Epoxide sind ein wichtiges Ausgangsmaterial für die Polyuremanindustrie. Für deren Herstellung gibt es eine Reihe von Verfahren, die zum Teil auch technisch umgesetzt wurden. Die industrielle Herstellung von Ethylenoxid geschieht beispielsweise durch die Direktoxidation von Ethen mit Luft oder mit Gasen, die molekularen Sauerstoff enthalten, in Gegenwart eines silberhaltigen Katalysators. Dieses Verfahren ist in EP- A 0 933 130 beschrieben.
Um längerkettige Epoxide herzustellen, werden in technischem Maßstab in der Regel
Wasserstoffperoxid oder Hypochlorit als Oxidationsmittel in der Flüssigphase eingesetzt. EP-A 0 930 308 beschreibt den Gebrauch von Ionen-ausgetauschten Titan- silikaliten als Katalysator mit diesen beiden Oxidationsmitteln.
Eine weitere Klasse von Oxidationskatalysatoren, die es erlaubt, Propen in der Gasphase zum entsprechenden Epoxid (Propenoxid, abgekürzt PO) zu oxidieren, wird in US-A 5 623 090 offenbart. Hierbei wird Gold auf Anatas als Katalysator verwendet. Als Oxidationsmittel dient Sauerstoff, der in Gegenwart von Wasserstoff eingesetzt wird. Das System zeichnet sich durch eine außergewöhnlich hohe Selektivität (S > 95 %) bzgl. der Propenoxidation aus. Nachteilig sind der geringe Umsatz und die Deaktivierung des Katalysators sowie der hohe Verbrauch an Wasserstoff.
Einige Mischungen der Elemente der Gruppen 3 bis 10 bzw. 14 bis 16 des Periodensystems nach IUPAC (Definition von 1986) sind im Stand der Technik als Kata- lysatoren für andere Verfahren bekannt. So werden Mischungen aus Eisen, Kobalt und Nickel auf unterschiedlichen Trägern zur Herstellung von Ammoniak eingesetzt. Exemplarisch sei hier auf die Publikation von M. Appl verwiesen (M. Appl in Indian Che . Eng., 1987, Seiten 7 bis 29). Weiterhin werden Mischungen aus Eisen und Kobalt auch bei der Oxidation von Cyclohexan zu Adipinsäure eingesetzt. Dies wird in US-A 5 547905 offenbart. Die Bildung von Epoxiden wird nicht offenbart.
DE-A 100 24 096 offenbart, dass sich mit Mischungen verschiedener Elemente aus der Reihe Cu, Ru, Rh, Pd, Os rr, Pt, Au, In, TI, Mn und Ce als Katalysator Propenoxid durch Direktoxidation von Propen mit Sauerstoff oder Luft herstellen lässt. Es ist dabei ungewöhnlich, dass die Oxidation auf der Stufe der Epoxide stehen bleibt, und nicht die entsprechenden Säuren, Ketone oder Aldehyde entstehen.
DE-A 101 39 531 offenbart, dass sich mit Mischungen verschiedener Elemente aus der Reihe Sc, Y, Ti, Zr, Hf, V, Nb, Ta, Cr, Mo, W, Re, Fe, Co, Ni, Sn, Pb, Sb, Bi und Se auf einem Träger als Katalysator Propen zu Propenoxid oxidieren lässt.
Die Katalysatoren, die aus dem Stand der Technik bekannt sind, zeigen keine befriedigenden Ergebnisse bzgl. der Aktivität der Direktoxidation von Propen zu Propenoxid.
Direktoxidation ist die Oxidation von Propen mit Sauerstoff oder mit sauer- stoffhaltigen Gasen.
Es ist wichtig, dass die Oxidation nicht vollständig zur entsprechenden Säure oder zum Aldehyd bzw. Keton erfolgt, sondern auf der Stufe des Epoxids endet.
Es ist daher die Aufgabe der vorliegenden Erfindung, Katalysatoren bereit zu stellen, die die Direktoxidation von Propen zu Propenoxid bei hoher Aktivität ermöglichen.
Diese Aufgabe wird gelöst durch einen Katalysator enthaltend eine Mischung aus wenigstens einem Element aus der Gruppe bestehend aus Sc, Y, Ti, Zr, Hf, V, Nb,
Ta, Cr, Mo, W, Re, Fe, Co, Ni, Sn, Pb, Sb, Bi, Se und Zn und wenigstens einem Element aus der Gruppe bestehend aus Cu, Ru, Rh, Pd, Os, Ir, Pt, Au, In, TI, Mn und Ce, wobei sich die Mischung auf einem porösen Träger befindet.
Der poröse Träger hat eine große spezifische Oberfläche. Die spezifische Oberfläche kann z.B. nach dem BET- Verfahren gemessen werden. Die BET-Oberfläche des
Trägers beträgt bevorzugt weniger als 200 m2/g, besonders bevorzugt weniger als 100 m2/g, bevor die Mischung auf ihn aufgebracht wurde.
Die BET-Oberfläche des Trägers ist bevorzugt < 200 m2/g, dabei bevorzugt < 100 m2/g, besonders bevorzugt < 10 m2/g. Die BET-Oberfläche des Trägers ist bevorzugt
>1 m2/g.
