Abstract
本発明は、優れたタック性、エポキシ樹脂との相溶性及び界面密着性を有するとともに、高い機械的強度を実現し、ボイド発生率を低減することが可能な炭素繊維強化複合材料及び炭素繊維強化複合材料の製造方法を提供する。
本発明は、炭素繊維、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する炭素繊維強化複合材料であって、前記エポキシ樹脂と前記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料である。
Description
本発明は、炭素繊維強化複合材料及び炭素繊維強化複合材料の製造方法に関する。
繊維強化複合材料の1つである繊維強化プラスチックは、軽量で、高強度、高剛性であることから、航空機、自動車、船舶等の構造材料用途からテニスラケット、釣竿、ゴルフクラブシャフト等の汎用スポーツ用途まで、幅広く用いられている。繊維強化プラスチックの製造方法としては、強化繊維などの長繊維(連続繊維)からなる補強材にマトリックス樹脂を含浸させた中間材料、すなわちプリプレグを使用する方法がある。この方法によれば、繊維強化プラスチックの強化繊維の含有量を管理しやすいとともに、その含有量を高めに設計することが可能であるという利点がある。
このような繊維強化複合材料のマトリックス樹脂としては、優れた成形加工性からエポキシ樹脂が好適に用いられている。エポキシ樹脂を用いることで、硬化後も機械的特性、耐熱性に優れた繊維強化複合材料が得られるため、広い産業分野で使用されている。
例えば、特許文献1には、強化繊維、エポキシ樹脂、カルボキシル基含有ポリビニルホルマール樹脂、アミン硬化剤を所定量含有するプリプレグが記載されている。
また、特許文献2には、エポキシ樹脂、エポキシ樹脂に溶解可能な熱可塑性樹脂、潜在性硬化剤を所定量含有する繊維強化複合材料用プリプレグが記載されている。
更に、特許文献3には、エポキシ化合物、硬化剤、ポリビニルアセタール系樹脂を含有するエポキシ樹脂組成物を補強繊維に含浸することによって得られるプリプレグが記載されている。
また、特許文献2には、エポキシ樹脂、エポキシ樹脂に溶解可能な熱可塑性樹脂、潜在性硬化剤を所定量含有する繊維強化複合材料用プリプレグが記載されている。
更に、特許文献3には、エポキシ化合物、硬化剤、ポリビニルアセタール系樹脂を含有するエポキシ樹脂組成物を補強繊維に含浸することによって得られるプリプレグが記載されている。
しかしながら、特許文献1~3に記載の技術を用いる場合であっても、得られるプリプレグのタック性(表面粘着性)が不充分となり、取り扱い性が低下するという問題がある。
また、得られるプリプレグは、強化繊維とマトリックス樹脂との界面密着性が悪く、充分な性能を得られないという問題も起こっている。
更に、得られるプリプレグの靭性が不足して、機械的強度が低下するという問題がある。
加えて、得られるプリプレグにボイドが多数発生し、得られる炭素繊維強化複合材料の品質が低下するという問題もある。
また、得られるプリプレグは、強化繊維とマトリックス樹脂との界面密着性が悪く、充分な性能を得られないという問題も起こっている。
更に、得られるプリプレグの靭性が不足して、機械的強度が低下するという問題がある。
加えて、得られるプリプレグにボイドが多数発生し、得られる炭素繊維強化複合材料の品質が低下するという問題もある。
本発明は、上記現状に鑑み、優れたタック性、エポキシ樹脂との相溶性及び界面密着性を有するとともに、高い機械的強度を実現し、ボイド発生率を低減することが可能な炭素繊維強化複合材料及び炭素繊維強化複合材料の製造方法を提供することを目的とする。
本開示(1)は、炭素繊維、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する炭素繊維強化複合材料であって、前記エポキシ樹脂と前記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料である。
本開示(2)は、前記熱可塑性樹脂は、ガラス転移温度が60℃以上である、本開示(1)に記載の炭素繊維強化複合材料である。
本開示(3)は、前記熱可塑性樹脂は、ポリビニルアセタール樹脂である、本開示(1)又は(2)に記載の炭素繊維強化複合材料である。
本開示(4)は、前記ポリビニルアセタール樹脂は、下記式(1)に示す構成単位を含有し、下記式(1)中のR1が、炭素数1以上のアルキル基、及び/又は、炭素数3以上のアルキル基である、本開示(3)記載の炭素繊維強化複合材料である。
下記式(1)中、R1は水素原子又は炭素数1以上のアルキル基を表す。また、R1は同一のものであってもよく、異なるものの組み合わせであってもよい。
本開示(5)は、ポリビニルアセタール樹脂は、酸変性基を有する構成単位を含有する、本開示(3)又は(4)に記載の炭素繊維強化複合材料である。
本開示(6)は、ポリビニルアセタール樹脂は、酸変性基を有する構成単位の含有量が0.01~20モル%である、本開示(5)記載の炭素繊維強化複合材料である。
本開示(7)は、プリプレグとして用いられる、本開示(1)~(6)の何れかに記載の炭素繊維強化複合材料である。
本開示(8)は、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する樹脂組成物を作製する工程と、前記樹脂組成物を炭素繊維に複合化する工程と、を少なくとも有し、前記エポキシ樹脂及び前記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料の製造方法である。
以下に本発明を詳述する。
本開示(2)は、前記熱可塑性樹脂は、ガラス転移温度が60℃以上である、本開示(1)に記載の炭素繊維強化複合材料である。
本開示(3)は、前記熱可塑性樹脂は、ポリビニルアセタール樹脂である、本開示(1)又は(2)に記載の炭素繊維強化複合材料である。
本開示(4)は、前記ポリビニルアセタール樹脂は、下記式(1)に示す構成単位を含有し、下記式(1)中のR1が、炭素数1以上のアルキル基、及び/又は、炭素数3以上のアルキル基である、本開示(3)記載の炭素繊維強化複合材料である。
下記式(1)中、R1は水素原子又は炭素数1以上のアルキル基を表す。また、R1は同一のものであってもよく、異なるものの組み合わせであってもよい。
本開示(5)は、ポリビニルアセタール樹脂は、酸変性基を有する構成単位を含有する、本開示(3)又は(4)に記載の炭素繊維強化複合材料である。
本開示(6)は、ポリビニルアセタール樹脂は、酸変性基を有する構成単位の含有量が0.01~20モル%である、本開示(5)記載の炭素繊維強化複合材料である。

