1285697 五、發明說明(1) 【發明所屬之技術領域】 本發明係有關於一種耐辦之王g & A 丁 士 # Μ制、生士 η ^ ^ ^ ^ α L 但7傺之%保人工皮革的製造方法以 及所氣传之耐燃之環保人工皮革。 【先前技術】 習用的類真皮人工皮革製造方法,如第j圖所示,其包 二二固主要製程’一個是乾式製程100,另-個是濕式製 主。乾式製程100包含兩個主要步驟102、104,先於離 里Λ上k佈一層乾式聚氨酯樹脂組成物以形成一厚度約 (^0 2mm〜j· 〇3mm之乾式聚氨酯樹脂層(步驟1〇2 ),再於該 乾式聚氨酯樹脂層塗上一接著用聚氨酯樹脂組成物以厚度 約0.04mm〜0·05隨之形成一接著層(步驟1〇4)。濕式製程 101包含四個主要步驟106-114,先以含浸用聚氨醋樹脂組 成a次一基材以形成一含浸層於該基材中(步驟 1^ 6 ),再將塗佈用聚氨酯樹脂組成物塗佈於該基材進 仃,然^後再對塗佈層加以凝固(步驟丨丨〇 )、水洗(步驟 11 2 )等濕式處理以形成一發泡層於該基材上。最後,將 乾式製程的產物以其表面之接著層黏貼上濕式製程的產物 的發泡層上(步驟11 4 ),再撕去離型紙(步驟丨丨6 ), 此得到類似真皮質感的人工皮革。 9 然而,無論是在前述的乾式製程中所使用的乾式 樹脂、接著用聚氨酯樹脂或是在濕式製程中使用的含用曰 I氣醋樹脂、塗佈用聚氨自旨樹腊都含有大晉的 ,IfPTr 巧 里Μ喇機溶劑例 如ΜΕΚ、DMF、TOL·,當形成乾式聚氨酯樹脂層、固化 J 層需要進行乾燥步驟使組成物中含有的有機溶者 1285697 五、發明說明(2) 浸層、以及發泡層,則需要進行有機溶劑與水置換使有機 溶劑溶入水中,再經回收設備回收。這些有機溶劑具有毒 性’不但對人體有慢性的危害,也對環境造成很大的污 染,而且有機溶劑也具有易燃性,稱有控制不慎便容易引 起火災。 ^ 目前’為改善有機溶劑的污染問題,係將塗佈於離型紙 上的水性聚氨酯樹脂層直接轉貼加工於不織布或是織布 上。但是所得到的人工皮革沒有類似真正皮革的厚度以及 彈性,因此手感以及耐曲度非常差,也沒有肉身感、厚實 感。另外,為改善使用水性聚氨酯層之人工皮革的手感, 亦有人將塗佈於離型紙上的水性聚氨酯層直接轉貼加工於 具有發泡層的人工皮革濕式半成品上。然而,人工皮革濕 式半成,的製造過程(參見前述之濕式製程1〇1 )仍然要、 使用大量的有機溶劑。如此一來,雖然前述人工皮革之表 面貼合層的製程具有環保效果,但是在製造其内層的人工 皮革濕式半成品時,仍然會使用大量有機溶劑而污染 境。 此外,由於在製造的過程中使用大量的有機溶劑,習知 =^工皮革中通常仍有有機溶劑殘留,再加上聚氨酯樹脂 具有可燃性,因此以習用技術所製造之人工皮革耐燃 ^差,遇火即燃燒,毫無防火特性。目前人工皮革之相、 關產品在家具產品、醫療器材、汽車内裝等領域應用廣 ^二為了使用者的安全,急需要發展出具有耐燃性的人工
1285697 五、發明說明(3) 一般而言,^卫皮革的製造商係使用在聚氨醋樹脂中添 加虱化合物,藉此提高人工皮革的耐燃性。然而,氯化合 ,本身具有毋性’因此在製造、冑用、回收以及焚化添加 鼠化合物的人工皮革都要付出很大的環保成本。因此 添加氣化合物的人工皮革勢必要被淘汰。 【發明内容】 本發明之目的係提供一種耐燃之環保人工皮革製造方 法,在製造過程中大量減少有機溶劑的使用並且使製得的 產品具有财燃的功能。 