Description
本発明はセラミックフィルタ及びその製造方法に関する。更に詳しくは、アルミニウム等の金属溶湯中から不要物を除去するセラミックフィルタの改良に関する。
アルミニウム(合金も含む、以下同じ)金属溶湯から異物を除去するためにセラミックフィルタが用いられている。
従来のセラミックフィルタはセラミックス粒子からなる骨材を結合剤を用いて焼結してなる板状の部材であった。この板状の部材を組み合わせて平面視矩形の有底筒状、即ち上方解放型の筒状とし、これをアルミニウム金属溶湯浴へ浸漬させていた。
また、上方解放型の筒を一体成形してなるセラミックフィルタが特許文献1に提案されている。このように構成されたセラミックフィルタによれば、板状のセラミックフィルタを連結したものより、機械的に安定する。よって、アルミニウム金属溶湯という厳しい環境下で使用されるものとして耐久性が向上する。
従来のセラミックフィルタはセラミックス粒子からなる骨材を結合剤を用いて焼結してなる板状の部材であった。この板状の部材を組み合わせて平面視矩形の有底筒状、即ち上方解放型の筒状とし、これをアルミニウム金属溶湯浴へ浸漬させていた。
また、上方解放型の筒を一体成形してなるセラミックフィルタが特許文献1に提案されている。このように構成されたセラミックフィルタによれば、板状のセラミックフィルタを連結したものより、機械的に安定する。よって、アルミニウム金属溶湯という厳しい環境下で使用されるものとして耐久性が向上する。
しかしながら、本発明者らの検討によれば、特許文献1に記載の製造方法を実行したとき、一体成形された三次元構造のセラミックフィルタとして背高のものが得られなかった。より具体的は、側壁の高さを300mm以上とすると、側壁が崩壊してしまい、製品を得られなかった。
セラミック粒子からなる骨材、結合材及び水とを混錬して生地を準備し、この生地で一体成型の三次元構造、即ち上方解放筒型を賦形する。このとき、アルミニウム金属溶湯の通湯性を確保するためその壁を厚くすることができない。したがって、焼結前の生地からなる側壁は脆く、焼結時に生じる雰囲気空気の対流や内部応力の変化により、変形ないし崩壊しやすい。よって、生地の段階で側壁の高さを300mm以上とすると、焼結時に側壁が崩壊すると考えられる。
セラミック粒子からなる骨材、結合材及び水とを混錬して生地を準備し、この生地で一体成型の三次元構造、即ち上方解放筒型を賦形する。このとき、アルミニウム金属溶湯の通湯性を確保するためその壁を厚くすることができない。したがって、焼結前の生地からなる側壁は脆く、焼結時に生じる雰囲気空気の対流や内部応力の変化により、変形ないし崩壊しやすい。よって、生地の段階で側壁の高さを300mm以上とすると、焼結時に側壁が崩壊すると考えられる。
本発明の発明者らは上記課題を解決するために鋭意検討を重ねた結果、下記のように本発明の各局面に想到した。
この発明の第1の局面は次のように規定される。即ち、
上方解放筒型の一体成形品である、金属溶湯中から不要物を除去するセラミックフィルタの製造方法であって、
セラミック粒子からなる骨材、所定の結合剤及び水との混合物を混錬して生地を作成するステップと、
該作成された生地で上方解放筒型のセラミックフィルタの前駆体を一体形成するステップと、
前記前駆体を乾燥するステップと、
乾燥後の前記前駆体の側壁を支持するリテーナを前記前駆体に対してセットするステップと、
その後、前駆体を焼結するステップと、
焼結後に前記リテーナを除去するステップと、
を備えるセラミックフィルタの製造方法。
この発明の第1の局面は次のように規定される。即ち、

該作成された生地で上方解放筒型のセラミックフィルタの前駆体を一体形成するステップと、
前記前駆体を乾燥するステップと、
乾燥後の前記前駆体の側壁を支持するリテーナを前記前駆体に対してセットするステップと、
その後、前駆体を焼結するステップと、
焼結後に前記リテーナを除去するステップと、
