本願は、2021年2月10日に、日本に出願された特願2021-020154号に基づき優先権を主張し、その内容をここに援用する。
プリント基板においては、回路の保護や短絡の防止のために、導電性ペーストによって形成された導電性塗膜の上にオーバーコート剤を塗布し、絶縁性のオーバーコートを形成することがある。
特許文献1には、エポキシアクリレート、不飽和ポリエステル等の熱可塑性樹脂を含む塗料を導電性塗膜の上に塗布して絶縁性塗膜を形成することが記載されている。

「絶縁性」とは、比抵抗が1.0×104Ω・cm以上であることを意味する。
「(メタ)アクリル」は、アクリル及びメタクリルの総称である。「(メタ)アクリル酸エステル」、「(メタ)アクリル酸」、「(メタ)アクリロニトリル」も同様である。
本明細書においては、可逆的付加開裂連鎖移動重合を「RAFT重合」といい、RAFT重合に用いられる連鎖移動剤を「RAFT剤」という。
本明細書においては、数平均分子量を「Mn」ともいい、重量平均分子量を「Mw」ともいう。Mn及びMwはそれぞれ、ゲルパーミエーションクロマトグラフ(GPC)法により測定される標準ポリスチレン換算の値である。
共重合体の「酸価」とは、共重合体1g中に含まれる酸を中和するのに要する水酸化カリウムのmg数のことであり、JIS K 2501:2003に準拠して測定される。
本明細書においては、ガラス転移温度を「Tg」ともいう。
重合体ブロックのTgは、下記式(i)に示されるFoxの式から求められる。共重合体のTgも同様にして求められる。

式(i)中、TgPは重合体ブロックのTg(℃)であり、Wmは重合体ブロックを構成する単量体(以下、「単量体m」ともいう。)の質量分率であり、Tgmは単量体mの単独重合体(ホモポリマー)のTg(℃)である。
なお、Tgmはホモポリマーの特性値として広く知られており、例えば、「POLYMER HANDBOOK、THIRD EDITION」に記載されている値や、メーカのカタログ値を用いればよい。
本発明の一態様に係る導電性塗膜用オーバーコート剤(以下、単に「オーバーコート剤」とも記す。)は、特定の共重合体(以下、「共重合体A」とも記す。)を含む。
オーバーコート剤は、塗布性の観点から、有機溶剤を含むことが好ましい。
オーバーコート剤は、必要に応じて、架橋剤を含んでいてもよい。
オーバーコート剤は、必要に応じて、本発明の趣旨を逸脱しない範囲で、上記以外の他の成分を含んでいてもよい。
共重合体Aは、第1の重合体ブロック(以下、「ブロック(1)」とも記す。)と、ブロック(1)の両端側それぞれに位置する2つの第2の重合体ブロック(以下、「ブロック(2)」とも記す。)とからなるトリブロック構造を持つ(メタ)アクリル系共重合体である。共重合体Aは、ブロック(2)-b-ブロック(1)-b-ブロック(2)と表すこともできる。各ブロックについては後で詳しく説明する。
共重合体Aを構成する全単量体単位に対する(メタ)アクリル系単量体単位の割合は、80質量%以上が好ましく、95質量%以上がより好ましい。
共重合体Aが酸価を持つ場合、その酸価は5~35mgKOH/gが好ましい。共重合体Aが酸化を持てばイソシアネート等で架橋が可能となる。特に酸価が上記下限値以上であれば、オーバーコート剤の塗膜において十分な架橋構造が形成され、塗膜の強度に優れる傾向がある。酸価が上記上限値以下であれば、オーバーコート剤の貯蔵安定性に優れる傾向がある。
共重合体Aの分子量分散度(Mw/Mn)は、2.0以下が好ましく、1.2~2.0がより好ましい。分子量分散度が上記上限値以下であれば、塗工作業性に優れる傾向がある。
ブロック(1)は、トリブロック構造の中央部分に位置する。
ブロック(1)は、(メタ)アクリル系単量体単位及び芳香族ビニル化合物単位からなる群から選ばれる少なくとも1種を含むことが好ましい。(メタ)アクリル系単量体としては、(メタ)アクリル酸エステル、(メタ)アクリル酸、(メタ)アクリルアミド、(メタ)アクリロニトリル等が挙げられる。