本開示(8)は、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する樹脂組成物を作製する工程と、前記樹脂組成物を炭素繊維に複合化する工程と、を少なくとも有し、前記エポキシ樹脂及び前記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料の製造方法である。
以下に本発明を詳述する。
本発明者らは、鋭意検討の結果、炭素繊維、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有し、上記エポキシ樹脂と熱可塑性樹脂の混合物が所定の粘度特性を有する炭素繊維強化複合材料は、優れたタック性及び界面密着性を有するとともに、高い機械的強度を実現し、ボイド発生率を低減できることを見出し、本発明を完成させるに至った。
本発明は、炭素繊維、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有し、上記エポキシ樹脂と熱可塑性樹脂の混合物(以下、単に混合物ともいう)は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である。
上記混合物の粘度比が100以上であることで、タック性に優れ、ボイド発生率の低い強靭な炭素繊維強化複合材料を製造することができる。
上記混合物の粘度比の好ましい下限は110、より好ましい下限は120である。
また、上記粘度比の好ましい上限は600、より好ましい上限は430である。
なお、上記粘度は、エポキシ樹脂及び熱可塑性樹脂を、本発明の炭素繊維強化複合材料と同様の混合比で、150℃にて加熱溶解させたサンプル(混合物)を、レオメーターを用いて測定して得ることができる。例えば、20mmパラレルプレート使用、降温速度:5℃/min、回転数:100rpm、ギャップ:500μmの条件で測定した場合における30℃、90℃での粘度を意味する。
なお、上記粘度測定で使用するエポキシ樹脂と熱可塑性樹脂は、炭素繊維強化複合材料に含まれるエポキシ樹脂と熱可塑性樹脂を意味する。
更に、粘度を測定する際のエポキシ樹脂と熱可塑性樹脂との混合比に関しては、エポキシ樹脂:熱可塑性樹脂が100:43~100:0.1の範囲で測定することができる。上記範囲は、100:30~100:0.1とすることがより好ましい。
上記混合物の粘度比が100以上であることで、タック性に優れ、ボイド発生率の低い強靭な炭素繊維強化複合材料を製造することができる。
上記混合物の粘度比の好ましい下限は110、より好ましい下限は120である。
また、上記粘度比の好ましい上限は600、より好ましい上限は430である。
なお、上記粘度は、エポキシ樹脂及び熱可塑性樹脂を、本発明の炭素繊維強化複合材料と同様の混合比で、150℃にて加熱溶解させたサンプル(混合物)を、レオメーターを用いて測定して得ることができる。例えば、20mmパラレルプレート使用、降温速度:5℃/min、回転数:100rpm、ギャップ:500μmの条件で測定した場合における30℃、90℃での粘度を意味する。
なお、上記粘度測定で使用するエポキシ樹脂と熱可塑性樹脂は、炭素繊維強化複合材料に含まれるエポキシ樹脂と熱可塑性樹脂を意味する。
更に、粘度を測定する際のエポキシ樹脂と熱可塑性樹脂との混合比に関しては、エポキシ樹脂:熱可塑性樹脂が100:43~100:0.1の範囲で測定することができる。上記範囲は、100:30~100:0.1とすることがより好ましい。
本発明において、上記混合物の粘度比は、熱可塑性樹脂の種類、平均重合度、ガラス転移温度、エポキシ樹脂の種類等によって調整することができる。また、熱可塑性樹脂としてポリビニルアセタール樹脂を使用する場合は、アセタール化度、水酸基量、アセチル基量等によっても調整することができる。
特に、エポキシ樹脂として、剛直な骨格を有するものを用いた場合、30℃の粘度が高くなり、粘度比を大きくすることができる。具体的には、芳香族系エポキシ樹脂を用いた場合、脂環式エポキシ樹脂を用いる場合よりも粘度比を大きくすることができる。
また、熱可塑性樹脂としてポリビニルアセタール樹脂を使用する場合は、アセタール基の炭素数(原料アルデヒドの炭素数)を小さくすることで、30℃粘度が高くなり、粘度比を大きくすることができる。
特に、エポキシ樹脂として、剛直な骨格を有するものを用いた場合、30℃の粘度が高くなり、粘度比を大きくすることができる。具体的には、芳香族系エポキシ樹脂を用いた場合、脂環式エポキシ樹脂を用いる場合よりも粘度比を大きくすることができる。
また、熱可塑性樹脂としてポリビニルアセタール樹脂を使用する場合は、アセタール基の炭素数(原料アルデヒドの炭素数)を小さくすることで、30℃粘度が高くなり、粘度比を大きくすることができる。
上記混合物は、30℃における粘度の好ましい下限が30Pa・s、好ましい上限が1500Pa・sである。上記範囲内とすることで、炭素繊維への含浸後に適切なタック性を維持することができ、ハンドリング性を向上させることができる。上記30℃における粘度のより好ましい下限は50Pa・s、より好ましい上限は1300Pa・sである。
また、上記混合物は、90℃における粘度の好ましい下限が0.1Pa・s、好ましい上限が5.0Pa・sである。上記範囲内とすることで、炭素繊維への含浸時に最適な粘度となり、ボイドの発生率を抑制させることができる。上記90℃における粘度のより好ましい下限は1.0Pa・s、より好ましい上限は4.0Pa・sである。
また、上記混合物は、90℃における粘度の好ましい下限が0.1Pa・s、好ましい上限が5.0Pa・sである。上記範囲内とすることで、炭素繊維への含浸時に最適な粘度となり、ボイドの発生率を抑制させることができる。上記90℃における粘度のより好ましい下限は1.0Pa・s、より好ましい上限は4.0Pa・sである。
本発明の炭素繊維強化複合材料は、熱可塑性樹脂を含有する。
上記熱可塑性樹脂としては、例えば、ポリオレフィン、ポリエステル、(メタ)アクリル樹脂、ポリアミド、ポリウレタン、ABS樹脂、AES樹脂、AAS樹脂、MBS樹脂、アニオン/スチレン共重合体、スチレン/メチル(メタ)アクリレート共重合体、ポリスチレン、ポリカーボネート、ポリフェニレンオキサイド、フェノキシ樹脂、ポリフェニレンスルフィド、ポリイミド、ポリエーテルエーテルケトン、ポリエーテルスルホン、ポリスルホン、ポリアリレート、ポリエーテルケトン類、ポリエーテルニトリル、ポリチオエーテルスルホン、ポリベンズイミダゾール、ポリカルボジイミド、ポリビニルアルコール樹脂、ポリビニルアセタール樹脂等が挙げられる。なかでも、ポリオレフィン、ポリエステル、(メタ)アクリル樹脂、ポリビニルアルコール樹脂、ポリビニルアセタール樹脂が好ましい。
上記ポリオレフィンとしては、例えば、ポリエチレン、ポリプロピレン、エチレン/酢酸ビニル共重合体、エチレン/(メタ)アクリル酸共重合体、エチレン/(メタ)アクリル酸メチル共重合体、エチレン/(メタ)アクリル酸エチル共重合体、エチレン/ビニルアルコール共重合体、エチレン/(メタ)アクリル酸エチル/無水マレイン酸共重合体等が挙げられる。
上記(メタ)アクリル樹脂としては、例えば、ポリメチル(メタ)アクリレート等が挙げられる。
上記熱可塑性樹脂としては、耐熱性の観点から後述するTg(ガラス転移温度)が60℃以上の樹脂を用いることが好ましく、なかでも、ポリビニルアセタール樹脂が好ましい。
上記熱可塑性樹脂は、単独で用いられてもよく、2種類以上が組み合わせて用いられてもよい。
上記熱可塑性樹脂としては、例えば、ポリオレフィン、ポリエステル、(メタ)アクリル樹脂、ポリアミド、ポリウレタン、ABS樹脂、AES樹脂、AAS樹脂、MBS樹脂、アニオン/スチレン共重合体、スチレン/メチル(メタ)アクリレート共重合体、ポリスチレン、ポリカーボネート、ポリフェニレンオキサイド、フェノキシ樹脂、ポリフェニレンスルフィド、ポリイミド、ポリエーテルエーテルケトン、ポリエーテルスルホン、ポリスルホン、ポリアリレート、ポリエーテルケトン類、ポリエーテルニトリル、ポリチオエーテルスルホン、ポリベンズイミダゾール、ポリカルボジイミド、ポリビニルアルコール樹脂、ポリビニルアセタール樹脂等が挙げられる。なかでも、ポリオレフィン、ポリエステル、(メタ)アクリル樹脂、ポリビニルアルコール樹脂、ポリビニルアセタール樹脂が好ましい。
上記ポリオレフィンとしては、例えば、ポリエチレン、ポリプロピレン、エチレン/酢酸ビニル共重合体、エチレン/(メタ)アクリル酸共重合体、エチレン/(メタ)アクリル酸メチル共重合体、エチレン/(メタ)アクリル酸エチル共重合体、エチレン/ビニルアルコール共重合体、エチレン/(メタ)アクリル酸エチル/無水マレイン酸共重合体等が挙げられる。
上記(メタ)アクリル樹脂としては、例えば、ポリメチル(メタ)アクリレート等が挙げられる。
上記熱可塑性樹脂としては、耐熱性の観点から後述するTg(ガラス転移温度)が60℃以上の樹脂を用いることが好ましく、なかでも、ポリビニルアセタール樹脂が好ましい。
上記熱可塑性樹脂は、単独で用いられてもよく、2種類以上が組み合わせて用いられてもよい。
上記ポリビニルアセタール樹脂は、下記式(1)に示す構成単位を含有することが好ましい。
上記式(1)中、R1は水素原子又は炭素数1以上のアルキル基である。なかでも、R1は炭素数1以上のアルキル基であることが好ましい。
上記アルキル基の炭素数が1以上であることで、炭素繊維複合材料の強靭性が向上し、耐衝撃性に優れるという利点がある。上記炭素数は1以上であることが好ましく、6以下であることが好ましい。特に、式(1)中のR1が、炭素数1以上のアルキル基、及び/又は、炭素数3以上のアルキル基であることが好ましい。
上記アルキル基の炭素数が1以上であることで、炭素繊維複合材料の強靭性が向上し、耐衝撃性に優れるという利点がある。上記炭素数は1以上であることが好ましく、6以下であることが好ましい。特に、式(1)中のR1が、炭素数1以上のアルキル基、及び/又は、炭素数3以上のアルキル基であることが好ましい。
上記R1は同一のものであってもよく、異なるものの組み合わせであってもよい。
上記R1が異なるものの組み合わせである場合、炭素数1以上のアルキル基、及び、炭素数3以上のアルキル基の組み合わせであることが好ましい。
上記R1が異なるものの組み合わせである場合、炭素数1以上のアルキル基、及び、炭素数3以上のアルキル基の組み合わせであることが好ましい。
上記アルキル基としては、炭素数1以上のアルキル基であれば特に限定されず、例えば、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、iso-ブチル基、sec-ブチル基、tert-ブチル基等が挙げられる。また、ペンチル基、へキシル基、へプチル基、2-エチルヘキシル基、オクチル基、ノニル基、デシル基、ウンデシル基、ドデシル基、トリデシル基、テトラデシル基、ペンタデシル基、オクタデシル基等が挙げられる。なかでも、メチル基、n-プロピル基が好ましい。
上記ポリビニルアセタール樹脂において、上記一般式(1)で表されるアセタール基を有する構成単位の含有量の好ましい下限は30モル%、好ましい上限は85モル%である。
上記アセタール基量が30モル%以上であると、強靭性に優れたポリビニルアセタール樹脂とすることができる。上記アセタール基量が85モル%以下であると、エポキシ樹脂への相溶性を向上させることができる。
上記アセタール基量は、より好ましい下限が60モル%、より好ましい上限が80モル%である。
なお、本明細書において、アセタール基量の計算方法としては、ポリビニルアセタール樹脂のアセタール基が、ポリビニルアルコール樹脂の2個の水酸基を有する構成単位をアセタール化して得られたものであることから、アセタール化された2個の水酸基を有する構成単位を数える方法を採用してアセタール基量を計算する。
上記アセタール基量が30モル%以上であると、強靭性に優れたポリビニルアセタール樹脂とすることができる。上記アセタール基量が85モル%以下であると、エポキシ樹脂への相溶性を向上させることができる。
上記アセタール基量は、より好ましい下限が60モル%、より好ましい上限が80モル%である。
なお、本明細書において、アセタール基量の計算方法としては、ポリビニルアセタール樹脂のアセタール基が、ポリビニルアルコール樹脂の2個の水酸基を有する構成単位をアセタール化して得られたものであることから、アセタール化された2個の水酸基を有する構成単位を数える方法を採用してアセタール基量を計算する。
上記ポリビニルアセタール樹脂において、上記一般式(1)中のR1がメチル基を有する場合、当該構成単位の含有量(以下、「アセトアセタール化度」ともいう)の好ましい下限は5モル%、好ましい上限は85モル%である。上記範囲内とすることで、エポキシ樹脂との相溶性を維持し、優れた粘度特性を得ることができる。
また、上記ポリビニルアセタール樹脂において、上記一般式(1)中のR1がn-プロピル基を有する場合、当該構成単位の含有量(以下、「ブチラール化度」ともいう)の好ましい下限は0.1モル%、好ましい上限は80モル%である。上記範囲内とすることで、エポキシ樹脂との相溶性を維持し、優れた粘度特性を得ることができる。
上記ポリビニルアセタール樹脂において、上記一般式(1)中のR1がメチル基と、n-プロピル基とを両方有する場合、上記ブチラール化度に対する上記アセトアセタール化度の割合[アセトアセタール化度/ブチラール化度]は0.06以上、850以下であることが好ましい。また、上記割合は0.1以上、375以下であることがより好ましい。
また、上記ポリビニルアセタール樹脂において、上記一般式(1)中のR1がn-プロピル基を有する場合、当該構成単位の含有量(以下、「ブチラール化度」ともいう)の好ましい下限は0.1モル%、好ましい上限は80モル%である。上記範囲内とすることで、エポキシ樹脂との相溶性を維持し、優れた粘度特性を得ることができる。
上記ポリビニルアセタール樹脂において、上記一般式(1)中のR1がメチル基と、n-プロピル基とを両方有する場合、上記ブチラール化度に対する上記アセトアセタール化度の割合[アセトアセタール化度/ブチラール化度]は0.06以上、850以下であることが好ましい。また、上記割合は0.1以上、375以下であることがより好ましい。
上記ポリビニルアセタール樹脂において、上記一般式(2)で表される水酸基を有する構成単位の含有量(以下、「水酸基量」ともいう)の好ましい下限は15.0モル%、好ましい上限は45.0モル%である。
上記水酸基量が15.0モル%以上であると、接着性に優れたポリビニルアセタール樹脂とすることができる。上記水酸基量が45.0モル%以下であると、エポキシ樹脂との相溶性を充分に向上させることができる。
上記水酸基量は、より好ましい下限が20モル%、より好ましい上限が38モル%である。
上記水酸基量が15.0モル%以上であると、接着性に優れたポリビニルアセタール樹脂とすることができる。上記水酸基量が45.0モル%以下であると、エポキシ樹脂との相溶性を充分に向上させることができる。
上記水酸基量は、より好ましい下限が20モル%、より好ましい上限が38モル%である。
上記ポリビニルアセタール樹脂において、上記一般式(3)で表されるアセチル基を有する構成単位の含有量(以下、「アセチル基量」ともいう)の好ましい下限は0.1モル%、好ましい上限は25モル%である。
上記アセチル基量が0.1モル%以上であると、ポリビニルアセタール樹脂中の水酸基の分子内及び分子間の水素結合による高粘度化を抑制することができる。上記アセチル基量が25モル%以下であると、ポリビニルアセタール樹脂の耐熱性を下げすぎることなく、ハンドリング性を向上させることができる。
上記アセチル基量は、より好ましい下限が0.5モル%、より好ましい上限が15モル%である。
なお、上記ポリビニルアセタール樹脂において、アセタール基量と水酸基量とアセチル基量との合計量は、95モル%を超えるものであることが好ましい。より好ましくは96モル%以上である。
上記アセチル基量が0.1モル%以上であると、ポリビニルアセタール樹脂中の水酸基の分子内及び分子間の水素結合による高粘度化を抑制することができる。上記アセチル基量が25モル%以下であると、ポリビニルアセタール樹脂の耐熱性を下げすぎることなく、ハンドリング性を向上させることができる。
上記アセチル基量は、より好ましい下限が0.5モル%、より好ましい上限が15モル%である。
なお、上記ポリビニルアセタール樹脂において、アセタール基量と水酸基量とアセチル基量との合計量は、95モル%を超えるものであることが好ましい。より好ましくは96モル%以上である。
上記ポリビニルアセタール樹脂は、酸変性基を有する構成単位を含有することが好ましい。
上記酸変性基を有する構成単位を有することで、エポキシ樹脂への相溶性が向上し強靭性が向上する。また、炭素繊維への密着性が向上するため、複合材料におけるマトリックス樹脂と炭素繊維における剥離を抑制する。これにより欠陥の低減、機械的強度の向上に貢献することができる。
上記酸変性基を有する構成単位を有することで、エポキシ樹脂への相溶性が向上し強靭性が向上する。また、炭素繊維への密着性が向上するため、複合材料におけるマトリックス樹脂と炭素繊維における剥離を抑制する。これにより欠陥の低減、機械的強度の向上に貢献することができる。
上記酸変性基としては、例えば、カルボキシル基、スルホン酸基、マレイン酸基、スルフィン酸基、スルフェン酸基、リン酸基、ホスホン酸基、及び、それらの塩等が挙げられる。
上記酸変性基を有する構成単位は、主鎖を構成する同一の炭素に2つの酸変性基が結合した構造でもよく、主鎖を構成する炭素に酸変性基が1つ結合した構造であってもよい。
また、上記酸変性基は、主鎖を構成する炭素に直接結合していてもよく、主鎖を構成する炭素にアルキレン基を介して結合していてもよい。
さらに、上記酸変性基は、アセタール基を構成する炭素に酸変性基が結合した構造でもよい。
上記酸変性基を有する構成単位が、主鎖を構成する炭素にアルキレン基を介して酸変性基が結合した構造を有する場合、上記アルキレン基としては、炭素数1~10のアルキレン基であることが好ましく、炭素数1~5のアルキレン基であることがより好ましく、炭素数1~3のアルキレン基であることが更に好ましい。
また、上記酸変性基は、主鎖を構成する炭素に直接結合していてもよく、主鎖を構成する炭素にアルキレン基を介して結合していてもよい。
さらに、上記酸変性基は、アセタール基を構成する炭素に酸変性基が結合した構造でもよい。
上記酸変性基を有する構成単位が、主鎖を構成する炭素にアルキレン基を介して酸変性基が結合した構造を有する場合、上記アルキレン基としては、炭素数1~10のアルキレン基であることが好ましく、炭素数1~5のアルキレン基であることがより好ましく、炭素数1~3のアルキレン基であることが更に好ましい。
上記炭素数1~10のアルキレン基としては、直鎖状アルキレン基、分岐鎖状アルキレン基、環状アルキレン基が挙げられる。
上記直鎖状アルキレン基としては、メチレン基、ビニレン基、n-プロピレン基、テトラメチレン基、ペンタメチレン基、ヘキサメチレン基、オクタメチレン基、デカメチレン基等が挙げられる。
上記分岐鎖状アルキレン基としては、メチルメチレン基、メチルエチレン基、1-メチルペンチレン基、1,4-ジメチルブチレン基等が挙げられる。
上記環状アルキレン基としてはシクロプロピレン基、シクロブチレン基、シクロヘキシレン基等が挙げられる。
なかでも、直鎖状アルキレン基が好ましく、メチレン基、ビニレン基、n-プロピレン基がより好ましく、メチレン基、ビニレン基が更に好ましい。
上記直鎖状アルキレン基としては、メチレン基、ビニレン基、n-プロピレン基、テトラメチレン基、ペンタメチレン基、ヘキサメチレン基、オクタメチレン基、デカメチレン基等が挙げられる。
上記分岐鎖状アルキレン基としては、メチルメチレン基、メチルエチレン基、1-メチルペンチレン基、1,4-ジメチルブチレン基等が挙げられる。
上記環状アルキレン基としてはシクロプロピレン基、シクロブチレン基、シクロヘキシレン基等が挙げられる。
なかでも、直鎖状アルキレン基が好ましく、メチレン基、ビニレン基、n-プロピレン基がより好ましく、メチレン基、ビニレン基が更に好ましい。
上記酸変性基がカルボキシル基である場合、上記カルボキシル基を含有する構成単位としては、例えば、下記式(4-1)で表される構成単位、下記式(4-2)で表される構成単位、下記式(4-3)で表される構成単位等が挙げられる。
上記式(4-1)中、R2及びR3は、それぞれ独立し、炭素数0~10のアルキレン基、X1及びX2は、それぞれ独立し、水素原子、金属原子又はメチル基を表す。上記式(4-2)中、R4、R5及びR6は、それぞれ独立し、水素原子又は炭素数1~10のアルキル基、R7は炭素数0~10のアルキレン基、X3は水素原子、金属原子又はメチル基を表す。なお、R2、R3又はR7が炭素数0のアルキレン基であるとは、R2、R3又はR7が単結合であることを意味する。上記式(4-3)中、R8は炭素数0~10のアルキレン基、X4は水素原子、金属原子又はメチル基を表す。
なお、炭素数0とはアルキレン基が存在しない場合を意味し、すなわちアルキレン基を有さず、直接結合したものを意味する。

