背景技術
[0002] 従来の内燃機関の吸気系部品には、リサイクル性能に優れるポリプロピレン系榭脂 が使われている。このとき、内燃機関の吸気系部品の高温時の強度や剛性を補うた め、また、吸気時に内部で発生する騒音を外部に伝えにくくするため、即ちイナータ ンス性の改良のため(イナ一タンス性は部品中の波動の伝わり難さを示す指標である )、ポリプロピレン系榭脂にタルク等の無機フィラーを添加している。無機フィラーの添 加量を増加させることにより、これらの特性を改善することができる(例えば、特許文 献 1)。

[0009] 上述したように、リサイクル性能に優れるポリプロピレン榭脂を用い、無機フイラ一系 と比較し、高強度 ·高剛性を維持したまま、燃焼残渣を増やさずに反り発生を抑え、 かつ音響特性を改善する樹脂が求められて 、た。 本発明の目的は、高強度,低比重化を維持したまま、燃焼残渣を低減し、音響特性 を改良する内燃機関の吸気系部品用榭脂組成物及び吸気系部品を提供することで ある。
発明の開示
[0010] 本発明者らは、鋭意研究の結果、炭素繊維及び黒鉛粉末を含む榭脂組成物にお いて、組成物からなる測定片の肉厚と共振周波数が特定の関係を満たすものが、上 記の目的を達成できること、さらに、黒鉛粉末の形状に着目し、粒径'見掛け密度 (薄 さ)の最適化を行うことで、上記の目的を達成できる榭脂組成物を見出した。
本発明によれば、以下の内燃機関の吸気系部品用榭脂組成物等が提供される。
1.下記成分(1) , (2)及び (3)を含む榭脂組成物であって、この榭脂組成物からな る測定片の肉厚と共振周波数との関係が、下記式の関係を満たす内燃機関の吸気 系部品用榭脂組成物。

燃焼残渣測定試験において前記炭素繊維及び黒鉛粉末由来の燃焼残渣が 3% 以下である 1〜3いずれか記載の内燃機関の吸気系部品用榭脂組成物。
5. 1〜4いずれか記載の榭脂組成物からなる内燃機関の吸気系部品。

発明を実施するための最良の形態
[0013] 本発明の内燃機関の吸気系部品用榭脂組成物は、下記成分 (1) , (2)及び (3)を 含む。
(1)ポリプロピレン系榭脂: 67〜89重量0 /0
(2)酸変性ポリプロピレン系榭脂: 1〜3重量0 /0
(3)炭素繊維及び黒鉛粉末: 10〜30重量%

共振周波数は高いほど好ましい。共振周波数は、通常肉厚により変化し、肉厚が 厚いほど高くなる。上記の式を満たす組成物は、比較的薄い肉厚で、高い共振周波 数を示すため、製品として薄肉化が可能となり、製品重量を低減できる。

