背景技術
[0002] 近年、 スマートフォン等の電子機器には防水性が求められることが多くな っている。 このような電子機器の外部接続端子は典型的には樹脂や樹脂組成 物と金属部品の複合体であり、 金属部品が外部に露出していることが多く、 樹脂や樹脂組成物と金属との接合面における防水が課題となる。 同時に、 電 子部品が接合したプリント基板の製造方法として、 プリント基板に鉛フリー はんだべーストを印刷し、 その上に電子部品を実装後、 リフロー炉で鉛フリ —はんだが溶融する 2 6 0 °〇程度で加熱する表面実装の利用が拡大している 。 表面実装はプリント基板の小型化や生産性向上を達成できるが、 実装され た部品はリフローエ程およびその後の冷却工程において、 金属部品と樹脂ま たは樹脂組成物との膨張収縮特性の差に応じた応力が発生し、 金属部品と樹 脂または樹脂組成物との間に微小な隙間が生じやすく、 防水性を維持するこ とが困難である。
そのため、 従来このような外部接続端子における防水方法としては、 弾性 体等のシール材を用いる方法が知られている (特許文献 1等) 。 しかしなが ら、 弾性体を取り付けるため一工程で部品を完成できない点、 小型化が困難 である点、 弾性体自身やその取り付け工程にコストが発生する点等の問題点 があった。
そこで、 金型にインサートされた金属部品に対して樹脂や樹脂組成物を射 出成形し、 一体に接合するインサート成形による防水部品の製造方法が提案

されている (特許文献 2、 3、 4等) 。
例えば、 特許文献 2には、 特定の分岐状分子、 充填材、 耐衝撃改良材など を含有するポリアミ ド樹脂組成物とその樹脂組成物からなる樹脂金属複合体 が開示されている。 また、 特許文献 3には、 融点が 1 4 0 °〇以上 2 1 0 °〇未 満であるポリアミ ド樹脂および鱗片状充填材、 繊維状充填材を含有する樹脂 組成物とその樹脂組成物からなるインサートモールド用樹脂組成物が開示さ れている。
また、 特許文献 4には、 芳香族ポリアミ ド樹脂、 液晶ポリマー樹脂、 主と してシンジオタクチック構造を有するスチレン系重合体などの熱可塑性樹脂 、 エチレン系共重合体またはポリアミ ド 4 6、 無機充填材からなる樹脂組成 物とその樹脂組成物からなる半導体素子収納用/ ッケージが開示されている 先行技術文献

発明が解決しようとする課題
[0004] しかしながら、 上記特許文献 2および 3の樹脂組成物に使用される樹脂は 耐熱性が低く表面実装に適用するとリフローエ程において変形や溶融してし まうことがあった。 また、 これらの特許文献 2および 3ではリフローエ程通 過性について何ら示唆されていない。
また特許文献 4において、 エチレン系共重合体は、 成形品の耐熱性および 機械強度低下や、 バリが増加する場合がある。 また、 ポリアミ ド 4 6を含有 する成形品は、 吸水率が増加するため表面実装工程時に寸法変化やプリスタ

の発生による接続や品質の不良を引き起こす場合があり、 表面実装のリフロ —工程通過性と防水性の両立に課題が残されていた。
[0005] すなわち本発明の課題は、 リフローエ程等の加熱工程を経ても十分な防水 性を有する、 インサート成形体である防水部品およびそれを備えた電子機器 を提供することにある。
課題を解決するための手段
[0006] 本発明者らは鋭意検討した結果、 熱可塑性樹脂組成物および金属部品から なるインサート成形体である防水部品において、 用いる熱可塑性樹脂に特定 の球状の無機充填材または板状の無機充填材を特定量添加することにより、 リフローエ程後の防水性が向上することを見出し、 当該知見に基づいてさら に検討を重ねて本発明を完成した。
[0007] 本発明は、 下記 [1] 〜 [1 6] に関する。
[ 1] 熱可塑性樹脂組成物および金属部品からなるインサート成形体である 防水部品であって、
前記熱可塑性樹脂組成物が熱可塑性樹脂 ( ) および無機充填材 (巳) を 含み、
前記熱可塑性樹脂 ( ) 1 0 0質量部に対して、 前記無機充填材 (巳) の 含有量が 8〜 1 3 0質量部であり、

