Abstract
Description
図1は、一実施形態に係る吸音材の模式断面図である。吸音材10は、連通孔を有する第一基材層2と、第一基材層2上に設けられた複合層1と、を備える。複合層1は、多孔質粒子及び中空粒子の少なくとも一方の粒子並びにバインダ樹脂を含む。
連通孔を有する基材層としては、樹脂発泡体、不織布、高分子多孔体、多孔質セラミック等が挙げられる。これらのうち、低周波数領域における吸音特性に優れる観点から、基材層は樹脂発泡体又は不織布であってよい。基材層が複数ある場合、各基材層は、同じ素材から構成されていてもよく、異なる素材から構成されていてもよい。
複合層は多孔質粒子及び中空粒子の少なくとも一方の粒子を含む、以下、場合により多孔質粒子及び中空粒子を総じて「吸音粒子」という。
複合層は支持基材上に設けられていてよい。支持基材は、基材層への複合層の形成が困難である場合に、複合層の支持体として用いることができる。支持基材としては密度の高い不織布、樹脂フィルム、金属フィルム等が挙げられる。支持基材と、支持基材上に設けられた複合層とを合わせて複合シートという。複合シートは、対象に積層することで吸音特性を向上できることから、吸音性向上シートということができる。
吸音材は、低周波領域の吸音効果の向上及び吸音周波数ピークの調整の観点から、さらに連通孔を有する他の基材層を備えていてもよい。すなわち、吸音材は、第一基材層及び複合層に加えて、第一基材層下にさらに連通孔を有する第二基材層を備えていてよく、また複合層上にさらに連通孔を有する第三基材層を備えていてよい。これら他の基材層には、上記基材層の項にて説明した事項を適用できる。
吸音材は、上記の各層間に、必要に応じ接着剤層を備えていてもよい。例えば、吸音材は、第一基材層及び第二基材層間、支持基材(複合シート)及び第一基材層間等に接着剤層を備えていてもよい。接着剤層としては、ポリエステル樹脂、酢酸ビニル樹脂、エチレン・酢酸ビニル共重合樹脂、イソブテン・無水マレイン酸共重合樹脂、アクリル共重合樹脂、アクリルモノマー、アクリルオリゴマー、塩化ビニル樹脂、ウレタン樹脂(湿気硬化型含む)、シリル化ウレタン樹脂、エポキシ樹脂、変性エポキシ樹脂、ポリエチレン樹脂等のポリオレフィン樹脂、アイオノマー樹脂、シリコーン樹脂、変性シリコーン樹脂、スチレン・ブタジエンゴム、クロロプレンゴム、ニトリルゴム等の合成ゴム、イソプレンゴム等の天然ゴム、水ガラス、シリケート等の接着成分を含む層、あるいは紙、布、不織布、繊維、樹脂フィルム、金属テープ等から構成される支持体の両面にこれらの接着成分を含む層を備える積層物などが挙げられる。また、接着剤層は、上記接着成分を含む層又は上記積層物を、樹脂フィルムの両面に備えるもの(接着シート)であってもよい。各接着剤層は、同じ素材から構成されていてもよく、異なる素材から構成されていてもよい。
図1に示される吸音材10は、第一基材層2上に、複合層1形成用の塗液を塗布することで製造することができる。吸音材が、第一基材層下にさらに第二基材層を備える場合、接着剤層により両層が接着されてもよいが、両層が接着されずに積層されてもよい。また、吸音材が、複合層上にさらに第三基材層を備える場合、複合層形成用の塗液を用いて両層が接着されてもよいが、両層が接着されずに積層されてもよい。
上記吸音材は低周波数領域における吸音特性に優れる。そのため、上記吸音材は、自動車、鉄道車両、航空機、船舶、住宅等の建築物、電子機器、精密機械などの用途において好適に用いることができる。ここでいう低周波領域とは、周波数が1000Hz以下の領域とすることができ、800Hz以下の領域であってもよく、750Hz以下の領域であってもよく、500Hz以下の領域であってもよい。
(基材層)
表1に示す基材層を準備した。
表2に示す支持基材を準備した。
吸音粒子として以下の粒子を準備した。各粒子の詳細を表3及び4に示す。
粒子1(JIOS AEROGEL CORPORATION社製、製品名:AeroVa)
粒子2(AGCエスアイテック株式会社製、製品名:サンスフェアH-121)
粒子3(積水化成品工業株式会社製、製品名:テクポリマーMBP-8)
粒子4(積水化成品工業株式会社製、製品名:テクポリマー)
粒子5(3M社製、製品名:iM30K)
ヒドロキシプロピルメチルセルロース(松本油脂株式会社製、製品名:MP-30000)を10質量部、イソプロピルアルコール(和光純薬工業株式会社製、試薬)を30質量部、純水を200質量部、アクリルエマルジョン(DIC株式会社製、製品名:DV-759EF、固形分40wt%)を250質量部、粒子1を100質量部混合して、塗液1を得た。
以下の接着剤層を準備した。
両面テープ:スリーエムジャパン株式会社、PGD-100、厚さ0.12mm
スプレーのり:スリーエムジャパン株式会社、スプレーのり77
各表に示す構成を有する吸音材を作製した。複合層1~14は、それぞれ塗液1~14を基材層又は支持基材に所定の厚みになるようにフィルムアプリケータを用いて塗布し、得られた塗膜を60℃で10~60分間乾燥させることで得た。

- 連通孔を有する第一基材層と、前記第一基材層上に設けられた複合層と、を備え、前記複合層が多孔質粒子及び中空粒子の少なくとも一方の粒子並びにバインダ樹脂を含む、吸音材。
- 連通孔を有する第一基材層と、前記第一基材層上に設けられた複合シートと、を備え、前記複合シートが、支持基材上に、多孔質粒子及び中空粒子の少なくとも一方の粒子並びにバインダ樹脂を含む複合層を備える、吸音材。
- 前記第一基材層下に、さらに連通孔を有する第二基材層を備える、請求項1又は2に記載の吸音材。
- 前記複合層上に、さらに連通孔を有する第三基材層を備える、請求項1~3のいずれか一項に記載の吸音材。
- 厚さが1~100mmである、請求項1~4のいずれか一項に記載の吸音材。
- 前記粒子の比表面積が1~1000m2/gである、請求項1~5のいずれか一項に記載の吸音材。
- 前記粒子の平均粒子径D50が1~100μmである、請求項1~6のいずれか一項に記載の吸音材。
- 前記粒子の嵩密度が0.05~1.00g/cm3である、請求項1~7のいずれか一項に記載の吸音材。
- 前記第一基材層の密度が0.005~0.30g/cm3である、請求項1~8のいずれか一項に記載の吸音材。
- 前記第一基材層の通気抵抗が0.003~0.500kPa・s/mである、請求項1~9のいずれか一項に記載の吸音材。
- 支持基材上に、多孔質粒子及び中空粒子の少なくとも一方の粒子並びにバインダ樹脂を含む複合層を備える、吸音性向上シート。
- 前記粒子の比表面積が1~1000m2/gである、請求項11に記載のシート。
- 前記粒子の平均粒子径D50が1~100μmである、請求項11又は12に記載のシート。
- 前記粒子の嵩密度が0.05~1.00g/cm3である、請求項11~13のいずれか一項に記載のシート。
- 多孔質粒子及び中空粒子の少なくとも一方の粒子、バインダ樹脂並びに液状媒体を含む、吸音性向上塗液。