本發明之另一目的係提供一種耐燃之環保人工皮革製造 方法能製得具有厚實感、肉身感以及耐曲性佳近似於 的人工皮革。 為了達成上述及其他之目的,本發明提供一種耐燃之環 保人工皮革的製造方法,其主要步驟如下。首先,於一離 型紙上塗佈一第一聚氨酯樹脂組成物,形成厚度約 〜Umm之面層。下一步,將一高固形份聚氨酯樹脂 、、成物塗佈=該面層上以形成厚度約0.1mm〜3mm之中間 層,其中該高固形份的聚氨酯樹脂組成物係由一不含氯之 =燃劑、一固形份高於50%的聚氨酯樹脂以及一硬化劑混 ί ί ί二然後,於該中間層上塗佈一層第二聚氨酯樹脂組 /成=接著層。最後,將一厚度約〇.5mm〜3mm之基材 、 ^ 耆層 再將離型紙撕去,藉此得到一種耐辦之瓖 保人工皮革。 ^ ^ ^ 適用於本發明之聚氨酯樹脂組成物包含不含有機溶劑或
00774.ptd 1285697 五、發明說明(4) 是含有少量有機溶劑之聚氨酯樹脂組成物,例如水溶解型 聚氣S旨樹脂組成物以及水分散型(w a t e r d i s p e r s e d )聚氨 S旨樹脂組成物。在人工皮革的製造過程中,這些聚氨醋樹 脂組成物不會揮發出或是僅揮發出微量的有機溶劑,能有 效地達到環保的目的。 本發明之特徵在於利用添加有該不含氯之耐燃劑的高固 形份聚氨酯樹脂組成物形成一厚度遠大於面層以及接著層 的中間層。固形份高的聚氣酯樹脂組成物含有相對而言較 少的有機溶劑使得添加的耐燃劑能發揮功效,且乾燥之後 之厚度與塗佈時相差較少,能輕易形成厚度較厚的中間 層,達到真皮質地的厚實感以及耐曲度。 本發明另提供一種耐燃之環保人工皮革的製造方法,其 主要步驟如下。將包含重量百分比1〇〜4〇 %多元醇、重量 百分比15〜25%聚異氰酸酯、重量百分比15〜35%鏈伸長劑 以及該不含氣之耐燃劑之一混合物,沿著溫度保持在一 2〇 °C〜60 °C反應射出裝置之衝擊混合頭,採用減緩反應射 出成型法之逆向操作方式,減緩衝擊混合頭内該混合物之 賴化反應。進行各成分之預聚合反應使成聚氨酯之前驅體 視情況可進一步於混合衝擊頭之末段加入丨5〜2 5重 里%聚異氰酸酯使成聚胺酯之前驅體(異氰酸酯指數nc〇/〇h 約為0· 9〜1· 2)。然後,控制射出壓力為4kgf/cm2以下施 行塗布加工、使前驅體充分流展開,射出塗布該離型紙 上’並經溫度控制在7 〇〜1 8 0 °C之烘箱加熱,使前驅體反 應聚成一聚氨酯樹脂。在該聚氨酯樹脂仍保持黏性時,將

再經烘箱加熱使該聚氨酯樹脂 工皮革半成品。最後,將該離 氣S旨樹脂分離,以得到一耐燃 一基材貼上該聚氨酯樹脂, 硬化,得到一耐燃之環保人 型紙撕去使該離型紙與該聚 之環保人工皮革。 【實施方式】 為了讓本發明之上述和其他目#、特徵、和優點能更明 ”、、頁下文特舉本發明較佳實施例,並配合所附圖示,作詳 細說明如下。 首先將配合第2圖以及第3a —3e圖說明本發明之耐燃之環 保人工皮革製造方法。首先,在步驟2〇2中(參照第仏 圖),於離型紙3 1 0上塗佈一層聚氨酯樹脂組成物,烘乾 後便形成一面層320。在步驟2〇4中(參照第3b圖),將含 有一不含氯耐燃劑之高固形份(Sol id Content)的聚氨酯 樹脂組成物塗佈於面層3 2 0上,烘乾硬化之後形成一中間 層330。然後,在步驟206中(參照第3c圖),於該中間層 3 3 0上塗佈另一層聚氨酯樹脂組成物,形成一接著層3 4 〇。 最後,在步驟208中(參照第3d圖),將一基材貼上該接 著層340,將接著層烘乾硬化之後,在步驟21〇中(參照第 3 e圖)’將離型紙3 1 〇撕去,便得到一耐燃之環保人工皮 革 〇 本發明係利用聚氨酯樹脂組成物形成面層3 2 0以及接著 層3 4 0。適用於形成面層3 2 0之聚氨酯樹脂組成物為溶劑型 聚氨酯樹脂組成物或是水溶解型聚氨酯樹脂組成物以及水 分散型(water dispersed) 聚氨酯樹脂組成物。適用於形