上記X1及びX2のうち少なくとも何れかが金属原子である場合、該金属原子としては、例えば、ナトリウム原子、リチウム原子、カリウム原子等が挙げられる。なかでも、ナトリウム原子が好ましい。
上記ポリビニルアセタール樹脂は、上記式(4-1)で表される構成単位を有することが好ましい。
上記ポリビニルアセタール樹脂が上記式(4-1)で表される構成単位を有する場合、エポキシ樹脂との相溶性をより優れたものとすることができる。
上記ポリビニルアセタール樹脂が上記式(4-1)で表される構成単位を有する場合、エポキシ樹脂との相溶性をより優れたものとすることができる。
上記X3が金属原子である場合、該金属原子としては、例えば、ナトリウム原子、リチウム原子、カリウム原子等が挙げられる。なかでも、ナトリウム原子が好ましい。なお、上記X4が金属原子である場合も同様である。
上記ポリビニルアセタール樹脂は、酸変性基を有する構成単位の含有量(以下「酸変性基量」ともいう。)の好ましい下限が0.01モル%、好ましい上限が20モル%である。
上記酸変性基量が0.01モル%以上であると、上記ポリビニルアセタール樹脂が酸変性基を有することによる効果を充分に発揮させることができ、接着性をより向上させることができる。酸変性基量が20モル%以下であると、タック性、強靭性をより向上させることができる。上記ポリビニルアセタール樹脂の酸変性基量のより好ましい下限は0.05モル%、より好ましい上限は15モル%であり、更に好ましい下限は0.1モル%、更に好ましい上限は10モル%である。
なお、本明細書中、ポリビニルアセタール樹脂の酸変性基量とは、ポリビニルアセタール樹脂の構成単位全体に占める酸変性基を有する構成単位の割合を意味する。
上記酸変性基量が0.01モル%以上であると、上記ポリビニルアセタール樹脂が酸変性基を有することによる効果を充分に発揮させることができ、接着性をより向上させることができる。酸変性基量が20モル%以下であると、タック性、強靭性をより向上させることができる。上記ポリビニルアセタール樹脂の酸変性基量のより好ましい下限は0.05モル%、より好ましい上限は15モル%であり、更に好ましい下限は0.1モル%、更に好ましい上限は10モル%である。
なお、本明細書中、ポリビニルアセタール樹脂の酸変性基量とは、ポリビニルアセタール樹脂の構成単位全体に占める酸変性基を有する構成単位の割合を意味する。
上記ポリビニルアセタール樹脂は、平均重合度が2500以下であることが好ましい。
上記平均重合度が2500以下であることで、充分な機械的強度を付与することができる。また、上記平均重合度は1000以下であると有機溶剤への溶解を充分に向上させて、より塗工性、分散性に優れたものとすることができる。
上記平均重合度のより好ましい下限は150、より好ましい上限は1000である。
上記平均重合度は、原料ポリビニルアルコール樹脂の平均重合度と同様である。原料ポリビニルアルコール樹脂の平均重合度は、JIS K6726-1994に準拠して測定することができる。
上記平均重合度が2500以下であることで、充分な機械的強度を付与することができる。また、上記平均重合度は1000以下であると有機溶剤への溶解を充分に向上させて、より塗工性、分散性に優れたものとすることができる。
上記平均重合度のより好ましい下限は150、より好ましい上限は1000である。
上記平均重合度は、原料ポリビニルアルコール樹脂の平均重合度と同様である。原料ポリビニルアルコール樹脂の平均重合度は、JIS K6726-1994に準拠して測定することができる。
上記熱可塑性樹脂は、ガラス転移温度(Tg)が60℃以上であることが好ましく、68℃以上であることがより好ましく、75℃以上であることが更に好ましい。
上記ガラス転移温度が60℃以上であることで、耐熱性を向上させるとともに、含浸時の染み出し量を低減することができる。上記ガラス転移温度の特に好ましい下限は80℃である。上記ガラス転移温度の好ましい上限は200℃、より好ましい上限は150℃、更に好ましい上限は120℃である。
なお、上記ガラス転移温度は示差走査型熱量計(DSC)を用いて測定することができる。
上記ガラス転移温度が60℃以上であることで、耐熱性を向上させるとともに、含浸時の染み出し量を低減することができる。上記ガラス転移温度の特に好ましい下限は80℃である。上記ガラス転移温度の好ましい上限は200℃、より好ましい上限は150℃、更に好ましい上限は120℃である。
なお、上記ガラス転移温度は示差走査型熱量計(DSC)を用いて測定することができる。
上記ポリビニルアセタール樹脂は、通常、ポリビニルアルコール樹脂をアセタール化することにより製造することができる。
上記アセタール化の方法としては特に限定されず、従来公知の方法を用いることができ、例えば、酸触媒の存在下でポリビニルアルコール樹脂の水溶液、アルコール溶液、水/アルコール混合溶液、ジメチルスルホキシド(DMSO)溶液中に各種アルデヒドを添加する方法等が挙げられる。
また、上記ポリビニルアセタール樹脂が、酸変性基を有する構成単位を含有する場合、その製造方法としては、酸変性基を有する構成単位を含有するポリビニルアルコール樹脂をアセタール化する方法であってもよく、未変性のポリビニルアルコールをアセタール化し、後変性する方法であってもよい。
上記アセタール化の方法としては特に限定されず、従来公知の方法を用いることができ、例えば、酸触媒の存在下でポリビニルアルコール樹脂の水溶液、アルコール溶液、水/アルコール混合溶液、ジメチルスルホキシド(DMSO)溶液中に各種アルデヒドを添加する方法等が挙げられる。
また、上記ポリビニルアセタール樹脂が、酸変性基を有する構成単位を含有する場合、その製造方法としては、酸変性基を有する構成単位を含有するポリビニルアルコール樹脂をアセタール化する方法であってもよく、未変性のポリビニルアルコールをアセタール化し、後変性する方法であってもよい。
上記アルデヒドとしては、例えば、炭素数1~19の直鎖状、分枝状、環状飽和、環状不飽和、又は、芳香族のアルデヒド等が挙げられる。具体的には例えば、ホルムアルデヒド、アセトアルデヒド、プロピオニルアルデヒド、n-ブチルアルデヒド、イソブチルアルデヒド、tert-ブチルアルデヒド、ベンズアルデヒド、シクロヘキシルアルデヒド等が挙げられる。上記アルデヒドは単独で用いてもよいし、2種以上を併用してもよい。また、上記アルデヒドとしては、ホルムアルデヒド、環状飽和、環状不飽和、又は、芳香族のアルデヒド以外のものが好ましく、特に、アセトアルデヒド、n-ブチルアルデヒドが好ましい。
上記アルデヒドの添加量としては、目的とするポリビニルアセタール樹脂のアセタール基量にあわせて適宜設定することができる。特に、ポリビニルアルコール樹脂100モル%に対して、好ましくは50モル%以上95モル%以下、より好ましくは55モル%以上90モル%以下とすると、アセタール化反応が効率よく行われ、未反応のアルデヒドも除去しやすいため好ましい。
上記ポリビニルアルコール樹脂としては、例えば、ポリ酢酸ビニルをアルカリ、酸、アンモニア水等によりけん化することにより製造された樹脂等の従来公知のポリビニルアルコール樹脂を用いることができる。
上記ポリビニルアルコール樹脂は、完全けん化されていてもよいが、少なくとも主鎖の1カ所にメソ、ラセモ位に対して2連の水酸基を有するユニットが最低1ユニットあれば完全けん化されている必要はなく、部分けん化ポリビニルアルコール系樹脂であってもよい。また、上記ポリビニルアルコール樹脂としては、エチレン-ビニルアルコール共重合体樹脂、部分けん化エチレン-ビニルアルコール共重合体樹脂等、ビニルアルコールと共重合可能なモノマーとビニルアルコールとの共重合体も用いることができる。
上記ポリ酢酸ビニル系樹脂は、例えば、エチレン-酢酸ビニル共重合体等が挙げられる。
上記ポリビニルアルコール樹脂は、完全けん化されていてもよいが、少なくとも主鎖の1カ所にメソ、ラセモ位に対して2連の水酸基を有するユニットが最低1ユニットあれば完全けん化されている必要はなく、部分けん化ポリビニルアルコール系樹脂であってもよい。また、上記ポリビニルアルコール樹脂としては、エチレン-ビニルアルコール共重合体樹脂、部分けん化エチレン-ビニルアルコール共重合体樹脂等、ビニルアルコールと共重合可能なモノマーとビニルアルコールとの共重合体も用いることができる。
上記ポリ酢酸ビニル系樹脂は、例えば、エチレン-酢酸ビニル共重合体等が挙げられる。
上記ポリビニルアセタール樹脂は、ケン化度が75モル%以上のポリビニルアルコール樹脂のアセタール化物であることが好ましい。また、上記ケン化度は85モル%以上であることがより好ましく、99.5モル%以下であることが好ましい。
また、反応後の保持時間は、他の条件にもよるが、1.5時間以上であることが好ましく、2時間以上であることがより好ましい。上記保持時間とすることで、アセタール化反応を充分に進行させることができる。
反応後の保持温度は、15℃以上であることが好ましく、20℃以上であることがより好ましい。上記保持温度とすることで、アセタール化反応を充分に進行させることができる。