を備えるセラミックフィルタの製造方法。
このように規定される第1の局面のセラミックフィルタの製造方法によれば、焼結時に前駆体の側壁がリテーナで支持されるので、当該側壁を高く、即ち300mm以上、更には500mm以上としても、これが崩壊することがない。
ここに、リテーナは側壁をその外側から支持する第1のリテーナとその内側から支持する第2のリテーナとを準備することが好ましい。ここにおいて、側壁をその外側から支持する第1のリテーナは側壁の全周全面を支持するものとすることが好ましい。このとき第2のリテーナは前記側壁を間欠的に支持すればよい。
ここに、リテーナは側壁をその外側から支持する第1のリテーナとその内側から支持する第2のリテーナとを準備することが好ましい。ここにおいて、側壁をその外側から支持する第1のリテーナは側壁の全周全面を支持するものとすることが好ましい。このとき第2のリテーナは前記側壁を間欠的に支持すればよい。
この発明の第2の局面は次のように規定される。即ち、第1の局面に規定される製造方法において、前記乾燥ステップの後であって前記焼成ステップの前に、前記金属溶湯及びその酸化物に対して安定な材料であって前記前駆体の生地より焼結温度が低い材料の層で前記前駆体の側壁を被覆するステップが更に含まれる。
このように規定される第2の局面に規定の製造方法によれば、被覆層の材料の焼結温度が前記生地の焼結温度より低いので、焼結時に、当該被覆層の材料が先にガラス化してその機械的剛性が高くなる。このガラス化した被覆層は、前駆体の焼結時に、その側壁を支持する。これにより、その側壁の崩壊が防止される。
このように規定される第2の局面に規定の製造方法によれば、被覆層の材料の焼結温度が前記生地の焼結温度より低いので、焼結時に、当該被覆層の材料が先にガラス化してその機械的剛性が高くなる。このガラス化した被覆層は、前駆体の焼結時に、その側壁を支持する。これにより、その側壁の崩壊が防止される。
かかる観点から、前駆体の全側壁の少なくとも一面側において連続した被覆層が形成されることが好ましい。より好ましくは、当該側壁の外面及び内面の上縁側へ当該被覆層を形成する。被覆層の幅は特に限定されない。例えば、側壁の全表面へ被覆層を積層することができる。これは、上方解放筒型のセラミックフィルタにおいて金属溶湯は専らその底壁から内部へ通湯するためである。通湯を阻害しない範囲でこの被覆層を底壁の周縁部まで回り込ませることもできる。被覆層の好ましい幅は50~400mmである。
被覆層の厚さは側壁の崩壊を防止する機械的な強度があれば特に限定されないが、例えば0.1mm~5.0mmとする。
被覆層の材料は、金属溶湯及びその酸化物と反応せず、かつ、前駆体の材料より焼結温度の低いものとする。金属溶湯としてアルミニウムが選択されたとき、被覆層の材料としてはアルミニウム及びアルミナと反応しない酸化ジルコニウム、ジルコン等を結合剤に分散させたものを用いることができる。この結合剤は生地のガラス化温度より、低いガラス化温度の例えばアルミナなどを主成分とする。
被覆層の厚さは側壁の崩壊を防止する機械的な強度があれば特に限定されないが、例えば0.1mm~5.0mmとする。
被覆層の材料は、金属溶湯及びその酸化物と反応せず、かつ、前駆体の材料より焼結温度の低いものとする。金属溶湯としてアルミニウムが選択されたとき、被覆層の材料としてはアルミニウム及びアルミナと反応しない酸化ジルコニウム、ジルコン等を結合剤に分散させたものを用いることができる。この結合剤は生地のガラス化温度より、低いガラス化温度の例えばアルミナなどを主成分とする。
この発明の第3の局面次のように規定される、即ち、金属溶湯を通湯可能なセラミック粒子の焼結体からなり、一体成型品の上方解放筒型のセラミックフィルタであって、その底壁から側壁が垂直に立ち上がり、かつ該側壁の高さが500mm以上である、セラミックフィルタ。
