例えば特許文献1には、ビフェニル構造、ジフェニルエーテル構造およびシクロヘキサン構造を有する二価カルボン酸の残基と、二価フェノールの残基とから構成されるポリエステルを主成分とする被膜形成用樹脂が記載され、遊離の二価カルボン酸を0.01~300ppmに制御することにより、コンデンサ、電子写真感光体などに適用したときに電気特性を安定化できることが記載されている。
また、特許文献2には、ポリアリレート成分(A)95~5質量%とポリカーボネート成分(B)5~95質量%とを合わせて100質量%となるようにしたポリマー樹脂組成物100質量部と、特定構造のグリシジル基を有するシリコーン化合物(C)0.01~1質量部からなる樹脂組成物が記載されている。特許文献2によれば、この組成物を用いた成形品は耐熱性、透明性を兼ね備え、自動車のランプ周辺部品、照明器具のリフレクターなどに適するとされる。

本発明の説明において置換又は無置換を明記していない置換基、連結基等(以下、置換基等という。)については、その基に適宜の置換基を有していてもよい意味である。よって、本明細書において、単に、「~基」(例えば「アルキル基」)と記載されている場合であっても、この「~基」(例えば「アルキル基」)は、置換基を有しない態様(例えば「無置換アルキル基」)に加えて、更に置換基を有する態様(例えば「置換アルキル基」)も包含する。これは置換又は無置換を明記していない化合物についても同義である。好ましい置換基としては、後記する置換基Tから選ばれるものが挙げられる。

本発明のコーティング用樹脂組成物は、下記式(I-A)で表される構造単位と下記式(I-B)で表される構造単位の少なくとも1種と、下記式(II)で表される構造単位とを有するポリマーを含む。このポリマーを、以降、単に「上記ポリマー」ということがある。
R1の好ましい具体的としては、1-メチルプロピル基、2-メチルプロピル基、1,2-ジメチルプロピル基、2,2-ジメチルプロピル基、1-エチルプロピル基、1-メチルブチル基、2-メチルブチル基、3-メチルブチル基、1-エチルブチル基、2-エチルブチル基、1,1-ジメチルブチル基、1,2-ジメチルブチル基、1,3-ジメチルブチル基、2,2-ジメチルブチル基、3,3-ジメチルブチル基、4-メチルペンチル基、1-エチルペンチル基、2-エチルペンチル基、3-エチルペンチル基、1,3-ジメチルペンチル基、1,4-ジメチルペンチル基、2,4,4-トリメチルペンチル基、1-エチルヘプチル基、2-エチルヘプチル基、3-メチルヘキシル基、11-メチルドデシル基、等が挙げられる。

R2として採り得る直鎖アルキル基の炭素数は、好ましくは1~10、より好ましくは1~6、更に好ましくは1~4である。R2として採り得る直鎖アルキル基は、メチル基又はエチル基が好ましく、メチル基がより好ましい。
R2として採り得るアリール基の炭素数は、好ましくは6~26、より好ましくは6~20、更に好ましくは6~15、特に好ましくは6~12、最も好ましくは6~10である。R2として採り得るアリール基の好ましい具体例として、フェニル、4-メトキシフェニル、4-アセトキシフェニル、1-ナフチル、2-ナフチルを挙げることができる。
R2は水素原子又はメチル基であることが好ましい。
R3として採り得るアルキル基は、直鎖、分岐、及び環状アルキル基のいずれでもよい。R3として採り得るアルキル基の炭素数は、好ましくは1~10、より好ましくは1~6、更に好ましくは1~4である。R3として採り得るアルキル基はメチル基又はエチル基が好ましく、メチル基がより好ましい。

上記ポリマー中、上記式(I-A)で表される構造単位と上記式(I-B)で表される構造単位の各含有量の合計は、好ましくは20質量%以上であり、より好ましくは25質量%以上であり、更に好ましくは30質量%以上である。また、上記ポリマー中、上記式(I-A)で表される構造単位と上記式(I-B)で表される構造単位の各含有量の合計は、通常は70質量%以下であり、65質量%以下であることも好ましい。
上記ポリマー中、上記式(II)で表される構造単位の含有量は、好ましくは20質量%以上であり、より好ましくは25質量%以上であり、更に好ましくは30質量%以上である。また、上記ポリマー中、上記式(II)で表される構造単位の含有量は、通常は60質量%以下であり、50質量%以下であることも好ましい。
