一种车辆用灯具,其包括:在表面形成光反射膜的热塑性树脂制成的反射镜和与该反射镜熔敷的热塑性树脂制成的透镜。在反射镜上设有断面为凸状且在顶端部熔敷透镜的反射镜熔敷脚部,在该反射镜熔敷脚部的顶端部,设有相对透镜熔敷方向倾斜的倾斜面。在用热板热熔融反射镜熔敷脚部的顶端部时,可沿着倾斜面后推光反射膜使其剥离,使反射镜熔敷脚部的树脂在顶端部处于露出的状态。因此,即使是在反射镜的整个面上形成光反射膜的情况下,也能很好地进行透镜与反射镜的熔敷,可提高熔敷强度。可省去掩膜工序,该掩膜工序是为了在光反射膜形成时不在反射镜熔敷脚部的顶端部形成光反射膜而设的工序,简化了光反射膜的成膜工序并可实现灯具的低成本化。

Description

车辆用灯具
                       技术领域
本发明涉及适用于汽车等的车辆用灯具,特别涉及通过熔敷固定透镜的车辆用灯具,该透镜用于使反射光透过反射镜而照射外部,该反射镜具有反射从光源射出的光的光反射面。
                       背景技术
在车辆用灯具中,为了简化结构,提高灯具内的液密性,安装到具有光反射面的灯具本体及反射镜(以下在本说明书中,包括灯具本体在内,称作反射镜)的前面开口上的透镜,通过在该反射镜的开口缘部进行热熔敷所构成。图7是表示这种例子的示意断面图,如图7(a)所示,反射镜101由热塑性树脂形成,在其开口缘部形成有向前方突出的凸状断面形状的反射镜熔敷脚部106。另外,在上述反射镜101的里面通过表面处理形成光反射膜105。作为该光反射膜105,是把例如内涂层漆膜、铝蒸镀膜、外涂层漆膜积层形成的这类结构的光反射膜。但是,上述光反射膜105不在上述反射镜熔敷脚部106的顶端面上形成。另一方面,透镜107由透明的热塑性树脂形成,在对应上述反射镜熔敷脚部106的周缘部上,形成有向背面方向突出的凸状断面形状的透镜熔敷脚部108。并且,如图7(b)所示,上述透镜熔敷脚部108和上述反射镜熔敷脚部106的各顶端面分别与热板103接触,使各熔敷脚部108、106的顶端面呈熔融状态,接着,如图7(c)所示,使透镜熔敷脚部108和反射镜熔敷脚部106的各熔融顶端面接触,并通过挤压进行透镜熔敷脚部108和反射镜熔敷脚部106的热熔敷。
在现有这样的熔敷透镜和反射镜的灯具中,如图8(a)所示,在反射镜熔敷脚部106的顶端面也形成上述光反射膜105。如图8(b)所示,当使反射镜熔敷脚部106的顶端部熔融、并使反射镜熔敷脚部106和透镜熔敷脚部108熔敷时,因残存在透镜熔敷脚部108和反射镜熔敷脚部106的接触面之间的光反射膜105,不会使两个熔敷脚部108、106的各树脂在直接接触的状态下熔敷,如图8(c)所示,两个熔敷脚部108、106的熔敷力会降低,两者很容易脱开。因此,在形成上述光反射膜105时,如图7的例子所示,在反射镜熔敷脚部106的顶端面上不形成光反射膜105是必须的,在光反射膜105成膜时要配设覆盖反射镜熔敷脚部106的掩膜,然后再进行涂饰或蒸镀。因而,现有的这种灯具,光反射膜的形成工序特别复杂,是成本高的主要原因。另外,即使在用掩膜进行光反射膜成膜的情况下,涂料或蒸镀膜也会从掩膜和反射镜的间隙进入并附着在反射镜熔敷脚部的表面,还是不能进行合适的熔敷。另一方面,作为上述光反射膜,虽然也有用电镀法形成铝膜的情况,但在这种情况下,由于在反射镜熔敷脚部的顶端面上形成有保护膜等的掩膜,所以电镀工序后必须进行剥离该保护膜的工序,从而使表面处理膜形成工序复杂化,这也是制造成本高的主要原因。
本发明的目的是提供一种车辆用灯具,它能减少反射镜的光反射膜的制造工序数目,实现简化工序及降低成本,另一方面能提高透镜和反射镜的熔敷力。
                        发明内容
