Abstract
Description
図1及び2を参照すると、本開示のプロセスに有用な形成構造10は、複数の別個の形成要素11を含む。別個の形成要素11は、別個の突出要素15、別個の孔、別個の凹み、又はこれらの組み合わせを含むことができる。形成構造10は、別個の形成要素11を完全に包囲するランドを更に含むことができる。形成構造10の別個の形成要素11は、従来のエンボス加工プロセスで形成構造上に使用される典型的なパターンと比較して小さい大きさを有してもよい。本開示のプロセスは、ウェブを加熱しなくても、また高速においてでさえも、薄くなった先端24及び/又は側壁を有する比較的高い縦横比の延長要素11を含むエンボス加工シールを製造することができる。
形成構造10に対して力を提供するよう使用される圧力源は、例えば、柔軟基材44、静圧プレナム(static pressure plenum)、速度圧力源、又はこれらの組み合わせであってもよい。速度気圧を提供して前駆体ウェブを形成構造に適合させるのに好適な装置の一例は、高圧エアナイフである。高圧エアナイフは、例えば、Canadian Air Systemsから市販されている。気圧を使用して前駆体ウェブを形成構造に適合させる好適な装置及びプロセスの他の例は、米国特許第5,972,280号に記載されている。水圧を提供して前駆体ウェブを形成構造に適合させるのに好適な装置の例は、米国特許第7,364,687号に記載されているもの等の水プレナムである。
最小限にて示された図7を参照すると、柔軟基材44の外側表面(即ち、形成構造10に向かって配向された柔軟基材44の表面)は、柔軟材料46を含む。例えば、柔軟基材44は、柔軟材料46で覆われた剛性材料48を含んでもよい。剛性材料48は柔軟材料46よりも有意により硬い金属(鋼等)、プラスチック、又は任意の他の材料であってもよい。剛性材料48を覆う柔軟材料46の厚さは、典型的には約26mm以下であり、好ましくは約1mm〜約26mm、より好ましくは約1mm〜約7mmであろう。代替的に、柔軟基材36全体が柔軟材料46で作製されてもよい。
図6を参照すると、静圧プレナム36が使用され、ウェブ34に対して力を提供してウェブ34を形成構造10の別個の形成要素11に適合させる。静圧プレナム36は、静的ガス圧プレナムであることが好ましい。ガスは、空気、窒素、二酸化炭素、及びこれらの組み合わせであってもよい。
少なくとも2つのウェブ又はウェブ層は、エンボス加工シール16により連結される。少なくとも2つのウェブは、例えば同一のウェブの異なる重なり合った部分であってもよい。例えば、ウェブ材料は、例えば三つ折り形態に折られてもよく、ウェブ材料の重なり合った部分がエンボス加工シール16により連結されてもよい。代替的に、少なくとも2つのウェブは異なるウェブであってもよい。好適なウェブは圧力源により変形できる材料を含み、それによりウェブは、形成構造10の別個の要素11に適合されて、2つのウェブを連結するエンボス加工シールを形成する。ウェブは、ウェブ自体及び/又は他のウェブ材料に接着する能力を有することが好ましい。
エンボス加工シール16を有する物品は、所望の柔らかい手の感触及び美的に心地よい外観等の所望の様々な構造的特徴及び特性を有することができる。エンボス加工シール16は、同心の別個の延長要素22を含む。本明細書で使用されるとき、用語「同心の」とは、実質的に同一の中心を有する延長要素22を指す。例えば、延長要素の中心は、約1000マイクロメートル未満、約500マイクロメートル未満、約100マイクロメートル未満、約50マイクロメートル未満、又は約20マイクロメートル未満ずれていてもよい。一実施形態において、別個の延長要素22の一部分は、別個の延長要素22を包囲するランド13と比較して薄くなっている。例えば、別個の延長要素22の先端及び/又は側壁は、ランド13と比較して薄くなっていてもよい。同心の別個の延長要素22は、少なくとも2つのウェブの入れ子になった、共形成された領域の大きい界面表面積を有する。加えて、上記に開示したように、エンボス加工シール16にて連結された少なくとも2つのウェブを保持する十分な摩擦力及び/又は引力が存在すると考えられる。閉鎖先端24を有する別個の延長要素22の場合、更に吸引型の力が、エンボス加工シール16にて連結された少なくとも2つのフィルムを保持する工程を補助し得る。2つのウェブをエンボス加工シール16にて分離するには、同心の別個の延長要素22を分離する十分な力が必要である。そのような分離は、熱及び圧力によるウェブの融合を含むもの等の先行技術による結合方法と比較して雑音をほとんど、あるいは全く生じない。物品の少なくとも2つの層をエンボス加工シール16にて分離する際、分離により生じる音は、米国特許第5,462,166号に記載されているような熱的−機械的結合プロセスで形成された従来のシールにより生じる雑音と比較して著しく小さい。例えば、物品の少なくとも2つの層をエンボス加工シール16にて分離する際、分離により生じる音圧レベルは、音圧レベル試験で測定して、約70dB未満、約65dB未満、又は約60dB未満であってもよい。エンボス加工シール16は、例えば米国特許第5,462,166号に記載されているもの等の従来の加工条件を用いて従来の熱的−機械的結合プロセスにより形成されたシールよりも、分離の際に実質的により静寂である。例えば、エンボス加工シール16は、分離の際に、エンボス加工シール16と実質的に同一の剥離強度を有し、エンボス加工シール16と同一の条件下で分離される従来の熱的−機械的結合プロセスで形成されたシールから生じる音圧レベルよりも、少なくとも約2dB、少なくとも約3dB、少なくとも約4dB、少なくとも約5dB、少なくとも約6dB、少なくとも約7dB、少なくとも約8dB、少なくとも約9dB、又は少なくとも約10dB低い音圧レベルを生じ得る。実質的に同一の剥離強度とは、エンボス加工シール16の剥離強度の少なくとも約50%、少なくとも約60%、少なくとも約70%、又は少なくとも約80%迄の剥離強度を指す。
