Abstract
Description
[1]
下記式(1)で表されるエポキシ樹脂と下記式(2)で表されるエポキシ化合物とを含有するエポキシ樹脂混合物。
ガスクロマトグラフィー分析において、前記式(1)のnが1であるエポキシ樹脂の含有量を100面積%としたとき、前記式(2)で表されるエポキシ化合物の含有量が1.0~10.0面積%である前項[1]に記載のエポキシ樹脂混合物。

また、nの平均値はゲルパーミエーションクロマトグラフィー(GPC、検出器:RI)の測定により求められた数平均分子量、あるいは分離したピークの各々の面積比から算出することが出来る。nの平均値は1~10であることが好ましく、1.1~10であることがより好ましく、1.1~5であることが特に好ましい。
GC分析において、前記式(1)のnが1であるエポキシ樹脂の含有量を100面積%としたとき、前記式(2)で表されるエポキシ化合物の含有量は1.0~10.0面積%含有していることが好ましく、1.0~8.0面積%がより好ましく、1.0~6.0面積%がさらに好ましく、2.0~6.0面積%が特に好ましく、2.0~4.0面積%が最も好ましい。エポキシ樹脂混合物の硬化物の三次元ネットワーク中には自由体積が生じている。前記式(2)で表されるエポキシ化合物は官能基が一つしかないため、その含有量が1.0面積%以上であると、自由体積を少なくすることが出来るため三次元ネットワークが動きづらくなり耐熱性や弾性率が向上する。前記式(2)で表されるエポキシ化合物の含有量が10.0面積%よりも多いと、自由体積は少なくなるが、自由体積内に入りきれなかった前記式(2)で表されるエポキシ化合物が過剰に存在するため、低分子成分が多くなり耐熱性や弾性率が低くなってしまう。そのため、前記式(2)で表されるエポキシ化合物の含有量が上記範囲内にあることが好ましい。
これらのエポキシ化反応の反応物を水洗後、または水洗無しに加熱減圧下でエピクロロヒドリンや溶媒等を除去する。また更に加水分解性ハロゲンの少ないエポキシ樹脂とするために、回収したエポキシ樹脂を炭素数4~7のケトン化合物(たとえば、メチルイソブチルケトン、メチルエチルケトン、シクロペンタノン、シクロヘキサノン等が挙げられる。)を溶剤として溶解し、水酸化ナトリウム、水酸化カリウムなどのアルカリ金属水酸化物の水溶液を加えて反応を行い、閉環を確実なものにすることも出来る。この場合アルカリ金属水酸化物の使用量はエポキシ化に使用した原料フェノール樹脂の水酸基1モルに対して通常0.01~0.3モル、反応温度は通常50~120℃、反応時間は通常0.5~2時間である。
本発明のエポキシ樹脂組成物を支持基材の片面または両面に塗布し、樹脂シートとして用いてもよい。塗布方法としては、例えば、注型法、ポンプや押し出し機等により樹脂をノズルやダイスから押し出し、ブレードで厚さを調整する方法、ロールによりカレンダー加工して厚さを調整する方法、スプレー等を用いて噴霧する方法等が挙げられる。なお、層を形成する工程においては、エポキシ樹脂組成物の熱分解を回避可能な温度範囲で加熱しながら行ってもよい。また、必要に応じて圧延処理、研削処理等を施してもよい。支持基材としては、例えば紙、布、不織布等からなる多孔質基材、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレート、ポリエステルフィルムなどのプラスチックフィルムあるいはシート、ネット、発泡体、金属箔、およびこれらのラミネート体などの適宜な薄葉体等が挙げられるが、これらに限定されるものではない。支持基材に厚さは特に制限されず、用途に応じて適宜に決定される。
また、RTM法の一種である、例えば、VaRTM法、SCRIMP(Seeman’s Composite Resin Infusion Molding Process)法、特表2005-527410記載の樹脂供給タンクを大気圧よりも低い圧力まで排気し、循環圧縮を用い、かつ正味の成形圧力を制御することにとよって、樹脂注入プロセス、特にVaRTM法をより適切に制御するCAPRI(Controlled Atmospheric Pressure Resin Infusion)法なども用いることができる。

JIS K-7236に記載された方法で測定し、単位はg/eq.である。
・軟化点
JIS K-7234に準拠した方法で測定し、単位は℃である。
・溶融粘度
ICI溶融粘度(150℃)コーンプレート法で測定し、単位はPa・sである。

