Description
本発明は、樹脂成形体の製造方法および樹脂成形体に関するものである。
本願は、2017年3月22日に、日本に出願された特願2017-055488号に基づき優先権を主張し、その内容をここに援用する。

液晶ポリエステル等の液晶ポリマーから得られた成形体は、高強度であり耐熱性が高いこと、また寸法精度が高いことから、コネクターやリレー部品等、比較的小型の電子部品の形成材料として用いられている(例えば、特許文献1参照)。このような成形体は、射出成形により成形されている。
近年では、上述したような液晶ポリエステルの特徴を生かし、強度が要求される大型の成形体の形成材料として液晶ポリエステルを用いることが検討されている。「大型の成形体」としては、例えば、電化製品や車両(自動車)の外装部品を挙げることができる。
本発明はこのような事情に鑑みてなされたものであって、液晶ポリエステルを形成材料として良好な樹脂成形体を製造する樹脂成形体の製造方法を提供することを目的とする。また、この製造方法により得られる樹脂成形体を提供することを目的とする。
本発明者らが液晶ポリエステルを大型の成形体の形成材料として用いることを検討した結果、液晶ポリエステルを形成材料として用い、射出成形にて大型の成形体を作製すると、得られる成形体の反りが大きくなることがあった。また、得られた成形体が高温環境下に曝される場合、成形体の反りが大きくなることがあった。
液晶ポリエステルは、射出成形時に樹脂の流動方向に分子鎖が配向しやすく、樹脂の流動方向と樹脂の流動方向と直交する方向とでの収縮率が異なることが分かっている。従来、液晶ポリエステルが形成材料として用いられていた小型の成形体においては、樹脂の流動方向に対する収縮率の違いに起因した反りが小さかったが、大型の成形体においては、前記収縮率の違いが成形体の反りとしてより顕在化しやすいと考えられる。
これらをふまえ、本発明者らが反りの小さい大型の成形体、特に反りの小さい長尺の成形体について鋭意検討し、本発明を完成させた。
本発明の一態様は、液晶ポリエステルを形成材料とする長尺の樹脂成形体の製造方法であって、下記条件(a)~(d)を満たす金型を用いて、液晶ポリエステルを含む樹脂組成物を射出成形する工程を有する樹脂成形体の製造方法を提供する。
(a)樹脂成形体に対応する形状のキャビティと、キャビティの長尺方向においてキャビティの端辺からの距離がキャビティの長尺方向の長さの10%以下となる位置に設けられたゲートと、を有する。
(b)キャビティの短尺方向の長さ(W)に対するキャビティの長尺方向の長さ(L)の比(L/W)は2以上である。
(c)キャビティの長尺方向の長さ(L)は、200mm以上である。
(d)キャビティの厚み(H)は、0.5mm以上3.0mm以下である。

本発明の一態様においては、上記条件(b)において、キャビティの短尺方向の長さ(W)に対するキャビティの長尺方向の長さ(L)の比(L/W)は3以上である製造方法としてもよい。
本発明の一態様は、下記条件(i)~(iv)を満たす樹脂成形体を提供する。
(i)樹脂成形体の長尺方向において樹脂成形体の端辺からの距離が樹脂成形体の長尺方向の長さの10%以下となる位置に設けられたゲート痕を有する。
(ii)樹脂成形体の短尺方向の長さ(W)に対する樹脂成形体の長尺方向の長さ(L)の比(L/W)は2以上である。
(iii)樹脂成形体の長尺方向の長さ(L)は、200mm以上である。
(iv)樹脂成形体の厚み(H)は、0.5mm以上3.0mm以下である。
(i)樹脂成形体の長尺方向において樹脂成形体の端辺からの距離が樹脂成形体の長尺方向の長さの10%以下となる位置に設けられたゲート痕を有する。

本発明の一態様においては、樹脂成形体の偏光赤外吸収スペクトルにおいて、1470cm-1から1510cm-1の範囲に対応する光学密度を積算した値を用い、式(I)および式(II)に基づいて算出される配向度fが0.40以上1.00未満である構成としてもよい。

本発明の一態様においては、液晶ポリエステルを構成する全繰返し単位の合計量に対して、一般式(1)で表される繰返し単位の含有量は、30~80モル%であり、一般式(2)で表される繰返し単位の含有量は、10~35モル%であり、一般式(3)で示される繰返し単位の含有量は、10~35モル%である構成としてもよい。
本発明の一態様においては、上記条件(ii)において、樹脂成形体の短尺方向の長さ(W)に対する樹脂成形体の長尺方向の長さ(L)の比(L/W)は3以上である構成としてもよい。
すなわち、本発明は以下の態様を含む。

本発明の一態様によれば、液晶ポリエステルを形成材料として、良好な樹脂成形体を製造する、樹脂成形体の製造方法が提供される。また、この製造方法により得られる樹脂成形体が提供される。
以下、図面を参照しながら、本発明の一実施形態である樹脂成形体の製造方法および樹脂成形体について説明する。なお、以下の全ての図面においては、図面を見やすくするため、各構成要素の寸法や比率等は適宜異ならせてある。
<樹脂成形体の製造方法>
本発明の一実施形態である樹脂成形体の製造方法は、液晶ポリエステルを形成材料とする長尺の樹脂成形体の製造方法である。

[液晶ポリエステル]
本発明の一実施形態である樹脂成形体の製造方法に係る液晶ポリエステルは、サーモトロピック液晶ポリマーの一つであり、光学的異方性を示す溶融体を450℃以下(例えば、250℃以上450℃以下)の温度で形成し得るものである。
本発明の一実施形態である樹脂成形体の製造方法に係る液晶ポリエステルは、サーモトロピック液晶ポリマーの一つであり、光学的異方性を示す溶融体を450℃以下(例えば、250℃以上450℃以下)の温度で形成し得るものである。
本実施形態に係る液晶ポリエステルは、下記一般式(1)で表される繰返し単位(以下、「繰返し単位(1)」ということがある。)を有することが好ましく、繰返し単位(1)と、下記一般式(2)で表される繰返し単位(以下、「繰返し単位(2)」ということがある。)と、下記一般式(3)で表される繰返し単位(以下、「繰返し単位(3)」ということがある。)と、を有することがより好ましい。

