可选地,能使用以纤维形式存在、或者作为粉末或颗粒添加的较低熔点的聚合物,所述聚合物例如通过压延或者通过空气结合等实现骨架纤维的热结合。当较低熔点聚合物以纤维形式存在时,聚合物能作为独立的单组分纤维存在,或者较低熔点聚合物能在所谓的双组分或多组分纤维中与骨架聚合物共存于相同的纤维中。双组分纤维是本领域公知的,例如作为并排、芯/皮或桔瓣型纤维(segmentedpiefiber)。可选地,由单一聚合物组成但沿纤维长度具有不同结晶度的纤维能被用作双组分纤维,因为不同结晶度导致由沿纤维长度具有不同熔点的聚合物组成的纤维段。这种效果例如能通过在纺拉工艺中以不同程度拉伸纤维以获得不同结晶度并因此改变沿纤维长度的熔点来获得,正如WO93/13254中所公开的。
在骨架聚合物——诸如聚酯或聚丙烯——以及较低熔点聚合物两者均作为分开的单丝存在的情形下,形成所谓的双丝无纺的类型。可选地,较低熔点聚合物能在与骨架聚合物存在于同一长丝中,从而形成双组分长丝无纺布。
WO03/033801公开了多层无纺地毯底布,其中在单个无纺层中的不同区段/分区内组分是变化/不同的,从而影响该单层内的各区段的机械特性,以便有利于簇绒汽车地毯的最佳模压。
US6,808,786公开了一种用于改善的声学特性的两部分式地毯基底布。第一层是纺织或无纺材料。第二底布层由微丝水刺材料形成,以获得吸音的声学特性。两层在一独立的生产步骤中通过粘合带结合在一起。
制造簇绒地毯的工艺包括以下步骤:向簇绒机内提供地毯基底布材料,使用簇绒纱线对背衬材料进行簇绒,以获得具有显示簇绒的正面和形成回针的背面的地毯坯布。簇绒是簇绒纱线在坯布或地毯的正面上的可见部分。回针是簇绒纱线在地毯坯布的背面上的可见部分。
多年来,已持续改进无纺地毯基底布,以便满足地毯制造商和消费者日益严格的需求。新的簇绒技术——诸如用于生产在单块地毯中具有高簇绒和低簇绒的地毯的高-低簇绒技术——需要具有改善的针保持能力的地毯基底布,以在簇绒过程中将簇绒保持在适当位置。特别重要的是改善成型地毯的外观、允许对在簇绒期间发生的缺陷进行有效修补、以及(通过提供较低的簇-针穿透阻力并减少簇绒期间的偏针)提高可簇绒性、避免背面松散(backtag)、提高针保持性能和减少簇绒期间的噪音。
地毯坯布中新形成的簇绒通过地毯基底布材料的针保持能力被保持在适当位置。针保持是从背面去除地毯坯布的环结所需的力。其决定地毯基底布与簇绒纱线之间的相互作用强度如何。针保持(力)决定在簇绒之后直到涂敷预涂层以将簇绒锁止在适当位置的后续处理步骤中故障的可能性。这些处理步骤可包括地毯坯布卷的染色、预涂覆、拉幅、蒸烘和/或运输。这些处理步骤中的每一个均在温度和/或所施加的张力相关的苛刻条件下执行,这对地毯基底布材料提出了高的要求。预涂层的簇绒粘接性能主要决定簇绒在预涂覆地毯中的位置被保持得如何。在预涂覆之后,可将一厚层涂覆到预涂覆后的地毯的背面上和/或可施加第二层地毯底布。
地毯基底布应该呈现良好的簇绒保持性能。地毯基底布应该具有高的针保持能力,以在动态的簇绒过程期间将簇绒保持在适当位置,从而获得高度基本上相同的簇绒、由此获得地毯坯布中的平整地毯表面。地毯基底布的针保持能力是在形成簇绒的簇绒过程期间将簇绒置于适当位置、并在形成之后于接下来的簇绒的形成期间将簇绒保持在适当位置的能力。其决定地毯坯布在簇绒过程期间的正面和背面松散。背面松散是地毯坯布中松散或不均匀/平整的回针,实质上是以前位于地毯正面上的簇绒现在(部分地)位于背面上。在后续处理步骤——比如染色和预涂覆——期间,地毯基底布的针保持(力)应该足够高,以保持地毯表面与在簇绒期间一样。
