Abstract
難燃性およびゴム特性に優れ、かつ、環境負荷を低減できる難燃性ゴム組成物を提供する。本発明は、エチレン・α-オレフィン・非共役ジエン共重合体、水和金属酸化物、シランカップリング剤、可塑剤および架橋剤を含有する難燃性ゴム組成物であって、前記エチレン・α-オレフィン・非共役ジエン共重合体のα-オレフィンの炭素数が3以上であり、前記エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、前記水和金属酸化物を180~350質量部、前記可塑剤を10~60質量部含有する。
Description
本発明はオレフィン系の難燃性ゴム組成物に関する。
エチレンプロピレンジエン共重合ゴムに代表されるエチレン・α-オレフィン・非共役ジエン共重合体は、機械的特性、耐熱性、耐候性等に優れており、さらには安価でもあるため、自動車部品、電気製品部品、土木建材用品等の幅広い用途で用いられている。
昨今、自動車、電気製品等への性能要求が高度化するのに伴い、これら製品に使用されるシール材を構成するゴム組成物にも高い機能が要求されている。すなわち、硬さや圧縮永久歪等のゴム特性、低温特性、難燃性等に優れていることが求められている。このような高機能なゴム組成物を実現するために、エチレン・α-オレフィン・非共役ジエン共重合体を含有するゴム製品の性能をより向上させる各種技術が開発されている。
難燃性、環境負荷の低減等の性能をより向上させる技術として、例えば特許文献1には、ハロゲン系難燃剤を含有したエチレンプロピレンゴムを含む難燃性組成物が開示されている。特許文献2,3には、ハロゲンフリーでありゴム組成物を含んだ難燃性発泡材が開示されている。特許文献4には、難燃剤として金属水酸化物を使用し、酸変性ポリオレフィンを含有する難燃性ゴム組成物が開示されている。
しかしながら、特許文献1の難燃性組成物には、ハロゲン系難燃剤による環境汚染を引き起こす懸念がある。特許文献2,3の発泡材はハロゲンフリーではあるが、発泡材料であるためゴム特性に劣り、シール材への適性がない。また、特許文献4のゴム組成物もハロゲンフリーではあるが、当該組成物の材料からは硬度上昇が予測され、ゴム特性が不十分なものと考えられる。
本発明は、このような状況に鑑みてなされたものである。すなわち、本発明の課題は、難燃性およびゴム特性に優れ、かつ、環境負荷を低減できる難燃性ゴム組成物を提供することである。
本発明者らは、上記課題を解決するために、難燃性ゴム組成物に含有させる難燃剤の種類とその含有量等について検討を進めた。その結果、難燃剤として水和金属酸化物を使用し、難燃性ゴム組成物に水和金属酸化物と可塑剤を所定量含有させることによって、難燃性ゴム組成物の難燃性、ゴム特性等を向上させ、かつ、環境負荷を低減させられることを見出した。本発明は、このような知見を基に完成するに至ったものである。
すなわち、本発明の難燃性ゴム組成物は、エチレン・α-オレフィン・非共役ジエン共重合体、水和金属酸化物、シランカップリング剤、可塑剤、および架橋剤を含有する難燃性ゴム組成物であって、前記エチレン・α-オレフィン・非共役ジエン共重合体のα-オレフィンの炭素数が3以上であり、前記エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、前記水和金属酸化物を180~350質量部、前記可塑剤を10~60質量部含有することを特徴とする。
本発明の難燃性ゴム組成物は、難燃性およびゴム特性に優れ、かつ、環境負荷を低減することができる。
以下、本発明の実施形態を詳細に説明する。ただし、本発明の範囲は、以下に説明する具体例としての実施形態に限定されるわけではない。
本実施形態の難燃性ゴム組成物は、エチレン・α-オレフィン・非共役ジエン共重合体、水和金属酸化物、シランカップリング剤、可塑剤、および架橋剤を含有する。難燃性ゴム組成物を構成する成分のうち、水和金属酸化物を配合することによって、難燃性ゴム組成物の環境負荷を低減し、かつ難燃性を向上させることができる。また、架橋剤、可塑剤を適切に配合することによって、難燃性ゴム組成物の混練加工性、ゴム特性等が改善される。以下、難燃性ゴム組成物を構成する各成分について説明する。
(エチレン・α-オレフィン・非共役ジエン共重合体)
本実施形態のエチレン・α-オレフィン・非共役ジエン共重合体におけるα-オレフィンは、炭素数3以上のα-オレフィンであり、炭素数4以上のα-オレフィンであることがより好ましい。炭素数3以上のα-オレフィンとしては、たとえばプロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、1-デセン等をあげることができる。α-オレフィンの炭素数を3以上とすることで、ポリエチレンの結晶化を阻害し、難燃性ゴム組成物の弾性と低温特性を向上させることができる。また、α-オレフィンの炭素数を増加させることにより、主鎖の絡み合いを減少させ、主鎖の運動性を高め、難燃性ゴム組成物の低温特性をより向上させることができる。
本実施形態のエチレン・α-オレフィン・非共役ジエン共重合体におけるα-オレフィンは、炭素数3以上のα-オレフィンであり、炭素数4以上のα-オレフィンであることがより好ましい。炭素数3以上のα-オレフィンとしては、たとえばプロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、1-デセン等をあげることができる。α-オレフィンの炭素数を3以上とすることで、ポリエチレンの結晶化を阻害し、難燃性ゴム組成物の弾性と低温特性を向上させることができる。また、α-オレフィンの炭素数を増加させることにより、主鎖の絡み合いを減少させ、主鎖の運動性を高め、難燃性ゴム組成物の低温特性をより向上させることができる。
非共役ジエンとしては、たとえば1,4-ヘキサジエン、1,6-オクタジエン、2-メチル-1,5-ヘキサジエン、6-メチル-1,5-ヘプタジエン、7-メチル-1,6-オクタジエンのような鎖状非共役ジエン;シクロヘキサジエン、ジシクロペンタジエン、メチルテトラヒドロインデン、5-ビニルノルボルネン、5-エチリデン-2-ノルボルネン、5-メチレン-2-ノルボルネン、5-イソプロピリデン-2-ノルボルネン、6-クロロメチル-5-イソプロペニル-2-ノルボルネンのような環状非共役ジエン;2,3-ジイソプロピリデン-5-ノルボルネン、2-エチリデン-3-イソプロピリデン-5-ノルボルネン、2-プロペニル-2,2-ノルボルナジエン、1,3,7-オクタトリエン、1,4,9-デカトリエンのようなトリエン等をあげることができる。

