Arで表される2価の芳香族炭化水素環基としては、例えば、フェニレン基(o−、m−又はp−フェニレン基など)、ナフチレン基などのC6−10アリーレン基、ビフェニレン基(2,2’−ビフェニレン基、3,3’−ビフェニレン基、4,4’−ビフェニレン基など)などのビC6−10アリーレン基、o−、m−又はp−ターフェニレン基などのターC6−10アリーレン基などが例示できる。これらの芳香族炭化水素環基は、置換基、例えば、ハロゲン原子、アルキル基(メチル基などの直鎖状又は分岐鎖状C1−4アルキル基など)、ハロアルキル基、ヒドロキシル基、アルコキシ基(メトキシ基などの直鎖状又は分岐鎖状C1−4アルコキシ基など)、メルカプト基、アルキルチオ基、カルボキシル基、スルホ基、アミノ基、N−置換アミノ基、シアノ基などを有していてもよい。なお、繰り返し単位(a1)〜(a5)において、各Arの種類は、互いに同一であってもよく、異なっていてもよい。
なお、板状樹脂粉体を構成する樹脂成分は、少なくとも芳香族ポリエーテルケトン樹脂で構成すればよく、例えば、芳香族ポリエーテルケトン樹脂のみで構成してもよく、本発明の効果を害しない範囲であれば、他の樹脂(樹脂成分)を含んでいてもよい。他の樹脂(芳香族ポリエーテルケトン樹脂でない樹脂)としては、特に限定されないが、例えば、熱可塑性樹脂{例えば、ポリアリレート(PAR)、液晶ポリエステル(又は液晶ポリマー、LCP)、芳香族ポリアミド[例えば、半芳香族ポリアミド(芳香族ジカルボン酸成分又は芳香族ジアミン成分を重合成分とするポリアミドなど)、全芳香族ポリアミドなど]、芳香族ポリエーテルケトン樹脂、ポリスルホン(PSU)、ポリエーテルスルホン(PES)、ポリイミド(PI)、ポリアミドイミド(PAI)、ポリエーテルイミド(PEI)、ポリフェニレンスルフィド(PPS)、ポリケトンスルフィド、ポリベンゾイミダゾール(PBI)などのエンジニアリングプラスチック(特にスーパーエンジニアリングプラスチック)に分類される樹脂など}などが挙げられる。これらの他の樹脂は、単独で又は2種以上組み合わせてもよい。
板状樹脂粉体は、必要に応じて、本発明の効果を害しない範囲であれば、添加剤を含んでいてもよい。このような他の添加剤としては、用途に応じて適宜選択できるが、例えば、安定剤(耐熱安定剤、耐光安定剤、酸化防止剤など)、充填剤又はフィラー[例えば、ガラス繊維、ガラスパウダー、カーボン繊維、カーボンパウダー、カーボンナノチューブ、金属酸化物(酸化アルミニウム、酸化チタン、酸化亜鉛など)、金属窒化物(窒化アルミニウム、窒化ホウ素など)などの無機フィラーなど]、可塑剤、滑剤、着色剤などが挙げられる。これらの添加剤は、単独で又は2種以上組み合わせてもよい。これらの添加剤の割合は、板状樹脂粉体全体に対して50重量%以下(例えば、0.01〜50重量%)、好ましくは10重量%以下(例えば、0.1〜10重量%)であってもよい。
本発明の板状樹脂粉体の形状は、板状(平板状)であればよく、面形状(板面の形状)は特に限定されない。面形状は、等方形状(例えば、略円形状、略正方形状などの正多角形状など)、異方形状(例えば、略楕円形状、略長方形状などの多角形状、不定形状など)のいずれであってもよい。
本発明の板状樹脂粉体(板状樹脂粒子)の製造方法は、特に限定されず、例えば、(A)原料樹脂粉体(板状化されていない(非板状の)樹脂粉体)を板状化処理する方法、(B)樹脂(又は樹脂組成物)で形成されたフィルム(又はシート又はフィルム状物)を、粉砕(又は破砕)する方法などが挙げられる。本発明では、特に、方法(A)を好適に使用できる。方法(A)では、フィルムを形成する必要がない上、比較的大きさ(厚みや粒径)においてバラツキの小さい粉体を効率よく得やすい。
