Description
本発明は、活性炭、電極材料及び当該電極材料を用いた電極に関する。
大電流充放電が可能で、長寿命かつ高温安定性に優れる電気化学デバイスとして、電気二重層キャパシタが注目されている。電気二重層キャパシタは、活性炭等の多孔質炭素電極内の細孔と電解液の界面に形成される電気二重層に電荷を蓄えるコンデンサである。
電気二重層キャパシタに蓄電されるエネルギー(E)は、充電電圧(V)の二乗と電気二重層容量(C)の積に比例する(E=CV2/2)。従って、エネルギー密度の向上には、充電電圧(V)を引き上げる又は電気二重層容量(C)を増やすことが有効である。しかしながら、3V以上の電圧で充電した場合には、電極と電解液の電気分解が始まることで容量が低下し、電気二重層キャパシタの劣化を促進してしまうため、高電圧化は困難であった。そこで、エネルギー密度向上のため、容量を増加させる方法が検討されている(特許文献1-5)。
本発明の目的は、電気化学デバイスの静電容量を高めることができる電極材料を提供することである。
本発明によれば、以下の活性炭等が提供される。
1.導電性高分子で被覆した部分を含み、細孔分布における、細孔直径10Å~20Åの範囲にある細孔の細孔容積の合計が、全細孔容積の45%以上100%以下である活性炭。
2.前記導電性高分子が、ドーパントがドープしている置換又は無置換のポリアニリンである1に記載の活性炭。
3.前記ドーパントが、芳香族スルホン酸、芳香族ポリスルホン酸、ヒドロキシ基を有する有機スルホン酸、カルボキシル基を有する有機スルホン酸、脂環式スルホン酸及びベンゾキノンスルホン酸から選ばれる1種以上である2に記載の活性炭。
4.前記ドーパントが、臭化リチウム、塩化リチウム、及びヨウ化リチウムから選ばれる1種以上である2に記載の活性炭。

図1は、電解イオンが活性炭(炭素電極)に吸着される様子を示す概念図である。電解液中の電解イオンは、通常、数Å程度の直径を有するため、活性炭表面の細孔のうち、細孔直径10Å~20Åの範囲の細孔に、電解イオンは吸着しやすい。本実施形態の活性炭は、細孔直径10Å未満の細孔が、導電性高分子によって優先的に被覆されており、導電性高分子で被覆されていない活性炭よりも細孔直径10Å~20Åの範囲にある細孔の細孔容積の合計が拡張されている。これにより本実施形態の電極材料は、電気化学デバイスの静電容量を向上させることができる。
尚、導電性高分子は、高い導電性を有するので、被覆によって活性炭の電気的性能が低下することはない。

本実施形態の活性炭の原料となる活性炭、即ち、導電性高分子で被覆される前の活性炭としては、例えば炭素電極等で用いられる公知の活性炭粒子を使用することができ、市販品を用いるとよい。その具体例としては、ヤシ殻、木粉、石油ピッチ、フェノール樹脂等を水蒸気、各種薬品、アルカリ等を用いて賦活した活性炭粒子が挙げられる。これらを1種単独で用いてもよく、又は2種以上併用してもよい。
導電性高分子で被覆される前の活性炭は、細孔直径0Å~20Åの細孔の容積の合計が、全細孔容積の80%以上100%以下であると好ましい。

活性炭を被覆する導電性高分子としては、例えばピロール、チオフェン、フラン及びアニリンから選ばれる1種以上の重合体又は共重合体、及びこれら重合体又は共重合体の誘導体が挙げられ、ポリピロール、ポリチオフェン、ポリアニリン、及びこれらの誘導体が好ましく、ポリアニリン又はポリアニリン誘導体がより好ましい。
ポリアニリン及びポリアニリン誘導体は、リチウムイオン伝導性であるので、ポリアニリン及び/又はポリアニリン誘導体で活性炭を被覆した場合であっても、活性炭の電気的性能を損なうことがないので好ましい。

導電性高分子の分子量は、特に限定されないが、好ましくは重量平均分子量が10,000以上であり、より好ましくは20,000以上であり、さらに好ましくは30,000以上1,000,000以下であり、さらに好ましくは40,000以上1,000,000以下であり、特に好ましくは52,000以上1,000,000以下、又は70,000以上1,000,000以下である。また、導電性高分子の分子量分布は、例えば1.5~10.0である。

導電性高分子は、ドーパントがドープしていると好ましい(以下、ドーパントがドープしている導電性高分子を「導電性高分子複合体」という場合がある)。
ドーパントとして作用するアニオンは、特には限定されないが、好ましくは芳香族スルホン酸、芳香族ポリスルホン酸、ヒドロキシ基を有する有機スルホン酸、カルボキシル基を有する有機スルホン酸、脂環式スルホン酸及びベンゾキノンスルホン酸から選ばれる1種以上である。
有機スルホン酸のイオンは、分子サイズが大きく高温雰囲気中で脱ドープしにくいため、導電性高分子で被覆した部分を含む活性炭の導電率の安定化に効果的である。
上記有機スルホン酸の具体例としては、ドデシルベンゼンスルホン酸、トルエンスルホン酸、ベンゼンスルホン酸、ナフタレンスルホン酸、ベンゼンジスルホン酸、ナフタレンジスルホン酸、フェノールスルホン酸、スルホイソフタル酸、スルホサリチル酸、カンファースルホン酸、アダマンタンスルホン酸、スルホコハク酸等を挙げることができる。

