Description
Claims (13)
- 多孔性の芯層(コア)を有するシート状の複合材であって、
前記多孔性の芯層は、1つまたは複数の熱可塑性樹脂により、少なくとも一部を、一緒に保持されている強化天然繊維上をランダムに横切ることにより形成される連続気泡構造からできているウェブからできており、該ウェブは熱可塑性の樹脂によって一体に結合されてシート状になっており、
前記強化用の繊維が、熱可塑性樹脂で結合された不連続な天然繊維であり、
前記多孔性の芯層は、密度が0.1g/cm3〜1.8g/cm3であり、空隙含有量(空隙率)が1〜95%であり、さらに、表面領域を持ち、
前記不連続の天然繊維は、ケナフ繊維、ジュート繊維、麻繊維、ヘンプ繊維、サイザル繊維、コイア繊維のうち、少なくとも1つを含み、
前記芯層の表面領域に隣り合って接着層があり、前記接着層は、熱可塑性樹脂膜、エラストマー膜、金属箔膜、熱硬化性コーティング、無機コーティング、繊維系スクリム、不織布、および織物のうちの少なくとも1つからなる、
シート状の複合材。 - 前記熱可塑性樹脂が、ポリオレフィン、ポリスチレン、アクリロニトリルスチレン、ブタジエン、ポリエステル、ポリブチレンテラクロレート、ポリ塩化ビニル、ポリフェニレン・エーテル、ポリカーボネート、ポリエステルカーボネート、アクリロニトリル−ブチルアクリレート−スチレン・ポリマー、非晶質ナイロン、およびこれらの混合物からなるグループから選択した熱可塑性樹脂を含む、請求項1に記載の複合材。
- 前記多孔性の芯層が、20〜80重量パーセントの前記天然繊維、および20〜80重量パーセントの前記熱可塑性樹脂を含む、請求項1に記載の複合材。
- 前記多孔性の芯層が、35〜55重量パーセントの前記天然繊維と、45〜65重量パーセントの前記熱可塑性樹脂とを含む請求項1に記載の複合材。
- 0.5mm〜50mmの厚さを有する請求項1に記載の複合シート材。
- 前記接着層が25ミクロンから2.5mmの厚さを有する請求項1に記載の複合材。
- 前記多孔性の芯層が、金属繊維、金属化無機繊維、金属化合成繊維、ガラス繊維、黒鉛繊維、炭素繊維、セラミック繊維、バサルト繊維、無機繊維、およびアラミド繊維のうちの少なくとも1つをさらに含む、請求項1に記載の複合材。
- 請求項1に記載する多孔性の天然繊維強化熱可塑性樹脂のシート(板状材)を製造するための方法であって、
平均長さが5mm〜50mmの天然繊維および熱可塑性樹脂粉末粒子を、攪拌した水性泡に加えて、これらが分散した混合物を形成するステップと、
前記天然繊維は、ケナフ繊維、ジュート繊維、麻繊維、ヘンプ繊維、セルロース繊維、サイザル繊維、コイア繊維の内のすくなくとも1つであり、
ワイヤメッシュ上に前記天然繊維および熱可塑性樹脂粉末粒子の前記分散した混合物を置くステップと、
前記分散した混合物の水をワイヤメッシュを通して排出し、ウェブを形成するステップと、
前記ウェブを前記熱可塑性樹脂のガラス遷移温度より高い温度に加熱するステップと、
前記ウェブを所定の厚さに圧縮して、1パーセント〜95パーセントの空隙含有量を有する多孔性の熱可塑性樹脂のシートを形成するステップと、
前記多孔性の熱可塑性樹脂のシートの表面の少なくとも一部に表皮層を接着するステップと、
を含む方法。 - 前記熱可塑性樹脂が、ポリオレフィン、ポリスチレン、アクリロニトリルスチレン、ブタジエン、ポリエステル、ポリブチレンテラクロレート、ポリ塩化ビニル、ポリフェニレン・エーテル、ポリカーボネート、ポリエステルカーボネート、アクリロニトリル−ブチルアクリレート−スチレン・ポリマー、非晶質ナイロン、およびこれらの混合物のうちの少なくとも1つを含む請求項8に記載の方法。
- 前記多孔性の熱可塑性複合シートが、20〜80重量パーセントの天然繊維と、20〜80重量パーセントの熱可塑性樹脂とを含む請求項8に記載の方法。
- 前記多孔性の熱可塑性複合シートが、35〜55重量パーセントの天然繊維と、45〜65重量パーセントの熱可塑性樹脂とを含む請求項8に記載の方法。
- 前記表皮層が、25ミクロンから2.5mmの厚さを有する請求項8に記載の方法。
- 金属繊維、金属化無機繊維、金属化合成繊維、ガラス繊維、黒鉛繊維、炭素繊維、セラミック繊維、およびアラミド繊維のうちの少なくとも1つを前記攪拌した水性泡に添加するステップをさらに含む請求項8に記載の方法。