かかる構成のセラミックフィルタは既述した第1及び第2の局面の製造方法を実行することにより得られる。このセラミックフィルタではその側壁が底壁から垂直に立ち上がっている。これにより、限られた面積の金属溶湯浴において、底壁の面積を最大化できる。セラミックフィルタを金属溶湯浴へ沈めたとき、金属溶湯は専らその底壁を通過する。よって、底壁の面積を最大化することにより、そのフィルタリング能力を極大化できることとなる。
かかる構成のセラミックフィルタは既述した第1及び第2の局面の製造方法を実行することにより得られる。このセラミックフィルタではその側壁が底壁から垂直に立ち上がっている。これにより、限られた面積の金属溶湯浴において、底壁の面積を最大化できる。セラミックフィルタを金属溶湯浴へ沈めたとき、金属溶湯は専らその底壁を通過する。よって、底壁の面積を最大化することにより、そのフィルタリング能力を極大化できることとなる。
かかるセラミックフィルタにおいて、上方に開放した開口部の上縁には、前記金属溶湯及びその酸化物に対して安定であって、かつ前記セラミック粒子の焼結温度より低い焼結温度の材料からなる保護膜を積層することが好ましい。
金属溶湯はその表面に酸化物が形成され、この金属酸化物はセラミック粒子と反応しやすい。そこで、当該金属酸化物及び金属溶湯自体に対して安定な保護膜で側壁の上縁を被覆することで、金属溶湯におけるセラミックフィルタの独立性を担保できる。また、セラミック粒子の焼結温度より低い焼結温度の材料で被覆層を形成することにより、セラミックフィルタの製造が安定することは、第2の局面で説明した通りである。
金属溶湯はその表面に酸化物が形成され、この金属酸化物はセラミック粒子と反応しやすい。そこで、当該金属酸化物及び金属溶湯自体に対して安定な保護膜で側壁の上縁を被覆することで、金属溶湯におけるセラミックフィルタの独立性を担保できる。また、セラミック粒子の焼結温度より低い焼結温度の材料で被覆層を形成することにより、セラミックフィルタの製造が安定することは、第2の局面で説明した通りである。
前駆体の生地の材料はセラミック粒子からなる骨材、所定の結合剤及び水とを含んでいる。
ここに骨材の材料には、例えば炭化珪素、窒化珪素、窒化ホウ素、酸化ジルコニウム(ジルコニア)、酸化アルミニウム(アルミナ)、ジルコンから選択される1種又は2種以上を任意の配合割合で用いることができる。
骨材の粒径はセラミックフィルタに要求される特性に応じて任意に選択できるものであるが、0.01mm~10mmが好ましく、更に好ましくは3mm~6mmとする。この粒径は一般的な篩により特定できる。
ここに骨材の材料には、例えば炭化珪素、窒化珪素、窒化ホウ素、酸化ジルコニウム(ジルコニア)、酸化アルミニウム(アルミナ)、ジルコンから選択される1種又は2種以上を任意の配合割合で用いることができる。
骨材の粒径はセラミックフィルタに要求される特性に応じて任意に選択できるものであるが、0.01mm~10mmが好ましく、更に好ましくは3mm~6mmとする。この粒径は一般的な篩により特定できる。
結合材には有機結合剤、無機セメント及び粉末ガラスを用いることができる。
有機結合剤は焼結前に骨材を結びつけてその保形をするものである。
この有機結合剤としてポリビニルアルコール、デンプン等の水溶性の増粘剤を利用できる。
この増粘剤は焼結により焼失するので、焼結中において骨材を結び付けおくものとして、無機セメントが採用される。無機セメントとしてシリカフリーのもの(アルミナセメント)を採用することが好ましい。金属溶湯、特にその酸化物との反応を未然に防止するためである。
粉末ガラスは焼結によりガラス化して骨材を最終的に結び付ける。かかる粉末ガラスのガラス化温度(融点)は、金属溶湯の温度より十分高いものとする。
有機結合剤は焼結前に骨材を結びつけてその保形をするものである。
この有機結合剤としてポリビニルアルコール、デンプン等の水溶性の増粘剤を利用できる。