Die BET-Oberfläche wird in üblicher Weise bestimmt. Diese Bestimmung wird z.B. offenbart in der Publikation von Brunauer, Emmet und Teller in J. Anorg. Chem. Soc. 1938, Band 60, Seite 309.
Dabei können die Elemente in elementarer Form oder in Form von chemischen Verbindungen in der Mischung vorhanden sein.
Die Elemente sind bevorzugt als Oxide oder als Hydroxide oder in elementarer Form vorhanden.
Der Gehalt der Elemente auf dem Träger ist bevorzugt 0,001 bis 50 Gew.-%, besonders bevorzugt 0,001 bis 20 Gew.-% und ganz besonders bevorzugt 0,01 bis 10 Gew.-%. Dabei bezieht sich die Konzentrationsangabe auf den Träger.
Das Mengenverhältnis der Elemente zueinander ist in einem weiten Bereich variierbar.
Weiterhin bevorzugt ist ein Katalysator, bei 'dem der Träger Al2O3 , CaCO3, ZrO2,
SiO2, SiC, TiO2 oder SiO2-TiO2-Mischoxid enthält. Weiterhin bevorzugt ist ein Katalysator, bei dem der Träger aus Al2O3 , CaCO3, SiO2, ZrO2, SiC, TiO2 oder SiO2-TiO2 besteht.
Weiterhin bevorzugt ist ein Katalysator, bei dem die Auswahl der Elemente aus den beiden genannten Gruppen so erfolgt, dass die genannte Mischung ausgewählt ist aus der Gruppe bestehend aus Bi-Rh, Bi-Ru, Cr-Cu, Cr-Ru, Fe-Ru, Fe-Tl, Fe-Cu, Sb-Ru, Sb-Cu, Ni-Ru, Mo-Cu, Ni-Rh, Ru-Re, Co-Ru, Co-Tl, Mn-Pb, Mn-Cu-Ag-Pb-In, Mn- Cu-Ag-Pb-Sr, Mn-Cu-Ag-Pb, Mn-Pb-Cu-Ru, Mn-Ru-Co-Ba, Eu-Ag-Ni-Tl, Mn-Cu- Ag-Zn, Mn-Ni-Ag-Pb, Mn-Pb-La-Cu, In-Mn-Pb-Ag, Mn-Co-Ag-Pb, Cs-Mn-Pb-Tl,
Mn-Pb-Tl-Cu-Ag, Mn-Pb-Tl-Cu, Cs-Mn-Pb-Tl-Ag, Mn-Cu-Pb, Mn-Pb-Ag-Ru, Co- Mn-Pb-Cu-Ag, Co-Fe-Mn-Pb-Ag, Ce-Co-Mn-Pb-Ag, Co-In-Mn-Pb-Ag, Ce-In-Mn- Pb-Cu, und einer beliebigen Kombination der genannten Mischungen.
Die genannten Katalysatoren sind Gegenstand der vorliegenden Erfindung.
Die erfindungsgemäßen Katalysatoren haben eine hohe Selektivität bezüglich organischer Produkte bei der Oxidation von Propen zu Propenoxid. Sie eignen sich auch zur Epoxidierung anderer Kohlenwasserstoffe.
Weiterhin ist Gegenstand der vorliegenden Erfindung ein Verfahren zur Herstellung des erfindungsgemäßen Katalysators umfassend
a) das Bereitstellen des Trägers,
b) das Zusammenbringen des Trägers mit einer Lösung enthaltend wenigstens ein Element aus der Gruppe bestehend aus Sc, Y, Ti, Zr, Hf, V, Nb, Ta, Cr, Mo, W, Re, Fe, Co, Ni, Sn, Pb, Sb, Bi, Se und Zn und wenigstens ein Element aus der Gruppe bestehend aus Cu, Ru, Rh, Pd, Os, Ir, Pt, Au, In, TI, Mn und Ce, wodurch ein mit den Elementen beladener Träger erhalten wird, und c) das Kalzinieren des mit den Elementen beladenen Trägers bei einer Temperatur von 200 bis 1000°C, bevorzugt 400 bis 1000°C, bevorzugt an Luft oder in Gegenwart reduzierender Gase.
Dabei sind die Elemente in der Lösung in Form von Verbindungen der Elemente vorhanden. Bevorzugt sind dabei organische oder anorganische Salze, bevorzugt Carboxylate, Alkoholate, Formiate, Nitrate, Carbonate, Halogenide, Phosphate, Sulfate oder Acetylacetonate. Besonders bevorzugt sind Nitrate oder Carboxylate.
Es können auch zwei oder mehr Lösungen getrennt zugeführt werden.
Nach dem Zusammenbringen des Trägers mit der Lösung kann gegebenenfalls überschüssige Lösung abgetrennt oder eingetrocknet werden. Bevorzugt wird nach dem sogenannten incipient wetness Verfahren gearbeitet.
Unter dem incipient wetness Verfahren wird die Zugabe einer Lösung enthaltend lösliche Elementverbindungen zum Träger verstanden, wobei das Volumen der Lösung auf dem Träger kleiner als oder gleich dem Porenvolumen des Trägers ist. Somit bleibt der Träger makroskopisch trocken. Als Lösungsmittel für Incipient Wetness können alle Lösungsmittel verwendet werden, in denen die Elementvorläufer löslich sind, wie Wasser, Alkohole, (Kronen-)Ether, Ester, Ketone halogenierte Kohlenwasserstoffe usw.
