサー(1000rpm)で攪拌しながらカーボンブラック(ケッチェンブラックEC300J)50gを少量ずつ加えていき、以下、実施例1~3と同様の手順でカーボンブラック粉末を得た。
比較例2~5
各種有機酸を用いて実施例1~3と同様の手順でカーボンブラック粉末を得た。
1リットルビーカーに純水945~947g(23℃)を加えた後、室温でホモミキサー(350rpm)で攪拌しながら有機酸3~5gを少量ずつ加えていき、950gとした後、カーボンブラック(ケッチェンブラックEC300J)50g(乾燥重量)を加え、以下、実施例1~3と同様の手順でカーボンブラック粉末を得た。
比較例6、7
1リットルビーカーに純水945g(23℃)を加えた後、ホモミキサー(350rpm)で攪拌しながらクエン酸またはEDTA・2Na5gを少量ずつ加えていき、以下、実施例1~3と同様の手順でカーボンブラック粉末を得た。
結果を下記表2から表4に示す。
1リットルビーカーに純水948g(23℃)を加えた後、ホモミキサー(350rpm)で攪拌しながら有機酸2gを少量ずつ加えていき、全量を添加した段階で、カーボンブラック(ケッチェンブラックEC600JD)50g(乾燥重量)を加え、以下、実施例1~3と同様の手順でカーボンブラック粉末を得た。
実施例11
実施例10において減圧濾過後に得られたカーボンブラックを、実施例10に記載したのと同様にして調製した新しい有機酸水溶液に加えた。その後、実施例10と同様、固液分離し、純水中で撹拌し、減圧乾燥し、乾燥してカーボンブラックを得た。
実施例12
実施例11において2回目の減圧濾過後に得られたカーボンブラックを、実施例10に記載したのと同様にして調製した新しい有機酸水溶液に加えた。その後、実施例10と同様、固液分離し、純水中で撹拌し、減圧乾燥し、乾燥してカーボンブラックを得た。
比較例8
1リットルビーカーに純水950g(23℃)を加えた後、ホモミキサー(350rpm)で攪拌しながらカーボンブラック(ケッチェンブラックEC600JD)50g(乾燥重量)を加え、以下、実施例1~3と同様の手順でカーボンブラック粉末を得た。
結果を下記表5に示す。
1リットルビーカーに純水940g(23℃)を加えた後、ホモミキサー(350rpm)で攪拌しながら有機酸10gを少量ずつ加えていき、全量を添加した段階で、カーボンブラック(ケッチェンブラックEC600JD)50g(乾燥重量)を加え、以下、実施例1~3と同様の手順でカーボンブラック粉末を得た。
比較例10
クエン酸を用いて実施例13と同様の手順でカーボンブラック粉末を得た。
結果を下記表6に示す。
Claims (4)
- カーボンブラック水性分散液から金属を除去することにより精製カーボンブラックを製造する方法であって、
鉄の含有量が100ppm以下であるカーボンブラックと、グリコール酸、アスコルビン酸及びマロン酸からなる群から選ばれる少なくとも1種類の有機酸とを、水性分散媒中で接触させて鉄を除去する工程を含む精製カーボンブラックの製造方法。 - 前記カーボンブラック水性分散液中のカーボンブラックの含有割合が0.5~30質量%である請求項1記載の精製カーボンブラックの製造方法。
- 前記有機酸として少なくともマロン酸を含む請求項1又は2記載の精製カーボンブラックの製造方法。
- 請求項1~3の何れかの方法により製造した精製カーボンブラックを含む二次電池の電極。
