相关技术概述
美国专利申请公开号2013/0269279试图解决层压地板中的耐水性问题。层压地板需要添加各种结构密封剂,然而还需要在高温下对材料进行固化。高温固化使得材料难以制备。此外,没有讨论针对木地板的解决方案。
发明内容
一些实施例提供了一种木地板,该木地板防止水从地板的顶表面沿着一个或多个木板或板材相遇的接缝渗透到地板的相对表面。这包括:实心木地板或木饰板和芯的组合、包括水平锁定元件和垂直锁定元件的锁定结构以及沿着锁定结构的整个表面的密封剂。
一种木地板部件,包括:

饰板或实心
饰板或实心的种类可以多种多样,包括硬木或软木。还可以对饰板进行处理,以增加其密度,从而减少或消除由于凹陷而造成的损坏。合适的硬木种类的非限制性示例包括白杨木、杨木、山核桃木、枫木、橡木、山毛榉和白蜡木等。通常可以包括白杨木和/或杨木,作为主要或唯一种类。合适的软木种类的非限制性示例包括松木、冷杉木、云杉木、雪松木及其组合。饰板或微型饰板可以具有任何合适的厚度,比如约0.05mm至约6mm、约0.5mm至约5mm以及约0.6至约1.2。饰板可以为旋切、锯切或切片饰板。
芯
芯可以由任何合适的纤维素或聚合物芯材料制成。纤维素材料包括但不限于MDF、HDF、颗粒板、股线板或基于纤维素或基于木材的材料等。基于木材的材料,例如中密度纤维板(MDF)或高密度纤维板(HDF),通常是通过在压力下将诸如粉末、纤维、股线或碎片的木材颗粒与树脂结合以提供片材的方式制成的。这样的树脂在本领域中是已知的。各种聚合物树脂,例如热固性树脂,可以用作木片或股线的粘合剂。合适的聚合物粘合剂包括异氰酸酯树脂、脲甲醛、聚乙酸乙烯酯(“PVA”)、酚甲醛、三聚氰胺甲醛、三聚氰胺脲甲醛(“MUF”)及其共聚物。在需要提供不含甲醛的产品的场景中,异氰酸酯可以是优选的。异氰酸酯可以选自:二苯基甲烷-p、p’-二异氰酸酯聚合物组,其具有NCO官能团,NCO官能团可以与其它有机基团反应以形成聚合物组,例如聚脲(-NCON-)和聚氨酯(-NCOO-);粘合剂,可以包括具有约50wt.%的4,4-二苯基甲烷二异氰酸酯(“MDI”)或与其它异氰酸酯低聚物(“pMDI”)的混合物。合适的商业pMDI产品为可以从犹他州盐湖城亨斯迈(Huntsman,Salt Lake City,Utah)获得的Rubinate 1840和可以从北美宾夕法尼亚州匹兹堡拜耳公司(Bayer Corporation,North America,of Pittsburgh,Pa)获得的Mondur 541。合适的商业MUF粘合剂是来自太尔公司(Dynea Corporation)的LS 2358和IS 2250产品。粘合剂承载度为烘干木纤维、股线等的重量的约2wt.%至约15wt.%,包括约3wt.%至约8wt.%以及约4wt.%至约6wt.%。
片材或板材可以为约3mm至约15mm,并且可以为MDF或具有比MDF更高的密度。通常,纤维板的密度为约700kg/m3,包括纤维板密度为约750kg/m3或更高,以及约800kg/m3或更高。

饰板和/或平衡层中的任一者可以通过粘着剂粘附到芯。可以包括任何合适的粘着剂。合适的粘着剂包括选自以下的那些:聚乙酸乙烯酯、脲甲醛、酸催化的酚醛树脂、亚甲基二亚苯基异氰酸酯(MDI)及其组合。可用作粘合剂的任何树脂也可用作粘着剂。
涂料
涂料必须具有足够的厚度和覆盖率,以防止对实木或木材饰板的检查/局部损坏。覆盖范围可以覆盖木材的表面和端部,以密封边缘,这对于木材纹理的端部的短端尤为重要。合适的涂料层的许多示例在商业上是可获得的并且在本领域中是公知的。提供合适组合物的供应商的示例包括PPG工业公司、宣伟(Sherwin Williams)、阿克苏·诺贝尔(AkzoNobel)和威士伯(Valspar)等。可以将耐磨颗粒添加到这些组合物中的任一种中。

