防眩フィルム及び画像表示装置 技術分野
本発明は、優れた防眩性能を示しながらヘイズの低い防眩(アンチグレア)ヲィ ルム、 及びその防眩フィルムを備えた画像表示装置に関するものである。 背景技術
液晶ディスプレイやプラズマディスプレイパネル、 ブラウン管 (陰極線管: C R T) ディスプレイ、 有機エレクト口ルミネッセンス (E L ) ディスプレイ等の 画像表示装置は、 その表示面に外光が写り込むと視認性が著しく損なわれてしま う。 このような外光の映り込みを防止するために、 画質を重視するテレビゃパ一 ソナルコンピュータ、 外光の強い屋外で使用されるビデオカメラやデジタルカメ ラ、 反射光を利用して表示を行う携帯電話等においては、 従来から画像表示装置 の表面に外光の映り込みを防止するフィルム層が設けられていた。 このフィルム 層は、 光学多層膜による干渉を利用した無反射処理が施されたフィルムからなる ものと、 表面に微細な凹凸を形成することにより入射光を散乱させて映り込み像 をぼかす防眩処理が施されたフィルムからなるものとに大別される。 このうち、 前者の無反射フィルムは、 均一な光学膜厚の多層膜を形成する必要があるため、 コスト高になる。 これに対して後者の防眩フィルムは、 比較的安価に製造するこ とができるため、 大型のパーソナルコンピュータやモニタ等の用途に広く用いら れている。
このような防眩フィルムは従来から、 例えば、 フィラーを分散させた樹脂溶液 を基材シート上に塗布し、 塗布膜厚を調整してフィラーを塗布膜表面に露出させ ることでランダムな凹凸をシート上に形成する方法などにより製造されている。 しかしながら、 このようなフィラーを分散させることにより製造された防眩フィ ルムは、 樹脂溶液中のフィラーの分散状態や塗布状態等によって凹凸の配置や形 状が左右されてしまうため、 意図したとおりの凹凸を得ることが困難であり、 へ ィズが低いものでは十分な防眩性能が得られないという問題があつた。 さらに、 このような従来の防眩フィルムを画像表示装置の表面に配置した場合、 散乱光に よって表示面全体が白っぽくなり、 表示が濁った色になる、 いわゆる白ちやけが 発生しやすいという問題があった。 また、 最近の画像表示装置の高精細化に伴つ て、 画像表示装置の画素と防眩フィルムの表面凹凸形状が千渉し、 結果として輝 度分布が発生して見にくくなる、 いわゆるギラツキ現象が発生しやすいという問 題もあった。
一方、 フイラ一を含有させずに、 透明榭脂層の表面に形成された微細な凹凸だ けで防眩性を発現させる試みもある。 例えば、 特開 2002- 189106号公報には、 ェ ンボス铸型と透明樹脂フィルムとの間に電離放射線硬化性樹脂を挟んだ状態で当 該電離放射線硬化性樹脂を硬化させることにより、 三次元 1 0点平均粗さ及び、 三次元粗さ基準面上における隣接する凸部どうしの平均距離が、 それぞれ所定値 を満足する微細な凹凸を形成させ、 その凹凸が形成された電離放射線硬化性樹脂 層を前記透明樹脂フィルム上に設けた形の防眩フィルムが開示されている。 また、 表示装置の表示面に配置される防眩フィルムではなく、 液晶表示装置の 背面側に配置される光拡散層として、 表面に微細な凹凸が形成されたフィルムを 用いることも、 例えば、 特開平 6-34961号公報、 特開 2004-45471 号公報、 特開 2004-45472 号公報などに開示されている。
フィルムの表面に凹凸を形成する手法として、 上記特開 2004-45471 号公報や 特開 2004-45472 号公報には、 凹凸を反転させた形状を有するエンボスロールに 電離放射線硬化性樹脂液を充填し、 充填された樹脂にロール凹版の回転方向に同 期して走行する透明基材を接触させ、 透明基材がロール凹版に接触しているとき に、 ロール凹版と透明基材との間にある樹脂を硬化させ、 硬化と同時に硬化樹脂 と透明基材とを密着させた後、 硬化後の樹脂と透明基材との積層体をロール凹版 から剥離する方法が開示されている。
このような手法では、 用いることのできる電離放射線硬化性樹脂液の組成が限 られ、 また溶媒で希釈して塗布したときのようなレべリングが期待できないこと から、 膜厚の均一性に課題があることが予想される。 さらに、 エンボスロール凹 版に直接樹脂液を充填する必要があることから、 凹凸面の均一性を確保するため には、 エンボスロール凹版に高い機械精度が要求され、 エンボスロールの作製が. 難しいという課題があった。
次に、 表面に凹凸を有するフィルムの作製に用いられるロールの作製方法とし て、 例えば、 前記特開平 6— 3 4 9 6 1号公報には、 金属等を用いて円筒体を作 り、 その表面に、 電子彫刻、 エッチング、 サンドブラストなどの手法により凹凸 を形成する方法が開示されている。 また、 特開 2004-29240 号公報には、 ビーズ ショット法によってエンボスロールを作製する方法が開示されており、 特開
2004-90187 号公報には、 エンボスロールの表面に金属めつき層を形成する工程、 金属めつき層の表面を鏡面研磨する工程、 鏡面研磨した金属めつき層面に、 セラ ミックビーズを用いてブラスト処理を施す工程、 さらに必要に応じてピーニング 処理をする工程を経て、 エンボスロールを作製する方法が開示されている。
このようにエンボスロールの表面にブラスト処理を施したままの状態では、 ブ ラスト粒子の粒径分布に起因する凹凸径の分布が生じるとともに、 ブラストによ り得られるくぼみの深さを制御することが困難であり、 防眩機能に優れた凹凸の 形状を再現性良く得ることに課題があった。
また、 前記特開 2 0 0 2 - 1 8 9 1 0 6号公報には、 好ましくは鉄の表面にク ロムめつきしたローラーを用い、 サンドブラスト法やビーズショット法により凹 凸型面を形成することが記載されている。
さらに、 このように凹凸が形成された型面には、 使用時の耐久性を向上させる目 的で、 クロムめつきなどを施してから使用することが好ましく、 それにより硬膜 化及び腐食防止を図ることができる旨の記載もある。 一方、 前記特許文献 3ゃ特 許文献 4のそれぞれ実施例には、 鉄芯表面にクロムめつきし、 # 2 5 0の液体サ ンドブラスト処理をした後に、 再度クロムめつき処理して、 表面に微細な凹凸形 状を形成することが記載されている。 このようなエンボスロールの作製法では、 硬度の高いクロムめつき上にブラス トゃショットを行うため、 凹凸が形成されにくく、 しかも形成された凹凸の形状 を精密に制御することが困難であった。 また、 特開 2004-29672 号公報にも記載 されるとおり、 クロムめつきは、 下地となる材質及びその形状に依存して表面が 荒れることが多く、 ブラストにより形成された凹凸上にクロムめつきで生じた細 かいクラックが形成されるため、 どのような凹凸ができるのか設計が難しいとい う課題があった。 さらに、 クロムめつきで生じる細かいクラックがあるため、 最 終的に得られる防眩フィルムの散乱特性が好ましくない方向に変化するという課 題もあった。 さらには、 エンボスロール母材表面の金属種とめっき種の組合せに より、 仕上がりのロール表面が多種多様に変化するため、 必要とする表面凹凸形 状を精度良く得るためには、 適切なロール表面の金属種と適切なめっき種を選択 しなければならないという課題もあった。 さらにまた、 望む表面凹凸形状が得ら れたとしても、めっき種によっては使用時の耐久性が不十分となることもあった。 特開 2000-284106号公報には、 基材にサンドブラスト加工を施した後、 エッチ ング工程及び Z又は薄膜の積層工程を施すことが記載されている。 また特開 2006-53371号公報には、研磨された金属の表面に微粒子をぶつけて凹凸を形成し、 そこに無電界二ッケルメツキを施して金型とし、その金型の凹凸面を透明樹脂フィ ルムに転写することにより、 低ヘイズでありながら防眩性能に優れた防眩フィル ムとすることが記載されている。 本発明は、 優れた防眩性能を示しながら、 低ヘイズであり、 白ちやけによる視 認性の低下が防止され、 高精細の画像表示装置の表面に配置したときにギラツキ の発生しない防眩フィルムを提供し、 さらには、 その防眩フィルムを適用した画 像表示装置を提供することを課題とする。
本出願人による 2 0 0 5年 1 2月 6日出願の特願 2005-351 61 7号において、 研 磨された金属の表面に平均粒径が 1 5〜3 5 m の範囲にある微粒子をぶつけて 凹凸を形成し、 その凹凸面に無電解ニッケルめっきを施して金型とし、 その金型 の凹凸面を透明樹脂フィルムに転写する方法により、 優れた防眩性能を示す防眩 フィルムが得られることを提案している。 同じく 2006年 3月 8日出願の特願 2006- 62440号において、基材表面に銅めつき又はニッケルめっきを施し、そのめつ き面を研磨し、 その研磨面に微粒子をぶつけて凹凸を形成し、 その凹凸形状を鈍 らせる加工を施した後、 その凹凸面にクロムめつきを施す方法により、 低ヘイズ で防眩性能に優れた防眩フィルムを製造するのに有効な金型が得られることを提 案している。 これらの方法、 特に後者の方法をベースに、 さらに研究を重ねた結 果、 例えば、 微粒子をぶつける際の条件などを適切に選択すれば、 正反射率が比 較的小さく、 反射プロファイルに広がりを持つ防眩フィルムが得られ、 この防眩 フィルムは、 より一層優れた防眩性能を示し、 特に視角を変化させていっても表 示画像の変化が少ないものとなることを見出した。 そして、 その防眩性能を好適 に評価できる指標も見出した。
本発明は、 かかる知見に基づき、 さらに種々の検討を加えて完成されたものであ る。 発明の開示
すなわち、 本発明による防眩フィルムは、 表面に凹凸が形成されてなり、 入射 角 30° で入射した光に対し、反射角 30° の反射率 R (30)が 0.04%以上 0.2%以下で、反射角 40° の反射率 R (40)力 S 0.005 %以上 0.02% 以下で、 反射角 50° の反射率 R (50) が 0.0015 %以下であり、 かつ、 次の (1) 〜 (7) のいずれかの要件を満たすものである。
(1) 入射角 30° で入射した光に対する反射角 35° の方向の反射率を R (3 5) として、 R (35) /R (30) の値が 0.4以上 0.8以下であること、
(2) フィルム凹凸表面の任意の断面曲線における算術平均高さ Paが 0.09 m以上 0.2 1 im以下であること、

ヒストグラムのピークが、 最高点 (高さ 1 0 0%) と最低点 (高さ 0 %) の中間 点 (高さ 50 %) を中心に ± 1 0 %以内の範囲に存在すること、
(6) 200 mX 200 mの領域内に 1 50個以上 3 5 0個以下の凸部を有す ること、 (7) フィルム表面凹凸の凸部の頂点を母点としてその表面をポロノィ 分割したときに形成される多角形の平均面積が 1 00 /m2以上 3 00 /m2以下で あること。