本発明の板状樹脂粉体は、種々の用途に使用できるが、特に、塗料(塗布剤、コーティング剤)として好適に用いることができる。以下、塗料について詳述する。
試料(サンプル)9.5gを、2Lの蒸留水で3回洗い、濾過、減圧乾燥機で乾燥させた。
試料(サンプル)を水に分散し、レーザー回折/散乱式粒子径分布測定装置((株)堀場製作所製、LA920)を用いて測定した。
塗膜のうち、中央に位置する1cm四方の部分について、ピンホールの数を目視で数えた。
塗膜全体を目視観察、以下の基準で表面平滑性を評価した。
B:凹凸がほとんどない
C:凹凸が多い
D:凹凸が非常に多い。
板状化処理されていない非板状PEEK粉体a(ダイセル・エボニック(株)製、「VESTAKEEP 2000UFP−20」、溶融粘度(380℃、剪断速度36.48s−1)790Pa・s)を10重量%の割合で水に分散させた状態で、ボールミルを用いて押し潰すことで板状化した。なお、この際に使用したボールミルのメディア種には、高純度アルミナビーズ(粒径0.5mm)を用い、分散液とメディアの体積は同体積とした。
実施例1において、板状粉体Aに代えて、実施例1で得られた板状粉体Aと板状化処理されていない非板状PEEK粉体b(ダイセル・エボニック(株)製、「VESTAKEEP 4000UFP−10」、溶融粘度(380℃、剪断速度36.48s−1)1800Pa・s)とを、前者/後者(重量比)=70/30の割合で含む粉体(混合粉体、粉体混合物)を用いたこと以外は、実施例1と同様にして、分散液を得た。分散液において、混合粉体は、均一に分散していた。また、分散液を静置しても、混合粉体の沈降は見られなかった。
実施例1において、板状粉体Aに代えて、実施例1で得られた板状粉体Aと板状化処理されていない非板状PEEK粉体c(ダイセル・エボニック(株)製、「VESTAKEEP 2000UFP−10」、溶融粘度(380℃、剪断速度36.48s−1)790Pa・s)とを、前者/後者(重量比)=80/20の割合で含む粉体(混合粉体、粉体混合物)を用いたこと以外は、実施例1と同様にして、分散液を得た。分散液において、混合粉体は、均一に分散していた。また、分散液を静置しても、混合粉体の沈降は見られなかった。
実施例1において、板状粉体Aに代えて、実施例1で得られた板状粉体Aと板状化処理されていない非板状PEEK粉体aとを、前者/後者(重量比)=70/30の割合で含む粉体(混合粉体、粉体混合物)を用いたこと以外は、実施例1と同様にして、分散液を得た。分散液において、混合粉体は、均一に分散していた。また、分散液を静置しても、混合粉体の沈降は見られなかった。
実施例1において、板状粉体Aに代えて、実施例1で得られた板状粉体Aと板状化処理されていない非板状PEEK粉体cとを、前者/後者(重量比)=65/35の割合で含む粉体(混合粉体、粉体混合物)を用いたこと以外は、実施例1と同様にして、分散液を得た。分散液において、混合粉体は、均一に分散していた。また、分散液を静置しても、混合粉体の沈降は見られなかった。
実施例1において、板状粉体に代えて、板状化処理されていない非板状PEEK粉体aを用いたこと以外は、実施例1と同様にして、分散液を得た。
実施例1において、板状粉体に代えて、板状化処理されていない非板状PEEK粉体bを用いたこと以外は、実施例1と同様にして、分散液を得た。
実施例1において、板状粉体に代えて、板状化処理されていない非板状PEEK粉体cを用いたこと以外は、実施例1と同様にして、分散液を得た。