発明を実施するための形態
[0010] 以下、 本発明を詳細に説明する。
本発明の防水部品は、 熱可塑性樹脂組成物および金属部品からなるインサ —卜成形体である防水部品であって、
前記熱可塑性樹脂組成物が熱可塑性樹脂 ( ) および無機充填材 (巳) を 含み、
前記熱可塑性樹脂 ( ) 1 0 0質量部に対して、 前記無機充填材 (巳) の 含有量が 8〜 1 3 0質量部であり、
前記無機充填材 (巳) が、 球状の無機充填材 (巳 1) または板状の無機充 填材 (巳 2) の少なくともいずれかであり、
前記球状の無機充填材 (巳 1) の平均粒径が 2 以上 2 0 0 以下で あり、 板状の無機充填材 (巳 2) の平均粒径が 2 以上 2 0 0 以下で あり、 かつ平均アスペクト比が 1 0以上 2 0 0以下である。
前記熱可塑性樹脂組成物を用いることで、 熱可塑性樹脂組成物および金属 部品からなるインサート成形体の (熱可塑性樹脂組成物と金属との接合面に おける) 防水性が向上し、 防水部品の防水性が十分となる。
この理由は必ずしも定かではないが、 前記熱可塑性樹脂組成物を用いるこ とで、 インサート成形工程や加熱工程後に残留する樹脂組成物の応力を緩和 し、 熱可塑性樹脂組成物と金属との接合面における隙間の発生を防ぐことが

できるためと考えられる。
また、 無機充填材の形状を球状および板状に特定し、 平均粒径およびアス ぺクト比について上記条件を満たすことで、 該無機充填材はリフローエ程に おいて異方性が生じにくく概ね均一に膨張収縮し、 熱可塑性樹脂組成物と金 属との接合面における隙間の発生を防ぐことができる。 仮に、 無機充填材の 形状が例えば棒状であると、 加熱処理により異方性が生じやすく、 熱可塑性 樹脂組成物と金属との接合面における隙間ができて、 所望する防水性が得ら れないと考えられる。
[001 1 ] (熱可塑性樹脂 (八) )
本発明で用いる熱可塑性樹脂 ( ) としては、 上記効果を付与できるもの であれば特に制限はなく、 例えばポリカーボネート ;ポリフェニレンオキサ イ ド;ポリフェニレンスルフィ ド ( 3) ;ポリサルホン;ポリエーテル サルホン;ポリアリレート ;環状ポリオレフィン;ポリエーテルイミ ド;ポ リアミ ド;ポリアミ ドイミ ド;ポリイミ ド;芳香族ポリエステルおよび芳香 族ポリエステルアミ ド等の液晶ポリマー;ポリアミノビスマレイミ ド;ポリ エーテルエーテルケトン;ポリスチレン等が挙げられる。
中でも、 寸法安定性および耐熱性の観点から、 ポリアミ ド、 液晶ポリマー 、 3および主としてシンジオタクチック構造を有するスチレン系重合体 からなる群から選ばれる少なくとも 1種が好ましく、 液晶ポリマーおよびポ リアミ ドがより好ましく、 ポリアミ ドがさらに好ましい。
[0012] 熱可塑性樹脂 (八) の融点は、 2 8 0 °〇以上が好ましく、 2 8 5 °〇以上が より好ましく、 2 9 5 °〇以上がさらに好ましい。 熱可塑性樹脂 (八) の融点 が前記温度以上であれば、 当該熱可塑性樹脂 ( ) を含む防水部品を、 リフ 口一工程等の加熱工程に晒される用途に使用しても、 十分な防水性を維持す ることができる。

また、 前記ポリアミ ドは、 本発明の効果を損なわない範囲内において、 卜 リメリッ ト酸、 トリメシン酸、 ピロメリッ ト酸等の 3価以上の多価カルボン 酸に由来する構成単位を溶融成形が可能な範囲で含むこともできる。

