Description
メラミン繊維又は珪酸含有セルロース系繊維からなる耐熱繊維(B)5〜80重量%、
難燃加工を施していない木綿、麻、アセテート及びレーヨンから選ばれる少なくとも一つのセルロース系繊維(C)0〜40重量%、
ポリエステル繊維及びナイロン繊維から選ばれる少なくとも一つの合成繊維(D)5〜40重量%を複合してなる難燃性繊維複合体に関する。
このようなハロゲン原子を17%以上含む重合体の具体例としては、例えば塩化ビニル、塩化ビニリデン、臭化ビニル、臭化ビニリデンなどのハロゲン含有ビニル系単量体の単独重合体または2種以上の共重合体;アクリロニトリル−塩化ビニル、アクリロニトリル−塩化ビニリデン、アクリロニトリル−臭化ビニル、アクリロニトリル−塩化ビニル−塩化ビニリデン、アクリロニトリル−塩化ビニル−臭化ビニル、アクリロニトリル−塩化ビニリデン−臭化ビニルなどのハロゲン含有ビニル系単量体とアクリロニトリルとの共重合体;塩化ビニル、塩化ビニリデン、臭化ビニル、臭化ビニリデンなどのハロゲン含有ビニル単量体の1種以上とアクリロニトリルおよびこれらと共重合可能なビニル系単量体との共重合体;アクリロニトリル単独重合体にハロゲン含有化合物を添加・重合させた重合体;ハロゲン含有ポリエステルなどがあげられるが、これらに限定されるものではない。また、前記単独重合体や共重合体を適宜混合して使用してもよい。
繊維(A)の量が20重量%未満の場合、得られる難燃繊維複合体の難燃性が不足し、一方、80重量%を超える場合、難燃性には優れるが、繊維(B)、繊維(C)の割合が少なくなり、激しい炎に長時間晒されたときに寝具や家具に用いられる綿やウレタンフォームへの着炎を防ぐ炭化膜の形成が不充分で耐火性能が充分でなくなる。
また、繊維(B)の量が10重量%未満の場合、長時間の炎に耐え得る難燃効果が充分得られず、一方、50重量%を超える場合、耐熱繊維の欠点である風合いや意匠性に劣る難燃繊維複合体しか得られなくなる。
本発明の難燃繊維複合体を用いて布帛を製造すると、本発明の難燃繊維複合体が有する優れた特性、すなわち優れた難燃性を有し、風合、触感、吸湿性、意匠性などの優れた特性を有する布帛が得られる。
(1)試料不織布
試料不織布は所定の割合で混合した繊維を用いて、ニードルパンチ方式により、目付け200g/m2、縦30cm×横45cmの不織布を作成した。
(2)カバー用不織布
カバー用ポリエステル不織布も同様に、ニードルパンチ方式により、目付け200g/m2、縦30cm×横45cmの不織布を作成した。
(燃焼試験用試料の作成)
簡易マットレスを作成し燃焼試験用試料とした。上記(2)カバー用ポリエステル不織布の上に上記(1)試料不織布を、更にその上に表面生地としてポリエステル製織布(目付け120g/m2)を重ねた3層構造物をカタン糸を用いキルティングし、縦30cm×横45cm×厚さ7.5cm、密度22Kg/m3のポリウレタンフォーム(東洋ゴム工業(株)製タイプ360S)の上にステープルを用いて固定した。
(1)バーナー形状
バーナーヘッドの形状はT字型であり、バーナーヘッドは外径1.27cm、肉厚0.0889cmのステンレス鋼で作成し、T字の横棒は長さ30.48cmで、T字の横棒の最上面に直径1.2mmの穴(ガスの出る穴)が等間隔に34個開けてある。
(2)燃焼試験方法
燃焼試験用試料を3層構造物側を上面にセットし、バーナーヘッドを試料上面から見て試料の長軸方向に平行に、かつ、試料の中央に、そして、炎の出る穴の面が試料上方42mmの高さになるように、T字の横棒が水平に縦棒が垂直上方に伸びるようにセットする。燃焼ガスはプロパン(純度99%以上)を使用し、ガス圧力0.11MPa、ガス流量12.9L/minで着炎時間は70秒とした。この時のウレタンフォームへの着火の有無、試料不織布の状態、表面生地の燃焼の評価を実施した。この時にウレタンフォームへの着火がない場合を○、着火がある場合を×として、試料不織布の炭化膜の状態は燃焼試験終了後に、試料不織布の炭化膜に貫通した穴があいていない場合、またはひびがない場合を○、穴やひびがある場合を×として、表面生地の燃焼はバーナーによる着炎が終了した後30秒以内に速やかに自己消化した場合を○、燃焼を継続した場合を×として評価を実施した。難燃性の評価として、前記3項目のすべて○の場合を○、一つでも×の項目がある場合には×として評価した。
(試料不織布かさ高さ)
難燃繊維複合体不織布の加工性を評価するために、キルティング加工時の生地のボリューム感について官能評価を行った。