実施例1において、非板状PEEK粉体aに代えて非板状PEEK粉体bを用いたこと以外は実施例1と同様にして、板状粉体Bを得た。なお、板状粉体Bの平均厚みは1.5μmであり、平均径は6.1μmであり(従って、平均厚み/平均径=4.1)、径の分布は3.0〜201.2μm、頻度最大粒子径は15μm、頻度最大となる径の割合は7.0%であった。
実施例1において、メディアの体積を、同体積から分散液の1.2倍の体積[すなわち、分散液/メディア(体積比)=40/60]としたこと以外は、実施例1と同様にして、板状粉体Cを得た。なお、板状粉体Cの平均厚みは0.60μmであり、平均径は10.2μmであり(従って、平均厚み/平均径=1/17)、径の分布は1.1〜230.5μm、頻度最大粒子径は25μm、頻度最大となる径の割合は5.0%であった。
実施例1において、10重量%の割合の非板状PEEK粉体aに加えて、1重量%の割合(すなわち、PEEK粉体100重量部に対して10重量部の割合)でノニオン界面活性剤(日信化学工業(株)製、「サーフィノール485」)を加えて分散させたこと以外は、実施例1と同様にして、板状粉体を得た。板状粉体の平均厚みなどは、板状粉体Aと同じであった。
実施例1において、10重量%の割合の非板状PEEK粉体aに加えて、0.6重量%の割合(すなわち、PEEK粉体100重量部に対して6重量部の割合)でノニオン界面活性剤(日信化学工業(株)製、「サーフィノール485」)を加えて分散させたこと以外は、実施例1と同様にして、板状粉体を得た。板状粉体の平均厚みなどは、板状粉体Aと同じであった。
Claims (17)
- 芳香族ポリエーテルケトン樹脂を含み、かつ塗料に用いる板状樹脂粉体。
- 芳香族ポリエーテルケトンがポリエーテルエーテルケトンである請求項1記載の板状樹脂粉体。
- 電子顕微鏡写真より求められる平均厚みが2μm以下である請求項1又は2記載の板状樹脂粉体。
- 電子顕微鏡写真より求められる平均厚みと平均長径との割合が、前者/後者=1/3〜1/50である請求項1〜3のいずれかに記載の板状樹脂粉体。
- 光散乱法により求められる径の分布が1〜300μm、光散乱法により求められる最大頻度となる径が10〜50μm、光散乱法により求められる最大頻度となる径の割合が8%以下である請求項1〜4のいずれかに記載の板状樹脂粉体。
- 芳香族ポリエーテルケトン樹脂で構成された樹脂粉体を板状化処理した粉体である請求項1〜5のいずれかに記載の板状樹脂粉体。
- 金属基材を被覆するための塗料に用いる請求項1〜6のいずれかに記載の板状樹脂粉体。
- 請求項1〜7のいずれかに記載の板状樹脂粉体で構成された樹脂粉体を含む塗料。
- さらに、分散剤を含む請求項8記載の塗料。
- さらに、ノニオン界面活性剤で構成された分散剤を含む請求項9記載の塗料。
- 分散剤の割合が、板状樹脂粉体100重量部に対して0.5〜30重量部である請求項9又は10記載の塗料。
- 板状樹脂粉体が、水で構成された分散媒に分散している請求項8〜11のいずれかに記載の塗料。
- 基材と、この基材上に形成された塗膜であって、請求項8〜12のいずれかに記載の塗料で形成された塗膜とで構成された複合基材。
- 基材が、金属基材である請求項13記載の複合基材。
- 塗膜の厚みが30μm以下である請求項13又は14記載の複合基材。
- 基材上に、請求項8〜12のいずれかに記載の塗料をコーティングするコーティング工程を含む、請求項13〜15のいずれかに記載の複合基材の製造方法。
- コーティング後、さらに焼付処理する焼付工程を含む請求項16記載の製造方法。
