Abstract
セパレータは、複数の凸部を有する金属板製の基材と、基材の各凸部の頂面に設けられた導電層とを備える。導電層は、導電性炭素材、導電性粒子、及び熱硬化性の樹脂を含む。導電性炭素材及び導電性粒子は、導電層の厚さ方向の全体にわたって樹脂内に分散するとともに互いに接触している。
Description
本発明は、燃料電池用セパレータ、燃料電池用セパレータの製造方法、及び熱転写用シートの製造方法に関する。
固体高分子形燃料電池は、複数の単セルが積層されたスタックを備えている(例えば、特許文献1参照)。各単セルは、膜電極接合体を有する発電部と、発電部を挟持する一対の金属製のセパレータとを含む。セパレータには、複数の凸部及び凹部が交互に形成されている。各単セルでは、各セパレータと発電部との間に、凸部及び凹部により区画された燃料ガスや酸化ガスを供給するガス流路が形成されている。各セパレータの基材における発電部に対向する面には、導電性を有するとともに発電部に当接する導電層が形成されている。導電層により、セパレータと発電部との接触抵抗が低減される。
燃料電池の性能を向上させるため、セパレータと発電部との接触抵抗の更なる低減が望まれている。
本発明の目的は、セパレータと発電部との接触抵抗を低減することのできる燃料電池用セパレータ、燃料電池用セパレータの製造方法、及び熱転写用シートの製造方法を提供することにある。
上記目的を達成するため、本発明の第一の態様によれば、燃料電池用セパレータが提供される。燃料電池用セパレータは、複数の凸部を有する金属板製の基材と、導電性炭素材、導電性粒子、及び熱硬化性の樹脂を含み、前記基材の前記凸部の頂面において、前記燃料電池の発電部に当接して設けられた導電層とを備える。前記導電性炭素材及び前記導電性粒子は、前記導電層の厚さ方向の全体にわたって前記樹脂内に分散するとともに互いに接触している。
上記目的を達成するため、本発明の第二の態様によれば、燃料電池用セパレータの製造方法が提供される。前記燃料電池用セパレータは、複数の凸部を有する金属板製の基材と、導電性炭素材、導電性粒子、及び熱硬化性の樹脂を含み、前記基材の前記凸部の頂面において、前記燃料電池の発電部に当接して設けられた導電層とを備える。前記製造方法は、前記導電性炭素材及び前記導電性粒子を前記樹脂内全体に分散させて生成した導電性塗料を、フィルムに塗布して熱転写用シートを形成することと、前記熱転写用シートを前記凸部の各々の頂面に当接させた状態で前記基材に対して加圧するとともに加熱することにより、前記凸部の各々の頂面に前記導電性塗料を熱転写して前記導電層を形成することとを備える。
上記目的を達成するため、本発明の第三の態様によれば、熱転写用シートの製造方法が提供される。前記熱転写用シートは、燃料電池用セパレータの基材の表面に当接した状態で加圧及び加熱されることで、前記基材の表面に導電膜を熱転写して前記表面に導電層を形成するために用いられる。前記製造方法は、熱硬化性の樹脂内全体に導電性炭素材及び導電性粒子を分散させて生成した導電性塗料を、フィルムの一方の面に塗布することで、前記フィルムの面上に前記導電膜を形成することを備える。
<第1実施形態>
以下、図1~図9を参照して、燃料電池用セパレータ、燃料電池用セパレータの製造方法、及び熱転写用シートの製造方法の第1実施形態について説明する。各図面では、説明の便宜上、構成の一部を誇張又は簡略化したり、各部分の寸法を実際と異なる比率で示す場合がある。
以下、図1~図9を参照して、燃料電池用セパレータ、燃料電池用セパレータの製造方法、及び熱転写用シートの製造方法の第1実施形態について説明する。各図面では、説明の便宜上、構成の一部を誇張又は簡略化したり、各部分の寸法を実際と異なる比率で示す場合がある。
図1に示すように、燃料電池用セパレータ(以下、セパレータ20)は、固体高分子形燃料電池のスタック100に用いられる。セパレータ20は、後述する第1セパレータ30及び第2セパレータ40の総称である。スタック100は、複数の単セル10が積層された構造を有している。単セル10は、膜電極接合体12を有する発電部11を備えている。膜電極接合体12は、第1セパレータ30及び第2セパレータ40により挟持されている。
