Description
本發明係關於積層體及使用其之有機EL元件、窗、太陽電池模組。
有機化合物有多種多樣,和其他材料比較,具有之特徵為配合機能或物理特性等目的而容易調整,輕量,容易以比較低溫成形等,但缺點為機械強度較弱等。另外,玻璃比起有機化合物具有較佳的機械強度或化學安定性,可賦與各種機能,缺點為不耐衝撃,容易破壞。因此,以互補相互之缺點的方式,將有機化合物與玻璃予以組合的各種複合材料被發明。
玻璃、氧化物或氮化物與有機高分子之積層體(例如氣體阻障性薄片(gas barrier sheet)),多數被提案者係於聚酯類或聚醯胺類等之有機高分子薄膜上,藉由濺鍍,蒸鍍,CVD,或溶凝膠法(sol-gel method)等之手法形成有氧化物或氮化物之薄膜者。
專利文獻1揭示,於高分子薄膜之至少一方之面,依序積層由金屬或無機化合物構成的阻障層與由有機化合物構成的有機層,而使阻障層藉由真空蒸鍍法被成膜的氣體阻障性積層體。

藉由上述蒸鍍法、濺鍍法及CVD法製作積層體時,一般僅能成膜數十nM左右之厚度,並非完全緻密,故依然會有微量之氣體透過等課題。
本發明之目的在於提升氣體阻障性。
為達成上述目的,本發明係在具備含有樹脂或橡膠的基材,及形成於上述基材之至少一面的氧化物玻璃之積層體中,上述氧化物玻璃,係於上述基材之軟化溫度以下軟化流動,而接著於上述基材。
依據本發明可提升氣體阻障性。
本發明係關於氣體阻障性之積層體,係在包含樹脂或橡膠(以下稱為樹脂等)的基材之至少一面,將氧化物玻璃以層狀而且呈連續形成的積層體,氧化物玻璃,係在以和樹脂等同一溫度或較其低的溫度軟化流動,而被接著於樹脂等。又,該氧化物玻璃,係含有TeO2
、P2
O5
、V2
O5
之至少2種及Ag2
O。因為,通常含有TeO2
、P2
O5
、V2
O5
之至少2種及Ag2
O的玻璃之軟化點係較低。
基材為薄片(sheet)狀時,至少於單面形成氧化物玻璃層時可以具有氣體阻障性。基材具有厚度時亦可以適用本發明,要言之只要於遮斷氣體之通過的面形成氧化物玻璃層即可。
本發明之積層體,將含有TeO2
、P2
O5
、V2
O5
之至少2種及Ag2
O的氧化物玻璃之粒子,載置於含有樹脂等的基材上之後,藉由玻璃軟化點以上樹脂等之軟化點以下之溫度對積層體進行加熱,使玻璃粒子軟化流動(溶融)而對基材進行塗布。藉由設為含有TeO2
、P2
O5
、V2
O5
之至少2種及Ag2
O的組成之氧化物玻璃,可以在不使用Pb或Bi等有害環境的元素之情況下降低軟化點。
作為使軟化前之玻璃粒子附著於基材的方法或加熱方法並未特別限定,只要在基材接觸玻璃粒子狀態下對積層體進行加熱者即可。如此則,於樹脂等之基材將被塗布暫時溶融的玻璃,玻璃之緻密性會增加,積層體之氣體阻障性可以提高。又,和蒸鍍法等不同,僅使玻璃粒子軟化而塗布於基材,只要使多數玻璃粒子沈積之狀態下軟化即可對基材進行較厚之塗布。如此則,積層體之氣體阻障性更進一步可以提高。例如將玻璃之粒子加工成為漿料(slurry)對基材實施噴霧,或加工成為糊狀印刷於基材,而實施加熱處理,則積層體之氧化物層之厚度,成為和噴霧或印刷時相當的膜厚500nm~50μm左右。又,糊
之塗布時之氧化物層之厚度,係成為和塗布時之膜厚相當的50μm~300μm左右。