本发明的车辆用灯具包括在表面上形成有光反射膜的热塑性树脂制的反射镜和与上述反射镜熔敷的热塑性树脂制成的透镜,其特征是在上述反射镜上,设有断面为凸状且在顶端部熔敷有上述透镜的反射镜熔敷脚部,在该反射镜熔敷脚部的顶端部设有相对于熔敷上述透镜的方向倾斜的倾斜面。其中,上述光反射膜包括在上述反射镜的表面上成膜的等离子体聚合膜。另外,上述倾斜面例如是将从上述反射镜熔敷脚部的宽度方向中央部位向两侧分别向下倾斜的断面作成三角形状而构成的。再者,上述倾斜面的倾斜角度最好为60度以下。
根据本发明,由于在该反射镜熔敷脚部的顶端部设有倾斜面,例如通过在顶端部构成三角剖面形状的倾斜面,因此,在用热板热熔融该反射镜熔敷脚部的顶端部时,光反射膜沿着倾斜面一边变形,一边自动地剥离,从而可使反射镜熔敷脚部的树脂在顶端部处于露出的状态。由此,即使是在灯具本体的整个面上形成光反射膜的情况下,也能很好地进行透镜与反射镜的熔敷,得到熔敷强度高的灯具,同时可省去光反射膜形成时为了在反射镜熔敷脚部的顶端部不形成光反射膜的掩膜工序,简化了光反射膜的成膜工序,并可实现灯具的低成本化。

                          具体实施方式
下面,参照附图说明本发明的实施例。图1是表示将本发明用于汽车尾灯、以及在此使尾灯与停车灯、倒车灯、转向信号灯一体化的后组合灯的复合型灯具CL的实施例的局部剖视立体图,图2是其纵断面图。上述复合型灯具CL,借助隔壁1a将由热塑性树脂使树脂一体成形的灯具本体1的内部划分成4个灯室2a~2d,同时在各灯室2a~2d内分别通过灯泡插口4a~4d设置灯泡3a~3d,分别构成上述尾灯与停车灯T&SL、倒车灯BUL、转向信号灯TSL。其中,把灯具本体1划分成上、中、下三段,在上下段配置尾灯及停车灯T&SL,再把中段分成左右两部分,一部分配置倒车灯BUL,另一部分配置转向信号灯TSL。另外,在上述灯具本体1的灯室2a~2d里面,经过表面处理形成有后述的光反射膜5,据此,上述灯具本体1构成本发明的反射镜。进而,在上述灯具本体1的前面开口的开口缘部1b上形成有反射镜熔敷脚部6,该反射镜熔敷脚部6朝灯具本体1前方突出的断面形状作成凸状,并且处于沿上述开口部缘部1b延长的状态。
另外,在上述灯具本体1的前面开口处安装有透镜7,并且,在透镜7的周缘部通过熔敷保持液密状态,透镜7通过热塑性树脂使对应于各灯的彩色透镜、即对应于尾灯及停车灯T&SL的红色透镜7a、7b、对应于倒车灯BUL的白色透镜7c以及对应于转向信号灯TSL的暗黄色透镜7d形成一体。在这种场合,在上述透镜7的周缘部上,以延伸状态形成朝灯具本体1突出的断面形状为凸状的透镜熔敷脚部8,该反射镜熔敷脚部8与上述反射镜熔敷脚部6的顶端面接触,并且通过热压接熔敷。
图3是用于说明上述灯具本体1和透镜7的熔敷结构的图2中A部分的放大断面图,图3(a)表示熔敷前的状态,图3(b)表示已经熔敷的状态。设置在上述灯具本体1上的所述反射镜熔敷脚部6,在灯具本体1的开口缘部1b的平坦的前面1c上朝周向延伸,与其延伸方向垂直的方向的断面形状作成如上述的凸状。并且,上述反射镜熔敷脚部6的顶端部形成相对熔敷上述透镜7的方向、在这种情况下形成作为相对该反射镜熔敷脚部6突出的方向倾斜的倾斜面6a。在该实施例中,上述倾斜面6a为三角形,即形成作为从反射镜熔敷脚部6的宽度方向的大致中央部向两侧方向分别下降的向下倾斜面。另外,其顶角大体为120度,或者以小于该角度的方式形成。另一方面,上述透镜7的透镜熔敷脚部8的顶端部由相对其突出方向大体垂直的平坦面8a形成。另外,在上述开口缘部1b的上述平坦的前面1c周围设置有朝前方突出的周壁1d,该周壁1d可防止熔敷时所产生的毛刺等引起的外观性能的降低。