Bei ausreichender Löslichkeit der Verbindungen der Elemente kann es auch vorteilhaft sein, mehr Lösungsvolumen zu verwenden und die überschüssige Lösung einzutrocknen. Die gute Löslichkeit der Verbindungen der Elemente gewährleistet in diesem Fall, dass keine Ausfällung von Feststoffen erfolgt bevor das Lösungsvolumen auf das Porenvolumen des Trägers eingeengt wurde. Dadurch wird ein vergleichbarer Effekt erreicht wie bei dem incipient wetness Verfahren. Bevorzugt ist ein Verfahren, bei dem das Zusammenbringen des Trägers mit der Lösung so erfolgt, dass das Volumen der Lösung kleiner oder höchstens gleich dem Porenvolumen des Trägers ist.
Eine besondere Ausführungsform der vorliegenden Erfindung ist ein Verfahren, bei dem vor dem Kalzinieren getrocknet wird.
Eine weitere besondere Ausführungsform der vorliegenden Erfindung ist ein Verfahren, bei dem nach dem Kalzinieren reduziert wird.
Eine besondere Ausführungsform der vorliegenden Erfindung ist ein Katalysator, der nach dem beschriebenen Verfahren erhältlich ist.
Weiterhin ist Gegenstand der vorliegenden Erfindung die Verwendung des erfin- dungsgemäßen Katalysators als Katalysator für die Epoxidierung von Kohlenwasserstoffen.
Eine besondere Ausführungsform der vorliegenden Erfindung ist ein Verfahren zur Epoxidierung von Kohlenwasserstoffen mit Sauerstoff in Gegenwart des erfindungs- gemäßen Katalysators.
Eine besondere Ausführungsform der vorliegenden Erfindung ist ein Verfahren, bei dem der Kohlenwasserstoff ausgewählt ist aus der Gruppe bestehend aus Propen und Buten.
Unter dem Begriff Kohlenwasserstoff werden ungesättigte oder gesättigte Kohlenwasserstoffe wie Olefine oder Alkane verstanden, die auch Heteroatome wie N, O, P, S oder Halogene enthalten können. Der Kohlenwasserstoff kann azyklisch, monozyklisch, bizyklisch oder polyzyklisch sein. Er kann monoolefinisch, diolefinisch oder polyolefinisch sein. Bei Kohlenwasserstoffen mit zwei oder mehreren Doppelbindungen können die Doppelbindungen konjugiert und nichtkonjugiert vorliegen. Bevorzugt sind Kohlenwasserstoffe, aus denen solche Oxidationsprodukte gebildet werden, deren Partialdruck bei der Reaktionstemperatur niedrig genug liegt, um das Produkt ständig vom Katalysator zu entfernen.
Bevorzugt sind ungesättigte und gesättigte Kohlenwasserstoffe mit 2 bis 20, vorzugsweise 3 bis 10 Kohlenstoffatomen, insbesondere Propen, Propan, Isobutan, Iso- butylen, 1 -Buten, 2-Buten, cis-2-Buten, trans-2-Buten, 1,3-Butadien, Penten, Pentan, 1 -Hexen, 1 -Hexan, Hexadien, Cyclohexen und Benzol.
Der Sauerstoff kann in verschiedenster Form eingesetzt werden, wie molekularer Sauerstoff, Luft und Stickstoffoxid. Molekularer Sauerstoff wird bevorzugt.
Geeignete Mischungen sind insbesondere binäre, ternäre, quaternäre und quintäre Mischungen enthaltend wenigstens ein Element aus der Gruppe bestehend aus Sc, Y,
Ti, Zr, Hf, V, Nb, Ta, Cr, Mo, W, Re, Fe, Co, Ni, Sn, Pb, Sb, Bi, Se und Zn und gleichzeitig wenigstens ein Element aus der Gruppe Cu, Ru, Rh, Pd, Os, Ir, Pt, Au, In, TI, Mn, Ce.
Bei den Trägern handelt es sich bevorzugt um Verbindungen ausgewählt aus der
Gruppe bestehend aus Al O3, SiO2, CeO , ZrO2, SiC, TiO2, Alkylsiliziumoxide der Formel R-SiOi 5 mit R = Alkyl (insbesondere Methyl) und Mischungen der genannten Verbindungen.
Die Porosität des Trägers beträgt vorteilhaft 20 bis 60 %, insbesondere 30 bis 50 %.
Die Teilchengröße der Träger richtet sich nach den Verfahrensbedingungen der Gas- phasenoxidation und liegt üblicherweise im Bereich von 1/10 bis 1/20 des Reaktordurchmessers. Die Porosität des Trägers wird durch die Quecksilberporosimetrie und die Teilchengröße der Elementpartikel auf der Trägeroberfläche mittels Elektronenmikroskopie und Röntgendiffraktometrie bestimmt.