エンボス加工シール16を形成するためのプロセスは、少なくとも2つのウェブを圧力源と形成構造10との間に供給し、ウェブの部分を形成構造10の別個の形成要素11に適合させるのに十分な圧力を、圧力源からウェブ及び形成構造10に対して適用し、それにより同心の別個の延長要素22を有するエンボス加工シール16を形成する工程を含む。形成構造10に対するウェブの適合は、生成される圧力及び形成構造10のトポグラフィーに応じて、部分的な適合、実質的な適合、又は完全な適合であり得る。理論に束縛されるものではないが、開放先端24は、ウェブを形成構造10の別個の形成要素11に適合させる間に、ウェブを局所的に破壊することにより形成され得ると考えられる。
物品は、吸収性物品の包装材料、包装(フロー包装、収縮包装、又はポリ袋等)、ごみ袋、食品包装、デンタルフロス、ワイプ、電子部品、壁紙、衣類、エプロン、窓覆い、食卓マット、ブックカバー等を含む多数の異なる方法で使用され得る。
エンボス加工シール16を有する物品は、2つのウェブを使用して形成される。第1のウェブは、Engelhard Corporation(Iselin,NJ)から得た虹色フィルム、Aurora Special Effect Film Fluoridescent TM Groovey Green FG 8601 RG−56である。第2のウェブは、80% LLDPE及び20% LDPEを有する3層の共押出ウェブである。エンボス加工プロセスは室温で行われる。形成構造10は複数の突出要素を含む。別個の突出要素は一般に、円形の断面形状を備えた円柱である。別個の突出要素の側壁は、わずかな内方向テーパを有する。突出要素の先端は、比較的丸い尖頭を有する。突出要素は約192マイクロメートルの高さを有し、約254マイクロメートルの中心間の間隔を有する六角形アレイに配置されている。図8に、形成構造10の高倍率側面図を示す。
エンボス加工シール16を有する物品は、RKW US,Inc.から得た2つのポリエチレンフィルムを使用して形成されるが、これは、それぞれ厚さ約15マイクロメートルであり、14.2グラム/平方メートル(「gsm」)の坪量を有する。厚さ7mmのHYPALON(登録商標)Rubber(Perma−Flex Roller Technology(Salisbury,North Carolina)から得たHYPALON CHECKMATE HGS−HT)の柔軟基材をプロセスで使用した。柔軟基材は、約53のショアA硬度を有する厚さ4mmのHYPALON(登録商標)シートと、85のショアA硬度を有する厚さ3mmのHYPALON(登録商標)シートとから形成された2層積層体である。柔軟基材は15mm×15mmの四角形のシートの形態を有する。積層体の厚さ4mmのHYPALON(登録商標)(ショアA硬度53)部分は、エンボス加工プロセス中、ウェブと接触している。形成構造は厚さ約1mmの金属であり、六角形アレイにて0.25mmの中心間の間隔を有する、直径0.18の凹みを有した。凹みは円形の断面を有し、直線状の側壁を含む。凹みは、凹みの底面内に開口部を含むことにより通気されて、エンボス加工プロセス中に、空気が後部側から逃れることを可能にする。エンボス加工プロセスは、高速リサーチプレスを使用して室温で行われる。高速リサーチプレスは米国特許出願公開第2009/0120308(A1)号に詳述され、エンボス加工シール16を形成する連続製造ラインプロセスを模倣するよう設計されている。プレスは205mmの柔軟基材及び形成構造のロール直径を模倣するよう操作される。ウェブは約6m/秒の模倣速度で、形成構造10と柔軟基材との間に供給される。
Claims (16)
- 物品であって、
少なくとも2つのウェブと、
前記少なくとも2つのウェブの一部分を連結するエンボス加工シールであって、前記少なくとも2つのウェブ内に形成されたランドにより包囲される同心の別個の延長要素を含み、前記別個の延長要素が開放基端を有し、前記別個の延長要素の一部分が前記ランドの厚さよりも小さい厚さを有する、エンボス加工シールと、を備える物品。 - 前記エンボス加工シールが接着剤を含まない、請求項1に記載の物品。
- 前記同心の別個の延長要素が、融解により共に融合されていない、請求項1又は2に記載の物品。
- 前記別個の延長要素の先端及び/又は側壁が、前記ランドに対して少なくとも約25%薄くなっている、請求項1〜3のいずれか一項に記載の物品。
- 前記少なくとも2つのウェブが、ポリプロピレン、ポリエチレン、及びこれらの組み合わせからなる群から選択される、請求項1〜4のいずれか一項に記載の物品。
- 前記エンボス加工シールに隣接して配置された非封止部分を更に含み、前記非封止部分が、同心の別個の延長要素を実質的に有さない前記少なくとも2つのウェブの部分を含む、請求項1〜5のいずれか一項に記載の物品。
- 前記エンボス加工シールが前記少なくとも2つのウェブの対向する側部に沿って配置され、前記非封止部分が、前記エンボス加工シールを有する前記対向する側部の間に配置されている、請求項5に記載の物品。
- 前記少なくとも2つのウェブを、圧力源と、別個の孔、別個の凹み、別個の突出要素、及びこれらの組み合わせからなる群から選択される複数の別個の形成要素を含む形成構造と、の間に供給する工程と、
