Abstract
本発明は、高い電解効率を維持することができる水電解方法を提供することを課題とし、電解質膜によって内部がアノードとカソードとに区画された電解セルに水を供給し電解して、前記アノードで酸素を、前記カソードで水素を、それぞれ生成させる水電解方法であって、前記電解質膜は、高分子電解質を含む第1の層と、該第1の層の前記カソード側に炭素粒子を含有する第2の層を備える、水電解方法を提案する。
Description
本発明は、水電解方法、水電解セルおよび水電解装置に関する。
高分子電解質膜を用いた水電解によって、酸素および水素を生成する方法が知られている。これらの水電解方法は、高分子電解質膜によって内部がアノードとカソードとに区画された電解セルに水を供給し、アノードで酸素、カソードで水素を生成させる。
電解セルへの水供給方式としては、アノードのみに水を供給する方式(例えば、特許文献1参照)、カソードのみに水を供給する方式(例えば、特許文献2参照)およびアノードとカソードに水を供給する方式(例えば、特許文献3参照)がそれぞれ知られている。
高分子電解質膜を用いての水電解において、高い電解効率の維持には、高分子電解質膜のプロトン伝導性を維持することが重要である。しかしながら、従来の高分子電解質膜を用いた水電解方法では、十分に高い電解効率を維持することができなかった。
そこで、本発明の目的は、上記課題に鑑み、高い電解効率を維持することができる水電解方法を提供することにある。
本発明者らは、上記課題が、カソードで副生成された過酸化水素や過酸化水素ラジカルが高分子電解質膜を攻撃しやすい環境にあることに起因していることを突き止め、本発明をなすに至った。
すなわち、本発明は、電解質膜によって内部がアノードとカソードとに区画された電解セルに水を供給し電解して、前記アノードで酸素を、前記カソードで水素を、それぞれ生成させる水電解方法であって、前記電解質膜は、高分子電解質を含む第1の層と、該第1の層の前記カソード側に炭素粒子を含有する第2の層を備える、水電解方法である。
本発明によれば、高い電解効率を維持できる水電解方法を提供することができる。
以下、本発明の実施の形態について詳細に説明するが、本発明は以下の実施の形態に限定されるものではなく、目的や用途に応じて種々に変更して実施することができる。
[水電解方法]
本発明の実施の形態に係る水電解方法について、図1を用いて説明する。図1は、本発明の実施の形態に係る水電解方法に用いることができる電解セルの一例を示す断面模式図である。

電解セル1は、その内部が電解質膜10によってアノード20とカソード30とに区画されている。アノード20およびカソード30には、それぞれ、電源(不図示)に接続されている。そして、これらを両側からセパレータ41および42で挟み込んだ構成になっている。電解質膜10は、第1の層11と第2の層12とを備え、第2の層12がカソード30の側に配置されている。本発明において第1の層11は高分子電解質を含んでおり、また、第2の層12は炭素粒子を含有するが、第1の層11および第2の層12の構成要素については後に詳しく説明する。また、好ましい電極の態様についても後述する。
水電解は電極に電圧を印加することによって起こる。水電解を長時間行うことによって第1の層11が劣化して膜抵抗が高くなると、一定の電流密度を維持するためには印加電圧を高くする必要がある。印加電圧を高くするということは、電解効率が低下することを意味する。
高分子電解質膜を用いての水電解において、電解効率が低下する要因として、高分子電解質への過酸化水素類の攻撃が挙げられる。なお、本明細書において「過酸化水素類」の用語は過酸化水素および過酸化水素の分解によって生じるラジカルの総称の意味として用いる。水電解では、アノードで生成した酸素がカソードに移動し、カソードで生成した水素と反応して過酸化水素類を副生成することがある。これらの副生成物が電解質膜を劣化させている(プロトン伝導性を低下させている)と考えられる。
本発明の実施の形態に係る水電解方法では、第1の層11のカソード30側に炭素粒子を含有する第2の層12が配置されている。この第2の層12はカソード30で副生成した過酸化水素類が第1の層11に移動することを抑制し、第1の層の劣化を抑制していると考えられる。このメカニズムは、明確ではないが、第2の層12に含まれる炭素粒子が過酸化水素類を捕捉もしくは分解していると推測される。こうして、本発明の実施の形態に係る水電解方法によれば、印加電圧の上昇が抑制され、高い電解効率を維持できるという効果を奏する。
本発明の実施の形態に係る水電解方法において、電解セルへの水供給方法は特に限定されず、公知の方法を採用することができる。電解セルへの水供給方式としては、具体的には、アノードに水を供給する方式、カソードに水を供給する方式およびアノードとカソードとに水を供給する方式などが知られている。上記水供給方式では、ポンプなどの手段を用いて電解セルの外部から水を供給することが好ましい。本発明の実施の形態に係る水電解方法は、上記水供給方式のいずれも採用することができる。なかでは、水の酸化反応による酸素とプロトンの生成を促進することが電解効率の観点で好ましいので、水の供給が少なくともアノードに対して行われていることが好ましい。
本発明の実施の形態に係る水電解方法では、アノード20およびカソード30に水(H2O)を供給し電解して、アノード20で酸素(O2)を、カソード30で水素(H2)を、それぞれ生成させる。電解反応に水を必要とするアノードに水を直接供給することによって、高い電解効率が期待できる。
カソード30には、水を供給してもよいし、しなくてもよい。カソード30への水供給は、カソード30で発生した水素の離脱を促進することが期待できる。一方、カソード30へ水を供給すると、供給水に含まれる溶存酸素がカソード30で生成された水素と反応して過酸化水素類が副生成することがある。よって、過酸化水素類の副生成を抑制するという観点から、本発明の実施の形態に係る水電解方法は、カソード30には水を供給しないことが好ましい。すなわち、本発明の実施の形態に係る水電解方法は、アノード20のみに水を供給することが好ましい。
カソード30に水を供給する場合は、上記事情を考慮し、脱気処理した水を使用することが好ましい。脱気処理には、ガスバブリング、減圧処理、膜分離、脱酸素剤による化学的除去など、公知の方法を用いることができる。
また、本発明の実施の形態に係る水電解方法は、アノードに水を供給せず、カソードのみに水を供給する方式を採用することができる。この場合、カソードに供給された水は電解質膜を通してアノードに輸送される。この場合も、脱気処理した水を使用することが好ましい。
本発明の実施の形態に係る水電解方法は、電解質膜としてプロトン交換膜を用いたプロトン交換膜型水電解方法であることが好ましいが、アニオン交換膜を用いたアニオン交換膜型水電解方法であってもよい。
[第1の層]
本発明の水電解方法において用いる電解質膜は、2つの層を有しており、そのうち後述する第2層との位置関係においてアノードの側の層を第1の層と称し、該第1の層は、高分子電解質を含む。すなわち、第1の層は高分子電解質層として機能する。高分子電解質としては、フッ素系高分子電解質や炭化水素系高分子電解質など、公知のものを用いることができる。
本発明の水電解方法において用いる電解質膜は、2つの層を有しており、そのうち後述する第2層との位置関係においてアノードの側の層を第1の層と称し、該第1の層は、高分子電解質を含む。すなわち、第1の層は高分子電解質層として機能する。高分子電解質としては、フッ素系高分子電解質や炭化水素系高分子電解質など、公知のものを用いることができる。
フッ素系高分子電解質としては、イオン性基を有するフッ素系ポリマーが挙げられる。フッ素系ポリマーとは、分子中のアルキル基および/またはアルキレン基における水素の大部分または全部がフッ素原子に置換されたポリマーであることを意味する。