本実施形態に係る液晶ポリエステルとしては、具体的には、
(1)’芳香族ヒドロキシカルボン酸と芳香族ジカルボン酸と芳香族ジオールとの組み合わせを重合して得られるもの、
(2)’複数種の芳香族ヒドロキシカルボン酸を重合して得られるもの、
(3)’芳香族ジカルボン酸と芳香族ジオールとの組み合わせを重合して得られるもの、
(4)’ポリエチレンテレフタレート等の結晶性ポリエステルに芳香族ヒドロキシカルボン酸を反応させて得られるもの、等を挙げることができる。
(1)’芳香族ヒドロキシカルボン酸と芳香族ジカルボン酸と芳香族ジオールとの組み合わせを重合して得られるもの、
(2)’複数種の芳香族ヒドロキシカルボン酸を重合して得られるもの、
(3)’芳香族ジカルボン酸と芳香族ジオールとの組み合わせを重合して得られるもの、
(4)’ポリエチレンテレフタレート等の結晶性ポリエステルに芳香族ヒドロキシカルボン酸を反応させて得られるもの、等を挙げることができる。
なお、液晶ポリエステルの製造において、原料モノマーとして使用する芳香族ヒドロキシカルボン酸、芳香族ジカルボン酸および芳香族ジオールの一部または全部を、予めエステル形成性誘導体にして重合に供することもできる。このようなエステル形成性誘導体を用いることにより、液晶ポリエステルをより容易に製造できるという利点がある。
本明細書において、「エステル形成性誘導体」とは、エステル生成反応またはエステル交換反応が進行し得る基を有するモノマーを意味する。
エステル形成性誘導体としては分子内にカルボキシル基を有する芳香族ヒドロキシカルボン酸および芳香族ジカルボン酸のエステル形成性誘導体や、芳香族ヒドロキシカルボン酸および芳香族ジオールのようなフェノール性水酸基を有する化合物のエステル形成性誘導体が例示される。
前記分子内にカルボキシル基を有する芳香族ヒドロキシカルボン酸および芳香族ジカルボン酸のエステル形成性誘導体としては、例えば、前記カルボキシル基が、ハロホルミル基(酸ハロゲン化物)やアシルオキシカルボニル基(酸無水物)等の高反応性の基に転化したものや、前記カルボキシル基が、エステル交換反応によりポリエステルを生成するように、一価のアルコール類やエチレングリコール等の多価アルコール類、フェノール類等とエステルを形成したものが挙げられる。
前記芳香族ヒドロキシカルボン酸および芳香族ジオールのようなフェノール性水酸基を有する化合物のエステル形成性誘導体としては、例えば、前記フェノール性水酸基が、エステル交換反応によりポリエステルを生成するように、低級カルボン酸類とエステルを形成したものが挙げられる。
エステル形成性誘導体としては分子内にカルボキシル基を有する芳香族ヒドロキシカルボン酸および芳香族ジカルボン酸のエステル形成性誘導体や、芳香族ヒドロキシカルボン酸および芳香族ジオールのようなフェノール性水酸基を有する化合物のエステル形成性誘導体が例示される。
前記分子内にカルボキシル基を有する芳香族ヒドロキシカルボン酸および芳香族ジカルボン酸のエステル形成性誘導体としては、例えば、前記カルボキシル基が、ハロホルミル基(酸ハロゲン化物)やアシルオキシカルボニル基(酸無水物)等の高反応性の基に転化したものや、前記カルボキシル基が、エステル交換反応によりポリエステルを生成するように、一価のアルコール類やエチレングリコール等の多価アルコール類、フェノール類等とエステルを形成したものが挙げられる。
前記芳香族ヒドロキシカルボン酸および芳香族ジオールのようなフェノール性水酸基を有する化合物のエステル形成性誘導体としては、例えば、前記フェノール性水酸基が、エステル交換反応によりポリエステルを生成するように、低級カルボン酸類とエステルを形成したものが挙げられる。
さらに、エステル形成性を阻害しない程度であれば、上述の芳香族ヒドロキシカルボン酸、芳香族ジカルボン酸または芳香族ジオールは、その芳香環に、塩素原子、フッ素原子等のハロゲン原子;メチル基、エチル基、ブチル基等の炭素数1~10のアルキル基;フェニル基等の炭素数6~20のアリール基を置換基として有していてもよい。
芳香族ヒドロキシカルボン酸としては、例えば、p-ヒドロキシ安息香酸(後述の(A1)で表される繰り返し単位を誘導する芳香族ヒドロキシカルボン酸)、m-ヒドロキシ安息香酸、6-ヒドロキシ-2-ナフトエ酸(後述の(A2)で表される繰り返し単位を誘導する芳香族ヒドロキシカルボン酸)、3-ヒドロキシ-2-ナフトエ酸、5-ヒドロキシ-1-ナフトエ酸、4-ヒドロキシ-4’-カルボキシジフェニルエーテルや、これらの芳香族ヒドロキシカルボン酸の芳香環にある水素原子の一部が、アルキル基、アリール基およびハロゲン原子からなる群より選ばれる少なくとも1種の置換基で置換されてなる芳香族ヒドロキシカルボン酸が挙げられる。前記芳香族ヒドロキシカルボン酸は、液晶ポリエステルの製造において、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
上述した繰返し単位(1)は、所定の芳香族ヒドロキシカルボン酸に由来する繰返し単位である。芳香族ヒドロキシカルボン酸に由来する繰返し単位としては、例えば、以下に示すものが挙げられる。なお、芳香族ヒドロキシカルボン酸に由来する繰返し単位は、その芳香環にある水素原子の一部が、ハロゲン原子、アルキル基およびアリール基からなる群より選ばれる少なくとも1種の置換基で置換されていてもよい。
ここで、「由来する」とは重合するために、原料モノマーから化学構造が変化することを意味する。

芳香族ジカルボン酸としては、例えば、テレフタル酸(後述の(B1)で表される繰り返し単位を誘導する芳香族ジカルボン酸)、イソフタル酸(後述の(B2)で表される繰り返し単位を誘導する芳香族ジカルボン酸)、ビフェニル-4,4’-ジカルボン酸、2,6-ナフタレンジルボン酸(後述の(B3)で表される繰り返し単位を誘導する芳香族ジカルボン酸)、ジフェニルエーテル-4,4’-ジカルボン酸、ジフェニルチオエーテル-4,4’-ジカルボン酸や、これらの芳香族ジカルボン酸の芳香環にある水素原子の一部が、アルキル基、アリール基およびハロゲン原子からなる群より選ばれる少なくとも1種の置換基で置換されてなる芳香族ジカルボン酸が挙げられる。前記芳香族ジカルボン酸は、液晶ポリエステルの製造において、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
上述した繰返し単位(2)は、所定の芳香族ジカルボン酸に由来する繰返し単位である。芳香族ジカルボン酸に由来する繰返し単位としては、例えば、以下に示すものが挙げられる。なお、芳香族ジカルボン酸に由来する繰返し単位は、その芳香環にある水素原子の一部が、ハロゲン原子、アルキル基およびアリール基からなる群より選ばれる少なくとも1種の置換基で置換されていてもよい。
芳香族ジオールとしては、例えば、4,4’-ジヒドロキシビフェニル(後述の(C1)で表される繰り返し単位を誘導する芳香族ジオール)、ハイドロキノン(後述の(C2)で表される繰り返し単位を誘導する芳香族ジオール)、レゾルシン(後述の(C3)で表される繰り返し単位を誘導する芳香族ジオール)、4,4’-ジヒドロキシジフェニルケトン、4,4’-ジヒドロキシジフェニルエーテル、ビス(4-ヒドロキシフェニル)メタン、1,2-ビス(4-ヒドロキシフェニル)エタン、4,4’-ジヒドロキシジフェニルスルホン、4,4’-ジヒドロキシジフェニルチオエーテル、2,6-ジヒドロキシナフタレン、1,5-ジヒドロキシナフタレンや、これらの芳香族ジオールの芳香環にある水素原子の一部が、アルキル基、アリール基およびハロゲン原子からなる群より選ばれる少なくとも1種の置換基で置換されてなる芳香族ジオールが挙げられる。前記芳香族ジオールは、液晶ポリエステルの製造において、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
上述した繰返し単位(3)は、所定の芳香族ジオールに由来する繰返し単位を含む。芳香族ジオールに由来する繰返し単位としては、例えば、以下に示すものが挙げられる。なお、芳香族ジオールに由来する繰返し単位は、その芳香環にある水素原子の一部が、ハロゲン原子、アルキル基およびアリール基からなる群より選ばれる少なくとも1種の置換基で置換されていてもよい。
前記繰返し単位(芳香族ヒドロキシカルボン酸に由来する繰返し単位、芳香族ジカルボン酸に由来する繰返し単位、芳香族ジオールに由来する繰返し単位)が任意に有していてもよい置換基において、ハロゲン原子としては、フッ素原子、塩素原子、臭素原子が挙げられる。前記置換基において、アルキル基としては、メチル基、エチル基、ブチル基等の炭素数1~4程度の低級アルキル基が挙げられ、アリール基としては、フェニル基が挙げられる。
特に好適な液晶ポリエステルに関し説明する。
前記液晶ポリエステルは、芳香族ヒドロキシカルボン酸に由来する繰返し単位としては、パラヒドロキシ安息香酸に由来する繰返し単位((A1))、2-ヒドロキシ-6-ナフトエ酸に由来する繰り返し単位((A2))、またはその両方に由来する繰返し単位を有していることが好ましく;芳香族ジカルボン酸に由来する繰返し単位としては、テレフタル酸に由来する繰返し単位((B1))、イソフタル酸に由来する繰返し単位((B2))、および2,6-ナフタレンジカルボン酸に由来する繰返し単位((B3))からなる群より選ばれるものを有していることが好ましく;芳香族ジオールに由来する繰返し単位としては、ヒドロキノンに由来する繰返し単位((C2))、4,4’-ジヒドロキシビフェニルに由来する繰返し単位((C1))、またはその両方に由来する繰返し単位を有していることが好ましい。
前記液晶ポリエステルは、芳香族ヒドロキシカルボン酸に由来する繰返し単位としては、パラヒドロキシ安息香酸に由来する繰返し単位((A1))、2-ヒドロキシ-6-ナフトエ酸に由来する繰り返し単位((A2))、またはその両方に由来する繰返し単位を有していることが好ましく;芳香族ジカルボン酸に由来する繰返し単位としては、テレフタル酸に由来する繰返し単位((B1))、イソフタル酸に由来する繰返し単位((B2))、および2,6-ナフタレンジカルボン酸に由来する繰返し単位((B3))からなる群より選ばれるものを有していることが好ましく;芳香族ジオールに由来する繰返し単位としては、ヒドロキノンに由来する繰返し単位((C2))、4,4’-ジヒドロキシビフェニルに由来する繰返し単位((C1))、またはその両方に由来する繰返し単位を有していることが好ましい。
そして、これらの組み合わせとしては、下記(a)’~(h)’で表されるものが好ましい。

