Description

本明細書において、用語「エアギャップ」は、磁石表面と直面する磁極面との間の空間またはギャップを指す。この空間を、少なくとも磁石表面および磁極面の領域によって画定される体積として物理的に説明することが可能である。エアギャップは、ロータとステータとの間の相対運動を可能にし、磁束相互作用領域を画成するように機能する。エアギャップは、典型的には空気によって満たされているが、必ずしもそのように限定されるわけではない。
図2は、本発明の具体的な実施形態による界磁極部材の製造の一般的なフローである。フロー200は、磁束量を例えば一方向または実質的に一方向に運ぶことができる界磁極部材構造をもたらすための製造技法を提供する。これらの構造は、電気モータおよび発電機などの電気機械、ならびに電気ソレノイドおよび他の用途について、性能の向上および経済的な製造をもたらすことができる。一実施形態においては、フロー200が、201において、磁束導体を比較的密に近接させて配置し、一体に貼り合わせて界磁極部材の界磁極コアを形成する。また、フロー200を、いくつかの実施形態に従って、界磁極部材そのものを形成するために使用することも可能である。本明細書において、用語「磁束導体」は、いくつかの実施形態において、透磁性材料で構成された細長い構造を指す。任意により、磁束導体は、長手方向(すなわち、縦方向)に沿った粒子の配向を有することができる。磁束導体の例として、ケイ素鋼などの透磁性材料で構成されたワイヤおよび薄板が挙げられる。203において、磁束相互作用面をもたらすために、磁極面を界磁極コアに関して形成することができる。これらの磁極面を、例えば、米国特許第7,061,152号B2明細書および米国特許出願公開第11/255,404号明細書にそれぞれ記載されているような円錐形状または円柱形状の磁石に直面するように構成することができる。一実施形態においては、磁極面を、円錐形や円柱形の磁石などに直面するよう、彫られた(sculpted)磁極面を形成するように作製することができる。他のさまざまな実施形態においては、磁極面を、リニアおよび/または回転モータの場合における台形の磁石など、任意の他の種類の形状を有する他の磁石に直面するように構成することができる。205において、界磁極部材が生成される。さまざまな実施形態において、フロー200は、203の磁極面の形成に先立ち、あるいは203の磁極面の形成に続いて、201において磁束導体を一体に貼り合わせることができる。一実施形態においては、フロー200が、203における磁極面の形成と同時または実質的に同時に、201において磁束導体を一体に貼り合わせることができる。
Claims (46)
- 電気機械のための界磁極部材を製作するための方法であって、
複数の磁束導体を、少なくとも界磁極部材の界磁極コアを形成するために、互いに近接させて配置するステップと、
前記界磁極部材の端部に彫られた磁極面を形成するステップと、
を備えている方法。 - 前記彫られた磁極面を形成するステップが、起伏のある磁極面を形成する工程を備えている請求項1に記載の方法。
- 前記彫られた磁極面を形成するステップが、斜めの磁極面を形成する工程を備えている請求項1に記載の方法。
- 前記磁極面と前記界磁極部材のもう1つの端部との間に実質的に真っ直ぐな磁束経路をもたらすために、前記界磁極コアを実質的に真っ直ぐな界磁極コアとして形成するステップ
をさらに備えている請求項1に記載の方法。 - 前記複数の磁束導体を長手方向に一体に貼り合わせるステップ
をさらに備えている請求項1に記載の方法。 - 前記複数の磁束導体を一体に貼り合わせるステップが、
前記複数の磁束導体をお互いから絶縁して、絶縁磁束導体を形成する工程と、
前記絶縁磁束導体を一体に接合する工程と、
を備えている請求項5に記載の方法。 - 前記複数の磁束導体をお互いから絶縁するステップが、
前記複数の磁束導体に電気絶縁材料を適用する工程
を備えている請求項6に記載の方法。 - 前記複数の磁束導体の間の間隙を磁性粒子で満たすステップ
をさらに備えている請求項6に記載の方法。 - 前記間隙を満たすステップが、
前記間隙を軟磁性複合材料粉末で満たす工程
を備えている請求項8に記載の方法。 - 少なくとも前記複数の磁束導体の部分集合を、前記界磁極コアの長さに近い長さにて分離させ、磁束導体片を形成するステップ
をさらに備えており、
前記複数の磁束導体の前記部分集合を分離させるステップが、前記複数の磁束導体を一体に貼り合わせる工程に先立っている請求項5に記載の方法。 - 前記複数の磁束導体の前記部分集合を分離させるステップが、
前記複数の磁束導体の前記部分集合を切断して、前記磁束導体片を形成する工程
をさらに備えている請求項10に記載の方法。 - 前記複数の磁束導体の前記部分集合からの少なくとも1つの磁束導体が、ワイヤである請求項10に記載の方法。
- 前記ワイヤが、円形、正方形、六角形、およびひし形のうちの任意の形状の断面を有している請求項12に記載の方法。
- 前記複数の磁束導体の前記部分集合からの少なくとも1つの磁束導体が、薄板である請求項10に記載の方法。
- 前記複数の磁束導体を一体に貼り合わせるステップが、
前記磁束導体片を、前記界磁極コアを形成するように構成された金型に配置する工程
をさらに備えている請求項10に記載の方法。 - 前記磁極面を形成すべく前記界磁極部材の前記端部をオーバモールドするステップ
をさらに備えており、
前記金型が、前記磁極面を形成するように構成されている請求項15に記載の方法。 - キャップとしての磁極外装部材を、前記界磁極コアの前記端部に一体化させて前記磁極面を形成するステップ
をさらに備えている請求項15に記載の方法。 - 前記磁極外装部材を前記界磁極コアの前記端部に一体化させるステップが、
軟磁性複合材料粉末を含んでいる結合用接着剤を、前記界磁極コアの前記端部に適用する工程と、
前記磁極外装部材を前記界磁極コアの前記端部に押し付ける工程と、
を備えている請求項17に記載の方法。 - 少なくとも前記複数の磁束導体の部分集合を、前記界磁極コアの長さに近い長さにて分離させ、貼り合わせた磁束導体片を形成するステップ
をさらに備えており、
前記複数の磁束導体の前記部分集合を分離させるステップが、前記複数の磁束導体を一体に貼り合わせる工程よりも後である請求項5に記載の方法。 - 前記複数の磁束導体の前記部分集合からの少なくとも1つの磁束導体が、ワイヤである請求項19に記載の方法。
- 前記複数の磁束導体の前記部分集合を構成している複数のワイヤが、前記界磁極コアの1つ以上の表面を画成する包絡線によって境界付けられている請求項20に記載の方法。
- 前記包絡線が、正方形、円形、涙滴形、または長円形のいずれかとして形作られる断面を有している請求項21に記載の方法。
- 前記ワイヤが、円形、正方形、六角形、およびひし形のうちの任意の形状の断面を有している請求項20に記載の方法。
- 前記複数の磁束導体の前記部分集合からの少なくとも1つの磁束導体が、薄板である請求項19に記載の方法。
- 前記複数の磁束導体の部分集合を構成している複数の薄板が、前記界磁極コアの1つ以上の表面を画成する包絡線によって境界付けられている請求項24に記載の方法。
- 前記複数の磁束導体を一体に貼り合わせるステップが、
前記複数の磁束導体の前記部分集合を、細長い磁束導体の供給元から、該細長い磁束導体の一部分を貼り合わせて前記界磁極コアを形成する場所まで引き出す工程
をさらに備えており、
前記細長い磁束導体が、前記界磁極コアの長さよりも大きい長さを有している請求項19に記載の方法。 - 前記供給元が、薄板の複数のスプールを備えており、その1つ以上が異なる幅を有している請求項26に記載の方法。

