技术领域
本发明涉及复合磁性材料、磁芯和电子零件。
背景技术
近年来,便携电话、便携信息终端等无线通信设备的使用频带的高频化进展,所使用的无线信号频率成为GHz带。因此,对于这样的在GHz带的高频域使用的电子零件,尝试了通过应用在GHz带的高频域磁导率也较大的磁性材料来实现滤波特性的改善和天线尺寸的小型化。另外,希望也降低高频域磁性损耗。其中,尝试了加大用于磁芯的磁性材料的纵横比等。
例如,在专利文献1中记载有使用FeSiAl系的粉末和球状粉的复合材料。专利文献2中记载有使用非晶系的粉末和球状粉的复合材料。
但是,目前寻求相对磁导率μr更高且磁损耗tanδ更低的磁芯。

发明内容
发明所要解决的课题
本发明的目的在于提供一种复合磁性材料、以及使用了该复合磁性材料的磁芯及电子零件,该复合磁性材料在GHz带的高频域中相对磁导率μr高、磁损耗tanδ低,在安装于制品时密合性高,不易产生裂纹和剥离。
用于解决课题的方法
为了实现上述目的,本发明提供一种复合磁性材料,其特征在于:
其是含有粉末和树脂的复合磁性材料,
所述粉末具有由Fe、或Fe和Co构成的主成分,
所述粉末的一次颗粒的平均短轴长度为100nm以下,
在将所述粉末的一次颗粒的纵横比的平均值设为Av、所述粉末的一次颗粒的纵横比的标准偏差设为σ时,
在X-Y坐标平面上,满足(X,Y)=(σ/Av(%),(Av-σ))的点存在于由三个点α(24.5,6.7)、β(72.0,1.2)和γ(24.5,1.2)包围的区域内(包含边界)。
通过具有上述结构,本发明的复合磁性材料成为在GHz带的高频域相对磁导率μr高、磁损耗tanδ低且在安装于制品时密合性高、不易产生裂缝和剥离的复合磁性材料。
优选在所述粉末中,Co相对于主成分的含有比例超过0原子%且为40原子%以下。
本发明的磁芯包含上述的复合磁性材料。
本发明的电子零件包含上述的复合磁性材料。

以下,基于附图所示的实施方式说明本发明。
本实施方式的磁芯(芯,core)由含有粉末和树脂的复合磁性材料构成。
并且,粉末由以Fe、或Fe和Co为主成分的软磁性材料构成。粉末的一次颗粒的平均短轴长度为100nm以下。通过使平均短轴长度为100nm以下,能够降低磁芯的磁损耗(tanδ)。此外,粉末的一次颗粒的平均短轴长度的下限没有特别限定。例如,粉末的一次颗粒的平均短轴长度可以为15nm以上。
此外,在平均短轴长度超过100nm的情况下磁芯的磁损耗变大,是因为在一次颗粒内容易产生成为损耗的原因的磁畴壁,进而产生涡流损耗。
另外,粉末的形状没有特别限制。可以是球状,也可以是针状,也可以是类针状、旋转椭圆体状或类旋转椭圆体状。
粉末的一次颗粒的短轴长度、长轴长度和纵横比的计算通过以下所示的方法进行。
首先,使用TEM,以放大率100000倍以上,用二维图像拍摄测定长轴长度、短轴长度和纵横比的粉末1。在拍摄的二维图像中,如图1所示,描绘与该粉末1外切的椭圆1a,将该椭圆1a的长轴L1的长度设为长轴长度,将短轴L2的长度设为短轴长度。而且,纵横比设为L1/L2。
本实施方式的复合磁性材料在将粉末的一次颗粒的纵横比的平均值设为Av、将上述粉末的一次颗粒的纵横比的标准偏差设为σ时,在X-Y坐标平面上满足(X,Y)=(σ/Av(%)、(Av-σ))的点存在于由三个点σ(24.5,6.7)、β(72.0,1.2)和γ(24.5,1.2)包围的区域内(包含边界)。
另外,粉末还包含Fe、或Fe和Co作为主成分。这里,作为主成分包含是指Fe、或Fe和Co相对于粉末整体的含有比例在50原子%以下。
进而,Co相对于作为主成分的Fe和Co的合计含量的含量优选超过0原子%且为40原子%以下,更优选为20~40原子%。通过使粉末包含Fe和Co作为主成分,提高相对磁导率μr的效果进一步增大。
另外,粉末中可以包含主成分以外的元素,例如V、Cr、Mn、Cu、Zn、Ni、Mg、Ca、Sr、Ba、稀土元素、Ti、Zr、Hf、Nb、Ta、Zn、Al、Ga和Si等,特别是为了提高抗氧化性,可以包含Al、Si和/或Ni。其它元素的含量没有特别限制,相对于粉末整体,优选合计为5质量%以下。