为了将地毯坯布中的簇绒锁止在适当位置,可对地毯坯布的背面涂敷预涂层。簇绒结合力是将一簇绒从正面完全移出(预涂覆或成型的)地毯所需的力。其决定地毯基底布的绒头纤维与粘合剂涂层之间的粘合强度如何。预涂层通常作为胶乳溶液或泡沫胶乳涂敷到地毯坯布的背面,随后使胶乳干燥,以在簇绒的基部与地毯基底布之间形成结合。
如果预涂层具有与地毯基底布材料的过高的亲和力,则预涂层可完全穿过地毯基底布而变得在地毯的正面可见。这被称作胶乳渗出,其在某些地毯结构中是不希望的。
如果预涂层与地毯基底布材料的附着力过小,则预涂层不会形成簇绒的基部与地毯基底布之间的足够牢固的结合以在进一步的加工期间将簇绒保持在适当位置。此外,当地毯基底布与成型地毯结构的其它构件结合不良时,在切割织边时出现问题。
通常,簇绒覆盖地毯的整个表面,但在某些条件下,地毯基底布会在地毯使用期间——尤其是当地毯被安装在不平的表面上时——变得可见。这种情况的一个示例是此类无纺布在汽车地毯中的使用。基于汽车车身地板的几何形状,地毯必须在不同区域中强烈地弯曲,即变形。变速器通道(transmissiontunnel)区域内的变形当然尤其明显。在这种情况下,地毯基底布具有与簇绒纱线相同的颜色是有益的。当使用预染色的簇绒纱线来生产地毯时,地毯基底布应该具有与预染色的簇绒纱线基本相同的颜色。然而,地毯基底布制造商为每种可用颜色的簇绒纱线生产不同的无纺地毯基底布是不经济的,同时,地毯制造商囤积大量不同颜色的地毯基底布也是不经济的。
可选地,能使用未染色、所谓的原白色簇绒纱线来对地毯基底布进行簇绒。可在后续的处理步骤中对地毯坯布进行染色。优选地,地毯基底布具有良好的可染色性,以避免染色后的簇绒纱线与染色后的地毯基底布之间(过大的)颜色失配,这种颜色失配将使地毯基底布在弯曲时依然可见。此外,存在这样的地毯结构:其中地毯基底布甚至在未使地毯弯曲时也可见。原则上,仅需对地毯基底布的朝向地毯正面的顶侧进行染色。
本发明的一个目的是在上述需求方面对无纺地毯基底布进行改善。
发明内容
本发明的目的能通过一种至少包括第一和第二纤维层的地毯基底布实现,该地毯基底布的特征在于,第一和第二纤维层两者在整个纤维层中均具有一致的组成,其中纤维的线密度在1至25dtex、优选2至20dtex、更优选5至15dtex的范围内,其中第一和第二纤维层两者均包含至少两种不同的聚合物,且第一层中所包含的至少一种聚合物不同于第二层中所包含的聚合物。
如文中所用的纤维层必须理解为指随机铺设的无纺纤维层。
如文中所用的一致组成必须理解为:在整个层中,纤维类型和纤维的量在标准无纺生产工艺的公差内是恒定的。第一和第二纤维层均包含至少两种不同的聚合物。优选地,一个纤维层中的不同聚合物具有不同的熔点。当一个纤维层由两种不同的聚合物组成时,一种聚合物将具有低于另一种聚合物的熔点。
在本发明的一个优选实施例中,地毯基底布借助于源自纤维的粘结剂聚合物实现热结合。由于在每个纤维层中较低熔点聚合物的熔化温度可以是、并且优选地是不同的,所以热结合过程应该在与具有最高熔点的较低熔点聚合物相对应的温度下执行。例如,当第一层包含PET和PA6聚合物且第二层包含PET和PP聚合物时,较低熔点聚合物对于第一纤维层为PA6,而对于第二纤维层为PP。由于PA6具有比PP高的熔化温度,所以应该在PA6的熔化温度下将无纺布热结合。
在本发明的一个优选实施例中,不同的聚合物存在于独立的纤维中,以形成包括双丝无纺层的地毯基底布。
根据本发明的地毯基底布可包括仅由一种聚合物组成的附加纤维层。例如,该地毯基底布可由聚酰胺例如PA6的第一纤维层、由分开的聚酯和聚酰胺纤维组成的第二纤维层(形成双丝无纺层)、由分开的聚酯和聚烯烃纤维组成的第三纤维层(形成第二双丝无纺层)以及可选的聚烯烃例如PP的第四层组成。
在本发明的另一个优选实施例中,不同聚合物共存于双组分纤维中,以形成包括双丝无纺层的地毯底布。更优选地,不同聚合物共存于芯/皮双组分纤维中。