ドーパントとしては、スルホコハク酸誘導体が好ましく、下記式(1)で表されるスルホコハク酸誘導体がより好ましい。

導電性高分子複合体は、フェノール性化合物を含むと好ましい。フェノール性化合物は、導電性向上剤として機能し、導電性高分子複合体の導電性を向上させることができる。
上記フェノール性化合物は、ArOH(ここで、Arはアリール基又は置換アリール基である)で示されるフェノール性化合物も用いることができる。具体的には、フェノール、o-,m-若しくはp-クレゾール、o-,m-若しくはp-エチルフェノール、o-,m-若しくはp-プロピルフェノール、o-,m-若しくはp-ブチルフェノール、o-,m-若しくはp-クロロフェノール、サリチル酸、ヒドロキシ安息香酸、ヒドロキシナフタレン等の置換フェノール類;カテコール、レゾルシノール等の多価フェノール性化合物;及びフェノール樹脂、ポリフェノール、ポリ(ヒドロキシスチレン)等の高分子化合物等を例示することができる。
上記フェノール性化合物は、ArOH(ここで、Arはアリール基又は置換アリール基である)で示されるフェノール性化合物も用いることができる。具体的には、フェノール、o-,m-若しくはp-クレゾール、o-,m-若しくはp-エチルフェノール、o-,m-若しくはp-プロピルフェノール、o-,m-若しくはp-ブチルフェノール、o-,m-若しくはp-クロロフェノール、サリチル酸、ヒドロキシ安息香酸、ヒドロキシナフタレン等の置換フェノール類;カテコール、レゾルシノール等の多価フェノール性化合物;及びフェノール樹脂、ポリフェノール、ポリ(ヒドロキシスチレン)等の高分子化合物等を例示することができる。
フェノール性化合物は、アルキル基の炭素数が1~20の、アルコキシフェノール、アルキルフェノール又はアルキルナフトールであることが好ましく、アミルフェノール、メトキシフェノール又はイソプロピルフェノールであることがより好ましく、p-tert-アミルフェノール、4-メトキシフェノール又は4-イソプロピルフェノールであることがさらに好ましい。
また、フェノール性化合物は、クレゾール系化合物であると好ましく、o-,m-若しくはp-クレゾールであるとより好ましい。

ドーパントは、ハロゲン化リチウムも用いることができ、当該ハロゲン化リチウムとしては、臭化リチウム、塩化リチウム、及びヨウ化リチウムを挙げることができる。
また、ドーパントとして、LiPF6、LiBF4、LiC4F9SO3、Li(CF3SO2)2N、及びLiClO4から選ばれる1種以上の電解質を用いることもできる。
また、ドーパントとして、LiPF6、LiBF4、LiC4F9SO3、Li(CF3SO2)2N、及びLiClO4から選ばれる1種以上の電解質を用いることもできる。
導電性高分子にドープしているドーパントは2種以上でもよい。
導電性高分子複合体において、導電性高分子中のドーパント濃度は、好ましくは30%以上200%以下であり、より好ましくは35%以上100%以下であり、さらに好ましくは40%以上80%以下である。
導電性高分子中のドーパント濃度とは、導電性高分子を構成するモノマーユニットに対するドーパント(カウンターアニオン)の濃度を意味する。例えば、導電性高分子がチオフェン環を有し、カウンターアニオンがスルホン酸を有していれば、チオフェン環:スルホン酸が1:1(モル比)のとき、ドーパント濃度は100%と定義される。また、導電性高分子がポリアニリンの場合は、アニリン環2つで一価のカチオンとなるため、例えばカウンターアニオンがスルホン酸を有していれば、アニリン環:スルホン酸が2:1のとき、ドーパント濃度は100%となる。
導電性高分子中のドーパント濃度は、X線光電分光法で確認できる。
導電性高分子中のドーパント濃度とは、導電性高分子を構成するモノマーユニットに対するドーパント(カウンターアニオン)の濃度を意味する。例えば、導電性高分子がチオフェン環を有し、カウンターアニオンがスルホン酸を有していれば、チオフェン環:スルホン酸が1:1(モル比)のとき、ドーパント濃度は100%と定義される。また、導電性高分子がポリアニリンの場合は、アニリン環2つで一価のカチオンとなるため、例えばカウンターアニオンがスルホン酸を有していれば、アニリン環:スルホン酸が2:1のとき、ドーパント濃度は100%となる。
導電性高分子中のドーパント濃度は、X線光電分光法で確認できる。
導電性高分子複合体は、溶剤に可溶であると好ましい。ここで「可溶」とは、導電性高分子が分子単位で均一に溶剤に解けていることを意味する。これにより、溶剤を乾燥した際に、明確な粒界がない、均一な導電性高分子の被膜が得られる。
[シート及び電極]
本発明の一実施形態に係るシートは、上述した本発明の活性炭又は電極材料を含む。
また、本発明の一実施形態に係る電極は、上述した本発明の電極材料又はシートを含む。
本実施形態の電極は、電気化学デバイスの電極とした場合に電気化学デバイスの静電容量を向上させることができる。
上記電極は、導電性高分子で被覆した部分を含む活性炭を含むシートの形態であると好ましく、導電性高分子で被覆した部分を含む活性炭、導電助剤及びバインダーを含む層と集電体シートの積層体の形態であるとより好ましい。
本発明の一実施形態に係るシートは、上述した本発明の活性炭又は電極材料を含む。
また、本発明の一実施形態に係る電極は、上述した本発明の電極材料又はシートを含む。
本実施形態の電極は、電気化学デバイスの電極とした場合に電気化学デバイスの静電容量を向上させることができる。
上記電極は、導電性高分子で被覆した部分を含む活性炭を含むシートの形態であると好ましく、導電性高分子で被覆した部分を含む活性炭、導電助剤及びバインダーを含む層と集電体シートの積層体の形態であるとより好ましい。
導電助剤としては、炭素系導電助剤と金属系導電助剤が挙げられ、炭素系導電助剤が好ましい。
炭素系導電助剤としては、ケッチェンブラック、アセチレンブラック、気相法炭素繊維、グラファイト、グラフェン、カーボンチューブ等が挙げられ、これら1種単独で用いてもよいし、2種以上を併用してもよい。これらのうち、導電性とコストの観点から、ケッチェンブラック又はアセチレンブラックが好ましい。
炭素系導電助剤としては、ケッチェンブラック、アセチレンブラック、気相法炭素繊維、グラファイト、グラフェン、カーボンチューブ等が挙げられ、これら1種単独で用いてもよいし、2種以上を併用してもよい。これらのうち、導電性とコストの観点から、ケッチェンブラック又はアセチレンブラックが好ましい。
バインダーとしては、活性炭粒子をつなぎ止める機能を有するものであれば特に限定されず、例えばポリフッ化ビニリデン(PVDF)、ポリテトラフルオロエチレン(PTFE)、フッ素ゴム、エチレンプロピレンジエンゴム、スチレンブタジエン、セルロース系樹脂、ポリアクリル酸等を用いることができる。
集電体の材料は、電子伝導性を有し、保持した活性炭に通電し得る材料であれば特に限定されない。例えば、C、Ti、Cr、Mo、Ru、Rh、Ta、W、Os、Ir、Pt、Au、Al等の導電性物質;これら導電性物質の二種類以上を含有する合金(例えば、ステンレス鋼)を使用し得る。
また、集電体の形状には、特に制限はないが、箔状基材、又は三次元基材(発泡メタル、メッシュ、織布、不織布、エキスパンド等)を用いることができる。
電気伝導性が高く、電解液中の安定性と耐酸化性がよい観点から、集電体としてはC、Al、ステンレス鋼等が好ましく、さらに材料コストの観点からAlが好ましい。
また、集電体の形状には、特に制限はないが、箔状基材、又は三次元基材(発泡メタル、メッシュ、織布、不織布、エキスパンド等)を用いることができる。
電気伝導性が高く、電解液中の安定性と耐酸化性がよい観点から、集電体としてはC、Al、ステンレス鋼等が好ましく、さらに材料コストの観点からAlが好ましい。
本発明の他の実施形態に係る電極は、導電性高分子で被覆した部分を含む活性炭を含む電極であって、電極の表面に存在する導電性高分子で被覆した部分を含む活性炭の平均粒径をμ及び分散をσとしたときに、σ/μで表される変動係数が40%以下である。
ここで「電極の表面」とは、電極の電解液もしくは電解質と接する面を意味し、変動係数は、実施例に記載の方法で評価できる。