フッ素系高分子電解質としては、例えば、パーフルオロカーボンスルホン酸系ポリマー、パーフルオロカーボンホスホン酸系ポリマー、トリフルオロスチレンスルホン酸系ポリマー、トリフルオロスチレンホスホン酸系ポリマー、エチレンテトラフルオロエチレン-g-スチレンスルホン酸系ポリマー、エチレン-テトラフルオロエチレン共重合体、ポリビニリデンフルオリド-パーフルオロカーボンスルホン酸系ポリマーなどが挙げられる。
これらの中でも、耐熱性や化学的安定性などの観点からパーフルオロカーボンスルホン酸系ポリマーが好ましく、係るポリマーとして、例えば、“ナフィオン”(登録商標)(ケマーズ社製)、“フレミオン”(登録商標)(AGC(株)製)および“アシプレックス”(登録商標)(旭化成(株)製)などの市販品を挙げることができる。
炭化水素系高分子電解質としては、イオン性基を有する炭化水素系ポリマーが挙げられる。炭化水素系ポリマーとは、炭化水素を主構成単位とする主鎖を有するポリマーであることを意味する。
炭化水素系高分子電解質としては、主鎖に芳香環を有する芳香族炭化水素系ポリマーが好ましい。上記芳香環は、炭化水素系芳香環だけでなく、ヘテロ環を含んでいてもよい。また、芳香環ユニットと共に一部脂肪族系ユニットを含んでいてもよい。
芳香族炭化水素系ポリマーの具体例としては、ポリスルホン、ポリエーテルスルホン、ポリフェニレンオキシド、ポリアリーレンエーテル、ポリフェニレンスルフィド、ポリフェニレンスルフィドスルホン、ポリパラフェニレン、ポリアリーレン系ポリマー、ポリアリーレンケトン、ポリエーテルケトン、ポリアリーレンホスフィンオキシド、ポリエーテルホスフィンオキシド、ポリベンズオキサゾール、ポリベンズチアゾール、ポリベンズイミダゾール、ポリアミド、ポリイミド、ポリエーテルイミド、ポリイミドスルホンから選択される構造を芳香環とともに主鎖に有するポリマーが挙げられる。
なお、上記ポリスルホンとは、分子鎖にスルホン結合を有する構造の総称であり、上記ポリエーテルスルホンとは、分子鎖にエーテル結合とスルホン結合を有する構造の総称であり、上記ポリエーテルケトンとは、分子鎖にエーテル結合とケトン結合を有する構造の総称である。芳香族炭化水素系ポリマーは、これらの構造のうち複数の構造を有していてもよい。
芳香族炭化水素系ポリマーとしては、ポリエーテルケトン系ポリマーが特に好ましい。ポリエーテルケトン系ポリマーとしては、例えば、ポリエーテルケトン、ポリエーテルケトンケトン、ポリエーテルエーテルケトン、ポリエーテルエーテルケトンケトン、ポリエーテルケトンエーテルケトンケトンなどが挙げられる。
上記イオン性基は、カチオン交換能あるいはアニオン交換能のいずれかを有するイオン性基であればよいが、本発明の水電解方法にあっては、プロトン交換性のイオン性基を用いることが好ましい。このような官能基としては、スルホン酸基、スルホンイミド基、硫酸基、ホスホン酸基、リン酸基、カルボン酸基、アンモニウム基、ホスホニウム基、アミノ基が挙げられる。イオン性基はポリマー中に2種類以上含むことができる。中でも、水電解性能が優れていることから、スルホン酸基、スルホンイミド基、硫酸基が好ましく、原料コストの点からスルホン酸基がより好ましい。
高分子電解質のイオン交換容量(IEC)は、プロトン伝導性と耐水性のバランスから、0.1meq/g以上、5.0meq/g以下が好ましい。イオン性基を有する炭化水素系ポリマーのIECは、1.0meq/g以上がより好ましく、1.4meq/g以上がさらに好ましい。また、イオン性基を有する炭化水素系ポリマーのIECは、3.5meq/g以下がより好ましく、3.0meq/g以下がさらに好ましい。イオン性基を有するフッ素系ポリマーのIECは、0.5meq/g以上がより好ましく、0.7meq/g以上がさらに好ましい。また、イオン性基を有するフッ素系ポリマーのIECは、1.8meq/g以下がより好ましく、1.5meq/g以下がさらに好ましい。IECが0.1meq/g以上5.0meq/g以下の場合、優れたプロトン伝導性と耐水性を両立することができる。
ここで、IECとは、高分子電解質の単位乾燥重量当たりに導入されたイオン性基のモル量であり、この値が大きいほどイオン性基の導入量が多いことを示す。本発明においては、IECは、中和滴定法により求めた値と定義する。
第1の層に用いる高分子電解質としては、水電解性能が比較的高く、酸素透過性が比較的低いことから、炭化水素系ポリマーが好ましく、芳香族炭化水素系ブロックコポリマーがより好ましく、ポリエーテルケトン系ブロックコポリマーが特に好ましい。ここで、ブロックコポリマーとは、イオン性基を含有する構成単位を含むセグメントと、イオン性基を含有しない構成単位を含むセグメントとのブロックコポリマーを意味する。
第1の層は、高分子電解質として炭化水素系高分子電解質を含有することが好ましい。第1の層の高分子電解質の全質量に対して炭化水素系高分子電解質を60質量%以上含有することが好ましく、75質量%以上含有することがより好ましく、90質量%含有することがさらに好ましく、100質量含有することが特に好ましい。
第1の層は、その強度を高めるために、多孔質基材を含むことが好ましい。第1の層が多孔質基材を含む形態としては、例えば、多孔質基材と高分子電解質とが含まれた、層状であることができる部分(複合部)と、この複合部の片面もしくは両面に、高分子電解質を含み多孔質基材を含まない、層状であることができる部分(非複合部)を有する形態が好ましい。複合部は、多孔質基材の空孔に炭化水素系高分子電解質が充填または含浸されていることが好ましい。
第1の層において、層状である場合の複合部の厚み比率は、第1の層の厚みを100%として、10~90%が好ましく、20~80%がより好ましく、30~70%が特に好ましい。ここで、複合部の厚みは多孔質基材の厚みとして求める。複合部の具体的な厚みとしては、22~47μmの範囲が好ましく、25~45μmの範囲がより好ましく、30~43μmの範囲が特に好ましい。また、非複合部が層状である場合の一層あたりの厚みは、3μm以上が好ましく、5μm以上がより好ましく、10μm以上が特に好ましい。また、非複合部の一層あたりの厚みは、各々45μm以下が好ましく、40μm以下がより好ましく、35μm以下が特に好ましい。
多孔質基材の形態としては、織布、不織布、多孔質フィルム、メッシュ織物等が挙げられる。多孔質基材としては、例えば、炭化水素系高分子化合物を主成分とする炭化水素系多孔質基材、フッ素系高分子化合物を主成分とするフッ素系多孔質基材などが挙げられる。
炭化水素系高分子化合物としては、ポリエチレン(PE)、ポリプロピレン(PP)、ポリスチレン(PS)、ポリアクリレート、ポリメタクリレート、ポリ塩化ビニル(PVC)、ポリ塩化ビニリデン(PVdC)、ポリエステル、ポリカーボネート(PC)、ポリスルホン(PSU)、ポリエーテルスルホン(PES)、ポリフェニレンオキシド(PPO)、ポリアリーレンエーテル系ポリマー、ポリフェニレンスルフィド(PPS)、ポリフェニレンスルフィドスルホン、ポリパラフェニレン(PPP)、ポリアリーレン系ポリマー、ポリアリーレンケトン、ポリエーテルケトン(PEK)、ポリアリーレンホスフィンオキシド、ポリエーテルホスフィンオキシド、ポリベンズオキサゾール(PBO)、ポリベンズチアゾール(PBT)、ポリベンズイミダゾール(PBI)、ポリアミド(PA)、ポリイミド(PI)、ポリエーテルイミド(PEI)、ポリイミドスルホン(PIS)などが挙げられる。
フッ素系高分子化合物としては、ポリテトラフルオロエチレン(PTFE)、ポリヘキサフルオロプロピレン、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体(FEP)、エチレン-テトラフルオロエチレン共重合体(ETFE)、ポリフッ化ビニリデン(PVdF)、ポリクロロトリフルオロエチレン(PCTFE)、パーフルオロアルコキシフッ素樹脂(PFA)、エチレン-クロロトリフルオロエチレン共重合体(ECTFE)などが挙げられる。