膜電極接合体12と第1セパレータ30との間には、炭素繊維からなるアノード側ガス拡散層15が設けられている。膜電極接合体12と第2セパレータ40との間には、炭素繊維からなるカソード側ガス拡散層16が設けられている。膜電極接合体12は、電解質膜13と、電解質膜13を挟持する一対の電極触媒層14とを備えている。電解質膜13は、湿潤状態で良好なプロトン伝導性を有する固体高分子材料からなる。各電極触媒層14には、燃料電池における反応ガスの電気化学反応を促進するために、白金などの触媒が担持されている。
第1セパレータ30は、金属板製の基材31を有している。基材31は、例えば、ステンレス鋼により形成されている。基材31には、複数の第1凸部32及び第1凹部33が設けられている。第1凸部32及び第1凹部33はそれぞれ、基材31の面方向、すなわち、図1の紙面に直交する方向に延在すると共に、交互に設けられている。各第1凸部32は、発電部11、詳しくは、アノード側ガス拡散層15に当接している。
第2セパレータ40は、金属板製の基材41を有している。基材41は、例えば、ステンレス鋼により形成されている。基材41には、複数の第2凸部42及び第2凹部43が設けられている。第2凸部42及び第2凹部43はそれぞれ、基材41の面方向、すなわち、図1の紙面に直交する方向に延在すると共に、交互に設けられている。各第2凸部42は、発電部11、詳しくは、カソード側ガス拡散層16に当接している。
第1セパレータ30の第1凹部33に対応する部分とアノード側ガス拡散層15とで区画される部分は、水素ガスなどの燃料ガスが流通されるガス流路である。第2セパレータ40の第2凹部43に対応する部分とカソード側ガス拡散層16とで区画される部分は、空気などの酸化ガスが流通されるガス流路である。
第1セパレータ30における第1凹部33の底部と、第1セパレータ30に隣り合う第2セパレータ40の第2凹部43の底部とは、レーザ溶接などにより互いに接合されている。第1セパレータ30の第1凸部32の裏面に対応する部分と、第2セパレータ40の第2凸部42の裏面に対応する部分とで区画される部分は、冷却水が流通する冷却流路である。
図2に示すように、セパレータ20における基材31,41のうち発電部11に対向する第1表面全体には、樹脂層50が設けられている。樹脂層50は、基材31,41のうち第1表面とは反対側の第2表面には設けられていない。樹脂層50は、エポキシ樹脂などの熱硬化性の樹脂50aを含む。樹脂50aは、第2樹脂の一例である。また、基材31,41の各凸部32,42の頂面には、樹脂層50を介して導電性を有する導電層60が設けられている。導電層60は、導電性炭素材61、導電性粒子62、熱硬化性の樹脂63、及び溶剤を含む。樹脂63は、第1樹脂の一例である。
導電性炭素材61は、例えば、グラファイト粒子である。導電性粒子62は、例えば、窒化チタンである。樹脂63は、例えば、エポキシ樹脂である。溶剤は、例えば、メチルエチルケトン(MEK)である。窒化チタンの硬度は、基材31,41の表面に形成された酸化被膜31a,41aの硬度よりも高い。
導電性炭素材61及び導電性粒子62は、導電層60の厚さ方向の全体にわたって樹脂63内において分散するとともに互いに接触している。また、導電性粒子62は、各凸部32,42の表面に形成された酸化被膜31a,41aを貫通して基材31,41に接触している。よって、各セパレータ30,40には、基材31,41、導電性炭素材61、及び導電性粒子62によって、酸化被膜31a,41aを経由しない複数の導電経路が形成されている。
次に、第1セパレータ30の製造方法について説明する。第2セパレータ40の製造方法は、第1セパレータ30の製造方法と同一であるため、説明を省略する。
図3に示すように、まず、導電性炭素材61の原料、導電性粒子62、樹脂63、及び溶剤を、ジェットミルなどの粉砕装置70に投入する。そして、導電性炭素材61の原料を粉砕するとともに、粉砕された導電性炭素材61、導電性粒子62、樹脂63、及び溶剤を調合する。これにより、粉砕された導電性炭素材61と導電性粒子62とが樹脂63内に分散した導電性塗料60aが生成される。