σ/μで表される変動係数は、隣接する活性炭粒子の中心間距離のばらつきの度合いを示す数値であり、(最近接活性炭粒子の中心間距離の標準偏差)/(最近接活性炭粒子の中心間距離の平均)×100(%)を意味する。σ/μで表される変動係数が40%以下であることは、導電性高分子が均一に活性炭粒子を被覆していることを示す。σ/μで表される変動係数が40%を超えていることは、導電性高分子の活性炭への被覆が不均一であることを示し、単位体積当たりの容量の伸びが小さくなるおそれがある。

[電極の製造方法]
本発明の一実施形態に係る電極の製造方法は、(導電性高分子が被覆していない)活性炭を含むシートを導電性高分子の溶液に浸漬する。
活性炭を含むシートは、例えば、活性炭、導電助剤、バインダーを含む組成物をカレンダロール等の公知の圧延機で圧延することにより製造できる。
本発明の他の実施形態に係る電極の製造方法は、導電性高分子を先に活性炭に被覆させ、続いて、導電助剤、バインダーと混合し、カレンダーロール等の公知の圧延機で圧延する。導電性高分子を被覆する際は、活性炭を導電性高分子の溶液に浸漬し、内部まで浸透させるため、減圧含浸した後、大気開放し、活性炭表面の余分の導電性高分子を溶媒で洗い流し、乾燥することが好ましい。
本発明の一実施形態に係る電極の製造方法は、(導電性高分子が被覆していない)活性炭を含むシートを導電性高分子の溶液に浸漬する。
活性炭を含むシートは、例えば、活性炭、導電助剤、バインダーを含む組成物をカレンダロール等の公知の圧延機で圧延することにより製造できる。