上述灯具本体通过将上述硅酮下层等离子体聚合膜5a、铝蒸镀膜5b、硅酮上层等离子体聚合膜5c作成层叠结构而形成各灯的各灯室的光反射膜5。在这种结构中,上述硅酮的下层等离子体聚合膜5a和上层等离子体聚合膜5c通过以下方式形成,即把硅酮单体气体供给至内部配置有各个灯具本体的图中未示的成膜用腔内,施加高频电流,通过由此产生的等离子体使该单体气体发生聚合反应,使该单体气体堆积在灯具本体1的里面。另外,在这种结构中,上述铝蒸镀膜5b是利用把铝作为电极的阴极真空喷镀蒸镀法、在灯具本体1的里面进行蒸镀而形成。在本实施例中,上述下层及上层的各离子体聚合膜5a、5c的膜厚为20nm左右,上述铝蒸镀膜5b的膜厚为100nm左右。因此,利用该光反射膜5的成膜方法,不需要进行防止向反射镜熔敷脚部6的顶端面6a上成膜的掩膜处理,上述光反射膜5便可在包括反射镜熔敷脚部6的顶端面6a的灯具本体1的整个内侧形成。
下面参照图4对以上方式形成的上述灯具本体1说明熔敷上述透镜7的方法。首先,如图4(a)所示,在熔敷装置10上,设置有上下相向运动的上模11与下模12以及可在上模11及下模12之间进退的热板13。并且,在上述上模11上以其透镜熔敷脚部8朝向下方保持上述透镜7,在上述下模12上以其反射镜熔敷脚部6朝向上方保持该上述灯具本体1。接着,如图4(b)所示,使加热后的热板13在上模11及下模12之间移动,并且让上模11向下运动,让下模12向下运动,分别把透镜熔敷脚部8和反射镜熔敷脚部6的各顶端部压接在热板13上。由此,使透镜熔敷脚部8和反射镜熔敷脚部6的各顶端部处于熔融状态。然后,如图4(c)所示,让上述热板13从上模11及下模12之间退出,再让上模11向下运动,让下模12向上运动,压接透镜熔敷脚部8和反射镜熔敷脚部6的各顶端部,并在这种状态下冷却。由此,使相互熔融的透镜熔敷脚部8和反射镜熔敷脚部6熔敷,把上述透镜7熔敷在上述灯具本体1的开口缘部1a上。
图5是表示图4所示的熔敷工序中的透镜熔敷脚部8和反射镜熔敷脚部6的熔敷状态的示意图。反射镜熔敷脚部6如图3(a)所示,在断面形状呈三角形的顶端部的倾斜面6a上形成光反射膜5。在图4(b)的工序中,相对该反射镜熔敷脚部6把热板13压接在顶端部上时,如图5(a)所示,顶端部与平坦热板13的表面接触,一边用热板13加热熔融一边通过压接时的压力慢慢地朝按照热板13的平坦面的形状变形。这时,在反射镜熔敷脚部6的顶端部,随着熔融的进行,由于从倾斜面6a的顶端部向两侧慢慢地变形,因此在该反射镜熔敷脚部6表面上形成的光反射膜5随着这种变形被推向两侧,慢慢地从倾斜面6a的表面剥离。特别是,在本实施例中,由于光反射膜5是由硅酮等离子体聚合膜5a、5c和铝蒸镀膜5b形成的薄的结构,从而上述的剥离比较容易进行。然后,在图5(b)的用热板13进行顶端部的熔融、变形的状态下,反射镜熔敷脚部6的顶端部作为按照热板13的平坦面6b形成,同时光反射膜5几乎移动到反射镜熔敷脚部6的两侧位置并处于被剥离的状态,结果在形成的平坦面6b上不存在光反射膜5,形成构成灯具本体1的树脂处于露出的状态。因而,如图5(c)所示,相对这样的平坦面6b压接同样由热板13熔融的透镜熔敷脚部8的顶端部,可将透镜熔敷脚部8和反射镜熔敷脚部6的树脂相互压接在一起,从而适于进行熔敷,并可提高反射镜熔敷脚部6和透镜熔敷脚部8的熔敷力。