次に、図4を参照して、導電性塗料60aの粘度の測定結果について説明する。ここでは、第1実施形態の導電性塗料60aを実施例とし、窒化チタンとエポキシ樹脂とを含む導電性塗料を比較例1として、各例の粘度を測定した。図4から、実施例の粘度は比較例1の粘度よりも大きいことが分かる。これは、実施例では、導電性炭素材61の原料が粉砕されたものが樹脂63内に分散しているためと考えられる。
図5に示すように、次に、ポリエチレンテレフタレートなどの樹脂製のフィルム81の一方の面に対して、コータ90により導電性塗料60aを塗布することで、フィルム81の面上に導電膜60bを形成する。これにより、熱転写用シート80が製造される。
図6に示すように、次に、基材31の第1表面全体に、スプレーなどで樹脂材料を噴霧することにより、樹脂50aを含む樹脂層50を形成する。図7に示すように、次に、熱転写装置110の固定型111上に、第1表面を上向きにして基材31を載置する。そして、導電膜60bを下向きにして熱転写用シート80を、基材31の各第1凸部32上に載置する。
図8に示すように、次に、可動型115を固定型111に向けて降下させる。そして、固定型111と可動型115とにより、基材31及び熱転写用シート80を加圧する。これにより、図2に示すように、導電性粒子62が樹脂層50及び基材31の酸化被膜31aを貫通して基材31に接触する。
図8に示すように、次に、固定型111及び可動型115にそれぞれ設けられた電熱線112,116に通電する。そして、エポキシ樹脂である樹脂63及び樹脂50aの熱硬化温度よりも高い所定の温度まで基材31を加熱する。これにより、樹脂層50を熱硬化させるとともに、基材31の各凸部32の頂面に導電膜60bを熱転写して導電層60を形成する。図示は省略するが、最後に、可動型115を固定型111から離間させて、熱転写装置110から第1セパレータ30を取り出す。このようにして第1セパレータ30が製造される。
次に、図9を参照して、導電層60の接触抵抗の測定結果について説明する。ここでは、第1実施形態の導電層60を実施例とし、比較例1の導電層、比較例2の導電層、及び比較例3の導電層における接触抵抗の測定結果について説明する。
まず、比較例1~比較例3の構成について説明する。比較例1は、窒化チタンと、エポキシ樹脂とを含んで構成されている。比較例2は、グラファイト粒子と、エポキシ樹脂とを含んで構成されている。比較例3は、基材31,41の表面に形成されて窒化チタン及びエポキシ樹脂を含む第1層と、第1層の表面に形成されてグラファイト粒子及びエポキシ樹脂を含む第2層とにより構成されている。
各例の接触抵抗は、以下のように測定した。まず、表面に各導電層が形成された基材31,41の試験片を一対のカーボンクロスで挟持した。次に、その状態で、試験片に対して治具により所定の荷重を加えながら、所定の電流を印加した。そして、そのときの電圧を測定することで、各例の接触抵抗を求めた。カーボンクロスは、アノード側ガス拡散層15及びカソード側ガス拡散層16と同質の材料である。
図9から、実施例の接触抵抗は、比較例1~比較例3の接触抵抗よりも低いことが分かる。比較例1では、上述したように、実施例に比べて粘度が低くなる。このため、比較例1の導電層では、窒化チタンがエポキシ樹脂内において沈降することで、窒化チタンが導電層の厚さ方向において偏在すると考えられる。
比較例2では、窒化チタンよりも導電率が小さいグラファイト粒子同士による導電経路が形成されると考えられる。比較例3では、窒化チタンは第1層に含まれており、グラファイト粒子は第2層に含まれている。このため、第1層では、窒化チタン同士による導電経路が形成され、第2層では、グラファイト粒子同士による導電経路が形成されると考えられる。