これらのうち、 二つ又はそれ以上を満たすことは一層有効であり、 さらには、 これらの要件全てを満たすことも有効である。 これらの中でも、 (1) の
R (3 5) /R (3 0) の値が 0.4以上 0. 8以下であるという要件は、 重要 である。
この防眩フィルムは、 垂直入射光に対するヘイズを 3 %以上 20 %以下にする ことができる。 またこの防眩フィルムは、 暗部と明部の幅が 0. 5讓、 1. 0匪及 び 2. 0腿である 3種類の光学くしを用いて光の入射角 45° で測定される反射 鮮明度の和を 30 %以下とすることができる。
この防眩フィルムは、 金属の表面に銅めつき又はニッケルめっきを施し、 その めっき表面を研磨した後、 その研磨面に微粒子をぶつけて凹凸を形成し、 その凹 凸形状を鈍らせる加工を施した後、その凹凸面にクロムめつきを施して金型とし、 その金型の凹凸面を透明樹脂フィルムに転写し、 次いでその凹凸が転写された透 明樹脂フィルムを金型から剥がす方法により、 有利に製造される。
この金型の作製にあたり、 研磨された銅又はニッケルめっき表面にぶっける微 粒子は、 平均粒径が 1 0〜50 m のもの、 特に球形のものが好ましく、 微粒子 をぶつける際の圧力は、 ゲージ圧で 0. l〜0.4MPa程度とするのが好ましい。
また、微粒子をぶつけることにより形成された凹凸形状を鈍らせる加工には、エツ チング処理又は銅めつきを採用するのが有利である。 エッチング処理を採用する 場合、 エッチング量は 1 i m以上 2 0 m以下、 さらには 2 ^m以上 1 0 // m以下 であることが好ましい。 一方、 銅めつきを採用する場合、 その厚みは l //m以上 2 0 m以下、 さらには 4 / m以上 1 0 DI以下であることが好ましい。
この方法において、 クロムめつき後に表面を研磨せず、 そのままクロムめつき 面を金型の凹凸面として用いるのが有利である。 クロムめつきの厚みは、 1 m 以上 1 0 /zm以下、さらには 2 以上 8 /m以下であることが好ましい。金型の凹 凸面を転写する透明樹脂フィルムは、 透明基材フィルムの表面に光硬化性樹脂層 が形成されたもので構成し、 その光硬化性樹脂層を金型の凹凸面に押し付けなが ら硬化させることにより、 金型の凹凸面を光硬化性樹脂層に転写することができ る。
本発明の防眩フィルムは、 液晶表示素子、 プラズマディスプレイパネルなどの 画像表示手段と組み合わせて、 画像表示装置とすることができる。 そこで本発明 による画像表示装置は、 前記の防眩フィルムと画像表示手段とを備え、 その防眩 フィルムが画像表示手段の視認側に配置されているものである。 図面の簡単な説明

以下、 本発明の好適な実施形態について、 詳細に説明する。 本発明の防眩フィ ルムは、 表面に微細な凹凸が形成されてなり、 入射角 30° で入射した光に対し て、 反射角 30° の反射率 R (30) が 0.04%以上 0.2%以下で、 反射角 40° の反射率 R (40) が 0.005%以上 0.02%以下で、 反射角 50° の反射率 R (50) が 0.0015 %以下であり、 かつ次の (1) 〜 (7) のう ち少なくとも一つの要件を満たすものである。
(1) 入射角 30° で入射した光に対する反射角 35° の方向の反射率を R (3 5) として、 R (35) /R (30) の値が 0.4以上 0.8以下であること、
(2) フィルム凹凸表面の任意の断面曲線における算術平均高さ Paが 0.09 urn以上 0.21 m以下であること、
(3) フィルム凹凸表面の任意の断面曲線における最大断面高さ Ptが 0.5 / m 以上 1.2 m以下であること、
(4)フィルム凹凸表面の任意の断面曲線における平均長さ P Smが 1 以上 20 m以下であること、
(5) フィルムの凹凸表面における各点の標高をヒストグラムで表したときに、 ヒストグラムのピークが、 最高点 (高さ 100%) と最低点 (高さ 0%) の中間 点 (高さ 50%) を中心に ± 10%以内の範囲に存在すること、
(6) 200 mX 200 mの領域内に 150個以上 350個以下の凸部を有す ること、
( 7 ) フィルム表面凹凸の凸部の頂点を母点としてその表面をポロノィ分割した ときに形成される多角形の平均面積が 100 /m2以上 300 /m2以下であること。 これらのうち、 (1) は、 反射率特性に関する第四の因子であり、 また (2) 〜 (7) は、 表面凹凸の形状に関する因子である。
まず、 防眩性能を好適に評価できる指標について説明する。 図 1は、 防眩フィ ルムに対する光の入射方向と反射方向とを模式的に示した斜視図である。 本発明 では、 防眩フィルム 1 1の法線 12から 30° の角度で入射した入射光 1 3に対 し、 反射角 30° の方向、 すなわち正反射方向 1 5における反射率 (つまり正反 射率) を R (30) 、 反射角 35° の方向における反射率を R (35) 、 反射角 40° の方向における反射率を R (40) 、 反射角 50° の方向における反射率 を R (50) としたときに、 R (30) が 0.04%以上 0.2%以下で、
R (40) が 0.005%以上 0.02%以下で、 R ( 50 ) が 0.00 15 % 以下となるようにし、 かつ一つの形態では、 R (35) /R (30) の値が 0. 4以上 0.8以下となるようにする。 これらの要件を満たすことによって、十分な 防眩性を示しながら低ヘイズであり、白ちやけ及びギラツキの抑えられた防眩フィ ルムが得られることがわかった。 図 1では、 任意の反射角 0での反射光を符号 1 6で表しており、 反射率を測定するときの反射光の方向 1 5, 16は、 入射光の 方向 13と法線 12とを含む面 18内とする。
図 2は、 図 1における防眩フィルム 1 1の法線 12から 30° の角度で入射し た入射光 13に対する反射光 16の、 反射角と反射率 (反射率は対数目盛) をプ ロッ卜したグラフの一例である。このような反射角と反射率の関係を表すグラフ、 又はそれから読み取られる反射角毎の反射率を、 反射プロファイルと呼ぶことが ある。 このグラフに示した如く、 正反射率 R (30) は 30° で入射した入射光 13に対する反射率のピークであり、 正反射方向から角度がずれるほど反射率は 低下する傾向にある。
正反射率 R (30) が 0.04%以上 0.2%以下で、 反射角 40° の反射率 R (40)が 0.005%以上 0.02%以下で、 反射角 50° の反射率 R (50) が 0.001 5 %以下で、 かつ R (35) /R (30) の値が 0.4以上 0.8以 下であるという点について説明すると、 これらの要件を満たす反射プロファイル の形状は、 正反射率 R (30) が低く、 正反射角近傍での傾きが小さく、 正反射 率に対して 1/10程度の反射率となる角度が正反射方向から ± 10° 程度の広 がりを持ちながらも、 広角側での反射率が低く抑えられたものとなる。 反射プロ ファイルをこのような形状にすることによって、 低ヘイズでありながら優れた防 眩性を示す防眩フイルムとなる。 反射プロフアイルがこのような形状を示さない 場合、 すなわち、 正反射角近傍での傾きが大きく、 正反射率に対して 1Z10程 度の反射率となる角度が正反射方向から ± 10° 程度の広がりを持たない場合に は、 正反射方向からわずかに角度が変化することにより急激に反射率が低下する ことを意味し、 結果として反射像が映り込むことになりやすい。
具体的には、 本発明の防眩フィルムに対して任意の光源を反射させた場合に、 正反射角 ± 10° 程度の範囲において正反射光に近い反射光量が得られ、 結果と して光源の像を十分に散乱させ、 ぼかすことができる。 一方、 正反射角近傍での 傾きが大きく、 広がった反射プロファイルを示さない防眩フィルムに任意の光源 を反射させた場合には、正反射方向からわずかに角度を変化させることによって、 急激に光源からの反射光が減少する。 これは正反射光と周辺の区別が明確に行え ること、 すなわち、 反射光が結像して映り込むことを意味する。
正反射率 R (30) については、 それが 0.2%を超えると、 十分な防眩機能 が得られず、 視認性が低下してしまう。 一方、 正反射率 R (30) が小さすぎる と白ちやけが発生する傾向を示すことから、 0.04%以上とする。 R (40) については、 それが大きすぎると白ちやけが起こりやすくなるので、 0.02% 以下とする。 一方、 R (40) が小さすぎると十分な防眩性を示さなくなること から、 0.005 %以上とする。 R (50)については、それが大きすぎると白ちや けが起こりやすくなるため、 0.0015%以下とする。白ちやけの観点からは、 R(50)は小さければ小さいほど好ましいが、現実的には下限は 0.00001 % 程度となる。 R (35) /R (30) の値は、 図 1における 30° 付近の傾き、 すなわち正反射角近傍での傾きに対応している。 なぜなら、 図 1において、 反射 率は対数目盛で示されているためである。 反射プロファイルの正反射角近傍での 傾きが急峻である場合、 すなわち、 R (35) /R (30) の値が 0.4 を下回 る場合には、 光源の反射が正反射角近傍で急激に低下することを意味し、 結果と して反射像が映り込んで、 防眩性が低下することになる。 映り込み防止効果のみ に着目すれば、 正反射角近傍での傾きが略 0であること、 すなわち R (35) / R (3ひ) の値が略 1であることが好ましいが、 R (35) /R (30) の値が 0.8を上回ると白ちやけが発生しやすくなるため、この値は 0.8以下とするの が好ましい。
図 2に示す反射プロファイルの例においては、 正反射率 R (30) が 約 0.074%、 R (40) が約 0.013%、 R (50) が約 0.0004% となっている。 そして、 R (35) /R (30) の値は約 0.6である。
本発明者らの調査によれば、現在市中に出回っている防眩フィルムの大部分は、 フィラーを分散させたタイプであり、そのようなタイプでは、正反射率 R (30) が 0.04 %以上 0.2 %以下、反射角 40 ° の反射率 R ( 40 )が 0.005 % 以上 0.02 %以下、 反射角 50° の反射率 R (50) が 0.00 15 %以下で、 かつ R (35) /R (30) の値が 0.4以上 0.8以下であるものは存在せず、 結果として十分な防眩性能と低いヘイズを兼備する防眩フィルムはなかった。 こ れに対し、 本発明で規定する防眩フィルムは、 十分な防眩性能を示しながらも、 ヘイズが低く、 白ちやけ及びギラツキの抑制という性能を兼ね備えるものである ことがわかった。