水和金属酸化物としては、例えば、水酸化アルミニウム、水酸化マグネシウム、酸化マグネシウム・酸化ニッケルの水和物、酸化マグネシウム・酸化亜鉛の水和物等の水和金属化合物などが挙げられ、中でも水酸化アルミニウムが好ましい。水酸化アルミニウムは、熱分解時の吸熱量が他の水和金属酸化物よりも高いため、少量でも優れた難燃性を発現できる。よって、水酸化アルミニウムを難燃剤として用いることにより、難燃剤の使用量を抑え、硬さ、圧縮永久歪等のゴム特性に優れた難燃性ゴム組成物とすることができる。難燃剤は、1種のみであってもよく、2種以上を混合して用いてもよい。
水和金属酸化物としては、例えば、水酸化アルミニウム、水酸化マグネシウム、酸化マグネシウム・酸化ニッケルの水和物、酸化マグネシウム・酸化亜鉛の水和物等の水和金属化合物などが挙げられ、中でも水酸化アルミニウムが好ましい。水酸化アルミニウムは、熱分解時の吸熱量が他の水和金属酸化物よりも高いため、少量でも優れた難燃性を発現できる。よって、水酸化アルミニウムを難燃剤として用いることにより、難燃剤の使用量を抑え、硬さ、圧縮永久歪等のゴム特性に優れた難燃性ゴム組成物とすることができる。難燃剤は、1種のみであってもよく、2種以上を混合して用いてもよい。
本実施形態の難燃性ゴム組成物は、難燃剤として水和金属酸化物をエチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して180~350質量部含有し、200~340質量部含有することが好ましい。水和金属酸化物はノンハロゲン-ノンアンチモン系無機難燃剤である。難燃剤として水和金属酸化物を用いることで、ゴム組成物の難燃性を向上させると同時に環境負荷を低減せしめることができる。
水和金属酸化物の含有量を180質量部以上とすることによって、難燃性ゴム組成物の難燃性を向上させることができる。一方、水和金属酸化物を350質量部以下とすることによって、難燃性ゴム組成物にシール材等に適した柔らかさを与えることができる。
水和金属酸化物としては、粒子状の形態のものが好ましく用いられる。水和金属酸化物の平均粒径は、0.6~10μmであることが好ましく、0.9~5.0μmであることがより好ましい。水和金属酸化物の平均粒径が0.6μm以上であると、混練時の分散および作業性を向上させることができる。一方、水和金属酸化物の平均粒径が10μm以下であると、ゴム材料の機械的特性を維持したまま、難燃性を付与することができる。
(シランカップリング剤)
難燃性ゴム組成物は、水和金属酸化物に加えてシランカップリング剤を含有し、当該水和金属酸化物がシランカップリング剤で表面処理されていることが好ましい。シランカップリング剤としては、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリス(2-メトキシエトキシ)シラン等のビニル基含有アルコキシシランまたはそのオリゴマーが用いられる。シランカップリング剤は、水和金属酸化物100質量部に対して1~5質量部含有されることが好ましく、2~4質量部含有されることがより好ましい。
難燃性ゴム組成物は、水和金属酸化物に加えてシランカップリング剤を含有し、当該水和金属酸化物がシランカップリング剤で表面処理されていることが好ましい。シランカップリング剤としては、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリス(2-メトキシエトキシ)シラン等のビニル基含有アルコキシシランまたはそのオリゴマーが用いられる。シランカップリング剤は、水和金属酸化物100質量部に対して1~5質量部含有されることが好ましく、2~4質量部含有されることがより好ましい。
難燃性ゴム組成物にシランカップリング剤を配合することにより、難燃性ゴム組成物の圧縮永久歪を向上させることができる。さらに、水和金属酸化物をシランカップリング剤で表面処理してから配合することにより、水和金属酸化物の相溶性を向上させて難燃性ゴム組成物中に均一分散させることでき、水和金属酸化物の配合量を抑え、難燃性ゴム組成物の硬度の上昇を抑制することができる。
(可塑剤)
難燃性ゴム組成物の加工性やゴム特性を向上させるために、難燃性ゴム組成物には、エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して10~60質量部の可塑剤が配合される。可塑剤の含有量は、20~60質量部であることが好ましい。可塑剤の含有量が10質量部以上であると、難燃性ゴム組成物に適度な柔らかさを与え、シール材等への適性を向上させることができる。一方、可塑剤の含有量が60質量部以下であると、難燃性ゴム組成物全体に対する難燃剤の比率を上げて難燃性を向上させることができる。
難燃性ゴム組成物の加工性やゴム特性を向上させるために、難燃性ゴム組成物には、エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して10~60質量部の可塑剤が配合される。可塑剤の含有量は、20~60質量部であることが好ましい。可塑剤の含有量が10質量部以上であると、難燃性ゴム組成物に適度な柔らかさを与え、シール材等への適性を向上させることができる。一方、可塑剤の含有量が60質量部以下であると、難燃性ゴム組成物全体に対する難燃剤の比率を上げて難燃性を向上させることができる。
可塑剤としては、ゴム組成物に通常使用される脂肪族炭化水素を主成分とする鉱物油や化学合成油が使用可能であり、例えば、鉱物油としては、パラフィン系プロセスオイル、化学合成油としては、ポリ-α-オレフィン、α-オレフィンオリゴマー等が該当する。例示の可塑剤の中でも、エチレン・α-オレフィンオリゴマーが好ましい。可塑剤の配合は、可塑剤の種類によっては圧縮永久歪の低下を引き起こす恐れがあるが、エチレン・α-オレフィンオリゴマーはこの低下を引き起こす恐れが少ないためである。
エチレン・α-オレフィンオリゴマーは、エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、10~50質量部含有されることが好ましく、20~45質量部含有されることがより好ましい。エチレン・α-オレフィンオリゴマーの含有量が10質量部以上であると、難燃性ゴム組成物に適度な柔らかさを与え、シール材等への適性を向上させることができる。一方、エチレン・α-オレフィンオリゴマーの含有量が50質量部以下であると、混練加工における、ゴム材のニーダー等への粘着を抑制することができる。
(架橋剤)
架橋剤としては、一般にゴム組成物の架橋に使用可能なものを配合できるが、中でも有機過酸化物が好ましい。有機過酸化物は、硫黄系化合物を含まず、難燃性ゴム組成物に接触した金属材を腐食させることがないためである。