芳香族ビニル化合物としては、スチレン、α-メチルスチレン、o-,m-もしくはp-メチルスチレン、o-,m-もしくはp-クロロスチレン等が挙げられる。これらの中でも、スチレンが好ましい。
ブロック(1)は、必要に応じて、その他の単量体単位をさらに含んでいてもよい。
側鎖の炭素数は1~8が好ましく、2~8がより好ましく、4~8がさらに好ましい。側鎖の炭素数が1以上であれば、オーバーコート剤の塗膜において共重合体Aがミクロ相分離構造をとりやすく、8以下であれば、タックが残りにくい傾向がある。
側鎖は、柔軟性の観点では、直鎖状が好ましく、塗工性の観点では、分岐状が好ましい。
単量体(1)及び芳香族ビニル化合物以外の単量体としては、例えば、芳香族ビニル化合物以外の環状構造含有単量体、官能基含有単量体が挙げられる。環状構造含有単量体、官能基含有単量体については後で詳しく説明する。これらの単量体は1種を単独で用いても2種以上を併用してもよい。
ブロック(1)のTgは、ブロック(1)を形成する単量体の種類や質量分率によって調整できる。
2つのブロック(2)は、トリブロック構造の両端部分に位置する。
2つのブロック(2)はそれぞれ、ブロック(1)とは異なる。ブロック(2)がブロック(1)とは異なるとは、ブロック(2)を構成する単量体単位の組成(単量体単位の種類及び比率のいずれか一方又は両方)が、ブロック(1)を構成する単量体単位の組成と異なることを示す。ブロック(2)を構成する単量体単位の少なくとも一部が、ブロック(1)を構成する単量体単位とは異なることが好ましい。
2つのブロック(2)は互いに同一でもよく異なっていてもよい。以下、一方のブロック(2)について好ましい態様を説明するが、他方のブロック(2)の好ましい態様も同様である。
ブロック(2)は、(メタ)アクリル系単量体単位を含むことが好ましい。(メタ)アクリル系単量体としては、前記と同様のものが挙げられる。
ブロック(2)は、必要に応じて、(メタ)アクリル系単量体以外の単量体単位をさらに含んでいてもよい。
環状構造含有単量体としては、環状構造含有(メタ)アクリル酸エステル、芳香族ビニル化合物等が挙げられる。
環状構造含有(メタ)アクリル酸エステルとしては、例えば(メタ)アクリル酸ベンジル、(メタ)アクリル酸2-フェノキシエチル等の芳香環構造を有する(メタ)アクリル酸エステル;(メタ)アクリル酸シクロヘキシル、(メタ)アクリル酸ジシクロペンタニル、(メタ)アクリル酸イソボルニル等の脂環構造を有する(メタ)アクリル酸エステルが挙げられる。
芳香族ビニル化合物としては、前記と同様のものが挙げられる。
これらの単量体は1種を単独で用いても2種以上を併用してもよい。
環状構造含有単量体としては、ミクロ相分離構造を形成しやすい点で、芳香族ビニル化合物が好ましく、スチレンが特に好ましい。
ブロック(2)が官能基含有単量体単位を含む場合には、イソシアネート基、エポキシ基、カルボキシ基又はヒドロキシ基を有する架橋剤により架橋構造を持たせて耐熱性を向上させることができる。
ブロック(2)が官能基含有単量体単位としてカルボキシ基含有単量体単位を含む場合には、カルボキシ基同士の水素結合により、共重合体Aの配列に疑似的な架橋構造を引き起こし、塗工作業性を向上させることもできる。
ヒドロキシ基含有単量体としては、例えば(メタ)アクリル酸2-ヒドロキシエチル、(メタ)アクリル酸2-ヒドロキシプロピル、(メタ)アクリル酸4-ヒドロキシブチル、(メタ)アクリル酸6-ヒドロキシヘキシル、(メタ)アクリル酸8-ヒドロキシオクチル、(メタ)アクリル酸10-ヒドロキシデシル、(メタ)アクリル酸12-ヒドロキシラウリル、(4-ヒドロキシメチルシクロヘキシル)・メチルアクリレートが挙げられる。
これらの単量体は1種を単独で用いても2種以上を併用してもよい。
環状構造含有単量体及び官能基含有単量体以外の単量体としては、例えば、前記した単量体(1)が挙げられる。