前記ポリアミ ド中の末端封止剤由来の単位の含有量を求める方法としては 、 例えば、 特開平 0 7— 2 2 8 6 9 0号公報に示されているように、 溶液粘 度を測定し、 これと数平均分子量の関係式から全末端基量を算出し、 ここか ら滴定によって求めたアミノ基量とカルボキシル基量を減じる方法や、 1 1~1 _ IV! を用い、 ジアミン単位と末端封止剤由来の単位のそれぞれに対応する シグナルの積分値に基づいて求める方法等が挙げられる。

板状の無機充填材 (巳 2) の平均粒径が 2 以上 2 0 0 以下であり 、 かつ平均アスペクト比が 1 0以上 2 0 0以下であり、
前記熱可塑性樹脂 ( ) 1 0 0質量部に対して、 前記無機充填材 (巳) の 使用量を 8〜 1 3 0質量部として溶融混練して得られる熱可塑性樹脂組成物 と、 金属部品とをインサート成形する方法等により製造可能である。
インサート成形に際しては、 インサート成形法として知られている任意の 方法、 例えば射出インサート成形法や圧縮インサート成形法等を用いること ができる。
なお、 必要に応じ、 インサート成形後に超音波溶着法、 レーザー溶着法、 振動溶着法、 熱溶着法、 ホッ トメルト法等による加工がさらに行われてもよ い。
[0038] プリント基板に電子部品を搭載する部品実装において、 溶融はんだ槽 (デ ィップ槽) への浸潰によりはんだ付けを行う挿入実装工程が従来適用されて きた。 一方、 近年利用が拡大している表面実装では、 プリント基板にはんだ ペーストを印刷し、 その上に電子部品を実装後、 リフロー炉で一般に 2 6 0 °〇程度で加熱することによりはんだを溶融させプリント基板と電子部品を接 合する。 表面実装はプリント基板の小型化や生産性向上を達成できるが、 実 装された部品はリフローエ程およびその後の冷却工程において、 金属部品と 樹脂または樹脂組成物との膨張収縮特性の差に応じた応力が発生し、 金属部 品と樹脂または樹脂組成物との間に微小な隙間が生じやすく、 防水性を維持 することが困難である。 本発明の防水部品は、 リフローエ程などの加熱工程 を経ても、 変形しにくいことから、 このようなリフローエ程が採用される表 面実装工程に適用される用途に使用されることが好ましい。 なお、 必要に応 じ、 リフローエ程などの加熱工程を複数回適用してもよい。

[0039] 本発明の防水部品は防水性に優れているので、 〇コネクタ、 巳 1: 〇巳 コネクタ、 力ードコネクタ、 3 1\/1丁コネクタ (同軸コネクタ等) 、 メモリー 力ードコネクタ等の外部接続端子; 3 1\/1丁リレー; 3 1\/1丁ボビン; メモリー ソケッ ト、 〇 IIソケッ ト等のソケッ ト ; コマンドスイッチ、 3 1\/1丁スイッ チ等のスイッチ;回転センサー、 加速度センサー等のセンサー等として有用 であり、 中でも電子機器のスイッチまたは外部接続端子として有用であり、 スイッチとして特に有用である。
本発明の防水部品をスイッチとして用いる場合、 熱可塑性樹脂組成物およ び金属部品からなるインサート成形体の外形寸法を幅 X奥行き X厚みとした 場合、 幅は 1 5

以下がさらに好ましく、 奥行きは 5

本発明の防水部品を、 特にスイッチまたは外部接続端子として用いること により、 電子機器を効果的に防水することができる。
本発明の防水部品を備えた電子機器としては、 例えばデジタルカメラやス マートフォン等の携帯電子機器等が挙げられるが、 これらに限定されない。 すなわち本発明は、 上述の熱可塑性樹脂組成物および金属部品からなるイ ンサート成形体を用いる防水方法、 並びに、 インサート成形体の防水のため の使用を提供することもできる。
実施例
[0040] 以下、 実施例により本発明をさらに詳細に説明するが、 本発明はかかる実 施例により何ら限定されない。
なお、 実施例および比較例で用いる熱可塑性樹脂 ( ) の融点およびガラ ス転移温度の測定は、 以下に示す方法に従って行った。