在本发明的一个优选实施例中,第一纤维层中的不同的聚合物存在于分开的纤维中,第二纤维层中的不同的聚合物共存于双组分纤维中,以形成双丝无纺层和双组分无纺层的组合。
在本发明的另一个优选实施例中,地毯基底布由第一层和第二层组成,第一层由芯/皮长丝组成,该芯/皮长丝具有聚酯例如聚对苯二甲酸乙二醇酯(PET)的芯和聚酰胺(PA)例如PA6的皮,第二层由芯/皮长丝组成,此芯/皮长丝具有聚酯例如聚对苯二甲酸乙二醇酯(PET)的芯和聚烯烃例如PP的皮组成。当由具有聚酯芯和聚烯烃皮的芯/皮长丝组成的层位于地毯基底布的背面、且由具有聚酯芯和聚酰胺皮的芯/皮长丝组成的层位于地毯基底布的正面时,地毯基底布正面中存在的聚酰胺改善了地毯基底布的可染色性而不必对整个地毯基底布中的全部纤维进行染色。
当由具有聚酯芯和聚酰胺皮的芯/皮长丝组成的层位于地毯基底布的背面、且由具有聚酯芯和聚烯烃皮的芯/皮长丝组成的层位于地毯基底布的正面时,改善了胶乳在背面上的附着以将簇绒锁止在适当位置,同时,存在于地毯基底布正面中的聚烯烃防止胶乳由于胶乳对聚烯烃皮材料的低亲和力而渗透地毯基底布。
在本发明的另一个优选实施例中,地毯基底布由三个纤维层组成,第一层和第三层均由芯/皮长丝组成,该芯/皮长丝具有聚酯芯例如聚对苯二甲酸乙二醇酯(PET)芯和聚酰胺(PA)皮例如PA6皮;位于第一层与第三层之间的第二纤维层由芯/皮长丝组成,此芯/皮长丝具有聚酯芯例如聚对苯二甲酸乙二醇酯(PET)芯和聚烯烃皮例如PP皮。位于地毯基底布的背面的一层中所存在的聚酰胺改善了胶乳在地毯基底布上的附着,从而改善了地毯中的簇绒粘接,而第二(中间)层中所存在的聚烯烃防止胶乳经地毯基底布渗透到地毯坯布的正面。位于地毯基底布的正面的一层中所存在的聚酰胺改善了地毯基底布的可染色性,从而减小了成型地毯中的地毯基底布的可见性。
根据本发明的地毯基底布还能改善针保持能力,因为可对每一层中的较低熔点聚合物进行调节,以使得地毯基底布与簇绒纱线聚合物的摩擦最大化。
在另一个优选实施例中,根据本发明的地毯基底布可包括一个或多个附加层,每一个附加层可从由纺织层、无纺层、稀松布层(scrimlayer)、单向长丝或纱线层、以及薄膜层形成的组中选择。优选地,该地毯基底布包括位于第一纤维层与第二纤维层之间的附加层。
附加层例如可用来向地毯基底布提供额外的增强,以进一步改善针保持性能和/或进一步改善抵抗胶乳渗透的屏障。
具体实施方式
示例1
所有样品使用公知技术进行纺粘,以在收集器表面上彼此叠置地沉积三个长丝层。在每一个样品中,底布的基重达126g/m2。所有长丝都属于芯/皮类型。在沉积之后,使样品在230℃下热结合。
对比例由三个相同的纤维层组成,每个纤维层均具有42g/m2的基重并由具有74/26的芯/皮体积比、芯为PET且皮为PA6、以及具有15dtex的线密度的双组分长丝组成。
根据本发明的样品1由两个相同的外长丝层和一个内层组成,外长丝层具有74/26的芯/皮体积比、芯为PET且皮为PA6、以及具有15dtex的线密度,内层具有74/26的芯/皮体积比、芯为PET且皮为PP、以及具有15dtex的线密度。全部三个层都具有42g/m2的基重。
确定样品的相关特性。根据1992年8月的EN29073-3在200mm/min的速度下测量簇绒前后的断裂强度和断裂伸长率。
已通过测量单个针(Groz-Beckert针,型号HK01R-W-P-B)穿透地毯基底布所需的力来确定针穿透阻力。已确定3750次独立的针穿透的平均、最小和最大穿透力,以获得表达穿透力的相关参数,因为地毯基底布的特性将始终以与簇针尺寸(仅为数mm2)相当地呈现明显变化。