[0016] 以下、本発明の組成物の各成分について説明する。
1.ポリプロピレン系榭脂
本発明の組成物において、ポリプロピレン系榭脂はマトリックス榭脂である。ポリプロ ピレン系榭脂はホモポリマー、ブロックコポリマー又はこれらの混合物でもよぐ具体 例としては、例えば、プロピレン単独重合体、エチレン プロピレンブロック共重合体 等が挙げられる。
本発明の組成物に用いるポリプロピレン系榭脂は、メルトフローレート (MFR) (温度 230°C、荷重 2. 16kg、JIS K7210に準拠して測定)が、好ましくは 5〜70gZlO分 であり、より好ましくは 10〜70gZlO分であり、特に好ましくは 20〜60gZlO分であ る。 MFRが 5gZlO分未満では、成形が困難な場合があり、 70gZlO分を超えると、 衝撃強度が低下する場合がある。
[0017] ポリプロピレン系榭脂は、市販品を用いることができ、その具体例としては、例えば、 J - 2003GP (出光石油化学社製、 MFR= 20gZlO分)、 J - 3000GP (出光石油化 学社製、 MFR= 30gZlO分)、 Y— 6005GM (出光石油化学社製、
10分)等が挙げられる。
[0018] 本発明の組成物における、ポリプロピレン系榭脂の配合量は、 67〜89重量%であ り、好ましくは 77〜89重量%である。ポリプロピレン系榭脂の配合量が 67重量%未 満では、成形性が悪ぐ 89重量%を超えると、剛性、耐熱性が不十分となる。
[0019] 2.酸変性ポリプロピレン系榭脂
酸変性ポリプロピレン系榭脂を、本発明の組成物に添加することにより、ポリプロピ レン系榭脂と炭素繊維との界面強度を向上させることができる。
[0020] 酸変性ポリプロピレン系榭脂のポリプロピレン系榭脂は、上記のポリプロピレン系榭 脂と同様である。酸変性ポリプロピレン系榭脂の酸基としては、マレイン酸基、フマル 酸基、アクリル酸基等のカルボン酸が例示され、マレイン酸基が好ましい。酸付加量 は通常 0. 1〜: LO重量%程度である。
酸変性ポリプロピレン系榭脂は、市販品を用いてもよぐその具体例としては、例え ば、ポリボンド 3200、ポリボンド 3150 (白石カルシウム社製、マレイン酸変性ポリプロ ピレン)、ユーメッタス 1001、ユーメッタス 1010、ユーメッタス 1003、ユーメッタス 100 8 (三洋化成工業社製、マレイン酸変性ポリプロピレン)、アドマー QE800、アドマー QE810 (三井化学社製、マレイン酸変性ポリプロピレン)、トーョータック H—1000P (東洋化成工業社製、マレイン酸変性ポリプロピレン)等が挙げられる。
[0021] 本発明の組成物における、酸変性ポリプロピレン系榭脂の配合量は、 1〜3重量% である。酸変性ポリプロピレン系榭脂の配合量力 ^重量%未満では、曲げ強度及び 耐熱性 (熱変形温度)が低下し、 3重量%を超えると、製造コストが高くなり現実的で ない。
[0022] 3.炭素繊維
炭素繊維は、本発明の組成物に、高剛性を付与し、組成物から得られる成形体の いわゆる補強強化成分であると同時に、本発明の組成物が低密度、低灰分となり、 音響特性が改善されるために必要な成分である。
[0023] 本発明の組成物で用いる炭素繊維の種類は特に制限されず、 PAN系(HT、 IM、 HM)、ピッチ系(GP、 HM)、レーヨン系のいずれも使用可能である力 PAN系が好 ましい。
[0024] 本発明の組成物で用いる炭素繊維は、繊維径(D1)が 5 mく Dl < mであ ることが好ましい。繊維径が 5 m以下であると、繊維が折れやすぐ強度が低下する 場合があるだけでなぐ工業的に製造コストが高くなり実用的でなくなる恐れがある。 10 μ m以上であると繊維のアスペクト比が小さくなりコストが高くなり実用的でなくなる 恐れがある。
炭素繊維の繊維径は、電子顕微鏡を用いて測定することができる。
[0025] 上記範囲の繊維径を有する炭素繊維を製造する方法としては、例えば、特開 200 4— 11030号公報、特開 2001— 214334号公報、特開平 5— 261792号公報、新' 炭素材料入門 (炭素材料学会編、(株)リアライズ社、 1996年発行)等に記載の方法 が挙げられる。

