Abstract
【解決手段】本発明は、アミノ基含有変性エポキシ樹脂(A)、ブロック化ポリイソシアネート硬化剤(B)、フェノール樹脂(C)、金属化合物(D)及び窒素酸化物イオン(E)を含有するカチオン電着塗料組成物であって、該カチオン電着塗料組成物の質量に対して、金属化合物(D)を金属元素の質量で10〜10,000ppm含有し、かつ窒素酸化物イオン(E)を50〜10,000ppm含有することを特徴とするカチオン電着塗料組成物を提供する。

Description
項1.アミノ基含有変性エポキシ樹脂(A)、ブロック化ポリイソシアネート硬化剤(B)、フェノール樹脂(C)、金属化合物(D)及び窒素酸化物イオン(E)を含有するカチオン電着塗料組成物であって、

金属化合物(D)が、ジルコニウム、チタン、コバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属(d)の化合物である、カチオン電着塗料組成物。
ジルコニウム化合物及びチタニウム化合物のうち少なくとも1種の化合物を含有し、かつコバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属の化合物を含有するものである項1〜4のいずれか1項に記載のカチオン電着塗料組成物。
金属化合物(D)を金属元素の質量で10〜10,000ppm含有し、かつ窒素酸化物イオン(E)を50〜10,000ppm含有することを特徴とするカチオン電着塗料組成物である。以下、詳細に述べる。
本発明に用いるアミノ基含有変性エポキシ樹脂(A)は、エポキシ当量500〜2,500の変性エポキシ樹脂(A1)とアミン化合物(A2)とを反応させることにより得られる樹脂である。
前述の一般式(1)で表される化合物(1)及び/又は前述の一般式(2)で表される化合物(2)であるジエポキシ化合物(a1);
エポキシ当量170〜500のエポキシ樹脂(a2)及び;
ビスフェノール化合物(a3)
を反応させて得られる樹脂である。
上記変性エポキシ樹脂(A1)は、特定のジエポキシ化合物(a1)とエポキシ当量170〜500のエポキシ樹脂(a2)とビスフェノール化合物(a3)とを反応させて得られるエポキシ当量500〜2500の変性エポキシ樹脂である。
ジエポキシ化合物(a1)としては、一般式(1)で表される化合物(1)を用いることができる。
一般式(1)において、m及びnの少なくとも一方が2以上の場合、m個の繰返し単位中の各R1及びn個の繰返し単位中の各R1はそれぞれ同一であっても異なってもよい。
で表されるアルキレンオキシドを付加させてヒドロキシル末端のポリエーテル化合物を得た後、該ポリエーテル化合物とエピハロヒドリンとを反応させてジエポキシ化することにより製造することができる。
また、ジエポキシ化合物(a1)として、一般式(2)で表される化合物(2)を用いることができる。
化合物(2)の製造方法としては、例えば、アルキレングリコールを出発原料として、前記一般式(2)のアルキレンオキシドを開環重合させることによりヒドロキシル末端のポリアルキレンオキシドを得た後、次いで、該ポリアルキレンオキシドにエピハロヒドリンを反応させてジエポキシ化する方法(1)が挙げられる。
で示されるアルキレングリコール又は該アルキレングリコール分子2個以上を脱水縮合させることにより得られるポリエーテルジオールに、エピハロヒドリンを反応させてジエポキシ化することによる方法(2)が挙げられる。
本発明において、エポキシ当量500〜2500の変性エポキシ樹脂(A1)の製造に用いるエポキシ当量170〜500のエポキシ樹脂(a2)(以下、単にエポキシ樹脂(a2)と示すことがある)とは、一般式(1)で表される化合物(1)又は一般式(2)で表される化合物(2)のジエポキシド化合物(a1)以外の、1分子中にエポキシ基を2個以上有し、かつ170〜500、好ましくは170〜400の「エポキシ当量」を有する化合物を示す。エポキシ樹脂(a2)としては、340〜1,500、さらに好ましくは340〜1,000の「数平均分子量」を有するものが適しており、特に、ポリフェノール化合物とエピハロヒドリンとの反応によって得られるものが好ましい。