多孔質基材の形態としては、例えば、厚みが40μm以上と比較的厚い第1の層を補強するという観点から、強度が比較的高い多孔質基材が好ましく、その観点からメッシュ織物が好ましい。メッシュ織物は、当該分野で従来から一般的に使用されている多孔質基材に比べて、繊維径が比較的大きく、高い強度を有する。メッシュ織物を構成する繊維の材質としては、ポリエステル、液晶ポリエステル、ポリフェニレンスルフィド、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリエーテルケトンケトンが好ましい。これらの中でも、強度の観点から液晶ポリエステルが特に好ましい。
第1の層は、その厚みが40μm以上250μm以下であることが好ましい。第1の層の厚みは、耐久性向上の観点から、50μm以上がより好ましく、60μm以上がさらに好ましく、70μm以上が特に好ましい。一方、第1の層の厚みが250μmを超えると、水電解性能が低下し、また材料コスト、生産性、加工性の観点から不利となる。上記観点から、第1の層の厚みとしては、200μm以下がより好ましく、180μm以下がさらに好ましく、150μm以下が特に好ましい。
第1の層は、本発明の効果を阻害しない範囲で各種添加剤、例えば、酸化防止剤、界面活性剤、ラジカル捕捉剤、過酸化水素分解剤、非電解質ポリマー、エラストマー、フィラーなどを含有することができる。
第1の層が高分子電解質と多孔質基材を含む場合、高分子電解質と多孔質基材との合計質量は、第1の層の全質量に対して80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であることが特に好ましい。また、第1の層が多孔質基材を含まない場合、高分子電解質の質量は、第1の層の全質量に対して80質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上であることが特に好ましい。
第1の層が、高分子電解質および多孔質基材以外の他の成分を含む場合、他の成分の合計質量は、第1の層の全質量に対して20質量%未満であることが好ましく、10質量%未満であることがより好ましく、5質量%未満であることが特に好ましい。
上記したように第1の層に用いられる高分子電解質は、プロトン交換性の高分子電解質であることが好ましいが、アニオン交換性の高分子電解質であってもよい。
[第2の層]
本発明の水電解方法において用いる電解質膜は、2つの層を有しており、そのうち前記第1の層との位置関係においてカソードの側の層を第2の層と称し、該第2の層は少なくとも炭素粒子を含有する。炭素粒子としては、特に限定されず、公知のものを使用することができる。例えば、カーボンブラック、活性炭、カーボンナノチューブ、カーボンナノファイバー、フラーレンなどが挙げられる。これらの中でもカーボンブラックが好ましい。カーボンブラックとしては、例えば、ファーネスブラック、アセチレンブラック、サーマルブラック、チャンネルブラック、ランプブラック、ガスブラック、オイルブラック、ケッチェンブラック、が挙げられる。
本発明の水電解方法において用いる電解質膜は、2つの層を有しており、そのうち前記第1の層との位置関係においてカソードの側の層を第2の層と称し、該第2の層は少なくとも炭素粒子を含有する。炭素粒子としては、特に限定されず、公知のものを使用することができる。例えば、カーボンブラック、活性炭、カーボンナノチューブ、カーボンナノファイバー、フラーレンなどが挙げられる。これらの中でもカーボンブラックが好ましい。カーボンブラックとしては、例えば、ファーネスブラック、アセチレンブラック、サーマルブラック、チャンネルブラック、ランプブラック、ガスブラック、オイルブラック、ケッチェンブラック、が挙げられる。
炭素粒子は、その比表面積が30~2,000m2/gの範囲であることが好ましい。このような比表面積を有する炭素粒子は、過酸化水素類の捕捉や分解に効果的に寄与することが期待できる。
また、炭素粒子は、表面官能基として、例えば、フェノール性水酸基、カルボキシ基、キノン基、ラクトン基等の酸性基を有することが好ましい。このような表面官能基を有する炭素粒子は、過酸化水素類の捕捉や分解に効果的に寄与することが期待できる。
また、炭素粒子は、触媒金属を担持させていない炭素粒子が好ましい。例えば、白金などの触媒金属を担持させた炭素粒子(カーボン)が触媒層に一般的に用いられているが、このような触媒金属を担持させた炭素粒子は、過酸化水素類を補足または分解する機能が十分に発現しないことがある。
上述したように、炭素粒子は、触媒金属を担持させていないものであることが好ましいが、本発明の効果を阻害しない範囲で、触媒金属を担持させたものを少量含有させることができる。この場合の含有量は、炭素粒子総量を100質量%としたとき20質量%以下とすることが好ましく、10質量%以下がより好ましく、5質量%以下が特に好ましい。
炭素粒子は、過酸化水素類の捕捉や分解に寄与することに加えて、第2の層と第1の層とをアンカー効果によって接着する効果も期待される。
炭素粒子の平均一次粒子径は、過酸化水素類の捕捉・分解の機能、分散性、製膜性および接着性機能などの観点から、5nm以上が好ましく、10nm以上がより好ましく、20nm以上が特に好ましく、また、500nm以下が好ましく、200nm以下がより好ましく、100nm以下が特に好ましい。
第2の層は、バインダーを含有してもしなくてもよい。第2の層がバインダーを含有しない場合は、例えば、第1の層に炭素粒子を吹き付けることによって第2の層を形成することができる。詳細は後述する。
第2の層は、膜強度や生産性の観点から、バインダーを含有することが好ましい。バインダーとしては、有機バインダーや無機バインダーが挙げられ、有機バインダーとしては各種ポリマー、無機バインダーとしてはゾルーゲル法で調製可能な公知のものを用いることができる。
第2の層は、バインダーとしてポリマーを含有することが好ましい。係るポリマーとしては、非イオン性ポリマーやイオン性ポリマーが挙げられ、これらはそれぞれ単独で用いてもよいし、併用してもよい。非イオン性ポリマーとしては、フッ素系ポリマーや炭化水素系ポリマーが挙げられる。
非イオン性フッ素系ポリマーとしては、例えば、ポリテトラフルオロエチレン、ポリ(ビニリデンフルオリド)、ビニリデンフルオリドとヘキサフルオロプロピレンとのコポリマー、ビニリデンフルオリドとトリフルオロエチレンとのコポリマー、ビニリデンフルオリドとテトラフルオロエチレンとのコポリマー、ポリ(ビニリデンフルオリド)などが挙げられる。
非イオン性炭化水素系ポリマーとしては、例えば、ポリスルホン、ポリエーテルスルホン、ポリフェニレンオキシド、ポリアリーレンエーテル、ポリフェニレンスルフィド、ポリフェニレンスルフィドスルホン、ポリパラフェニレン、ポリアリーレン系ポリマー、ポリアリーレンケトン、ポリエーテルケトン、ポリアリーレンホスフィンオキシド、ポリエーテルホスフィンオキシド、ポリベンズオキサゾール、ポリベンズチアゾール、ポリベンズイミダゾール、ポリアミド、ポリイミド、ポリエーテルイミド、ポリイミドスルホン、ポリビニルアルコールなどが挙げられる。
イオン性ポリマーとしては、前述のフッ素系高分子電解質や炭化水素系高分子電解質が挙げられる。
第2の層に含まれるポリマーとしては、電解効率の観点から高分子電解質が好ましい。さらに、過酸化水素類による劣化が比較的起こりにくいこと、およびカソードに備えられることがある触媒層と第2の層との密着性向上の観点から、フッ素系高分子電解質が特に好ましい。