実施例では、比較例1よりも粘度が高いため、グラファイト粒子(導電性炭素材61)及び窒化チタン(導電性粒子62)が導電層60の厚さ方向の全体にわたってエポキシ樹脂(樹脂63)内に分散しやすいと考えられる。これにより、導電層60の厚さ方向の全体にわたってグラファイト粒子(導電性炭素材61)及び窒化チタン(導電性粒子62)を介した導電経路が形成されやすくなる。以上のことから、実施例の接触抵抗は、比較例1~比較例3の接触抵抗よりも低くなると考えられる。
第1実施形態の作用について説明する。
導電層60において、導電性炭素材61及び導電性粒子62は、導電層60の厚さ方向の全体にわたって樹脂63内に分散するとともに互いに接触している。このため、導電層60の厚さ方向において、導電性炭素材61及び導電性粒子62を介した導電経路が形成されやすい。これにより、導電層60の導電性を高めることができる(以上、作用1)。
また、導電層60を製造するため、導電性炭素材61及び導電性粒子62を樹脂63内全体に分散させて生成した導電性塗料60aがフィルム81に塗布された熱転写用シート80を用いる。このため、基材31,41の各凸部32,42に形成された導電層60において、導電性炭素材61及び導電性粒子62が、導電層60の厚さ方向の全体にわたって分散しやすくなる。これにより、導電層60内において、導電性炭素材61及び導電性粒子62を介した導電経路が形成されやすくなる(以上、作用2)。
また、導電性炭素材61、導電性粒子62、及び熱硬化性の樹脂63を含む導電性塗料60aをフィルム81の一方の面に塗布した場合、導電性粒子62が自重により下側、すなわちフィルム81側に沈降するおそれがある。ここで、導電性塗料60aにおいては、粉砕されることで微細になった導電性炭素材61が樹脂63内全体に分散されている。このことから、導電性塗料60aの粘度は、粉砕前の導電性炭素材61を含む導電性塗料60aの粘度よりも増加している。これにより、フィルム81の一方の面に塗布された導電性塗料60aにおいて、導電性粒子62がフィルム81側に沈降することを抑制できる(以上、作用3)。
第1実施形態の効果について説明する。
(1)セパレータ20は、複数の凸部32,42を有する金属板製の基材31,41と、基材31,41の各凸部32,42の頂面に設けられた導電層60とを備える。導電層60は、導電性炭素材61、導電性粒子62、及び熱硬化性の樹脂63を含む。導電性炭素材61及び導電性粒子62は、導電層60の厚さ方向の全体にわたって樹脂63内に分散するとともに互いに接触している。この構成によれば、作用1を奏することから、セパレータ20と発電部11との接触抵抗を低減することができる。
(2)セパレータ20の製造において、フィルム81に導電性塗料60aが塗布されることで導電膜60bが形成された熱転写用シート80を用いる。そして、熱転写用シート80を各凸部32,42の頂面に当接させた状態で、基材31,41を加圧するとともに加熱する。これにより、各凸部32,42の頂面に導電膜60bを熱転写して導電層60を形成する。この方法によれば、作用2を奏することから、セパレータ20と発電部11との接触抵抗を低減することができる。
(3)導電性炭素材61の原料を粉砕するとともに、粉砕された導電性炭素材61、導電性粒子62、及び樹脂63を調合することにより、導電性塗料60aを生成する。この方法によれば、作用3を奏することから、粉砕された導電性炭素材61と導電性粒子62とを熱硬化性の樹脂63内全体に分散させた導電性塗料60aを容易に生成することができる。よって、導電性塗料60aがフィルム81に塗布されている熱転写用シート80を容易に製造することができる。
(4)各凸部32,42の頂面に導電膜60bを熱転写して導電層60を形成するに先立ち、基材31,41のうち発電部11に対向する第1表面全体に熱硬化性の樹脂50aを含む樹脂層50を形成する。この方法によれば、基材31,41のうち発電部11に対向する第1表面全体に樹脂層50が形成された後に、基材31,41の各凸部32,42に対して導電層60が形成される。ここで、導電層60に含まれる第1樹脂としての樹脂63、及び樹脂層50に含まれる第2樹脂としての樹脂50aは共に、熱硬化性の樹脂である。このため、基材31,41を加熱することにより樹脂63と樹脂50aとが共に熱硬化する。このようにして、セパレータ20が形成される。この構成によれば、基材31,41のうち発電部11に対向する第1表面全体が樹脂層50によって覆われるため、基材31,41の第1表面からのイオンの溶出が抑制される。
