Abstract
【解決手段】木補強材を含む無機質材の上に、第一紫外線硬化型塗料を塗布し、不完全硬化させる第一のステップと、第二紫外線硬化型塗料を塗布し、完全硬化させる第二のステップと、完全硬化した第二紫外線硬化型塗料を研磨し、表面を平滑にする第三のステップと、エナメル塗料を塗布し、硬化させる第四のステップとを備え、第二のステップにおいて、第二紫外線硬化型塗料は、第一紫外線硬化型塗料が不完全硬化の状態で塗布される建材の製造方法。

図1は本発明の実施形態1により製造された建材の一部を拡大した縦断面図である。

第一紫外線硬化型塗膜2Aの製作方法は、無機質材1Aの表面(シーラー塗布面)に第一紫外線硬化型塗料を塗布する点と、前記第一紫外線硬化型塗料が充填剤を含有する点が第一紫外線硬化型塗膜2の製作方法と異なるだけであり、他は第一紫外線硬化型塗膜2の製作方法と同じである。
図3は本発明の実施形態3により製造された建材の一部を拡大した縦断面図である。
エナメル塗膜4の表面に、保護塗料を塗布し、50〜120℃のドライヤーで乾燥させる。保護塗料としては、保護用樹脂を含む塗料が適用される。塗布としては、スプレー、フローコーター、ナチュラルコーター、ロールコーターなどの一般的な塗装手段が適用できる。保護塗料は、形成される保護塗膜5の膜厚が5〜50μmとなる量を塗布することが好ましい。
本発明者等は本発明の建材の各種性能を検証する実験を行った。この実験に際し、試料1〜19の試験体を製作し、各試験体の鏡面観察を行うとともに、密着性確認と、木補強材含有確認(紫外線硬化型塗膜が木補強材を含有しているか否か)を行った。なお、使用した無機質材の表面はフラット柄(平坦)である。以下、表1、2に、各試験体の形成素材、膜厚、顔料・充填剤の含有量と評価結果を示す。また、本実験において用いた第一紫外線硬化型塗料と第二紫外線硬化型塗料は、完全硬化するために紫外線照射量が、膜厚1μmあたり1.5mJ/cm2必要である。

Claims (7)
- 木補強材を含む無機質材の上に、第一紫外線硬化型塗料を塗布し、不完全硬化させる第一のステップと、
第二紫外線硬化型塗料を塗布し、完全硬化させる第二のステップと、
完全硬化した前記第二紫外線硬化型塗料を研磨し、表面を平滑にする第三のステップと、
エナメル塗料を塗布し、硬化させる第四のステップとを備え、
前記第二のステップにおいて、前記第二紫外線硬化型塗料は、前記第一紫外線硬化型塗料が不完全硬化の状態で塗布される
ことを特徴とする建材の製造方法。 - 請求項1に記載の建材の製造方法であって、
前記第一のステップにおいて、前記第一紫外線硬化型塗料の塗布量は、前記第一紫外線硬化型塗料により形成される塗膜の膜厚が10〜150μmとなるように塗布し、
前記第二のステップにおいて、前記第二紫外線硬化型塗料の塗布量は、前記第二紫外線硬化型塗料による形成される塗膜の膜厚が30〜150μmとなるように塗布し、
前記第三のステップにおいて、硬化後の前記第二紫外線硬化型塗料による膜厚が10〜130μmとなるように研磨する
ことを特徴とする建材の製造方法。 - 請求項1に記載の建材の製造方法であって、
前記第一紫外線硬化型塗料と前記第二紫外線硬化型塗料は、アクリル樹脂、エポキシ樹脂、ウレタン樹脂の少なくともいずれかを主成分として含む
ことを特徴とする建材の製造方法。 - 請求項1に記載の建材の製造方法であって、
前記第二紫外線硬化型塗料は充填剤を含有し、
前記第二紫外線硬化型塗料は前記充填剤を前記第二紫外線硬化型塗料の固形分対比で40〜70質量%含む
ことを特徴とする建材の製造方法。 - 請求項1に記載の建材の製造方法であって、
前記第一のステップにおける前記第一紫外線硬化型塗料の塗布量は、前記第二のステップにおける前記第二紫外線硬化型塗料の塗布量よりも少ない
ことを特徴とする建材の製造方法。 - 請求項1に記載の建材の製造方法であって、
前記第一紫外線硬化型塗料として、完全硬化に必要な紫外線照射量が前記第二紫外線硬化型塗料以下である塗料を用いる
ことを特徴とする建材の製造方法。 - 請求項1に記載の建材の製造方法であって、
前記第一のステップにおいて、前記木補強材を固形分対比で5〜30質量%含む無機質材を用いる
ことを特徴とする建材の製造方法。