特に好ましい液晶ポリエステルとしては、全繰返し単位の合計モル数に対して、パラヒドロキシ安息香酸に由来する繰返し単位((A1))、2-ヒドロキシ-6-ナフトエ酸に由来する繰り返し単位((A2))、またはその両方に由来する繰返し単位といった芳香族ヒドロキシカルボン酸に由来する繰返し単位の合計モル数が30~80モル%;ヒドロキノンに由来する繰返し単位((C2))、4,4’-ジヒドロキシビフェニルに由来する繰返し単位((C1))、またはその両方に由来する繰返し単位といった芳香族ジオールに由来する繰返し単位の合計モル数が10~35モル%;テレフタル酸に由来する繰返し単位((B1))、イソフタル酸に由来する繰返し単位((B2))および2,6-ナフタレンジカルボン酸に由来する繰返し単位((B3))からなる群より選ばれる芳香族ジカルボン酸に由来する繰返し単位の合計モル数が10~35モル%、である液晶ポリエステルを挙げることができる。
なお、上記繰返し単位の合計は100モル%を超えない。

前記液晶ポリエステルの製造方法としては、例えば、特開2002-146003号公報に記載の方法等の公知の方法が適用できる。すなわち、上述の原料モノマー(芳香族ヒドロキシカルボン酸、芳香族ジカルボン酸、芳香族ジオールまたはこれらのエステル形成用誘導体)を溶融重合(重縮合)させて、比較的低分子量の芳香族ポリエステル(以下、「プレポリマー」と略記する。)を得、次いで、このプレポリマーを粉末とし、加熱することにより固相重合する方法が挙げられる。このように固相重合させることにより、重合がより進行して、より高分子量の液晶ポリエステルを得ることができる。
その他、最も基本的な構造となる前記(a)’、(b)’の繰返し単位の組み合わせを有する液晶ポリエステルの製造方法については、特公昭47-47870号公報、特公昭63-3888号公報等にも記載されている。
溶融重合は、触媒の存在下で行ってもよく、この場合の触媒の例としては、酢酸マグネシウム、酢酸第一錫、テトラブチルチタネート、酢酸鉛、酢酸ナトリウム、酢酸カリウム、三酸化アンチモン等の金属化合物や、4-(ジメチルアミノ)ピリジン、1-メチルイミダゾール等の含窒素複素環式化合物が挙げられ、含窒素複素環式化合物が好ましく用いられる。
本実施形態の樹脂成形体の製造方法に係る液晶ポリエステルとしては、下記の方法で求められる流動開始温度が280℃以上の液晶ポリエステルであることが好ましい。上述のように、液晶ポリエステルの製造において固相重合を用いた場合には、液晶ポリエステルの流動開始温度を280℃以上にすることが比較的短時間で可能である。そして、このような流動開始温度の液晶ポリエステルを用いることにより、得られる成形体は高度の耐熱性を有するものとなる。一方、成形体を実用的な温度範囲で成形する面では、本実施形態の樹脂成形体に使用する液晶ポリエステルの流動開始温度は420℃以下が好ましく、390℃以下であればさらに好ましい。
すなわち、1つの側面として、本発明の一実施形態である樹脂成形体の製造方法に係る液晶ポリエステルの流動開始温度は、280℃以上420℃以下が好ましく、280℃以上390℃以下がより好ましい。

ここで、「流動開始温度」とは、内径1mm、長さ10mmのダイスを取付けた毛細管型レオメーターを用い、9.8MPa(100kg/cm2)の荷重下において昇温速度4℃/分で液晶ポリエステルをノズルから押出すときに、溶融粘度が4800Pa・s(48000ポイズ)を示す温度である。流動開始温度は、当技術分野で周知の液晶ポリエステルの分子量を表す指標である(小出直之編、「液晶性ポリマー合成・成形・応用-」、95~105頁、シーエムシー、1987年6月5日発行を参照)。流動開始温度を測定する装置としては、例えば、(株)島津製作所製の流動特性評価装置「フローテスターCFT-500D」を用いることができる。
液晶ポリエステルの含有量は、本実施形態の樹脂成形体の製造方法に係る樹脂組成物の総質量に対して、40~80質量%であることが好ましい。
別の側面として、液晶ポリエステルの含有量は、本実施形態の製造方法により得られる樹脂成形体の総質量に対して、40~80質量%であることが好ましい。