基材係使用加熱中不會分解的樹脂等。例如樹脂為非晶質樹脂時,非晶質樹脂與氧化物玻璃之玻璃轉移溫度之差大致為100℃以內較佳。樹脂為結晶質樹脂時,結晶質樹脂之融點與氧化物玻璃之玻璃轉移溫度之差在100℃以內為較佳。玻璃之軟化點低於樹脂等之軟化點,該溫度差大時,僅玻璃軟化樹脂等未變質而可形成積層體。玻璃之軟化點與樹脂等之軟化點同一而溫度差變小時,加熱中樹脂等有可能分解。此情況下,玻璃之軟化點極低時,玻璃之軟化時和玻璃呈接觸部分之樹脂等會溶解而固定接著於玻璃,可提高密接性。但是需要調整使加熱時間不過長。樹脂主要使用熱硬化性樹脂或熱可塑性樹脂等之合成樹脂。橡膠係使用以天然橡膠或合成橡膠之有機分子為主成分的彈性材料。樹脂與橡膠之任一之情況下,只要於玻璃之軟化溫度附近之溫度域難以分解者即可。
又,積層體中的氧化物玻璃,係至少含有Ag2
O與V2
O5
與TeO2
,Ag2
O與V2
O5
與TeO2
之合計含有率為75質量%以上即可。Ag2
O與TeO2
係有助於軟化點之低溫化的成分,本發明之玻璃之軟化點,係大致對應於Ag2
O與TeO2
之含有率。V2
O5
,係為抑制玻璃中之金屬Ag之由Ag2
O之析出,有助於玻璃之熱安定性之提升。藉由設為該組成範圍,玻璃之軟化點(DTA中的昇溫過程之第2吸熱峰值之峰值溫度)可設為320℃以下之低溫化之同時,
可確保充分的熱安定性。
氧化物玻璃之具體組成,只要含有10~60質量%之Ag2
O,5~65質量%之V2
O5
,15~50質量%之TeO2
即可。又,本發明例如記載為10~60質量%時,係表示10質量%以上60質量%以下。可抑制因為V2
O5
之添加而來自Ag2
O之金屬Ag之析出,因此可以增量Ag2
O使軟化點更低溫化之同時,提高玻璃之化學安定性(例如耐濕性)。藉由設為該組成範圍,比起習知低融點無鉛玻璃更能確保良好的耐濕性。
Ag2
O含有率較V2
O5
含有率之2.6倍為大時,即使添加更多Ag2
O軟化點Ts亦無法更進一步低溫化,而且玻璃容易結晶化。因此,Ag2
O含有率較好是設為V2
O5
含有率之2.6倍以下。
又,氧化物玻璃,設為含有10~60質量%之Ag2
O,5~65質量%之V2
O5
,15~50質量%之TeO2
,Ag2
O與V2
O5
與TeO2
之合計含有量率為75質量%以上,Ag2
O含有率與V2
O5
含有率之和為40~80質量%時,特別具有良好耐濕性。
上述組成範圍之玻璃之軟化點,可設為樹脂等之分解溫度以下,因此於包含耐熱性高的樹脂等基材進行塗布加熱而使玻璃軟化流動,可設為緻密呈連續的膜,可獲得由樹脂等與玻璃複合化的具有高的氣體阻障性的積層體。
本發明之氧化物玻璃之方法,並未特別限定,可以將原料的各氧化物進行調配‧混合而成的原料加入白金坩
堝,用電氣爐以5~10℃/分之昇溫速度加熱至900~950℃,保持數小時而製作。保持中較好是攪拌以設為均勻的玻璃。將坩堝由電氣爐取出時,為防止水分吸附於氧化物玻璃表面,較好是使流入事先加熱至150℃左右的石墨鑄模或不鏽鋼板上。
本發明的樹脂或橡膠並未特別限定,可為結晶質或非晶質之任一,又,並非1種類而是可以組合數種類使用。例如可使用聚乙烯,聚氯乙烯,聚丙烯,聚苯乙烯,聚醋酸乙烯,ABS樹脂,AS樹脂,丙烯基樹脂,苯酚樹脂,聚甲醛樹脂,聚醯亞胺,聚碳酸酯,變性聚苯醚(PPE),聚對苯二甲酸丁二醇酯(PBT),聚芳酯(PAR),聚碸(PSF),聚苯硫醚(PPS),聚醚醚酮,聚醯亞胺樹脂,氟樹脂,聚醯胺醯亞胺,聚醚醚酮,環氧樹脂,聚酯,聚乙烯酯,氟橡膠,矽酮橡膠,丙烯基橡膠等。但是,樹脂或橡膠之耐熱溫度儘可能較高較好。
以下,依據具體的實施例詳細說明本發明。但是,本發明不限定於彼等實施例,亦包含其變形例。又,可施加以下之改良或變更。
本發明之積層體,亦可使用於電氣電子部品或有機EL元件,有機薄膜太陽電池,有機電晶體等。
本實施例係製作具有各種組成的玻璃,調查該玻璃之軟化點與耐濕性。
