Description

透气构件及其制造方法
技术领域
本发明涉及一种透气构件及其制造方法。
背景技术
一直以来,对于容纳汽车的电装部件的壳体,通过消除内部和外部的差压,赋予其防止内压上升而引起壳体破损的功能(内压调节功能)。作为用于赋予壳体这种功能的透气构件,已知有使用多孔膜的透气构件。例如,日本特开2003-063549号公报、日本特开2004-358746号公报及日本特开2004-249653号公报中公开的透气构件(在日本特开2003-063549号公报中称为可透气栓),具备:作为支承体的筒状的主体部和通过嵌件成形与该主体部接合的多孔膜。
上述的透气构件的差压消除能力通常由多孔膜的透气率和多孔膜的尺寸决定。因此,为了提高差压消除能力,可以扩大多孔膜的面积,或者改善多孔膜的透气率。
但是,就多孔膜的透气率而言,已经达到了难以发现改善余地的水平。另一方面,就扩大多孔膜的面积而言,由于伴随透气构件的防尘防水性的降低,因此不能简单地采用。近年来,随着要赋予内压调节功能的壳体的小型化,还存在对透气构件的尺寸的限制逐渐严格的情况。
根据日本特开2003-063549号公报中记载的嵌件成形,可以提高多孔膜与主体部的接合强度。如图11所示,在嵌件成形中,用紧固销102将多孔膜103定位固定在模具101中,并向空腔KV中注射树脂。因此,难以得到超过主体部的开口面积的透气面积。另外,由于通过销102施加压力,多孔膜103在销102,102之间的部分被压坏而失去透气功能。结果,有时透气面积比主体部的开口面积还小。
发明内容
鉴于上述情况,本发明的目的在于通过提高具有透气性的薄片的透气性能及扩大薄片面积以外的方法,来实现透气构件的内压调节功能的改善。
即,本发明提供一种透气构件,具备:
具有透气性的薄片,和
支承体,具有用于连接需要透气的空间和外部空间的透气孔,且该透气孔由所述薄片封闭;并且
在所述透气孔的开口端面的外周区域,所述薄片焊接在所述支承体上,形成环状的焊接部,
在由所述焊接部包围的所述开口端面的内周区域,所述薄片的主面以所述薄片未焊接在所述支承体上且所述薄片由所述支承体支承的方式与所述开口端面相接。
另一方面,本发明提供一种透气构件的制造方法,所述透气构件具备:具有透气性的薄片、和利用所述薄片封闭用于连接需要透气的空间和外部空间的透气孔的支承体,该制造方法包括:
分别准备所述薄片和所述支承体的工序;
以封闭所述透气孔的方式对所述薄片和所述支承体的相对位置进行定位的工序;和
在用于安装所述薄片的开口端面的外周区域,形成所述支承体与所述薄片的环状焊接部,并且在由所述外周区域包围的所述开口端面的内周区域,以维持该开口端面与所述薄片的主面的非接合状态的方式,将所述薄片焊接在所述支承体上的工序。
如日本特开2003-063549号公报所公开的那样,根据现有透气构件,支承体的开口端面与薄片的主面重合的整个区域成为接合面。由于接合在支承体上的部分的薄片失去了透气性,因此对消除差压没有作用。因此,在这样的透气构件中,透气孔的开口面积和薄片的透气面积相等。
与此相对,根据本发明的透气构件,将具有透气性的薄片与支承体的焊接部的形成范围限制在开口端面的外周区域,在内周区域薄片未焊接在支承体上。由于未焊接的部分可发挥透气性,因此薄片的实际的透气面积比透气孔的开口面积大。即,根据本发明,可以不扩大薄片的实际面积而提高透气构件的透气性能(差压消除能力)。另外,由于不伴有透气孔的开口面积的扩大,因此不必牺牲防尘防水性及耐水压等诸多特性即可完成。
因此,根据本发明的方法,可以适当地制造上述本发明的透气构件。

具体实施方式
下面,参考附图对本发明的实施方式进行说明。
图1是本发明的一个实施方式的透气构件的纵剖面图。图5是安装有图1的透气构件的壳体的立体图。如图5所示,图1所示的透气构件13例如安装在汽车的电装部件的壳体91上。