防眩フィルムの反射率を測定するにあたっては、 0.001 %以下の反射率を精 度良く測定することが必要である。 そこで、 ダイナミックレンジの広い検出器の 使用が有効である。このような検出器としては、例えば、市販の光パワーメーター などを用いることができ、 この光パワーメ一夕一の検出器前にアパーチャーを設 け、 防眩フィルムを見込む角度が 2° になるようにした変角光度計を用いて測定 を行うことができる。 入射光としては、 380〜78 Onmの可視光線を用いるこ とができ、 測定用光源としては、 ハロゲンランプ等の光源から出た光をコリメ一 トしたものを用いてもよいし、 レーザーなどの単色光源で平行度の高いものを用 いてもよい。 裏面が平滑で透明な防眩フィルムの場合は、 防眩フィルム裏面から の反射が測定値に影響を及ぼすことがあるため、 例えば、 黒色のアクリル樹脂板 に防眩フィルムの平滑面を粘着剤又は水やグリセリン等の液体を用いて光学密着 させることにより、 防眩フィルム最表面の反射率のみが測定できるようにするの が好ましい。
また、 本発明の防眩フィルムは、 正反射率 R (30) が 0.04%以上 0.2% 以下で、 R (40) が 0.005 %以上 0.02 %以下で、 R (50) が
0.00 1 5%以下であることに加えて、 先の (2) 〜 (7) に示した形状因子 のうち少なくとも一つを満たすようにすることによつても達成することが可能で ある。
まず、 (2) のフィルム凹凸表面の任意の断面曲線における算術平均高さ Pa が 0.09 //m以上 0.2 1 m以下であるという要件、 (3) の同じく任意の断面 曲線における最大断面高さ Pt が 0.5 ^m以上 1.2 m以下であるという要件、 及び (4) の同じく任意の断面曲線における平均長さ PSmが 12 xm以上
20 //m以下であるという要件について説明する。 これらの算術平均高さ Pa、 最 大断面高さ Pt及び平均長さ PSmは、 JIS B 0601 (= ISO 4287) に規定されるも のであり、 算術平均高さ Pa は、 中心線平均粗さと呼称されていた値と同じであ る。
凹凸表面の断面曲線における算術平均高さ Paが 0.09 /ζπι未満である場合に は、 防眩フィルム表面がほぼ平坦となり、 十分な防眩性能を示さなくなるので、 好ましくない。 また、 算術平均高さ Paが 0.2 1 /zmより大きい場合には、 表面 形状が粗くなり、 白ちやけゃギラツキなどの問題が発生するので、 やはり好まし くない。 凹凸表面の断面曲線における最大断面高さ Pt が 0.5 m未満である場 合には、 やはり防眩フィルム表面がほぼ平坦となり、 十分な防眩性能を示さなく なるので、 好ましくない。 また、 最大断面高さ Pt が 1.2 /mより大きい場合に は、やはり表面形状が粗くなり、白ちやけゃギラツキなどの問題が発生するので、 好ましくない。 凹凸表面の断面曲線における平均長さ PSmが 12 m未満である 場合には、表面形状が粗くなり、白ちやけゃギラツキなどの問題が発生するので、 好ましくない。 また、 平均長さ PSmが 20 mより大きい場合には、 やはり防眩 フィルム表面がほぼ平坦となり、 十分な防眩性能を示さなくなるので、 好ましく ない。 凹凸表面の断面曲線における算術平均高さ Pa 、 平均長さ PSm及び最大断面 高さ Ptは、 JISB 0601に準拠し、 市販の一般的な接触式表面粗さ計を用いて測 定することができる。 また、共焦点顕微鏡、干渉顕微鏡、原子間力顕微鏡(Atomic Force Microscope : AFM) などの装置により表面形状を測定し、 その表面形状 の三次元情報から計算により求めることも可能である。 なお、 三次元情報から計 算する場合には、 十分な基準長さを確保するために、 200 m Χ 200 ^πι以 上の領域を 3点以上測定し、 その平均値をもって測定値とすることが好ましい。 次に、 (5) のフィルム凹凸表面における各点の標高をヒストグラムで表した ときに、 ヒストグラムのピークが、 最高点 (高さ 100%) と最低点 (高さ 0%) の中間点 (高さ 50%) を中心に土 10%以内の範囲に存在するという要件につ いて説明する。 この要件は、 ヒストグラムのピークが、 最高点の標高と最低点の 標高との差(最大標高)に対して 40%から 60%の範囲にあることを意味する。 中間点から ± 10%以内にピークが存在しない場合、 換言すれば、 ピークが、 最 大標高に対して 60%より大きい位置又は 40%より小さい位置に現れる場合に は、 結果として表面形状が粗くなり、 ギラツキが発生しやすくなるので、 好まし くない。 また、 外観の質感も低下する傾向にある。
標高のヒストグラムを求めるにあたっては、 共焦点顕微鏡、 干渉顕微鏡、 原子 間力顕微鏡 (AFM) などの装置により表面形状を測定し、 防眩フィルム表面の 各点の三次元的な座標値を求めてから、以下に示すアルゴリズムにより決定する。 すなわち、 防眩フィルム表面の標高の最高点と最低点を求めた後、 測定点の標高 と最低点の標高との差 (その点の高さ) を、 最高点と最低点の差 (最大標高) で 除することによって、各点の相対的な高さを求める。求められた相対的な高さを、 最高点を 100%、 最低点を 0%としたヒストグラムで表すことによって、 ヒス トグラムのピーク位置を求める。 ヒストグラムは、 ピーク位置がデータの誤差の 影響を受けない程度に分割する必要があり、 10〜30程度に分割して表示する ことが好ましい。 なお測定に際しては、 誤差を少なくするため、
200 mX 200; m以上の領域を 3点以上測定し、その平均値をもって測定値 とすることが好ましい。
図 3に標高のヒストグラムの例を示す。 この図において、 横軸は、 上述した最 高点の標高と最低点の標高との差 (最大標高) に対する測定点の高さの割合 (単 位%) であって、 5 %刻みで分割してある。 例えば、 一番左の縦棒は、 高さの割 合が 0〜 5 %の範囲にある集合の分布を示し、 以下、 右へ行くにつれて高さの割 合が 5 %ずつ大きくなつている。 図では、 横軸の 3区切り毎に目盛を表示してい る。縦軸は、 高さの分布を表し、積分すれば 1になる値である。 この例では、 ピー ク位置は最大標高に対して 4 5 %〜 5 0 %の位置に現れている。 なお、 後述する 実施例及び比較例のヒストグラムを示す図 1 1、 図 1 3、 図 1 5、 図 1 7及び 図 1 9も、 表示のし方は図 3と同様である。
次に、 (6 ) の 2 0 0 m X 2 0 0 z m の領域内に 1 5 0個以上 3 5 0個以下 の凸部を有するという要件について説明する。 凹凸表面における凸部の数が少な いと、 高精細の画像表示装置と組み合わせて使用した場合に、 画素との千渉によ るギラツキが発生し、 画像が見えにくくなるので、 好ましくない。 また、 凸部の 数が多くなりすぎると、結果として表面凹凸形状の傾斜角度が急峻なものとなり、 白ちやけが発生しゃすくなる。
防眩フィルムの凹凸面における凸部の数を求めるにあたっては、共焦点顕微鏡、 干渉顕微鏡、 原子間力顕微鏡 (A F M) などの装置により表面形状を測定し、 防 眩フィルム表面の各点の三次元的な座標値を求めてから、 以下に示すアルゴリズ ムにより凸部を判定し、 その個数をカウントする。 すなわち、 防眩フィルム表面 の任意の点に着目したときに、 その点の周囲において、 着目した点よりも標高の 高い点が存在せず、 かつ、 その点の凹凸面における標高が凹凸面の最高点の標高 と最低点の標高との中間より高い場合に、 その点が凸部の頂点であるとし、 その ようにして求めた凸部の頂点の数をカウントし、 凸部の数とする。 より具体的に は、 図 4に示すように、 防眩フィルム表面の任意の点 2 1に着目し、 その点 2 1 を中心として、 防眩フィルム基準面 2 3に平行な半径 2 !!!〜 5 zmの円を描いた とき、 その円の投影面 2 4内に含まれる防眩フィルム表面 2 2上の点の中に、 着 目した点 2 1よりも標高の高い点が存在せず、 かつ、 その点の凹凸面における標 高が凹凸面の最高点の標高と最低点の標高との中間より高い場合に、 その点 2 1 が凸部の頂点であると判定し、凸部の数を求める。その際、上記円 2 4の半径は、 サンプル表面の細かい凹凸をカウントせず、 また、 複数の凸部を含まない程度の 大きさであることが求められ、 3 m程度が好ましい。 測定に際しては、 誤差を 少なくするために、 2 0 0 m X 2 0 0 m の領域を 3点以上測定し、 その平均 値をもって測定値とすることが好ましい。
共焦点顕微鏡を用いる場合、 対物レンズの倍率は 5 0倍程度とし、 解像度を落 として測定するのが好ましい。 高解像度で測定すると、 サンプル表面の細かい凹 凸を測定してしまい、 凸部のカウントに支障をきたすためである。 なお、 対物レ ンズを低倍率にすると、 高さ方向の解像度も低下するため、 凹凸の少ないサンプ ルの場合は表面形状が測定しにくくなることもある。 このような場合には、 高倍 率の対物レンズで測定を行つた後、 得られたデ一夕にローパスフィル夕一をかけ て空間周波数の高い成分を落とし、 凹凸表面に観察される細かいざらつきが見え なくなるようにしてから、 凸部の個数をカウントしてもよい。
最後に、 (7 ) のフィルム表面凹凸の凸部の頂点を母点としてその表面をポロ ノィ分割したときに形成される多角形の平均面積が 1 0 O /i ni2以上 3 0 0 m2 以下であるという要件について説明する。 まず、 ポロノィ分割について説明する と、 平面上にいくつかの点 (母点という) が配置されているとき、 その平面内の 任意の点がどの母点に最も近いかによつてその平面を分割してできる図をポロノ ィ図といい、 その分割のことをポロノィ分割という。 図 5に、 防眩フィルムの表 面における凸部の頂点を母点としてその表面をポロノィ分割した例を示すが、 四 角の点 2 6 , 2 6が母点であり、 一つの母点を含む個々の多角形 2 7, 2 7が、 ポロノィ分割により形成される領域であって、 ポロノィ領域とかポロノィ多角形 とか呼ばれるものであるが、 以下ではポロノィ多角形と呼ぶ。 この図において、 周囲の薄く塗りつぶしてある部分 2 8 , 2 8については、 後で説明する。 ポロノ ィ図においては、 母点の数とポロノィ領域の数は一致する。 凸部の頂点を母点としてポロノィ分割したときに形成されるポロノィ多角形の 平均面積が 1 0 0 /z m2を下回る場合には、 防眩フィルム表面の傾斜角度が急峻な ものとなり、結果として白ちやけが発生しやすくなるので、好ましくない。また、 ポロノィ多角形の平均面積が 3 0 0 // m2より大きい場合には、 凹凸表面形状が粗 くなり、 ギラツキが発生しやすくなるので、 好ましくない。