第2の層がポリマーを含有する場合、ポリマーの質量(I)と炭素粒子の質量(C)との比率(I/C)は、第1の層の耐久性(劣化抑制)、電解効率、第1の層と第2の層との密着性の観点から、0.4以上が好ましく、0.5以上がより好ましく、0.6以上が特に好ましく、また、2.0以下が好ましく、1.6以下がより好ましく、1.4以下が特に好ましい。
第2の層がバインダーを含有する場合、バインダーの全質量に対してフッ素系高分子電解質を60質量%以上含有することが好ましく、75質量%以上含有することがより好ましく、90質量%以上含有することがさらに好ましく、100質量%含有することが特に好ましい。
第2の層は、さらに、公知の過酸化水素分解剤やラジカル捕捉剤を含有することができる。過酸化水素分解剤としては、例えば、ポリリン酸、トリメチルホスフィン、アルキルホスファイトなどのリン系化合物が挙げられる。ラジカル捕捉剤としては、例えば、2,6-ジ-tert-ブチル-メチルフェノール、2,4-ジメチル、2,4-ジ-t-ブチル-6-メチルなどのフェノール系誘導体、N,N’-ジフェニル-p-フェニレンジアミン、フェニル-β-ナフチルアミンなどの芳香族アミン誘導体、Ce、Ru、Mn、Co、Feなどの金属化合物が挙げられる。これらの中でもCe化合物が好ましく、Ce酸化物が特に好ましい。
第2の層は、本発明の効果を阻害しない範囲で各種添加剤、例えば、界面活性剤、非電解質ポリマー、エラストマー、などを含有することができる。
第2の層における炭素粒子の含有質量は、第2の層の全質量に対して、25質量%以上であることが好ましく、30質量%以上であることがより好ましく、40質量%以上であることが特に好ましい。また、上記比率は、90質量%以下であることが好ましく、80質量%以下であることがより好ましく、70質量%以下であることが特に好ましい。
第2の層の厚みは、過酸化水素類の移動を抑制するという観点から、3μm以上が好ましく、5μm以上がより好ましく、7μm以上が特に好ましい。一方、良好な水電解性能を確保するという観点から、上記厚みは、30μm以下が好ましく、25μm以下がより好ましく、20μm以下がさらに好ましく、15μm以下が特に好ましい。
また、第1の層の厚み(T1)に対する第2の層の厚み(T2)の比率(T2/T1)は、良好な水電解性能を確保するという観点から、0.30以下が好ましく、0.25以下がより好ましく、0.20以下がさらに好ましく、0.15以下が特に好ましい。一方、過酸化水素類の移動を抑制し、耐久性を向上させるという観点から、上記比率(T2/T1)は、0.03以上が好ましく、0.05以上がより好ましく、0.06以上がさらに好ましく、0.07以上が特に好ましい。
本発明の電解質膜およびそれを用いた膜電極接合体(MEA)や触媒層付電解質膜(CCM)においては、電解効率や耐久性の観点から、電解質膜の第2の層と後述するカソードの触媒層とが当接して配置されていることが好ましい。
[電解質膜の製造方法]
以下、電解質膜の製造方法について例を挙げて説明する。第1の層に用いる高分子電解質としては、“ナフィオン”(登録商標)(ケマーズ社製)のような市販品を用いてもよいし、または、PETフィルムなどの製膜基材上に高分子電解質溶液を塗布、乾燥して製膜したものを用いてもよい。
以下、電解質膜の製造方法について例を挙げて説明する。第1の層に用いる高分子電解質としては、“ナフィオン”(登録商標)(ケマーズ社製)のような市販品を用いてもよいし、または、PETフィルムなどの製膜基材上に高分子電解質溶液を塗布、乾燥して製膜したものを用いてもよい。
第1の層は、多孔質基材と高分子電解質を含む、層状であることができる部分(複合部)の片面もしくは両面に高分子電解質を含み多孔質基材を含まない、層状であることができる部分(被複合部)が設けられた形態であってもよい。上記形態の製造方法としては、例えば、製膜基材上に塗布された高分子電解質溶液の上に多孔質基材を貼り合わせて含浸させる方法、さらに、上記方法で高分子電解質溶液が含浸した多孔質基材材上に高分子電解質溶液を塗布し、乾燥する方法が挙げられる。
また、高分子電解質としては、イオン性基がアルカリ金属またはアルカリ土類金属の陽イオンと塩を形成している状態のものを用いることもできる。この場合は、製膜基材上に第1の層を形成した後、アルカリ金属またはアルカリ土類金属の陽イオンをプロトンと交換するための酸処理を施すことが好ましい。ここで、酸処理は公知の方法を採用することができる。
本発明における電解質膜は、上記の第1の層に、第2の層が積層されて製造されることが簡便である。積層方法としては、吹き付け方式、塗布方式または転写方式を採用することができる。
吹き付け方式は、第1の層に炭素粒子をノズルなどで吹き付けて第2の層を形成、積層する方式である。第1の層上に第2の層を形成した後、密着性を高めるために熱プレスすることが好ましい。また、上記した第1の層の製造過程で第1の層が完全に乾燥する前に炭素粒子を吹き付けることによって、第1の層と第2の層との密着性を高めることができる。
塗布方式は、製膜基材上に形成された第1の層に、第2の層を形成するための塗液を塗布、乾燥して積層する方法である。転写方式は、転写用基材に第2の層が積層された転写シートと、製膜基材上に形成された第1の層とを加熱プレスして、第1の層に第2の層を転写する方式である。塗布方式や転写方式を採用する場合は、第2の層は前述のバインダーを含有することが好ましい。
[電極]
アノードおよびカソードは、それぞれが電極の形成に用いることができる部材によって構成されている。電極の形成に用いることができる部材は、特に限定されず、当該技術分野で公知の材料および構成を採用することができる。例えば、導電性を有した材料によって構成された電極基材に触媒層が積層された積層構成、触媒を担持させた電極基材が挙げられる。なお、触媒層と電極基材のより具体的な態様は後述する。また、電極基材に担持させる場合の触媒としては後述する触媒層に用いられる触媒粒子を用いることができる。これらの中でも、電極基材と触媒層との積層構成が好ましい。電極がこの積層構成を採る場合、水電解セルにあっては、触媒層は電極基材からみて電解質膜側とは反対の側に設けられていてもよいし、電解質膜側に設けられていてもよいが、触媒層が電解質膜側に配置されることが好ましい。

なお、触媒層は電解質膜に設けることもできる。以下、触媒層が設けられた電極を「触媒層付電極」、触媒層が設けられた電解質膜を「触媒層付電解質膜(CCM)」ということがある。触媒層は、公知の塗布方式または転写方式によって、電極基材または電解質膜に積層することができる。
[電極基材]
電極基材(ガス拡散層を兼ねることがある)は電圧の印加を主たる目的とし、導電性の材料によって構成され、例えば、金属やカーボンなどの多孔質基材を用いることができる。金属多孔質基材としては、例えば、金属不織布、金属繊維焼結体、金属粉末焼結体、金属発泡焼結体などが挙げられ、カーボン多孔質基材としては、例えば、カーボンフェルト、カーボンペーパー、カーボンクロス、黒鉛粒子焼結体などが挙げられる。
電極基材(ガス拡散層を兼ねることがある)は電圧の印加を主たる目的とし、導電性の材料によって構成され、例えば、金属やカーボンなどの多孔質基材を用いることができる。金属多孔質基材としては、例えば、金属不織布、金属繊維焼結体、金属粉末焼結体、金属発泡焼結体などが挙げられ、カーボン多孔質基材としては、例えば、カーボンフェルト、カーボンペーパー、カーボンクロス、黒鉛粒子焼結体などが挙げられる。
アノードを構成する電極基材としては、高電位、酸素存在、強酸性などの環境下において耐腐食性に優れる、金属多孔質基材が好ましく用いられる。金属多孔質基材を構成する金属としては、上記観点から、チタン、アルミニウム、ニッケル、ステンレス鋼、およびこれらのうち少なくとも1種の金属を主成分とする合金が好ましく、チタン、およびチタンを主成分とする合金が特に好ましい。
