Description
国際特許出願第WO99/32215号は、触媒コンバータの付加的な製造方法を開示している。この参考文献に開示された触媒コンバータは、コンテナ(容器)の外シェル内に圧縮されたモノリスサブストレートおよびマットを含んでいる。しかし、この参考文献に開示される発明は、モノリスサブストレートおよびマット材料の組合せが挿入された後のコンテナの外シェルのリサイジング(寸法変更)に関する。外シェルのリサイジングは、サブストレートの直径、マットの目標厚および壁厚による数式に基づいている。更に、コンテナの外シェルは、所定数式の計算結果に基づく所定直径に縮小される。しかし、この参考文献は、各コンバータのコアの破壊特性の測定およびその測定された特性に基づく最も効率的な縮小曲線の決定については教示していない。
本発明は、従来技術の上述した課題に鑑みなされたものであり、斯かる課題を克服又は軽減する触媒コンバータの製造方法および装置を提供することを目的とする。

Claims (16)
- 外チューブ(4)、モノリスサブストレート(6)および該モノリスサブストレートを包囲するマット材料(8)により構成され、前記モノリスサブストレートおよび前記マット材料が前記外チューブ内で圧縮される触媒コンバータの製造方法において、
前記モノリスサブストレートおよび前記マット材料を予圧縮および2次圧縮の2段階で圧縮し、前記2次圧縮は前記モノリスサブストレートおよび前記マット材料の周りで前記外チューブを圧縮する工程と、
前記モノリスサブストレートおよび前記マット材料の組合せの力−時間特性データを前記予圧縮段階で測定する工程と、
前記測定した力−時間特性データに基づいて、前記モノリスサブストレートに加わる圧力が前記モノリスサブストレートを破壊する最大閾値を超えず且つサイクルタイムが短い適切な圧縮シーケンスを選択する工程と、
前記外チューブ、前記モノリスサブストレートおよび前記マット材料の組合せを前記選択された圧縮シーケンスに従って前記2次圧縮段階で圧縮する工程と、
を備えることを特徴とする触媒コンバータの製造方法。 - 前記測定した力−時間特性データは、前記2次圧縮段階へフィードフォワードされ、前記モノリスサブストレートに対する圧力が製造中に最大閾値を超えないようにすることを特徴とする請求項1に記載の触媒コンバータの製造方法。
- 前記モノリスサブストレートおよび前記マット材料は、前記予圧縮段階でラジアル圧縮されることを特徴とする請求項1又は2に記載の触媒コンバータの製造方法。
- 前記マット材料および前記モノリスサブストレートは、圧縮ステーションで前記予圧縮中にラジアル圧縮されることを特徴とする請求項1乃至3の何れかに記載の触媒コンバータの製造方法。
- 前記マット材料および前記モノリスサブストレートは、ローラによりラジアル圧縮されることを特徴とする請求項1乃至4の何れかに記載の触媒コンバータの製造方法。
- 前記外チューブは前記2次圧縮段階で内方にラジアル変形され、前記外チューブ、前記マット材料および前記モノリスサブストレートの組合せを圧縮することを特徴とする請求項1に記載の触媒コンバータの製造方法。
- 前記外チューブは、圧縮スエージ加工によりラジアル変形されることを特徴とする請求項6に記載の触媒コンバータの製造方法。
- 前記外チューブは、該外チューブ、前記マット材料および前記モノリスサブストレートの組合せを圧縮装置でスピンニング加工することにより前記外チューブの直径を縮小することを特徴とする請求項6に記載の触媒コンバータの製造方法。
- 前記マット材料および前記モノリスサブストレートは、前記外チューブ内へ長手方向に挿入されることを特徴とする請求項1又は2に記載の触媒コンバータの製造方法。
- 前記マット材料および前記モノリスサブストレートは、前記予圧縮中に圧縮ステーションでラジアル圧縮されることを特徴とする請求項9に記載の触媒コンバータの製造方法。
- 前記マット材料および前記モノリスサブストレートは、前記予圧縮中にローラによりラジアル圧縮されることを特徴とする請求項10に記載の触媒コンバータの製造方法。
- 前記外チューブの両端をネックダウンして小断面にする工程を更に含むことを特徴とする請求項1乃至11の何れかに記載の触媒コンバータの製造方法。
- 前記外チューブの両端は、スピンニング加工によりネックダウンされ、前記両端の直径が前記外チューブの残りの部分より小直径になるようにすることを特徴とする請求項12に記載の触媒コンバータの製造方法。
- 前記スピンニング加工の前に、漏斗状の熱シールドを前記外チューブの両端から前記モノリスサブストレートの端部に挿入し、前記外チューブをスピンニング加工して前記モノリスサブストレートの両端を前記熱シールドの断面と一致させ、前記熱シールドを所定位置に保持することを特徴とする請求項13に記載の触媒コンバータの製造方法。
- 前記マット材料および前記モノリスサブストレートは、予圧縮され、その後前記外チューブの端部に長手方向へ挿入されることを特徴とする請求項1に記載の触媒コンバータの製造方法。
- 請求項1乃至15の何れかに記載の触媒コンバータの製造方法を実施する触媒コンバータの製造装置において、
前記マット材料および前記外チューブで包囲された前記モノリスサブストレートを圧縮する圧縮手段と、
前記圧縮手段による圧縮動作時に前記マット材料が前記モノリスサブストレートに加える力を測定するゲージ装置と、
前記ゲージ装置の出力データに基づいて前記圧縮手段による前記圧縮動作時に前記モノリスサブストレートに加える力および該力が加えられる時間を制御して適切な圧縮シーケンスに追従させる制御手段と
を備えることを特徴とする触媒コンバータの製造装置。