防眩フィルム表面の凸部の頂点を母点としたポロノィ分割を行うことにより得 られるポロノィ多角形の平均面積を求めるにあたっては、 共焦点顕微鏡、 干渉顕 微鏡、 原子間力顕微鏡 (A F M) などの装置により表面形状を測定し、 防眩フィ ルム表面の各点の三次元的な座標値を求めてから、 以下に示すアルゴリズムによ りボロノィ分割を行い、 ポロノィ多角形の平均面積を求める。 すなわち、 先に図 4を参照して説明したアルゴリズムに従ってまず防眩フィルム表面上の凸部の頂 点を求め、 次に、 防眩フィルム基準面にその凸部の頂点を投影する。 その後、 表 面形状の測定によって得られた三次元座標全てをその基準面に投影し、 それら投 影された全ての点を最近接の母点に帰属させることによってポロノィ分割を行い、 分割されて得られる多角形の面積を求めることにより、 ボロノィ多角形の平均面 積を求める。 測定に際しては、 誤差を少なくするために、 測定視野の境界に接す るポロノィ多角形については、 先の凸部の数としては数えるが、 平均面積を求め るときには算入しない。 また、 測定誤差を少なくするために、 2 0 0 // m X 2 0 0 m以上の領域を 3点以上測定し、 その平均値をもって測定値とするこ とが好ましい。
先に一部説明したとおり、 図 5は、 防眩フィルムの凸部頂点を母点としてポロ ノィ分割したときの例を示すポロノィ図である。 多数ある母点 2 6 , 2 6は、 防 眩フィルムの凸部頂点であり、 ボロノィ分割により、 一つの母点 2 6に対して一 つのボロノィ多角形 2 7が割り当てられている。 この図において、 視野の境界に 接し、 薄く塗りつぶされているポロノィ多角形 2 8, 2 8は、 前述のとおり、 平 均面積の算出にはカウントしない。 なお、 この図においては、 一部の母点及びポ ロノィ多角形に対してのみ引き出し線と符号を付しているが、 母点とポロノィ多 角形が多数存在することは、以上の説明とこの図から容易に理解されるであろう。 さて、 本発明の防眩フィルムは、 垂直入射光に対するヘイズが 3%以上 20% 以下であることが好ましい。 ヘイズが高いと、 その防眩フィルムを液晶パネルに 適用したときの正面コントラストが低下することから、 ヘイズは 20%以下であ るのが好ましい。 一方、 ヘイズが 3%を下回ると、 防眩性が不十分となり、 視認 性が低下する傾向にある。 防眩フィルムのヘイズは、 〗IS K 7136 に示される方 法に準拠して測定することができる。
また本発明の防眩フィルムは、暗部と明部の幅が 0.5mm、 1.0誦及び 2.0mm である 3種類の光学くしを用いて光の入射角 45° で測定される反射鮮明度の和 が 30 %以下であることが好ましい。 反射鮮明度は、 IIS K 7105 に規定される 方法で測定される。 この規格では、 像鮮明度の測定に用いる光学くしとして、 暗 部と明部の幅の比が 1 : 1で、 その幅が 0. 125蘭、 0.5匪、 1.0匪及び 2.0匪である 4種類が規定されている。 このうち、 幅 0. 125 mmの光学くしを 用いた場合、 本発明で規定する防眩フィルムにおいては、 その測定値の誤差が大 きくなることから、 |蝠0. 125mm の光学くしを用いた場合の測定値は和に加え ないこととし、 幅が 0.5匪、 1.0誦及び 2.0mmである 3種類の光学くしを用 いて測定された像鮮明度の和をもって反射鮮明度と呼ぶことにする。 この定義に よる場合の反射鮮明度の最大値は 300%である。 この定義による反射鮮明度が 30%を超えると、 光源などの像が鮮明に映り込むことになり、 防眩性に劣る ため好ましくない。
ただし、 反射鮮明度が 30%以下になると、 反射鮮明度だけからでは防眩性の 優劣を比較することが難しくなる。 なぜならば、 上記定義による反射鮮明度が 3 0%以下の場合、 幅 0.5mm、 1.0讓及び 2.0匪の光学くしを用いたそれぞれ の反射鮮明度が、 たかだか 10%程度になり、 測定誤差等による反射鮮明度の振 れが無視できなくなるからである。
そこで本発明者らは、 後述するような製造方法により得られた反射鮮明度が 30%以下の防眩フィルムにっき、 目視により防眩性の優劣比較を行った。 目 視による防眩性の評価結果と先に説明した反射プロファイルを比較検討すること により、 防眩フィルムの防眩性能を好適に評価できる指標を見出した。
本発明の防眩フィルムでは、 組み合わせて使用する高精細の画像表示素子の画 素密度で l O O ppi (pixel per inch) までぎらっかないほうが好ましい。 これ 以下の画素密度でギラツキが見える場合には、 高精細の画像表示素子と組み合わ せて使用することが難しくなるので、 好ましくない。
ギラツキは、 以下の方法で評価することができる。 まず、 図 6に平面図で示す ようなュニットセルのパターンを有するフォトマスクを用意する。 この図におい て、 ュニットセル 3 0は、 透明な基板上に、 線幅 1 0 mでカギ形のクロム遮光 パターン 3 1が形成され、 そのクロム遮光パターン 3 1の形成されていない部分 が開口部 3 2となっている。 後述する実施例では、 ュニットセルの寸法が 2 5 4 2 Di X 8 4 / m (図の縦 X横) 、 したがって開口部の寸法が 2 4 4 m X 7 4 m (図の縦 X横)のものを用いた。図示するュニットセルが縦横に多数並んで、フォ トマスクを形成する。
そして、 図 7に模式的な断面図で示すように、 フォトマスク 3 3のクロム遮光 パターン 3 1を上にしてライトボックス 3 5に置き、 ガラス板 3 7に粘着剤で防 眩フィルム 1 1を貼合したサンプルをフォトマスク 3 3上に置く。 ライトボック ス 3 5の中には、 光源 3 6が配置されている。 この状態で、 サンプルから約 3 0 cm離れた位置 3 9から目視観察することにより、 ギラツキの官能評価を行う。 次に、 本発明に係る防眩フィルムを好適に製造しうる方法、 及びその防眩フィ ルムを得るための表面に凹凸が形成された金属金型の製造方法について説明する。 本発明の防眩フィルムは、 所定形状で凹凸が形成された金属金型を用い、 その金 型の凹凸面を透明樹脂フィルムに転写し、次いで凹凸面が転写された透明樹脂フィ ルムを金型から剥がす方法により、 有利に製造される。 この方法においては、 凹 凸を有する金属金型を得るために、 金属基材の表面に銅めつき又はニッケルめつ きを施し、 そのめつき表面を研磨した後、 その研磨面に微粒子をぶつけて凹凸を 形成し、 その凹凸形状を鈍らせる加工を施した後、 その凹凸面にクロムめつきを 施して、 金型とする。
まず、 微粒子をぶつけて凹凸を形成し、 さらにクロムめつき層を形成する金属 基材の表面には、 銅めつき又はニッケルめっきが施される。 このように、 金型を 構成する金属の表面に銅めつき又はニッケルめっきを施すことにより、 後工程に おけるクロムめつきの密着性や光沢性を上げることができる。 鉄などの表面にク ロムめつきを施した場合、 あるいはクロムめつき表面にサンドブラスト法やビー ズショット法などで凹凸を形成してから再度クロムめつきを施した場合は、 先に 背景技術の項で述べた如く、 表面が荒れやすく、 細かいクラックが生じて、 防眩 フィルムの形状に好ましくない影響を与えることがある。 これに対して、 表面に 銅めつき又はニッケルめっきを施すことにより、 このような不都合がなくなるこ とが見出された。 これは、 銅めつきやニッケルめっきは、 被覆性が高ぐ、 また平 滑化作用が強いために、 金属基材の微小な凹凸や巣などを埋めて平坦で光沢のあ る表面を形成するためである。これらの銅めつき及びニッケルめっきの特性によつ て、 金属基材に存在していた微小な凹凸や巣に起因すると思われるクロムめつき 表面の荒れが解消され、 また、 銅めつきやニッケルめっきの被覆性の高さから、 細かいクラックの発生が低減されるものと考えられる。
ここでいう銅又はニッケルは、 それぞれの純金属であることができるほか、 銅 を主体とする合金、又はニッケルを主体とする合金であってもよい。したがって、 本明細書でいう銅は、 銅及び銅合金を含む意味であり、 またニッケルは、 ニッケ ル及びニッケル合金を含む意味である。 銅めつき及びニッケルめっきは、 それぞ れ電解めつきで行つても無電解めつきで行ってもよいが、 通常は電解めつきが採 用される。
金型を構成するのに好適な金属として、 コストの観点からアルミニウムや鉄な どが挙げられる。 さらに取扱いの利便性から、 軽量なアルミニウムがより好まし い。 ここでいうアルミニウムや鉄も、 それぞれ純金属であることができるほか、 アルミニウム又は鉄を主体とする合金であってもよい。 このような金属基材の表 面に銅めつき又はニッケルめっきを施し、 さらにその表面を研磨して、 より平滑 で光沢のある表面を得た後、 その表面に微粒子をぶつけて微細な凹凸を形成し、 その凹凸形状を鈍らせる加工を施した後、 さらにそこにクロムめつきを施して、 金型を構成する。
銅めつき又はニッケルめっきを施す際には、 めっき層があまり薄いと、 下地金 属の影響が排除しきれないことから、 その厚みは 1 O w m以上であるのが好まし い。 めっき層厚みの上限は臨界的でないが、 コスト等とのからみから、 一般には 5 0 0 i m程度までで十分である。
金属金型の形状は、 平らな金属板であってもよいし、 円柱状又は円筒状の金属 ロールであってもよい。 金属ロールを用いて金型を作製すれば、 防眩フィルムを 連続的なロール状で製造することができる。
図 8は、 平板を用いた場合を例に、 金属金型を得るまでの工程を模式的に示し た断面図である。 図 8の (A) は、 銅めつき又はニッケルめっきと鏡面研磨を施 した後の基板の断面を示すものであって、 基板 4 1の表面にはめつき層 4 2が形 成され、 その表面が研磨面 4 3となっている。 このような鏡面研磨後のめっき層 4 2の表面に微粒子をぶつけることにより、 凹凸を形成する。 図 8の (B) は、 微粒子をぶつけた後の基板 4 1の断面模式図であり、 微粒子がぶつけられること で、 部分球面状の微細な凹面 4 4が形成されている。