合适的聚酯丙烯酸酯可以是具有至少一种丙烯酸酯或(甲基)丙烯酸酯官能团的线性或支化聚合物。在一些实施例中,聚酯丙烯酸酯具有至少1至10个游离丙烯酸酯基团、(甲基)丙烯酸酯基团或其组合。
聚酯丙烯酸酯可以具有一丙烯酸酯官能度。聚酯丙烯酸酯可以是聚酯多元醇与羧酸官能丙烯酸酯化合物(例如丙烯酸、(甲基)丙烯酸或其组合)在约1∶1的OH∶COOH比率下的反应产物。聚酯多元醇可以是在于聚酯链末端具有两个羟基的聚酯二醇。在一些实施方案中,聚酯多元醇可以具有3至9的羟基官能度,其中游离羟基存在于聚酯链的末端或沿着聚酯链的主链。
在非限制性实施例中,聚酯多元醇可以是羟基官能化合物与羧酸官能化合物的反应产物。羟基官能化合物以化学计量超过羧酸化合物的形式存在。在一些实施例中,羟基官能化合物是多元醇,例如二醇或三官能或更高的多元醇(例如三醇、四醇等)。在一些实施例中,多元醇可以是芳香族、脂环族、脂肪族或其组合。在一些实施例中,羧酸官能化合物是二羧酸、多元羧酸或其组合。在一些实施例中,二羧酸和多元羧酸可以是脂肪族、脂环族、芳香族。

在一些实施例中,二羧酸可以选自:己二酸、壬二酸、癸二酸、琥珀酸、戊二酸、癸酸二酸、十二烷二酸、邻苯二甲酸、间苯二甲酸、5-叔丁基间苯二甲酸、四氢邻苯二甲酸、对苯二甲酸、六氢邻苯二甲酸、甲基六氢邻苯二甲酸、对苯二甲酸二甲酯、2,5-呋喃二羧酸、2,3-呋喃二羧酸、2,4-呋喃二羧酸、3,4-呋喃二羧酸、2,3,5-呋喃三羧酸、2,3,4,5-呋喃四羧酸、环己烷二羧酸、氯菌酸酐、1,3-环己烷二羧酸、1,4-环己烷二羧酸及其酸酐,及其混合物。在一些实施例中,多羧酸可以选自偏苯三酸及其酸酐。
在一些实施例中,丙烯酸酯官能聚氨酯可以是具有至少一个选自丙烯酸酯基团或(甲基)丙烯酸酯基团的官能团的线性或支化聚合物。在一些实施例中,丙烯酸酯官能聚氨酯可以具有选自丙烯酸酯基团、(甲基)丙烯酸酯基团或其组合的至少2至9个官能团。在一些实施例中,丙烯酸酯官能聚氨酯具有选自丙烯酸酯基团、(甲基)丙烯酸酯基团或其组合的2至4个官能团。
在一些实施例中,丙烯酸酯官能聚氨酯可以是高分子量多元醇与二异氰酸酯、多异氰酸酯或其组合的反应产物。高分子量多元醇可以选自聚酯多元醇、聚醚多元醇、聚烯烃多元醇及其组合—羟基官能度为3至9的高分子量多元醇。
在一些实施例中,用于产生丙烯酸酯官能聚氨酯的聚酯多元醇与用于产生丙烯酸酯官能聚酯的聚酯多元醇相同。在一些实施例中,聚醚多元醇可以选自聚氧化乙烯、聚氧化丙烯、聚四氢呋喃及其混合物和共聚物。