本発明の他の実施形態に係る電極の製造方法は、(導電性高分子が被覆していない)活性炭、導電助剤、バインダーを含む組成物を集電体シートに塗布し、当該組成物を乾燥して、活性炭を含むシート及び集電体シートからなる積層体を製造し、当該積層体を導電性高分子の溶液に浸漬する。
活性炭、導電助剤、バインダーを含む組成物において、活性炭、導電助剤及びバインダーの組成比は、用途及び目的に応じて適宜調整するとよい。例えば、活性炭の含有量を60~95質量部とし、導電助剤の含有量を1~20質量部とし、バインダーの含有量を1~20質量部とするとよい。
活性炭、導電助剤、バインダーを含む組成物は、活性炭、導電助剤、バインダーから本質的になってもよい。ここで「本質的」とは、組成物の95重量%以上100重量%以下(好ましくは組成物の98重量%以上100重量%以下)が活性炭、導電助剤及びバインダーであることを意味する。
活性炭、導電助剤、バインダーを含む組成物は、活性炭、導電助剤、バインダーから本質的になってもよい。ここで「本質的」とは、組成物の95重量%以上100重量%以下(好ましくは組成物の98重量%以上100重量%以下)が活性炭、導電助剤及びバインダーであることを意味する。
導電性高分子の溶液への浸漬は、減圧下で実施すると好ましい。
導電性高分子の溶液を活性炭の細孔に含浸させ、乾燥することにより活性炭表面の細孔を導電性高分子で被覆できる。乾燥温度及び乾燥時間は、特に制限されないが、乾燥温度は、80~200℃が好ましく、100~170℃がより好ましい。乾燥時間は、1~180分間が好ましく3~60分間がより好ましい。必要に応じて、減圧下で加熱してもよい。
含浸後の乾燥によって被覆した導電性高分子の余剰部分がある場合、物理的手段(ゴムヘラでこそぐ等)で取り除いてもよい。
また、製造した積層体及び電極は、必要に応じてロールプレス等により加圧してもよい。
導電性高分子の溶液を活性炭の細孔に含浸させ、乾燥することにより活性炭表面の細孔を導電性高分子で被覆できる。乾燥温度及び乾燥時間は、特に制限されないが、乾燥温度は、80~200℃が好ましく、100~170℃がより好ましい。乾燥時間は、1~180分間が好ましく3~60分間がより好ましい。必要に応じて、減圧下で加熱してもよい。
含浸後の乾燥によって被覆した導電性高分子の余剰部分がある場合、物理的手段(ゴムヘラでこそぐ等)で取り除いてもよい。
また、製造した積層体及び電極は、必要に応じてロールプレス等により加圧してもよい。
被覆方法としては、活性炭シートを導電性高分子のモノマー溶液中に含浸し、モノマーを電解重合することによっても活性炭表面の細孔を導電性高分子で被覆することができるが、当該方法では、本発明の電極材料含む電極を得ることは難しい。
図2は、活性炭を含むシートを導電性高分子溶液に含浸した場合の、導電性高分子の被覆の様子を示す概略断面図であり、図3は、活性炭を含むシートを導電性高分子のモノマー溶液中に含浸し、モノマーを電解重合した場合の導電性高分子の被覆の様子を示す概略断面図である。図3に示すように、電解重合の場合は、細孔の開口部で導電性高分子の重合が進行することがある。これは、電気化学的に活性の高い箇所を起点に優先して重合が進行するためである。従って、重合の結果、導電性高分子100が活性炭表面の細孔の開口部を塞いでしまい、本発明の電極材料とはならないおそれがある。従って、含浸する場合は可溶性導電性高分子を用いる方法が好ましい。導電性高分子溶液をミクロ孔の中まで到達させるには、真空含浸や加圧含浸が効果的である。
尚、電気二重層キャパシタ、リチウムイオンキャパシタの製造において、導電性高分子を含浸させる方法及び手順は上述したものに限定されない。例えば、セルに電解液を注液する工程で可溶性導電性高分子を混ぜておき、常圧注液してもよく、真空含浸、加圧含浸等の方法を適用してもよい。
図2は、活性炭を含むシートを導電性高分子溶液に含浸した場合の、導電性高分子の被覆の様子を示す概略断面図であり、図3は、活性炭を含むシートを導電性高分子のモノマー溶液中に含浸し、モノマーを電解重合した場合の導電性高分子の被覆の様子を示す概略断面図である。図3に示すように、電解重合の場合は、細孔の開口部で導電性高分子の重合が進行することがある。これは、電気化学的に活性の高い箇所を起点に優先して重合が進行するためである。従って、重合の結果、導電性高分子100が活性炭表面の細孔の開口部を塞いでしまい、本発明の電極材料とはならないおそれがある。従って、含浸する場合は可溶性導電性高分子を用いる方法が好ましい。導電性高分子溶液をミクロ孔の中まで到達させるには、真空含浸や加圧含浸が効果的である。
尚、電気二重層キャパシタ、リチウムイオンキャパシタの製造において、導電性高分子を含浸させる方法及び手順は上述したものに限定されない。例えば、セルに電解液を注液する工程で可溶性導電性高分子を混ぜておき、常圧注液してもよく、真空含浸、加圧含浸等の方法を適用してもよい。
導電性高分子がポリアニリンである場合、アニリンをアニオン性界面活性剤と反応させてアニリン塩とし、化学酸化重合を行うことで、アニオン性界面活性剤もしくはアニオン性高分子をドーパントとして取り込んだポリアニリン複合体が、水や有機溶媒に可溶な形で得られる。
具体的に、溶媒に可溶な式(1)で表される化合物でドープされたポリアニリンは、式(1)で表される化合物、リン酸水溶液、式(1)で表される化合物とは異なる乳化剤、置換又は無置換のアニリン、及び、水よりも極性の低い溶媒を混合して、水相と低極性溶媒相の2つの液相を有する溶液を作製し、この溶液中においてアニリンを化学酸化重合することで、製造できる。
原料に用いる置換又は無置換のアニリンの置換基としては、例えばメチル基、エチル基、ヘキシル基、オクチル基等の直鎖又は分岐の炭化水素基;メトキシ基、エトキシ基等のアルコキシ基;フェノキシ基等のアリールオキシ基;トリフルオロメチル基(-CF3基)等のハロゲン化炭化水素が挙げられる。
「2つの液相を有する溶液」とは、溶液中に相溶しない2つの液相が存在する状態を意味する。通常、溶液中に水相(高極性溶媒の相)と低極性溶媒の相が存在する状態を意味する。
また、「2つの液相を有する溶液」は、片方の液相が連続相であり、他方の液相が分散相である状態も含む。例えば水相が連続相であり「低極性溶媒の相」が分散相である状態、及び「低極性溶媒の相」が連続相であり水相が分散相である状態が含まれる。
低極性溶媒としては、例えばトルエン、キシレン等の芳香族炭化水素が好ましい。
また、「2つの液相を有する溶液」は、片方の液相が連続相であり、他方の液相が分散相である状態も含む。例えば水相が連続相であり「低極性溶媒の相」が分散相である状態、及び「低極性溶媒の相」が連続相であり水相が分散相である状態が含まれる。
低極性溶媒としては、例えばトルエン、キシレン等の芳香族炭化水素が好ましい。
アニリンの化学酸化重合は、7℃以下が好ましく、5℃以下がより好ましく、0℃以下がさらに好ましく、-15℃~-2℃が特に好ましく、-10℃~-3℃が最も好ましい。重合温度は、上記温度範囲において重合反応の途中で変更してもよい。
上記範囲とすることで、導電性及び耐熱性をさらに向上できる。