W1として採り得る炭素数1~15の炭化水素基としては、炭素数は1~12の炭化水素基が好ましく、1~10の炭化水素基がより好ましい。

Ra及びRbとして採り得るアリール基は、炭素数(置換基を有する場合は置換基を含めた炭素数)が6~30が好ましく、6~25がより好ましく、6~20が更に好ましく、6~15が特に好ましく、6~12が最も好ましい。Ra及びRbとして採り得るアリール基はフェニル基であることが好ましい。
Rdはアルキル基、アルコキシ基、アルコキシカルボニル基又はアシルオキシ基であることが好ましく、アルキル基又はアルコキシ基であることがより好ましく、アルキル基であることが更に好ましい。

Rdとして採り得るアリールオキシ基及びアリールオキシカルボニル基におけるアリール基は、炭素数(置換基を有する場合は置換基を含めた炭素数)が6~30が好ましく、6~25がより好ましく、6~20が更に好ましく、6~15が特に好ましく、6~12が最も好ましい。Rdとして採り得るアリール基はフェニル基、4-メトキシフェニル基又は4-アセトキシフェニル基であることが好ましく、フェニル基であることがより好ましい。

なお、上記式(IV-1)又は(IV-2)で表される末端構造は、例えば、溶液重合法や、界面重合法において、末端封止剤として、一価フェノール化合物や、一価カルボン酸クロリドを用いることにより導入できる。また、フェノール性水酸基を末端構造として有するポリマーを得た後、高分子反応にて、上記フェノール性水酸基をアシル化することで、上記式(IV-2)で表される末端構造に誘導することもできる。
本発明において、ポリマーの分子量は、特に断らない限り、重量平均分子量を意味する。重量平均分子量は、ゲル浸透クロマトグラフィー(GPC)によってポリスチレン換算の分子量として決定することができる。本発明のポリマーの溶剤溶解性から、溶離液としてはテトラヒドロフランを好ましく用いることができる。上記の好ましい重量平均分子量の範囲は、溶離液としてテトラヒドロフランを用いた場合の、ポリスチレン換算の重量平均分子量に基づいている。

また、これらの置換基Tで挙げた各基は、上記置換基Tを更に置換基として有していてもよい。
より詳細には、水相として、二価フェノールのアルカリ水溶液を調製し、続いて、重合触媒を添加する。一方、有機相として、水と相溶せずポリマーを溶解する溶媒に二価カルボン酸のハライドを溶解させ、この溶液を先のアルカリ溶液に混合した後、好ましくは50℃以下の温度で1~8時間撹拌しながら重合反応をおこなうことによって所望のポリマー溶液を得ることができる。有機相に対し、二価カルボン酸ハライドの全てが溶解しなくてもよい。
<手法A>
水相として、二価フェノールのアルカリ水溶液を調製し、続いて、重合触媒を添加する。この際、二価フェノールのアルカリ水溶液において、二価フェノール、あるいは、そのフェノキサイドが完全に溶解していなくてもよい。
さらに、有機相として、水と相溶せずポリマーを溶解する有機溶媒のみを、上記アルカリ溶液に混合し、撹拌により懸濁させる。
そこへ、粉体等の固体状二価カルボン酸ハライドを添加し、重合反応を行う。この手法には3つの利点がある。
1点目は、二価カルボン酸ハライドをあらかじめ溶液、又は溶媒懸濁液としないため、二価フェノールのアルカリ水溶液と混合するまでの間の加水分解を抑制できる点である。2点目は、溶媒懸濁液を扱わないため、アルカリ水溶液と混合するために溶媒懸濁液を移液する、煩雑な操作を避けられる点である。二価カルボン酸ハライドを溶媒懸濁液として扱うことを避けるため、大量の溶媒で希釈して溶液とすることが考えられる。これに対し、固体状二価カルボン酸ハライドを添加する手法Aでは、3つ目の利点として、二価カルボン酸ハライド自体を完全に溶解させる必要が無いため、有機溶媒の使用量を低減でき、その結果、製造効率を高め、有機溶媒を節約できる点が挙げられる。
また、重合触媒は、あらかじめ水層に加えても、有機層に加えてもよい。