上記ポリビニルアルコール樹脂は、通常、けん化の際に発生した塩基性成分であるカルボン酸塩を含有しているため、これを洗浄除去又は中和してから使用することが好ましい。カルボン酸塩を洗浄除去又は中和することによって、塩基性条件で触媒作用を受けるアルデヒドの縮合反応を効果的に抑制することができるために樹脂の着色をより抑えることができる。
上記洗浄工程における洗浄方法としては、例えば、溶剤によって塩基性成分を抽出する方法や、樹脂を良溶媒に溶解させた後に貧溶媒を投入して樹脂のみを再沈させる方法や、ポリビニルアルコール系樹脂を含有する溶液中に吸着剤を添加して塩基性成分を吸着除去する方法等が挙げられる。
上記中和工程に用いる中和剤としては、例えば、塩酸、硫酸、硝酸、リン酸等の鉱酸や、炭酸等の無機酸や、蟻酸、酢酸、プロピオン酸、酪酸、ヘキサン酸等のカルボン酸や、メタンスルホン酸、エタンスルホン酸等の脂肪族スルホン酸や、ベンゼンスルホン酸等の芳香族スルホン酸、フェノール等のフェノール類等が挙げられる。
上記洗浄工程における洗浄方法としては、例えば、溶剤によって塩基性成分を抽出する方法や、樹脂を良溶媒に溶解させた後に貧溶媒を投入して樹脂のみを再沈させる方法や、ポリビニルアルコール系樹脂を含有する溶液中に吸着剤を添加して塩基性成分を吸着除去する方法等が挙げられる。
上記中和工程に用いる中和剤としては、例えば、塩酸、硫酸、硝酸、リン酸等の鉱酸や、炭酸等の無機酸や、蟻酸、酢酸、プロピオン酸、酪酸、ヘキサン酸等のカルボン酸や、メタンスルホン酸、エタンスルホン酸等の脂肪族スルホン酸や、ベンゼンスルホン酸等の芳香族スルホン酸、フェノール等のフェノール類等が挙げられる。
本発明の炭素繊維強化複合材料における上記熱可塑性樹脂の含有量は、エポキシ樹脂100重量部に対して0.01重量部以上、40.0重量部以下であることが好ましい。上記熱可塑性樹脂の含有量が上記範囲であると、得られる炭素繊維強化複合材料の機械的強度を充分に高めることができる。
また、本発明の炭素繊維強化複合材料における上記熱可塑性樹脂の含有量は、複合材料全体に対して0.001重量%以上であることが好ましく、35重量%以下であることが好ましい。上記熱可塑性樹脂の含有量が上記範囲であると、得られる炭素繊維強化複合材料の機械的強度を充分に高めることができる。
また、本発明の炭素繊維強化複合材料における上記熱可塑性樹脂の含有量は、複合材料全体に対して0.001重量%以上であることが好ましく、35重量%以下であることが好ましい。上記熱可塑性樹脂の含有量が上記範囲であると、得られる炭素繊維強化複合材料の機械的強度を充分に高めることができる。
本発明の炭素繊維強化複合材料は、炭素繊維を含有する。
上記炭素繊維としては、例えば、PAN系炭素繊維、ピッチ系炭素繊維、セルロース系炭素繊維、気相成長系炭素繊維等が挙げられる。
上記炭素繊維としては、例えば、PAN系炭素繊維、ピッチ系炭素繊維、セルロース系炭素繊維、気相成長系炭素繊維等が挙げられる。
上記炭素繊維の形態としては、有撚糸、解撚糸および無撚糸等を使用することができるが、有撚糸の場合は炭素繊維を構成するフィラメントの配向が平行ではないため、得られる炭素繊維強化複合材料の力学特性の低下の原因となることから、炭素繊維強化複合材料の成形性と強度特性のバランスが良い解撚糸または無撚糸が好ましく用いられる。
また、上記炭素繊維は、マトリックス樹脂との接着性を向上させるために、酸化処理が施され、酸素含有官能基が導入されていてもよい。上記酸化処理方法としては、気相酸化、液相酸化および液相電解酸化が用いられるが、生産性が高く、均一処理ができるという観点から、液相電解酸化が好ましく用いられる。
また、上記炭素繊維は、マトリックス樹脂との接着性を向上させるために、酸化処理が施され、酸素含有官能基が導入されていてもよい。上記酸化処理方法としては、気相酸化、液相酸化および液相電解酸化が用いられるが、生産性が高く、均一処理ができるという観点から、液相電解酸化が好ましく用いられる。
上記炭素繊維は、単繊維繊度が0.2~2.0dtexであることが好ましく、より好ましくは0.4~1.8dtexである。単繊維繊度が0.2dtex以上とすることで、撚糸時においてガイドローラーとの接触による炭素繊維の損傷が起こりにくくなり、また樹脂組成物の含浸処理工程においても同様の損傷が起こりにくくなる。単繊維繊度が2.0dtex以下であることで、炭素繊維に樹脂組成物が充分に含浸されることができ、結果として耐疲労性が向上する。また、上記と同様の理由で、上記炭素繊維の繊度は、50~1800texであることが好ましい。
上記炭素繊維は、一つの繊維束中のフィラメント数が2500~100000本の範囲であることが好ましい。フィラメント数が2500本を下回ると、繊維配列が蛇行しやすく強度低下の原因となりやすい。また、フィラメント数が100000本を上回ると、プリプレグ作製時あるいは成形時に樹脂含浸が難しいことがある。フィラメント数は、より好ましくは2800~80000本の範囲である。
上記炭素繊維は、一つの繊維束中のフィラメント数が2500~100000本の範囲であることが好ましい。フィラメント数が2500本を下回ると、繊維配列が蛇行しやすく強度低下の原因となりやすい。また、フィラメント数が100000本を上回ると、プリプレグ作製時あるいは成形時に樹脂含浸が難しいことがある。フィラメント数は、より好ましくは2800~80000本の範囲である。
上記炭素繊維の平均繊維径は、2μm以上であることが好ましく、3μm以上であることがより好ましく、30μm以下であることが好ましく、26μm以下であることがより好ましい。
上記炭素繊維の平均繊維長は、2mm以上であることが好ましく、4mm以上であることがより好ましく、100mm以下であることが好ましく、80mm以下であることがより好ましい。
上記炭素繊維の形態は、特に限定されないが、例えば、繊維状、織物、編物、不織布のシート状等が挙げられる。
上記炭素繊維がシート状である場合、上記繊維の目付は、100g/m2以上であることが好ましく、350g/m2以上であることがより好ましく、1000g/m2以下であることが好ましく、650g/m2以下であることがより好ましい。