図 8の (C) は、 こうして微粒子による凹凸が形成された面に、 凹凸形状を鈍ら せる加工を施した後の基板 4 1の断面模式図であり、 (C 1 ) はエッチング処理 により鈍らされた状態を、 そして (C 2 ) は銅めつきにより鈍らせた状態を、 そ れぞれ表している。 なお、 (C 1 ) では、 エッチングにより鈍らされる前の (B ) に相当する部分球面状凹面の状態を破線で示している。 (C 1 ) のエッチング処 理を採用する例では、 (B ) に示した凹面 4 4と鋭角的な突起が、 エッチングに より削られて、 部分球面上の鋭角的な突起が鈍らされた形状 4 6 aが形成されて いる。 一方、 (C 2 ) の銅めつきを採用する例では、 (B ) に示した凹面 4 4上 に銅めつき層 4 5が形成され、 これによつて、 部分球面上の鋭角的な突起が鈍ら された形状 4 6 bが形成されている。 その後、クロムめつきを施すことによって、表面の凹凸形状をさらに鈍らせる。 図 8の (D) は、 クロムめつきを施した後の断面模式図であって、 (D 1 ) は、
(C 1 ) に示したエッチングによって鈍らされた凹凸面 4 6 a上にクロムめつき が施されたもの、 そして (D 2 ) は、 (C 2 ) に示した銅めつき層 4 5上にクロ ムめっきが施されたものである。
(C 1 ) から (D 1 ) に至るエッチング処理を採用する例では、 (C 1 ) に示し たエッチングにより鈍らされた状態の面 4 6 aの上にクロムめつき層 4 7が形成 されており、 その表面 4 8は、 (C 1 ) の凹凸面 4 6 aに比べて、 クロムめつき によりさらに鈍った状態、 換言すれば凹凸形状が緩和された状態になっている。 また、 (C 2 ) から (D 2 ) に至る銅めつきを採用する例では、 基板 4 1上の銅 又はニッケルめっき層 4 2に形成された微細な凹面上に、 銅めつき層 4 5が形成 され、 さらにその上にクロムめつき層 4 7が形成されており、 その表面 4 8は、 クロムめつきにより、 (C 2 ) の凹凸面 4 6 bに比べてさらに鈍った状態、 換言 すれば凹凸形状が緩和された状態になっている。このように、銅又はニッケルめつ き層 4 2の表面に微粒子をぶつけて凹凸を形成した後、 その凹凸形状を鈍らせる 加工を施した表面 4 6 ( 4 6 a又は 4 6 b )に、クロムめつきを施すことにより、 実質的に平坦部がない金属金型を得ることができる。 また、 そのような金型が、 好ましい光学特性を示す防眩フィルムを得るのに好適である。
基材上の銅又はニッケルからなるめっき層には、 表面が研磨された状態で、 微 粒子がぶつけられるのであるが、 特に、 鏡面に近い状態に研磨されていることが 好ましい。 なぜなら、 基材となる金属板や金属ロールは、 所望の精度にするため に、 切削や研削などの機械加工が施されていることが多く、 それにより基材表面 に加工目が残っているためである。
銅めつき又はニッケルめっきが施された状態でも、 それらの加工目が残ることが あるし、 また、 めっきした状態で、 表面が完全に平滑になるとは限らない。 深い 加工目などが残った状態では、 微粒子をぶつけて基材表面を変形させても、 微粒 子により形成される凹凸よりも加工目などの凹凸のほうが深いことがあり、 加工 目などの影響が残る可能性がある。
そのような金型を用いて防眩フィルムを製造した場合には、 光学特性に予期でき ない影響を及ぼすことがある。
めっきが施された基材表面を研磨する方法に特別な制限はなく、 機械研磨法、 電解研磨法、 化学研磨法のいずれも使用できる。 機械研磨法としては、 超仕上げ 法、 ラッピング、 流体研磨法、 パフ研磨法などが例示される。 研磨後の表面粗度 は、 中心線平均粗さ R aで表して、 R a が 0 . 5 /i m以下であることが好ましく、 より好ましくは R aが 0 . 1 / m以下である。 R aがあまり大きくなると、 微粒子 をぶつけて金属の表面を変形させても、 変形前の表面粗度の影響が残る可能性が あるので好ましくない。 また、 R a の下限については特に制限されず、 加工時間 や加工コス卜の観点から、おのずと限界があるので、特に指定する必要性はない。 基材のめつきが施された表面に微粒子をぶつける方法としては、 噴射加工法が 好適に用いられる。 噴射加工法には、 サンドブラスト法、 ショットブラスト法、 液体ホーニング法などがある。 これらの加工に用いられる粒子としては、 鋭い角 があるような形状よりは、 球形に近い形状であるほうが好ましく、 また加工中に 破枠されて鋭い角が出ないような、 硬い材質の粒子が好ましい。 これらの条件を 満たす粒子として、 セラミックス系の粒子では、 球形ジルコニァのビーズや、 ァ ルミナのビーズが好ましく用いられる。 また金属系の粒子では、 スチールゃステ ンレススチール製のビーズが好ましい。 さらには、 榭脂バインダーにセラミック スゃ金属の粒子を担持させた粒子を用いてもよい。
基材のめつきが施された表面にぶっける微粒子として、 平均粒径が 1 0〜5 0 li m のもの、 特に球形の微粒子を用いることにより、 優れた防眩性能を示す防眩 フィルムを作製することができる。 微粒子の平均粒径が 1 O /^ m より小さいと、 めっきが施された表面に十分な凹凸を形成することが困難となり、 十分な防眩性 能が得られにくくなる。 一方、 微粒子の平均粒径が 5 0 mより大きいと、 表面 凹凸が粗くなり、 ギラツキが発生したり質感が低下したりしゃすい。 ここで、 平 均粒径が 1 5 / m以下の微粒子を用いて加工する際には、 粒子が静電気等で凝集 しないよう、 適当な分散媒に分散させて加工する湿式ブラスト法を採用すること が好ましい。
また、 微粒子をぶつける際の圧力、 微粒子の使用量、 微粒子を噴射するノズル から金属表面までの距離も、 加工後の凹凸形状、 延いては防眩フィルムの表面形 状に影響するが、 一般には、 ゲージ圧で 0. 1〜0.4MPa程度の圧力、 また処理 される金属の表面積 1 cm2あたり 4〜 12 g程度の微粒子量、微粒子を噴射するノ ズルから金属表面まで 200隱〜 600mm程度の距離から、 用いる微粒子の種類 や粒径、 金属の種類、 微粒子を噴射するノズルの形状、 所望の凹凸形状などに応 じて、 適宜選択すればよい。
基材のめつきが施された表面に微粒子をぶつけることによって形成された凹凸 形状は、 任意の断面曲線の算術平均高さ Pa が 0. 1 /m以上 1 m以下であり、 その断面曲線における算術平均高さ Pa と平均長さ P Smの比 PaZP Smが
0.02以上 0. 1以下であることが好ましい。 算術平均高さ Paが 0. 1 mよ り小さいか、 又は比 Paノ P Smが 0.02より小さい場合には、 クロムめつき加 ェ前に凹凸形状を鈍らせる加工を施した際に、 凹凸表面がほぼ平坦面となってし まい、 望む表面形状の金型が得られにくい。 また、 算術平均高さ Paが 1 mより 大きいか、又は比 PaZP Smが 0. 1より大きい場合には、 クロムめつき加工前の 凹凸形状を鈍らせる加工を強い条件で行わなければならず、 表面形状の制御が困 難なものとなりやすい。
このようにして銅めつき又はニッケルめっき表面に凹凸が形成された基材に、 凹凸形状を鈍らせる加工を施す。 凹凸形状を鈍らせる加工としては、 先に図 8の (C) 及び (D) を参照して説明したように、 エッチング処理又は銅めつきが好 ましい。 エッチング処理を行うことによって、 微粒子をぶつけて作製した凹凸形 状の鋭利な部分がなくなる。 それにより、 金型として使用した際に作製される防 眩フィルムの光学特性が好ましい方向へと変化する。 また、 銅めつきは平滑化作 用が強いため、 クロムめつきより凹凸形状を鈍らせる効果が強い。 それにより、 金型として使用した際に作製される防眩フィルムの光学特性が好ましい方向へと 変化する。 " エッチング処理は通常、 塩化第二鉄 (F e C 1 3) 水溶液、 塩化第二銅
( C u C 1 2)水溶液、アルカリエッチング液(C u (NH3) 4C 1 2) などを用い、 表面を腐食させることによって行われるが、 塩酸や硫酸などの強酸を用いること もできるし、 電解めつき時と逆の電位をかけることによる逆電解エッチングを用 いることもできる。 エッチング処理を施した後の凹凸のなまり具合は、 下地金属 の種類、 ブラストなどの手法により得られた凹凸のサイズと深さなどによって異 なるため、一概には言えないが、なまり具合を制御するうえで最も大きな因子は、 エッチング量である。 ここでいうエッチング量とは、 エッチングにより削られる 基材 (めっき層) の厚さである。 エッチング量が小さいと、 ブラストなどの手法 により得られた凹凸の表面形状を鈍らせる効果が不十分であり、 その凹凸形状を 透明フィルムに転写して得られる防眩フィルムの光学特性があまり良くならない。 一方で、 エッチング量が大きすぎると、 凹凸形状がほとんどなくなってしまい、 ほぼ平坦な金型となってしまうので、 防眩性を示さなくなってしまう。 そこで、 エッチング量は 1 m以上 2 0 m以下となるようにするのが好ましく、 さらに は 2 /z m以上 1 0 m以下であるのがより好ましい。
鈍らせる加工として銅めつきを採用する場合、 凹凸のなまり具合は、 下地金属 の種類、 ブラストなどの手法により得られた凹凸のサイズと深さ、 まためつきの 種類や厚みなどによって異なるため、 一概には言えないが、 なまり具合を制御す るうえで最も大きな因子はめつき厚みである。 銅めつき層の厚みが薄いと、 ブラ ストなどの手法により得られた凹凸の表面形状を鈍らせる効果が不十分であり、 その凹凸形状を透明フィルムに転写して得られる防眩フィルムの光学特性があま り良くならない。 一方でめっき厚みが厚すぎると、 生産性が悪くなるうえ、 凹凸 形状がほとんどなくなってしまうので、防眩性を示さなくなってしまう。そこで、 銅めつきの厚みは 1 m以上 2 0 m以下となるようにするのが好ましく、 さら には 4 m以上 1 0 j^ m以下であるのがより好ましい。
このようにして銅めつき又は二ッゲルめつき表面に凹凸が形成された基材の表 面形状を鈍らせた後、 さらにクロムめつきを施すことにより、 凹凸の表面をより 一層鈍らせるとともに、 その表面硬度を高めた金属版を作る。 この際の凹凸のな まり具合も、 下地金属の種類、 ブラストなどの手法により得られた凹凸のサイズ と深さ、まためつきの種類や厚みなどによって異なるため、一概には言えないが、 なまり具合を制御するうえで最も大きな因子は、 やはりめつき厚みである。 クロ ムめっき層の厚みが薄いと、 クロムめつき加工前に得られた凹凸の表面形状を鈍 らせる効果が不十分であり、 その凹凸形状を透明フィルムに転写して得られる防 眩フィルムの光学特性があまり良くならない。一方で、めっき厚みが厚すぎると、 生産性が悪くなるうえに、 ノジュールと呼ばれる突起状のめっき欠陥が発生 してしまう。 そこで、 クロムめつきの厚みは 1 / m以上 1 0 以下となるよう にするのが好ましく、 さらには 2 rn以上 6 m以下であるのがより好ましい。 本発明では、 平板やロールなどの表面に、 光沢があって、 硬度が高く、 摩擦係 数が小さく、 良好な離型性を与えうるクロムめつきを採用する。 クロムめつきの 種類は特に制限されないが、 いわゆる光沢クロムめつきや装飾用クロムめつきな どと呼ばれる、 良好な光沢を発現するクロムめつきを用いることが好ましい。 ク ロムめつきは通常、 電解によって行われ、 そのめつき浴としては、 無水クロム酸 (C r 03 ) と少量の硫酸を含む水溶液が用いられる。 電流密度と電解時間を調 節することにより、 クロムめつきの厚みを制御することができる。