ブロック(2)が環状構造含有単量体単位と、環状構造含有単量体単位以外の単量体単位とを含む場合、ブロック(2)を構成する全ての単量体単位の合計(100質量%)に対する環状構造含有単量体単位の割合は、99質量%以下が好ましい。
ブロック(2)のTgの上限は、特に限定されないが、例えば105℃である。
ブロック(2)のTgは、ブロック(2)を形成する単量体の種類や質量分率によって調整できる。
共重合体A-1:ブロック(1)が、炭素数2~8のアルキル基を有するアクリル酸アルキルエステル単位を含み、2つのブロック(2)がそれぞれ、メタクリル酸メチル単位を含む共重合体。
共重合体A-2:ブロック(1)が、炭素数4~8のアルキル基を有するアクリル酸アルキルエステル単位を含み、2つのブロック(2)がそれぞれ、芳香族ビニル化合物単位を含む共重合体。
共重合体A-3:ブロック(1)が、炭素数2~8のアルキル基を有するアクリル酸アルキルエステル単位を含み、2つのブロック(2)がそれぞれ、環状構造含有(メタ)アクリル酸エステル単位を含む共重合体。
共重合体A-1~A-3のブロック(1)は、炭素数2~8のアルキル基を有するアクリル酸アルキルエステル単位以外の単量体単位をさらに含んでいてもよい。
共重合体Aは、例えばリビング重合によって得ることができる。
リビング重合としては、リビングアニオン重合、RAFT重合等が挙げられるが、RAFT重合が好ましい。
RAFT重合では、RAFT剤及び重合開始剤が用いられる。
RAFT剤としては、例えばジチオエステル、ジチオカルバメート、トリチオカルボナート、キサンタート等のイオウ系化合物が挙げられる。具体例としては、特開2018-165300号公報に記載のものが挙げられる。
重合開始剤としては、例えばアゾ系重合開始剤、過酸化物系重合開始剤が挙げられる。
RAFT重合の方法としては特に限定されず、公知の方法を採用でき、例えば溶液重合法、乳化重合法、塊状重合法、懸濁重合法などが挙げられる。
RAFT重合に用いられる溶媒としては特に限定されず、公知の溶媒を用いることができる。
より詳しく説明すると、反応部位を2つ有するRAFT剤の存在下で単量体混合物(2)を重合すると、RAFT剤由来の構造を挟んでブロック(2)が生成する。次いで単量体混合物(1)を重合すると、反応部位とブロック(2)との間にブロック(1)が成長する。中心の2つのブロック(1)は単分子のRAFT剤由来の構造で結合されているため、1つの重合体ブロックとみなすことができる。
有機溶剤としては、特に限定されないが、3-メトキシ-3-メチル-1-ブタノール、1-ブタノール等のアルコール系溶剤;エチレングリコールモノブチルエーテル等のグリコール系溶剤;イソホロン、メチルエチルケトン等のケトン系溶剤;酢酸エチル等のエステル系溶剤等が挙げられる。
有機溶剤としては、オーバーコート剤が塗布される導電性塗膜を溶解させない有機溶剤が好ましく、アルコール系溶剤、グリコール系溶剤が好ましく、アルコール系溶剤がより好ましい。
架橋剤(硬化剤)としては、例えば、ヘキサメチレンジイソシアネート(HDI)、ジフェニルメタンジイソシアネート(MDI)、イソホロンジイソシアネート(IPDI)等のイソシアネート系架橋剤が挙げられる。
オーバーコート剤が架橋剤を含む場合、架橋剤の含有量は、例えば、共重合体Aの100質量部に対して5.0~10.0質量部程度である。
他の成分としては、例えば、表面調整剤等の添加剤が挙げられる。
他の成分の含有量は、例えば、共重合体Aの100質量部に対して0~10.0質量部程度である。
上記効果を奏する理由としては、以下のことが考えられる。
従来のオーバーコート剤を導電性塗膜に塗布した場合、オーバーコート剤の樹脂成分(エポキシアクリレート、不飽和ポリエステル等)の一部が導電性塗膜の中に入り込むことで、導電性塗膜の抵抗値が上昇したと考えられる。