製作具有表1所示組成的玻璃(SPL-01~25)。表中之組成係以各成分之氧化物換算中的質量比率表示。原始原料,係使用(股)高純度化學研究所製作之氧化物粉末(純度99.9%)。於一部之試料,Ba源及P源係使用Ba(PO3
)2
(磷酸鋇,Rasa Industries,LTD製作)。
以表1所示質量比將各原始原料粉末混合,放入白金坩堝。原料中之Ag2
O之比率為40質量%以上時係使用氧化鋁坩堝。混合時,考慮到避免原料粉末之多餘的吸濕,而使用金屬製攪拌器,於坩堝內進行混合。
將添加有原料混合粉末的坩堝設置於玻璃溶融爐內,進行加熱‧融解。以10℃/min之昇溫速度昇溫,於設定溫度(700~900℃)下對融解的玻璃進行攪拌之同時保持1小時。之後,將坩堝由玻璃溶融爐取出,將玻璃鑄入事先加熱至150℃的石墨鑄模。接著,使鑄入的玻璃移動至事先加熱至變形除去溫度的變形除去爐,藉由1小時保持而除去變形後,以1℃/min之速度冷卻至室溫。將冷卻至室溫的玻璃予以粉碎,而製成具有如表所示之組成的玻璃之粉末。
藉由示差熱分析(DTA)針對上述獲得的各玻璃粉末進行軟化點Ts之測定。DTA測定,係將參照試料(α-氧化鋁)及測定試料之質量個別設為650mg,於大氣中5℃
/min之昇溫速度進行,以第2吸熱峰值之峰值溫度作為軟化點Ts予以求出(圖1參照)。將結果記入表1。
使用實施例1獲得的玻璃依據以下之順序製作積層體。由實施例1製成的玻璃之中,將軟化點最低的SPL-15予以粉碎,粉碎成為平均粒徑0.5μm以下之後,將樹脂黏合劑與溶劑予以混合,製成噴霧器(spray)噴霧用之漿料。樹脂黏合劑係使用硝化綿,溶劑係使用二乙二醇-丁醚乙酸酯(Butyl carbitol acetate)。
於聚醯亞胺薄膜上形成氧化物層的工程影像係如圖2所示。於厚度12μm之聚醯亞胺薄膜1上藉由噴霧器3進行上述獲得的漿料之噴霧成膜,藉由爐加熱至250℃保持10分之後,實施自然冷卻而於聚醯亞胺薄膜1上形成氧化物玻璃層2。該氧化物玻璃層2之厚度為1.2μm。
作為比較例而於PET薄膜及PET薄膜上,藉由真空蒸鍍法蒸鍍形成50nm的SiOx膜(x為2以下)而形成無機材料蒸鍍層,設為氣體透過性評價試料。對獲得的積層薄膜之氧透過度及水蒸氣透過度進行評價。
使用上述製作之氣體阻障性薄膜,於溫度30℃,濕度90%RH之條件下,使用美國MOCON公司製之氧透過度測定裝置(OX-TRAN(R)2/20),於壓力差0.1MPa之條件下進行氧透過度測定。裝置之測定界限為001cc/m2
/day。
使用上述製作之氣體阻障性薄膜,於溫度30℃,濕度
90%RH之條件下,使用美國MOCON公司製之透濕度測定裝置(PERMATRAN(R)2/20),於壓力差0.1MPa之條件下進行水蒸氣透過度測定。裝置之測定界限為0.01g/m2
/day。
測定結果如表2所示。本發明之積層體之氧透過率及水蒸氣透過率係在裝置之測定界限以下。另外,PET基材之氧透過度及水蒸氣透過度非常高,藉由在PET基材上形成SiOx蒸鍍膜可以大幅改善氣體阻障性,但有微量之氣體透過,此由測定結果可知。此乃因為SiOx等之無機材料層之厚度較薄。本發明之積層體係藉由噴霧器進行噴霧的厚膜之燒成獲得者,其氧化物層之厚度設為較厚的1.2μm,可以發揮良好的氣體阻障性。
以下,使用膜之微構造之SEM影像說明本實施例之積層體與比較例之氣體阻障性之差異。對上述製作之本實施例之玻璃與基材之界面進行SEM観察。圖3(a)(b)為本實施例之積層體,(c)為比較例之膜構造之SEM影像。(c)存在著氧化物玻璃層2之縱方向之缺陷,相對於此,本實施例未出現該缺陷。(c)對於膜之厚度的缺陷之大小為數10~數100分之1左右,因此氣體阻障性不完全,具有0.9~1.5cc/m2