通过本发明者的试验,如果上述反射镜熔敷脚部6的顶端部的倾斜面6a相对透镜7的熔敷方向成60度左右的角度,换言之,在该实施例的情况下,若倾斜面6a的顶角为120度左右,则通过热板13的压接所形成的反射镜熔敷脚部6顶端部的变形量在没有多大浪费的范围下,可使表面的光反射膜5处于合适的剥离状态。即,当上述倾斜面6a的角度大于60度、上述顶角大于120度时,光反射膜5的剥离效果变小,难以得到合适的熔敷。另外,当上述倾斜面6a的角度小于60度、上述顶角小于120度时,虽然能得到充分的光反射膜5的剥离效果,有效地完成本发明,但是,当角度或顶角过小时,由于反射镜熔敷脚部6的热变形,会使反射镜熔敷脚部6的顶端部的高度尺寸显著减少,因此,很难确保熔敷透镜7时的灯具外形尺寸的设计尺寸。
于是,在本实施例中,通过在三角形断面形状的倾斜面6a构成反射镜熔敷脚部6的顶端部,在熔敷透镜熔敷脚部8时,反射镜熔敷脚部6的顶端部的光反射膜5可由热板自动地剥离,处于露出树脂的状态。因此,当反射膜5在灯具本体1的灯室成膜时,也可在灯具本体1的整个里面形成反射膜5,如本实施例那样,无需使用为在反射镜熔敷脚部的顶端部不形成反射膜5的掩膜工序使采用由等离子体聚合膜及阴极真空喷镀蒸镀的铝蒸镀膜的形成方法成为可能。从而,简化了用于形成光反射膜5的成膜工序,可实现低成本化。
在上述实施例中,出示了设置在反射镜熔敷脚部6顶端部上的倾斜面6a变为朝两侧并向下的斜面的断面形状为三角形的例子,但是,采用把热板压接在反射镜熔敷脚部顶端部而使之变形,并随着这种变形能使光反射膜从反射镜熔敷脚部顶端部向侧方边变形边剥离的其它结构也是可行的。例如,如图6(a)所示,把顶端部的中央作成平坦的并在其两侧设有向下的斜面的倾斜面6c而成的梯形结构也是可行的。或者,还可以采用如图6(b)、图6(c)所示,制成朝向灯具本体的外侧或内侧的一方倾斜的单斜面倾斜面6d、6e的结构。进一步,也可以采用如图6(d)所示使倾斜面的倾斜角度逐渐变化的圆弧形倾斜面6f的结构。另外,与上述实施例的情况相同,在图6(a)的倾斜面6c的情况下,假想顶角最好为120度以下,此外,关于图6(b)、图6(c)的倾斜面6d、6e,其相对透镜的熔敷方向的倾斜面的角度最好小于60度。
在上述实施例中,作为光反射膜,出示了下层及上层的各硅酮等离子体聚合膜和铝镀敷膜的层叠结构的例子,但是,只要是在反射镜熔敷脚部顶端部施加热及压力时容易变形且容易剥离的膜结构,构成上述实施例以外的光反射膜的结构都是可行的。
另外,在上述实施例中,出示了本发明适用于复合型灯的例子,但是,不言而喻,也适用于单独构成的灯或由其它不同的灯组合而成的复合型灯,本发明同样适用于相对灯具本体、即相对反射镜由熔敷透镜构成的灯具。
如上所述,本发明由于在表面上形成有光反射膜的热塑性树脂制成的反射镜上设有断面为凸状且在顶端部熔敷有透镜的反射镜熔敷脚部,在该反射镜熔敷脚部的顶端部设有相对于熔敷上述透镜方向倾斜的倾斜面,因此,在用热板热熔融该反射镜熔敷脚部的顶端部时,该顶端部表面的光反射膜会自动地剥离,使其处于露出树脂的状态。由此,即使是在灯具本体的整个面上形成光反射膜的情况下,也能很好地进行透镜与反射镜的熔敷,从而提高了熔敷强度,同时可省去光反射膜形成时的掩膜工序,简化了光反射膜的成膜工序,可实现灯具的低成本化。

Claims (4)

1、一种车辆用灯具,包括在表面形成有光反射膜的热塑性树脂制成的反射镜和熔敷在所述反射镜上的热塑性树脂制成的透镜,其特征在于:在所述反射镜上设有断面为凸状且在顶端部熔敷所述透镜的反射镜熔敷脚部,在所述反射镜熔敷脚部的所述顶端部,设有相对于熔敷所述透镜的方向倾斜的倾斜面。
2、如权利要求1所述的车辆用灯具,其特征在于,所述光反射膜包括在所述反射镜的表面上成膜的等离子体聚合膜。
3、如权利要求1或2所述的车辆用灯具,其特征在于,所述倾斜面的从所述反射镜熔敷脚部的宽度方向中央部位向两侧分别向下倾斜的断面作成三角形状。
4、如权利要求1~3中任一项所述的车辆用灯具,其特征在于,所述倾斜面相对所述透镜熔敷方向的倾斜角度为60度以下。