ビスフェノール化合物(a3)には、下記一般式(6)
で表される化合物が包含される。具体的には、ビス(4−ヒドロキシフェニル)−2,2−プロパン[ビスフェノールA]、ビス(4−ヒドロキシフェニル)メタン[ビスフェノールF]等が挙げられる。
方法1.ジエポキシ化合物(a1)、エポキシ当量170〜500のエポキシ樹脂(a2)及びビスフェノール化合物(a3)をすべて混合し反応させてエポキシ当量500〜2,500の変性エポキシ樹脂(A1)を得る方法;
方法2.ジエポキシ化合物(a1)とビスフェノール化合物(a3)とを反応させて反応物を得た後、次に該反応物にエポキシ当量170〜500のエポキシ樹脂(a2)を混合し、反応させてエポキシ当量500〜2,500の変性エポキシ樹脂(A1)を得る方法;
方法3.エポキシ当量170〜500のエポキシ樹脂(a2)とビスフェノール化合物(a3)とを反応させて反応物を得た後、次に該反応物にジエポキシ化合物(a1)を混合し、反応させてエポキシ当量500〜2,500の変性エポキシ樹脂(A1)を得る方法。なお反応状態は、エポキシ価によって追跡することができる。
アミノ基含有変性エポキシ樹脂(A)は、変性エポキシ樹脂(A1)にアミン化合物(A2)を付加反応させることにより製造することができる。アミン化合物(A2)は、例えば、モノメチルアミン、ジメチルアミン、モノエチルアミン、ジエチルアミン、モノイソプロピルアミン、ジイソプロピルアミン、モノブチルアミン、ジブチルアミン等のモノ−、もしくはジ−アルキルアミン;モノエタノールアミン、ジエタノールアミン、モノ(2−ヒドロキシプロピル)アミン、ジ(2−ヒドロキシプロピル)アミン、モノメチルアミノエタノール、モノエチルアミノエタノール、モノエチルアミノブタノール等のアルカノールアミン;エチレンジアミン、プロピレンジアミン、ブチレンジアミン、ヘキサメチレンジアミン、テトラエチレンペンタミン、ペンタエチレンヘキサミン、ジエチルアミノプロピルアミン、ジエチレントリアミン、トリエチレンテトラミン等のアルキレンポリアミン及びこれらのポリアミンのケチミン化物;エチレンイミン、プロピレンイミン等のアルキレンイミン;ピペラジン、モルホリン、ピラジン等の環状アミン等が挙げられる。アミン化合物(A2)として、これら上記のアミンのうち、1級アミンをケチミン化したアミン(例えば、ジエチレントリアミンのメチルイソブチルケトンのケチミン化物等)を用いることができる。当該1級アミンをケチミン化したアミンは、例えば、上記列挙したアミンと共に用いることができる。
[ブロック化ポリイソシアネート硬化剤(B)]
本発明のカチオン電着塗料組成物は、前述のアミノ基含有変性エポキシ樹脂(A)及びブロック化ポリイソシアネート硬化剤(B)を組合せて使用することにより、熱硬化性のカチオン電着塗料とすることができる。
フェノール樹脂(C)は、フェノール、クレゾール、ビスフェノールA等のフェノール系化合物とホルムアルデヒド等のアルデヒド系化合物とを酸性触媒、塩基性触媒等の存在下で縮合反応させた樹脂で、この中でも酸性触媒で縮合したものをノボラック型フェノール樹脂、塩基性触媒で縮合させたものをレゾール型フェノール樹脂と称する。
本発明のカチオン電着塗料組成物は、金属化合物(D)を含むことを特徴とする。金属化合物(D)は、ジルコニウム、チタン、コバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属(d)の化合物である。金属化合物(D)の中でも水溶性を示すものが好ましい。
(2):ジルコニウム化合物からなるか、又はジルコニウム化合物とチタン、コバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属(d)の化合物との両者からなる組合せ;
(3):ジルコニウム化合物及びチタニウム化合物のうち少なくとも1種の化合物を含有し、かつコバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属の化合物からなる組合せ。
本発明のカチオン電着塗料組成物は、窒素酸化物イオン(E)を含有することを特徴とする。窒素酸化物イオン(E)は、硝酸イオン、亜硝酸イオン等の総称である。本発明のカチオン電着塗料組成物には、溶剤等に、窒素酸化物イオンを配合したものだけでなく、窒素酸化物イオンを生成又は含有する化合物を配合することによって窒素酸化物イオンをカチオン電着塗料中に含有させたものも包含される。窒素酸化物イオンを生成又は含有する化合物としては、例えば、硝酸、金属硝酸塩、金属亜硝酸塩等が挙げられる。
当該混合物に、顔料成分、触媒、その他の添加剤、水等を加え、分散して顔料分散ペーストを調製する。その顔料分散ペーストを、アミノ基含有変性エポキシ樹脂(A)、ブロック化ポリイソシアネート硬化剤(B)及びフェノール樹脂(C)を含むエマルションに配合する方法。
このようにして得られた皮膜の焼き付け温度には、被塗物表面で、通常、100〜200℃、好ましくは120〜180℃の範囲内の温度が適しており、焼き付け時間は、通常、5〜90分間、好ましくは10〜50分間とすることができる。
製造例1 基体樹脂No.1の製造例
温度計、還流冷却器、及び攪拌機を備えた内容積2リットルのフラスコに、グリシエールPP−300P(注1)296部、jER828EL(注4)1330部、ビスフェノールA684部及びテトラブチルアンモニウムブロマイド1.0部を加え、160℃でエポキシ当量1,150になるまで反応させた。
温度計、還流冷却器、及び攪拌機を備えた内容積2リットルのフラスコに、デナコールEX−821(注2)185部、jER828EL(注4)950部、ビスフェノールAを456部及びテトラブチルアンモニウムブロマイド0.8部を加え、160℃でエポキシ当量795になるまで反応させた。
温度計、還流冷却器、及び攪拌機を備えた内容積2リットルのフラスコに、グリシエールBPP−350(注3)340部、jER828EL(注4)950部、ビスフェノールAを456部及びテトラブチルアンモニウムブロマイド0.8部を加え、160℃でエポキシ当量873になるまで反応させた。
温度計、還流冷却器、及び攪拌機を備えた内容積2リットルのフラスコに、グリシエールPP−300P(注1)296部、jER828EL(注4)1330部、ビスフェノールAを684部及びテトラブチルアンモニウムブロマイド1.0部を加え、160℃でエポキシ当量1,150になるまで反応させた。