涂料基质还可以包括胺增效剂。在一些实施例中,胺增效剂可以包括:甲基丙烯酸二乙氨基乙酯、甲基丙烯酸二甲基氨基乙酯、N-N-双(2-羟乙基)-P-甲苯胺、乙基-4-二甲基氨基苯甲酸酯、2-乙基己基4-二甲基氨基苯甲酸酯,以及市售的胺增效剂,包括SartomerCN371、CN373、CN383、CN384和CN386;Allnex Ebecry P104和Ebecry P115。胺增效剂可以以约1wt.%至约5wt.%(优选约3wt.%)的量存在于辐射可固化涂料组合物中。
涂料可以包括耐磨颗粒,其有助于赋予耐磨性和耐刮擦性。改善的耐磨性和耐刮擦性延长了地板覆盖物的寿命。耐磨颗粒的示例包括耐磨颗粒的组合,其中,每种耐磨颗粒表现出范围为6至10的莫氏硬度值,包括其间的所有整数,如在矿物硬度的莫氏硬度标度上测量的。在一些实施例中,耐磨颗粒可以选自金刚石(莫氏值为10)、氧化铝(莫氏值为9)、黄玉(莫氏值为8)、石英(莫氏值为7)、霞石正长岩或长石(莫氏值为6)、陶瓷或陶瓷微球(莫氏值为6)以及它们的组合。耐磨颗粒可以是金刚石颗粒组成的第一耐磨颗粒与莫氏值小于10的第二耐磨颗粒的组合。本发明的涂层可以包括一定量的耐磨颗粒,该一定量为基于涂层的总重量的在约6wt.%至约25wt.%的范围。本发明的涂层可以包括一定量的耐磨颗粒,该一定量为基于涂层的总重量的在约6wt.%至约12wt.%的范围。
根据一些实施例,耐磨颗粒是金刚石颗粒与氧化铝颗粒的组合。根据一些实施例,氧化铝颗粒可以具有包括不同尺寸金刚石颗粒的混合物的多种粒度。在一些非限制性实施例中,本发明的氧化铝颗粒可以具有选自大约2mm至大约30mm的平均粒度。在一些非限制性实施例中,本发明的金刚石颗粒可以具有选自大约2mm至大约100mm的平均粒度,例如大约5mm至大约50mm。
平衡层
平衡层可以存在于芯或实木的底表面上。在包括平衡层的情况下,平衡层会在芯的表面和底层地板之间。合适的平衡层包括但不限于饰板、涂料、纸、软木、泡沫、橡胶、牛皮纸、IXPE垫、垫层(underlayment)、本领域公知的其它平衡层以及它们的组合。平衡层可以通过粘着剂结合到芯。
密封剂
密封剂会防止在安装两个相邻的板材时,水通过锁定结构中的空隙从木地板部件的一个表面转移到相对的表面。图1示出了密封剂16的一个应用示例。虽然蜡16在图中示出为在榫舌侧6上,但是密封剂可以存在于榫舌侧6、榫槽侧8或两者上。一种合适类型的密封剂会在安装时流动以实现更彻底的密封。可选地,可以进行加热以允许或辅助密封剂在锁定结构内流动。
各种不同的组合物可以用作密封剂。密封剂可以包括蜡、硅酮、橡胶、具有疏水特性的其他物质,以及它们的组合。合适的蜡的示例包括微晶蜡、氟化蜡和石蜡等,以及它们的混合物和组合。
各种不同的密封剂和/或蜡可用于防止水传输/渗漏。然而,蜡必须具有某些性质。通常,密封剂必须是疏水性的,并且具有在室温下或在加热时流动的能力。当锁定结构的对应部分接合/配合时,密封剂会在安装时在锁定结构的空隙内流动。合适的密封剂的示例包括微晶蜡、氟化蜡、蜡乳液(包括氟化蜡乳液)和石蜡等。出于本公开的目的,术语蜡和蜡乳液可以互换使用。
出于本公开的目的,术语蜡和蜡乳液可以互换使用以指代具有蜡状性质的蜡或密封剂组合物,其在室温下可以是液体或固体。诸如蜡的密封剂必须满足测试,以证明密封剂具有足够的性质来防止水通过安装时在锁定结构处产生的接缝而渗入。这种测试包括在示例部分中详细描述的水渗入测试。
可以包括密封剂的蜡或蜡乳液材料包括植物、动物和石油(例如费托)衍生的蜡,其可作为乳液存在。合适的石油蜡包括聚乙烯蜡、聚丙烯蜡及其组合。合适的聚乙烯蜡可以被氧化或者与丙烯酸共聚,以得到允许其在水溶液中乳化的聚乙烯化学官能团。也可以使用不含官能团的聚乙烯材料。聚乙烯可以分为高密度聚乙烯(HDPE)或低密度聚乙烯(LDPE)。HDPE的熔点较高(110℃至140℃),并且较硬。LDPE的熔点较低(100℃至110℃),并且较软。蜡也可以分为非离子的、阳离子的或阴离子的。
可商购的聚乙烯蜡的示例为:可从ChemCor获得的Poly Emulsion 325G;均可从Lubrizol获得的Lubrizol Lanco Liquimatt 6035、Lubrizol Lanco Liquimatt 6375、Lubrizol Lanco Liquimatt 6040;均可从Michelman获得的Michelman Michem Guard7140、Michelman Michem Guard 350、Michelman Michem Guard 25、Michelman MichemGuard 55和Michelman Michem Guard 349。合适的碱溶性乳液包括可从DOW获得的的Acrysol产品和可从BASF获得的Latekoll产品,例如Latekoll D。US 10,370,560中提供了这样的蜡,其全文以引用方式并入。
US 9,598,526(‘526专利)中提供了其它合适的蜡乳液,其全文以引用方式并入。该专利公开了在一些实施例中可用作蜡或蜡乳液的氟化化合物的水分散体。
如在‘526专利中描述的,氟化化合物包括多异氰酸酯组分与二醇组分或二胺组分或其混合物的反应产物,该反应产物进一步与有机组分反应,该有机组分包括具有多个氟化碳原子的至少一种化合物以及至少一个异氰酸酯反应性官能团的分子。在一些示施例中,该有机组分还包括具有至少一个异氰酸酯反应性官能团的至少一种非氟化化合物的分子。
在一些实施例中,包括多异氰酸酯组分与二醇组分或二胺组分或其混合物的反应产物(该反应产物进一步与有机组分反应)的氟化化合物是式(I)的化合物:

此外,在一些实施例中,L能够包括与本发明的原理和目的不矛盾的任何二价二醇、二胺、脲、二乙醇胺或氨基醇。在一些实施例中,L选自甘醇、二甘醇、三甘醇、四甘醇、丙烯乙二醇、二丙烯乙二醇、三丙烯乙二醇、1,3-丙二醇、1,3-丁二醇、1,4-丁二醇、新戊基乙二醇、1,6-己二醇、1,4-环己二醇、乙醇胺、二乙醇胺、甲基二乙醇胺或苯基二乙醇胺、氨基丙醇或它们的混合物。在一些实施例中,氟烷基Rf选自CqF2q+1和(CF3)2CFO(CF2CF2)t,其中,q在4至20的范围,t在1至5的范围。在一个非限制性实施例中,例如,q为6。

本文所述的反应产物的氟化化合物,包括式(I)的氟化化合物,能够具有任何所需的分子量。能够根据若干参数选择氟化化合物的分子量,这样的参数包括提供不含分散剂的氟化化合物的水分散体的能力和/或将氟化化合物排放到基底上的能力。
在一些实施例中,包括聚异氰酸酯组分与二醇组分或二胺组分或其混合物的反应产物(该反应产物进一步与有机组分反应)的氟化化合物(包括式(I)的化合物)的分子量为至少约2,000。在一些实施例中,氟化化合物的分子量为至少约4,000。在一些实施例中,氟化化合物的分子量大于约8,000。在一个实施例中,例如,氟化化合物的分子量为约8,250至约20,000。在另一实施例中,氟化化合物的分子量为约9,000至约15,000。在一些实施例中,氟化化合物的分子量小于约2,000或大于约20,000。
在另一方面,蜡或蜡乳液可以包括氟化化合物的水分散体,该氟化化合物包括多异氰酸酯组分与二醇组分或二胺组分或其混合物的反应产物,该反应产物进一步与如本文所述的有机组分反应。例如,本发明提供式(I)化合物的水分散体。在一些实施例中,氟化化合物的水分散体不含或基本上不含分散助剂,分散助剂包括但不限于表面活性剂和/或有机助溶剂。在一些实施例中,式(IA)的反应产物能够是低聚的或聚合的。
施加蜡的方法
施加密封剂的一种合适方法是通过真空密封涂料机喷涂。其他合适的方法包括涂布,例如辊涂、浸渍、填涂(padding)等及其组合。密封剂必须以这样一种方式施加,即覆盖整个锁定结构,包括垂直锁定元件和水平锁定元件。密封剂可以施加于第一木板/板材的锁定结构,或者施加于第一木板/板材以及配合的第二木板/板材的锁定结构。第一木板/板材和第二木板/板材在接合时分别包括榫舌和榫槽。
施加涂料的方法(一种选择单热涂料覆盖短端以密封纹理)
本领域已知的任何涂布方法都可用于防水地板。可以通过喷涂、铺展等来施加涂料。如果第一边缘或第二边缘处包括斜面端部,则涂料的覆盖范围必须延伸整个斜面以防止水吸收。边缘处的这种涂布通常应当以与饰板的顶表面相同的方式施加,包括以相同的涂布厚度施加。将相同涂层水平施加到正面或顶面的一种合适的方式扩展到第一和第二边缘(也称为长端和短端,相同涂层水平是工厂施加的连续涂层。)涂布应当足以沿着短端密封纹理以防止水吸收。
锁定结构
木地板包括沿着第一(长)边缘和第二(短)边缘的相应锁定结构。术语锁定结构旨在包括如图3所示的传统的榫舌和榫槽,以及包括至少一个水平锁定元件和至少一个垂直锁定元件的锁定结构。术语“垂直锁定元件”旨在包括限制或减少榫舌侧6和榫槽侧8在垂直方向4上相对于彼此移动的结构14。术语“水平锁定元件”旨在包括限制或减少榫舌侧6和榫槽侧8在水平方向2上相对于彼此移动的结构10。这些中的许多是本领域技术人员已知的。示例在图1和图2中示出,并且还在美国专利第6715253B2号中示出,该专利内容以引用方式整体并入本文。另外的有用锁定结构包括美国专利6,898,913中的那些,该专利内容也通过引用并入本文。对于实木实施例,锁定结构由实木制成,并由饰板/芯结构的芯制成。