(5)熱転写用シート80の製造において、熱硬化性の樹脂63内全体に導電性炭素材61及び導電性粒子62を分散させて生成した導電性塗料60aを、フィルム81の一方の面に塗布することで、フィルム81の面上に導電膜60bを形成する。この方法によれば、効果(2)に準じた効果を奏することができる。
<第2実施形態>
以下、図10~図13を参照して、燃料電池用セパレータ、燃料電池用セパレータの製造方法、及び熱転写用シートの製造方法の第2実施形態について、第1実施形態との相異点を中心に説明する。
以下、図10~図13を参照して、燃料電池用セパレータ、燃料電池用セパレータの製造方法、及び熱転写用シートの製造方法の第2実施形態について、第1実施形態との相異点を中心に説明する。
第2実施形態において、第1実施形態と同一の構成には同一の符号を付すとともに、第1実施形態と対応する構成には第1実施形態の符号「**」に「200」を加算した「2**」を付すことにより、第1実施形態と重複する説明を省略する。各図面では、説明の便宜上、構成の一部を誇張又は簡略化したり、各部分の寸法を実際と異なる比率で示す場合がある。
図10に示すように、セパレータ220は、基材31,41の各凸部32,42の頂面にのみ樹脂層250が設けられている。第2実施形態の基材31,41は、例えば、チタン合金により形成されている。樹脂層250は、例えば、エポキシ樹脂などの熱硬化性の樹脂250aを含む。樹脂250aは、第2樹脂の一例である。また、基材31,41の各凸部32,42の頂面には、樹脂層250を介して導電層60が設けられている。
次に、第1セパレータ230の製造方法について説明する。第2セパレータ240の製造方法は、第1セパレータ230の製造方法と同一であるため、説明を省略する。また、第1実施形態と同様な工程の説明を省略する。
図11に示すように、フィルム81の一方の面に対して、コータ290により導電性塗料60aを塗布することで、フィルム81の面上に導電膜60bを形成する。次に、導電膜60bの表面に、樹脂250aを含む樹脂塗料250bを塗布する。これにより、熱転写用シート280が製造される。
図12に示すように、次に、樹脂塗料250bを下向きにして熱転写用シート280を、基材31の各第1凸部32上に載置する。図13に示すように、次に、可動型115を固定型111に向けて降下させる。そして、固定型111と可動型115とにより、基材31及び熱転写用シート280を加圧するとともに加熱する。これにより、図10に示すように、各第1凸部32の頂面に、樹脂塗料250bと導電膜60bとを熱転写して、樹脂層250と導電層60とを形成する。このようにして、第1セパレータ230が製造される。
第2実施形態の作用について説明する。
導電性塗料60aと樹脂塗料250bとがフィルム81に塗布されている熱転写用シート280を用いる。これにより、基材31,41の各凸部32,42の頂面に樹脂層250と導電層60とが形成される。導電層60は、樹脂層250を介して基材31,41の各凸部32,42に形成される。このため、基材31,41の各凸部32,42の頂面と導電層60との密着性を高めることができる。これにより、基材31,41の各凸部32,42の表面と導電層60との間に空隙が生じることを抑制できる(以上、作用4)。
第2実施形態の効果について説明する。
第2実施形態のセパレータ220、セパレータ220の製造方法、及び熱転写用シート280の製造方法によれば、第1実施形態における効果(1)~(3)及び(5)に加えて、新たに以下に示す効果が得られる。
(6)セパレータ220の製造において、フィルム81の導電性塗料60aの表面に熱硬化性の樹脂250aを含む樹脂塗料250bを塗布する。この方法によれば、作用4を奏することから、セパレータ220と発電部11との接触抵抗を低減することができる。