合成例1 キシレンホルムアルデヒド樹脂の製造
温度計、還流冷却器及び撹拌機を備えた内容積2リットルのセパラブルフラスコに50%ホルマリン480部、フェノール110部、98%工業用硫酸202部及びメタキシレン424部を仕込み、84〜88℃で4時間反応させた。反応終了後、静置して樹脂相と硫酸水相とを分離した後、樹脂相を3回水洗し、20〜30mmHg/120〜130℃の条件で20分間未反応メタキシレンをストリッピングして、粘度1,050mPa・s(25℃)のフェノール変性されたキシレンホルムアルデヒド樹脂480部を得た。
フラスコに、jER828EL(注4)1,140部、ビスフェノールA 456部及びジメチルベンジルアミン0.2部を加え、130℃でエポキシ当量820になるまで反応させた。
製造例6 硬化剤の製造例
反応容器中に、コスモネートM−200(商品名、三井化学社製、クルードMDI)270部及びメチルイソブチルケトン127部を加え70℃に昇温した。この中にエチレングリコールモノブチルエーテル236部を1時間かけて滴下して加え、その後、100℃に昇温し、この温度を保ちながら経時でサンプリングし、赤外線吸収スペクトル測定にて未反応のイソシアナト基の吸収がなくなったことを確認し、樹脂固形分80%の硬化剤を得た。
jER828EL(注4参照)1,010部に、ビスフェノールAを390部、プラクセル212(ポリカプロラクトンジオール、ダイセル化学工業株式会社、商品名、重量平均分子量約1,250)240部及びジメチルベンジルアミン0.2部を加え、130℃でエポキシ当量が約1,090になるまで反応させた。
製造例7で得た固形分60%の顔料分散用樹脂8.3部(固形分5部)、酸化チタン14.5部、精製クレー7.0部、カーボンブラック0.3部、ジオクチル錫オキサイド1部、水酸化ビスマス1部及び脱イオン水20.3部を混合して、ボールミルにて20時間分散し、固形分55%の顔料分散ペーストを得た。
製造例9 エマルションNo.1の製造例
製造例1で得られた基体樹脂No.1を81.3部(固形分65部)、製造例5で得られた硬化剤を37.5部(固形分30部)及びSUMILITERESIN PR−HF−3(注5)5部(固形分5部)を混合し、得られた混合物にさらに10%酢酸15.0部を配合して均一に攪拌した後、脱イオン水155.2部を強く攪拌しながら約15分間を要して滴下して、固形分34%のエマルションNo.1を得た。
表2の配合内容とする以外は、製造例9と同様にして、エマルションNo.2〜No.9を得た。