二価フェノール水溶液を調製する際に用いられるアルカリとしては、水酸化ナトリウム、水酸化カリウム、水酸化リチウムなどが挙げられる。アルカリの使用量としては、一般に二価フェノールのモル数の2~5倍、すなわち、水酸基に対して1~2.5当量である。
<手法B>
有機層として、水と相溶せずポリマーを溶解する有機溶媒と二価カルボン酸ハライドを混合し、撹拌して懸濁液を得る。一方、別の容器にて、水相として、二価フェノールのアルカリ水溶液を調製し、続いて、重合触媒を添加する。得られた水層を上記懸濁液へ加え、重合反応を行う。
上記手法Bにより、二価カルボン酸ハライドをあらかじめ有機溶媒懸濁液とすることで、重合工程の再現性を高められることがある。また、逆の手順である、二価フェノールのアルカリ水溶液に対し、二価カルボン酸ハライドの溶媒懸濁液を加える場合と比較して、上記手法Bは、溶媒懸濁液の移液工程を含まないため、操作の煩雑さが低減され、移液工程における二価カルボン酸ハライドの加水分解の懸念も少なくなる。
<手法C>
前述した一般的な界面重合法の手法として、上記されるように、水相として、二価フェノールのアルカリ水溶液を調製し、続いて、重合触媒を添加する。一方、有機相として、二価カルボン酸ハライドの溶液、又は溶媒懸濁液を調製し、先のアルカリ溶液に添加し、重合反応を行う。
中でも、一価フェノール又は一価酸クロリドで末端を封止されることが好ましく、p-tert-ブチルフェノール、2,3,5-トリメチルフェノール、2,3,6-トリメチルフェノール、ベンゾイルクロリド、又はアセチルクロリドで封止されることがより好ましい。
二価カルボン酸ハライドが有機層の有機溶媒へ溶解しない、あるいは、溶解性が低い場合には、他の有機溶媒を用いることもできる。有機層の有機溶媒は、水に溶解しないものが好ましいが、二価カルボン酸ハライドの有機層への溶解性を改善する目的、又は重合反応の効率を高め、二価カルボン酸ハライドの加水分解を抑制し、所望の分子量のポリマーを得る目的で、有機層の一部、又は全てを、水への溶解性も有する有機溶媒に置き換えることもできる。
二価カルボン酸ハライドの有機層への溶解性を改善するのに効果的な有機溶媒としては、例えば、テトラヒドロフラン、N,N-ジメチルアセトアミド(DMAc)、N-メチル-2-ピロリドン(NMP)、ジメチルスルホキシド(DMSO)、1,4-ジオキサン、1,3-ジオキソランが挙げられる。
有機層の有機溶媒に対するポリマー濃度は高い方が生産性の観点で好ましい。有機層の液量に対するポリマー量は、2質量%以上であることが好ましく、6質量%以上であることがより好ましく、10質量%以上であることが更に好ましい。また、水層、及び、有機層の総量に対するポリマー量は、1質量%以上であることが好ましく、3質量%以上であることがより好ましく、5質量%以上であることが更に好ましい。
また、製造工程の重合反応中に、4,4’-ビフェニルジカルボン酸、又は4-(4-カルボキシフェニル)-安息香酸クロリドが生成し、その後、下記スキームで示されるように、酸無水物化合物を形成する場合も考えられる。
また、不溶性の不純物の発生自体を抑制する目的で、不純物として4,4’-ビフェニルジカルボン酸、又は4-(4-カルボキシフェニル)-安息香酸クロリドの含有量が少ない4,4’-ビフェニルジカルボニルクロリドを用いることが好ましい。4,4’-ビフェニルジカルボニルクロリド中、4,4’-ビフェニルジカルボン酸、4-(4-カルボキシフェニル)-安息香酸クロリドの含有量はそれぞれ、5質量%以下が好ましく、1質量%以下がより好ましく、0.5質量%以下が更に好ましい。
上記機能性材料は特に限定されず、上記ポリマーとの相溶性や相互作用性をより高める観点から、ベンゼン環を含む含芳香族環化合物が好ましい。このベンゼン環を含む含芳香族環化合物は、ベンゼン環を2~15個有することが好ましく、3~12個有することがより好ましく、4~10個有することが更に好ましい。また、このベンゼン環を含む含芳香族環化合物は、分子量が200~2000が好ましく、250~1500がより好ましく、300~1000が更に好ましい。
上記のベンゼン環を含む含芳香族環化合物は、下記式(V)で表される化合物が好ましい。