熱可塑性樹脂 ( ) として用いたポリアミ ド (後述する 9丁) の融点

は、 (株) 日立ハイテクサイエンス製の示差走査熱量計 (0307020) を使用して、 窒素雰囲気下で、 30°〇から 360°〇へ 1 0°〇/〇1 丨 nの速度 で昇温した時に現れる融解ピークのピーク温度を融点 (°〇) とすることで求 めた。 なお、 融解ピークが複数ある場合は最も高温側の融解ピークのピーク 温度を融点とした。
その後、 融点より 30°〇高い温度で 1 0分保持して試料を完全に融解させ た後、 1 0 °〇/ 丨 の速度で 40 °〇まで冷却し 40 °〇で 1 0分保持した。 再び 1 0°〇/〇1 丨 nの速度で融点より 30°〇高い温度まで昇温した時に 03 〇曲線が階段状に変化する中間点をガラス転移温度とした。
[0042] [実施例 1〜 6および比較例 1〜 3 ]
プラスチックエ学研究所製二軸押出機 (スクリュー径 32 0、 !_/0 = 30、 回転数 1 50 「 、 吐出量 1 01< 9/11) に、 表 1 に示す熱可塑 性樹脂 ( ) 、 ならびにその他の成分を最上流部のホッパーより供給し、 さ らに表 1 に示す無機充填材 (巳) をサイ ドフィーダーより供給して溶融混練 した。 溶融混練された熱可塑性樹脂組成物をストランド状に押出し、 冷却後 切断して、 熱可塑性樹脂組成物のペレッ トを得た。 なお、 表 1中の熱可塑性 樹脂 ( ) 、 無機充填材 (巳) およびその他の成分の量はいずれも 「質量部 」 を意味する。
それらのペレッ トを用いて、 以下の方法により成形品 (インサート成形体 ) としての評価を行った。
[0043] 〔レッ ドインクテスト (防水性試験) 〕
(株) ソディック製の射出成形機丁
0巳 1~1を用いて、 銅母材に銀めっ き処理された !_巳 0リ _ドフレームに、 各実施例または比較例で得られた熱 可塑性樹脂組成物を、 最高温度 320°(:、 金型温度 1 40°0, 射出速度 1 0 〇〜 200111111/3で箱型 (外形寸法:幅 2. 8〇! 01、 奥行き 3. 0111111、 厚み 1. 3 〇〇 に射出成形した。
上記で得られた平板状の成形品に最高到達温度が 260°〇のリフロー装置 により下記のリフロー条件にて加熱処理を 2回行ったサンプルを用いて、 下

記のレッ ドインクテストを実施した。
ここで、 図 1は上記サンプルの写真である。 また、 図 2は、 図 1のサンプ ル写真の乂_乂’ 線断面図を表す模式図である。 図 2で表すように上記サン プルは、 !_巳 0リードフレーム 1 と熱可塑性樹脂組成物で形成された箱型 2 からなるインサート成形体であり、 レッ ドインクテストに用いるためのイン ク滴下用の窪み 3を有する。 該窪み部分は、 !_巳 0リードフレームの一部が むき出しであって、 かつ !_巳 0リードフレームの一部が欠落した不連結部分 4を有している。 また、 上記箱型 2には裏側 (窪み 3を有しない面) に隙間 5を有するが、 上記不連結部分 4と該隙間 5とは重なっていないものである 。 なお、 図 1の写真では、 箱型 2においてリング状部分が写し出されている が、 これは熱可塑性樹脂組成物の湾曲部が光を反射してリング状に見えたも のである。
(リフロー条件) :
サンプルを 2 5 °〇から 1 5 0 °〇まで 6 0秒かけて昇温し、 次いで 1 8 0 °〇 まで 9 0秒かけて昇温し、 さらに 2 6 0 °〇まで 6 0秒かけて昇温した。 その 後 2 6 0 °〇にて 2 0秒間保持した後、 サンプルを 3 0秒かけて 2 6 0 °〇から 1 0 0 °〇まで冷却し、 1 0 0 °〇に到達した後は空気を封入して 2 3 °〇まで自 然冷却した。
(レッ ドインクテスト) :
熱可塑性樹脂組成物で形成された箱型 2の窪み部分 3に赤インク (ライオ ン事務器社製 スタンプインキ 赤) を滴下して、 5分後にインクを除去し た。 そして、 上記箱型 (熱可塑性樹脂組成物) を !_巳 0リードフレームから 除去し、 インクがインク滴下側とは反対である !_巳 0リードフレームの裏側 に付着しているかどうかを確認した。
!_巳 0リードフレームの裏側にインクが付着していない場合を 「漏れない 」 と判定した。 また、 !_巳 0リードフレームの裏側にインクが付着していた 場合を 「漏れる」 と判定した。
なお、 図 3の (3— 1) はサンプル表面の写真であり、 左はレッ ドインク