クロムめつきが施された金型表面は、 そのビッカース硬度が 8 0 0以上である ことが好ましく、より好ましくは 1 0 0 0以上である。ビッカース硬度が低いと、 金型使用時の耐久性が低下するうえに、 クロムめつきで硬度が低下することは、 めっき処理時にめっき浴組成や電解条件等に異常が発生している可能性が高く、 欠陥の発生状況についても好ましくない影響を与える可能性が高い。
背景技術の項で掲げた特開 2 0 0 2— 1 8 9 1 0 6号公報、 特開 2 0 0 4— 4 5 4 7 2号公報、 特開 2 0 0 4 _ 9 0 1 8 7号公報などには、 クロムめつきを採 用することが開示されているが、 金型のめっき前の下地とクロムめつきの種類に よっては、 めっき後に表面が荒れたり、 クロムめつきによる微小なクラックが多 数発生したりすることが多く、 その結果、 作製される防眩フィルムの光学特性が 好ましくない方向へと進む。 めっき表面が荒れた状態のものは、 防眩フィルム用 の金属金型に向いていない。 なぜならば、 一般的にざらつきを消すためにクロム めっき後にめっき表面を研磨することが行われているが、 後述するように、 本発 明ではめつき後の表面の研磨が好ましくないからである。 本発明では、 下地金属 に銅めつき又はニッケルめっきを施すことにより、 クロムめつきで生じやすいこ のような不都合を解消している。
クロムめつきを施す前に凹凸形状を鈍らせる加工を施さない場合には、 微粒子 をぶつけて作製した凹凸形状の鋭利な部分を十分に鈍らせるために、 クロムめつ きを厚くしなくてはならない。 しかしながら、 クロムめつきの厚みを厚くしすぎ ると、 ノジュールが発生しやすくなるので、 好ましくない。 また、 クロムめつき の厚みを薄くした場合には、 微粒子をぶつけて作製した凹凸形状を十分に鈍らせ ることができず、 望む表面形状の金型が得られないことから、 その金型を用いて 作製した防眩フィルムも優れた防眩性能を示さない。
特開 2 0 0 2— 1 8 9 1 0 6号公報には、鉄の表面にクロムめつきしたローラ一 にサンドブヲスト法ゃビーズショット法により凹凸型面を形成した後、クロムめつ きを施すことが記載され、 特開平 6— 3 4 9 6 1号公報には、 金属表面にエッチ ングゃサンドブラストなどの手法によって凹凸を形成することが記載され、 また 特開 2 0 0 4— 2 9 2 4 0号公報及び特開 2 0 0 4— 9 0 1 8 7号公報には、口一 ル表面にビーズショット法ゃブラスト処理を施すことが記載されている。しかし、 本発明に示した方法のように、 微粒子をぶつけて凹凸形状を形成した後に表面形 状を積極的に鈍らせる加工を施したうえで、 クロムめつき加工を施して表面凹凸 形状を鈍らせる方法について言及したものはなく、 本発明者らの検討によれば、 本発明に示した方法のように積極的に表面形状を鈍らせる加工を施さなければ、 優れた防眩性能を示す防眩フィルムを製造することはできなかった。
なお、 凹凸をつけた金属表面にクロムめつき以外のめっきを施すことは好まし くない。 なぜなら、 クロム以外のめっきでは、 硬度ゃ耐摩耗性が低くなるため、 金型としての耐久性が低下し、 使用中に凹凸が磨り減ったり、 金型が損傷したり する。 そのような金型から得られた防眩フィルムでは、 十分な防眩機能が得られ にくい可能性が高く、 また、 フィルム上に欠陥が発生する可能性も高くなる。 前記特開 2 0 0 4 - 9 0 1 8 7号公報などに開示されているような、 めっき後 の表面を研磨することも、やはり本発明では好ましくない。研磨することにより、 最表面に平坦な部分が生じるため、 光学特性の悪化を招く可能性があること、 形 状の制御因子が増えるため、 再現性の良い形状制御が困難になることなどの理由 からである。 図 9は、 微粒子をぶつけて得られた凹凸形状を鈍らせる加工、 ここ では、 図 8の (C 1 ) に示したエッチング処理を施した後、 同じく (D 1 ) に示 したクロムめつきを施した面を研磨した場合に、 平坦面が生じた金属板の断面模 式図である。 研磨により、 銅又はニッケルめっき層 4 2の表面に形成されたクロ ムめっき層 4 7の表面凹凸 4 8のうち、 一部の凸が削られて、 平坦面 4 9が生じ ている。 図 9には、 図 8の (D 1 ) に示したエッチング後クロムめつきした表面 を研磨した場合の例を示したが、 図 8の (D 2 ) に示した銅めつき後クロムめつ きした場合も、 その表面を研磨すれば、 同様に平坦面が生じることになる。 次に、 このようにして得られる金属金型を用いて、 防眩フィルムを製造するェ 程について説明する。 上で説明したような方法で得られる金属金型の形状を透明 樹脂フィルムに転写することにより、 防眩フィルムが得られる。 金型形状のフィ ルムへの転写は、 エンボスにより行うことが好ましい。 エンボスとしては、 光硬 化性樹脂を用いる UVエンボス法、 熱可塑性樹脂を用いるホットエンボス法が例 示される。
UVエンボス法では、 透明基材フィルムの表面に光硬化性樹脂層を形成し、 そ の光硬化性樹脂層を金型の凹凸面に押し付けながら硬化させることで、 金型の凹 凸面が光硬化性樹脂層に転写される。 具体的には、 透明な基材フィルム上に紫外 線硬化型樹脂を塗工し、 塗工した紫外線硬化型樹脂を金属金型に密着させた状態 で、 透明基材フィルム側から紫外線を照射して紫外線硬化型樹脂を硬化させ、 そ の後金属金型から、 硬化後の紫外線硬化型樹脂層が形成された透明基材フィルム を剥離することにより、 金属金型の形状を紫外線硬化型樹脂に転写する。 紫外線 硬化型樹脂の種類は特に制限されない。 また、 紫外線硬化型樹脂という表現をし ているが、 光開始剤を適宜選定することにより、 紫外線より波長の長い可視光で も硬化が可能な樹脂とすることもできる。 すなわち、 ここでいう紫外線硬化型樹 脂とは、 このような可視光硬化型の樹脂も含めた総称である。 一方、 ホットェン ボス法では、 透明な熱可塑性樹脂フィルムを加熱状態で金属金型に押し付け、 金 型の表面形状を熱可塑性樹脂フィルムに転写する。これらのエンボス法の中でも、 生産性の観点から、 UVエンボス法が好ましい。
防眩フィルムの作製に用いることのできる透明基材フィルムは、 実質的に光学 的に透明であればよく、 例えば、 トリァセチルセルロースフィルム、 ポリエチレ ンテレフタレ一トフイルムなどの樹脂フィルムが挙げられる。
紫外線硬化型樹脂としては、 市販されているものを用いることができる。 例え ば、 トリメチロールプロパントリァクリレート、 ペンタエリスリトールテトラァ クリレート等の多官能ァクリレートをそれぞれ単独で、 あるいはそれら 2種以上 を混合して用い、それと、 "ィルガキュア一 907"、 "ィルガキュア一 184" (以 上、 チバ 'スペシャルティー 'ケミカルズ社製) 、 "ルシリン TPO" ( B A S F 社製) 等の光重合開始剤とを混合したものを、 紫外線硬化型樹脂とすることがで さる。
ホットエンボス法に用いる熱可塑性の透明樹脂フィルムとしては、 実質的に透 明なものであればいかなるものであってもよく、例えば、ポリメチルメ夕クリレー 卜、ポリ力一ポネート、ポリエチレンテレフタレート、 トリァセチルセルロース、 ノルポルネン系化合物をモノマーとする非晶性環状ポリオレフィン等の熱可塑性 樹脂の溶剤キャストフィルムや押出フィルムなどを用いることができる。 これら の透明樹脂フィルムはまた、 上で説明した UVエンボス法を採用する場合の透明 基材フィルムともなりうる。
以上のように構成される本発明の防眩フィルムは、 防眩効果に優れ、 白ちやけ も有効に防止されるため、 画像表示装置に装着したときに視認性に優れたものと なる。 画像表示装置が液晶ディスプレイである場合には、 この防眩フィルムを偏 光フィルムに積層することができる。 すなわち、 偏光フィルムは一般に、 ヨウ素 又は二色性染料が吸着配向されたポリビニルアルコール系樹脂フィルムからなる 偏光子の少なくとも片面に保護フィルムが積層された形のものが多いが、 このよ うな偏光フィルムの一方の面に、 上記のような凹凸が付与された防眩フィルムを 貼合すれば、 防眩性の偏光フィルムとなる。 また、 上記のような防眩性の凹凸が 付与されたフィルムを、 保護フィルム兼防眩層として用い、 その凹凸面が外側と なるように偏光子の片面に貼合することによつても、 防眩性の偏光フィルムとす ることができる。 さらには、 保護フィルムが積層された偏光フィルムにおいて、 その片面保護フィルムの表面に上記のような防眩性の凹凸を付与することにより、 防眩性の偏光フィルムとすることもできる。
本発明の画像表示装置は、以上説明したような特定の表面形状を有する防眩フィ ルムを画像表示手段と組み合わせたものである。 ここで画像表示手段は、 上下基 板間に液晶が封入された液晶セルを備え、 電圧印加により液晶の配向状態を変化 させて画像の表示を行う液晶パネルが代表的であるが、 その他、 プラズマデイス プレイパネル、 C R Tディスプレイ、有機 E Lディスプレイなど、公知の各種ディ スプレイに対しても、 本発明の防眩フィルムを適用することができる。 そして、 上記した防眩フィルムを画像表示手段よりも視認側に配置することで、 画像表示 装置が構成される。 この際、 防眩フィルムの凹凸面が外側 (視認側) となるよう に配置される。 防眩フィルムは、 画像表示手段の表面に直接貼合してもよいし、 液晶パネルを画像表示手段とする場合は、 例えば先述のように、 偏光フィルムを 介して液晶パネルの表面に貼合することもできる。 このように本発明の防眩フィ ルムを備えた画像表示装置は、 防眩フィルムの有する表面の凹凸により入射光を 散乱して映り込み像をぼかすことができ、 優れた視認性を与えるものとなる。 また、 本発明の防眩フィルムを高精細の画像表示装置に適用した場合でも、 従 来の防眩フィルムに見られたようなギラツキが発生することもなく、 低ヘイズで ありながら、 十分な映り込み防止、 白ちやけの防止、 ギラツキの抑制という性能 を兼備したものとなる。 以下に実施例を示して、 本発明をさらに具体的に説明するが、 本発明はこれらの 例によって限定されるものではない。 以下の例における金型又は防眩フィルムの 評価方法は、 次のとおりである。 .