有機過酸化物としては、例えば、第3ブチルパーオキサイド、ジクミルパーオキサイド、第3ブチルクミルパーオキサイド、1,1-ジ(第3ブチルパーオキシ)-3,3,5-トリメチルシクロヘキサン、2,5-ジメチル-2,5-ジ(第3ブチルパーオキシ)ヘキサン等が挙げられる。有機過酸化物の配合量はエチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して3~6質量部であることが好ましい。
(ゴム特性)
ゴム特性とは、ゴム組成物の硬度、圧縮永久歪、反発弾性、伸び等の特性のことである。本実施形態の難燃性ゴム組成物の硬度はJIS A 硬度として60~80であることが好ましく、65~75であることがより好ましい。JIS A硬度として60以上であると、難燃性ゴム組成物に適切な強度を与えることができる。一方、JIS A 硬度として80以下であると、難燃性ゴム組成物に適度な柔軟性を与えることで、シール材等に加工した場合に高いシール性を実現することができる。なお、JIS A 硬度とは、JIS K-6253-3に準拠してタイプAのデュロメータで測定された硬度である。
ゴム特性とは、ゴム組成物の硬度、圧縮永久歪、反発弾性、伸び等の特性のことである。本実施形態の難燃性ゴム組成物の硬度はJIS A 硬度として60~80であることが好ましく、65~75であることがより好ましい。JIS A硬度として60以上であると、難燃性ゴム組成物に適切な強度を与えることができる。一方、JIS A 硬度として80以下であると、難燃性ゴム組成物に適度な柔軟性を与えることで、シール材等に加工した場合に高いシール性を実現することができる。なお、JIS A 硬度とは、JIS K-6253-3に準拠してタイプAのデュロメータで測定された硬度である。
また、JIS K-6262に準拠して測定された圧縮永久歪は35%以下であることが好ましく、30%以下であることがより好ましい。難燃性ゴム組成物がこのようなゴム特性を備えることにより、難燃性ゴム組成物をシール材等に加工した際のシール性が向上する。
(低温特性)
本実施形態の難燃性ゴム組成物のJIS K 6261-3:2017に準拠して測定された低温特性において、収縮率が10%になる温度(TR10)が-40℃以下であることが好ましく、-50℃以下であることがより好ましい。難燃性ゴム組成物がこのような低温特性を備えることによって、低温環境で使用される製品への適性が向上する。
本実施形態の難燃性ゴム組成物のJIS K 6261-3:2017に準拠して測定された低温特性において、収縮率が10%になる温度(TR10)が-40℃以下であることが好ましく、-50℃以下であることがより好ましい。難燃性ゴム組成物がこのような低温特性を備えることによって、低温環境で使用される製品への適性が向上する。
(難燃性)
本実施形態の難燃性ゴム組成物は、その難燃性が難燃性規格UL94においてV-0であることが好ましい。難燃性ゴム組成物がこのような難燃性を備えることにより、高熱環境下で使用される製品、例えばガスケット等への適性が向上する。