カソードを構成する電極基材としては、材料コストや導電性の観点から、カーボン多孔質基材が好ましく、カーボンペーパーが特に好ましい。
[触媒層]
触媒層は、一般的には、触媒粒子と高分子電解質を含む層である。触媒粒子としては、一般的に、白金族元素(白金、ルテニウム、ロジウム、パラジウム、オスミウム、イリジウム)、鉄、鉛、金、銀、銅、クロム、コバルト、ニッケル、マンガン、バナジウム、モリブデン、ガリウム、アルミニウム等の金属又はこれらの合金、又は酸化物、複酸化物等が用いられ、また、上記触媒金属を担持した炭素粒子(触媒金属担持炭素粒子)も一般的に用いられる。上記炭素粒子としては、微粒子状で導電性を有し、触媒との反応により腐食、劣化しないものであれば特に限定されることはないが、カーボンブラック、グラファイト、活性炭、カーボンファイバー、カーボンナノチューブ、およびフラーレン粒子が好ましく使用できる。
触媒層は、一般的には、触媒粒子と高分子電解質を含む層である。触媒粒子としては、一般的に、白金族元素(白金、ルテニウム、ロジウム、パラジウム、オスミウム、イリジウム)、鉄、鉛、金、銀、銅、クロム、コバルト、ニッケル、マンガン、バナジウム、モリブデン、ガリウム、アルミニウム等の金属又はこれらの合金、又は酸化物、複酸化物等が用いられ、また、上記触媒金属を担持した炭素粒子(触媒金属担持炭素粒子)も一般的に用いられる。上記炭素粒子としては、微粒子状で導電性を有し、触媒との反応により腐食、劣化しないものであれば特に限定されることはないが、カーボンブラック、グラファイト、活性炭、カーボンファイバー、カーボンナノチューブ、およびフラーレン粒子が好ましく使用できる。
高分子電解質としては、前述したようなフッ素系高分子電解質や炭化水素系高分子電解質が挙げられる。触媒層の高分子電解質としては、ガス拡散性や化学的耐久性の観点から、フッ素系高分子電解質が好ましく、さらに、パーフルオロカーボンスルホン酸系ポリマーが好ましい。
触媒層における、高分子電解質の含有量に対する触媒粒子の含有量の質量比(触媒粒子/高分子電解質)は、1~15の範囲が一般的であり、1.5~13の範囲が好ましい。
カソードが備える触媒層(「カソード触媒層」ということがある)とアノードが備える触媒層(「アノード触媒層」ということがある)とは同一材料で構成されていてもよいし、異なる材料で構成されていてもよい。
カソード触媒層は、触媒粒子としてプロトンを原料とし水素を生成する触媒であればよく、白金触媒を含むことが好ましく、白金担持炭素粒子を用いることが特に好ましい。
アノード触媒層は、触媒粒子として水を原料とし酸素を生成する触媒であればよく、イリジウム、ルテニウム、ロジウム、パラジウムなどの貴金属あるいはそれらの酸化物を用いることが好ましく、特に酸化イリジウムが好ましい。このとき、触媒粒子は単独粒子であってもよいし、酸化チタンなどに担持させてもよい。
[膜電極接合体(MEA)]
アノードおよびカソードをなす電極は、それぞれ電解質膜に一体化されていてもよい。電極と電解質膜とが一体化されたものは「膜電極接合体(MEA)」と称されている。膜電極接合体の形態として、触媒層付電解質膜(CCM)に電極基材が積層されたもの、電解質膜に触媒層付電極が積層されたものが挙げられる。
アノードおよびカソードをなす電極は、それぞれ電解質膜に一体化されていてもよい。電極と電解質膜とが一体化されたものは「膜電極接合体(MEA)」と称されている。膜電極接合体の形態として、触媒層付電解質膜(CCM)に電極基材が積層されたもの、電解質膜に触媒層付電極が積層されたものが挙げられる。
上記膜電極接合体は、電解質膜と電極とが予め接合されたものであってもよいし、セル内に電解質膜と電極をそれぞれ個々に配置した後の締め付け工程で接合されたものであってもよい。
本発明に好適に用いられる膜電極接合体は、「アノード電極基材/アノード触媒層/電解質膜/カソード触媒層/カソード電極基材」の構成であることが好ましい。上記構成にいて、アノード触媒層およびカソード触媒層がそれぞれ電解質膜に積層された触媒層付電解質膜を用いることがより好ましい。また、上記構成おいて、電解質膜の第2の層側にカソード触媒層が配置されるが、第2の層とカソード触媒層とが当接配置されていることが好ましい。
[触媒層付電解質膜(CCM)]
上記したように、触媒層付電解質膜は、電解質膜の第1の層側にアノード触媒層、電解質膜の第2の層側にカソード触媒層がそれぞれ積層されたものである。
上記したように、触媒層付電解質膜は、電解質膜の第1の層側にアノード触媒層、電解質膜の第2の層側にカソード触媒層がそれぞれ積層されたものである。
電解質膜に触媒層を積層する方法としては、例えば、塗布方式、転写方式、または塗布方式と転写方式との併用方式が挙げられる。これらの方式は、特に限定されず、公知の方法を採用することができる。
塗布方式としては、電解質膜に公知の塗布方式を用いて触媒層用塗液を塗布することができる。具体的には、電解質膜の第2の層側にカソード触媒層用塗液を塗布、乾燥してカソード触媒層を形成し、電解質膜の第1の層の側にアノード触媒層用塗液を塗布、乾燥してアノード触媒層を形成する方法が挙げられる。カソード触媒層とアノード触媒層の積層順は、上記と逆であってもよい。塗布方式を採用する場合は、電解質膜の触媒層用塗液を塗布する面と反対面に製膜基材あるいは支持体を積層しておくことが好ましい。
転写方式としては、転写用基材にカソード触媒層を積層したカソード触媒層転写シートと、転写用基材にアノード触媒層を積層したアノード触媒層転写シートをそれぞれ用意し、電解質膜の第2の層の側にカソード触媒層転写シートを、電解質膜の第1の層の側にアノード触媒層転写シートを、それぞれ貼り合わせて、加熱プレスする方式が挙げられる。
塗布方式と転写方式との併用は、まず、電解質膜の第2の層側にカソード触媒層用塗液を塗布、乾燥してカソード触媒層を形成し、電解質膜の反対面にアノード触媒層転写シートを貼り合わせ、加熱プレスしてアノード触媒層を転写する方式が挙げられる。上記とは逆に、アノード触媒層用塗液を塗布し、カソード触媒層を転写する方式であってもよい。
また、上記の触媒層付電解質膜の製造工程において、電解質膜の第1の層に、電解質膜の第2の層とカソード触媒層とを一緒に積層する方式を採用することができる。係る方式としては、例えば、製膜基材上に形成された第1の層と、転写用基材にカソード触媒層と第2の層とが順次積層された転写シートとを加熱プレスして、第1の層上に第2の層とカソード触媒層とを同時に積層する方式が挙げられる。
また、上記の触媒層付電解質膜の製造工程において、電解質膜の第1の層に、電解質膜の第2の層とカソード触媒層とを一緒に積層する方式を採用することができる。係る方式としては、例えば、製膜基材上に形成された第1の層と、転写用基材にカソード触媒層と第2の層とが順次積層された転写シートとを加熱プレスして、第1の層上に第2の層とカソード触媒層とを同時に積層する方式が挙げられる。
[水電解セルおよび水電解装置]
本発明の水電解セルは、電解質膜によって内部がアノードとカソードとに区画された、すなわちアノードとなる電極とカソードとなる電極が電解質膜によって隔てられている、水電解セルであって、上記電解質膜が高分子電解質を含む第1の層と炭素粒子を含有する第2の層を備え、該第2の層がカソード側に配置されてなる。なお、第1の層及び第2の層についての詳細は上で説明したとおりである。また、アノードおよびカソードについても、詳細は上で説明した構成を好ましく採ることができる。
本発明の水電解セルは、電解質膜によって内部がアノードとカソードとに区画された、すなわちアノードとなる電極とカソードとなる電極が電解質膜によって隔てられている、水電解セルであって、上記電解質膜が高分子電解質を含む第1の層と炭素粒子を含有する第2の層を備え、該第2の層がカソード側に配置されてなる。なお、第1の層及び第2の層についての詳細は上で説明したとおりである。また、アノードおよびカソードについても、詳細は上で説明した構成を好ましく採ることができる。