Das Verfahren zur Herstellung der Mischung der Elemente auf dem Träger ist nicht auf ein Verfahren beschränkt. Zur Generierung von Elementpartikeln seien hier einige Beispielverfahren wie Abscheidung-Ausfällung (Deposition-Precipitation), wie in EP-B 0 709 360 auf S. 3, Zeile 38 ff. beschrieben, oder Imprägnierung in Lösung, oder Incipient wetness Verfahren, oder Kolloid- Verfahren, oder Sputtern, oder CVD, oder PVD genannt (CVD: Chemical Vapor Deposition; PVD: Physical
Vapor Deposition).
Bevorzugt wird der Träger mit einer die Elementionen enthaltenden Lösung getränkt und anschließend getrocknet und reduziert. Weiterhin kann die Lösung zusätzlich dem Fachmann bekannte Komponenten enthalten, die die Löslichkeit des oder der
Elementsalze im Lösungsmittel erhöhen können und/oder die die Redoxpotentiale der Elemente verändern und/oder den pH-Wert verändern. Insbesondere seien genannt Ammoniak, Amine, Diamine, Hydroxyamine und Säuren, wie HC1, HNO3, H2SO4, H3PO4.
Das Tränken des Trägers mit der Lösung kann z. B. durch das Incipient wetness Verfahren geschehen, ist jedoch nicht auf dieses beschränkt. Der Incipient wetness- Prozess kann dabei folgende Schritte umfassen:
• einmalige Belegung mit einem Element und/oder mehrmalige Belegung mit einem anderen Element,
• einmalige Belegung mit einem Teil der Elemente oder mit allen Elementen in einem Schritt,
• mehrfache Belegung mit mehreren Elementen in einem oder mehreren Schritten hintereinander • mehrfache Belegung mit mehreren Elementen wechselseitig in einem oder mehreren Schritten
Das Trocknen erfolgt bevorzugt bei einer Temperatur von etwa 40 bis etwa 200°C bei Normaldruck oder auch reduziertem Druck. Bei Normaldruck kann man unter
Luftatmosphäre oder auch unter Inertgasatmosphäre (z. B. Ar, N2, He) arbeiten. Die Zeit der Trocknung liegt bevorzugt im Bereich von 2 bis 24 Stunden, bevorzugt von 4 bis 8 Stunden.
Das Kalzinieren erfolgt bevorzugt entweder unter Inertgasatmosphäre und anschließend oder ausschließlich unter Sauerstoff enthaltender Gasatmosphäre. Die Gehalte an Sauerstoff im Gasstrom liegen dabei vorteilhaft im Bereich von 0 bis 21 Vol.-%, bevorzugt von 5-15 Vol.-%. Die Temperatur für die Kalzinierung wird dem Elementgemisch angepasst und liegt daher bevorzugt in der Regel im Bereich von 200 bis 1000°C, bevorzugt 400 bis 1000°C, bevorzugt 400 bis 800°C, bevorzugt bei 450 bis 550°C, besonders bevorzugt bei 500°C.
Das Reduzieren erfolgt bevorzugt bei erhöhten Temperaturen unter Wasserstoff enthaltender Stickstoffatmosphäre. Der Gehalt an Wasserstoff kann zwischen 0 bis 100 Vol.-% liegen. Er liegt bevorzugt bei 0 bis 25 Vol.-%, besonders bevorzugt bei
10 Vol.-%. Die Reduktionstemperaturen sind dem jeweiligen Elementgemisch angepasst und liegen bevorzugt zwischen 100 und 800°C.
Es kann vorteilhaft sein, der Elementmischung übliche Promotoren oder Modera- toren, wie Erdalkali- und oder Alkaliionen als Hydroxide, Carbonate, Nitrate,
Chloride eines oder mehrerer Erdalkali- und/oder Alkalielemente undoder Silber beizumischen. Diese sind beispielsweise in EP-A 0933 130 auf Seite 4, Zeile 39 ff beschrieben.
Bevorzugt wird das Epoxidierungsverfahren in der Gasphase durchgeführt. Bevorzugt wird das Epoxidierungsverfahren in der Gasphase unter folgenden Bedingungen durchgeführt.
Die molare Menge des eingesetzten Kohlenwasserstoffs in Bezug auf die Gesamtmolzahl aus Kohlenwasserstoff, Sauerstoff und gegebenenfalls Verdünnungsgas sowie das relative molare Verhältnis der Komponenten kann in weiten Bereichen variiert werden und orientiert sich in der Regel an den Explosionsgrenzen des Kohlenwasserstoff-Sauerstoff-Gemisches. In der Regel wird oberhalb oder unterhalb der Explosionsgrenzen gearbeitet.
Bevorzugt wird ein Überschuss von Kohlenwasserstoff, bezogen auf eingesetzten Sauerstoff (auf molarer Basis) eingesetzt. Der Kohlenwasserstoffgehalt im Sauerstoff ist typischerweise < 2 Mol-% und > 78 Mol-%. Bevorzugt werden Kohlenwasserstoffgehalte im Bereich von 0,5 bis 2 Mol-% bei Fahrweisen unterhalb der Explo- sionsgrenze und 78 bis 99 Mol-% bei Fahrweisen oberhalb der Explosionsgrenze gewählt. Besonders bevorzugt sind jeweils die Bereiche von 1 bis 2 Mol-% bzw. 78 bis 90 Mol-%.