如图1所示,透气构件13具备:具有透气性的薄片6和形成有贯通孔11h的支承体11。贯通孔11h贯通支承体11的内部(中心部),作为用于连接需要透气的壳体91的内部空间与外部的透气孔起作用。贯通孔11h的一个开口由薄片6封闭,另一个开口与壳体91的内部空间连接。支承体11为近似圆筒形状,在贯通孔11h的一个开口的周围具有环状的开口端面12作为用于安装薄片6的面。开口端面12是与薄片6的表面方向平行的平面。薄片6的中心与贯通孔11h的中心一致。薄片6的直径比开口端面12的外径大。
如图3的局部放大图所示,开口端面12包含外周区域12j和内周区域12k。在开口端面12的外周区域12j,薄片6焊接在支承体11上。薄片6的主面6p与开口端面12接合,形成环状的焊接部15。焊接部15的面积例如可以在薄片6的总面积的5~20%的范围内确定。如果使焊接部15的面积在这样的范围内,则可以在充分确保透气面积的同时,防止薄片6从支承体11上剥离。另外,可以缩小熔斑,也不易引起焊接部15的耐水不良。
另一方面,在由焊接部15包围的开口端面12的内周区域12k,薄片6未焊接在支承体11上。但是,薄片6的主面6p以薄片6由支承体11支承的方式与开口端面12相接。由于未焊接在支承体11上的部分可发挥透气性,因此薄片6的实际透气面积比贯通孔11h的开口面积大。但是,由于内周区域12k也支承有薄片6,因此对抗来自外部的水及小石等的强度与现有透气构件相比并不逊色。
支承体11可以通过注塑成形、压缩成形、切削等一般的成形方法来制作。作为支承体11的材料,可以使用PBT(聚对苯二甲酸丁二醇酯)、PA(尼龙)、PET(聚对苯二甲酸乙二醇酯)等热塑性树脂或EPDM(三元乙丙橡胶)、硅橡胶等热塑性弹性体。在本实施方式中,由热塑性弹性体构成支承体11。为了利用支承体11的弹力将透气构件13固定在壳体91上,在支承体11的外周面上设有凹凸11p。
另外,支承体11的材料可以包含炭黑、钛白等颜料类、玻璃粒子、玻璃纤维等增强用填料类、防水材料等。另外,通过在支承体11的表面实施防液处理,使其容易排除液体(水及油)。
薄片6只要在厚度方向及表面方向这两个方向上具有透气性即可,结构及材料没有特别限制。例如,可以将PTFE(聚四氟乙烯)、聚氯三氟乙烯、四氟乙烯六氟丙烯共聚物、四氟乙烯-乙烯共聚物等含氟树脂构成的多孔膜用于薄片6。其中,可以优选使用小面积即可确保透气性、并且阻止异物向壳体内部侵入的功能高的PTFE多孔膜。
作为薄片6,可以单独使用PTFE多孔膜。另外,如图2A所示,薄片6也可以包含PTFE多孔膜1和与PTFE多孔膜1一体化的增强材料2。增强材料2优选为透气率比PTFE多孔膜1高的材料。例如,可以使用由聚酯树脂、聚乙烯树脂、芳族聚酰胺树脂等树脂构成的纺织布、无纺布、网、网状物、海绵、泡沫或多孔体作为增强材料2。
增强材料2的形状,如图2A所示,可以与PTFE多孔膜1的形状相同(例如圆形)。另外,如图2B所示,环状的增强材料3可以与PTFE多孔膜1一体化。这样的增强材料2(,3)可以仅设置在PTFE多孔膜1的单面,也可以设置在两面。仅在PTFE多孔膜1的单面设置增强材料时,可以以使增强材料2(,3)与支承体11接触的方向将薄片6焊接在支承体11上,也可以以相反的方向焊接。
薄片6的形状通常为圆形。薄片6的厚度可以考虑强度及固定到支承体上的容易度,在1μm~5mm的范围内调节。薄片6的透气率以通过JIS P 8117规定的葛尔莱试验机法得到的葛尔莱数(Gurley数)计,优选在0.1~500秒/100cm3的范围内。薄片6的耐水压优选在1.0kPa以上。