上記炭素繊維の平均繊維長は、2mm以上であることが好ましく、4mm以上であることがより好ましく、100mm以下であることが好ましく、80mm以下であることがより好ましい。
上記炭素繊維の形態は、特に限定されないが、例えば、繊維状、織物、編物、不織布のシート状等が挙げられる。
上記炭素繊維がシート状である場合、上記繊維の目付は、100g/m2以上であることが好ましく、350g/m2以上であることがより好ましく、1000g/m2以下であることが好ましく、650g/m2以下であることがより好ましい。
また、上記炭素繊維の密度は、1.0g/cm3以上、3.0g/cm3以下であることが好ましい。
本発明の炭素繊維強化複合材料における上記炭素繊維の含有量は、50重量%以上であることが好ましく、85重量%以下であることが好ましい。上記炭素繊維の含有量が上記範囲であると、得られる炭素繊維強化複合材料の機械的強度を充分に高めることができる。
また、上記炭素繊維の含有量は、上記エポキシ樹脂100重量部に対して、150~550重量部であることが好ましい。

本発明の炭素繊維強化複合材料は、エポキシ樹脂を含有する。
上記エポキシ樹脂を含有することで、加熱等によりエネルギーを印加することで架橋させることが可能となり、高い接着性を実現することができる。

上記エポキシ樹脂としては、例えば、単官能エポキシ化合物、2官能エポキシ化合物、3官能以上のエポキシ化合物等の多官能エポキシ化合物が挙げられ、単官能エポキシ化合物及び2官能エポキシ化合物を含むことがより好ましい。
上記単官能エポキシ化合物としては、グリシジル基を有する(メタ)アクリル酸エステル、脂肪族系エポキシ樹脂、芳香族系エポキシ樹脂等が挙げられる。なかでも、グリシジル基を有する(メタ)アクリル酸エステルを含有することが好ましい。
上記グリシジル基を有する(メタ)アクリル酸エステルとしては、例えば、グリシジル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレートグリシジルエーテル、2-ヒドロキシプロピル(メタ)アクリレートグリシジルエーテル、3-ヒドロキシプロピル(メタ)アクリレートグリシジルエーテル、4-ヒドロキシブチル(メタ)アクリレートグリシジルエーテル、ポリエチレングリコール-ポリプロピレングリコール(メタ)アクリレートグリシジルエーテル等が挙げられる。
上記脂肪族系エポキシ樹脂としては、ブチルグリシジルエーテル、ラウリルグリシジルエーテル等の脂肪族アルコールのグリシジルエーテル等が挙げられる。
上記芳香族系エポキシ樹脂としては、フェニルグリシジルエーテル、4-t-ブチルフェニルグリシジルエーテル等が挙げられる。
なかでも、グリシジル基を有する(メタ)アクリル酸エステル、芳香族系エポキシ樹脂が好ましい。
上記グリシジル基を有する(メタ)アクリル酸エステルとしては、例えば、グリシジル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレートグリシジルエーテル、2-ヒドロキシプロピル(メタ)アクリレートグリシジルエーテル、3-ヒドロキシプロピル(メタ)アクリレートグリシジルエーテル、4-ヒドロキシブチル(メタ)アクリレートグリシジルエーテル、ポリエチレングリコール-ポリプロピレングリコール(メタ)アクリレートグリシジルエーテル等が挙げられる。
上記脂肪族系エポキシ樹脂としては、ブチルグリシジルエーテル、ラウリルグリシジルエーテル等の脂肪族アルコールのグリシジルエーテル等が挙げられる。

上記2官能エポキシ化合物としては、例えば、フェノールノボラック型エポキシ樹脂、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールS型エポキシ樹脂、アルキルフェノール型エポキシ樹脂、レゾルシン型エポキシ樹脂、2官能のナフタレン型エポキシ樹脂等の2官能の芳香族系エポキシ樹脂、ジシクロペンタジエンジメタノールジグリシジルエーテル等の2官能の脂環式エポキシ樹脂、ポリプロピレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル等のポリアルキレングリコールジグリシジルエーテル、ジグリシジルフタレート、ジグリシジルテトラヒドロフタレート、ダイマー酸ジグリシジルエステル等の2官能のグリシジルエステル型エポキシ樹脂、ジグリシジルアニリン、ジグリシジルトルイジン等の2官能のグリシジルアミン型エポキシ樹脂、2官能の複素環式エポキシ樹脂、2官能のジアリールスルホン型エポキシ樹脂、ヒドロキノンジグリシジルエーテル、2,5-ジ-tert-ブチルヒドロキノンジグリシジルエーテル、レゾルシンジグリシジルエーテル等のヒドロキノン型エポキシ樹脂、ブタンジオールジグリシジルエーテル、ブテンジオールジグリシジルエーテル、ブチンジオールジグリシジルエーテル等の2官能のアルキレングリシジルエーテル系化合物、1,3-ジグリシジル-5,5-ジアルキルヒダントイン、1-グリシジル-3-(グリシドキシアルキル)-5,5-ジアルキルヒダントイン等の2官能のグリシジル基含有ヒダントイン化合物、1,3-ビス(3-グリシドキシプロピル)-1,1,3,3-テトラメチルジシロキサン、α,β-ビス(3-グリシドキシプロピル)ポリジメチルシロキサン等の2官能のグリシジル基含有シロキサン、ネオペンチルグリコールジグリシジルエーテル、これらの変性物等が挙げられる。これらの2官能エポキシ化合物は単独で用いてもよく、2種以上を併用してもよい。なかでも、2官能の芳香族系エポキシ樹脂が好ましく、フェノールノボラック型エポキシ樹脂、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂がより好ましい。
また、反応性及び作業性の点から、ジシクロペンタジエンジメタノールジグリシジルエーテル等の2官能の脂環式エポキシ樹脂、ポリプロピレングリコールジグリシジルエーテル等のポリアルキレングリコールジグリシジルエーテル等を用いても良い。