Der molare Sauerstoffanteil, in Bezug auf die Gesamtmolzahl aus Kohlenwasserstoff, Sauerstoff und Verdünnungsgas, kann in weiten Bereichen variiert werden. Bevorzugt wird der Sauerstoff im molaren Unterschuss zum Kohlenwasserstoff eingesetzt. Bevorzugt werden im Bereich von 1 bis 21 Mol-%, besonders bevorzugt 5 bis 21 Mol-% Sauerstoff bez. auf den Kohlenwasserstoff eingesetzt.
Zu Kohlenwasserstoff und Sauerstoff kann optional auch ein Verdünnungsgas, wie
Stickstoff, Helium, Argon, Methan, Kohlendioxid, Kohlenmonoxid, Perfluoropropan oder ähnliche, sich überwiegend inert verhaltende Gase, eingesetzt werden. Auch Mischungen der beschriebenen Inertkomponenten können eingesetzt werden. Der Inertkomponentenzusatz ist zum Transport der freiwerdenden Wärme dieser exo- thermen Oxidationsreaktion und aus sicherheitstechnischen Gesichtspunkten günstig.
In diesem Fall ist die oben beschriebene Zusammensetzung der Eduktgasmischungen auch in den Explosionsbereich hinein möglich. Ein bevorzugter Bereich für eine Fahrweise mit dem Verdünnungsgas Stickstoff liegt bezüglich Kohlenwasserstoff bei 5 bis 30 Mol-%, bezüglich Stickstoff bei 50 bis 75 Mol-% und bezüglich Sauerstoff bei 5 bis 21 Mol-%.
Anstelle eines Gemisches von Reingasen kann auch Luft als Oxidationsmittel eingesetzt werden. Der Anteil von Kohlenwasserstoff in Luft liegt dabei typischerweise in einem Bereich von 5 bis 50 Mol-%, bevorzugt in einem Bereich von 15 bis 25 Mol-%.
Die Kontaktzeit von Kohlenwasserstoff und Katalysator beträgt in der Regel im Bereich von 5 bis 60 Sekunden.
Der Prozess wird in der Regel bei Temperaturen im Bereich von 120 bis 300°C, bevorzugt 150 bis 260°C, besonders bevorzugt 170 bis 230°C durchgeführt.

In den Beispielen steht wie auch sonst im vorliegenden Text PO für Propylenoxid
Beispiele für die Herstellung von Katalysatoren und deren Test im kontinuierlich betriebenem Festbettreaktor
Allgemeine Vorschrift Beispiele 1 - 30;
Man stellt zuerst die Lösung 1 her (siehe Tabelle A), gibt diese Lösung zu ca. 10 g
Al2O3 und lässt diese aufsaugen. Man trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Dann lässt man Lösung 2 vom Feststoff vollständig aufsaugen. Man trocknet den Feststoff bei 100°C über Nacht in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg.
Schließlich wird die so hergestellte Vorstufe 8 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601/h reduziert.
Nach der Reduktion werden 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 sec unter einer Eduktgaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Die Ergebnisse finden sich in Tabelle A.

Die folgenden Vergleichsbeispiele dienen dem Vergleich mit den Beispielen 31 bis 47. Die Vergleichsbeispiele erfüllen nicht die Bedingungen, dass mindestens je ein Element aus den erfindungsgemäßen Gruppen ausgewählt wurde.
Vergleiehsbeispiel 1:
Eine Möglichkeit, einen aktiven Katalysator für die PO-Produktion herzustellen besteht darin, dass man 77,6 mg Kupfernitrat und 3,59 g einer ca. 14 %igen Ruthe- niumnitrosylnitratlösung in 2 ml Wasser löst, die Lösung zu ca. 10 g Al2O3 gibt und diese aufsaugen lässt. Man trocknet den so erhaltenen Feststoff über Nacht bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg.
Schließlich wird die so hergestellte Vorstufe 12 h bei 500°C mit 10 Vol.-% H2 in N2 mit 60 1 h reduziert.
Nach der Reduktion werden 10 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Eduktgaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 217°C werden PO-Gehalte von 680 ppm im Abgasstrom ermittelt.
Vergleichsbeispiel 2:
Eine Möglichkeit, einen aktiven Katalysator für die PO-Produktion herzustellen be- steht darin, dass man 77,6 mg Kupfernitrat in 5-6 ml Wasser löst, die Lösung zu ca.
10 g Al2O3 gibt und diese aufsaugen lässt. Man trocknet den so erhaltenen Feststoff 12 h bei 60°C in einem Val uumfrockenschrank bei einem Vakuum von ca. 15 mm Hg. Anschließend belegt man auf die gleiche Weise 6 mal mit einer ca. 1,5 Gew.-% Ru enthaltenden Rutheniurnnitrosylnitratlösung, entsprechend dem Saugvermögen des Trägers. Zwischen den Belegungen wird jeweils 4 h wie oben getrocknet. Schließlich wird die so hergestellte Vorstufe 12 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601 h reduziert.
Nach der Reduktion werden 10 g des so erhaltenen Katalysators in einem kontinuier- lieh betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Edukt- gaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 200°C werden PO-Gehalte von 300 ppm im Abgasstrom ermittelt.