リン酸水溶液のリン酸濃度は、例えば9重量%~19重量%であり、好ましくは10重量%~15重量%である。

アニオン性乳化剤(陰イオン乳化剤)の具体例としては、脂肪酸、不均化ロジン石けん、高級アルコールエステル、ポリオキシエチレンアルキルエーテルリン酸、アルケニルコハク酸、ザルコシネート、及びそれらの塩が挙げられる。
カチオン性乳化剤(陽イオン乳化剤)の具体例としては、アルキルジメチルベンジルアンモニウム塩、アルキルトリメチルアンモニウム塩が挙げられる。
双性乳化剤(両イオン乳化剤)の具体例としては、アルキルベタイン型、アルキルアミドベタイン型、アミノ酸型、アミンオキサイド型が挙げられる。
非イオン乳化剤の具体例としては、ポリオキシエチレンアルキルエーテル、ポリプロピレングリコールポリエチレングリコールエーテル、ポリオキシエチレングリセロールボレート脂肪酸エステル、ポリオキシエチレンソルビタン脂肪酸エステルが挙げられる。
アニオン性乳化剤(陰イオン乳化剤)の具体例としては、脂肪酸、不均化ロジン石けん、高級アルコールエステル、ポリオキシエチレンアルキルエーテルリン酸、アルケニルコハク酸、ザルコシネート、及びそれらの塩が挙げられる。

上記乳化剤のうち、アニオン性乳化剤及び非イオン乳化剤が好ましい。

乳化剤の使用量は、アニリン単量体1molに対して好ましくは0.001~0.1molであり、より好ましくは0.002~0.02molであり、さらに好ましくは0.003~0.01molである。
乳化剤の使用量が当該範囲より多い場合、重合終了後に「高極性溶剤の相」と「低極性溶剤の相」を分離することができないおそれがある。

化学酸化重合に用いる酸化剤(以下、酸化重合剤という場合がある)としては、過硫酸ナトリウム、過硫酸カリウム、過硫酸アンモニウム、過酸化水素のような過酸化物;二クロム酸アンモニウム、過塩素酸アンモニウム、硫酸カリウム鉄(III)、三塩化鉄(III)、二酸化マンガン、ヨウ素酸、過マンガン酸カリウム、あるいはパラトルエンスルホン酸鉄等が使用でき、好ましくは過硫酸アンモニウム等の過硫酸塩である。

酸化剤の使用量は、アニリン単量体1molに対して好ましくは0.05~1.8molであり、より好ましくは0.8~1.6molであり、さらに好ましくは1.2~1.4molである。酸化剤の使用量を当該範囲とすることで、十分な重合度が得られる。また、アニリンが十分に重合しているので、分液回収が容易であり、また重合体の溶解性が低下するおそれもない。
導電性高分子へのドーパントの導入は2回以上行ってもよく、得られた可溶性の導電性高分子にアニオンを含む化合物を添加してドーパントを導入後、さらに過剰のアニオンを含む化合物を添加してドーパントを導入してもよい。
また、得られたスルホコハク酸誘導体をドープしたポリアニリン複合体に、さらにクレゾール系化合物等のフェノール性化合物やジクロロ酢酸を導電性向上剤として加えることで、ポリアニリン複合体の導電率を高めることができる。

[電気二重層キャパシタ]
本発明の電極材料を含む電極は、電気化学デバイスの電極として好適に用いることができ、当該電気化学デバイスとしては、電気二重層キャパシタ、リチウムイオンキャパシタが挙げられる。