在支承体11上焊接薄片6可以通过如下的方法进行。首先,准备薄片6及支承体11(部件准备工序)。接着,如图4的上图所示,以贯通孔11h的一个开口由薄片6封闭的方式,对分别准备的支承体11和薄片6的相对位置进行定位(定位工序)。具体而言,以使薄片6的中心与贯通孔11h的中心一致的方式,将薄片6放置在支承体11的开口端面12上。接着,如图4的下图所示,将薄片6焊接在支承体11上(焊接工序)。通过将薄片6焊接在支承体11上,可以制造图1所示的透气构件13。
如前所述,支承体11具有环状的开口端面12作为用于安装薄片6的面。将薄片6焊接在支承体11上的工序可以按照如下方式进行:将环状的焊接部15的形成范围限制在开口端面12的外周区域12j(参考图3),在由外周区域12j包围的内周区域12k,开口端面12与薄片6的主面维持非接合状态。
用于焊接支承体11和薄片6的方法可以为热焊接、超声波焊接、脉冲焊接或激光焊接。通过这些方法,能够以仅在开口端面12的外周区域12j形成焊接部15的方式进行焊接工序。在本说明书中,给出通过使用焊头(horn)17的焊接方法将薄片6焊接在支承体11上的例子。
作为用于焊接支承体11和薄片6的方法,从能够容易且廉价地进行高精度焊接方面考虑,优选使用热焊接或超声波焊接。用于进行热焊接或超声波焊接的焊头17,在其前端部具有用于对支承体11与薄片6的接触面进行加热的环状的作用面17p。以作用面17p的内周缘全部位于支承体11的开口端面12的内周缘外侧的方式,确定焊头17的前端部的尺寸。在本实施方式中,如图4的下图所示,焊头17的作用面17p的内径D2设定为比支承体11的贯通孔11h的内径D1大。焊头17的外径R与开口端面12的外径基本一致。利用这样的焊头17,能够简单且迅速地形成环状的焊接部15。
另外,以薄片6的外周部分从支承体11的开口端面12稍微突出的方式对薄片6的直径进行调节。这样,可以吸收将薄片6焊接在支承体11上时的定位误差,因此能够可靠地形成环状的焊接部15。另外,可以使开口端面12的外周缘与焊接部15的外周缘一致,因此能够使焊接部15的面积最大化。由此,可以使薄片6和支承体11更牢固地焊接。
焊头17的作用面17p的内径D2与支承体11的贯通孔11h的内径D1的差ΔD没有特别限制,例如可以为0.2mm以上,优选为1.0mm以上。差ΔD过小时,不能期待提高透气性能的效果。但是,差ΔD过大时可能会使支承体11与薄片6的焊接强度不够,因此,例如可以按照使焊接部15的面积在薄片6的面积的5~20%的范围内的方式规定差ΔD的上限。另外,焊头17的外径R、焊头17的内径D2、贯通孔11h的内径D1可以满足1.05≤{(R-D1)/(R-D2)}的关系。优选满足1.2≤{(R-D1)/(R-D2)}≤10的关系。
通过基于以上的考虑方法来确定各部分的尺寸,可以将薄片6可靠地固定在支承体11上,并且可以得到充分高的透气率。另外,作用面17p的内径D2与焊接部15的内径大致一致,作用面17p的宽度与焊接部15的宽度大致一致。
在图1所示的实施方式中,透气构件13和壳体91为分体部件。但是,如图6所示,可以将薄片6直接焊接在作为壳体93的构成部件的壳主体94上。在图6的实施方式中,壳主体94发挥图1所示的实施方式的支承体11的作用。薄片6在壳主体94上的焊接可以参考图4说明的方法进行。
如图6所示,具有透气功能的壳体93(透气构件)具备:具有贯穿内部和外部的透气孔94h的壳主体94、和直接焊接在壳主体94上的具有透气性的薄片6。参考图3进行说明,在形成于透气孔94h的周围的开口端面95的外周区域(相当于图3所示的外周区域12j),薄片6焊接在壳主体94上,形成环状的焊接部(相当于图3所示的焊接部15)。在由焊接部包围的内周区域(相当于图3所示的内周区域12k),薄片6的主面6p(图3)以薄片6未焊接在壳主体94上且薄片6由壳主体94支承的方式与开口端面95相接。通过与图1所示的透气构件13相同的这样的构成,可以得到与透气构件13相同的显著效果。