この増粘剤は焼結により焼失するので、焼結中において骨材を結び付けおくものとして、無機セメントが採用される。無機セメントとしてシリカフリーのもの(アルミナセメント)を採用することが好ましい。金属溶湯、特にその酸化物との反応を未然に防止するためである。
粉末ガラスは焼結によりガラス化して骨材を最終的に結び付ける。かかる粉末ガラスのガラス化温度(融点)は、金属溶湯の温度より十分高いものとする。
これら結合剤は所定量の水に溶解ないし分散され、かつ骨材と混合される。骨材と結合材との合計質量に対し、有機結合剤は0.1~0.5質量%とすることが好ましい。無機セメントは0.5~10質量%とすることが好ましい。粉末ガラスは0.5~10質量%とすることが好ましい。
水の量は混合物の粘度が所望の値になるように適宜調整される。

このようにして得られた混合物は殆ど流動性を備えない。かかる混合物を型へ充填してセラミックフィルタの前駆体を一体的に形成する。
図1は前駆体1を形成する型10を示す。
型10は外型11と内型13とを備える。符号15はベースである。外型11は板状部材であり、金属やセラミックスで形成できる。そのキャビティ面には、前駆体1の離型を容易にするため、離型剤が塗布されている。
内型13には発泡樹脂を採用した。混合物が浸透しないように、そのキャビティ面には同じく樹脂製の保護膜が積層される。保護膜として熱収縮するテープや塗料を用いることができる。保護膜の表面は、前駆体1の離型を容易にするため、離型剤が塗布させている。
図1は前駆体1を形成する型10を示す。
型10は外型11と内型13とを備える。符号15はベースである。外型11は板状部材であり、金属やセラミックスで形成できる。そのキャビティ面には、前駆体1の離型を容易にするため、離型剤が塗布されている。
内型13には発泡樹脂を採用した。混合物が浸透しないように、そのキャビティ面には同じく樹脂製の保護膜が積層される。保護膜として熱収縮するテープや塗料を用いることができる。保護膜の表面は、前駆体1の離型を容易にするため、離型剤が塗布させている。
この発明では、前駆体1は離型前に、換言すれば、少なくとも内型を残したままの状態で乾燥する。
乾燥の条件は80℃~100℃で5時間~15時間という一般的な乾燥条件である。この条件において、発泡樹脂材料は熱収縮する。よって、前駆体1の側壁が高くなっても、その離型作業は容易になる。
発泡樹脂材料の熱収縮の収縮係数は、乾燥された前駆体1から内型が離型できればよく、1~10%程度でよい。同様な収縮係数を有する他の材料を発泡樹脂材料の代わりに使用できる。
乾燥の条件は80℃~100℃で5時間~15時間という一般的な乾燥条件である。この条件において、発泡樹脂材料は熱収縮する。よって、前駆体1の側壁が高くなっても、その離型作業は容易になる。
発泡樹脂材料の熱収縮の収縮係数は、乾燥された前駆体1から内型が離型できればよく、1~10%程度でよい。同様な収縮係数を有する他の材料を発泡樹脂材料の代わりに使用できる。
離型後の前駆体1の全体を図2に示す。前駆体1は垂直な側壁3を備え、その高さは500mm以上である。側壁3の厚さはセラミックフィルタに要求される特性に応じて任意に選択できるが、20~35mmとする。底壁5も同じ厚さである(図3参照)。
かかる前駆体1の側壁3の上縁を保護膜7で被覆する。被覆の方法は塗布又は吹き付けによる。
この保護膜7は、既述のように、金属溶湯及びその酸化物に対して安定な材料であって前駆体の生地より焼結温度が低い材料からなる。保護膜7を被覆する範囲は任意であるが、金属溶湯の喫水面の上下に100mm以上のマージンができるようすることが好ましい。また、塗布の容易性及び強度の付与の観点から側壁の上縁の全面を被覆することが好ましい。
この保護膜7は、前駆体1の焼成時に、前駆体1の生地即ち粉末ガラスより先にガラス化する。
かかる前駆体1の側壁3の上縁を保護膜7で被覆する。被覆の方法は塗布又は吹き付けによる。