另外,可以对粉末包覆氧化物层。构成氧化物层的氧化物的种类和氧化物层的厚度没有特别限制。例如,可以为包含选自Mg、Ca、Sr、Ba、稀土元素、Ti、Zr、Hf、Nb、Ta、Zn、Al、Ga和Si中的一种以上的非磁性金属的氧化物。氧化物层的厚度例如可以为1.0nm以上10.0nm以下,也可以为1.0nm以上5.0nm以下。通过由氧化物层包覆粉末,容易防止粉末的氧化。
粉末进一步用树脂包覆。即,本实施方式的复合磁性材料具有树脂。树脂的种类没有特别限定。例如,可以例示环氧树脂、酚醛树脂、丙烯酸树脂。通过用树脂包覆,能够提高绝缘性,抑制后述的抑制磁化旋转的粉末间的涡电流的发生,容易大幅提高相对磁导率μr。
由于粉末的一次颗粒的纵横比的平均值Av高,存在磁损耗tanδ、特别是高频下的tanδ降低的倾向。另外,存在上述σ越小则磁损耗tanδ越小的倾向。即,σ/Av(%)是表示一次颗粒的纵横比的偏差的参数,Av-σ是组合了一次颗粒的形状中对磁损耗tanδ的影响大的部分的参数。通过将σ/Av(%)与(Av-σ)的关系设为特定的范围内,得到在GHz带的高频域相对磁导率μr高、磁损耗tanδ低,且在安装于制品上时密度高、固化收缩小、不容易产生裂缝或剥离的磁芯。具体而言,在满足(X,Y)=(σ/Av(%),(Av-σ))的点存在于由三个点α(24.5,6.7)、β(72.0,1.2)和γ(24.5,1.2)所包围的区域内(包含边界)的情况下,可获得良好的特性。
在上述情况下可获得良好的特性的理由可以认为如下所述。
特别是可以认为高频域复合磁性材料所表现的磁化的大小强烈依赖于复合磁性材料所具有的粉末内部的磁化的岁差运动的位移的大小。岁差运动的位移越大,则复合磁性材料所表现的磁化越大,成为高磁导率。
这里,在包含形状各向异性大的粉末、即纵横比大的粉末的复合磁性材料的情况下,在对复合磁性材料施加了外部磁场时,粉末中的单磁畴结构容易因反磁场而自组织化。
其结果,在复合磁性材料包含纵横比大的粉末的情况下,磁化的岁差运动被抑制,相对磁导率μr容易降低。但是,容易发生单磁畴结构的自组织化,粉末内部的磁化结构变得均匀,因此,复合磁性材料的有效磁化容易增加,且复合磁性材料的频率特性容易高频化。
与此相对,在复合磁性材料包含纵横比小的粉末的情况下,促进磁化的岁差运动,相对磁导率μr容易变高。但是,单磁畴结构的自组织化力弱,磁化容易产生混乱,因此,复合磁性材料的有效磁化容易减少,频率特性容易低频化。
这里,在复合磁性材料包含纵横比的偏差大的粉末的情况下、即包含σ/Av大的粉末的情况下,纵横比大的粉末优先自组织化。此时,在粉末间产生交换相互作用,纵横比小的粉末也容易在与纵横比大的粉末相同的方向上自组织化。因此,以纵横比大的粉末的自组织化为起点,纵横比小的粉末的内部组织也均匀化,有效磁化增加。而且,复合磁性材料的频率特性高频化。
相反,纵横比小的粉末的磁化的岁差运动大。此时,在粉末间产生交换相互作用,纵横比大的粉末的岁差运动也容易变大。因此,以纵横比小的粉末的岁差运动为起点,纵横比大的粉末的岁差运动也变大。而且,复合磁性材料的相对磁导率μr增加。
这里,粉末Av越大,包含粉末的复合磁性材料μr越容易降低,tanδ越容易降低。并且,粉末Av越大,包含粉末的复合磁性材料、磁芯的密度越低,包含粉末的复合磁性材料的相对磁导率μr越容易降低。另外,粉末σ越大,tanδ越容易增大。因此,通过使粉末σ/Av与(Av-σ)的关系在特定范围内,容易兼顾高的相对磁导率μr和低的tanδ。具体而言,在满足(X,Y)=(σ/Av(%),(Av-σ))的点处于由三个点α(24.5,6.7)、β(72.0,1.2)和γ(24.5,1.2)包围的区域内(包含边界)的情况下,可以得到良好的磁性特性以及安装于制品上时与制品良好的密合性。此外,为了得到高的相对磁导率μr,优选Av-σ为6.0以下。另外,粉末σ/Av越小,颗粒的填充性越低,因此,在复合磁性材料内容易产生空隙。因此,复合磁性材料对制品的密合性变差,容易发生剥离。另一方面,在将粉末的(Av-σ)设为一定时,粉末σ/Av越大,颗粒的填充性越好。因此,在复合磁性材料内不容易产生空隙,密合性好。但是,粉末σ/Av越大,树脂的固化收缩量越大。因此,对复合磁性材料作用大的应力,容易产生裂缝。
本实施方式的磁芯只要包含上述复合磁性材料即可。另外,磁芯的种类没有特别限制,例如可以是压粉磁芯。另外,例如,嵌入线圈的压粉磁芯也可以包含上述复合磁性材料。