上記3官能以上のエポキシ化合物としては、例えば、3官能以上のフェノールノボラック型エポキシ樹脂等の3官能以上の芳香族系エポキシ樹脂、3官能以上の脂環式エポキシ樹脂、3官能以上のグリシジルエステル型エポキシ樹脂、テトラグリシジルジアミノジフェニルメタン、トリグリシジル-p-アミノフェニルメタン、トリグリシジル-m-アミノフェニルメタン、テトラグリシジル-m-キシリレンジアミン等の3官能以上のグリシジルアミン型エポキシ樹脂、3官能以上の複素環式エポキシ樹脂、3官能以上のジアリールスルホン型エポキシ樹脂、グリセリントリグリシジルエーテル、トリメチロールプロパントリグリシジルエーテル、ペンタエリスリトールテトラグリシジルエーテル等の3官能以上のアルキレングリシジルエーテル系化合物、3官能以上のグリシジル基含有ヒダントイン化合物、3官能以上のグリシジル基含有シロキサン、これらの変性物等が挙げられる。これらの3官能以上のエポキシ樹脂は単独で用いてもよく、2種以上を併用してもよい。
本発明の炭素繊維強化複合材料中、上記エポキシ樹脂の含有量は、好ましい下限が20重量%、より好ましい下限が25重量%、好ましい上限が50重量%、より好ましい上限が45重量%である。
上記エポキシ樹脂は、エポキシ当量(エポキシ基1つ当たりの分子量)の好ましい下限が100、好ましい上限が5000である。
上記エポキシ樹脂の分子量は、好ましい下限が100、好ましい上限が70000である。

本発明の炭素繊維強化複合材料において、上記熱可塑性樹脂の含有量と上記エポキシ樹脂の含有量との比(熱可塑性樹脂の含有量/エポキシ樹脂の含有量)は、好ましい下限が0.0001、より好ましい下限が0.001、好ましい上限が0.4、より好ましい上限が0.35である。
本発明の炭素繊維強化複合材料は、硬化剤を含有する。
上記硬化剤としては、例えば、フェノール系硬化剤、チオール系硬化剤、アミン系硬化剤、イミダゾール系硬化剤、酸無水物系硬化剤、シアネート系硬化剤、活性エステル系硬化剤等が挙げられる。なかでも、アミン系硬化剤が好ましい。
上記硬化剤としては、例えば、フェノール系硬化剤、チオール系硬化剤、アミン系硬化剤、イミダゾール系硬化剤、酸無水物系硬化剤、シアネート系硬化剤、活性エステル系硬化剤等が挙げられる。なかでも、アミン系硬化剤が好ましい。
上記アミン系硬化剤としては、例えば、トリメチルアミン、トリエチルアミン、N,N-ジメチルピペラジン、トリエチレンジアミン、ベンジルジメチルアミン、2-(ジメチルアミノメチル)フェノール、2,4,6-トリス(ジメチルアミノメチル)フェノール、1,8-ジアザビシクロ(5,4.0)-ウンデセン-7、1,5-ジアザビシクロ(4,3.0)-ノネン-5等が挙げられる。
上記イミダゾール系硬化剤としては、例えば、イミダゾール、2-メチルイミダゾール、1,2-ジメチルイミダゾール、2-エチル-4-メチルイミダゾール、2-ウンデシルイミダゾール、2-ヘプタデシルイミダゾール、2-フェニルイミダゾール、2-フェニル-4-メチルイミダゾール、1-ベンジルイミダゾール、1-ベンジル-2-フェニルイミダゾール、1-シアノエチル-2-メチルイミダゾール等が挙げられる。
本発明の炭素繊維強化複合材料中の上記硬化剤の含有量は、上記エポキシ樹脂100重量部に対して、好ましい下限が0.5重量部、より好ましい下限が1.0重量部、好ましい上限が100重量部、より好ましい上限が50重量部である。
また、本発明の炭素繊維強化複合材料中の上記硬化剤の含有量は、0.1~25重量%であることが好ましい。

本発明の炭素繊維強化複合材料は、更に、硬化促進剤、有機溶剤を含んでもよい。

上記硬化促進剤としては、例えば、リン化合物、アミン化合物及び有機金属化合物等が挙げられる。
本発明の炭素繊維強化複合材料中の上記硬化促進剤の含有量は、上記エポキシ樹脂100重量部に対して、好ましい下限が0.1重量部、より好ましい下限が0.5重量部、好ましい上限が30重量部、より好ましい上限が10重量部である。
上記有機溶剤としては、例えば、ケトン類、アルコール類、芳香族炭化水素類、エステル類等が挙げられる。
上記ケトン類としては、アセトン、メチルエチルケトン、ジプロピルケトン、ジイソブチルケトン等が挙げられる。
上記アルコール類としては、メタノール、エタノール、イソプロパノール、ブタノール等が挙げられる。
上記芳香族炭化水素類としては、トルエン、キシレン等が挙げられる。
上記エステル類としては、プロピオン酸メチル、プロピオン酸エチル、プロピオン酸ブチル、ブタン酸メチル、ブタン酸エチル、ブタン酸ブチル、ペンタン酸メチル、ペンタン酸エチル、ペンタン酸ブチル、ヘキサン酸メチル、ヘキサン酸エチル、ヘキサン酸ブチル、酢酸2-エチルヘキシル、酪酸2-エチルヘキシル等が挙げられる。
また、メチルセルソルブ、エチルセルソルブ、ブチルセルソルブ、テルピネオール、ジヒドロテルピネオール、ブチルセルソルブアセテート、ブチルカルビトールアセテート、テルピネオールアセテート、ジヒドロテルピネオールアセテート等を用いることもできる。
上記ケトン類としては、アセトン、メチルエチルケトン、ジプロピルケトン、ジイソブチルケトン等が挙げられる。
上記アルコール類としては、メタノール、エタノール、イソプロパノール、ブタノール等が挙げられる。
上記芳香族炭化水素類としては、トルエン、キシレン等が挙げられる。
上記エステル類としては、プロピオン酸メチル、プロピオン酸エチル、プロピオン酸ブチル、ブタン酸メチル、ブタン酸エチル、ブタン酸ブチル、ペンタン酸メチル、ペンタン酸エチル、ペンタン酸ブチル、ヘキサン酸メチル、ヘキサン酸エチル、ヘキサン酸ブチル、酢酸2-エチルヘキシル、酪酸2-エチルヘキシル等が挙げられる。
また、メチルセルソルブ、エチルセルソルブ、ブチルセルソルブ、テルピネオール、ジヒドロテルピネオール、ブチルセルソルブアセテート、ブチルカルビトールアセテート、テルピネオールアセテート、ジヒドロテルピネオールアセテート等を用いることもできる。
本発明の炭素繊維強化複合材料中の上記有機溶剤の含有量は、好ましい上限が5.0重量%であり、0重量%であることが特に好ましい。
本発明の炭素繊維強化複合材料は、本発明の効果を損なわない範囲で、エポキシ樹脂、熱可塑性樹脂以外の他の樹脂を含有していてもよい。このような場合、他の樹脂の含有量が10重量%以下であることが好ましい。
本発明の炭素繊維強化複合材料は、本発明の効果を損なわない範囲で、更に、粘着付与樹脂、接着力調整剤、乳化剤、抗酸化剤、軟化剤、充填剤、顔料、染料、シランカップリング剤、酸化防止剤、界面活性剤、ワックス等の公知の添加剤を含有していてもよい。
本発明の炭素繊維強化複合材料を製造する方法としては特に限定されず、例えば、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する樹脂組成物を作製する工程、及び、上記樹脂組成物を炭素繊維に複合化する工程と、を少なくとも有し、上記エポキシ樹脂及び上記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料の製造方法を用いることができる。
なお、本発明の炭素繊維強化複合材料の製造方法におけるエポキシ樹脂、硬化剤、熱可塑性樹脂、炭素繊維の各構成のほか、上記混合物の「30℃の粘度/90℃の粘度」については、本発明の炭素繊維強化複合材料の場合と同様であるため、その説明を省略する。
なお、本発明の炭素繊維強化複合材料の製造方法におけるエポキシ樹脂、硬化剤、熱可塑性樹脂、炭素繊維の各構成のほか、上記混合物の「30℃の粘度/90℃の粘度」については、本発明の炭素繊維強化複合材料の場合と同様であるため、その説明を省略する。
上記樹脂組成物を作製する工程としては、上記エポキシ樹脂、硬化剤、及び、熱可塑性樹脂及び必要に応じて添加する各種添加剤をボールミル、ブレンダーミル、3本ロール、ディスパー、プラネタリーミキサー等の各種混合機を用いて混合した後、炭素繊維に含浸させる方法等が挙げられる。
また、上記樹脂組成物を作製する工程としては、エポキシ樹脂及び熱可塑性樹脂を混合した後、硬化剤を添加して作製してもよく、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を同時に添加して作製してもよい。
また、上記樹脂組成物を作製する工程としては、エポキシ樹脂及び熱可塑性樹脂を混合した後、硬化剤を添加して作製してもよく、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を同時に添加して作製してもよい。
上記樹脂組成物を炭素繊維に複合化する方法としては、例えば、炭素繊維に含浸させる方法等が挙げられる。具体的には例えば、オートクレーブ法、プレス法、ハンドレイアップ法、引抜成形法、フィラメントワインディング法、RTM法、ピンワインディング法、インフュージョン法、ホット(コールド)プレス法、スプレーアップ法、連続プレス法等が挙げられる。
炭素繊維強化複合材料の用途は特に限定されず、航空機用構造材料をはじめとして、自動車用途、船舶用途、スポーツ用途、その他の風車やロールなどの一般産業用途に使用できる。ただし、その中でも中間部材としてのプリプレグ、シートモールディングコンパウンド(SMC)への適用が好ましく、特にプリプレグを用いるものへの適用が好ましい。
本発明によれば、優れたタック性、エポキシ樹脂との相溶性及び界面密着性を有するとともに、高い機械的強度を実現し、ボイド発生率を低減することが可能な炭素繊維強化複合材料及び炭素繊維強化複合材料の製造方法を提供することができる。
以下に実施例を挙げて本発明をさらに詳しく説明するが、本発明はこれら実施例のみに限定されるものではない。
(実施例1)
(ポリビニルアセタール樹脂の作製)
平均重合度800、ケン化度93.0モル%のポリビニルアルコール樹脂250gに純水2700gを加え、90℃で約2時間攪拌し溶解させた。この溶液を40℃に冷却し、これに濃度35重量%の塩酸100gとホルムアルデヒド180gとを添加してアセタール化反応を行い、反応生成物を析出させた。その後、40℃で、アセタール化反応を完了させ、常法により中和、水洗及び乾燥を行い、ポリビニルアセタール樹脂(ポリビニルホルマール樹脂)の白色粉末を得た。
得られたポリビニルホルマール樹脂をDMSO-d6に10重量%の濃度で溶解し、13C-NMRを用いて、アセタール基量(ホルマール化度)、水酸基量、アセチル基量を測定した。
(ポリビニルアセタール樹脂の作製)