成接著層3 4 0之聚氨酯樹脂組成物為溶劑型聚氨酯樹脂組 成物、水溶解型聚氨酯樹脂組成物、水分散型(water dispersed)聚氨酯樹脂組成物以及無溶劑型濕氣硬化聚 氨醋樹脂組成物。適合之水溶解型聚氨酯樹脂組成物為可 自Bayer CHEM Co,Ltd購得商品為IMPRANIL DLS之無溶 劑型水溶解聚氨酯樹脂(sol vent-f ree watenoluble polyurethane resin)。適合之水分散型聚氨酯樹脂組成 物為可自Bayer CHEM Co,Ltd購得商品為IMPRANIL DLp水 分散型聚氨酯樹脂(water dispersed polyufeth&ne resin) 〇 形成面層320時可使用彈性體固形份重量百分比約1〇%〜 90%之聚氨酯樹脂組成物,其最佳使用範圍為35%〜6〇%,在 經過溫度約80 °C〜140 °C烘乾之後,形成厚度約〇· 〇2 mm〜 0· 2mm之面層320。
值得注意的是’前述含有不含氣耐燃劑的高固形份聚氨 酉曰树月曰組成物係精由將該不含氯之耐燃劑、一固形份高於 50%的聚氨酯樹脂以及一硬化劑混合形成。該高固形份聚 氨酯樹脂組成物係形成厚度遠大於面層3 2 〇以及接著層3 4 〇 之中間層330 (中間層330之厚度約為〇·2 _〜3mm),藉此 提供厚實且具有彈性的質感。適合用於配製該高固形份聚 氨醋樹脂組成物之聚氨酯樹脂較佳係含5 〇 %以上的固形份 (Solid Content)之聚氨酯樹脂,更佳係含93%以上的高固 形,(Sol id Content) PU樹脂。更具體地說,該高固形份 聚氨酯樹脂組成物係藉由將重量百分比約65%〜85%之固形
1285697 五、發明說明(7) 份93-98%的聚氨酯樹脂,約〇%〜2%之界面劑,約3%〜7%之硬 化劑,約0〜10%之色料以及約10%〜25%之不含氯耐燃劑混合 形成。在該高固形份聚氨酯樹脂組成物加入界面劑是為了 使該中間層表面具有良好的平坦度及流動性。該财燃劑可 為含銻之耐燃劑、含磷之耐燃劑、碳酸鈣、黏土( c丨ay )等 或其混合物。 具有高固形份(93%以上)的聚氨酯樹脂組成物含有相對 而言較少的有機溶劑(7%以下),因此在形成中間層33〇 時’不會揮發出大量的有機溶劑,使得耐燃劑可充分發揮 功用。相對而吕,以習用技術製造的人工皮革,並非由高 固形份的聚氨酯樹脂組成物形成,因此需使用大量的有機 溶劑,而容易有有機溶劑殘留於製成的人工皮革中,使得 人工皮革容易燃燒。因此在習用技術中,儘管在其聚氨酯 树脂組成物添加不含氯之耐燃劑,由於有機溶劑的殘留使 ,該耐燃劑無法發揮功用,因此熟習該技藝者並不會在聚 氨酯樹脂組成物中添加含氯化合物以外之耐燃劑。 此外,具有高固形份的聚氨酯樹脂組成物在乾燥之後的 厚度與塗佈時相差較少,能輕易形成厚度較厚的中間層 330,達到真皮質地的厚實感以及耐曲度。 该咼固形份聚氨酯樹脂組成物較佳係以約丨〇 〇它〜2⑽t 之溫度烘乾以形成中間層330。此外,亦可在具有高固形 份聚氨醋樹脂組成物中加入發泡劑,藉此可形成具^ /孔 質的中間層330。較佳地,塗佈該高固形聚氨醋樹脂组成 物之前先將該高固形份聚氨酷樹脂組成物加以真空脫泡處