電気化学デバイスがリチウムイオンキャパシタの場合、当該リチウムイオンキャパシタは、一対の分極性電極、これら分極性電極の間に介在させたセパレータと、電解質溶液を含む。
一対の分極性電極のうち、一方は本発明の電極を用いるとよく、他方はリチウムイオンの挿入及び脱離が可能な電極を用いるとよい。
リチウムイオンの挿入及び脱離が可能な電極の電極材料としては、例えば黒鉛、人造黒鉛、ハードカーボン、Li4Ti5O12,Si,Ge,Sn、Sb、SiO,SnO2,Cu-Sn,Alから選択される1以上を用いるとよい。
一対の分極性電極のうち、一方は本発明の電極を用いるとよく、他方はリチウムイオンの挿入及び脱離が可能な電極を用いるとよい。
リチウムイオンの挿入及び脱離が可能な電極の電極材料としては、例えば黒鉛、人造黒鉛、ハードカーボン、Li4Ti5O12,Si,Ge,Sn、Sb、SiO,SnO2,Cu-Sn,Alから選択される1以上を用いるとよい。
セパレータとしては、両極の接触を確実に防止することができ、かつ電解液を通したり含んだりすることができる材料を用いるとよく、例えばポリテトラフルオロエチレン、ポリプロピレン、ポリエチレン等の合成樹脂製の不織布,ガラスフィルター、多孔質セラミックフィルム、多孔質薄膜フィルム等を用いることができる。
電解液としては、有機溶媒に電解質を溶解した溶液である非水系電解液を用いることができる。

電解質としては、例えばLiClO4、LiBF4、LiI、LiPF6、LiCF3SO3、LiCF3CO2、LiAsF6、LiSbF6、LiAlCl4、LiCl、LiBr、LiB(C2H5)4、LiCH3SO3、LiC4F9SO3、Li(CF3SO2)2N、Li[(CO2)2]2B等が挙げられる。
非水系電解液としては、カーボネート類にLiPF6を溶解した溶液が好ましく、該溶液はリチウムイオン二次電池の電解液として特に好適である。

実施例1
(1)ポリアニリン複合体の調製
エーロゾルOT(スルホコハク酸誘導体であるジ-2-エチルヘキシルスルホコハク酸ナトリウム、純度75%以上、和光純薬工業製)5.4g(12mmol)、フォスファノールFP120(東邦化学工業株式会社製)0.66g(0.8mmol)をトルエン100mLに撹拌溶解して調製した溶液を、窒素気流下に置いた30Lのガラス反応器(機械式撹拌器、ジャケット、温度計及び滴下ロート付)に入れた。この溶液に、3.7g(40mmol)の原料アニリンを加え、撹拌溶解した。冷媒によるフラスコの撹拌冷却を開始し、1Mリン酸300mLを溶液にさらに添加した。溶液温度を5℃に保持した状態で、7.3g(32mmol)の過硫酸アンモニウムを1Mリン酸100mLに溶解した溶液を滴下ロートで滴下し、2時間で滴下を完了した。静置により二相に分離した水相(下相)を反応器下部から抜き出し、粗ポリアニリン複合体トルエン溶液を得た。
(1)ポリアニリン複合体の調製
エーロゾルOT(スルホコハク酸誘導体であるジ-2-エチルヘキシルスルホコハク酸ナトリウム、純度75%以上、和光純薬工業製)5.4g(12mmol)、フォスファノールFP120(東邦化学工業株式会社製)0.66g(0.8mmol)をトルエン100mLに撹拌溶解して調製した溶液を、窒素気流下に置いた30Lのガラス反応器(機械式撹拌器、ジャケット、温度計及び滴下ロート付)に入れた。この溶液に、3.7g(40mmol)の原料アニリンを加え、撹拌溶解した。冷媒によるフラスコの撹拌冷却を開始し、1Mリン酸300mLを溶液にさらに添加した。溶液温度を5℃に保持した状態で、7.3g(32mmol)の過硫酸アンモニウムを1Mリン酸100mLに溶解した溶液を滴下ロートで滴下し、2時間で滴下を完了した。静置により二相に分離した水相(下相)を反応器下部から抜き出し、粗ポリアニリン複合体トルエン溶液を得た。
得られた粗ポリアニリン複合体溶液にイオン交換水100mLを加え撹拌した後、静置して水相を分離し、この操作をもう一度行った。1Nリン酸水溶液100mLで同様に複合体溶液を洗浄し、静置後、酸性水溶液を分離して、ポリアニリン複合体(ジ-2-エチルヘキシルスルホコハク酸をドープしたポリアニリン)のトルエン溶液を回収した。この複合体溶液に含まれる若干の不溶物を#5Cの濾紙により除去し、ポリアニリン複合体のトルエン溶液を回収した。この溶液をエバポレーターに移し、60℃の湯浴で加温し、減圧することにより、揮発分を蒸発留去し、7gのポリアニリン複合体を得た。
(2)ポリアニリン組成物Aの調製
得られたポリアニリン複合体に、トルエン48.8g、イソプロピルアルコール2.6gを混合し、一晩撹拌後、超音波を20分かけた。さらに遠心分離機で2300rpm、30分の条件で処理し、上澄み70gを回収して、ポリアニリン固形分濃度が11.5重量%のポリアニリン組成物Aを得た。
得られたポリアニリン複合体に、トルエン48.8g、イソプロピルアルコール2.6gを混合し、一晩撹拌後、超音波を20分かけた。さらに遠心分離機で2300rpm、30分の条件で処理し、上澄み70gを回収して、ポリアニリン固形分濃度が11.5重量%のポリアニリン組成物Aを得た。
(3)導電性向上剤の添加
得られたポリアニリン組成物Aに、イソプロピルアルコール6g、ナフタレンスルホン酸水和物0.6gと4-メトキシフェノール17.4gを混合した溶液を添加した。溶液を添加したポリアニリン組成物Aを撹拌し、ポリアニリン複合体とナフタレンスルホン酸を含む導電性ポリアニリン組成物Bを得た。
得られたポリアニリン組成物Aに、イソプロピルアルコール6g、ナフタレンスルホン酸水和物0.6gと4-メトキシフェノール17.4gを混合した溶液を添加した。溶液を添加したポリアニリン組成物Aを撹拌し、ポリアニリン複合体とナフタレンスルホン酸を含む導電性ポリアニリン組成物Bを得た。
(4)活性炭シート積層体の作製
粉末状活性炭(株式会社クラレ製、クラレコール(登録商標))86g、PTFE7g、カーボンブラック7gを混合し、乳鉢でアセトンを追加しながら混練して、組成物を調製した。得られた組成物をロール成形機に投入し、シート状に成形した。このシートを170℃10時間の条件で乾燥した後、集電体用のアルミ箔に銀ペースト(導電性ペースト)を用いて接着し、活性炭シート積層体を得た。
粉末状活性炭(株式会社クラレ製、クラレコール(登録商標))86g、PTFE7g、カーボンブラック7gを混合し、乳鉢でアセトンを追加しながら混練して、組成物を調製した。得られた組成物をロール成形機に投入し、シート状に成形した。このシートを170℃10時間の条件で乾燥した後、集電体用のアルミ箔に銀ペースト(導電性ペースト)を用いて接着し、活性炭シート積層体を得た。
(5)活性炭シートへのポリアニリンの含浸
調製した導電性ポリアニリン組成物Bに、活性炭シート積層体を浸漬し、シート内部に導電性ポリアニリン組成物が到達するように減圧含浸した。次に、活性炭シート電極表面に残っている導電性ポリアニリン組成物をゴムヘラで除去し、さらに110℃10分の条件で乾燥した。不要な溶媒を除去するため、さらに120℃2時間の条件で真空乾燥し、導電性ポリアニリン含浸活性炭シート電極を製造した。
調製した導電性ポリアニリン組成物Bに、活性炭シート積層体を浸漬し、シート内部に導電性ポリアニリン組成物が到達するように減圧含浸した。次に、活性炭シート電極表面に残っている導電性ポリアニリン組成物をゴムヘラで除去し、さらに110℃10分の条件で乾燥した。不要な溶媒を除去するため、さらに120℃2時間の条件で真空乾燥し、導電性ポリアニリン含浸活性炭シート電極を製造した。
得られた導電性ポリアニリン含浸活性炭シート電極を比表面積測定装置にセットし、窒素の吸着等温線から細孔分布における各細孔直径の細孔容積の割合、及びBET比表面積を評価した。結果を表1に示す。
尚、細孔分布及び比表面積は、サンプルの事前乾燥(条件120℃、2時間)を行った後、比表面積測定装置(QUANTACHROME社製NOVA1000)を用い、窒素の吸着等温線から急冷固相密度関数法(QSDFT法)で解析を行うことで評価した。