これに対し、本態様のオーバーコート剤は、共重合体Aが上記構造を持つので、塗膜形成時に共重合体Aがミクロ相分離構造をとり、さらに使用溶剤が導電性塗膜へアタックしにくいと考えられる。このため、共重合体Aが導電性塗膜の中に入り込みにくく、導電性塗膜の抵抗値が上昇しにくいと考えられる。
また、本態様のオーバーコート剤から形成される絶縁性オーバーコートは、伸縮性と成形性にも優れる。成形性に優れることで、形成されるオーバーコートの外観が良好となる。
本発明の一態様に係る導電性塗膜用絶縁性オーバーコート(以下、単に「オーバーコート」とも記す。)は、前記したオーバーコート剤の塗膜であり、共重合体Aを含む。
オーバーコート中の共重合体Aは、典型的には、ミクロ相分離構造をとっている。共重合体Aは、架橋構造を持っていてもよい。
オーバーコートの厚さは、導電性塗膜の上面側の厚さである。ここで、導電性塗膜の上面側の厚さとは、導電性塗膜の上面(基材とは反対側の面)に積層された部位の厚さをいう。一例を挙げると、図1に示すオーバーコート13の厚さは、図中において導電性塗膜11の上側に積層された部位の厚さである。オーバーコートの厚さは、定圧厚さ測定器により測定される。
オーバーコート剤の塗布方法としては、グラビア印刷法、オフセット印刷法、スクリーン印刷法、ロールコート法、バーコート法等の公知の塗布方法が挙げられる。
加熱条件としては、例えば80~130℃で3~30分間の条件が挙げられる。
本発明の一態様に係る塗膜構造は、導電性塗膜と、前記したオーバーコートとを含む。オーバーコートは、導電性塗膜の上に設けられている。
図1に、塗膜構造の一例を示す。この例の塗膜構造10は、基材20上に設けられた導電性塗膜11と、導電性塗膜11の上に設けられたオーバーコート13とを備える。導電性塗膜11は、基材20上に設けられている。オーバーコート13は、導電性塗膜11の表面全体を覆っている。
導電性塗膜は、特に限定されず、公知の導電性塗膜であってよい。
導電性塗膜の一例として、導電性粒子とバインダー樹脂とを含むものが挙げられる。導電性粒子はバインダー樹脂に分散されている。
導電性粒子の平均粒径は、導電性塗膜を形成する際の塗布性の観点から、7μm以下であることが好ましい。平均粒径の下限は特に限定されないが、例えば1μmである。
導電性粒子の平均粒径は、体積粒度分布における累積体積百分率が50体積%の粒子径のことである。体積粒度分布は、JIS Z 8825「粒子径解析-レーザ回折・散乱法」に準ずる方法で測定される。
ポリウレタン樹脂は、ポリオール樹脂とイソシアネート化合物との反応によって得られる。
ポリオール樹脂としては、例えば、ポリエステルポリオール、ポリエーテルポリオール、ポリカーボネートポリオール、ポリカプロラクトンポリオール等が挙げられる。ポリオール樹脂は、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよく、ポリエステル樹脂と併用してもよい。
ポリオール樹脂として好ましいものはポリエステルポリオール樹脂であり、その水酸基価は、例えば2~100mgKOH/gである。ポリエステルポリオール樹脂の水酸基価は、JIS K 0070「化学製品の酸価、けん化価、エステル価、よう素価、水酸基価及び不けん化物の試験方法」に準ずる方法で測定される。
イソシアネート化合物としては、例えば、ヘキサメチレンジイソシアネート(HDI)、ジフェニルメタンジイソシアネート(MDI)、イソホロンジイソシアネート(IPDI)等が挙げられる。上記イソシアネート化合物のイソシアネート基がブロック剤でマスクされたブロックイソシアネートが用いられてもよい。
バインダー樹脂の含有量は、導電性塗膜の総質量に対し、例えば5~60質量%である。
導電性塗膜の厚さは、例えば5.0~20.0μmである。
導電性ペーストは、必要に応じて、添加剤を含んでいてもよい。
基材の形態としては、フィルム状、板状等が挙げられる。