評価方法は、視覚的観点から、キルティング加工した際の表生地用のボリューム感において寝具用不織布としてのボリューム感が好適なものを○(例えばポリエステル繊維を用いた際の不織布)、使用可能なレベルであるものを△、それより劣るものを×(例えばレーヨン繊維を用いた際の不織布)として評価した。
(セルロース繊維の特徴の評価方法)
難燃繊維複合体がセルロース系繊維としての特徴(視感、触感)を有するか否かについて官能評価試験を行った。○はセルロース系繊維の特徴(視感、触感)を有する、×は有しないことを示す。
(試料不織布白度評価方法)
難燃繊維複合体不織布の意匠性を評価するために、試料不織布の白色度について官能評価を行った。
評価方法は、視覚的観点から官能的評価を行い、布張り家具表面生地用途において光沢、および発色性が要求される場合の使用に適するレベルであるものを○、不適切であるものを×として評価した。
(風合い評価方法)
難燃繊維複合体不織布の風合い、触感について、特にドライタッチ感の官能評価を行った。
評価方法は、布張り家具の表生地用途において好適なレベルもしくは使用可能であるものを○(例えばポリエステル繊維を用いた際の不織布)、それより劣るものを×(例えばメラミン繊維を用いた際の不織布)として評価した。
(意匠性(光沢感、発色性)評価方法)
難燃繊維複合体不織布の意匠性を評価するために、試料不織布の光沢感と染色後の発色性について、それぞれ官能評価を行った。
評価方法は、視覚的観点から官能的評価を実施した。
光沢については、布張り家具の表生地用途における使用に適するものレベルのものを○、不適切なものを×として評価した。
発色性においては、布張り家具の表生地用途において要求される発色性に対して使用に適するレベルであるものを○、不適切であるものを×として評価した。
アクリロニトリル51重量%、塩化ビニリデン48重量%およびp−スチレンスルホン酸ソーダ1重量%よりなる共重合体をジメチルホルムアミドに樹脂濃度が30重量%になるように溶解させた。得られた樹脂溶液の樹脂重量100部に対して15部の三酸化アンチモンを添加し、紡糸原液とした。
アクリロニトリル56重量%、塩化ビニリデン41重量%、2−アクリルアミド−2−メチルプロパンスルホン酸ソーダ3重量%よりなる共重合体をジメチルホルムアミドに樹脂濃度が20重量%になるように溶解させた。得られた樹脂溶液の樹脂重量に対して三酸化アンチモンを添加し、紡糸原液とした。三酸化アンチモンの添加量については、表1に示す。
製造例1で得られた繊維(A)、繊維(B)としてメラミン繊維であるバソフィル(Basofil、1〜3.5dtex程度の分布を有する、カット長20〜200mmの分布を有する、バソフィルファイバーズ(Basofil Fibers)社製)、珪素含有セルロース系繊維であるヴィジル(Visil、1.7dtex、カット長40mm、サテリ(SATERI)社製)、パラ系芳香族ポリアミド繊維であるテクノーラ(Technora、1.7dtex、カット長38mm、帝人(株)製)、セルロース系繊維(C)としてレーヨン(1.5dtex、カット長38mm)、繊維(D)としてポリエステル繊維(6.6dtex、カット長51mm)を表1に示す割合で混綿し、試料不織布を作製し、燃焼試験を実施した。評価結果を表2に示す。
製造例1で得られた繊維(A)、繊維(B)として珪酸含有セルロース繊維であるヴィジル(Visil、1.7dtex、カット長40mm、サテリ(Sateri)社製)、繊維(D)としてポリエステル繊維(6.6dtex、カット長51mm)を表3に示す割合で混綿し、試料不織布を作製し、燃焼試験を実施した。結果を表3に示す。
また、官能評価の結果は、試料不織布白度評価結果については実施例、比較例ともに試料不織布の黄味を感じることはできず良好であった。風合い評価結果については実施例については良好であったが、比較例13,14,17においてポリエステル繊維が不足し、風合いが劣るものであった。
製造例2で得られた繊維(A)と、繊維(B)としてメラミン繊維であるバソフィル(Basofil、1〜3.5dtex程度の分布を有する、カット長20〜200mmの分布を有する、バソフィルファイバーズ(Basofil Fibers)社製)、珪素含有セルロース系繊維であるヴィジル(Visil、1.7dtex、カット長40mm、SATERI社製)、パラ系芳香族ポリアミド繊維であるテクノーラ(Technora、1.7dtex、カット長38mm、帝人(株)製)、セルロース系繊維(C)としてレーヨン(1.7dtex、カット長38mm)、繊維(D)としてポリエステル繊維(6.6dtex、カット長51mm)を表4に示す割合で混綿し、試料不織布を作製し、燃焼試験を実施した。評価結果を表5に示す。