本発明の水電解セルの典型的な例は、前述の図1で示された電解セルと同様の構成を採る。図1で表記された「電解セル」は「水電解セル」と同義であるので、ここでは、「水電解セル」と表記する。
すなわち、本発明の水電解セルは、アノード20とカソード30との間に電解質膜10が配されてその内部が区画されている。そして、図1の例では、これらを両側からセパレータ41および42で挟み込んだ構成になっている。電解質膜10は、第1の層11と第2の層12とを備え、第2の層12が第1の層11のカソード30側に配置されている。また、本発明の水電解装置には、アノード20とカソード30に電源(不図示)が接続され電圧が印加される。また、一般的に知られている水電解装置は、基本的な構成要素として、水電解セルに水を供給する水供給部、水電解セルに電力を供給する電力供給部、発生した酸素を排出する酸素排出部、発生した水素を排出する水素排出部、電解後の余剰水を排出する水排出部などを具備する。本発明の実施の形態に係る水電解装置も、上記の基本的な構成要素を具備することができる。
以下、実施例により本発明をさらに詳しく説明するが、本発明はこれらに限定されるものではない。なお、各種測定条件は次の通りである。
[実施例1]
[ポリエーテルケトン系ブロック共重合体b1の合成]
[合成例1]
(下記化学式(G1)で表される2,2-ビス(4-ヒドロキシフェニル)-1,3-ジオキソラン(K-DHBP)の合成)
攪拌器、温度計及び留出管を備えた500mLフラスコに、4,4’-ジヒドロキシベンゾフェノン49.5g、エチレングリコール134g、オルトギ酸トリメチル96.9g及びp-トルエンスルホン酸一水和物0.50gを仕込み溶解した。その後78~82℃で2時間保温攪拌した。更に、内温を120℃まで徐々に昇温、ギ酸メチル、メタノール、オルトギ酸トリメチルの留出が完全に止まるまで加熱した。この反応液を室温まで冷却後、反応液を酢酸エチルで希釈し、有機層を5%炭酸カリウム水溶液100mLで洗浄し分液後、溶媒を留去した。残留物にジクロロメタン80mLを加え結晶を析出させ、これを濾過し、乾燥して下記化学式(G1)で示される2,2-ビス(4-ヒドロキシフェニル)-1,3-ジオキソラン52.0gを得た。この結晶をGC分析したところ99.9%の2,2-ビス(4-ヒドロキシフェニル)-1,3-ジオキソランと0.1%の4,4’-ジヒドロキシベンゾフェノンであった。純度は99.9%であった。
[ポリエーテルケトン系ブロック共重合体b1の合成]
[合成例1]
(下記化学式(G1)で表される2,2-ビス(4-ヒドロキシフェニル)-1,3-ジオキソラン(K-DHBP)の合成)
攪拌器、温度計及び留出管を備えた500mLフラスコに、4,4’-ジヒドロキシベンゾフェノン49.5g、エチレングリコール134g、オルトギ酸トリメチル96.9g及びp-トルエンスルホン酸一水和物0.50gを仕込み溶解した。その後78~82℃で2時間保温攪拌した。更に、内温を120℃まで徐々に昇温、ギ酸メチル、メタノール、オルトギ酸トリメチルの留出が完全に止まるまで加熱した。この反応液を室温まで冷却後、反応液を酢酸エチルで希釈し、有機層を5%炭酸カリウム水溶液100mLで洗浄し分液後、溶媒を留去した。残留物にジクロロメタン80mLを加え結晶を析出させ、これを濾過し、乾燥して下記化学式(G1)で示される2,2-ビス(4-ヒドロキシフェニル)-1,3-ジオキソラン52.0gを得た。この結晶をGC分析したところ99.9%の2,2-ビス(4-ヒドロキシフェニル)-1,3-ジオキソランと0.1%の4,4’-ジヒドロキシベンゾフェノンであった。純度は99.9%であった。
[合成例2]
(下記化学式(G2)で表されるジソジウム-3,3’-ジスルホネート-4,4’-ジフルオロベンゾフェノンの合成)
4,4’-ジフルオロベンゾフェノン109.1g(シグマアルドリッチジャパン(同)試薬)を発煙硫酸(50%SO3)150mL(富士フイルム和光純薬(株)試薬)中、100℃で10時間反応させた。その後、多量の水中に少しずつ投入し、水酸化ナトリウムで中和した後、食塩(NaCl)200gを加え合成物を沈殿させた。得られた沈殿を濾別し、エタノール水溶液で再結晶し、下記化学式(G2)で示されるジソジウム-3,3’-ジスルホネート-4,4’-ジフルオロベンゾフェノンを得た。純度は99.3%であった。
(下記化学式(G2)で表されるジソジウム-3,3’-ジスルホネート-4,4’-ジフルオロベンゾフェノンの合成)
4,4’-ジフルオロベンゾフェノン109.1g(シグマアルドリッチジャパン(同)試薬)を発煙硫酸(50%SO3)150mL(富士フイルム和光純薬(株)試薬)中、100℃で10時間反応させた。その後、多量の水中に少しずつ投入し、水酸化ナトリウムで中和した後、食塩(NaCl)200gを加え合成物を沈殿させた。得られた沈殿を濾別し、エタノール水溶液で再結晶し、下記化学式(G2)で示されるジソジウム-3,3’-ジスルホネート-4,4’-ジフルオロベンゾフェノンを得た。純度は99.3%であった。
[合成例3]
(下記一般式(G3)で表される非イオン性オリゴマーa1の合成)
攪拌機、窒素導入管、Dean-Starkトラップを備えた2,000mLのSUS製重合装置に、炭酸カリウム16.59g(アルドリッチ試薬、120mmol)、合成例1で得たK-DHBP25.83g(100mmol)および4,4’-ジフルオロベンゾフェノン20.3g(アルドリッチ試薬、93mmol)を入れた。窒素置換後、N-メチルピロリドン(NMP)300mLとトルエン100mLを加え、150℃で脱水後、昇温してトルエンを除去し、170℃で3時間重合を行った。多量のメタノールで再沈殿精製を行い、非イオン性オリゴマーa1の末端ヒドロキシ体を得た。この非イオン性オリゴマーa1の末端ヒドロキシ体の数平均分子量は10,000であった。
(下記一般式(G3)で表される非イオン性オリゴマーa1の合成)
攪拌機、窒素導入管、Dean-Starkトラップを備えた2,000mLのSUS製重合装置に、炭酸カリウム16.59g(アルドリッチ試薬、120mmol)、合成例1で得たK-DHBP25.83g(100mmol)および4,4’-ジフルオロベンゾフェノン20.3g(アルドリッチ試薬、93mmol)を入れた。窒素置換後、N-メチルピロリドン(NMP)300mLとトルエン100mLを加え、150℃で脱水後、昇温してトルエンを除去し、170℃で3時間重合を行った。多量のメタノールで再沈殿精製を行い、非イオン性オリゴマーa1の末端ヒドロキシ体を得た。この非イオン性オリゴマーa1の末端ヒドロキシ体の数平均分子量は10,000であった。
攪拌機、窒素導入管、Dean-Starkトラップを備えた500mL三口フラスコに、炭酸カリウム1.1g(シグマアルドリッチジャパン(同)試薬、8mmol)、上記非イオン性オリゴマーa1の末端ヒドロキシ体20.0g(2mmol)を入れた。装置内を窒素置換した後、NMP100mL及びトルエン30mLを加え、100℃で脱水後、昇温してトルエンを除去した。さらに、ヘキサフルオロベンゼン2.2g(シグマアルドリッチジャパン(同)試薬、12mmol)を加え、105℃で12時間反応を行った。多量のイソプロピルアルコールで再沈殿精製を行い、下記一般式(G3)で示される非イオン性オリゴマーa1(末端:フルオロ基)を得た。数平均分子量は11,000であった。
[合成例4]
(下記一般式(G4)で表されるイオン性オリゴマーa2の合成)