[充填材]
本発明の一実施形態である樹脂成形体の製造方法に係る樹脂組成物(すなわち、本発明の一実施形態である製造方法により得られる樹脂成形体)は、さらに充填材を含有していてもよい。本実施形態では、前記樹脂組成物(すなわち、本実施形態の製造方法により得られる樹脂成形体)が充填材を含有することで、樹脂成形体に十分な強度を付与できる。
本発明の一実施形態である樹脂成形体の製造方法に係る樹脂組成物(すなわち、本発明の一実施形態である製造方法により得られる樹脂成形体)は、さらに充填材を含有していてもよい。本実施形態では、前記樹脂組成物(すなわち、本実施形態の製造方法により得られる樹脂成形体)が充填材を含有することで、樹脂成形体に十分な強度を付与できる。
本発明の一実施形態である樹脂成形体の製造方法に係る充填材は、無機充填材であってもよいし、有機充填材であってもよい。また、繊維状充填材であってもよく、板状充填材であってもよく、粒状充填材であってもよい。
繊維状充填材の例としては、ガラス繊維;パン系炭素繊維、ピッチ系炭素繊維等の炭素繊維;シリカ繊維、アルミナ繊維、シリカアルミナ繊維等のセラミック繊維;およびステンレス繊維等の金属繊維が挙げられる。また、チタン酸カリウムウイスカー、チタン酸バリウムウイスカー、ウォラストナイトウイスカー、ホウ酸アルミニウムウイスカー、窒化ケイ素ウイスカー、炭化ケイ素ウイスカー等のウイスカーも挙げられる。
板状充填材の例としては、タルク、マイカ、グラファイト、ウォラストナイト、硫酸バリウムおよび炭酸カルシウム等が挙げられる。マイカは、白雲母であってもよいし、金雲母であってもよいし、フッ素金雲母であってもよいし、四ケイ素雲母であってもよい。
粒状充填材の例としては、シリカ、アルミナ、酸化チタン、窒化ホウ素、炭化ケイ素および炭酸カルシウム等が挙げられる。
充填材の含有量は、樹脂組成物の総質量に対して、20~60質量%が好ましい。
別の側面として、充填材の含有量は、本実施形態の製造方法により得られる樹脂成形体の総質量に対して、20~60質量%であることが好ましい。
別の側面として、充填材の含有量は、本実施形態の製造方法により得られる樹脂成形体の総質量に対して、20~60質量%であることが好ましい。
[その他の成分]
本発明の一実施形態である樹脂成形体の製造方法に係る樹脂組成物は、本発明の効果を損なわない範囲において、上記液晶ポリエステルおよび充填材のいずれにも該当しない、他の成分をさらに含有していてもよい。
すなわち、本発明の一実施形態である樹脂成形体の製造方法に係る樹脂組成物は、1つの側面として、液晶ポリエステルと、充填材と、所望により他の成分とを含有する。
別の側面として、本実施形態の製造方法により得られる樹脂成形体は、液晶ポリエステルと、充填材と、所望により他の成分とを含有する。
本発明の一実施形態である樹脂成形体の製造方法に係る樹脂組成物は、本発明の効果を損なわない範囲において、上記液晶ポリエステルおよび充填材のいずれにも該当しない、他の成分をさらに含有していてもよい。
すなわち、本発明の一実施形態である樹脂成形体の製造方法に係る樹脂組成物は、1つの側面として、液晶ポリエステルと、充填材と、所望により他の成分とを含有する。
別の側面として、本実施形態の製造方法により得られる樹脂成形体は、液晶ポリエステルと、充填材と、所望により他の成分とを含有する。
上記他の成分の例としては、フッ素樹脂、金属石鹸類等の離型改良剤;染料、顔料等の着色剤;酸化防止剤;熱安定剤;紫外線吸収剤;帯電防止剤;界面活性剤等の、樹脂成形体に一般的に使用される添加剤が挙げられる。
また、上記他の成分の例としては、高級脂肪酸、高級脂肪酸エステル、高級脂肪酸金属塩、フルオロカーボン系界面活性剤等の外部滑剤効果を有するものも挙げられる。
さらに、上記他の成分の例としては、フェノール樹脂、エポキシ樹脂、ポリイミド樹脂等の熱硬化性樹脂も挙げられる。
上記他の成分の含有量は、樹脂組成物の総質量に対して、0~10質量%が好ましい。
別の側面として、上記他の成分の含有量は、本実施形態の製造方法により得られる樹脂成形体の総質量に対して、0~10質量%が好ましい。

本実施形態に係る樹脂組成物は、液晶ポリエステル、充填材、及び必要に応じて用いられる他の成分を、一括または適当な順序で混合することにより得ることができる。
本実施形態に係る樹脂組成物は、別の側面として、液晶ポリエステル、充填材、および必要に応じて用いられる他の成分を、押出機により溶融混練し、ペレット化することによって得ることが好ましい。
[射出成形]
本発明の一実施形態である樹脂成形体の製造方法は、樹脂成形体形成用の金型を用いて、上述した液晶ポリエステルを含む樹脂組成物を射出成形することを含む。
本発明の一実施形態である樹脂成形体の製造方法は、樹脂成形体形成用の金型を用いて、上述した液晶ポリエステルを含む樹脂組成物を射出成形することを含む。
ここで、一般的な樹脂組成物を用い、大型の樹脂成形体を射出成形しようとする場合、平面視したときの中央部に射出成形用の点状ゲートを一つ設定した金型を用い、一つのゲートからキャビティに樹脂組成物を注入して成形することが考えられる。 本明細書にておいて、「キャビティ」とは、本発明に係る金型において樹脂組成物が充填される空洞であって、目的とする樹脂成形体の形状に対応する形状を有する。
図1は、金型の中央部に点状ゲートを一つ設定した金型を用い、矩形の樹脂成形体を作製する際の樹脂組成物の流れを示す概略平面図である。以下の図面において、符号Rで示す白矢印は流動する溶融樹脂を示している。白矢印の大きさは、流動樹脂の流動量を示しており、大きい白矢印ほど流動量が多いことを示す。
図1に示す金型Mにおいて、ゲートGからキャビティCに注入された溶融樹脂Rは、キャビティC内を矢印方向に流動し、硬化する。また、ゲートGの近傍では、溶融樹脂Rの不規則な方向の流れが生じることがある。