(中間基材[プリプレグ]の作製)
ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)100重量部に対して、硬化剤(ジシアンジアミド)6重量部、得られたポリビニルアセタール樹脂10重量部を添加し、プロセスホモジナイザー(SMT社製)を用いて15000rpmで混合し、樹脂組成物を調製した。
その後、得られた樹脂組成物を、ハンドレイアップ法によりPAN系炭素繊維(東レ社製、T700SC-12000-50C、フィラメント数:12000、繊度:800tex、密度:1.8g/cm3)に含浸させ、110℃で1時間加熱することで硬化させてプリプレグを作製した。
ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)100重量部に対して、硬化剤(ジシアンジアミド)6重量部、得られたポリビニルアセタール樹脂10重量部を添加し、プロセスホモジナイザー(SMT社製)を用いて15000rpmで混合し、樹脂組成物を調製した。
その後、得られた樹脂組成物を、ハンドレイアップ法によりPAN系炭素繊維(東レ社製、T700SC-12000-50C、フィラメント数:12000、繊度:800tex、密度:1.8g/cm3)に含浸させ、110℃で1時間加熱することで硬化させてプリプレグを作製した。
(成形体の作製)
得られたプリプレグを、オートクレーブ(芦田製作所社製、A3675)を用いて、180℃、0.3MPa(圧力)で3時間硬化することで成形体を作製した。
得られたプリプレグを、オートクレーブ(芦田製作所社製、A3675)を用いて、180℃、0.3MPa(圧力)で3時間硬化することで成形体を作製した。
(実施例2、6~10、17、18、21~23、比較例1~7、9)
表1に示す種類、添加量のポリビニルアルコール樹脂(PVA)、アルデヒドを用いた以外は実施例1と同様にして、ポリビニルアセタール樹脂、中間基材(プリプレグ)、成形体を作製した。
なお、実施例7、比較例5では、異なる2種のアルデヒドを用いた。
また、実施例17、18、比較例5~7では、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、ビスフェノールF型エポキシ樹脂(NPEF-170、南亜プラスチック社製)を用いた。
表1に示す種類、添加量のポリビニルアルコール樹脂(PVA)、アルデヒドを用いた以外は実施例1と同様にして、ポリビニルアセタール樹脂、中間基材(プリプレグ)、成形体を作製した。
なお、実施例7、比較例5では、異なる2種のアルデヒドを用いた。
また、実施例17、18、比較例5~7では、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、ビスフェノールF型エポキシ樹脂(NPEF-170、南亜プラスチック社製)を用いた。
(実施例3)
実施例2と同様の方法でプリプレグを作製し、得られたプリプレグをプレス機((株)テクノマルシチ社製、複合材料プレス機 MB-0型)を用いて、180℃、10MPa(圧力)で10分間加圧することで成形体を作製した。

(実施例4)
実施例2と同様の方法でポリビニルアセタール樹脂を作製し、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)100重量部に対して、硬化剤(ジシアンジアミド)6重量部、得られたポリビニルアセタール樹脂10重量部を添加し、プロセスホモジナイザー(SMT社製)を用いて15000rpmで混合し、樹脂組成物を調製した。
炭素繊維(東レ社製、T700S-12000)を2.5mmに切断し得られたチョップド繊維をランダムに散布し、不連続炭素繊維不織布を得た。その後、得られた樹脂組成物を、不連続炭素繊維不織布に含浸させ80℃で3時間加熱することにより、中間基材[シートモールディングコンパウンド(SMC)]を作製した。
得られたSMCをプレス機((株)テクノマルシチ社製、複合材料プレス機 MB-0 型)を用いて、180℃、10MPa(圧力)で10分間する加圧することで成形体を作製した。
実施例2と同様の方法でポリビニルアセタール樹脂を作製し、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)100重量部に対して、硬化剤(ジシアンジアミド)6重量部、得られたポリビニルアセタール樹脂10重量部を添加し、プロセスホモジナイザー(SMT社製)を用いて15000rpmで混合し、樹脂組成物を調製した。
炭素繊維(東レ社製、T700S-12000)を2.5mmに切断し得られたチョップド繊維をランダムに散布し、不連続炭素繊維不織布を得た。その後、得られた樹脂組成物を、不連続炭素繊維不織布に含浸させ80℃で3時間加熱することにより、中間基材[シートモールディングコンパウンド(SMC)]を作製した。
得られたSMCをプレス機((株)テクノマルシチ社製、複合材料プレス機 MB-0 型)を用いて、180℃、10MPa(圧力)で10分間する加圧することで成形体を作製した。
(実施例5)
実施例2と同様の方法でポリビニルアセタール樹脂を作製し、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)100重量部に対して、硬化剤(ジシアンジアミド)6重量部、得られたポリビニルアセタール樹脂10重量部を添加し、プロセスホモジナイザー(SMT社製)を用いて15000rpmで混合し、樹脂組成物を調製した。
その後、得られた樹脂組成物を、炭素繊維(東レ社製、T300-6000、フィラメント数:6000、繊度:396tex、密度:1.76g/cm3)に含浸させこれをボビンで巻き取ることにより、中間基材[プリプレグ(長繊維)]を作製した。
得られたプリプレグ(長繊維)を、オートクレーブ(芦田製作所社製、A3675)を用いて、180℃、0.3MPa(圧力)で3時間硬化することで成形体を作製した。
実施例2と同様の方法でポリビニルアセタール樹脂を作製し、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)100重量部に対して、硬化剤(ジシアンジアミド)6重量部、得られたポリビニルアセタール樹脂10重量部を添加し、プロセスホモジナイザー(SMT社製)を用いて15000rpmで混合し、樹脂組成物を調製した。
その後、得られた樹脂組成物を、炭素繊維(東レ社製、T300-6000、フィラメント数:6000、繊度:396tex、密度:1.76g/cm3)に含浸させこれをボビンで巻き取ることにより、中間基材[プリプレグ(長繊維)]を作製した。
得られたプリプレグ(長繊維)を、オートクレーブ(芦田製作所社製、A3675)を用いて、180℃、0.3MPa(圧力)で3時間硬化することで成形体を作製した。
(実施例11)
(カルボン酸変性ポリビニルアセタール樹脂の作製)
カルボン酸変性ポリビニルアルコール樹脂100gを、純水1000gに加えて90℃の温度で約2時間攪拌し、溶解させた。この溶液を40℃に冷却し、塩酸(濃度35重量%)90gとアセトアルデヒド90gを溶液に添加した。液温を10℃に下げ、この温度を保持してアセタール化反応を行った。その後、40℃で、3時間保持して反応を完了させ、常法により中和、水洗及び乾燥を行い、カルボン酸変性ポリビニルアセタール樹脂の白色粉末を得た。
なお、カルボン酸変性ポリビニルアルコール樹脂は、式(4-1)で表されるカルボキシル基を有する構成単位(式(4-1)中、R2が単結合、R3がメチレン基、X1、X2が水素原子)を有し、平均重合度が400、ケン化度が99.0モル%、酸変性基量が0.7モル%である。
得られたカルボン酸変性ポリビニルアセタール樹脂を用いた以外は、実施例1と同様にして中間基材(プリプレグ)、成形体を作製した。
(カルボン酸変性ポリビニルアセタール樹脂の作製)

カルボン酸変性ポリビニルアルコール樹脂として、式(4-1)で表されるカルボキシル基を有する構成単位(式(4-1)中、R2が単結合、R3がメチレン基、X1、X2が水素原子)を有し、平均重合度が400、ケン化度が99.0モル%、酸変性基量が2.0モル%のものを用いた以外は、実施例11と同様にしてカルボン酸変性ポリビニルアセタール樹脂、中間基材(プリプレグ)、成形体を作製した。
カルボン酸変性ポリビニルアルコール樹脂として、式(4-1)で表されるカルボキシル基を有する構成単位(式(4-1)中、R2が単結合、R3がメチレン基、X1、X2が水素原子)を有し、平均重合度が400、ケン化度が99.0モル%、酸変性基量が2.0モル%のものを用いた以外は、実施例11と同様にしてカルボン酸変性ポリビニルアセタール樹脂、中間基材(プリプレグ)、成形体を作製した。
(実施例13)
カルボン酸変性ポリビニルアルコール樹脂として、式(4-1)で表されるカルボキシル基を有する構成単位(式(4-1)中、R2が単結合、R3がメチレン基、X1、X2が水素原子)を有し、平均重合度が600、ケン化度が99.0モル%、酸変性基量が1.0モル%のものを用い、アセトアルデヒドの添加量を110gとした以外は、実施例11と同様にしてカルボン酸変性ポリビニルアセタール樹脂、中間基材(プリプレグ)、成形体を作製した。
カルボン酸変性ポリビニルアルコール樹脂として、式(4-1)で表されるカルボキシル基を有する構成単位(式(4-1)中、R2が単結合、R3がメチレン基、X1、X2が水素原子)を有し、平均重合度が600、ケン化度が99.0モル%、酸変性基量が1.0モル%のものを用い、アセトアルデヒドの添加量を110gとした以外は、実施例11と同様にしてカルボン酸変性ポリビニルアセタール樹脂、中間基材(プリプレグ)、成形体を作製した。
(実施例14)
(スルホン酸変性ポリビニルアセタール樹脂の作製)
スルホン酸変性ポリビニルアルコール樹脂100gを、純水1000gに加えて90℃の温度で約2時間攪拌し、溶解させた。この溶液を40℃に冷却し、塩酸(濃度35重量%)90gとアセトアルデヒド90gを溶液に添加した。液温を10℃に下げ、この温度を保持してアセタール化反応を行った。その後、40℃で、3時間保持して反応を完了させ、常法により中和、水洗及び乾燥を行い、スルホン酸変性ポリビニルアセタール樹脂の白色粉末を得た。
なお、スルホン酸変性ポリビニルアルコール樹脂は、スルホン酸基が主鎖の炭素に直接結合した構造を有し、平均重合度が300、ケン化度が99.0モル%、酸変性基量が0.7モル%である。
得られたスルホン酸変性ポリビニルアセタール樹脂を用いた以外は、実施例1と同様にして中間基材(プリプレグ)、成形体を作製した。
(スルホン酸変性ポリビニルアセタール樹脂の作製)
スルホン酸変性ポリビニルアルコール樹脂100gを、純水1000gに加えて90℃の温度で約2時間攪拌し、溶解させた。この溶液を40℃に冷却し、塩酸(濃度35重量%)90gとアセトアルデヒド90gを溶液に添加した。液温を10℃に下げ、この温度を保持してアセタール化反応を行った。その後、40℃で、3時間保持して反応を完了させ、常法により中和、水洗及び乾燥を行い、スルホン酸変性ポリビニルアセタール樹脂の白色粉末を得た。