撹拌機、窒素導入管、Dean-Starkトラップを備えた2,000mLのSUS製重合装置に、炭酸カリウム27.6g(シグマアルドリッチジャパン(同)試薬、200mmol)、合成例1で得たK-DHBP12.9g(50mmol)、4,4’-ビフェノール9.3g(シグマアルドリッチジャパン(同)試薬、50mmol)、合成例2で得たジソジウム-3,3’-ジスルホネート-4,4’-ジフルオロベンゾフェノン39.3g(93mmol)、および18-クラウン-6 17.9g(富士フィルム和光純薬(株)82mmol)を入れ、窒素置換後、NMP300mL及びトルエン100mLを加え、150℃で脱水後、昇温してトルエンを除去し、170℃で6時間重合を行った。多量のイソプロピルアルコールで再沈殿精製を行い、下記一般式(G4)で示されるイオン性オリゴマーa2(末端:ヒドロキシ基)を得た。数平均分子量は16,000であった。なお、一般式(G4)において、Mは、水素原子、NaまたはKを表す。
(下記一般式(G4)で表されるイオン性オリゴマーa2の合成)
撹拌機、窒素導入管、Dean-Starkトラップを備えた2,000mLのSUS製重合装置に、炭酸カリウム27.6g(シグマアルドリッチジャパン(同)試薬、200mmol)、合成例1で得たK-DHBP12.9g(50mmol)、4,4’-ビフェノール9.3g(シグマアルドリッチジャパン(同)試薬、50mmol)、合成例2で得たジソジウム-3,3’-ジスルホネート-4,4’-ジフルオロベンゾフェノン39.3g(93mmol)、および18-クラウン-6 17.9g(富士フィルム和光純薬(株)82mmol)を入れ、窒素置換後、NMP300mL及びトルエン100mLを加え、150℃で脱水後、昇温してトルエンを除去し、170℃で6時間重合を行った。多量のイソプロピルアルコールで再沈殿精製を行い、下記一般式(G4)で示されるイオン性オリゴマーa2(末端:ヒドロキシ基)を得た。数平均分子量は16,000であった。なお、一般式(G4)において、Mは、水素原子、NaまたはKを表す。
(ポリエーテルケトン系ブロック共重合体b1の合成)
撹拌機、窒素導入管、Dean-Starkトラップを備えた2,000mLのSUS製重合装置に、16gのイオン性オリゴマーa2及び11gの非イオン性オリゴマーa1 を入れ、オリゴマーの総仕込み量が7wt%となるようにNMPを加えて、105℃で24時間反応を行った。
撹拌機、窒素導入管、Dean-Starkトラップを備えた2,000mLのSUS製重合装置に、16gのイオン性オリゴマーa2及び11gの非イオン性オリゴマーa1 を入れ、オリゴマーの総仕込み量が7wt%となるようにNMPを加えて、105℃で24時間反応を行った。
多量のイソプロピルアルコール/NMP混合液(質量比2/1)への再沈殿を行い、得られた沈殿をろ過により回収し多量のイソプロピルアルコールブロックで洗浄して、ブロック共重合体C1を得た。このポリエーテルケトン系ブロック共重合体b1の重量平均分子量は34万、イオン交換容量(IEC)は2.1meq/gであった。
[電解質膜の作製]
〔第1の層の作製〕
“カプトン”(登録商標)テープを用いて東レ(株)製PETフィルム“ルミラー”(登録商標)125T60をSUS板に張り合わせて固定した。上記で合成したポリエーテルケトン系ブロック共重合体b1をNMPに溶解させ、1μmのポリプロピレン製フィルターを用いて加圧ろ過して調製した溶液(溶液P1、濃度13質量%)を、上記PETフィルム上に流延塗布し、乾燥してフィルム状の重合体膜を得た。さらに、10質量%硫酸水溶液に80℃で24時間浸漬してプロトン置換、脱保護反応した後に、大過剰量の純水に24時間浸漬して充分洗浄し、第1の層を得た。この第1の層の厚みは90μmであった。
〔第1の層の作製〕
“カプトン”(登録商標)テープを用いて東レ(株)製PETフィルム“ルミラー”(登録商標)125T60をSUS板に張り合わせて固定した。上記で合成したポリエーテルケトン系ブロック共重合体b1をNMPに溶解させ、1μmのポリプロピレン製フィルターを用いて加圧ろ過して調製した溶液(溶液P1、濃度13質量%)を、上記PETフィルム上に流延塗布し、乾燥してフィルム状の重合体膜を得た。さらに、10質量%硫酸水溶液に80℃で24時間浸漬してプロトン置換、脱保護反応した後に、大過剰量の純水に24時間浸漬して充分洗浄し、第1の層を得た。この第1の層の厚みは90μmであった。
〔第2の層の積層〕
第1の層上に下記の第2の層用塗液を流延塗布し、乾燥して、第1の層上に第2の層を積層した。この第2の層の厚みは10μmであった。
第1の層上に下記の第2の層用塗液を流延塗布し、乾燥して、第1の層上に第2の層を積層した。この第2の層の厚みは10μmであった。
[第2の層用塗液の調製]
・炭素粒子:カーボンブラック(Cabot Corporation製“VULCAN”(登録商標)XC72)を10質量部
・バインダー:フッ素系高分子電解質(ケマーズ(Chemours)(株)製の“Nafion”(登録商標)品番D2020)を固形分換算で9質量部
・溶媒:水と1-プロピルアルコールとの質量比4:6の混合溶媒
上記の炭素粒子と高分子電解質を溶媒中でビーズミルを用いて分散して、固形分濃度が10質量%の塗液を調製した。この塗液における高分子電解質の質量(I)と炭素粒子の質量(C)との比率(I/C)は、0.9である。
・炭素粒子:カーボンブラック(Cabot Corporation製“VULCAN”(登録商標)XC72)を10質量部
・バインダー:フッ素系高分子電解質(ケマーズ(Chemours)(株)製の“Nafion”(登録商標)品番D2020)を固形分換算で9質量部
・溶媒:水と1-プロピルアルコールとの質量比4:6の混合溶媒
上記の炭素粒子と高分子電解質を溶媒中でビーズミルを用いて分散して、固形分濃度が10質量%の塗液を調製した。この塗液における高分子電解質の質量(I)と炭素粒子の質量(C)との比率(I/C)は、0.9である。
[触媒層付電解質膜の作製]
上記で作製した電解質膜の、第2の層側に下記のカソード触媒層、第1の層側に下記のアノード触媒層をそれぞれ積層して触媒層付電解質膜を作製した。カソード触媒層とアノード触媒層の乾燥厚みは、それぞれ11μmであった。
上記で作製した電解質膜の、第2の層側に下記のカソード触媒層、第1の層側に下記のアノード触媒層をそれぞれ積層して触媒層付電解質膜を作製した。カソード触媒層とアノード触媒層の乾燥厚みは、それぞれ11μmであった。
<カソード触媒層>
全固形分として、触媒粒子(田中貴金属工業(株)製白金触媒担持炭素粒子TEC10E50E(白金担持率50質量%)10質量部、フッ素系高分子電解質(ケマーズ(株)製の“Nafion”(登録商標)品番D2020)5質量部を含む触媒層。
全固形分として、触媒粒子(田中貴金属工業(株)製白金触媒担持炭素粒子TEC10E50E(白金担持率50質量%)10質量部、フッ素系高分子電解質(ケマーズ(株)製の“Nafion”(登録商標)品番D2020)5質量部を含む触媒層。
<アノード触媒層>
全固形分として、触媒粒子(Umicore社製のIrO2触媒Elyst Ir75 0480(Ir含有率75%)10質量部、フッ素系高分子電解質(ケマーズ(株)製の“Nafion”(登録商標)品番D2020)1.3質量部を含む触媒層。
全固形分として、触媒粒子(Umicore社製のIrO2触媒Elyst Ir75 0480(Ir含有率75%)10質量部、フッ素系高分子電解質(ケマーズ(株)製の“Nafion”(登録商標)品番D2020)1.3質量部を含む触媒層。
[膜電極接合体の作製]
上記で作製した触媒層付電解質膜のカソード触媒層側にガス拡散層を兼ねたカソードとして市販のSGL社製ガス拡散電極24BCHを、ガス拡散層を兼ねたアノードとして市販の多孔質チタン焼結体プレートをそれぞれ積層して、膜電極接合体を作製した。