また、得られた導電性ポリアニリン含浸活性炭シート電極の表面を電子顕微鏡で観察し、2.6μm×1.9μmの範囲に存在する活性炭粒の粒径を評価した。定量化には、画像解析ソフトimageJを用い、濃淡コントラストから粒面積を求め、粒径を導出した。その結果、粒数240個、平均粒径μ=48.5nm、標準偏差σ=13.72nmと求められた。この結果から、変動係数はσ/μ=28.3%となった。
(6)セル作製
得られた導電性ポリアニリン含浸活性炭シート電極を作用極とし、参照電極及び対向極にLi金属箔、電解液に1.0MのLiBF4を混ぜたプロピレンカーボネート、セルロース系セパレータを用い、評価用のセルを作製した。
この評価セルを電池性能評価装置にセットし、レート特性0.1Cで4.0Vまで充電した後、レート特性0.1Cで2.3Vまで放電した。放電電荷量を膜体積で除算し、単位体積当たりのポリアニリン含浸活性炭シート電極の容量を評価した。さらに、このセルのインピーダンスを、ソーラトロンを用いて周波数1MHz~0.1Hz、振幅10mVの条件で測定し、得られた半円の直径から値を求めた。結果を表1に示す。
得られた導電性ポリアニリン含浸活性炭シート電極を作用極とし、参照電極及び対向極にLi金属箔、電解液に1.0MのLiBF4を混ぜたプロピレンカーボネート、セルロース系セパレータを用い、評価用のセルを作製した。
この評価セルを電池性能評価装置にセットし、レート特性0.1Cで4.0Vまで充電した後、レート特性0.1Cで2.3Vまで放電した。放電電荷量を膜体積で除算し、単位体積当たりのポリアニリン含浸活性炭シート電極の容量を評価した。さらに、このセルのインピーダンスを、ソーラトロンを用いて周波数1MHz~0.1Hz、振幅10mVの条件で測定し、得られた半円の直径から値を求めた。結果を表1に示す。
比較例1
実施例1(4)で製造した活性炭シート積層体(導電性高分子で被覆していない活性炭シート)について、実施例1と同様にして窒素の吸着等温線から細孔分布、及びBET比表面積を評価した。また、実施例1(4)で製造した活性炭シートを作用極とし、実施例1と同様にしてセルを作製し、容量を評価した。結果を表1に示す。
実施例1(4)で製造した活性炭シート積層体(導電性高分子で被覆していない活性炭シート)について、実施例1と同様にして窒素の吸着等温線から細孔分布、及びBET比表面積を評価した。また、実施例1(4)で製造した活性炭シートを作用極とし、実施例1と同様にしてセルを作製し、容量を評価した。結果を表1に示す。
実施例1(4)で得られた活性炭シート積層体の表面を電子顕微鏡で観察し、2.6μm×1.9μmの範囲に存在する活性炭粒の粒径を定量化した。その結果、粒数381個、平均粒径μ=42.0nm、標準偏差σ=9.70nmと求められた。この結果から、変動係数はσ/μ=23.03%となった。
実施例2
実施例1(5)の工程において、真空含浸後の不要な溶媒を除去するための真空乾燥を、120℃2時間に代えて120℃10時間とした他は、実施例1と同様にして導電性ポリアニリン含浸活性炭シート電極を製造し、評価した。結果を表1に示す。