另外,优选粉末相对于磁芯整体的含有比例(以下也称为填充率)为25vol%以上。通过充分提高填充率,能够充分提高相对磁导率μr。
这里,填充率的计算方法没有特别限制。例如,可以列举如下所示的方法。
首先,对切断磁芯而得到的截面进行研磨,制作观察面。接着,对该观察面使用电子显微镜(SEM)进行观察。此时,可以对于所观察的图像去除噪声并二值化。接着,算出粉末相对于观察面整体的面积的面积比例。而且,在本实施方式中,该面积比例和填充率可以视为相等,将该面积比例作为填充率。
另外,在计算填充率的基础上,观察面设为包含总计1000颗粒以上上述粉末的大小。此外,观察面可以是多个,只要为包含总计1000颗粒以上的大小即可。
以下,对本实施方式的复合磁性材料、磁芯和电子零件的制造方法进行说明,但本实施方式的复合磁性材料、磁芯和电子零件的制造方法不限于以下方法。
首先,制作由主成分为Fe、或Fe和Co的软磁性材料构成的粉末。这里,例如,准备一次颗粒的平均纵横比彼此不同的多种粉末,并进行混炼,由此,容易将σ/Av设为24.5%以上,且在最终获得的复合磁性材料中容易将σ/Av和(Av-σ)的关系设为特定的范围内。另一方面,在一种粉末中,通常无法使σ/Av为24.5%以上。如果想用一种粉末使σ/Av为24.5%以上,则需要特意准备一次颗粒纵横比的偏差大的粉末。粉末的制作方法没有特别限制,能够使用本技术领域中通常的方法。例如,可以通过将由α-FeOOH、FeO或CoO等化合物构成的原料粉末加热还原的公知方法来制作。通过控制原料粉末中的Fe、Co和/或其它元素的含量,能够控制所得到的粉末的组成。
这里,通过控制原料粉末的平均短轴长度和平均纵横比,能够控制粉末的平均短轴长度、平均长轴长度及平均纵横比。此外,控制粉末的平均短轴长度、平均长轴长度和平均纵横比的方法不限于上述方法。
另外,作为在粉末上包覆非磁性金属的氧化物层的情况,可以例示使原料粉末含有非磁性金属后对其进行加热还原的方法。对于使原料粉末含有非磁性金属的方法没有特别限定。例如,可以列举在将原料粉末和包含非金属元素的溶液混炼后进行pH调节,进行过滤并使其干燥的方法。另外,通过控制包含非金属元素的溶液的浓度、pH和混炼时间等,能够控制氧化物层的厚度。
能够将通过上述方法加热还原而得到的粉末与树脂混炼,在粉末上包覆树脂。包覆树脂的方法没有特别限制。例如,可以对粉末100vol%添加含有20~60vol%的树脂的溶液,混炼后使之干燥,由此来包覆树脂。
而且,通过适当控制粉末的纵横比和纵横比的偏差,能够得到本实施方式的复合磁性材料。
由上述的复合磁性材料制作磁芯的方法没有特别限制,能够使用本实施方式的通常方法。
例如,可以列举对上述复合磁性材料进行混炼、冷却、粉碎制成粉末,将得到的粉末填充到模具中加压成型、并进行热固处理,由此来制作磁芯的方法。另外,也能够用其它方法制作磁芯。
本实施方式的复合磁性材料和磁芯的用途没有特别限制。可以列举电子零件,例如线圈零件、电感零件、LC滤波器、天线等。对于包含本实施方式的复合磁性材料的电子零件的制造方法没有特别限制,能够使用本实施方式的通常方法。
实施例
接着,基于具体的实施例更详细地说明本发明,但是本发明不限于以下的实施例。
首先,制作粉末。粉末通过在H2中对由α-FeOOH构成的粉末进行加热还原的公知的方法制作。
此时,准备由平均纵横比互不相同的多个α-FeOOH构成的粉末。通过控制此时的由α-FeOOH构成的粉末的短轴长度、长轴长度和平均纵横比,得到具有各表中记载的短轴长度、长轴长度和平均纵横比的粉末。
并且,通过控制由α-FeOOH构成的粉末中的Co的含量,将粉末的组成控制为各表所示的组成。此外,各表所示的组成是原子数比。
对通过上述方法得到的粉末添加树脂。另外,以各表所示的体积比混合表1所示的粉末1和粉末2。使用搅拌辊,以95℃进行混炼,一边徐冷到70℃以下,一边继续混炼到70℃以下停止混炼,骤冷至室温,由此得到复合磁性材料。在粉末1的栏为空栏的实验例中,仅对粉末2添加树脂,进行混炼。此外,作为树脂,使用环氧树脂(JER806:三菱化学)。
接着,将得到的复合磁性材料投入加热到100℃的模具中,以980MPa的成型压进行成型。通过将得到的成型体以180℃热固后进行裁切加工,获得各表所示的各实施例和比较例中的μr和tanδ的测量用试样。此外,试样的形状为1mm×1mm×100mm的长方体。