1285697 五、發明說明(8) 理。 基材350可在接著層尚未經乾燥之前即貼上該接著層 340,或是先將接著層稍微乾燥後,並且仍具黏性時:在 貼合於該接著層3 4 0上。膝装从q r; η # # ^ # ^ 將基材350黏著於接著層340之後 即得到一耐燃之環保人工虔革本成。^ 反丰平成im。較佳地,應將該而十 燃之壞保人工皮革半成%署A外士、^%丄、 干t风口口罝於热成至中熱成約2 &小時〜4 8 小時,使接著層得以形成網狀架橋。適用於本發明之基材 包含織布、非織布或是動物皮,其厚度較佳為約〇 5 〜 3m瓜。為使本發明所提供知人工皮革具有更良好之耐燃 性,可將該基材以5 - 5 0 %之水性防火劑處理。 根據上述製程所製成之耐燃環保人工皮革係如第3e圖所 示,其包含一基材350、一接著層340、一中間層33〇以及 一面層320。該耐燃之環保人工皮革之特徵在於其面層32〇 以^接著層340之間具有一層由添加有一不含氯之耐燃劑 之南固形伤聚氣酯樹脂組成物形成之中間層3 3 〇。 本發明另提供一種耐燃之環保人工皮革的製造方法,該 方法係包含本案之申請人之中華民國第275637號專利所揭 示之步驟,該專利係全部在此併入本案參考。首先將包含 重量百分比10〜40%多元醇、重量百分比丨5〜25%聚異氰酸 醋、重量百分比1 5〜35%鏈伸長劑以及該不含氯之耐燃劑 (如含磷或是含銻化合物之混合物,沿著溫度保持在—2〇 t 〜60 °C反應射出裝置之衝擊混合頭,採用減緩反應射出成 型法之逆向操作方式,減緩衝擊混合頭内該混合物之酯化 反應。進行各成分之預聚合反應使成聚氨酯之前驅體後, 00774.ptd 第14頁 1285697 五、發明說明(9) 視情況可進一步於混合衝擊頭之末段加入15〜25重量%聚 異氰酸酯使成聚胺酯之前驅體(異氰酸酯指數NCO/OH約為 〇· 9〜1· 2)。然後,控制射出壓力為4kgf/cm2以下施行塗 佈加工、使前驅體充分流展開,射出塗布該離型紙上,並 經溫度控制在70〜1 80 °C之烘箱加熱,使前驅體反應聚成 一厚度約0· 1mm〜3mm之聚氨酯樹脂層。在該聚氨酯樹脂層 仍保持黏性時,將一厚度約〇· 5mm〜3mm基计貼上該聚氨酯 樹脂層,再經烘箱加熱使該聚氨酯樹脂層硬化,得到一耐 燃之環保人工皮革半成品。最後,將該離型紙撕去使該離 型紙與該聚氨酯樹脂層分離,以得到一耐燃之環保人工皮 革。本發明係採用反應射出成型法製造聚氨酯樹脂組成物 並且係採用減緩反應之逆向操作方法,在無壓力下使得前 躯體流展於離型紙上,而非以強大壓力喷射流出混合頭。 本發明之方法係使在衝擊混合頭之溫度保持在_ 2 〇 〇c〜 6 0 C之間減緩其内之各成分之聚合反應,而使其先形成具 有流動性之前躺體,再利用放熱反應放出之能量使該前軀 j之黏度下降,再利用無壓力流展塗佈加工,之後再以烘 相加熱進行快速硬化,使前驅體反應成聚氨酯樹脂層。該 全聚合反應時間前後僅需2-3分鐘即可完成。此方法在不 用溶劑之情形下仍可製成高固形份之聚氨酯樹脂層。 使用於本發明之多元醇以聚氧化伸烷基多元醇(p〇ly〇xy al\ylfne polyol)為最佳。使用於本發明之聚氧化伸烷基 多兀醇之不飽和度需在〇· 05meq/g以下,較佳為〇· 〇3meq/g 以下,更佳為0· 〇25meq/g以下。聚氧化伸烷基多元醇之分