参考图7及图8,对又一实施方式进行说明。图7是作为完成品的透气构件的立体图,图8是实施焊接工序前的各部件的立体图。本实施方式的透气构件23与先前说明的实施方式相同,也具备:具有透气性的薄片6、和具有由薄片6封闭的贯通孔25h的支承体25。在支承体25的最外侧的位置,以包围薄片6的方式设有环状的堤部26。
如图8所示,实施焊接工序前的支承体25具有设置在用于安装薄片6的开口端面12上的肋条27。肋条27设置在开口端面12的外侧区域12j,即,应该形成薄片6与支承体25的焊接部15(图9)的区域。在本实施方式中,肋条27的平面形状为与贯通孔25h同心的环状。这样的肋条27发挥提高支承体25与薄片6的接合强度的作用。
肋条27的高度没有特别限制,为了防止在薄片6和支承体25的开口端面12之间形成间隙,以实施焊接工序前的高度计,优选在例如0.1~5mm(优选0.5~1.5mm)的范围内。另外,肋条27的高度用距离开口端面12的未形成肋条27的位置的高度表示。
如图9所示,肋条27由于焊接时受热而熔化并沿表面方向扩展。因此,在作为完成品的透气构件23中,仅残留肋条27的痕迹27q。痕迹27q包含在薄片6与支承体25的焊接部15中。在焊接部15,痕迹27q形成大致平坦的面或者形成比未形成焊接部15的内周区域12k稍微隆起的面。由于焊接时受热而熔化的肋条27的树脂在较强的力的作用下压入薄片6的微孔中并固化,因此能够形成接合强度高的焊接部15。即,通过在焊接前的支承体25上设置肋条27,可以防止由于只在外周区域12j形成焊接部15而引起的接合强度的降低。
如图10所示,在焊接工序中,以作用面17p沿支承体25的径向跨越肋条27的方式,使焊头17与放置在支承体25的开口端面12上的薄片6接触。薄片6的外周缘6e位于远比肋条27靠近外侧的位置。通过按照图10所示的位置关系进行焊接工序,可以形成图9所示的焊接部15。另外,肋条27可以具有半球状的截面,也可以形成倒棱,以使焊接时对薄片6的损伤不大。另外,可以以同心圆状设置多个肋条27(优选为2层或3层)。
本发明特征之一在于,形成具有透气性的薄片与支承体未焊接的区域(内周区域)。但是,使用在作为焊接面的开口端面设置有肋条的支承体,并且以使焊头沿径向跨越肋条而接触、利用焊接时的热使肋条熔化形成大致平坦的面的方式,将薄片焊接在支承体上,这一点也是本发明的特征之一。
近来,例如受到汽车的各种部件的小型化的潮流的影响,追求更小型且具有与现有部件同等的透气性能的透气构件。因此,也开始出现难以充分确保薄片(多孔膜)与支承体的焊接面积的情况。焊接面积如果不充分,则强度不够的问题表面化。因此,需要在不扩大支承体及薄片的尺寸的情况下提高接合强度的技术。根据上述本发明的后一特征,可以不扩大支承体及薄片的尺寸而提高接合强度。而且,通过上述本发明的前一特征,也可以实现透气性能的提高。
实施例
(实施例1)
通过参考图4进行说明的方法,制作图1所示的透气构件。在焊接工序中采用热焊接。具体条件如下。
·薄片:PTFE多孔膜与聚酯无纺布的复合体(层压条件:载荷25N、焊接温度270℃、焊接时间1.0秒、尺寸:φ8.8mm)
·支承体:热塑性弹性体(AES公司制,Santoprene(注册商标)111-73)
·支承体的贯通孔的内径D1:φ6.0mm
·焊头的前端部的内径D2:φ6.6mm
·薄片在支承体上的焊接条件:200℃、0.2MPa、1秒
(实施例2)
·薄片:PTFE多孔膜与聚烯烃无纺布的复合体(层压条件:载荷40N、焊接温度170℃、焊接时间1.0秒、尺寸:φ6.9mm)
·支承体:热塑性弹性体(AES公司制,Santoprene(注册商标)111-73)
·支承体的贯通孔的内径D1:φ4.8mm
·焊头的前端部的内径D2:φ5.0mm
·薄片在支承体上的焊接条件:200℃、0.2MPa、1秒