1 . 金型のピツカ一ス硬度の測定
Krautkramer 社製の超音波硬度計 "MIC10" を用いて、 J IS Z 2244 に準拠し た方法でビッカース硬度を測定した。 測定は、 金型自体の表面にて行った。
2 . 防眩フィルムの光学特性の測定
(反射率)
防眩フィルムの凹凸面に、 フィルム法線に対して 3 0 ° 傾斜した方向から、 H e— N eレーザーからの平行光を照射し、 フィルム法線と照射方向を含む平 面内における反射率の角度変化の測定を行った。 反射率の測定には、 いずれも横 河電機 (株) 製の "3292 03オプティカルパワーセンサ一" と "3292ォプティカ ルパワーメーター" を用いた。
(ヘイズ)
J IS K 7136に準拠した(株)村上色彩技術研究所製のヘイズメーター" HM-150" 型を用いて防眩フィルムのヘイズを測定した。 測定にあたっては、 サンプルの反 りを防止するため、 光学的に透明な粘着剤を用いて凹凸面が表面となるようにガ ラス基板に貼合し、 その状態で測定に供した。 (透過鮮明度)
J IS K 7105 に準拠したスガ試験機 (株) 製の写像性測定器 "ICM- 1DP" を用 いて、 防眩フィルムの透過鮮明度を測定した。 この場合も、 サンプルの反りを防 止するため、 光学的に透明な粘着剤を用いて凹凸面が表面となるようにガラス基 板に貼合してから、 測定に供した。 この状態でガラス側から光を入射させ、 測定 を行った。ここでの測定値は、暗部と明部の幅がそれぞれ 0. 125匪、 0.5mm、 1.0mm及び 2.0誦である 4種類の光学くしを用いて測定された値の合計値であ る。 この場合の透過鮮明度の最大値は 400%となる。
(反射鮮明度)
上と同じ写像性測定器 " ICM-1DP" を用いて、 防眩フィルムの反射鮮明度を測 定した。 この場合も、 サンプルの反りを防止するため、 光学的に透明な粘着剤を 用いて凹凸面が表面となるようにガラス基板に貼合してから、 測定に供した。 ま た、 裏面ガラス面からの反射を防止するために、 防眩フィルムを貼ったガラス板 のガラス面に 2mm厚みの黒色アクリル樹脂板を水で密着させて貼り付け、 この状 態でサンプル (防眩フィルム) 側から光を入射させ、 測定を行った。 ここでの測 定値は、 前述したとおり、 暗部と明部の幅がそれぞれ 0. 5画、 1. 0誦及び 2.0mmである 3種類の光学くしを用いて測定された値の合計値である。
3. 防眩フィルムの表面形状の測定
Sensofar 社製の共焦点顕微鏡 "PL 2300" を用いて、 防眩フィルムの表面形 状を測定した。 この場合も、 サンプルの反りを防止するため、 光学的に透明な粘 着剤を用いて凹凸面が表面となるようにガラス基板に貼合してから、 測定に供し た。測定の際、対物レンズの倍率は 5 0倍とし、解像度を落として測定を行った。 高解像度で測定すると、 サンプル表面の細かい凹凸を測定してしまい、 凸部の力 ゥントに支障をきたすためである。 (断面曲線における算術平均高さ Pa、 最大断面高さ Pt及び平均長さ PSm) 上で得られた測定データをもとに、 IIS B 0601 に準拠した計算により、 算術 平均高さ Pa、 最大断面高さ Pt、 及び平均長さ PSm を求めた。 (標高ヒストグラム)
上の測定で得られた防眩フィルム表面各点の三次元的な座標値をもとに、 先述 のアルゴリズムに従って最高点(高さ 1 0 0 %)と最低点(高さ 0 %)の間を 5 % 刻みで分割し、 ヒストグラムを作成して、 そのピーク位置を求めた。 '
(凸部個数)
上の測定で得られた防眩フィルム表面各点の三次元的な座標値をもとに、 先に 図 4を参照して説明したアルゴリズムに従って、 2 0 0 mX 2 0 0 z mの領域内 に存在する凸部の数を求めた。
(ポロノィ分割したときのポロノィ多角形平均面積)
上の測定で得られた防眩フィルム表面各点の三次元的な座標値をもとに、 先に 図 5を参照して説明したアルゴリズムに基づいて計算し、 ボロノィ多角形の平均 面積を求めた。
4 . 防眩フィルムの防眩性能の評価
(映り込み、 白ちやけ及び質感の目視評価)
防眩フィルムの裏面からの反射を防止するために、 凹凸面が表面となるように 黒色アクリル樹脂板に防眩フィルムを貼合し、 蛍光灯のついた明るい室内で凹凸 面側から目視で観察し、 蛍光灯の映り込みの有無、 白ちやけの程度及び質感を目 視で評価した。 映り込み、 白ちやけ及び質感は、 それぞれ 1から 3の 3段階で次 の基準により評価した。 映り込みが観察されない、

ギラツキは、 先に図 6及び図 7を参照して説明した方法により評価した。 すな わち、 図 6に示すユニットセルのパターンを有するフォトマスクを作製し、 これ を図 7に示すように、 フォトマスク 3 3のクロム遮光パターン 3 1を上にしてラ イトボックス 3 5に置き、 1 . 1讓厚のガラス板 3 7に 2 0 m厚みの粘着剤で防 眩フィルム 2 1を貼合したサンプルをフォトマスク 3 3上に置き、 サンプルから 約 3 0 cm離れた位置 3 9から目視観察することにより、 ギラツキの程度を 7段階 で官能評価した。 レベル 1はギラツキが全く認められない状態、 レベル 7はひど くギラツキが観察される状態に該当し、 レベル 3はごくわずかにギラツキが観察 される状態である。 なお、 フォトマスクのユニットセルは、 図 6におけるュニッ トセル縦 Xユニットセル横が 2 5 4 m X 8 4 m、 したがって同図における開口 部縦 X開口部横が 2 4 4 ΠΙ Χ 7 4 i inのものを用いた。
[実施例 1 ]
直径 2 0 0 mmの鉄ロール (J IS による STKM13A) の表面に銅バラードめっきが 施されたものを用意した。 銅バラードめっきは、 銅めつき層 Z薄い銀めつき層 Z 表面銅めつき層からなるものであり、 めっき層全体の厚さは約 2 0 0 μ- mであつ た。 その銅めつき表面を鏡面研磨し、 さらにその研磨面に、 ブラスト装置 ( (株) 不二製作所製) を用いて、 東ソー (株) 製のジルコ二アビ一ズ "TZ-SX-17" (商 品名、 平均粒径 20 m ) を、 ビーズ使用量 8 gZcm2 (ロールの表面積 1 cm2あ たりの使用量、 以下 「ブラスト量」 とする) 、 ブラスト圧力 0.25MPa (ゲージ 圧、 以下同じ) 、 微粒子を噴射するノズルから金属表面までの距離 30 Omm (以 下 「ブラスト距離」 とする) でブラストし、 表面に凹凸をつけた。 得られた凹凸 つき銅めつき鉄ロールに対し、 塩化第二銅水溶液でエッチングを行った。 その際 のエッチング量は 4 m となるように設定した。 その後、 クロムめつき加工を行 レ 金属金型を作製した。 このとき、 クロムめつき厚みが 4 /m となるように設 定した。 得られた金型は、 表面のピツカ一ス硬度が 1, 000であった。 別途、大日本ィンキ化学工業 (株)製の光硬化性樹脂組成物 "GRANDIC 806T" (商 品名) を酢酸ェチルに溶解して、 50重量%濃度の溶液とし、 さらに、 光重合開 始剤である "ルシリン TPO" (BASF社製、 化学名: 2, 4, 6—トリメチル ベンゾィルジフエニルフォスフィンオキサイド) を、 硬化性樹脂成分 100重量 部あたり 5重量部添加して塗布液を調製した。 厚さ 80 m のトリアセチルセル ロース (TAC) フィルム上に、 この塗布液を乾燥後の塗布厚みが 5 / m となる ように塗布し、 6 に設定した乾燥機中で 3分間乾燥させた。 乾燥後のフィル ムを、 上で作製した金属金型の凹凸面に、 光硬化性榭脂組成物層が金型側となる ようにゴムロールで押し付けて密着させた。 この状態で T ACフィルム側より、 強度 20 mW/cm2 の高圧水銀灯からの光を h線換算光量で 20 OmJ/cm2 となる ように照射して、 光硬化性樹脂組成物層を硬化させた。 この後、 TACフィルム を硬化樹脂ごと金型から剥離して、 表面に凹凸を有する硬化樹脂と T ACフィル ムとの積層体からなる透明な防眩フィルムを得た。 得られた防眩フィルムについて、 光学特性、 凹凸表面形状、 及び防眩性能を上 記した手法により評価し、 その結果を、 金型の作! ¾条件とともに表 1に示した。 また、反射率測定の際に得られた反射光の散乱特性(反射プロファイルのグラフ) を図 10に、 標高のヒストグラムを図 1 1にそれぞれ示した。 なお、 表 1 中の反射鮮明度及び透過鮮明度の内訳は、 次のとおりである。 反射鮮明度 透過鮮明度

[実施例 2〜 3及び比較例 1〜 2 ]
金型作製の際のブラスト圧力を表 1のように変更し、 その他は実施例 1と同様 にして、 表面に凹凸を有する金属金型を作製した。 いずれの例でも、 得られた金 型は、 表面のビッカース硬度が 1, 000であった。 それぞれの金型を用い、 実 施例 1と同様にして、 表面に凹凸を有する硬化樹脂と TACフィルムとの積層体 からなる透明な防眩フィルムを作製した。 得られた防眩フィルムの光学特性、 表 面形状及び防眩性能を、 金型の作製条件とともに表 1に示した。 表 1において、 (A) は金型作製条件と防眩フィルムの光学特性をまとめたもの、 そして (B) は防眩フィルムの表面形状と防眩性能をまとめたものである。 また、 実施例 2及び 3については、 防眩フィルムの反射プロファイルのグラフ を実施例 1の結果とともに図 10に、 そして標高のヒス卜グラムを実施例 1の結 果とともに図 11にそれぞれ示した。 比較例 1及び 2については、 防眩フィルム の反射プロファイルのグラフを図 12に、 そして標高のヒストグラムを図 13に それぞれ示した。
[実施例 4] 金型作製の際のブラスト圧力を 0 . 3 MPa、 ブラスト距離を 4 5 0腿に変更する 以外は、 実施例 1と同様にしてロール表面のブラスト加工を行い、 その後、 凹凸 形状を鈍らせる加工として銅めつきを採用し、 その際のめっき厚みを 8 m に設 定し、その他は実施例 1と同様にして、表面に凹凸を有する金属金型を作製した。 得られた金型は、表面のビッカース硬度が 1, 0 0 0であった。その金型を用い、 実施例 1と同様にして、 表面に凹凸を有する硬化樹脂と T A Cフィルムとの積層 体からなる透明な防眩フィルムを作製した。 得られた防眩フィルムの光学特性、 表面形状及び防眩性能を、金型の作製条件とともに表 1に示した。また、防眩フィ ルムの反射プロファイルのグラフを比較例 1及び 2の結果とともに図 1 2に、 標 高のヒストグラムを比較例 1及び 2の結果とともに図 1 3にそれぞれ示した。

表 1に示すように、比較例 1は、正反射率 R (3 0)が 0. 2 %を上回っており、 また R (40) が 0. 0 0 5 %を下回っているために、 十分な防眩性が発現され なかった。比較例 2は、正反射率 R (3 0)力 0. 0 4 %を下回っているために、 白ちやけが激しかった。 また比較例 1及び 2は、 その他の本発明で規定する要件 も一部満たしておらず、 結果として、 十分な防眩性を示しながら低ヘイズである という性能を兼備していなかった。 これに対し、 反射プロファイル及び表面形状が本発明の規定を満たす実施例 1 〜4のサンプルは、 映り込みが観察されず、 白ちやけも少なく、 ギラツキもほと んど観察されず、 優れた防眩性能を示すものであった。 [比較例 3及び 4 ]
