Description
[1] 六方晶構造を有するM型Srフェライトを主相とするフェライト焼結磁石であって、
Znの含有量が、ZnO換算で、0.05〜1.35質量%であり、
希土類元素(R)を実質的に含まず、
Sr,Ba及びCaのうち少なくとも一つ以上の元素の合計含有量を、モル換算でM3とし、Fe,Co,Mn,Zn,Cr及びAlのうち少なくとも一つ以上の元素の合計含有量を、モル換算でM4とし、さらにSiの含有量を、モル換算でM5とした場合に、下記式(1)を満たす、フェライト焼結磁石。

上式(2)のM型のSrフェライトにおけるAサイトのSr及びBサイトのFeは、不純物又は意図的に添加された元素によって、その一部が置換されていてもよい。
このようなM型のSrフェライトは、例えば以下の一般式(3)で表すことができる。

上式(3)中、xは、例えば0.01〜0.5であり、yは、例えば0.7〜1.2である。また、上式(2)におけるMは、例えば、Zn(亜鉛)、Co(コバルト)、Ni(ニッケル)、Mn(マンガン)、Al(アルミニウム)及びCr(クロム)からなる群より選ばれる1種以上の元素が挙げられる。

上式(1)中、M3は、Sr,Ba及びCaのうち少なくとも一つ以上の元素の合計含有量(モル%)であり、M4は、Fe,Co,Mn,Zn,Cr及びAlのうち少なくとも一つ以上の元素の合計含有量(モル%)であり、M5は、Siの含有量(モル%)である。
まず、以下の出発原料を準備した。
・Fe2O3粉末(一次粒子径:0.3μm)
・SrCO3粉末(一次粒子径:2μm)
・SiO2粉末(一次粒子径:0.01μm)
・CaCO3粉末
・MnO粉末
・ZnO粉末
・Na2CO3粉末
Fe2O3粉末1000g、SrCO3粉末161.2g、及びSiO2粉末2.3gを、湿式アトライタを用いて粉砕しながら混合し、乾燥及び整粒を行った。このようにして得られた粉末を、大気中、1250℃で3時間焼成し、顆粒状の仮焼物を得た。乾式振動ロッドミルを用いて、この仮焼物を粗粉砕して、BET法による比表面積が1m2/gの粉末を調製した。
また、仮焼前のSrCO3粉末の添加量、湿式粉砕の前のSiO2粉末の添加量、CaCO3粉末の添加量、ZnO粉末の添加量、MnO粉末の添加量、並びにスラリーへのNa2CO3粉末の添加量の少なくとも一つを変更したこと以外は、実施例1と同様にして、実施例1とは組成の異なる実施例2〜40及び比較例1〜9のフェライト焼結磁石を作製した。各実施例及び比較例において、焼成温度が異なる3種類のフェライト焼結磁石を作製した。
<組成分析>
作製した各実施例及び各比較例のフェライト焼結磁石の組成を誘導結合プラズマ発光分光分析(ICP分析)によって測定した。フェライト焼結磁石は、Fe,Sr,Si,Ca等の他に、出発原料に含まれる不純物に由来する元素(Ba等)が検出された。
作製した円柱形状のフェライト焼結磁石の上下面を加工した後、最大印加磁場25kOeのB−Hトレーサを用いて磁気特性を測定した。測定では、残留磁束密度(Br)及び保磁力(HcJ)を求めるとともに、残留磁束密度(Br)の90%になるときの外部磁界強度(Hk)を測定し、これに基づいて角型比(Hk/HcJ)(%)を求めた。各実施例及び比較例において、焼成温度1170℃、1185℃及び1200℃でそれぞれ作製したフェライト焼結磁石のうち、最も残留磁束密度(Br)と角型比(Hk/HcJ)のバランスの良い1185℃で作製したフェライト焼結磁石の磁気特性を表1および2に示す。
作製したフェライト磁石を大気中で7日間放置した後、その表面を目視で観察し、以下の基準で評価した。評価結果を表1および2に示す。
A:磁石の表面にクラックが発生しなかった。
B:磁石の表面にクラックが発生した。
以下の条件により、3点曲げ試験により抗接強度(σ)を測定した。
まず、上記円柱形状のフェライト焼結磁石とは別に、図2に示すような弧状のフェライト焼結磁石(長さLは36mm、幅Wは29mm、厚みTは2.5mm、弧を含む円を想定した場合の円の中心から弧の両端部に引いた接線間の角度Rは78度)を準備した(サンプルA)。なお、焼成温度は1185℃とした。
次に、図3に示すように水平な台の上に弧状のフェライト焼結磁石(サンプルA)を置き、上方より矢印の方向に加圧して(加圧速度3mm/min)、サンプルが破壊されたときの破壊最大荷重F[N]を測定し、下記式(4)より抗接強度(σ)を求めた。結果を、表1および2に示す。なお、表1および2に示した抗接強度(σ)は、サンプル30個の平均値である。

- 六方晶構造を有するM型Srフェライトを主相とするフェライト焼結磁石であって、
Znの含有量が、ZnO換算で、0.10〜0.37質量%であり、
Mnの含有量が、MnO換算で、0.10質量%以上0.50質量%未満であり、
希土類元素(R)を実質的に含まず、
Sr,Ba及びCaのうち少なくとも一つ以上の元素の合計含有量を、モル換算でM3とし、Fe,Co,Mn,Zn,Cr及びAlのうち少なくとも一つ以上の元素の合計含有量を、モル換算でM4とし、さらにSiの含有量を、モル換算でM5とした場合に、下記式(1)を満たす、フェライト焼結磁石。
0.59≦{M3−(M4/12)}/M5≦4.80 (1) - Naの含有量が、Na2O換算で、0.01〜0.09質量%であることを特徴とする請求項1に記載のフェライト焼結磁石。
- 前記Srフェライトの結晶粒の平均粒径が1.0μm以下であり、粒径が2.0μm以上である前記結晶粒の個数基準の割合が2%以下であることを特徴とする請求項1または2に記載のフェライト焼結磁石。
- 残留磁束密度(Br)が440mT以上、角型比(Hk/HcJ)が85%以上であることを特徴とする請求項1〜3のいずれかに記載のフェライト焼結磁石。