Vergleichsbeispiel 3:
Eine weitere Möglichkeit, einen aktiven Katalysator für die PO-Produktion herzustellen besteht darin, dass man 7,4 g einer 10%igen Rhodiumnitratlösung zu ca. 10 g Al2O3 gibt und diese aufsaugen lässt. Man trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg.
Anschließend belegt man auf die gleiche Weise mit 1,3 g einer ca. 20 Gew.-% Ru enthaltenden Rutheniumnitrosylnitratlösung und trocknet anschließend für 12 h wie beschrieben im Vakuumtrockenschrank. Schließlich wird die so hergestellte Vorstufe 4 h bei 500°C mit 10 Vol.-% H2 in N mit 601 h reduziert.
Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Edukt- gaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von ca. 199°C werden PO-Gehalte von 360 ppm im Ab- gasstrom ermittelt.
Vergleichsbeispiel 4:
Eine alternative Möglichkeit, einen aktiven Katalysator für die PO-Produktion her- zustellen besteht darin, dass man 343 mg Thaliumnitrat in 5 g Wasser löst und mit der so entstandenen Lösung ca. 10 g Al2O3 tränkt. Man lässt die Lösung unter stetiger Bewegung aufsaugen und trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Anschließend belegt man auf die gleiche Weise mit einer Lösung hergestellt aus 776 mg Kupfer(II)nitrat und 5 g Wasser und trocknet anschließend über Nacht bei 100°C im Vakuumtrockenschrank bei ca. 15 mm Hg.
Schließlich wird die so hergestellte Vorstufe 12 h bei 500°C mit 10 Vol.-% H2 in N2 mit 60 1/h reduziert.
Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Eduktgas- zusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 228°C werden PO-Gehalte von 380 ppm im Abgasstrom gemessen.
Vergleichsbeispiel 5:
Man löst 2,5 g einer 20 %igen Rutheniumnitrosylnitratlösung in 3 g Wasser und tränkt mit der so entstandenen Lösung 10 g Al O3. Man lässt die Lösung unter stetiger Bewegung aufsaugen und trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Anschließend belegt man auf die gleiche Weise mit einer Lösung hergestellt aus 109 mg 24 %ige Hexachloroiridiumsäurelösung und 4,5 g Wasser und trocknet anschließend über Nacht bei 100°C im Vakuumtrockenschrank bei ca. 15 mm Hg.
Schließlich wird die so hergestellte Vorstufe 12 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601/h reduziert.
Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Eduktgas- zusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 208°C werden PO-Gehalte von 540 ppm im Abgasstrom gemessen.
Vergleichsbeispiel 6:
Man löst 343 mg Thaliumnitrat in 5 g Wasser und tränkt mit der so entstandenen Lösung 10 g Al2O3. Man lässt die Lösung unter stetiger Bewegung aufsaugen und trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Anschließend belegt man auf die gleiche Weise mit einer Lösung hergestellt aus 1,3 g einer 20 %igen Ru eniumnitrosyl- nitratlösung und 4 g Wasser und trocknet anschließend über Nacht bei 100°C im Vakuumtrockenschrank bei ca. 15 mm Hg.
Schließlich wird die so hergestellte Vorstufe 12 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601/h reduziert.
Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbetrreaktor bei einer Verweilzeit von ca. 20 s unter einer Edukt- gaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 211°C werden PO-Gehalte von 390 ppm im Abgasstrom gemessen.
Vergleichsbeispiel 7:
Man löst 17,86 g Kupfernitrat in 103 g Wasser und tränkt mit der so entstandenen Lösung 230 g Al O3. Man lässt die Lösung unter stetiger Bewegung aufsaugen und trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Anschließend belegt man auf die gleiche Weise mit einer Lösung hergestellt aus 43,52 g einer 14 %igen Rutheniumnitrosyl- nitratlösung und 71 g Wasser und trocknet anschließend über Nacht bei 100°C im Vakuumtrockenschrank bei ca. 15 mm Hg.
Die so hergestellte Vorstufe wird 4 h bei 500°C mit 10 Vol.-% H2 in N2 mit 60 1/h reduziert.
Dann belegt man 5 g des erhaltenen Feststoffes mit einer Lösung hergestellt aus 6 mg Palladiumnitrat in 2,25 g Wasser und trocknet über Nacht bei 100°C im Vakuumtrockenschrank.
Schließlich wird die so hergestellte Vorstufe 8 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601/h reduziert.
Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Edukt- gaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 220°C werden PO-Gehalte von 745 ppm im Abgas- ström gemessen.
Vergleichsbeispiel 8:
Man löst 2,76 g Mangannitrat in 103,5 g Wasser und tränkt mit der so entstandenen Lösung 230 g Al2O3. Man lässt die Lösung unter stetiger Bewegung aufsaugen und trocknet den so erhaltenen Feststoff 4 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Anschließend belegt man auf die gleiche Weise mit einer Lösung hergestellt aus 33,92 g Kupfernitrat und 95 g Wasser und trocknet anschließend über Nacht bei 100°C im Vakuumtrockenschrank bei ca. 15 mm Hg.
Die so hergestellte Vorstufe wird 8 h bei 500°C mit 10 Vol.-% H2 in N2 mit 60 1/h reduziert.