Xとして採り得る置換基を有してよい炭化水素基としては、炭素数が6~35の、芳香族環を含む炭化水素基が好ましく、炭素数が6~25の、芳香族環を含む炭化水素基がより好ましい。好ましいn1は0~2の整数であり、より好ましいn1は0又は1である。Rとして採り得る好ましい一価の有機基は直鎖アルキル基である。
上記式(V)中のベンゼン環の数は2~15が好ましく、3~12がより好ましく、4~10が更に好ましい。
上記式(V)で表される芳香族化合物は、酸素原子及び窒素原子の少なくとも一方を有することが好ましい。
本発明のポリマーの製造方法の好ましい実施形態について説明する。
二価カルボン酸ハライドと二価フェノールの界面重合において、上記される通り、一般には、二価カルボン酸ハライドの加水分解を防ぐ観点、又は重合反応の再現性の観点から、二価カルボン酸ハライドは、有機溶媒と混合してなる溶液又はスラリーとして、二価フェノールのアルカリ水溶液に加えることが好ましいと考えられていた。一方、本発明者らが鋭意検討した結果、二価フェノールのアルカリ水溶液、重合触媒、及び有機層の有機溶媒を含む混合物へ、4,4’-ビフェニルジカルボニルクロリドの粉体等の固体を直接加えた場合にも、所望の分子量のポリマーが、効率よく得られることがわかってきた。
上記ポリマーは、下記式(I-A)で表される構造単位と下記式(I-B)で表される構造単位の少なくとも1種と、下記式(II-2)で表される構造単位とを有し、前記式(I-A)で表される構造単位と前記式(I-B)で表される構造単位の各含有量の合計が10質量%以上、かつ前記式(II-2)で表される構造単位の含有量が10質量%以上である。
R2は水素原子、直鎖アルキル基、又はアリール基を示す。
R3は水素原子、アルキル基、又はアリール基を示す。
R1とR2が結合して環構造が形成されることはない。また、R1の炭素数と2つのR3の炭素数との合計は6以上である。
式中に示された2つのベンゼン環上にはR3以外の置換基は存在しない。

R5は水素原子、アルキル基、又はアリール基を示す。

式中に示された2つのベンゼン環上にはR5以外の置換基は存在しない。
H-O-Ra
式中、Raは上記式(IV-1)におけるRaと同じ一価の有機基であり、好ましい形態も同じである。
上記H-O-Raで表される化合物として、上記ポリマーの製造方法で使用される一価フェノール又は一価アルコールが挙げられる。
本発明の製造方法で得られるポリマーの全ての末端構造中、上記H-O-Raで表される化合物に由来する末端構造の合計が占める割合は、好ましくは、上記ポリマーの全ての末端構造中、上記式(IV-1)で表される化合物に由来する末端構造の合計が占める割合と同じである。
上記式で表される化合物として、上記ポリマーの製造方法で使用される一価酸クロリドが挙げられる。
本発明の製造方法において、4,4’-ビフェニルジカルボニルクロリドと共に、上記ポリマーの製造方法で使用される一価カルボン酸を使用してもよい。
本発明の製造方法で得られるポリマーの全ての末端構造中、上記化合物に由来する末端構造の合計が占める割合は、好ましくは上記ポリマーの全ての末端構造中、上記式(IV-2)で表される化合物に由来する末端構造の合計が占める割合と同じである。
さらに、本発明の製造方法で使用される重合触媒、及び有機溶媒は、上記ポリマーの製造方法で使用される重合触媒、及び有機溶媒と同じであり、好ましい重合触媒、及び有機溶媒も同じである。
本発明のコーティング膜は、本発明のポリマーから構成されてもよく、本発明のポリマーに加え、他の成分を含有してもよい。他の成分としては、例えば、上述の機能性材料が挙げられる。本発明のコーティング膜は、その形成時には製膜性に優れ、また、コーティング膜それ自体は耐熱性に優れ、耐摩耗性にも優れる。
機能性材料と複合したコーティング膜の例としては、例えば、特開2016-69468号公報に記載されるような、低透湿性フィルムが挙げられる。すなわち、機能性材料としてフェノール化合物をポリマーに添加することで、ポリマーと機能性材料とは高い相溶性を示し、透湿性を効果的に抑えることができる。
また、機能性材料を含む複合コーティング膜の他の例としては、電子写真感光体の電荷輸送層が挙げられる。すなわち、上記電荷輸送層は、バインダーとしての上記ポリマーと電荷輸送材とを含んでなり、バインダーには、電荷輸送材との間に高い相溶性が求められる。本発明のコーティング膜を、上記ポリマーと電荷輸送材である芳香族化合物とを含んでなる電荷輸送層として用いることにより、耐摩耗性に優れた電荷輸送層とすることができる。