撹拌機、還流冷却管、撹拌装置を備えたフラスコに、フェノール195重量部、フレーク状の水酸化ナトリウム50重量部、メタノール20重量部、トルエン40重量部を仕込み、撹拌、溶解後、加熱して温度を100℃に保ちながら4,4’-ビスクロロメチルビフェニル151重量部を4時間かけて連続的に添加した。添加終了後、p-トルエンスルホン酸を11重量部添加し、同温度で更に3時間反応を行った。反応終了後、水洗により副生する塩化ナトリウムを除去し、油層から加熱減圧下において過剰のフェノールを留去し、残留物に400重量部のメチルイソブチルケトンを添加して溶解した。この樹脂溶液を洗浄液が中性になるまで水洗を繰り返した後、油層から加熱減圧下においてメチルイソブチルケトンを留去することにより、フェノール樹脂(P1)180重量部を得た。
実施例1で得られたフェノール樹脂(P1)107重量部に対してエピクロロヒドリン230重量部、ジメチルスルホキシド60重量部を反応容器に仕込み、加熱、撹拌、溶解
後、温度を45℃に保持しながら、フレーク状の水酸化ナトリウム21重量部を2時間かけて連続的に添加した。水酸化ナトリウム添加完了後、45℃で2時間、70℃で1時間更に反応を行った。ついで水洗を繰り返し、副成塩とジメチルスルホキシドを除去した後、油層から加熱減圧下において過剰のエピクロロヒドリンを留去し、残留物に300重量部のメチルイソブチルケトンを添加し溶解した。このメチルイソブチルケトン溶液を70℃に加熱し30%水酸化ナトリウム水溶液10重量部を添加し、1時間反応させた後、反応液の水洗を洗浄液が中性となるまで繰り返した。ついで油層から加熱減圧下においてメチルイソブチルケトンを留去することによりエポキシ樹脂混合物(EP1)130重量部を得た。エポキシ樹脂混合物(EP1)のGPCチャートは図1に示す。エポキシ樹脂混合物(EP1)のエポキシ当量は312g/eq.、軟化点が66.9℃、ICI溶融粘度0.25Pa・s(150℃)であった。GC分析において、前記式(1)のnが1であるエポキシ樹脂(図4Aの24.8分、26.5分、28.4分のピーク)の含有量を100面積%としたとき、前記式(2)で表されるエポキシ化合物(図4Aの21.1分、22.1分のピーク)の含有量は6.0面積%であった。
実施例1において、トルエンを20重量部とした以外は実施例1と同様に合成したフェノール樹脂(P3)107重量部に対してエピクロロヒドリン230重量部、ジメチルスルホキシド60重量部を反応容器に仕込み、加熱、撹拌、溶解後、温度を45℃に保持しながら、フレーク状の水酸化ナトリウム21重量部を2時間かけて連続的に添加した。水酸化ナトリウム添加完了後、45℃で2時間、70℃で1時間更に反応を行った。ついで水洗を繰り返し、副成塩とジメチルスルホキシドを除去した後、油層から加熱減圧下において過剰のエピクロロヒドリンを留去し、残留物に300重量部のメチルイソブチルケトンを添加し溶解した。このメチルイソブチルケトン溶液を70℃に加熱し30%水酸化ナトリウム水溶液10重量部を添加し、1時間反応させた後、反応液の水洗を洗浄液が中性となるまで繰り返した。ついで油層から加熱減圧下においてメチルイソブチルケトンを留去することによりエポキシ樹脂混合物(EP2)133重量部を得た。エポキシ樹脂混合物(EP2)のGPCチャートは図2に示す。エポキシ樹脂混合物(EP2)のエポキシ当量は296g/eq.、軟化点が69.8℃、ICI溶融粘度0.33Pa・s(150℃)であった。GC分析において、前記式(1)のnが1であるエポキシ樹脂(図4Bの24.9分、26.5分、28.3分のピーク)の含有量を100面積%としたとき、前記式(2)で表されるエポキシ化合物(図4Aの21.1分、22.1分のピーク)の含有量は3.5面積%であった。
実施例1において、トルエンを0重量部とした以外は同様にして合成したフェノール樹脂(P2)107重量部に対してエピクロロヒドリン230重量部、ジメチルスルホキシド60重量部を反応容器に仕込み、加熱、撹拌、溶解後、温度を45℃に保持しながら、フレーク状の水酸化ナトリウム21重量部を2時間かけて連続的に添加した。水酸化ナトリウム添加完了後、45℃で2時間、70℃で1時間更に反応を行った。ついで水洗を繰り返し、副成塩とジメチルスルホキシドを除去した後、油層から加熱減圧下において過剰のエピクロロヒドリンを留去し、残留物に300重量部のメチルイソブチルケトンを添加し溶解した。このメチルイソブチルケトン溶液を70℃に加熱し30%水酸化ナトリウム水溶液10重量部を添加し、1時間反応させた後、反応液の水洗を洗浄液が中性となるまで繰り返した。ついで油層から加熱減圧下においてメチルイソブチルケトンを留去することによりエポキシ樹脂(EP3)135重量部を得た。エポキシ樹脂(EP3)のGPCチャートは図3に示す。エポキシ樹脂(EP3)のエポキシ当量は288g/eq.、軟化点が68℃、ICI溶融粘度0.30Pa・s(150℃)であった。GC分析において、前記式(2)で表されるエポキシ化合物は検出限界以下であった(図4Cの21.1分、22.1分周辺のピーク)。
エポキシ樹脂混合物(EP1、EP2)、エポキシ樹脂(EP3)をそれぞれ主剤とし、硬化剤としてフェノールノボラック(略称;PN、水酸基当量103g/eq.)、硬化促進剤としてトリフェニルホスフィン(略称;TPP)を用いて表1の配合組成に示す重量比で配合、二本ロールで混錬、タブレット化後、トランスファー成形で樹脂成形体を調製し、160℃2時間、更に180℃6時間の硬化条件で硬化させた。

・吸水率
直径5cm×厚み4mmの円盤状の試験片を100℃で24時間加熱後、重量を測定し、その試験片を100℃の水中で24時間煮沸した後に再度重量を測定した。それらの重量から重量増加率(%)を算出した。