(实施例3)
·薄片:PTFE多孔膜与聚烯烃无纺布的复合体(层压条件:载荷40N、焊接温度170℃、焊接时间1.0秒、尺寸:φ13mm)
·支承体:PBT
·支承体的贯通孔的内径D1:φ7.5mm
·焊头的前端部的内径D2:φ10mm
·焊头的前端部的外径R:φ12mm
·薄片在支承体上的焊接条件:265℃、0.2MPa、1秒
(比较例1)
除了使焊头的前端部的内径与支承体的贯通孔的内径(φ6.0mm)一致这一点以外,通过与实施例1相同的条件制作透气构件。
(比较例2)
除了使焊头的前端部的内径与支承体的贯通孔的内径(φ4.8mm)一致这一点以外,通过与实施例2相同的条件制作透气构件。
(比较例3)
通过参考图9说明的嵌件成形,制作透气构件。使用与实施例3相同的薄片,并且支承体的贯通孔的内径D1也与实施例3相同,为7.5mm。
(透气率测定)
根据JIS P 8117(1998)规定的方法,利用全自动葛尔莱透气率测试仪测定实施例及比较例的透气构件的透气率。实施例1的透气率为比较例1的透气率的1.15倍。实施例2的透气率为比较例2的透气率的1.2倍。实施例3的透气率为比较例3的透气率的1.8倍。
工业上的可利用性
本发明可以应用于电灯、电动机、传感器、开关、ECU、齿轮箱等汽车部件的壳体。另外,除汽车部件以外,本发明也可以应用于移动体通信设备、照相机、电动剃刀、电动牙刷等电气制品的壳体。

Claims (8)

1.一种透气构件,具备:
具有透气性的薄片,和
支承体,具有用于连接需要透气的空间和外部空间的透气孔,且该透气孔由所述薄片封闭;并且
在所述透气孔的开口端面的外周区域,所述薄片焊接在所述支承体上,形成环状的焊接部,
在由所述焊接部包围的所述开口端面的内周区域,所述薄片的主面以所述薄片未焊接在所述支承体上且所述薄片由所述支承体支承的方式与所述开口端面相接,
所述焊接部的面积在所述薄片的总面积的5~20%的范围内。
2.如权利要求1所述的透气构件,其中,所述薄片包含聚四氟乙烯多孔膜。
3.如权利要求2所述的透气构件,其中,所述薄片与所述聚四氟乙烯多孔膜一体化,并且还包含透气率比所述聚四氟乙烯多孔膜高的增强材料。
4.如权利要求1所述的透气构件,其中,所述支承体为构成壳体的部件,
所述需要透气的空间为所述壳体的内部空间。
5.一种透气构件的制造方法,所述透气构件具备:具有透气性的薄片、和利用所述薄片封闭用于连接需要透气的空间和外部空间的透气孔的支承体,该制造方法包括:
分别准备所述薄片和所述支承体的工序;
以封闭所述透气孔的方式对所述薄片和所述支承体的相对位置进行定位的工序;和
在用于安装所述薄片的开口端面的外周区域,形成所述支承体与所述薄片的环状焊接部,并且在由所述外周区域包围的所述开口端面的内周区域,以使该开口端面与所述薄片的主面维持非接合状态且所述薄片由所述支承体支承的方式,将所述薄片焊接在所述支承体上的工序,
所述焊接部的面积在所述薄片的总面积的5~20%的范围内。
6.如权利要求5所述的透气构件的制造方法,其中,用于焊接所述支承体与所述薄片的方法为热焊接、超声波焊接、脉冲焊接或激光焊接。
7.如权利要求6所述的透气构件的制造方法,其中,
用于焊接所述支承体与所述薄片的方法为热焊接或超声波焊接,
用于进行所述热焊接或所述超声波焊接的焊头,在其前端部具有用于对所述支承体与所述薄片的接触面进行加热的环状作用面,
以所述环状作用面的内周缘全部位于所述开口端面的内周缘外侧的方式确定所述焊头的前端部的尺寸。
8.如权利要求7所述的透气构件的制造方法,其中,
实施所述焊接工序之前的所述支承体具有设置在用于安装所述薄片的所述开口端面上的肋条,
在所述焊接工序中,以所述作用面沿所述支承体的径向跨越所述肋条的方式,使所述焊头与放置在所述支承体的所述开口端面上的所述薄片接触。