Dann belegt man 5 g des erhaltenen Feststoffes mit einer Lösung hergestellt aus 6 mg einer 43,5 %igen Tetrachlorogold-Lösung in 2,25 g Wasser und trocknet über Nacht bei 100°C im Vakuumtrockenschrank.
Schließlich wird die so hergestellte Vorstufe 8 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601/h reduziert.
Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer Eduktgas- zusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 230°C werden PO-Gehalte von 982 ppm im Abgasstrom gemessen.
Beispiele für die Herstellung von Katalysatoren im deren Test im kontinuierlich betriebenem Festbettreaktor
Beispiel 31 - 44
In den folgenden Beispielen wurden zuerst Elementsalzstammlösungen hergestellt (Tabelle 1).

Diese Elementsalzstammlösungen wurden dann mit Hilfe eines Pipettierautomaten in definierten Verhältnissen gemischt (Tabelle 2 und Tabelle 3). Die resultierenden Lösungen wurden dann von 5 g Al2O3 vollständig aufgesaugt. Die so hergestellten Feststoffe wurden dann über Nacht bei 100°C im Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg getrocknet

Nach der Reduktion wird 1 g des so erhaltenen Katalysators in einem kontinuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 sec unter einer Eduktgas- zusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Die Ergebnisse sind in Tabelle 2 und Tabelle 3 dargestellt.
Beispiel für die Herstellung von Incipient etness-Katalysatoren;
Beispiel 47:
Eine Möglichkeit, einen aktiven Katalysator für die PO-Produktion herzustellen besteht darin, dass man 5,39 g Mangannitrat, 0,38 g Kupfernitrat und 1,54 g Thallium- nitrat in 23 g Wasser löst, die Lösung zu ca. 50 g Al2O3 gibt und diese aufsaugen lässt. Man trocknet den so erhaltenen Feststoff 24 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg.
Dann löst man 0,24 g Bleiacetat in 25 g Wasser und lässt diese Lösung vom vorher erhaltenen Feststoff vollständig aufsaugen. Dann trocknet man den erhaltenen Feststoff 24 h bei 100°C in einem Vakuumtrockenschrank bei einem Vakuum von ca. 15 mm Hg. Schließlich wird die so hergestellte Vorstufe 8 h bei 500°C mit 10 Vol.-% H2 in N2 mit 601/h reduziert.
Nach der Reduktion werden 1 g des so erhaltenen Katalysators in einem konti- nuierlich betriebenen Festbettreaktor bei einer Verweilzeit von ca. 20 s unter einer
Eduktgaszusammensetzung von 79 Vol.-% Propen und 21 Vol.-% Sauerstoff untersucht. Bei einer Innentemperatur von 230°C werden PO-Gehalte von 1505 ppm im Abgasstrom ermittelt.
Beispiele für die Herstellung von incipient wetness-Katalyatoren auf verschiedenen Trägermaterialien und Test in einem kontinuierlich betriebenem Festbettreaktor
a) allgemeine Vorschrift zu AI2O3- geträgerten Katalysatoren
In ein 2 ml Glasgefäß werden je nach Zahl der zu kombinierenden Elemente mit Hilfe einer Anzahl von 1-5 Mikrodosieφumpen aus einer entsprechenden Zahl an Vorratsgefäßen, wässrige Stammlösungen der verschiedenen Elementprecursoren (s. Tabelle 4, c = 52,6 g/1 bezogen auf das Reinelement) und Promotoren (s. Tabelle 4, c = 5,26 g/1) zusammengegeben, so dass das dosierte Gesamtvolumen der
Lösungen ca. 450 μl entspricht. Bei Kombination von zwei oder mehr Elementen und oder Promotoren werden dabei gleiche Teilvolumina der verschiedenen Lösungen dosiert (in den Ergebnistabellen 5-11 sind bei der Angabe der Zusammensetzung die jeweiligen Anteile der Elementprecursorlösungen am dosierten Gesamtvolumen aufgeführt).
Zu der Lösung werden ca. 1 g Al2O3 gegeben. Nachdem die Lösung von dem Feststoff vollständig aufgesaugt worden ist, trocknet man letzteren über Nacht bei ca. 100°C und 200 mbar im Vakuumtrockenschrank. Die so hergestellte Vorstufe wird 4h bei 500°C in Luft calciniert und anschließend in einen kontinuierlich betriebenen
Festbettreaktor überführt. Nach einer Konditionierungsphase von 4h bei 200°C in 10 Vol-% H2 in N2 mit 0,08 1/h wird der Katalysator in einem Eduktgasstrom der Zusammensetzung 24 % Propen/4,5 % Sauerstoff 71,5% Luft bei einer Temperatur von 200°C, bei Normaldruck und einem Fluss von 0,35 1/h getestet. Das Probengas wird dabei in regelmäßigen Abständen mittels GC auf gebildetes Propylenoxid unter- sucht (Ergebnisse in Tabelle 5).
b) allgemeine Vorschrift zu Zrθ2-geträgerten Katalysatoren
in Abweichung zu a) wird anstelle von Al2O3 1,3 g ZrO zu der Lösung gegeben (Ergebnisse in Tabelle 6).