上記各実施形態は、以下のように変更して実施することができる。上記各実施形態及び以下の変更例は、技術的に矛盾しない範囲で互いに組み合わせて実施することができる。
樹脂層50を基材31,41の両面に形成してもよい。
樹脂層50の形成を省略して、基材31,41の各凸部32,42の頂面に導電層60を直接形成することもできる。また、樹脂層250の形成を省略して、基材31,41の各凸部32,42の頂面に導電層60を直接形成することもできる。
第1樹脂としての樹脂63は、第2樹脂としての樹脂50aとは異なる種類の熱硬化性の樹脂であってもよい。また、第1樹脂としての樹脂63は、第2樹脂としての樹脂250aとは異なる種類の熱硬化性の樹脂であってもよい。
導電性炭素材61の原料のみを粉砕装置70により粉砕した後に、粉砕された導電性炭素材61、導電性粒子62、樹脂63、及び溶剤を調合してもよい。
所定の大さを有する導電性炭素材61を予め用意するとともに、導電性炭素材61、導電性粒子62、樹脂63、及び溶剤を調合することにより導電性塗料60aを生成してもよい。
粉砕装置70により導電性粒子62を粉砕してもよい。
粉砕装置として、ビーズミルなど、ジェットミル以外の装置を採用することもできる。
グラファイト粒子に加えて、あるいは、これに代えて、カーボンブラックなどの他の導電性炭素材を用いることもできる。
窒化チタンに代えて、炭化チタンや硼化チタンなどの他の導電性粒子を用いることもできる。
基材31,41をステンレス鋼、やチタン合金以外の他の金属板材により形成することもできる。金属として、アルミニウム合金やマグネシウム合金などが挙げられる。
樹脂63,50a,250aは、エポキシ樹脂に限定されず、フェノール樹脂などの他の熱硬化性樹脂であってもよい。
Claims (6)
- 燃料電池用セパレータであって、
複数の凸部を有する金属板製の基材と、
導電性炭素材、導電性粒子、及び熱硬化性の樹脂を含み、前記基材の前記凸部の頂面において、前記燃料電池の発電部に当接して設けられた導電層とを備え、
前記導電性炭素材及び前記導電性粒子は、前記導電層の厚さ方向の全体にわたって前記樹脂内に分散するとともに互いに接触している、燃料電池用セパレータ。 - 燃料電池用セパレータの製造方法であって、
前記燃料電池用セパレータは、
複数の凸部を有する金属板製の基材と、
導電性炭素材、導電性粒子、及び熱硬化性の樹脂を含み、前記基材の前記凸部の頂面において、前記燃料電池の発電部に当接して設けられた導電層とを備え、
前記製造方法は、
前記導電性炭素材及び前記導電性粒子を前記樹脂内全体に分散させて生成した導電性塗料を、フィルムに塗布して熱転写用シートを形成することと、
前記熱転写用シートを前記凸部の各々の頂面に当接させた状態で前記基材に対して加圧するとともに加熱することにより、前記凸部の各々の頂面に前記導電性塗料を熱転写して前記導電層を形成することと
を備える、燃料電池用セパレータの製造方法。 - 前記導電性塗料は、導電性炭素材の原料を粉砕するとともに、粉砕された導電性炭素材、前記導電性粒子、及び前記樹脂を調合することにより生成される、請求項2に記載の燃料電池用セパレータの製造方法。
- 前記樹脂は、第1樹脂であり、
前記凸部の各々の頂面に前記導電性塗料を熱転写して前記導電層を形成するに先立ち、前記基材のうち前記発電部に対向する表面の全体に熱硬化性の第2樹脂を含む樹脂層を形成する、請求項2または請求項3に記載の燃料電池用セパレータの製造方法。 - 前記樹脂は、第1樹脂であり、
前記フィルムの前記導電性塗料の表面には、熱硬化性の第2樹脂を含む樹脂塗料が塗布されている、請求項2または請求項3に記載の燃料電池用セパレータの製造方法。 - 熱転写用シートの製造方法であって、
前記熱転写用シートは、燃料電池用セパレータの基材の表面に当接した状態で加圧及び加熱されることで、前記基材の表面に導電膜を熱転写して前記表面に導電層を形成するために用いられ、
前記製造方法は、
熱硬化性の樹脂内全体に導電性炭素材及び導電性粒子を分散させて生成した導電性塗料を、フィルムの一方の面に塗布することで、前記フィルムの面上に前記導電膜を形成すること
を備える、熱転写用シートの製造方法。