この保護膜7は、既述のように、金属溶湯及びその酸化物に対して安定な材料であって前駆体の生地より焼結温度が低い材料からなる。保護膜7を被覆する範囲は任意であるが、金属溶湯の喫水面の上下に100mm以上のマージンができるようすることが好ましい。また、塗布の容易性及び強度の付与の観点から側壁の上縁の全面を被覆することが好ましい。
この保護膜7は、前駆体1の焼成時に、前駆体1の生地即ち粉末ガラスより先にガラス化する。
保護膜7を設けた前駆体1を焼成炉に入れる。このとき、側壁3が崩壊することを防止するため、リテーナ20をセットする(図4)。リテーナ20は側壁3を外側から支持する第1のリテーナ21と、側壁3を内側から支持する第2のリテーナ23とからなる。
第1のリテーナ21は側壁3の外側の全面を支持する。第1のリテーナ21は側壁3の外側面に密に接触させることが好ましい。焼成時に側壁は膨らむように変形する傾向があるので、第1のリテーナ21は側壁の外側面の全面に対向していることが好ましい。
第2のリテーナ23は側壁が内側へ変形することを防止するものである。焼成時の熱により外側へ変形しようとした側壁が第1のリテーナ21と干渉して内側へリバウンドすることを防止する。この第2のリテーナは側壁の内側面の全面に対向する必要はなく、この例では側壁の上縁側においてその内側面を支持している。また、間欠的な支持であってもよく、この例ではL字型のセラミック板(幅100mm)を第2のリテーナ23として、できる限り密に並べて、前駆体1及び第1のリテーナ21の上縁へ嵌合させた。
第1のリテーナ21は側壁3の外側の全面を支持する。第1のリテーナ21は側壁3の外側面に密に接触させることが好ましい。焼成時に側壁は膨らむように変形する傾向があるので、第1のリテーナ21は側壁の外側面の全面に対向していることが好ましい。
第2のリテーナ23は側壁が内側へ変形することを防止するものである。焼成時の熱により外側へ変形しようとした側壁が第1のリテーナ21と干渉して内側へリバウンドすることを防止する。この第2のリテーナは側壁の内側面の全面に対向する必要はなく、この例では側壁の上縁側においてその内側面を支持している。また、間欠的な支持であってもよく、この例ではL字型のセラミック板(幅100mm)を第2のリテーナ23として、できる限り密に並べて、前駆体1及び第1のリテーナ21の上縁へ嵌合させた。
かかるリテーナ20を用いる場合、保護膜7を省略することができる。
他方、保護膜7を幅広(上下方向に)に形成すれば、第2のリテーナ23若しくは全リテーナ20のセットを省略することもできる。
図5は、側壁33を外側に傾斜させた前駆体31の例を示す。かかる前駆体31は、その側壁33の外側面に対向する第1のリテーナ42のみで焼結時の側壁33の変形を支持できる。
他方、保護膜7を幅広(上下方向に)に形成すれば、第2のリテーナ23若しくは全リテーナ20のセットを省略することもできる。
図5は、側壁33を外側に傾斜させた前駆体31の例を示す。かかる前駆体31は、その側壁33の外側面に対向する第1のリテーナ42のみで焼結時の側壁33の変形を支持できる。
その他、焼結時における前駆体の側壁の変形は、これを300mmを超えて高くしたことによる自重に起因している。他方、側壁の厚さは通湯性の制限を受けるので一定以上厚くすることができない。そこで、図6Aに示すように、側壁57を屈曲させて縦方向の剛性を高めることができる。また、図6Bに示すように、側壁63へ縦方向に連続するリブ67を設けてもよい。
次のこの発明の実施例について説明する。
まず、下記の混合物を得る。下記配合割合は質量部で表している。
骨材1(炭化珪素、粒径:3-6mm):70質量部
骨材2(炭化珪素、最大粒径:8mm);30質量部
有機系結合剤(ポリビニルアセテート、型番:クラレ株式会社製のISOBAN-110);0.6質量部