已借助于在对背面松散形成很有害的条件下对地毯基底布进行簇绒、并且在包含9600支簇的1m×12.2cm的面积内对在簇绒期间形成的全部背面松散进行计数——即对从地毯坯布被完全移除的簇绒进行计数——来确定地毯基底布的针保持能力。在以下条件下通过Groz-Beckert0660针进行簇绒:针距为1/5”(5.08mm),TextureTexPA6.6簇绒纱线型号3252O2×1350dtex,机器速度为600rpm,地毯基底布的供应速度与地毯坯布的输出速度之间的速度差为4.4%,织距为每10cm40针,且纱线馈送对应于11.8mm的绒头长度。已通过从地毯坯布拉出100个簇并测量被移除的簇绒纱线的总长度而确定绒头长度。能通过将簇绒纱线的总长除以被移除的簇的数量来计算绒头长度。

该示例清楚地表明,尽管根据本发明的底布的强度和伸长率在簇绒之前被减小(表1;比对比底布低约50%至60%),但本发明的底布在簇绒之后具有提高的强度和伸长率(表2;比对比底布高大约25%)。本发明的地毯基底布的针穿透力较低,这减小了在簇绒期间偏针的可能性。而且,使用根据本发明的底布生产的地毯坯布中的背面松散的数量已显著减小,即从29个背面松散减小到8个背面松散。

Claims (13)

1.一种地毯基底布,至少包括第一纤维层和第二纤维层,其中所述第一纤维层和所述第二纤维层均为无纺的随机铺设的纤维层,其中所述纤维的线密度在1至25dtex的范围内,其特征在于,
所述第一纤维层和所述第二纤维层两者在整个纤维层中均具有一致的组成,并且其中所述第一纤维层和所述第二纤维层两者均包含至少两种不同的聚合物,且所述第一纤维层中所包含的至少一种聚合物不同于所述第二纤维层中所包含的聚合物,
其中,所述第一纤维层为由聚酯芯和聚酰胺皮组成的芯/皮长丝,第二纤维层为由聚酯芯和聚烯烃皮组成的芯/皮长丝,或者
所述第一纤维层由分开的聚酯纤维和聚酰胺纤维组成,第二纤维层由分开的聚酯纤维和聚烯烃纤维组成,或者
所述第一纤维层由分开的聚酯纤维和聚酰胺纤维组成,第二纤维层为由聚酯芯和聚烯烃皮组成的芯/皮长丝。
2.根据权利要求1的地毯基底布,其中,所述地毯基底布借助于源自纤维的粘结剂聚合物热结合。
3.根据权利要求1或2的地毯基底布,其中,所述第一纤维层中的不同的聚合物存在于独立的纤维中,所述第二纤维层中的不同的聚合物存在于双组分纤维中。
4.根据权利要求1或2的地毯基底布,其中,所述第一纤维层和所述第二纤维层两者中的不同的聚合物存在于独立的纤维中。
5.根据权利要求1或2的地毯基底布,其中,所述第一纤维层和所述第二纤维层两者中的不同的聚合物存在于双组分纤维中。
6.根据权利要求3的地毯基底布,其中,所述双组分纤维是芯/皮双组分纤维。
7.根据权利要求5的地毯基底布,其中,所述双组分纤维是芯/皮双组分纤维。
8.根据权利要求5的地毯基底布,其中,所述第一纤维层中的双组分纤维由聚酯芯和聚酰胺皮组成,所述第二纤维层中的双组分纤维由聚酯芯和聚烯烃皮组成。
9.根据权利要求1或2的地毯基底布,其中所述地毯基底布包括由一种聚合物组成的附加纤维层。
10.根据权利要求1或2的地毯基底布,其中,所述地毯基底布包括由至少两种不同的聚合物组成的附加纤维层。
11.根据权利要求10的地毯基底布,其中,所述地毯基底布由第一纤维层、第二纤维层和第三纤维层组成,其中每个纤维层中的不同的聚合物存在于双组分纤维中,并且其中所述第一纤维层和所述第三纤维层中的双组分纤维由聚酯芯和聚酰胺皮组成,所述第二纤维层中的双组分纤维由聚酯芯和聚烯烃皮组成。
12.根据权利要求1或2的地毯基底布,其中,所述地毯基底布包括一个或多个附加层,所述附加层中的每一个选自由纺织层、无纺层、稀松布层、单向长丝或纱线层、以及薄膜层组成的组。
13.一种包括根据权利要求1至12中任一项的地毯基底布的簇绒地毯。