本発明のコーティング膜は、例えば、金属線被覆膜、表示装置用偏光板保護フィルム等としても好ましく適用することができる。
<実施例1>
-ポリマー(1)の調製-
下記スキームに従って、ポリマー(1)を調製した。
上記は、4,4’-ビフェニルジカルボニルクロリドを粉体のまま添加しており、手法Aに該当する。
-ポリマー(2)の調製-
下記スキームに従って、表1に示される構造単位から構成される白色のポリマー(2)を、実施例1に準じて調製した。
-ポリマー(3)の調製-
下記スキームに従って、表1に示される構造単位から構成される白色のポリマー(3)を、実施例1に準じて調製した。
-ポリマー(4)の調製-
下記スキームに従って、表1に示される構造単位から構成される白色のポリマー(4)を調製した。
-ポリマー(5)の調製-
下記スキームに従って、表1に示される構造単位から構成される白色のポリマー(5)を、実施例1に準じて調製した。
-ポリマー(6)の調製-
下記スキームに従って、表1に示される構造単位から構成される白色のポリマー(6)を、実施例1に準じて調製した。
-ポリマー(7)の調製-
下記スキームに従って、表2に示される構造単位から構成される白色のポリマー(9)を、実施例1に準じて調製した。
上記は、界面重合法ではなく、溶液重合法である。したがって、手法A、手法B、手法Cのいずれにも該当しない。
-ポリマー(8)の調製-
下記スキームに従って、表2に示される構造単位から構成される白色のポリマー(10)を、実施例1に準じて調製した。
-ポリマー(9)の調製-
下記スキームに従って、表2に示される構造単位から構成される白色のポリマー(11)を、実施例1に準じて調製した。
-比較ポリマー(1)の調製-
下記スキームに従って、表3に示される構造単位から構成される白色の比較ポリマー(1)を、特許第6500996号公報のResin-2に相当するポリマーとして調製した。Resin―2の合成条件は開示されていないため、合成条件は実施例1に準じた。ただし、得られたポリマーはテトラヒドロフランへの溶解性を有しておらず、そもそも評価サンプル作製のための製膜ができなかった。実施例1と同様にして決定された比較ポリマー(1)の重量平均分子量、算出された構造単位の含有量を表3に示す。
-比較ポリマー(2)の調製-
下記スキームに従って、表3に示される構造単位から構成される白色の比較ポリマー(2)を、特開2017-215584号公報の合成例17に準じて調製した。なお、特開2017-215584号公報の表1に記載された合成例17において、一般式(I)で示される構造は、I-1/I-24(90/10)とあるが、I-24という具体構造は開示されていないため、I-1/I-4(90/10)として調製した。実施例1と同様にして決定された比較ポリマー(2)の重量平均分子量、算出された構造単位の含有量を表3に示す。
-比較ポリマー(3)の調製-
下記スキームに従って、表3に示される構造単位から構成される白色の比較ポリマー(3)を、特許第4927690号公報の実施例3に準じて調製した。実施例1と同様にして決定された比較ポリマー(3)の重量平均分子量、算出された構造単位の含有量を表3に示す。
-比較ポリマー(4)の調製-
下記スキームに従って、表3に示される構造単位から構成される白色の比較ポリマー(4)を、特許第4927690号公報の実施例4に準じて調製した。実施例1と同様にして決定された比較ポリマー(4)の重量平均分子量、算出された構造単位の含有量を表3に示す。
-比較ポリマー(5)の調製-
下記スキームに従って、表4に示される構造単位から構成される白色の比較ポリマー(4)を、特許第4927690号公報の実施例5に準じて調製した。実施例1と同様にして決定された比較ポリマー(5)の重量平均分子量、算出された構造単位の含有量を表4に示す。
-比較ポリマー(6)の調製-