実施例1(5)の工程(活性炭シート積層体の浸漬から真空乾燥まで)を4回繰り返した他は、実施例1と同様にして導電性ポリアニリン含浸活性炭シート電極を製造し、評価した。結果を表1に示す。

実施例1~4で作製したセルのインピーダンスは、13.0~16.4Ωであったが、比較例2では22Ωと大幅に上昇した。これにより比較例2のシート電極は、キャパシタのようにレート特性が求められる用途に関しては、不適切であることがわかった。
また、比較例1で作製したセルのインピーダンスは10.3Ωと低く、高いレート特性が期待できるが、ポリアニリンで被覆していないため、単位体積あたりの容量が43.4F/cm3と小さかった。

Claims (32)
- 導電性高分子で被覆した部分を含み、
細孔分布における、細孔直径10Å~20Åの範囲にある細孔の細孔容積の合計が、全細孔容積の45%以上100%以下である活性炭。 - 前記導電性高分子が、ドーパントがドープしている置換又は無置換のポリアニリンである請求項1に記載の活性炭。
- 前記ドーパントが、芳香族スルホン酸、芳香族ポリスルホン酸、ヒドロキシ基を有する有機スルホン酸、カルボキシル基を有する有機スルホン酸、脂環式スルホン酸及びベンゾキノンスルホン酸から選ばれる1種以上である請求項2に記載の活性炭。
- 前記ドーパントが、臭化リチウム、塩化リチウム、及びヨウ化リチウムから選ばれる1種以上である請求項2に記載の活性炭。
- 前記ドーパントが、LiPF6、LiBF4、LiC4F9SO3、Li(CF3SO2)2N、及びLiClO4から選ばれる1種以上である請求項2に記載の活性炭。
- 前記ドーパントが、スルホコハク酸誘導体である請求項2に記載の活性炭。
- 前記導電性高分子が、フェノール性化合物を含む請求項1~6のいずれかに記載の活性炭。
- 前記フェノール性化合物が、クレゾール系化合物である請求項7に記載の活性炭。

- 前記ドーパントが、スルホコハク酸誘導体である請求項10に記載の電極材料。
- 前記導電性高分子が、フェノール性化合物を含む請求項9~14のいずれかに記載の電極材料。
- 前記フェノール性化合物が、クレゾール系化合物である請求項15に記載の電極材料。
- 請求項1~8のいずれかに記載の活性炭又は請求項9~16のいずれかに記載の電極材料を含むシート。
- 請求項9~16のいずれかに記載の電極材料又は請求項17に記載のシートを含む電極。
- 導電性高分子で被覆した部分を含む活性炭を含む電極であって、
前記電極の表面に存在する活性炭の平均粒径をμ、前記電極の表面に存在する活性炭の分散をσとしたとき、σ/μで表される変動係数が40%以下である電極。 - 前記電極の表面に存在する活性炭の平均粒径が20nm以上100nm以下である請求項19に記載の電極。
- 前記導電性高分子が、ドーパントがドープしている置換又は無置換のポリアニリンである請求項19又は20に記載の電極。
- 前記ドーパントが、芳香族スルホン酸、芳香族ポリスルホン酸、ヒドロキシ基を有する有機スルホン酸、カルボキシル基を有する有機スルホン酸、脂環式スルホン酸及びベンゾキノンスルホン酸から選ばれる1種以上である請求項21に記載の電極。
- 前記ドーパントが、臭化リチウム、塩化リチウム、及びヨウ化リチウムから選ばれる1種以上である請求項21に記載の電極。
- 前記ドーパントが、LiPF6、LiBF4、LiC4F9SO3、Li(CF3SO2)2N、及びLiClO4から選ばれる1種以上である請求項21に記載の電極。
- 前記ドーパントが、スルホコハク酸誘導体である請求項21に記載の電極。
- 前記導電性高分子が、フェノール性化合物を含む請求項19~25のいずれかに記載の電極。
- 前記フェノール性化合物が、クレゾール系化合物である請求項26に記載の電極。
- 活性炭を含むシートを導電性高分子の溶液に浸漬する電極の製造方法。
- 活性炭、導電助剤及びバインダーを含む組成物を集電体シートに塗布し、
前記組成物を乾燥して、活性炭を含むシート及び集電体シートからなる積層体を製造し、
前記積層体を導電性高分子の溶液に浸漬する電極の製造方法。 - 前記導電性高分子が、ドーパントがドープしている置換又は無置換のポリアニリンである請求項28又は29に記載の電極の製造方法。
- 請求項18~27のいずれかに記載の電極を備える電気化学デバイス。
- 請求項18~27のいずれかに記載の電極、並びに、リチウムイオンの挿入及び脱離の可能な電極材料を含む電極を備えるリチウムイオンキャパシタ。