一方、液晶ポリエステルのような液晶ポリマーを含む組成物は、(A)溶融樹脂が流動方向に配向しやすい、(B)溶融樹脂の流動が止まるとすぐに硬化しやすい、という性質を有している。
このような液晶ポリマー樹脂組成物を用い、上述したような大型の樹脂成形体成形用の金型を用いて成形することを考えると、次のような現象が生じることが想定される。まず、点状ゲートから放射状に広がる溶融樹脂(液晶ポリマー)は、その流動方向に配向する。また、放射状に広がった溶融樹脂(液晶ポリマー)は、流動が止まったところから、不規則な配向のまま硬化する。これらの結果、得られる樹脂成形体には、不規則な方向に内部応力が残留しやすく、反りが発生しやすいと考えられる。
このような課題について本発明者らが鋭意検討を重ねた結果、キャビティの形状やゲートの位置に着目し、溶融樹脂の流動を制御することで成形時の反りが低減できる製造方法を見出し、本発明を完成させた。また、本実施形態に係る樹脂成形体の製造方法により得られる樹脂成形体は、加熱後の反りも低減できることがわかった。
図2は、本発明の一実施形態である金型を用いる樹脂成形体の製造方法を示す概略図である。図2(A)は斜視図であり、図2(B)は、平面図である。図2(B)は、図1に対応する図である。図2に示すように、本実施形態で用いられる金型100は、キャビティ110とゲート120とを有する。
キャビティ110は、後述の樹脂成形体に対応する形状の空間である。図2では、キャビティ110は平面視略矩形として示している。キャビティ110内で成形された樹脂成形体は、例えば、金型100をパーティングライン101で上下2つに分割することで取り出すことができる。
ゲート120は、キャビティ110の長尺方向において、一端側に偏った位置に設けられている。図2(A)、(B)では、ゲート120は、キャビティ110の一方の短辺30A側に偏った位置に設けられている。また、図2(A)、(B)では、ゲート120は、キャビティ110の内壁の側面30Dに取り付けられている。本実施形態では、キャビティ110の長尺方向において、ゲート120の中心から側面30Dの近い方の端辺30Cまでの距離(すなわち、ゲート120の中心からゲートに近い側に位置するキャビティ110の短尺方向の側面までの最短距離)が、キャビティ110の長尺方向の長さの0%以上8%以下であることが好ましく、0%以上6%以下であることがより好ましく、0%以上4%以下であることがさらに好ましい。
すなわち、1つの側面として、本発明の一実施形態である金型を用いる樹脂成形体の製造方法においては、前記金型におけるゲート120の中心(注入方向に垂直なゲートの断面の外接円の中心)からキャビティ110の端辺30Cまでの距離(ゲート120の中心からゲートに近い側に位置するキャビティ110の短尺方向の側面までの最短距離)は、キャビティ110の長尺方向の長さの0%以上8%以下であることが好ましく、0%以上6%以下であることがより好ましく、0%以上4%以下であることがさらに好ましい。
なお、図2(A)では、ゲート120は円筒状のゲートとしたがこれに限定されない。ゲート120の断面形状は円形状、半円形状、楕円形状、正方形、長方形(矩形状)、台形並びにこれらに似た形状等の公知の形状でよい。例えば、ゲート120は、キャビティ110の一方の短辺30Aに沿って延びるフィルムゲートであってもよい。
上記条件を満たせば、キャビティ110のいずれの位置にゲート120が設けられていてもよい。例えば、キャビティ110の内壁の上面であってもよく、下面であってもよく、側面であってもよい。
本実施形態の製造方法では、キャビティ110の長尺方向において、キャビティ110の片側(例えば、一方の短辺30A側、すなわち、長尺方向の端部のいずれか一方)のみにゲート120が設けられることが好ましい。これにより、液晶ポリエステルの流動方向が乱れにくくなる。
また、キャビティ110の片側のみにゲート120が設けられる場合、ゲート120の数は特に限定されないが、1つであることが好ましい。これにより、液晶ポリエステルの流動方向が乱れにくくなる。
このようなゲート120を有する金型を用いることで、得られる樹脂成形体では、内部応力の発生方向が一様に制御されやすい。したがって、本発明の一実施形態である樹脂成形体の製造方法においては、樹脂成形体の成形時および加熱時の反りが低減される。
金型100は、下記条件(b)~(d)を満たす。
(b)キャビティ110の短尺方向の長さ(W)に対するキャビティ110の長尺方向の長さ(L)の比(L/W)は2以上である。
(c)キャビティ110の長尺方向の長さ(L)は、200mm以上である。
(d)キャビティ110の厚み(H)は、0.5mm以上3.0mm以下である。
(b)キャビティ110の短尺方向の長さ(W)に対するキャビティ110の長尺方向の長さ(L)の比(L/W)は2以上である。
(c)キャビティ110の長尺方向の長さ(L)は、200mm以上である。
(d)キャビティ110の厚み(H)は、0.5mm以上3.0mm以下である。
なお、本明細書において、金型のキャビティは樹脂成形体に対応する形状を有するが、前記形状は、前記キャビティに外接する矩形形状に代替して規定する。
本明細書において、「キャビティ110の長尺方向」とは、キャビティ110の平面視形状について、キャビティ110に外接する矩形形状で近似したときの、その矩形形状の長尺方向を意味する。また、「キャビティ110の長尺方向の長さ」とは、キャビティ110の長尺方向にとり得る最大の長さであり、上記矩形形状の長辺の長さを指す。
「キャビティ110の短尺方向」とは、上記矩形形状の短尺方向を意味する。また、「キャビティ110の短尺方向の長さ」とは、キャビティ110の短尺方向にとり得る最大の長さであり、上記矩形形状の短辺の長さを指す。
「キャビティ110の厚み」とは、キャビティ110の厚み方向の最大の長さである。
「厚み方向」とは、キャビティ110の表面に接する平面の垂線方向を意味する。なお、目的の樹脂成形体がリブを有する場合、キャビティ110の厚みは、前記リブに対応する部分を除外した範囲について測定される。
別の側面として、「キャビティ110の厚み」とは、キャビティ110の最も広い面を水平面に載置したときの、かかる水平面上面からキャビティ110の最上部までの最短距離を意味する。
また、「平面視」とはかかる水平面の上方から見ることを意味する。
本明細書において、「キャビティ110の長尺方向」とは、キャビティ110の平面視形状について、キャビティ110に外接する矩形形状で近似したときの、その矩形形状の長尺方向を意味する。また、「キャビティ110の長尺方向の長さ」とは、キャビティ110の長尺方向にとり得る最大の長さであり、上記矩形形状の長辺の長さを指す。
「キャビティ110の短尺方向」とは、上記矩形形状の短尺方向を意味する。また、「キャビティ110の短尺方向の長さ」とは、キャビティ110の短尺方向にとり得る最大の長さであり、上記矩形形状の短辺の長さを指す。
「キャビティ110の厚み」とは、キャビティ110の厚み方向の最大の長さである。
「厚み方向」とは、キャビティ110の表面に接する平面の垂線方向を意味する。なお、目的の樹脂成形体がリブを有する場合、キャビティ110の厚みは、前記リブに対応する部分を除外した範囲について測定される。
別の側面として、「キャビティ110の厚み」とは、キャビティ110の最も広い面を水平面に載置したときの、かかる水平面上面からキャビティ110の最上部までの最短距離を意味する。
また、「平面視」とはかかる水平面の上方から見ることを意味する。
金型100を用いて樹脂成形体を作製することを考えると、次のような現象が生じることが想定される。図2(A)、(B)に示すように、一方の短辺30A側に偏って設置されたゲート120から他方の短辺30B側に向けて溶融樹脂Rを流動させると、液晶ポリエステルの流動方向とキャビティ110の長尺方向とが略平行になりやすい。つまり、樹脂(液晶ポリエステル)の配向方向が所望の方向になりやすい。そのため、得られる樹脂成形体においては、内部応力の発生方向が一様に制御されやすい。したがって、本発明の一実施形態である樹脂成形体の製造方法においては、樹脂成形体の成形時および加熱時の反りが低減される。
ここで、「所望の方向」とは、液晶ポリエステル中のベンゼン環の主鎖方向を意味する。
なお、ゲート120が上述したフィルムゲートであると、液晶ポリエステルの流動方向をキャビティ110の長尺方向と略平行になるよう制御しやすい。
本実施形態の製造方法に係る射出成形では、射出成形機のシリンダ温度を好ましくは300℃以上400℃以下、金型温度を好ましくは40℃以上160℃以下として成形するとよい。
本実施形態の製造方法に係る射出成形では、射出速度は、液晶ポリエステルの種類に応じて適宜設定されればよいが、射出速度が速いほど、液晶ポリエステルの配向方向が揃いやすい。その結果、反りが小さい樹脂成形体が得られる傾向がある。射出速度としては例えば、30mm/秒以上600mm/秒以下が好ましく、50mm/秒以上400mm/秒以下がより好ましい。
上記条件(b)に示す比(L/W)が2以上200以下であると、ゲート120から他方の短辺30Bへ液晶ポリエステルが流動する方向とキャビティ110の長尺方向とが略平行になりやすい。比(L/W)は、好ましくは3以上200以下である。
上記条件(c)に示すキャビティ110の長尺方向の長さ(L)が200mm以上1000mm以下であると、ゲート120から他方の短辺30Bへ液晶ポリエステルが流動する方向とキャビティ110の長尺方向とが平行になりやすい。
上記条件(d)に示すキャビティ110の厚み(H)が0.5mm以上であると、液晶ポリエステルを流動させやすい。また、厚み(H)が3.0mm以下であると、キャビティ110において、液晶ポリエステルが充填されながら流動する。そのため、樹脂(液晶ポリエステル)の配向方向を所望の方向に制御することができる。
すなわち、上記条件(d)に示すキャビティ110の厚み(H)は0.5mm以上3.0mm以下が好ましい。