下記スキームに従って、表4に示される構造単位から構成される白色の比較ポリマー(6)を、特許第4927690号公報の実施例6に準じて調製した。実施例1と同様にして決定された比較ポリマー(6)の重量平均分子量、算出された構造単位の含有量を表4に示す。
-比較ポリマー(7)の調製-
下記スキームに従って、表4に示される構造単位から構成される白色の比較ポリマー(7)を、特許第5117006号公報の実施例1に準じて調製した。実施例1と同様にして決定された比較ポリマー(7)の重量平均分子量、算出された構造単位の含有量を表4に示す。
-比較ポリマー(8)の調製-
下記スキームに従って、表5に示される構造単位から構成される白色の比較ポリマー(8)を、特許第5481829号公報の製造例14に準じて調製した。実施例1と同様にして決定された比較ポリマー(8)の重量平均分子量、算出された構造単位の含有量を表5に示す。
-比較ポリマー(9)の調製-
下記スキームに従って、表5に示される構造単位から構成される白色の比較ポリマー(9)を、特許第4246621号公報の製造例3に準じて調製した。実施例1と同様にして決定された比較ポリマー(9)の重量平均分子量、算出された構造単位の含有量を表5に示す。
-比較ポリマー(10)の調製-
下記スキームに従って、表5に示される構造単位から構成される白色の比較ポリマー(10)を、特許第4246621号公報の比較製造例1に準じて調製した。実施例1と同様にして決定された比較ポリマー(10)の重量平均分子量、算出された構造単位の含有量を表5に示す。
-比較ポリマー(11)の調製-
下記スキームに従って、表5に示される構造単位から構成される白色の比較ポリマー(11)を、特開2005-156605号公報のI-15の構造として調製した。I-15の合成条件は開示されていないため、合成条件は実施例1に準じた。実施例1と同様にして決定された比較ポリマー(11)の重量平均分子量、算出された構造単位の含有量を表5に示す。比較ポリマー(11)中のテレフタル酸クロリド、イソフタル酸クロリド由来の構造単位の割合(モル比)は、1:1であった。
-比較ポリマー(12)の調製-
下記スキームに従って、表5に示される構造単位から構成される白色の比較ポリマー(12)を、特開2005-156605号公報のI-14の構造として調製した。I-14の合成条件は開示されていないため、合成条件は実施例1に準じた。実施例1と同様にして決定された比較ポリマー(12)の重量平均分子量、算出された構造単位の含有量を表5に示す。比較ポリマー(12)中のテレフタル酸クロリド、イソフタル酸クロリド由来の構造単位の割合(モル比)は、1:1であった。
-比較ポリマー(13)の調製-
下記スキームに従って、表6に示される構造単位から構成される白色の比較ポリマー(13)を、特開2017-151425号公報の合成例12に準じて調製した。実施例1と同様にして決定された比較ポリマー(13)の重量平均分子量、算出された構造単位の含有量を表6に示す。
-比較ポリマー(14)の調製-
下記スキームに従って、表6に示される構造単位から構成される白色の比較ポリマー(15)を、特許第6455025号公報の実施例5に準じて調製した。実施例1と同様にして決定された比較ポリマー(14)の重量平均分子量、算出された構造単位の含有量を表6に示す。比較ポリマー(14)中のテレフタル酸クロリド、イソフタル酸クロリド由来の構造単位の割合(モル比)は、1:1であった。
-比較ポリマー(15)の調製-
下記スキームに従って、表6に示される構造単位から構成される白色の比較ポリマー(15)を、特許第6815025号公報の実施例5に準じて調製した。実施例1と同様にして決定された比較ポリマー(15)の重量平均分子量、算出された構造単位の含有量を表6に示す。比較ポリマー(15)中のテレフタル酸クロリド、イソフタル酸クロリド由来の構造単位の割合(モル比)は、1:1であった。
上記で調製したポリマー(1)~(9)及び比較ポリマー(1)~(15)の各ポリマー1.2g、溶媒としてテトラヒドロフラン(富士フイルム和光純薬社製)18gを混合し、各ポリマーに対応する各塗布液を調製した。各塗布液をシャーレに滴下し、乾燥することで、各ポリマーに対応する膜厚10~50μmのキャスト膜を、コーティング膜として得た。このキャスト膜をシャーレから剥がし取り、評価サンプルとした。