本実施形態の難燃性ゴム組成物は、-40~+150℃といった温度条件下で使用されるシール材、例えば、Oリング、Dリング、Xリング、ガスケット、パッキン、ダイアフラム、バルブ等の成形材料として使用することができる。特に、高温、加熱油に接触するシール材等の成形材料として、好適に使用することができる。
以下、実施例と比較例により本発明を説明するが、これらの実施例は本発明を限定するものではない。
実施例、比較例に用いた原料は以下のとおりである。
(1)エチレン-ブテン-非共役ジエンゴム(EBDM):三井化学社製、EBT K-9330,ヨウ素価16
(2)エチレン-プロピレン-非共役ジエンゴム(EPDM):住友化学社製、ESPRENE 505A,ヨウ素価26
(3)水酸化アルミニウム-1:日本軽金属社製、BF013、平均粒径1μm、ビニル系シランカップリング剤による表面加工未処理
(4)水酸化アルミニウム-2:日本軽金属社製、BF013STV、平均粒径1μm、ビニル系シランカップリン剤による表面加工済
(5)水酸化アルミニウム-3:住友化学社製、AHT#Bの乾燥粉砕品、平均粒径0.5μm
(6)水酸化マグネシウム:神島化学工業社製、マグシーズN、平均粒径1μm
(7)酸化マグネシウム:協和価額工業社製、キョーワマグ150
(8)カーボン:旭カーボン社製、旭#35G
(9)可塑剤-1(パラフィン系プロセス油):出光興産社製、PW-380
(10)可塑剤-2(エチレン・α-オレフィンオリゴマー):三井化学社製、ルーカントHC-2000