[0046] 実施例 1では、 図 3の ( 3 _ 3) が示すように樹脂組成物除去後の !_巳 0 リードフレーム裏面にはレッ ドインクが付着していなかった。 実施例 1では 、 リフローエ程を経ても、 !_巳 0リードフレームと熱可塑性樹脂組成物との 間に隙間が生じず、 防水性に優れるインサート成形体が得られたことが分か

る。 また、 実施例 2〜 6でも実施例 1 と同様の結果が得られ、 防水性に優れ るインサート成形体が得られたことが分かる。
一方、 比較例 1では、 図 3の (3 _ 4) が示すように樹脂組成物除去後の リードフレーム裏面にはレッ ドインクが付着していた。 すなわち、 比 較例 1は無機充填材 (巳) の代わりに棒状のガラス繊維を用いたため、 リフ 口一工程を経ることで、 !_巳 0リードフレームと熱可塑性樹脂組成物との間 に隙間が生じ、 不連結部分 4からレッ ドインクが入り込みレッ ドインクが漏 れたと考えられ、 防水性に劣る結果となった。 また、 比較例 2および 3も比 較例 1 と同様に !_巳 0リードフレーム裏面にはレッ ドインクが付着しており 、 防水性に劣る結果となった。
したがって実施例と比較例の対比により、 本発明の防水部品はリフローエ 程後の防水性に優れることが分かる。
産業上の利用可能性
[0047] 本発明によれば、 リフローエ程等の加熱工程を経ても十分な防水性を有す る、 インサート成形体である防水部品を提供できる。 当該防水部品は、 特に 電子機器の外部接続端子等として有用である。

[請求項 1 ] 熱可塑性樹脂組成物および金属部品からなるインサート成形体であ る防水部品であって、
前記熱可塑性樹脂組成物が熱可塑性樹脂 ( ) および無機充填材 ( 巳) を含み、
前記熱可塑性樹脂 ( ) 1 0 0質量部に対して、 前記無機充填材 ( 巳) の含有量が 8〜 1 3 0質量部であり、
前記無機充填材 (巳) が、 球状の無機充填材 (巳 1) または板状の 無機充填材 (巳 2) の少なくともいずれかであり、
前記球状の無機充填材 (巳 1) の平均粒径が 2 以上 2 0 0 以下であり、
前記板状の無機充填材 (巳 2) の平均粒径が 2 以上 2 0 0 以下であり、 かつ平均アスペクト比が 1 0以上 2 0 0以下である、 防 水部品。
[請求項 2] 前記熱可塑性樹脂 ( ) の融点が 2 8 0 °〇以上である、 請求項 1 に 記載の防水部品。
[請求項 3] 前記熱可塑性樹脂 (八) が、 ポリアミ ド、 液晶ポリマー、 ポリフエ ニレンスルフイ ドおよび主としてシンジオタクチック構造を有するス チレン系重合体からなる群から選ばれる少なくとも 1種である、 請求 項 1 または 2に記載の防水部品。
[請求項 4] 前記熱可塑性樹脂 ( ) が、 ジアミン単位の 5 0〜 1 0 0モル%が 炭素数 4〜 1 8の脂肪族ジアミン単位であるポリアミ ドである、 請求 項 1〜 3のいずれかに記載の防水部品。
[請求項 5] 前記無機充填材 (巳) が、 ガラスビーズ、 球状シリカ、 マイカ、 ガ ラスフレイクおよびカオリンからなる群から選ばれる少なくとも 1種 である、 請求項 1〜 4のいずれかに記載の防水部品。