- アクリロニトリル30〜70重量%、ハロゲン含有ビニル系単量体70〜30重量%及びこれらと共重合可能なビニル系単量体0〜10重量%を含む共重合体であり、ハロゲン原子を17重量%以上含む共重合体100重量部に対して、Sb化合物を0.5〜50重量部含有させた繊維(A)20〜85重量%、
メラミン繊維又は珪酸含有セルロース系繊維からなる耐熱繊維(B)5〜80重量%、
難燃加工を施していない木綿、麻、アセテート及びレーヨンから選ばれる少なくとも一つのセルロース系繊維(C)0〜40重量%、
ポリエステル繊維及びナイロン繊維から選ばれる少なくとも一つの合成繊維(D)5〜40重量%を複合してなる難燃性繊維複合体。 - 前記ハロゲン原子を17重量%以上含む重合体100重量部に対して、Sb化合物を6〜50重量部含有させた繊維(A)20〜85重量%、前記耐熱繊維(B)15〜80重量%、前記合成繊維(D)5〜40重量%を複合してなる請求項1記載の難燃繊維複合体。
- 前記ハロゲン原子を17重量%以上含む重合体100重量部に対して、Sb化合物を0.5〜50重量部含有させた繊維(A)20〜85重量%、前記耐熱繊維(B)5〜40重量%、前記セルロース系繊維(C)5〜40重量%、前記合成繊維(D)5〜40重量%を複合してなる請求項1記載の難燃繊維複合体。
- 前記ハロゲン原子を含む重合体である塩素原子を17重量%以上含む重合体100重量部に対してSb化合物6〜50重量部を含有させた繊維(A)85〜20重量%、前記耐熱繊維(B)である珪酸含有セルロース系繊維15〜80重量%、前記合成繊維(D)0〜40重量%からなり、各繊維の含有量が(A)≧(D)または(B)≧(D)となるように複合してなる請求項2に記載の難燃繊維複合体。
- 前記合成繊維(D)として、ポリエステル繊維および/またはナイロン繊維を、難燃繊維複合体中5〜35重量%含有する請求項1〜4のいずれかに記載の難燃繊維複合体。
- 前記繊維(B)である珪酸含有セルロース系繊維が、繊維中に珪酸を20〜50重量%含有する請求項1〜5のいずれかに記載の難燃繊維複合体。
- 前記ハロゲン原子を含む重合体である塩素原子を17重量%以上含む重合体100重量部に対して、Sb化合物を6〜50重量部含有させた繊維(A)80〜20重量%、前記耐熱繊維(B)5〜40重量%、前記セルロース系繊維(C)5〜40重量%、前記合成繊維(D)としてポリエステル繊維5〜40重量%を複合してなる請求項1〜6のいずれかに記載の難燃繊維複合体。
- 前記繊維(A)であるハロゲン原子を含む重合体である塩素原子を25重量%以上含む重合体100重量部に対して、Sbを0.5〜5.5重量部含有させた繊維30〜70重量%、前記耐熱繊維(B)10〜50重量%、前記セルロース系繊維(C)5〜40重量%、および前記合成繊維(D)0〜30重量%からなり、繊維(A)〜(D)の含有量が
(1)(A)≧(D)、(2)(A)+(D)が50〜90重量%、および(3)(C)+(D)が30〜60重量%、を満たす請求項1〜5のいずれかに記載の難燃繊維複合体。 - 前記ハロゲン原子を含む重合体である塩素を含む重合体が、アクリロニトリル40〜60重量%、塩素含有ビニル系単量体60〜40重量%、およびこれらと共重合可能なビニル系単量体0〜10重量%よりなる共重合体である請求項1または8に記載の難燃繊維複合体。
- 前記合成繊維(D)がポリエステル繊維、ナイロン繊維のうち少なくとも1種の繊維を16〜100重量%含む請求項1、8または9に記載の難燃繊維複合体。
- 前記合成繊維(D)が、ポリエステル繊維を16〜100重量%含む可燃性繊維である請求項1、8、9または10に記載の難燃繊維複合体。
- 前記ハロゲン原子を含む重合体である塩素原子を含む重合体にSb化合物を含有させた繊維が、40〜70重量%である請求項1、8、9、10または11に記載の難燃繊維複合体。
- 前記セルロース系繊維(C)が、30〜40重量%である請求項1、8、9、10、11または12に記載の難燃繊維複合体。
- 前記Sb化合物の含有量が、前記ハロゲン原子を含む重合体である塩素原子を含む重合体100重量%に対して0.5〜3.5重量部である請求項1、8、9、10、11、12または13に記載の難燃繊維複合体。
- 請求項1〜14のいずれかに記載の難燃繊維複合体を用いて製造した布帛。
- 請求項1〜14のいずれかに記載の難燃繊維複合体を用いて製造した不織布。