加熱条件としては、例えば80~130℃で3~30分間の条件が挙げられる。
必要に応じて、得られた積層体に対し、折り曲げ、真空熱成形等の成形加工を施してもよい。
得られた積層体は、プリント基板、タッチセンサー等の用途に用いることができる。
(Tgの算出)
重合体ブロックのTgは、上記式(i)に示されるFoxの式から求めた。
酸価は、JIS K 2501:2003に準拠して測定した。具体的には、水酸化カリウムを0.1規定になるようにメタノールに溶解させて調製した溶液を滴定することで測定した。
導電性塗膜の電気抵抗値は、デジタルマルチメーター(エーディーシー社製「6581」)により測定した。
得られた評価サンプルについて、デジタルマルチメーター(エーディーシー社製「6581」)により導電性塗膜の電気抵抗値(オーバーコート剤塗布後の導電性塗膜の電気抵抗値)を測定した。測定結果から、電気抵抗値の変化率([オーバーコート剤塗布後の導電性塗膜の電気抵抗値]-[オーバーコート剤塗布前の電気抵抗値])/[オーバーコート剤塗布前の電気抵抗値]×100(%)を算出した。
得られた評価サンプル(オーバーコート乾燥後)の導電性塗膜を目視で観察し、以下の基準で評価した。オーバーコートについても同様に評価した。
○:シワが見られない。
×:シワが見られる。
得られた評価サンプルに対し、真空成形機により伸び率100%の熱成形を行った。上記熱成形後の評価サンプルのオーバーコートを目視で観察し、以下の基準で評価した。
○:オーバーコートにクラックが見られず、かつオーバーコートの表面にタックが無い。
△:オーバーコートに微細なクラックが見られる、又はオーバーコートの表面にややタックがあるが、実用に足る。
×:オーバーコートにクラックが見られる、又はオーバーコートの表面にはっきりタックがある。
得られた評価サンプルについて、卓上型耐久試験機を用い、導電性塗膜の長さが50mmから60mmとなる伸縮を伸縮速度1200mm/分で100回繰り返した。その後、オーバーコートの外観を目視で観察し、以下の基準で評価した。
○:オーバーコートにクラックが見られず、かつオーバーコートの表面にタックが無い。
△:オーバーコートに微細なクラックが見られる、又はオーバーコートの表面にややタックがあるが、実用に足る。
×:オーバーコートにクラックが見られる、又はオーバーコートの表面にはっきりタックがある。
表1に示す配合に従って、各材料を混合分散して導電性ペーストを得た。
UE-3400:ポリエステル樹脂、ユニチカ社製「エリーテルUE-3400」、水酸基価4mgKOH/g。
SBN-70D:HDI系ブロックイソシアネート、旭化成社製「デュラネートSBN-70D」、固形分70質量%、NCO10.0質量%。
SF70:銀粉、AmesGoldsmith社製、平均粒径2.6μm。
(製造例A-1)
[1段目のRAFT重合]
実施例では、まず、MMA(メチルメタクリレート)29.7g、AA(アクリル酸)0.3g、RAFT剤(1)(後述する式(1)で表される化合物)0.60g、ABN-E(2,2’-アゾビス(2-メチルブチロニトリル))0.15g、及び酢酸エチル30gを2口フラスコに投入し、内部を窒素ガスで置換しながら85℃に昇温した後、撹拌下にて6時間の重合反応を行った。
重合反応が終了した後、2口フラスコ内の内容物をn-ヘキサン1000g中に投入し、撹拌して反応物を再沈殿させ、これを濾別した後に70℃で減圧乾燥して、MMA:AA=99:1(質量比)の共重合体であるブロック(2)を得た。
次に、上記ブロック(2)27.0g、BA(n-ブチルアクリレート)13.5g、2-EHA(アクリル酸2-エチルへキシル)13.5g、ABN-E0.04g、及び酢酸エチル60.0gを2口フラスコに投入し、内部を窒素ガスにて置換しながら85℃に昇温した後、撹拌下にて6時間の重合反応を行った。