本发明实心木地板和本发明木地板分别由实木和设计的木材制备,具有根据US6,898,913的2G锁定,并在整个锁定结构上施加TechKote EC 300氟蜡。

Claims (18)
1.一种木地板部件,包括:
(a)选自以下的结构
(i)实木部件,或
(ii)顶饰板层和芯;
(b)所述木地板部件的顶表面上的涂料;
(c)可选的,平衡层;以及
(d)位于边缘上的锁定结构,其中,所述锁定结构包括密封剂。
2.根据权利要求1所述的木地板部件,其中,所述锁定结构是传统的榫舌与榫槽边缘结构,或者所述锁定结构包括至少一个水平锁定元件和至少一个垂直锁定元件。
3.根据权利要求1所述的木地板部件,其中,所述顶表面上的所述涂料沿着所述顶层或实木部件的所有暴露木材密封木材纤维。
4.一种木地板部件,其中,所述平衡层包括在底表面上的与顶部相同的涂料或者底饰板层。
5.根据权利要求1所述的木地板,其中,所述密封剂完全覆盖所述锁定结构的所有表面。
6.根据权利要求5所述的木地板,其中,所述密封剂包括在所述锁定结构的两侧上。
7.根据权利要求1所述的木地板,其中,所述密封剂是蜡,所述蜡选自氟化蜡、结晶蜡、石蜡及其组合。
8.根据权利要求1所述的木地板,其中,所述地板的厚度为约5mm至约20mm。
9.根据权利要求1所述的木地板,其中,所述芯包括高密度纤维板。
10.根据权利要求1所述的木地板,其中,当所述锁定结构与第二木地板部件的第二锁定结构接合时,以足以减少或防止水从所述顶表面渗入的量施加所述密封剂。
11.根据权利要求1所述的木地板,其中,所述密封剂以约0.2至5克/延米施加到所述锁定结构。
12.根据权利要求1所述的木地板部件,其中,所述部件是木板或木片。
13.一种用于制备防水木地板部件的方法,包括:
(a)提供具有顶表面和底表面的顶木饰板、具有顶表面和底表面的平衡层以及芯;
(b)将所述顶木饰板的所述底表面粘附到所述芯的顶部,并将所述平衡层的所述顶表面粘附到所述芯的底部,以形成木地板部件;
(c)在所述木地板部件的边缘添加锁定结构;
(d)在所述顶木饰板的所述顶表面和所述平衡层的所述底表面施加涂料;
(e)施加蜡以基本上覆盖所述锁定结构。
14.根据权利要求13所述的方法,还包括提供第二木地板部件,所述第二木地板部件在边缘上具有包括蜡的锁定结构,以与所述木地板部件的锁定结构配合。
15.根据权利要求13所述的方法,其中,所有边缘包括锁定结构。
16.根据权利要求13所述的方法,其中,所述锁定结构是榫舌与榫槽锁定结构,所述榫舌与榫槽锁定结构具有至少一个水平锁定元件和至少一个垂直锁定元件。
17.一种地板系统,至少包括第一地板部件和第二地板部件,所述第一地板部件和第二地板部件中的每一个包括:
(a)在顶表面上具有涂料的顶饰板层;
(b)芯;
(c)可选地包括平衡层;以及
(d)位于边缘上的包括水平锁定元件和垂直锁定元件的锁定结构,其中,所述第一地板部件的锁定结构包括与所述第二地板部件的锁定结构配合的密封剂。
18.根据权利要求17所述的地板系统,其中,所述第一地板部件的锁定结构和所述第二地板部件的锁定结构都包括密封剂,所述密封剂被施加以覆盖所述锁定结构的整个表面。