ブラスト加工に用いる微粒子を、東ソ一(株)製のジルコニァビーズ" TZ-B125" (商品名、 平均粒径 1 2 5 m ) に変更し、 ブラスト量、 ブラスト圧力、 ブラス 卜距離、 及び表面形状を鈍らせる加工を表 2に示すとおりとし、 その他は実施例 1と同様にして、 表面に凹凸を有する金属金型を作製した。 得られた金型は、 い ずれも表面のピツカ一ス硬度が 1, 0 0 0 であった。 それぞれの金型を用い、 実 施例 1と同様にして、 表面に凹凸を有する硬化樹脂と TA Cフィルムとの積層体 からなる透明な防眩フィルムを作製した。 得られた防眩フィルムの光学特性、 表 面形状及び防眩性能を、 金型の作製条件とともに表 2に示した。 表 2において、 (A) は金型作製条件と防眩フィルムの光学特性をまとめたもの、 そして (B) は防眩フィルムの表面形状と防眩性能をまとめたものである。 また、 防眩フィル ムの反射プロファイルのグラフを図 1 4に、 そして、 標高のヒストグラムを 図 1 5にそれぞれ示した。

比較例 3及び 4は本発明で規定する要件を満たしておらず、 比較例 3においては 映り込みが観察され、 比較例 4においては高いレベルのギラツキ及び質感の低下 が観察された。
ブラスト加工において、 平均粒経の大きい微粒子を用いた場合には、 ブラスト圧 力が弱いか、 ブラスト距離が遠いときに、 低ヘイズではあるが、 映り込みが発生 しゃすくなる傾向が認められた。 一方、 ブラスト圧力が強いか、 ブラスト距離が 近いときには、 十分な映り込み防止性能を備えているが、 ギラツキが著しく高い レベルになり、 また質感が悪くなる傾向が認められた。 本発明で規定する優れた 防眩性を示しながらヘイズの低い防眩フィルムを得るには、 適切な金型作製条件 を採用する必要がある。
[比較例 5及び 6 ]
直径 3 0 0画のアルミニウムロール (J IS による A5056) の表面を鏡面研磨し た。 得られた鏡面研磨アルミニウムロールの表面に、 実施例 1で用いたのと同じ ジルコニァビーズ" TZ- SX-17"を、ブラスト量 8 g /cm2、ブラスト圧力 0 . 1 MPa、 ブラスト距離 4 5 O imnでブラストし、 表面に凹凸をつけた。 得られた凹凸つきァ ルミニゥムロールに 2種類の条件で無電解光沢ニッケルめっき加工を行い、 金属 金型を作製した。めっき厚みは、めっき終了後に; 3線膜厚測定器(商品名 "フィッ シャ一スコープ MMS" 、 (株) フィッシャー ·インストルメンッから入手) を用 いて実測した。 これらの金型を用い、 実施例 1と同様にして、 表面に凹凸を有す る硬化樹脂と TACフィルムとの積層体からなる透明な防眩フィルムを作製した。 得られた防眩フィルムの光学特性、 表面形状及び防眩性能を、 金型作製の際の無 電解ニッケルめっき厚とともに、 表 3に示した。 この表において、 (A) は金型 作製条件と防眩フィルムの光学特性をまとめたもの、 そして (B) は防眩フィル ムの表面形状と防眩性能をまとめたものである。 また、 この防眩フィルムの反射 プロファイルを図 1 6に、 そして標高のヒストグラムを図 1 7に、 それぞれ示し

表 3に示すように、 比較例 5及び 6のサンプルは、 正反射率 R (3 0) がともに 0. 2 %を上回り、 また、 R (40) が 0. 0 0 5 %を下回っているために、 十分 な映り込み防止性能を発現しなかった。 また、 ギラツキも発生した。
[比較例 7〜1 2]
住友化学 (株) が販売する偏光板 "スミカラン" に防眩層として使用されてお り、紫外線硬化樹脂中にフィラーが分散されてなる防眩フィルム "AG1"、 "AG3"、 "AG5" 、 "AG6" .、 "AG8" 、 "SL6" (それぞれ比較例 7から比較例 1 2とする) について、 それぞれの光学特性、 表面形状及び防眩性能を前述した手法により評 価し、 その結果を表 4に示した。 表 4において、 (A) は防眩フィルムの光学特 性をまとめたもの、 そして (B) は防眩フィルムの表面形状と防眩性能をまとめ たものである。 また、 反射プロファイルのグラフを図 1 8に、 標高のヒストグラ ムを図 1 9にそれぞれ示した。 図 1 8及び図 1 9において、 それぞれ (A) は比 較例 7〜9の結果であり、 (B) は比較例 1 0〜1 2の結果である。 表 4

表 4に示すように、 比較例 7〜12の中に本発明で規定する要件を満たすものは なく、 結果として、 十分な映り込み防止、 低ヘイズ、 白ちやけ防止、 及びギラッ キ防止の全てを兼ね備えた防眩フィルムは存在しなかった。 比較例 7及び 8の防 眩フィルムは、 正反射率 R (30) が 0. 2 %を上回り、 また R (40) が 0.005 %を下回るために、十分な映り込み防止性能を示さなかった。 また、 ギ ラツキも顕著であった。 比較例 9及び 1 1の防眩フィルムは、 R (40) が 0.005%を下回るために、映り込み防止性能が十分ではなかった。比較例 10 の防眩フィルムは、 R (50) が 0.0015 %を上回るために、 白ちやけが発 生していた。 比較例 12の防眩フィルムは、 R (30) 、 R (40) 及び R (5 0) においては本発明の規定を満たしていたが、 その他の要件を満たさないため に、 結果として、 十分な映り込み防止、 低ヘイズ、 白ちやけ防止、 及びギラツキ 防止の全てを兼ね備えてはいなかった。 以上の結果より、 本発明で規定する要件をバランスよく備えていることが、 本 発明の目的とする光学特性を達成するのに必要であることがわかった。 産業上の利用可能性
本発明の防眩フィルムは、十分な映り込み防止や反射防止性能を示しながらも、 ヘイズが低く、 表示画像の明るさを保ちながら、 白ちやけ及びギラツキの抑制な ど、 防眩性能に優れたものとなる。 そして、 本発明の防眩フィルムを配置した画 像表示装置は、 明るさや防眩性能、 視認性に優れている。
本発明の防眩フィルムを、 液晶パネル、 プラズマディスプレイパネル、 C R T ディスプレイ、 有機 E Lディスプレイなどの各種ディスプレイに対し、 その防眩 フィルムが画像表示素子よりも視認側となるように配置することで、 白ちやけ及 びギラツキを発生させることなく、 映り込み像をぼかすことができ、 優れた視認 性を与えるものとなる。

Claims

請求の範囲
1. 表面に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 30° の反射率 R (30) が 0.04%以上 0.2%以下で、 反射角 40° の反射率 R (40) が 0.005 % 以上 0.02%以下で、 反射角 50° の反射率 R (50)が 0.0015 %以下で あり、 かつ入射角 30° で入射した光に対し、 反射角 35° の方向における反射 率を R (35) として、 R (35) /R (30) の値が 0.4以上 0.8以下であ る防眩フィルム。 2. 表面に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 30° の反射率 R (30) が 0.04%以上 0.2 %以下で、 反射角 40° の反射率 R (40) が 0.005 % 以上 0.02 %以下で、 反射角 50° の反射率 R (50)が 0.0015 %以下で あり、 かつフィルム凹凸表面の任意の断面曲線における算術平均高さ Paが 0.09 m以上 0.

3. 表面に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 3.0° の反射率 R (30) が 0.04%以上 0.2 %以下で、 反射角 40° の反射率 R (40) が 0.005% 以上 0.02%以下で、反射角 50° の反射率 R (50)が 0.0015 %以下で あり、 かつフィルム凹凸表面の任意の断面曲線における最大断面高さ Pt が 0.5 /m以上 1.2 /m以下である防眩フィルム。
4. 表面に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 30° の反射率 R (30) が
0.04%以上 0.2%以下で、 反射角 40° の反射率 R (40) が 0.005% 以上 0.02 %以下で、反射角 50 ° の反射率 R ( 50 )が 0.0015 %以下で あり、かつフィルム凹凸表面の任意の断面曲線における平均長さ P Smが 1 以上 20 zm以下である防眩フィルム。
5. 表商に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 30° の反射率 R (30) が
0.04%以上 0.2%以下で、 反射角 40° の反射率 R (40) が 0.005% 以上 0.02 %以下で、 反射角 50° の反射率 R (50)が 0.0015 %以下で あり、かつフィルム凹凸表面における各点の標高をヒストグラムで表したときに、 ヒストグラムのピークが、 最高点 (高さ 100%) と最低点 (高さ 0%) の中間 点 (高さ 50%) を中心に ± 10 %以内の範囲に存在する防眩フィルム。
6. 表面に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 30° の反射率 R (30) が 0.04%以上 0.2%以下で、 反射角 40° の反射率 R (40) が 0.005% 以上 0.02%以下で、 反射角 50° の反射率 R (50)が 0.0015 %以下で あり、 かつ 200 / m X 200 urn の領域内に 150個以上 350個以下の凸部 を有する防眩フィルム。
7. 表面に微細な凹凸が形成されてなる防眩フィルムであって、
入射角 30° で入射した光に対し、 反射角 30° の反射率 R (30) が
0.04%以上 0.2 %以下で、 反射角 40° の反射率 R (40) が 0.005% 以上 0.02%以下で、 反射角 50° の反射率 R (50)が 0.0015 %以下で あり、 かつフィルム表面凹凸の凸部の頂点を母点としてその表面をポロノィ分割 したときに形成される多角形の平均面積が 100 zm2以上 300 /im2以下である 防眩フィルム。
8. 垂直入射光に対するヘイズが 3%以上 20%以下である請求項 1〜7のいず れかに記載の防眩フィルム。
9. 暗部と明部の幅が 0.5 mm、 1.0mm及び 2. Ommである 3種類の光学くしを 用いて光の入射角 45° で測定される反射鮮明度の和が 30%以下である請求項 1〜7のいずれかに記載の防眩フィルム。
10. 暗部と明部の幅が 0.5mm、 1.0匪及び 2. Ommである 3種類の光学くし を用いて光の入射角 45° で測定される反射鮮明度の和が 30%以下である請求 項 8に記載の防眩フィルム。