反応終了後、2口フラスコ内の内容物をn-ヘキサン1000g中に投入し、撹拌して反応物を再沈殿させ、これを濾別した後に70℃で減圧乾燥して、BA:2-EHA=50:50(質量比)の共重合体であるブロック(1)と、上記ブロック(1)の両端側それぞれに位置する上記ブロック(2)とからなるトリブロック構造を持ち、2つのブロック(2)の合計質量/ブロック(1)の質量で表される比(以下、「ブロック(2)/ブロック(1)」とも記す。)が60/40である共重合体を得た。得られた共重合体の酸価、ブロック(1)、ブロック(2)それぞれのTgを表2~3に示す。
なお、ブロック(1)の一端側にあるブロック(2)と、他端側にあるブロック(2)とは、前段で合成した単一のブロック(2)が中央で分かたれたものであるから、これらのブロック(2)は同一のブロックとみなすことができる。
ブロック(1)又はブロック(2)を形成する単量体の種類と組成(質量%)、ブロック(2)/ブロック(1)が表2~3に示すようになるようにした以外は、製造例1と同様にして共重合体A-2~A-12を得た。表2~3中の空欄はその成分が含まれていないことを示す。得られた共重合体の酸価、ブロック(1)、ブロック(2)それぞれのTgを表2~3に示す。
MMA:メタクリル酸メチル(Tg:105℃)。
St:スチレン(Tg:100℃)。
CHMA:メタクリル酸シクロへキシル(Tg:66℃)。
n-BMA:メタクリル酸n-ブチル(Tg:20℃)。
AA:アクリル酸(Tg:106℃)。
EA:アクリル酸エチル(Tg:-22℃)。
2-EHA:アクリル酸2-エチルへキシル(Tg:-70℃)。
BA:アクリル酸n-ブチル(Tg:-54℃)。
ABN-E:2,2’-アゾビス(2-メチルブチロニトリル)。
RAFT剤(1):下記式(1)で表される化合物。
得られた導電性ペーストを、ポリカーボネート板の上に、幅1.0mm×長さ50mmの直線状のパターンとなるようにスクリーン印刷により塗布し、120℃で30分間加熱して導電性塗膜を形成し、電気抵抗値(オーバーコート剤塗布前の電気抵抗値)を測定した。
得られたオーバーコート剤を、上記ポリカーボネート板の導電性塗膜の上に、スクリーン印刷により塗布し、120℃で30分間加熱して厚さ20.0μmのオーバーコートを形成した。これにより、ポリカーボネート板上に導電性塗膜とオーバーコートが積層された評価サンプルを得た。
得られた評価サンプルについて、上記評価を行った。結果を表4~5に示す。
jER1256:フェノキシ型エポキシ樹脂、三菱ケミカル社製。
UE3510:ポリエステル樹脂、ユニチカ社製「エリーテルUE-3510」。
SBN-70D:HDI系ブロックイソシアネート、旭化成社製「デュラネートSBN-70D」、固形分70質量%、NCO10.0質量%。
ソルフィット:3-メトキシ-3-メチル-1-ブタノール、クラレ社製。

Claims (6)
- 導電性塗膜の上に塗布され絶縁性オーバーコートを形成するオーバーコート剤であり、
第1の重合体ブロックと、前記第1の重合体ブロックの両端側それぞれに位置する、前記第1の重合体ブロックとは異なる2つの第2の重合体ブロックとからなるトリブロック構造を持つ(メタ)アクリル系共重合体を含む、導電性塗膜用オーバーコート剤。 - 前記2つの第2の重合体ブロックの合計質量/前記第1の重合体ブロックの質量で表される比が10/90~60/40の範囲内である、請求項1に記載の導電性塗膜用オーバーコート剤。
- 前記第1の重合体ブロックのガラス転移温度が-75~-35℃である、請求項1又は2に記載の導電性塗膜用オーバーコート剤。
- 前記2つの第2の重合体ブロックのガラス転移温度がそれぞれ75℃以上である、請求項1~3のいずれか一項に記載の導電性塗膜用オーバーコート剤。
- 請求項1~4のいずれか一項に記載の導電性塗膜用オーバーコート剤の塗膜である、導電性塗膜用絶縁性オーバーコート。
- 導電性塗膜と、前記導電性塗膜の上に設けられた、請求項5に記載の導電性塗膜用絶縁性オーバーコートとを含む、塗膜構造。