/day左右之氧透過性。另外,本實施例之積層體中氧化物玻璃層2係含有軟化點低的V2
O5
、Ag2
O及TeO2
,經過溶融狀態而成為緻密,不存在氣體可以通過的缺點。積層體之氧化物玻璃層2之厚度,亦可以藉由漿料或糊之塗布方法進行調整,漿料藉由噴霧器噴
霧時之膜厚為500nm~50μm左右,糊印刷時之膜厚為50μm~500μm左右。厚度相較於比較例之膜厚為極厚,而且膜構造成為緻密,氣體阻障性極為良好。
使用實施例2製作的積層體製成簡單構造之有機EL元件。本實驗使用的有機EL元件之一部係如圖4所示。於玻璃基板4上進行金屬陰極5/有機EL層6(綠色)/ITO電極層7之積層。於大氣壓(0.1MPa)氮環境中之氣密盒(glove box)內,於有機EL元件(15mm×20mm)之ITO電極上,藉由接著劑將切割成為大小40mm×50mm的本發明之積層體8進行黏貼,而進行有機EL元件之密封,成為EL元件A。同樣將藉由表2之比較例1及2之薄膜實施密封的有機EL元件設為EL元件B及C。
將彼等有機EL元件設置於氣溫50℃,相對濕度90%之濕潤空氣中,連接於100V,400Hz之交流電源,連續點燈而測定其亮度。實驗開始後之亮度設為100%時,亮度之經時變化之測定結果如圖5所示。和比較用EL元件B及C比較,可以確認EL元件A之亮度降低率為0。亦即,可以確認使用本實施例之積層體作為密封用薄膜材料時,可以提升有機EL元件之信賴性。
圖6係表示本實施例之樹脂窗的正面圖。圖7為沿圖6之A-A'
線的樹脂窗之斷面圖。如圖6及7所示,本實施例之樹脂窗,係由聚碳酸酯基材9,及設於室外側表面的氧化物玻璃層10構成。
本實施例之樹脂窗係依據以下之順序製作。首先,藉
由射出成形將聚碳酸酯製之樹脂窗(100mm×100mm×厚度4mm)予以成形。接著,如圖2所示,藉由噴霧器將氧化物玻璃微粒子之漿料噴霧於樹脂窗,乾燥後形成氧化物玻璃之微粒子層。氧化物玻璃係設為SPL-12,SPL-15,SPL-21之3種。
接著,使氧化物玻璃之微粒子軟化、流動,而設為連續之一層之氧化物玻璃層,基於聚碳酸酯之耐熱溫度為180℃,氧化物玻璃微粒子層與樹脂窗無法同時於電氣爐加熱。此時,藉由對樹脂窗表面之氧化物玻璃微粒子層進行雷射照射、加熱,在不造成樹脂窗破損之情況下使氧化物玻璃之微粒子軟化、流動,而設為呈連續的一層之氧化物玻璃層。於本實施例,針對氧化物玻璃微粒子層,係使用波長808nm之半導體雷射11於輸出20W,掃描速度50mm/s之條件下進行雷射照射,而設為呈連續的一層之氧化物玻璃層。如此製作的SPL-12,SPL-15,SPL-21之任一氧化物玻璃膜之厚度均為9μ
m。上述說明之樹脂窗之製作工程係如圖8所示。
製作的樹脂窗之比重大致和聚碳酸酯之比重同等,為1.2g/cm3
。一般之窗玻璃之比重為2.4g/cm3
,樹脂窗為大約一半之重量。
為了驗證樹脂窗之氧化物玻璃層對於紫外線之遮斷程度,而使用紫外‧可視分光光度計(日立製作所製U-4100)進行透過率測定。測定波長範圍係設為240~2600nm,掃描速度為300nm/min。圖9為透過率之測定
結果。任一氧化物玻璃層之於240~400nm帶域的透過率大致為0,具有非常良好的紫外線遮斷機能。
對如上述構成的樹脂窗進行太陽光照射,藉由氧化物玻璃層10之作用可使波長240~400nm之紫外線遮斷,樹脂材料可被保護免於紫外線影響。