本発明の一実施形態である樹脂成形体の製造方法は、上記条件(a)~(d)に加え、さらに下記条件(e)を満たすことが好ましい。
(e)キャビティ110の厚み(H)に対するキャビティ110の短尺方向(W)の長さの比(W/H)は10以上200以下である。
(e)キャビティ110の厚み(H)に対するキャビティ110の短尺方向(W)の長さの比(W/H)は10以上200以下である。
上記条件(e)に示す比(W/H)は10以上であると、キャビティ110において、液晶ポリエステルが充填されながら流動する。そのため、液晶ポリエステルの配向方向を所望の方向に制御することができる。
以上のことから、本実施形態によれば、液晶ポリエステルを形成材料として用い、良好な樹脂成形体を製造する樹脂成形体の製造方法が提供される。
<樹脂成形体>
本実施形態に係る樹脂成形体の製造方法により得られる樹脂成形体は、下記条件(i)~(iv)を満たす。図3は、本実施形態の樹脂成形体を示す概略斜視図である。
(i)図3に示す樹脂成形体10の長尺方向において、樹脂成形体10の端辺3Cからの距離(すなわち、樹脂成形体10の短辺からの最短距離)が、樹脂成形体10の長尺方向の長さの0%以上10%以下となる位置に設けられたゲート痕GMを有する。 (ii)樹脂成形体10の短尺方向の長さ(W)に対する樹脂成形体10の長尺方向の長さ(L)の比(L/W)は2以上200以下である。
(iii)樹脂成形体10の長尺方向の長さ(L)は、200mm以上1000mmn以下である。
(iv)樹脂成形体10の厚み(H)は、0.5mm以上3.0mm以下である。
本実施形態に係る樹脂成形体の製造方法により得られる樹脂成形体は、下記条件(i)~(iv)を満たす。図3は、本実施形態の樹脂成形体を示す概略斜視図である。
(i)図3に示す樹脂成形体10の長尺方向において、樹脂成形体10の端辺3Cからの距離(すなわち、樹脂成形体10の短辺からの最短距離)が、樹脂成形体10の長尺方向の長さの0%以上10%以下となる位置に設けられたゲート痕GMを有する。 (ii)樹脂成形体10の短尺方向の長さ(W)に対する樹脂成形体10の長尺方向の長さ(L)の比(L/W)は2以上200以下である。
(iii)樹脂成形体10の長尺方向の長さ(L)は、200mm以上1000mmn以下である。
(iv)樹脂成形体10の厚み(H)は、0.5mm以上3.0mm以下である。
図3に示す樹脂成形体10が有するゲート痕GMの位置は、図2に示す金型100が有するゲート120の位置に対応している。
本発明の一実施形態である樹脂成形体10において、上記条件(ii)に示す比(L/W)は、好ましくは3以上200以下である。
本発明の一実施形態である樹脂成形体10は、上記条件(i)~(iv)に加え、さらに下記条件(v)を満たすことが好ましい。
(v)樹脂成形体10の厚み(H)に対する樹脂成形体10の短尺方向(W)の長さの比(W/H)は10以上200以下である。
樹脂成形体10の短尺方向の長さ(W)は、5mm以上100mm以下が好ましい。
(v)樹脂成形体10の厚み(H)に対する樹脂成形体10の短尺方向(W)の長さの比(W/H)は10以上200以下である。
樹脂成形体10の短尺方向の長さ(W)は、5mm以上100mm以下が好ましい。
本発明の一実施形態である樹脂成形体10においては、液晶ポリエステルの配向方向が所望の方向になっている。そして、液晶ポリエステルの配向方向が所望の方向になっていることは、本実施形態の樹脂成形体10の偏光赤外吸収スペクトル測定の結果に基づいて算出される配向度から確認することができる。なお、「配向度」とは、樹脂の配向の度合いを示すものである(小林靖二著、「赤外二色性による分子配向」、高分子、Vol.15、No.175参照)。
図4は、本発明の一実施形態である樹脂成形体10の偏光赤外吸収スペクトルを示す図である。
偏光赤外線を用いた吸収スペクトルは、以下に示すように測定する。
偏光赤外線を用いた吸収スペクトルは、以下に示すように測定する。
まず、長尺の樹脂成形体10を平面視したときの上面について、上面に直交し、かつ樹脂成形体10の長手方向に平行である面(入射面)を設定する。
次いで、振動方向が入射面と平行である偏光赤外線(第1の偏光赤外線ということがある)を用い、樹脂成形体10の上面の中央における吸収スペクトルを測定する。
また、振動方向が入射面に直交する偏光赤外線(第2の偏光赤外線ということがある)を用い、樹脂成形体10の上面の中央における吸収スペクトルを測定する。
次いで、振動方向が入射面と平行である偏光赤外線(第1の偏光赤外線ということがある)を用い、樹脂成形体10の上面の中央における吸収スペクトルを測定する。
また、振動方向が入射面に直交する偏光赤外線(第2の偏光赤外線ということがある)を用い、樹脂成形体10の上面の中央における吸収スペクトルを測定する。
このようにして測定した吸収スペクトルでは、図4に示すように、本発明の一実施形態である樹脂成形体10の偏光赤外吸収スペクトルにおいて、1470cm-1から1510cm-1の範囲に2次元的に配向したベンゼン環の伸縮振動に由来するピークが観測される。上記測定では、第1の偏光赤外線を用いた測定による第1の吸収スペクトルと、第2の偏光赤外線を用いた測定による第2の吸収スペクトルと、が得られる。
本実施形態においては、樹脂成形体10の上面の中央における偏光赤外吸収スペクトルにおいて、1470cm-1から1510cm-1の範囲に対応する光学密度を積算した値を用い、下記式(I)および下記式(II)に基づいて算出される配向度fが0.40以上1.00未満であることが好ましい。