c) allgemeine Vorschrift zu CaCθ3-geträgerten Katalysatoren
in Abweichung zu a) wird anstelle von Al2O3 1,0 g CaCO3 zu der Lösung gegeben (Ergebnisse in Tabelle 7)
d) allgemeine Vorschrift zu SiC-geträgerten Katalysatoren
in Abweichung zu a) wird anstelle von Al2O3 0,6 g SiC zu der Lösung gegeben (Ergebnisse in Tabelle 8).
e) allgemeine Vorschrift zu Siθ2-geträgerten Katalysatoren
in Abweichung zu a) wird anstelle von Al2O3 0,55 g SiO zu der Lösung gegeben (Ergebnisse in Tabelle 9).
f) allgemeine Vorschrift zu TiO2-geträgerten Katalysatoren
in Abweichung zu a) wird anstelle von Al2O3 1,0 g TiO2 zu der Lösung gegeben (Ergebnisse in Tabelle 10). g) allgemeine Vorschrift zu Siθ2-Tiθ2-geträgerten Katalysatoren
in Abweichung zu a) wird anstelle von Al2O3 0,5 g TiO2-SiO2-Mischoxid zu der Lösung gegeben (Ergebnisse in Tabelle 11).

Claims

Patentansprtiche
1. Katalysator enthaltend eine Mischung aus wenigstens einem Element aus der Gruppe bestehend aus Sc, Y, Ti, Zr, Hf, V, Nb, Ta, Cr, Mo, W, Re, Fe, Co, Ni, Sn, Pb, Sb, Bi, Se und Zn und wenigstens einem Element aus der Gruppe bestehend aus Cu, Ru, Rh, Pd, Os, Ir, Pt, Au, In, TI, Mn und Ce, wobei sich die Mischung auf einem porösen Träger befindet.
2. Katalysator nach Anspruch 1, wobei der Träger eine BET-Oberfläche von weniger als 200 m2/g hat.
3. Katalysator nach Anspruch 1 oder 2, wobei der Träger Al2O3 , CaCO3, ZrO2, SiO2, SiC, TiO2 oder SiO2-TiO2 enthält.
4. Katalysator nach einem der Ansprüche 1 bis 3, wobei die Auswahl der
Elemente aus den beiden in Anspruch 1 genannten Gmppen so erfolgt, dass die in Anspruch 1 genannte Mischung ausgewählt ist aus der Gruppe bestehend aus Bi-Rh, Bi-Ru, Cr-Cu, Cr-Ru, Fe-Ru, Fe-Tl, Fe-Cu, Sb-Ru, Sb- Cu, Ni-Ru, Mo-Cu, Ni-Rh, Ru-Re, Co-Ru, Co-Tl, Mn-Pb, Mn-Cu-Ag-Pb-In, Mn-Cu-Ag-Pb-Sr, Mn-Cu-Ag-Pb, Mn-Pb-Cu-Ru, Mn-Ru-Co-Ba, Eu-Ag-Ni-
Tl, Mn-Cu-Ag-Zn, Mn-Ni-Ag-Pb, Mn-Pb-La-Cu, Jh-Mn-Pb-Ag, Mn-Co-Ag- Pb, Cs-Mn-Pb-Tl, Mn-Pb-Tl-Cu-Ag, Mn-Pb-Tl-Cu, Cs-Mn-Pb-Tl-Ag, Mn- Cu-Pb, Mn-Pb-Ag-Ru, Co-Mn-Pb-Cu-Ag, Co-Fe-Mn-Pb-Ag, Ce-Co-Mn-Pb- Ag, Co-In-Mn-Pb-Ag, Ce-In-Mn-Pb-Cu, und einer beliebigen Kombination der genannten Mischungen. Verfahren zur Herstellung des Katalysators nach Ansprach 1 , umfassend
a) das Bereitstellen des Trägers,
b) das Zusammenbringen des Trägers mit einer Lösung enthaltend wenigstens ein Element aus der Gruppe bestehend aus Sc, Y, Ti, Zr, Hf, V, Nb, Ta, Cr, Mo, W, Re, Fe, Co, Ni, Sn, Pb, Sb, Bi, Se und Zn und wenigstens ein Element aus der Gruppe bestehend aus Cu, Ru, Rh, Pd, Os, Ir, Pt, Au, In, TI, Mn und Ce, wodurch ein mit den Elementen beladener Träger erhalten wird, und
c) das Kalzinieren des mit den Elementen beladenen Trägers bei einer Temperatur von 200 bis 1000°C.
Verfahren nach Anspruch 5, wobei das Zusammenbringen des Trägers mit der
Lösung so erfolgt, dass das Volumen der Lösung kleiner oder höchstens gleich dem Porenvolumen des Trägers ist.
Katalysator erhältlich nach dem Verfahren nach einem der Ansprüche 5 bis 6.
Verwendung des Katalysators nach einem der Ansprüche 1 bis 4 oder nach Anspruch 7 als Katalysator für die Epoxidierung von Kohlenwasserstoffen.
Verfahren zur Epoxidierung von Kohlenwasserstoffen mit Sauerstoff in Gegenwart des Katalysators nach einem der Ansprüche 1 bis 4 oder nach
Anspruch 7.
Verfahren nach Anspruch 9, wobei der Kohlenwasserstoff ausgewählt ist aus der Gruppe bestehend aus Propen und Buten.