一般,於太陽分光帶之280~400nm之波長帶域對各物質之影響變大,對聚碳酸酯單體進行太陽光照射時由表面起鍵結主鏈會漸漸被切斷,繼續產生粉化現象(Chalking),而進行至深部為止。聚碳酸酯之C-C鍵結之解離感度波長(nm)為280~310,藉由設置遮斷該波長帶域之紫外線的氧化物玻璃層,可實現聚碳酸酯之樹脂窗。
本實施例雖針對建築物之窗,但亦適用於自動車之側面(side)或後窗(Rear window)之樹脂製之窗,亦適用於自動車以外之各種車體的樹脂製之窗。
以實施例4之樹脂窗替代前面玻璃予以使用的太陽電池模組之構造係如圖10所示。圖10之太陽電池模組,係具備:設於太陽光射入側的本實施例之積層體、亦即附加有氧化物玻璃層之樹脂窗12,釩(V)系玻璃組成物之密封材13,太陽電池芯(太陽電池元件)14,使用釩(V)系玻璃的鋁電極15及背面板(back sheet)16。於樹脂窗12之射入太陽光側可以設置凹凸,具有反射防止之效果。
凹凸之設置方法有奈米印刷法等。
樹脂窗12係藉由和實施例4製作的樹脂窗完全同一之製法來製作,基材為聚碳酸酯,其外面設置厚度9μ
m之氧化物玻璃層(SPL-15)。基材雖使用聚碳酸酯,但亦可使用其他丙烯基、聚酯、氟化聚乙烯等不妨礙太陽光之射入的透明基材。彼等亦稱為輕量蓋部玻璃。
太陽電池芯14,係可以使用單結晶矽太陽電池,多結晶矽太陽電池,薄膜化合物半導體太陽電池,非晶質矽太陽電池等之各種太陽電池元件。於太陽電池模組內係配置有1個~複數個該太陽電池芯14,配置複數個時係經由使用釩(V)系玻璃的鋁電極15,藉由中介連接器(inter-connector)進行電氣連接。又,背面板16,係具有耐氣候性、高絕緣性及強度,可設為金屬層及塑膠薄膜層。
將多數之太陽電池芯14串聯連接,設置於樹脂窗12與背面板16之間之同時,藉由EVA薄片17予以黏貼。外周部係藉由鋁框13固定,而製作太陽電池模組。
樹脂窗之比重為約1.2g/cm3
,和一般之玻璃之比重2.4g/cm3
比較約為一半之重量。於太陽電池模組,係藉由使用本實施例之附加有氧化物玻璃層的樹脂窗,可達成40%之輕量化。如此則,架台費可以減低34%,施工費亦可更進一步減低。

Claims (12)
- 一種積層體,係具備:包含樹脂或橡膠的基材;及形成於上述基材之至少一面的氧化物玻璃;其特徵為:上述氧化物玻璃,係於上述基材之軟化溫度以下軟化流動,而被接著於上述基材。
- 如申請專利範圍第1項之積層體,其中,上述氧化物玻璃,係含有TeO2 、P2 O5 、V2 O5 之至少2種及Ag2 O。
- 如申請專利範圍第2項之積層體,其中,上述氧化物玻璃,係含有TeO2 、V2 O5 、Ag2 O。
- 如申請專利範圍第3項之積層體,其中,上述氧化物玻璃,係含有Ag2 O、V2 O5 、TeO2 ,Ag2 O與V2 O5 與TeO2 之合計含有率為75質量%以上。
- 如申請專利範圍第4項之積層體,其中,上述氧化物玻璃,係含有10~60質量%之Ag2 O,5~65質量%之V2 O5 ,及15~50質量%之TeO2 。
- 如申請專利範圍第5項之積層體,其中,上述氧化物玻璃之Ag2 O含有率為V2 O5 含有率之2.6倍以下。
- 如申請專利範圍第5項之積層體,其中,上述氧化物玻璃之Ag2 O含有率與V2 O5 含有率之和為40~80質量%。
- 如申請專利範圍第1項之積層體,其中,上述氧化物玻璃之厚度為500nm~500μm。
- 如申請專利範圍第1項之積層體,其中,上述氧化物玻璃係藉由雷射照射而軟化流動,被接著於上述基材。
- 一種有機EL元件,係以如申請專利範圍第1項之積層體作為密封用薄片者。
- 一種窗,係使用如申請專利範圍第1項之積層體者。
- 一種太陽電池模組,係以如申請專利範圍第1項之積層體作為密封用薄片者。