カチオン電着塗料の製造
実施例1
エマルションNo.1を294部(固形分100部)、製造例8で得た55%顔料分散ペーストを52.4部(固形分28.8部)及び脱イオン水653.6部を混合して1,000部の浴とした。次いで、当該浴に、10%のジルコニウムフッ化水素酸6.8部及び10%硝酸10部を加えてカチオン電着塗料No.1を得た。
下記表3〜表5に示す配合とする以外は、実施例1と同様にしてカチオン電着塗料No.2〜No.28を得た。
下記表6に示す配合とする以外は、実施例1と同様にしてカチオン電着塗料No.29〜No.34を得た。
化成処理を施していない冷延鋼板(70mm×150mm×0.8mm)を、トルエンを入れた超音波洗浄器に浸漬して超音波脱脂を30分間施して「被塗物」とした。
各カチオン電着塗料No.1〜No.34の浴を40℃に調整し、「被塗物」を120秒間浸漬(工程1)し、次いで200Vで180秒間の条件にて電着塗装(工程2)し、170℃で20分間焼付けし、乾燥膜厚15μmの各試験板とした。各試験板の評価は、下記の条件に従って行った。実施例の結果を表7〜9に、比較例の結果を表10に示す。
「○」は、塗膜(下層)と塗膜(上層)境界がはっきりしないが、層分離が多少認められる;
「−」は、層分離は認められない。
◎は、塗膜全体の割合に対して塗膜の剥がれた割合が5%未満;
〇は、塗膜全体の割合に対して塗膜の剥がれた割合が5%以上で、かつ10%未満;
△は、塗膜全体の割合に対して塗膜の剥がれた割合が10%以上で、かつ20%未満;
×は、塗膜全体の割合に対して塗膜の剥がれた割合が20%以上。
各評価については、錆又はフクレの最大幅が、
◎はカット部から片側2mm未満;
〇はカット部から片側2mm以上、3mm未満;
△はカット部から片側3mm以上、4mm未満;
×はカット部から片側4mm以上、を表す。
各々の皮膜形成剤を30℃にて30日間容器を密閉して攪拌した。その後、皮膜形成剤を400メッシュ濾過網を用いて全量濾過し、残さ量(mg/L)を測定した。
△は、10mg/L以上で、かつ15mg/L未満;
×は、15mg/L以上、を示す。
◎:耐温塩水浸漬性及び暴露耐食性が◎であり、かつ仕上り性及び塗料安定性が○である;

- アミノ基含有変性エポキシ樹脂(A)、ブロック化ポリイソシアネート硬化剤(B)、フェノール樹脂(C)、金属化合物(D)及び窒素酸化物イオン(E)を含有するカチオン電着塗料組成物であって、
該カチオン電着塗料組成物は、該金属化合物(D)を、カチオン電着塗料組成物の質量に対し、金属元素の質量として、10〜10,000ppm含有し、かつ窒素酸化物イオン(E)を50〜10,000ppm含有し、
アミノ基含有変性エポキシ樹脂(A)は、エポキシ当量500〜2500の変性エポキシ樹脂(A1)とアミン化合物(A2)とを反応させることにより得られる樹脂であり、

金属化合物(D)が、ジルコニウム、チタン、コバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属(d)の化合物である、カチオン電着塗料組成物。 - アミノ基含有変性エポキシ樹脂(A)、ブロック化ポリイソシアネート硬化剤(B)及びフェノール樹脂(C)の固形分合計100質量部に対して、アミノ基含有変性エポキシ樹脂(A)を30〜75質量部、ブロック化ポリイソシアネート硬化剤(B)を10〜40質量部、及びフェノール樹脂(C)を3〜35質量部の割合で含有する請求項1に記載のカチオン電着塗料組成物。
- 変性エポキシ樹脂(A1)が、ジエポキシ化合物(a1)、エポキシ樹脂(a2)及びビスフェノール化合物(a3)を、これらの固形分合計質量を基準にして、ジエポキシ化合物(a1)1〜35質量%、エポキシ樹脂(a2)10〜80質量%、及びビスフェノール化合物(a3)10〜60質量%の割合で反応させて得られる樹脂である請求項1又は2に記載のカチオン電着塗料組成物。
- 一般式(1)におけるR1又は一般式(2)におけるR3が、メチル基又は水素原子である請求項1に記載のカチオン電着塗料組成物。
- 金属化合物(D)が、ジルコニウム化合物からなるか、又は
ジルコニウム化合物及びチタニウム化合物のうち少なくとも1種の化合物を含有し、かつコバルト、バナジウム、タングステン、モリブデン、銅、インジウム、亜鉛、アルミニウム、ビスマス、イットリウム、ランタノイド金属、アルカリ金属及びアルカリ土類金属から選ばれる少なくとも1種の金属の化合物を含有するものである請求項1に記載のカチオン電着塗料組成物。 - カチオン電着塗料組成物の固形分が5〜40質量%である請求項1に記載のカチオン電着塗料組成物。
- 請求項1〜6のいずれか1項に記載のカチオン電着塗料組成物を電着塗料浴として、これに金属被塗物を浸漬し、電着塗装して得られた塗装物品。