(難燃性ゴム組成物の作成方法)
エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、水酸化アルミニウム-2を250質量部、可塑剤-1を20質量部、可塑剤-2を22質量部配合して、実施例1の未架橋のゴム組成物を調製した。未架橋のゴム組成物の調製には、ニーダー(密閉型混練機)を用いた。実施例2~9および比較例1~14の未架橋のゴム組成物についても、組成を表1、表2に記載のように変えた以外は、実施例1と同様の方法で調製した。
エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、水酸化アルミニウム-2を250質量部、可塑剤-1を20質量部、可塑剤-2を22質量部配合して、実施例1の未架橋のゴム組成物を調製した。未架橋のゴム組成物の調製には、ニーダー(密閉型混練機)を用いた。実施例2~9および比較例1~14の未架橋のゴム組成物についても、組成を表1、表2に記載のように変えた以外は、実施例1と同様の方法で調製した。
実施例1~9および比較例1~14の未架橋のゴム組成物について、表1、表2に記載の架橋剤を加えてオープンロールで混練し、シート型金型を用いて加圧下において180℃で10分間架橋した後、150℃で24時間ポストキュアを行い、実施例1~9および比較例1~14の難燃性ゴム組成物の2mm厚のシート状架橋成形品を得た。
<評価>
作成した未架橋のゴム組成物および難燃性ゴム組成物のシート状架橋成形品を用いて、以下に記載する各種性能を評価した。

(混練加工性)
未架橋のゴム組成物をオープンロール、ニーダーを用いて混練した際の、ニーダーへのゴム組成物の粘着の状況について、下記の基準に基づいて判定した。○、△の場合に合格とした。
○:ニーダーに粘着せずに排出可能
△:ニーダーに粘着するが排出可能
未架橋のゴム組成物をオープンロール、ニーダーを用いて混練した際の、ニーダーへのゴム組成物の粘着の状況について、下記の基準に基づいて判定した。○、△の場合に合格とした。

(JIS A硬度)
JIS K-6253-3に準拠してタイプAのデュロメータで難燃性ゴム組成物のJIS A硬度を測定した。

(圧縮永久歪)

燃焼性UL94規格の難燃性試験UL94において、難燃性ゴム組成物の難燃性がV-1,V-0であるかどうかを測定した。V-1でもV-0でもないときは×と記載した。

実施例1~9の評価結果を表1に、比較例1~14の評価結果を表2にまとめた。なお、表1,表2においてシランカップリング剤「有」の表記は、水酸化アルミニウムにシランカップリング剤による表面加工が予め施されていたため、シランカップリング剤を含有してはいるが含有量が不明であることを示している。
表1の評価結果から分かるように、実施例1~9の難燃性ゴム組成物は、いずれの性能においても良好な性能を有していた。一方、比較例1~14の難燃性ゴム組成物は、JIS A硬度、圧縮永久歪、難燃性のいずれかの性能において劣るものであった。
Claims (9)
- エチレン・α-オレフィン・非共役ジエン共重合体、水和金属酸化物、シランカップリング剤、可塑剤および架橋剤を含有する難燃性ゴム組成物であって、
前記エチレン・α-オレフィン・非共役ジエン共重合体のα-オレフィンの炭素数が3以上であり、
前記エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、前記水和金属酸化物を180~350質量部、前記可塑剤を10~60質量部含有する
ことを特徴とする難燃性ゴム組成物。 - 難燃性が難燃性規格UL94 V-0であることを特徴とする請求項1に記載の難燃性ゴム組成物。
- 前記水和金属酸化物が前記シランカップリング剤で処理されていることを特徴とする請求項1または請求項2に記載の難燃性ゴム組成物。
- 前記水和金属酸化物100質量部に対して、前記シランカップリング剤を1~5質量部含有することを特徴とする請求項1~3のいずれか1項に記載の難燃性ゴム組成物。
- 前記水和金属酸化物が水酸化アルミニウムであることを特徴とする請求項1~4のいずれか1項に記載の難燃性ゴム組成物。
- 前記可塑剤がエチレン・α-オレフィンオリゴマーを含有しており、
前記エチレン・α-オレフィン・非共役ジエン共重合体100質量部に対して、エチレン・α-オレフィンオリゴマーを10~50質量部含有することを特徴とする請求項1~5のいずれか1項に記載の難燃性ゴム組成物。 - 前記架橋剤が有機過酸化物であることを特徴とする請求項1~6のいずれか1項に記載の難燃性ゴム組成物。
- JIS K-6253-3に準拠したJIS A硬度が60~80であることを特徴とする請求項1~7のいずれか1項に記載の難燃性ゴム組成物。
- 請求項1~8のいずれか1項に記載の難燃性ゴム組成物を架橋成形してなるシール部品。