本実施形態では、1470cm-1から1510cm-1の範囲で離散的に複数の光学密度を測定する。詳しくは、本実施形態では、1470cm-1から1510cm-1の範囲で2cm-1毎に複数の光学密度を測定する。上記式(I)におけるX1およびX2で表される値は、測定した複数の光学密度を積算したものである。また、1470cm-1から1510cm-1の範囲で連続的に光学密度を測定してもよい。その場合、式(I)のX1およびX2で表される値は、偏光赤外吸収スペクトルのピーク面積となる。
なお、樹脂成形体10の上面の中央とは、次に示す領域を指す。
まず、樹脂成形体10の長尺方向における樹脂成形体10の端辺3Aまたは端辺3Bまでの長さが、樹脂成形体10の長尺方向の長さの10%以下を除いた部分を樹脂成形体10の中央部Sと呼ぶこととする。
別の側面として、樹脂成形体10の長尺方向における、樹脂成形体10の短尺方向の辺(すなわち、端辺3Aおよび端辺3B)からの最短距離が、樹脂成形体10の長尺方向の長さの10%以下となる部分を除いた樹脂成形体10の残りの部分を、樹脂成形体10の中央部Sと呼ぶ。
「樹脂成形体10の上面の中央」とは、この樹脂成形体10の中央部Sに中心を有し、樹脂成形体10の短尺方向の長さの10%以上50%以下の径を有する円の領域を指す。ただし、上記円の領域から、樹脂成形体10の周縁部は除くものとする。
まず、樹脂成形体10の長尺方向における樹脂成形体10の端辺3Aまたは端辺3Bまでの長さが、樹脂成形体10の長尺方向の長さの10%以下を除いた部分を樹脂成形体10の中央部Sと呼ぶこととする。
別の側面として、樹脂成形体10の長尺方向における、樹脂成形体10の短尺方向の辺(すなわち、端辺3Aおよび端辺3B)からの最短距離が、樹脂成形体10の長尺方向の長さの10%以下となる部分を除いた樹脂成形体10の残りの部分を、樹脂成形体10の中央部Sと呼ぶ。
「樹脂成形体10の上面の中央」とは、この樹脂成形体10の中央部Sに中心を有し、樹脂成形体10の短尺方向の長さの10%以上50%以下の径を有する円の領域を指す。ただし、上記円の領域から、樹脂成形体10の周縁部は除くものとする。
上記式(I)および上記式(II)に基づいて算出される配向度fが0.40以上1.00未満であると、液晶ポリエステルは十分な配向状態になっていると判断することができる。これにより、本実施形態の樹脂成形体10は、成形時および加熱時の反りが十分に小さいものとなる。
本実施形態において、樹脂成形体の配向度fを上記範囲の高い側とするためには、射出成形時の射出速度を速くすればよい。
本実施形態の樹脂成形体10は、リブを有してもよい。リブの数、形状および延在方向は、樹脂成形体10の所望の性能に応じて、任意に選択することができる。樹脂成形体10がリブを有することで、樹脂成形体10の反りを低減するとともに、剛性を向上させることができる。
なお、成形品における「リブ」とは,容器の縁や側壁等において、肉厚を厚くしないで剛性や強度を大きくしたり、また容器の底等のように広い平面部分を有した成形品で、反り、ねじれ等の変形を防ぐ役目をするために設けられた突起状をした補強部分をいう(岡達著、「プラスチック射出成形の基礎<その4>」、技能と技術、独立行政法人高齢・障害・求職者雇用支援機構、2000年4号、p.57参照)。
以上のことから、本実施形態によれば、成形時の反りが小さく、かつ加熱時の反りが小さい樹脂成形体が提供される。
1つの側面として、本実施形態の樹脂成形体は、後述の実施例に記載の方法で反りを評価したとき、成形時の最大反り量と120℃1時間加熱後の最大反り量との差が、0.01~0.1、好ましくは0.01~0.05であり、成形時の平面度と120℃1時間加熱後の平面度との差が、0.01~0.1、好ましくは0.01~0.05である特性を有する。
1つの側面として、本実施形態の樹脂成形体は、後述の実施例に記載の方法で反りを評価したとき、成形時の最大反り量と120℃1時間加熱後の最大反り量との差が、0.01~0.1、好ましくは0.01~0.05であり、成形時の平面度と120℃1時間加熱後の平面度との差が、0.01~0.1、好ましくは0.01~0.05である特性を有する。
以上、添付図面を参照しながら本発明に係る好適な実施の形態例について説明したが、本発明は係る例に限定されないことは言うまでもない。上述した例において示した各構成部材の諸形状や組み合わせ等は一例であって、本発明の主旨から逸脱しない範囲において設計要求等に基づき種々変更可能である。
本発明の一実施形態である樹脂成形体の製造方法の別の側面は、
液晶ポリエステルを形成材料とする長尺の樹脂成形体の製造方法であって、
液晶ポリエステルと、充填材と、所望により他の成分とを含む樹脂組成物を得ること、

下記条件(a)~(d)を満たす金型のキャビティに、ゲートを介して前記樹脂組成物を射出注入し、前記キャビティに前記樹脂組成物を充填すること、
前記充填した樹脂組成物を硬化させること、および
前記金型を型開きし、前記硬化させた樹脂組成物を取り出すこと、
を含み;
前記液晶ポリエステルは、下記一般式(1)~(3)で表される繰返し単位を有し、
前記充填材は、繊維状充填材または板状充填材であり、
前記液晶ポリエステルの含有量は、前記樹脂組成物の総質量に対して40~80質量%であり、
前記充填材の含有量は、前記樹脂組成物の総質量に対して20~60質量%である、樹脂成形体の製造方法。
(a)前記樹脂成形体に対応する形状のキャビティと、

本発明の一実施形態である樹脂成形体の別の側面は、
下記一般式(1)~(3)で表される繰返し単位を有する液晶ポリエステルと、充填材と、所望により他の成分とを有し、
前記充填材は、繊維状充填材または板状充填材であり、
前記液晶ポリエステルの含有量は、前記樹脂成形体の総質量に対して40~80質量%であり、
前記充填材の含有量は、前記樹脂成形体の総質量に対して20~60質量%であり、
偏光赤外吸収スペクトルにおける1470cm-1から1510cm-1の範囲に対応する光学密度を積算した値から、下記式(I)および下記式(II)に基づいて配向度fを算出したとき、前記配向度fが0.40以上1.00未満、好ましくは0.41以上0.66以下であり;
下記条件(i)~(iv)を満たす樹脂成形体。
(i)前記樹脂成形体の長尺方向における前記樹脂成形体の端辺からの距離が前記樹脂成形体の長尺方向の長さの0%以上10%以下となる位置に設けられたゲート痕を有する。
(ii)前記樹脂成形体の短尺方向の長さに対する前記樹脂成形体の長尺方向の長さの比は2以上200以下である。
(iii)前記樹脂成形体の長尺方向の長さは、200mm以上1000mm以下、好ましくは200mm以上500mm以下である。
(iv)前記樹脂成形体の厚みは、0.5mm以上3.0mm以下、好ましくは1mm以上3mm以下である。

以下に本発明を実施例により説明するが、本発明はこれらの実施例に限定されるものではない。
以下の実施例においては、樹脂成形体の形成材料として、下記市販品の樹脂を用いた。
液晶ポリエステル(LCPと略すことがある):住友化学株式会社製、スミカスーパー(登録商標)E6808LHF B Z
ポリエチレンテレフタレート(PETと略すことがある):デュポン株式会社製、Rynite(登録商標) FR530 BK507

[実施例1~3]
図5は、本実施例で用いた金型を示す概略斜視図である。図5に示す金型を用いて、LCPを射出成形することにより、樹脂成形体を作製した。また、実施例では、ゲートを、図5に示すキャビティの長尺方向の端部に設けた。