本発明の組成物において、黒鉛粉末は、本発明の組成物から得られる成形体の反 り'変形を防止し、音響特性を改善する機能を有する成分である。
[0029] 本発明の組成物で用いる黒鉛粉末としては、超薄片化黒鉛が好ま ヽ。
超薄片化黒鉛は、特殊な粉砕製造工程により一般の黒鉛よりも薄片化したもので、 通常平均粒径 10 m以下、見掛け密度 0. lgZcm3未満である。
[0030] 本発明の組成物で用いる黒鉛粉末は、好ましくは平均粒径 (D2)が 5 μ m≤D2≤ 15 mである。黒鉛粉末の粒径は小さい方が共振周波数は高くなるが、 未満 では、これを含む組成物から得られる成形体の反り'変形を防止する効果が十分発 現せず、 15 mを超えると、衝撃強度が低下し易い場合がある。黒鉛粉末の平均粒 径の測定は、 JIS R 1629に準じ、レーザー回折散乱法で測定する。
[0031] さらに、黒鉛粉末は、好ましくは見掛け密度 )が 0. 02g/cm3≤ p≤0. lg/c m3である。黒鉛粉末の見掛け密度が 0. 02gZcm3未満では、これを含む組成物か ら得られる成形体の反り'変形を防止する効果が十分発現せず、 0. lgZcm3を超え
ると、衝撃強度が低下し易い場合がある。黒鉛粉末の見掛け密度の測定は、 JIS K
5101に準拠し静置法で測定する。
[0032] 黒鉛粉末としては、市販品を用いることができ、その具体例としては、例えば、 UP
- 10 ( 0本黒鉛工業社製)、 GR— 15 (日本黒鉛工業社製)等が挙げられる。
[0033] 本発明の組成物における、炭素繊維と黒鉛粉末の配合量は合わせて、 10〜30重 量%であり、好ましくは 10〜20重量%である。配合量が 10重量%未満では、反り低 減効果が期待できず、 30重量%を超えると、組成物又は組成物から得られる成形体 自体の密度が大きくなり(重くなる)、炭素繊維を用いる利点 (低密度)が損なわれる。 炭素繊維 (Wcf)に対する黒鉛粉末 (Wg)の質量比 (WgZWcf)は、好ましくは 1〜
10である。
[0034] 本発明の組成物力も得られる成形体の、 JISK— 7171に準拠して測定される曲げ 強度は好ましくは 80MPa以上であり、曲げ弾性率は好ましくは 3800MPa以上であ る。
また、本発明の組成物から得られる成形体の燃焼残渣測定試験における、炭素繊 維及び黒鉛粉末由来の燃焼残渣は、好ましくは 3%以下である。
[0035] 本発明の組成物は、通常、次のようにして製造することができる。
原料を混合 (ドライブレンド)後、押出機で溶融混練することで製造することができる 。押出機は、単軸押出機、二軸押出機等の公知のものが使用でき、炭素繊維は、他 の原料とともに混合投入しても、別途サイドフィードから投入してもよい。その他、特開 昭 62— 60625号公報、特開平 10— 264152号公報、国際公開第 WO97Z19805 号公報等に記載の方法を用いることもできる。
[0036] 本発明の組成物には、上記成分以外に、本発明の目的を損なわない範囲内にお いて、種々の添加剤を配合することができる。配合することができる添加剤としては、 例えば、着色剤、酸化防止剤、金属不活性剤、カーボンブラック、増核剤、離型剤、 滑剤、耐電防止剤等が挙げられる。
[0037] 本発明の榭脂組成物は、内燃機関の吸気系部品の原料として好適に使用できる。
吸気系部品として、内燃機関の吸気通路を構成するエアダクト、内燃機関の吸気通 路に設けられ、吸気騒音を低減するレゾネータ若しくはサイドブランチ、内燃機関の
吸気通路中のダストを除去するエアクリーナ等が例示される。
本発明の榭脂組成物力 得られる内燃機関の吸気系部品は、十分な強度と寸法 安定性を有し、特にイナ一タンス特性に優れる。また、フィラーに炭素繊維、黒鉛粉 末を使用しているため、燃焼残渣がほとんど無ぐサーマルリサイクル性に優れる (燃 焼による熱エネルギーでの回収に優れる)。

(2)坩堝に灰分量を測定するペレットを入れ、重量を測定し、この重量を W1とした。
(3)坩堝ごとマツフル炉へ入れ、 1000°Cで灰化を行なった。
(4)灰化終了後、装置より坩堝を取り出し重量を測定し、この重量を W2とした。

表 1から、比較例 1は実施例 1に対し、黒鉛粉末の粒径が大きぐ見掛け密度も大き い (ァスぺ外比が小さい)ため、強度、弾性率、共振周波数が小さくなり、製品とした ときの要求性能が不足することが予想される。
比較例 2は実施例 1に対し、黒鉛粉末の粒径は小さいが、見掛け密度が大きい。こ のため強度、弾性率、共振周波数が小さくなり、比較例 1と同じぐ製品としたときの要 求性能が不足することが予想される。これは、単に黒鉛粉末の粒径を小さくしても、要 求を満たすものではな 、ことを示して 、る。
実施例 2は比較例 2と比べ、黒鉛粉末の粒径は大きいが見掛け密度は小さい。強 度、弾性率、共振周波数が大きぐ製品としてより良い性状を示すことが期待できる。 このことからも、黒鉛粉末の見掛け密度 (アスペクト比)が重要な因子であることがわ かる。
[0056] 図 1は、肉厚に対する共振周波数の関係を示すグラフである。このグラフにおいて、 參は実施例 1の組成物、國は比較例 3の組成物、♦は比較例 4の組成物を示す。こ の図から「共振周波数≥98. 5 X肉厚 + 15」を満足する範囲が好ましいことが分かる 共振周波数は製品の肉厚により変化し、肉厚が厚いほど高く良好な値を示す。 比較例 4では肉厚 3mmで 300Hz、比較例 3では肉厚 3mmで 315Hzであった。実 施例 1では、肉厚 3mmで 325Hzとなり、比較例 3, 4と比較するとより高い値を示した 。 目標とする共振周波数の値を仮に 300Hzとした場合、実施例 1の組成物では、 30 OHzを満足する肉厚は 2. 8mm程度ですみ、製品として薄肉化が可能となり、製品 重量の低減につながる。
産業上の利用可能性
[0057] 本発明の組成物は、内燃機関の吸気系部品に使用できる。特に、内燃機関の吸気 通路を構成するエアダクト、内燃機関の吸気通路に設けられ吸気騒音を低減するレ ゾネータ又はサイドブランチ、及び内燃機関の吸気通路中のダストを除去するエアク リーナ等に好適に使用できる。