(実施例15)
「(中間基材[プリプレグ]の作製)」において、得られたポリビニルアセタール樹脂10重量部に代えて、フェノキシ樹脂(フェノトートYP-50、日鉄ケミカル&マテリアルズ社製)10重量部を添加した以外は、実施例1と同様にして、中間基材(プリプレグ)、成形体を作製した。
「(中間基材[プリプレグ]の作製)」において、得られたポリビニルアセタール樹脂10重量部に代えて、フェノキシ樹脂(フェノトートYP-50、日鉄ケミカル&マテリアルズ社製)10重量部を添加した以外は、実施例1と同様にして、中間基材(プリプレグ)、成形体を作製した。
(実施例16)
「(中間基材[プリプレグ]の作製)」において、得られたポリビニルアセタール樹脂10重量部に代えて、ポリエーテルスルホン(スミカエクセル5003MPS、住友化学社製)10重量部を添加した以外は、実施例1と同様にして、中間基材(プリプレグ)、成形体を作製した。
「(中間基材[プリプレグ]の作製)」において、得られたポリビニルアセタール樹脂10重量部に代えて、ポリエーテルスルホン(スミカエクセル5003MPS、住友化学社製)10重量部を添加した以外は、実施例1と同様にして、中間基材(プリプレグ)、成形体を作製した。
(実施例19)
「(中間基材[プリプレグ]の作製)」において、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、ビスフェノールF型エポキシ樹脂(NPEF-170、南亜プラスチック社製)を用いた以外は、実施例11と同様にして、中間基材(プリプレグ)、成形体を作製した。
「(中間基材[プリプレグ]の作製)」において、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、ビスフェノールF型エポキシ樹脂(NPEF-170、南亜プラスチック社製)を用いた以外は、実施例11と同様にして、中間基材(プリプレグ)、成形体を作製した。
(実施例20)
「(中間基材[プリプレグ]の作製)」において、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、フェノールノボラック型エポキシ樹脂(N-740、DIC社製)を用いた以外は、実施例2と同様にして、中間基材(プリプレグ)、成形体を作製した。
「(中間基材[プリプレグ]の作製)」において、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、フェノールノボラック型エポキシ樹脂(N-740、DIC社製)を用いた以外は、実施例2と同様にして、中間基材(プリプレグ)、成形体を作製した。
(比較例8)
「(中間基材[プリプレグ]の作製)」において、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、3’,4’-エポキシシクロヘキシルメチル3,4-エポキシシクロヘキサンカルボキシレート(セロキサイド2021P、株式会社ダイセル社製)を用いた以外は、実施例2と同様にして、中間基材(プリプレグ)、成形体を作製した。
「(中間基材[プリプレグ]の作製)」において、ビスフェノールA型エポキシ樹脂(JER828、ジャパンエポキシレジン社製)に代えて、3’,4’-エポキシシクロヘキシルメチル3,4-エポキシシクロヘキサンカルボキシレート(セロキサイド2021P、株式会社ダイセル社製)を用いた以外は、実施例2と同様にして、中間基材(プリプレグ)、成形体を作製した。
(評価)
実施例及び比較例で得られたポリビニルアセタール樹脂(又は他の樹脂[フェノキシ樹脂及びポリエーテルスルホン])、樹脂組成物、中間基材、成形体について、以下の評価を行った。結果を表1、表2に示した。

(1)ガラス転移温度(Tg)の測定
得られたポリビニルアセタール樹脂(又は他の樹脂)について、示差走査型熱量計(DSC)を用い、10℃/分の昇温速度にてガラス転移温度を測定した。
得られたポリビニルアセタール樹脂(又は他の樹脂)について、示差走査型熱量計(DSC)を用い、10℃/分の昇温速度にてガラス転移温度を測定した。
(2)レオロジー評価(粘度測定)
中間基材の作製で使用したエポキシ樹脂と熱可塑性樹脂とを、中間基材と同様の混合比(例えば、実施例1の場合は、エポキシ樹脂100重量部に対してポリビニルアセタール樹脂10重量部)で混合し、150℃にて加熱溶解させて粘度測定サンプル(混合物)を作製した。得られたサンプルについて、レオメーター(TA社製)を用いて下記条件にて、30℃、90℃での粘度を測定した。また、粘度比(30℃/90℃)を算出した。
プレート:20mmパラレルプレート
測定温度:150℃~10℃(降温速度:5℃/min)
回転数:100rpm
ギャップ:500μm
中間基材の作製で使用したエポキシ樹脂と熱可塑性樹脂とを、中間基材と同様の混合比(例えば、実施例1の場合は、エポキシ樹脂100重量部に対してポリビニルアセタール樹脂10重量部)で混合し、150℃にて加熱溶解させて粘度測定サンプル(混合物)を作製した。得られたサンプルについて、レオメーター(TA社製)を用いて下記条件にて、30℃、90℃での粘度を測定した。また、粘度比(30℃/90℃)を算出した。
プレート:20mmパラレルプレート
測定温度:150℃~10℃(降温速度:5℃/min)
回転数:100rpm
ギャップ:500μm
(3)接着性(界面せん断強度測定)
実施例及び比較例で得られたポリビニルアセタール樹脂(又は他の樹脂)を含有する樹脂組成物を炭素繊維上にドロップし、150℃で1時間加熱することで硬化実施し、測定サンプルを作製した。複合材界面特性評価装置(東栄産業社製、HM410型)を用い、マイクロドロップレット法(引抜速度:0.12mm/min)により、作製したサンプルの炭素繊維と樹脂の界面せん断強度を測定した。
実施例及び比較例で得られたポリビニルアセタール樹脂(又は他の樹脂)を含有する樹脂組成物を炭素繊維上にドロップし、150℃で1時間加熱することで硬化実施し、測定サンプルを作製した。複合材界面特性評価装置(東栄産業社製、HM410型)を用い、マイクロドロップレット法(引抜速度:0.12mm/min)により、作製したサンプルの炭素繊維と樹脂の界面せん断強度を測定した。
(4)タック性
得られた中間基材について、触感により以下の基準でタック性を評価した。
◎:タックが適切でありハンドリング性が優れている
○:タック性に多少の過不足があるが、ハンドリング性に問題はない
×:タックが過剰もしくは大幅に不足しており、ハンドリング性に問題がある
得られた中間基材について、触感により以下の基準でタック性を評価した。
◎:タックが適切でありハンドリング性が優れている
○:タック性に多少の過不足があるが、ハンドリング性に問題はない
×:タックが過剰もしくは大幅に不足しており、ハンドリング性に問題がある
(5)強靭性
得られた成形体を5枚積層した後にドリルで穴を開け、開口部を外観観察し、以下の基準で評価した。
◎:層間剥離が全く発生していない
○:1枚のみ剥離が発生
△:2枚剥離が発生
×:3枚以上剥離が発生
得られた成形体を5枚積層した後にドリルで穴を開け、開口部を外観観察し、以下の基準で評価した。
◎:層間剥離が全く発生していない
○:1枚のみ剥離が発生
△:2枚剥離が発生
×:3枚以上剥離が発生
(6)ボイド発生率
得られた成形体を切り出し、その断面を光学顕微鏡及びSEMで観察した。単位面積当たりのボイド面積の比率(ボイド発生率)を算出し、以下の基準で評価した。
◎:ボイド発生率が1%未満であった
○:ボイド発生率が1%以上、3%未満であった
×:ボイド発生率が3%以上であった
得られた成形体を切り出し、その断面を光学顕微鏡及びSEMで観察した。単位面積当たりのボイド面積の比率(ボイド発生率)を算出し、以下の基準で評価した。
◎:ボイド発生率が1%未満であった
○:ボイド発生率が1%以上、3%未満であった
×:ボイド発生率が3%以上であった
本発明によれば、優れたタック性、エポキシ樹脂との相溶性及び界面密着性を有するとともに、高い機械的強度を実現し、ボイド発生率を低減することが可能な炭素繊維強化複合材料及び炭素繊維強化複合材料の製造方法を提供することができる。
Claims (8)
- 炭素繊維、エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する炭素繊維強化複合材料であって、
前記エポキシ樹脂と前記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料。 - 前記熱可塑性樹脂は、ガラス転移温度が60℃以上である、請求項1に記載の炭素繊維強化複合材料。
- 前記熱可塑性樹脂は、ポリビニルアセタール樹脂である、請求項1又は2に記載の炭素繊維強化複合材料。
- ポリビニルアセタール樹脂は、酸変性基を有する構成単位を含有する、請求項3又は4に記載の炭素繊維強化複合材料。
- ポリビニルアセタール樹脂は、酸変性基を有する構成単位の含有量が0.01~20モル%である、請求項5記載の炭素繊維強化複合材料。
- プリプレグとして用いられる、請求項1~6の何れかに記載の炭素繊維強化複合材料。
- エポキシ樹脂、硬化剤、及び、熱可塑性樹脂を含有する樹脂組成物を作製する工程と、
前記樹脂組成物を炭素繊維に複合化する工程と、を少なくとも有し、
前記エポキシ樹脂及び前記熱可塑性樹脂の混合物は、30℃における粘度と、90℃における粘度との比(30℃の粘度/90℃の粘度)が100以上である、炭素繊維強化複合材料の製造方法。