軟磁性複合材料粉末を含んでいる結合用接着剤を、前記界磁極コアの前記端部に適用する工程と、
前記磁極外装部材を前記界磁極コアの前記端部に押し付ける工程と、
を備えている請求項30に記載の方法。 - 前記磁極外装部材がキャップである請求項30に記載の方法。
- 互いに貼り合わせられた細長い磁気導体からなる部分と、
前記細長い磁気導体からなる部分に形成された磁極面と、
を備えている界磁極部材。 - 前記細長い磁気導体が、ワイヤを含んでいる請求項33に記載の界磁極部材。

複数のワイヤを、少なくとも界磁極部材の界磁極コアを形成するために、互いに近接させて配置するステップと、
前記界磁極コアを、実質的に真っ直ぐな界磁極コアとして形成するステップと、
前記界磁極部材の端部に磁極面を形成するステップと、
を備えており、
前記実質的に真っ直ぐな界磁極コアが、前記磁極面と前記界磁極部材のもう1つの端部との間に延びる実質的に真っ直ぐな磁束経路をもたらすように構成されている方法。 - 前記複数の磁束導体を一体に貼り合わせるステップが、
前記複数のワイヤをお互いから絶縁して、絶縁ワイヤ形成する工程と、
前記絶縁ワイヤを一体に接合する工程と、

請求項43に記載の方法。 - 少なくとも前記複数のワイヤの部分集合を、前記界磁極コアの長さに近い長さにて分離させ、磁束導体片を形成するステップ

前記複数のワイヤの前記部分集合を分離させるステップが、前記複数のワイヤを一体に貼り合わせる工程に先立っている請求項44に記載の方法。 - 少なくとも前記複数のワイヤの部分集合を、前記界磁極コアの長さに近い長さにて分離させ、貼り合わせた磁束導体片を形成するステップ
をさらに備えており、
前記複数のワイヤの前記部分集合を分離させるステップが、前記複数のワイヤを一体に貼り合わせる工程よりも後である請求項44に記載の方法。