無機セメント(アルミナセメント、型番:デンカ株式会社製のハイアルミナセメントスーパーS):5質量部
粉末ガラス(ガラスフリート、型番:日本琺瑯釉薬株式会社製の4791):5.5質量部
水(水道水):3.8質量部
かかる混合物を万能混合攪拌機(三恵製作所社製)で混錬した。
まず、下記の混合物を得る。下記配合割合は質量部で表している。
骨材1(炭化珪素、粒径:3-6mm):70質量部
骨材2(炭化珪素、最大粒径:8mm);30質量部
有機系結合剤(ポリビニルアセテート、型番:クラレ株式会社製のISOBAN-110);0.6質量部

粉末ガラス(ガラスフリート、型番:日本琺瑯釉薬株式会社製の4791):5.5質量部
水(水道水):3.8質量部
かかる混合物を万能混合攪拌機(三恵製作所社製)で混錬した。
外型11と内型13とをセットして前駆体1の型10を準備する。前駆体1は高さ500mm、幅500mm、奥行き700mmの上方解放箱型である。側壁2及び底壁5の厚さは25mmである。ここに、外型11は全体を鉄板製とした。内型13は発泡スチロール(EPS;発泡倍率90)からなり、その表面全面へテープ(株式会社ニトムズ製のパイオランクロス粘着テープ)を貼付けた。外枠11及び内枠13のキャビティ形成面には離型剤としてワセリン(中京油脂株式会社製)を塗布した。
型10のキャビティへ混錬した混合物を充填し、型10を取付けたまま、汎用的な乾燥炉において、80℃×15時間の条件で乾燥した。これにより、内型13は収縮し、容易に離型できた。

乾燥後の前駆体1の側壁の上縁へ保護膜7を塗布した。保護膜7の材料はジルコニアの粒子を結合材に分散させたたものである。ここに、ジルコニアとして福島精鋼社の品番:G325Fを使用した。結合材にはカルデリス社製の品名ALKONPATCH PT85Uを採用した。ジルコニアと結合材との配合割合は3:7(質量比)である。塗布厚さは目視で1~2mmとした。
保護膜7が乾燥したのち、前駆体1を焼成炉に入れる。このとき、図4に示すようにリテーナ20をセットした。第1のリテーナ21には耐火煉瓦を採用し、側壁3の外面へ密に当て付けた。第2のリテーナ23は、無理嵌めにならないように、第1のリテーナ21と側壁3へ被せた。
その後、最高温度1100℃×27時間で焼成を行った。最高温度に至るまでの温度上昇条件、焼成後の冷却条件は汎用的な条件であり、特に制限されない。
このようにして得られたセラミックフィルタは、前駆体の形状を維持したものであった。このセラミックフィルタをアルミニウムの溶湯浴に使用することができた。平板の組合せ品である従来のセラミックフィルタに比べて、この実施例のセラミックフィルタはその耐久性に優れていた。
保護膜7が乾燥したのち、前駆体1を焼成炉に入れる。このとき、図4に示すようにリテーナ20をセットした。第1のリテーナ21には耐火煉瓦を採用し、側壁3の外面へ密に当て付けた。第2のリテーナ23は、無理嵌めにならないように、第1のリテーナ21と側壁3へ被せた。

- 上方解放筒型の一体成形品である、金属溶湯中から不要物を除去するセラミックフィルタの製造方法であって、
セラミック粒子からなる骨材、所定の結合剤及び水とを混錬して混合物を作成するステップと、
該作成された混合物で上方解放筒型のセラミックフィルタの前駆体を一体形成するステップと、
前記前駆体を乾燥するステップと、
乾燥後の前記前駆体の側壁を支持するリテーナを前記前駆体に対してセットするステップと、
その後、前駆体を焼結するステップと、
焼結後に前記リテーナを除去するステップと、
を備えるセラミックフィルタの製造方法。 - 前記乾燥ステップの後あって前記焼成ステップの前に、前記金属溶湯及びその酸化物に対して安定な材料であって前記前駆体の生地より焼結温度が低い材料の層で前記前駆体の側壁を被覆するステップが更に含まれる、請求項1に記載の製造方法。
- 上方解放筒型の一体成形品である、金属溶湯中から不要物を除去するセラミックフィルタの製造方法であって、