評価サンプルの作製(1)で作製した各キャスト膜をS-36(テーバー社製)に貼り付け、耐摩耗性試験用の評価サンプルとした。
作製した各評価サンプルをロータリーアブレージョンテスタ(株式会社東洋精機製作所製)にセットし、摩耗輪CS-10(テーバー社製)を用い、荷重500gfかつ回転速度60rpmの条件で2000回転させ、摩耗評価試験を実施した。摩耗評価試験前後のサンプルの質量変化である摩耗減量(mg/2000回転)を測定した。得られた摩耗減量に基づいて、各感光体の耐摩耗性を下記基準に従って評価した。結果を表1~6に示す。なお、ポリマー(1)~(9)から形成された評価サンプルを、それぞれ実施例1~9の耐摩耗性試験(1)用評価サンプルとし、比較ポリマー(2)~(15)から形成された評価サンプルを、それぞれ比較例2~15の耐摩耗性試験(1)用評価サンプルとする。
A:摩耗減量が7mg未満
B:摩耗減量が7mg以上、8mg未満
C:摩耗減量が8mg以上、10mg未満
D:摩耗減量が10mg以上、13mg未満
E:摩耗減量が13mg以上
上記で調製したポリマー(1)~(9)及び比較ポリマー(2)~(15)の各ポリマー800mg、含芳香族環化合物(機能性材料)として4,4’-(α-メチルベンジリデン)ビスフェノール(東京化成工業社製)400mg、溶媒としてテトラヒドロフラン(富士フイルム和光純薬製)18gを混合し、各ポリマーに対応する各塗布液を調製した。各塗布液をシャーレに滴下し、各ポリマーに対応する膜厚10~50μmのキャスト膜を、コーティング膜として得た。このキャスト膜をシャーレから剥がし取り、評価サンプルとした。
各ポリマーに、評価サンプルの作製(1)で作製した、機能性材料を含まないキャスト膜と、評価サンプルの作製(2)で作製した、機能性材料を含むキャスト膜について、膜の曇りを目視で観察した(例えばポリマー(1)を用いる場合について説明すると、ポリマー(1)を含み、機能性材料を含まないキャスト膜と、ポリマー(1)及び機能性材料を含むキャスト膜について、膜の曇り又はシワを目視で観察した。)。これにより、各ポリマーと機能性材料との相溶性に基づく製膜性を評価した。結果を表1~6に示す。
OK:機能性材料を含むキャスト膜は、機能性材料を含まないキャスト膜と同程度の透明性を示した。
NG:機能性材料を含むキャスト膜は、機能性材料を含まないキャスト膜より明らかに曇り及び/又はシワがあった。
評価サンプルの作製(2)で作製した、機能性材料を含むキャスト膜を、170℃に温度設定した送風定温恒温器に入れ、空気雰囲気下、15分間加熱処理した。その後、各キャスト膜の曇りと着色、又は機能性材料の泣き出しを目視で観察した。加熱前に比べて、加熱後に曇りが促進されるか否か、加熱前に比べて、加熱後に着色が促進されるか否か、及び機能性材料の泣き出しが見られるか否かを目視で評価した。結果を表1~6に示す。
-耐熱性の評価基準-
OK:加熱後に曇りが促進されず、かつ着色も促進されなかった。機能性材料の泣き出しも見られなかった。
NG:加熱後に曇りが明らかに促進されていた、着色が促進されていた、又は機能性材料の泣き出しが見られた。
評価サンプルの作製(2)で作製した各キャスト膜をS-36(テーバー社製)に貼り付け、耐摩耗性試験用の評価サンプルとした。
作製した各評価サンプルをロータリーアブレージョンテスタ(株式会社東洋精機製作所製)にセットし、摩耗輪CS-10(テーバー社製)を用い、荷重500gfかつ回転速度60rpmの条件で2000回転させ、摩耗評価試験を実施した。摩耗評価試験前後のサンプルの質量変化である摩耗減量(mg/2000回転)を測定した。得られた摩耗減量に基づいて、各感光体の耐摩耗性を評価した。結果を表1~6に示す。なお、ポリマー(1)~(9)から形成された評価サンプルを、それぞれ実施例1~9の耐摩耗性試験(2)用評価サンプルとし、比較ポリマー(2)~(15)から形成された評価サンプルを、それぞれ比較例1~15の耐摩耗性試験(2)用評価サンプルとする。耐摩耗性試験(1)における評価基準と同一の評価基準に従って、各評価サンプルの耐摩耗性を評価した。結果を表1~6に示す。