在设为频率1.0GHz的情况下和设为频率3.5GHz的情况下,测定实施例和比较示例的相对磁导率μr和磁损耗tanδ。磁导率μr和磁性损耗tanδ使用网络分析器(AgilentTechnologies(株)制、HP8753D)和空腔谐振器((株)关东电子应用开发制)并通过摄动法进行测定。在表2中示出结果。在频率1.0GHz的情况下,磁损耗tanδ以0.005以下为良好。在频率3.5GHz的情况下,以0.015以下为良好,以0.010以下为更良好。在频率1.0GHz的情况下,相对磁导率μr以1.50以上为良好。在频率3.5GHz的情况下,以1.60以上为良好,以1.70以上为更良好。
此外,对得到的磁芯中所含的粉末的一次颗粒的纵横比,测定500个,算出平均纵横比Av和标准偏差σ。而且,算出σ/Av(%)和Av-σ。在表2中示出结果。此外,关于平均短轴长度为100nm以下的实施例和比较例,在X-Y坐标平面上标出由(X,Y)=(σ/Av(%),(Av-σ))表示的点。在图2中示出结果。
对于各实施例和比较例,进行假定对制品的安装的与铝基板的密合试验。将上述的混炼并冷却后的复合磁性材料投入加热到100℃的模具中,以500MPa的成型压加压,形成由直径10mm、厚度约1.0mm的复合材料构成的板。除上述板外,还准备了铝板。具体而言,准备在单侧的表面形成有直径0.5mm、深度0.25mm的圆柱形凹坑的直径10mm、厚度2mm的铝板。由复合磁性材料构成的板的直径10mm的面和铝板的形成有凹坑的面以相接的方式重叠,形成真空包。而且,通过在温度80℃、压力196MPa的静水压下成型,在凹坑内填充复合磁性材料。在180℃下对由复合磁性材料构成的板和铝板进行热固处理后,进行树脂填埋和研磨,由此使凹坑部的厚度方向的截面露出。观察上述截面中的铝板与复合磁性材料的界面有无剥离及复合磁性材料中有无裂痕。在表2中示出结果。在剥离和裂缝均未产生的情况下,记为密合试验的结果良好。此外,对于μr或tanδ不良的比较例,除了比较例13以外,未进行上述的密合试验。
进而,使用各实施例和比较例的复合磁性材料实际制作图3所示的电感零件101。以下,对电感零件101的制造方法进行说明。
首先,准备厚度100μm的高电阻Si基板即基板107。接着,通过在基板107上使用已知的光刻和镀敷的方法形成多个线圈。如图3所示,形成为将线圈导线109利用由UV固化树脂构成的树脂103覆盖的结构。以线圈外径230μm、线圈内径170μm、匝数3、树脂103的厚度为60μm的方式形成。线圈导线109的材质为铜。接着,去除位于线圈内侧的树脂103,形成直径140μm、深度60μm的空间。接着,将各实施例和比较例的复合磁性材料薄薄地延展至0.5~1mm左右,置于树脂103上,在真空中在90℃下进行加压,由此在线圈内部和线圈上部填充复合磁性材料。接着,在180℃下进行3小时的复合磁性材料的固化处理。此外,在一部分比较例中,裂缝或剥离发生于固化处理中。利用研磨机对线圈上部进行平面加工,去除多余的复合磁性材料,形成复合磁性体105。此外,复合磁性体105的厚度形成为距树脂103为40μm,距基板107为100μm。接着,使用切割锯从基板107切出多个电感零件101。
将各电感零件101焊接于网络分析器(Agilent Technologies(株)制、HP8753D)的评价用基板上,测定频率3.5GHz下的L和Q。L为3.5nH以上的情况记为良好。Q为18.0以上的情况记为良好。
关于裂纹和剥离,首先,对各实施例和比较例取出10个电感零件101。接着,用光学显微镜观察通过线圈的中心的长度方向的截面。接着,对有裂缝的电感零件101的数目和有剥离的电感零件101的数目进行计数。在表2中示出结果。此外,将有裂纹的电感零件101的比例和有剥离的电感零件101的比例分别低于1%的情况记为良好。即,在本次的实验例中,将未观察到有裂纹的电感零件101的情况记为良好,将未观察到有剥离的电感零件101的情况记为良好。此外,电感零件101的裂缝主要从上述直径140μm、深度60μm的空间的边缘向复合磁性体105的内部发生。另外,电感零件101的剥离主要在基板107与复合磁性体105的边界发生。

