Abstract

[Also in Division B2] A method of making a cellular sheet material comprises adhering a compressed sheet of reticulated or reticular cellular material to a fibrous material or a cellular material and optionally applying afinishing coating layer thereto. The term "compressed sheet" is directed to a sheet which has been compressed under conditions of heat and pressure such that the material is retained in the compressed form when compressive forces are removed; said compression being effected prior to, during or after adhesion. Adhesion may be effected by needling, by the use of an adhesive, by softening the surface of the compressed sheet by the application of heat or a solvent thereto, by the use of an intermediate layer of an adhesive coated open-mesh fabric or by applying a binder to a superposed assembly of non-adhered sheets and differentially distributing the binder through the assembly, e.g. by heating one surface differentially with respect to the other. Specified cellular materials are natural and synthetic rubbers, polyurethanes, polyvinyl chloride, polyethylene, polypropylene and polystyrene. The cellular materials may have fibres, e.g. of cotton, wool, rayon, polyester or polyamide distributed therein. Specified fibrous materials are woven and knitted fabrics, non- woven bonded fabrics and non-woven, non- bonded fabrics, e.g. of rayon, cotton, polyethylene terephthalate, nylon or acrylic fibres, the fibres of the non-woven fabrics preferably being crimped. Specified adhesives are natural rubber latex, polychloroprene latex, a latex of a graft copolymer of natural rubber and polymethyl methacrylate, an ethylene-vinyl acetate copolymer, neoprene and a carboxylated styrene-butadiene copolymer of a mixture thereof with a phenol-aldehyde resin. Specified binders are latices of natural or synthetic elastomers, e.g. copolymers of butadiene with styrene or acrylonitrile, polyurethanes and polyvinyl chloride. The finishing coating may be a polyacrylate or a polyurethane and may be applied by spraying, brushing or transfer coating, e.g. from a surface of paper, glass, polished metal, polyethylene, polypropylene, polyethylene terephthalate or polytetrafluoroethylene. A preferred product comprises a layer of fibrous material or cellular material adhered between two sheets of compressed cellular material. The products may be embossed during or after surface finishing. Quantitative examples are given. The products may be used as a substitute for leather, e.g. in the manufacture of shoe uppers, shoe linings, upholstery, clothing and handbags.