上記で作製した触媒層付電解質膜のカソード触媒層側にガス拡散層を兼ねたカソードとして市販のSGL社製ガス拡散電極24BCHを、ガス拡散層を兼ねたアノードとして市販の多孔質チタン焼結体プレートをそれぞれ積層して、膜電極接合体を作製した。
[水電解方法]
上記で作製した膜電極接合体を英和(株)製JARI標準セル“Ex-1”(電極面積25cm2)にセットし、セル温度を50℃とした。アノードとカソードの双方に電気伝導度1μS/cm以下の脱イオン水を大気圧で0.2L/minの流量にて供給し、電流密度が1.0A/cm2になるように電圧を印加して、2,000時間にわたって水電解を実施した(表1において、水電解方法1)。
上記で作製した膜電極接合体を英和(株)製JARI標準セル“Ex-1”(電極面積25cm2)にセットし、セル温度を50℃とした。アノードとカソードの双方に電気伝導度1μS/cm以下の脱イオン水を大気圧で0.2L/minの流量にて供給し、電流密度が1.0A/cm2になるように電圧を印加して、2,000時間にわたって水電解を実施した(表1において、水電解方法1)。
[比較例1]
実施例1において、第2の層を積層しないこと以外は、実施例1と同様にして、電解質膜、触媒層付電解質膜および膜電極接合体を作製し、実施例1と同様にして水電解を実施した。

[実施例2および比較例2]
上記実施例1および比較例1の水電解方法において、アノードのみに脱イオン水を供給 して水電解を行ったこと(表1において、水電解方法2)以外は、それぞれ同様にして水電解を実施した。実施例2が実施例1に、比較例2が比較例1に、それぞれ対応する。

[実施例3]
実施例1において、第1の層をフッ素系高分子電解質層(ケマーズ(Chemours)(株)製の“Nafion”(登録商標)Nafion115:厚みが125μm)に変更した以外は、実施例1と同様にして、電解質膜、触媒層付電解質膜および膜電極接合体を作製し、実施例1と同様にして水電解(表2において、水電解方法1)を実施した。
実施例1において、第1の層をフッ素系高分子電解質層(ケマーズ(Chemours)(株)製の“Nafion”(登録商標)Nafion115:厚みが125μm)に変更した以外は、実施例1と同様にして、電解質膜、触媒層付電解質膜および膜電極接合体を作製し、実施例1と同様にして水電解(表2において、水電解方法1)を実施した。
[比較例3]
実施例3において、第2の層を積層しないこと以外は、実施例3と同様にして、電解質膜、触媒層付電解質膜および膜電極接合体を作製し、実施例1と同様にして水電解を実施した。
実施例3において、第2の層を積層しないこと以外は、実施例3と同様にして、電解質膜、触媒層付電解質膜および膜電極接合体を作製し、実施例1と同様にして水電解を実施した。
[実施例4および比較例4]
上記実施例3および比較例3の水電解方法において、アノードのみに脱イオン水を供給して水電解を行ったこと(表2において、水電解方法2)以外は、それぞれ同様にして水電解を実施した。実施例4が実施例3に、比較例4が比較例3に、それぞれ対応する。
上記実施例3および比較例3の水電解方法において、アノードのみに脱イオン水を供給して水電解を行ったこと(表2において、水電解方法2)以外は、それぞれ同様にして水電解を実施した。実施例4が実施例3に、比較例4が比較例3に、それぞれ対応する。
[評価]
上記実施例および比較例について、電解時間が0時間、500時間、1,000時間および2,000時間の印加電圧および平均電圧を表1および表2に示す。また、電解時間と印加電圧との関係を図2および図3に示す。表中、水電解方法1はアノードとカソードの双方に水を供給する形態、水電解方法2はアノードのみに水を供給する水電解の形態であり、電解時間「0時間」の印加電圧は初期印加電圧を表し、平均印加電圧は0時間から2000時間までの25時間毎の印加電圧の平均値を表し、電圧上昇率は下記式1で算出した2,000時間後の電圧上昇率を表す。
電圧上昇率(%)=(V1-V0)/V0×100 ・・・式1
式中、V1は2,000時間後の印加電圧、V0は初期印加電圧を表す。
上記実施例および比較例について、電解時間が0時間、500時間、1,000時間および2,000時間の印加電圧および平均電圧を表1および表2に示す。また、電解時間と印加電圧との関係を図2および図3に示す。表中、水電解方法1はアノードとカソードの双方に水を供給する形態、水電解方法2はアノードのみに水を供給する水電解の形態であり、電解時間「0時間」の印加電圧は初期印加電圧を表し、平均印加電圧は0時間から2000時間までの25時間毎の印加電圧の平均値を表し、電圧上昇率は下記式1で算出した2,000時間後の電圧上昇率を表す。
電圧上昇率(%)=(V1-V0)/V0×100 ・・・式1
式中、V1は2,000時間後の印加電圧、V0は初期印加電圧を表す。
上記平均印加電圧が低いほど電解効率が高いことを意味し、電圧上昇率が低いほど耐久性に優れること(電解効率が維持できていること)を意味する。
表1、表2および図2、図3から、第1の層に第2の層を積層した電解質膜を用いた本発明の水電解方法は、第2の層を積層しない電解質膜を用いた比較例の水電解方法に比べて、電圧上昇率が小さく、耐久性に優れていることが分かる。
また、水電解方法2(アノードのみに水供給)は、水電解方法1(アノードとカソードの双方に水供給)に比べて、電圧上昇率が小さく、耐久性に優れていることが分かる。
また、図4に実施例1~4の電解時間と印加電圧との関係を示す。実施例1、実施例2(ブロック共重合体b1)は、実施例3、実施例4(Nafion115)に比べて、2,000時間にわたって印加電圧が低い状態で推移しており、高い電解効率が維持できていることが分かる。すなわち、図4は、第1の層として炭化水素系高分子電解質を用いた膜は、第1の層としてフッ素系高分子電解質を用いた膜に比べて、高い電解効率を長時間にわたって維持できていることを示している。

Claims (13)
- 電解質膜によって内部がアノードとカソードとに区画された電解セルに水を供給し電解して、前記アノードで酸素を、前記カソードで水素を、それぞれ生成させる水電解方法であって、前記電解質膜は、高分子電解質を含む第1の層と、該第1の層の前記カソード側に炭素粒子を含有する第2の層を備える、水電解方法。
- 前記第2の層に含まれる炭素粒子の全部または一部は触媒金属を担持させていない炭素粒子である、請求項1に記載の水電解方法。
- 前記第2の層がバインダーを含む、請求項1または2に記載の水電解方法。
- 前記第2の層に含まれるバインダーの全部または一部がフッ素系高分子電解質である、請求項3に記載の水電解方法。
- 前記第1の層の厚みが40μm以上250μm以下である、請求項1~4のいずれかに記載の水電解方法。
- 前記第1の層の厚み(T1)に対する前記第2の層の厚み(T2)の比率(T2/T1)が0.03~0.30である、請求項1~5のいずれかに記載の水電解方法。
- 前記第1の層に含まれる高分子電解質の全部または一部が炭化水素系高分子電解質である、請求項1~6のいずれかに記載の水電解方法。
- 前記アノードおよび前記カソードがそれぞれ前記電解質膜側から順に触媒層と電極基材とを備える、
請求項1~7のいずれかに記載の水電解方法。 - 前記カソードを構成する触媒層が白金触媒を含む、請求項8に記載の水電解方法。
- 前記電解質膜の第2の層と前記カソードの触媒層とが当接して配置されている、請求項8または9に記載の水電解方法。
- 前記電解セルへの水の供給が、少なくともアノードに対して行われる、請求項1~10のいずれかに記載の水電解方法。
- 電解質膜によって内部がアノードとカソードとに区画された水電解セルであって、前記電解質膜が、高分子電解質を含む第1の層と、該第1の層の前記カソード側に炭素粒子を含有する第2の層を備える、水電解セル。
- 請求項12に記載の水電解セルを含む、水電解装置。