実施例1~3および比較例1~3については、以下のようにして評価した。
[成形性の評価]
得られた樹脂成形体の成形性については、射出成形により樹脂成形体を作製できたものを「X」とし、樹脂成形体を作製できなかったものを「Y」とした。
得られた樹脂成形体の成形性については、射出成形により樹脂成形体を作製できたものを「X」とし、樹脂成形体を作製できなかったものを「Y」とした。
[反りの評価]
図6は、本実施例の樹脂成形体における反りの測定点を示す平面図である。図6において、「○」は測定点を表している。樹脂成形体の反りが目視で確認できる場合には、樹脂成形体が下に凸になるように平板の上に置いた。一方、樹脂成形体の反りが目視で確認できない場合には、他の樹脂成形体と同じ向きになるように平板の上に置いた。
次に、株式会社ミツトヨ製の非接触3次元測定器「QuickVisionPRO」を用いて、図6に示す12点の測定点(すなわち、樹脂成形体において、ゲート側の短辺から長尺方向へ50mm、100mm、150mm、200mm、および250mm離れた樹脂成形体の縁の部分)において、平板からの厚み方向の高さを測定した。12点の高さのうち、最も大きな値と最も小さな値の差で樹脂成形体の最大反り量を定義した。12点の測定点は成形体の平面部分にあり、反りがない場合、すなわち設計通りに成形されている場合、反り量はゼロである。この最大反り量の測定を、成形後の樹脂成形体と、図6の斜線部分で示す範囲(すなわち、樹脂成形体における、長辺から、短尺方向に1mmまでの領域を除く範囲)において120℃のホットプレートで1時間加熱後の樹脂成形体と、について行った。
図6は、本実施例の樹脂成形体における反りの測定点を示す平面図である。図6において、「○」は測定点を表している。樹脂成形体の反りが目視で確認できる場合には、樹脂成形体が下に凸になるように平板の上に置いた。一方、樹脂成形体の反りが目視で確認できない場合には、他の樹脂成形体と同じ向きになるように平板の上に置いた。
次に、株式会社ミツトヨ製の非接触3次元測定器「QuickVisionPRO」を用いて、図6に示す12点の測定点(すなわち、樹脂成形体において、ゲート側の短辺から長尺方向へ50mm、100mm、150mm、200mm、および250mm離れた樹脂成形体の縁の部分)において、平板からの厚み方向の高さを測定した。12点の高さのうち、最も大きな値と最も小さな値の差で樹脂成形体の最大反り量を定義した。12点の測定点は成形体の平面部分にあり、反りがない場合、すなわち設計通りに成形されている場合、反り量はゼロである。この最大反り量の測定を、成形後の樹脂成形体と、図6の斜線部分で示す範囲(すなわち、樹脂成形体における、長辺から、短尺方向に1mmまでの領域を除く範囲)において120℃のホットプレートで1時間加熱後の樹脂成形体と、について行った。
また、12点の高さを用いて、最小二乗法により樹脂成形体の最小二乗平面を算出した。12点のうち、最も小さな値を含むように前記最小二乗平面の高さを平行移動したときの、前記最小二乗平面から、前記12点の高さのうち最も高い点までの距離を平面度として算出した。この平面度の測定を、成形後の樹脂成形体と、図6の斜線部分で示す範囲(すなわち、樹脂成形体における、長辺から、短尺方向に1mmまでの領域を除く範囲)において120℃のホットプレートで1時間加熱後の樹脂成形体と、について行った。評価結果を表1に示す。
表1に示すように、キャビティの厚みが1mmである場合、PETを用いたもの(比較例1)はショートショットになり、樹脂成形体が得られなかった。一方、LCPを用いたもの(実施例1~3)は、樹脂成形体が得られた。すなわち、キャビティの厚みが1mmである場合、LCPはPETと比べて、成形性に優れていることが示された。
また、樹脂成形体が得られたもののうち、LCPを射出成形したもの(実施例1~3)は、PETを射出成形したもの(比較例2~3)と比べて、成形時および加熱時の反りが小さかった。
実施例1~3および比較例2~3については、以下のようにして評価した。
[配向度の評価]
実施例1~3および比較例2~3の樹脂成形体において、図7に示す測定点での偏光赤外吸収スペクトル測定を行った。図7は、本実施例の樹脂成形体における偏光赤外吸収スペクトル測定の測定点(すなわち、本実施例の樹脂成形体におけるゲート側の短辺から長尺方向へ135mm離れた短尺方向の直線と、短辺の中心を通る長尺方向の直線との交点)を示す平面図であり、図6に対応する図である。得られた偏光赤外吸収スペクトルにおいて、1470cm-1から1510cm-1の範囲で2cm-1毎に複数の光学密度を測定した。式(I)におけるX1およびX2で表される値は、測定した複数の光学密度を積算したものである。このX1およびX2を用い、式(I)および式(II)に基づいて配向度fを算出した。結果を表2に示す。

実施例1~3および比較例2~3の樹脂成形体において、図7に示す測定点での偏光赤外吸収スペクトル測定を行った。図7は、本実施例の樹脂成形体における偏光赤外吸収スペクトル測定の測定点(すなわち、本実施例の樹脂成形体におけるゲート側の短辺から長尺方向へ135mm離れた短尺方向の直線と、短辺の中心を通る長尺方向の直線との交点)を示す平面図であり、図6に対応する図である。得られた偏光赤外吸収スペクトルにおいて、1470cm-1から1510cm-1の範囲で2cm-1毎に複数の光学密度を測定した。式(I)におけるX1およびX2で表される値は、測定した複数の光学密度を積算したものである。このX1およびX2を用い、式(I)および式(II)に基づいて配向度fを算出した。結果を表2に示す。

表2に示すように、LCPを射出成形したもの(実施例1~3)においては、配向度fが0.4以上1.00未満の範囲内であった。このことから、樹脂成形体中のLCPは十分な配向状態になっていると考えられる。
一方、PETを射出成形したもの(比較例2~3)においては、1470cm-1から1510cm-1の範囲にピークを観測できなかった。このことから、樹脂成形体中のPETのベンゼン環は等方的になっており、配向状態になっていないと考えられる。

以上のことから、本発明は有用であることが示された。
本発明は、液晶ポリエステルを形成材料として、良好な樹脂成形体を製造する、樹脂成形体の製造方法、および前記製造方法により得られる樹脂成形体を提供できるので、産業上極めて有用である。

Claims (10)
- 液晶ポリエステルを形成材料とする長尺の樹脂成形体の製造方法であって、
下記条件(a)~(d)を満たす金型のキャビティにゲートを介して前記液晶ポリエステルを含む樹脂組成物を射出注入し、前記キャビティ内に前記樹脂組成物を充填することを含む樹脂成形体の製造方法。
(a)前記樹脂成形体に対応する形状のキャビティと、前記キャビティの長尺方向において前記キャビティの端辺からの距離が前記キャビティの長尺方向の長さの10%以下となる位置に設けられたゲートと、を有する。
(b)前記キャビティの短尺方向の長さに対する前記キャビティの長尺方向の長さの比は2以上である。
(c)前記キャビティの長尺方向の長さは、200mm以上である。
(d)前記キャビティの厚みは、0.5mm以上3.0mm以下である。 - 前記金型は、上記条件(a)~(d)に加え、さらに下記条件(e)を満たす金型である、請求項1に記載の樹脂成形体の製造方法。
(e)前記キャビティの厚みに対する前記キャビティの短尺方向の長さの比は10以上である。 - 前記条件(b)において、前記キャビティの短尺方向の長さに対する前記キャビティの長尺方向の長さの比は3以上である請求項1または2に記載の樹脂成形体の製造方法。
- 下記条件(i)~(iv)を満たす樹脂成形体。
(i)前記樹脂成形体の長尺方向におおける前記樹脂成形体の端辺からの距離が前記樹脂成形体の長尺方向の長さの10%以下となる位置に設けられたゲート痕を有する。
(ii)前記樹脂成形体の短尺方向の長さに対する前記樹脂成形体の長尺方向の長さの比は2以上である。
(iii)前記樹脂成形体の長尺方向の長さは、200mm以上である。
(iv)前記樹脂成形体の厚みは、0.5mm以上3.0mm以下である。 - 上記条件(i)~(iv)に加え、さらに下記条件(v)を満たす請求項4に記載の樹脂成形体。
(v)前記樹脂成形体の厚みに対する前記樹脂成形体の短尺方向の長さの比は10以上である。 - 前記樹脂成形体の偏光赤外吸収スペクトルにおいて、1470cm-1から1510cm-1の範囲に対応する光学密度を積算した値から下記式(I)および下記式(II)に基づいて配向度fを算出したとき、前記配向度fは0.40以上1.00未満である請求項4または5に記載の樹脂成形体。

- 前記液晶ポリエステルを構成する全繰返し単位の合計モル数に対して、前記一般式(1)で表される繰返し単位の含有量は、30~80モル%であり、前記一般式(2)で表される繰返し単位の含有量は、10~35モル%であり、前記一般式(3)で示される繰返し単位の含有量は、10~35モル%である請求項7または8に記載の樹脂成形体。
- 前記条件(ii)において、
前記樹脂成形体の短尺方向の長さに対する前記樹脂成形体の長尺方向の長さの比は3以上である請求項4~9のいずれか1項に記載の樹脂成形体。