比較ポリマー(1)はテトラヒドロフランへの溶解性を有しておらず、比較ポリマー(1)を製膜できなかった。比較ポリマー(1)以外の各比較ポリマーから製膜された各キャスト膜は耐摩耗性に劣っていた。なお、比較ポリマーの中には機能性材料との共存下において、耐熱性に劣るものが多い傾向にあった。
Claims (14)
- 下記式(I-A)で表される構造単位と下記式(I-B)で表される構造単位の少なくとも1種と、下記式(II)で表される構造単位とを有するポリマーを含み、
前記ポリマー中、前記式(I-A)で表される構造単位と前記式(I-B)で表される構造単位の各含有量の合計が10質量%以上、かつ前記式(II)で表される構造単位の含有量が10質量%以上である、コーティング用樹脂組成物。
R2は水素原子、直鎖アルキル基、又はアリール基を示す。
R3は水素原子、アルキル基、又はアリール基を示す。
R1とR2が結合して環構造が形成されることはない。また、R1の炭素数と2つのR3の炭素数との合計は6以上である。
式中に示された2つのベンゼン環上にはR3以外の置換基は存在しない。
nは2~20の整数である。
R5は水素原子、アルキル基、又はアリール基を示す。
式中に示された2つのベンゼン環上にはR5以外の置換基は存在しない。
- 前記式(I-A)において、R2が水素原子又は無置換の炭化水素基であり、前記ポリマー中、前記式(I-A)で表される構造単位の含有量が10質量%以上である、請求項1に記載のコーティング用樹脂組成物。
- 前記ポリマー中、前記式(I-A)で表される構造単位の含有量が20質量%以上である、請求項2に記載のコーティング用樹脂組成物。
- 前記ポリマー中、前記式(II-1)で表される構造単位の含有量が20質量%以上である、請求項4に記載のコーティング用樹脂組成物。
- 前記式(I-A)中、R3は水素原子又は炭素数1~4のアルキル基を示し、2つのR3の少なくとも1つは炭素数1~4のアルキル基であり、前記式(I-B)中、R5は水素原子又は炭素数1~4のアルキル基を示し、2つのR5の少なくとも1つは炭素数1~4のアルキル基である、請求項1~5のいずれか1項に記載のコーティング用樹脂組成物。
- 前記R1の炭素数が5以上である、請求項1~6のいずれか1項に記載のコーティング用樹脂組成物。
- 前記nが4~20の整数である、請求項1~6のいずれか1項に記載のコーティング用樹脂組成物。
- 溶媒を含有する、請求項1~8のいずれか1項に記載のコーティング用樹脂組成物。
- ベンゼン環を含む含芳香族環化合物からなる機能性材料を含有し、前記ポリマーの含有量と前記機能性材料の含有量の質量比が、前記ポリマー/前記機能性材料=90:10~50:50である、請求項1~9のいずれか1項に記載のコーティング用樹脂組成物。
- 下記式(I-A)で表される構造単位と下記式(I-B)で表される構造単位の少なくとも1種と、下記式(II)で表される構造単位とを有し、
前記式(I-A)で表される構造単位と前記式(I-B)で表される構造単位の各含有量の合計が10質量%以上、かつ前記式(II)で表される構造単位の含有量が10質量%以上である、ポリマー。
R2は水素原子、直鎖アルキル基、又はアリール基を示す。
R3は水素原子、アルキル基、又はアリール基を示す。
R1とR2が結合して環構造が形成されることはない。また、R1の炭素数と2つのR3の炭素数との合計は6以上である。
式中に示された2つのベンゼン環上にはR3以外の置換基は存在しない。

- 二価フェノールのアルカリ水溶液と有機溶媒とを含む混合物と、固体の4,4’-ビフェニルジカルボニルクロリドとを混合する工程を含む、
下記式(I-A)で表される構造単位と下記式(I-B)で表される構造単位の少なくとも1種と下記式(II-2)で表される構造単位とを有し、前記式(I-A)で表される構造単位と前記式(I-B)で表される構造単位の各含有量の合計が10質量%以上かつ前記式(II-2)で表される構造単位の含有量が10質量%以上である、ポリマーの製造方法。
R2は水素原子、直鎖アルキル基、又はアリール基を示す。
R3は水素原子、アルキル基、又はアリール基を示す。
R1とR2が結合して環構造が形成されることはない。また、R1の炭素数と2つのR3の炭素数との合計は6以上である。