实施例1和比较例1、2是仅由铁构成粉末的复合磁性材料。根据表1和表2,平均短轴长度为100nm以下、在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域内的实施例1具有良好的特性。与此相对,在X=σ/Av(%),Y=Av-σ的情况下,在X-Y坐标平面上为规定的区域外的比较例1和比较例2在密合试验中发生剥离。另外,在制造电感零件101的情况下,在比较例1和比较例2中也发生剥离。
实施例3~22和比较例3~13是粉末为铁和钴的合金的复合磁性材料。根据表1和表2,平均短轴长度为100nm以下、在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域内的实施例3~22具有良好的特性。与此相对,在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域外的比较例3~6中,在密合试验中发生剥离。在比较例7~9中,相对磁导率μr不良。此外,在制作电感零件101的情况下,在比较例3~9中也发生剥离。而且,在比较例7~9中,电感零件101的L也低。在比较例10~13中,在密合试验中产生裂缝。另外,在制作了电感零件101的情况下,比较例10~13也产生裂缝。而且,在比较例13中,电感零件101的L也低。
实施例23是粉末为铁和钴的合金且平均短轴长度大于其它实施例、在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域内的实施例。另外,比较例14、15是平均短轴长度与实施例23同程度,但在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域外的比较例。比较例16、17是平均短轴长度超过100nm、并且在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域外的比较例。比较例18是在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域内,但平均短轴长度超过100nm的比较例。
实施例23显示良好的特性。与此相对,比较例14、15在密合试验中发生剥离。比较例16~18中,磁损耗tanδ变得非常大。另外,在制作电感零件101的情况下,在比较例14~17中发生剥离。另外,在比较例16~18中,电感零件101的Q也低。
实施例24、25是粉末为铁和钴的合金且平均短轴长度为实施例1~22与实施例23之间的长度,在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域内的实施例。另外,比较例19、20是平均短轴长度与实施例24同程度,但在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域外的比较例。比较例21、22是平均短轴长度与实施例25同程度,但在X=σ/Av(%),Y=Av-σ的情况下在X-Y坐标平面上为规定的区域外的比较例。
实施例24、25显示良好的特性。与此相对,比较例19~22在制作电感零件101时发生剥离。
在比较例23中,不经复合磁性体105而制作电感零件101。电感零件101当然不会产生裂缝和剥离。但是,电感零件101的L低。此外,在表2的3.5GHz栏中,作为参考记载了真空的相对磁导率1.00和真空的磁损耗0.000。
Claims (4)
1.一种复合磁性材料,其特征在于:
其是含有粉末和树脂的复合磁性材料,
所述粉末具有由Fe、或Fe和Co构成的主成分,
所述粉末的一次颗粒的平均短轴长度为100nm以下,
在将所述粉末的一次颗粒的纵横比的平均值设为Av、所述粉末的一次颗粒的纵横比的标准偏差设为σ时,
在X-Y坐标平面上,满足(X,Y)=(σ/Av(%),(Av-σ))的点存在于由三个点α(24.5,6.7)、β(72.0,1.2)和γ(24.5,1.2)包围的区域内,该区域包含边界。
2.如权利要求1所述的复合磁性材料,其中,
在所述粉末中,Co相对于主成分的含有比例超过0原子%且为40原子%以下。
3.一种磁芯,其包含权利要求1或2所述的复合磁性材料。
4.一种电子零件,其包含权利要求1或2所述的复合磁性材料。
