Abstract
鋼板、特に薄板の表面の品質異常の発生を抑制するとともに、ロールの取替周期を長くすることによって、製品の製造コストを低減することのできる鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法を提供する。表面にディンプル溶射層が形成され、表面のRpkが2μm~12μmである鋼板接触ロールを用いた鋼板の通板方法である。
Description
本発明は、鋼板表面における品質異常の発生を抑えつつ、ロールの取替周期を長くすることができる鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法に関する。
鋼板の製造工程では、鋼板を種々のロールにより連続的に搬送しながら様々な処理を行っている。特に高品質な外観が要求される薄鋼板(例えば錫鍍金用鋼板)の製造工程では、表面に疵をつけないこと、及び表面に光沢ムラが発生しないことが重要である。光沢ムラは、鋼板と接するロールによって鋼板表面に疵が入り、この疵が光の当たり具合によって他の部分と異なって見えることにより起こる欠陥である。ロール表面における微細な凸部が鋼板に押し付けられて鋼板表面に疵(スクラッチ疵)が入ったり、ロールが磨耗した状態で鋼板に接触し、スリップして鋼板表面に疵(スリ疵)が入ったりして、光沢ムラを発生させる。特に薄鋼板の製造時には、鋼板表面に疵が付与されないように、鋼板に接するロール表面の凹凸を小さくすることが望まれる。
薄鋼板の製造工程では、鋼板が高速で搬送されることから、鋼板と接触するロールの磨耗が早くなる。ロールが磨耗したままの状態にしておくと、磨耗した部分が原因となって、鋼板がロールに対してスリップを起こす、上記の光沢ムラを発生させる、及び鋼板が蛇行するといった懸念がある。よって、薄鋼板の製造設備においては、短周期でのロール取替が必要となり、鋼板の製造コストを上昇させる要因の一つとなっている。
特に、降伏応力が20kgf/mm2(196MPa)以上の薄鋼板を塗油等の液体が表面に付着していない乾式の状態で連続的に搬送する場合、前記した強度の鋼板がロールと液体を介さず、直接接触することにより、ロールの磨耗が、液体を介して鋼板とロールが接触する場合(例えば、電気亜鉛等のめっきの浴中のロール等)より、著しく大きくなるという問題も有していた。
特に、降伏応力が20kgf/mm2(196MPa)以上の薄鋼板を塗油等の液体が表面に付着していない乾式の状態で連続的に搬送する場合、前記した強度の鋼板がロールと液体を介さず、直接接触することにより、ロールの磨耗が、液体を介して鋼板とロールが接触する場合(例えば、電気亜鉛等のめっきの浴中のロール等)より、著しく大きくなるという問題も有していた。
上記に示すように、薄鋼板の製造工程、特に錫鍍金用鋼板の製造工程では、鋼板表面における品質異常の発生を抑えつつ、ロールの取替周期を長くすることで、製造コストを低減することが求められている。
鋼板表面における品質異常を低減する方法として、特許文献1ではディンプル加工を施したロールを圧延ロールとして使用する方法が挙げられている。ディンプル加工されたロールは、表面に微小なディンプル状の窪みを有する。ディンプル加工されたロールでは、表面の微細な凹凸の凸部がショット加工されたロールに比べて丸まっており、鋼板表面に微細な疵が入りにくく、鋼板の光沢ムラが発生しにくいという利点がある。しかしながら、特許文献1に開示された文献は、ロール素地にディンプル加工及び研削目を施すという技術であり、粗さ低下が起こりやすく、ロール寿命が短いという欠点がある。
特許文献2には、表面に形成しためっきにディンプル加工を施したロールが開示されている。しかし、めっき皮膜にディンプル加工を施したロールは、粗さの低下が起こりやすく、ロール寿命が短いという欠点がある。
ロールの取替周期を延長する方法として、特許文献3に示すように、ロール表面にタングステンカーバイト等の溶射を行った溶射ロールを使用する方法がある。溶射ロールは、クロムメッキを施したロールよりも粗さの低下が起こりにくく、ロールの取替周期を延長できるという利点がある。一方で、溶射ロールは、鋼板の表面に光沢ムラ等の品質異常を発生させやすいという欠点がある。一旦品質異常が発生した場合には、製造設備を停止してロールの表面手入れを実施する必要があり、歩留りが低下するという問題がある。
本発明は、上記の課題に鑑みて想到されたものであり、鋼板、特に薄板の表面の品質異常の発生を抑制するとともに、ロールの取替周期を長くすることによって、製品の製造コストを低減することのできる鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法を提供することを課題とする。
すなわち、本発明は、薄鋼板を塗油等の液体が表面に付着していない乾式の状態で、連続的に搬送する場合、あるいは後述する連続焼鈍等の鋼板の連続処理ライン時で不可避的に発生するライン速度(鋼板の搬送速度)の加速や減速があった場合でも、薄鋼板がロールに対してスリップを起こさず、光沢ムラも発生させず、さらにロールの取替周期を長くすることが可能な鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法に関するものである。
すなわち、本発明は、薄鋼板を塗油等の液体が表面に付着していない乾式の状態で、連続的に搬送する場合、あるいは後述する連続焼鈍等の鋼板の連続処理ライン時で不可避的に発生するライン速度(鋼板の搬送速度)の加速や減速があった場合でも、薄鋼板がロールに対してスリップを起こさず、光沢ムラも発生させず、さらにロールの取替周期を長くすることが可能な鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法に関するものである。
本発明の手段は、次の通りである。

本発明によって、鋼板の通板時において、鋼板の品質異常の低減、及び鋼板接触ロールの寿命延長を両立することができる。さらに、鋼板とロールが直接接触する厳しい条件でも鋼板の品質異常を効果的に解消できるため、薄鋼板を塗油等の液体が表面に付着していない乾式の状態で連続的に搬送する場合、あるいは連続焼鈍等の鋼板の連続処理ライン時で不可避的に発生するライン速度の加速や減速があった場合に、より一層効果を奏する。
まず、薄鋼板の製造設備の一例として、図1に示す連続焼鈍設備について説明する。
冷間圧延を終えた薄鋼板は、連続焼鈍ラインにおいてその物性が調節される。具体的には、連続焼鈍炉の入側において、冷延コイルがペイオフリールによって巻き戻され、薄鋼板が溶接機によって溶接されながら連続的に通板される。薄鋼板は、表面洗浄等の前処理を施され、テンションレベラ及び入側ルーパによって張力を付与された後に連続焼鈍炉へ入る。
連続焼鈍炉内では、予熱炉及び加熱炉において薄鋼板の加熱がなされ、均熱炉において所定の温度に保持された後、GJ(ガスジェット)帯において急速冷却される。次いで、OA(オーバーエージング)炉において所定の温度に保持され、急冷帯及び水冷却によって鋼板の最終冷却がなされることで、焼鈍が完了する。
焼鈍後の薄鋼板は、出側ルーパにおいて張力を調整された後、調質ミルによって表面性状の調整を行った後に、テンションリールにおいて巻き取られる。尚、詳細については図示を省略しているが、連続焼鈍炉とテンションリールとの間で各種のめっき処理(例えば亜鉛めっき処理)を行う、又は次工程の設備で各種のめっき処理(例えば錫めっき処理)を行うことにより、めっき鋼板が製造される。
このような鋼板の製造設備では、多数の鋼板接触ロールが設けられる。鋼板接触ロールは、その外表面で鋼板と接触することで、鋼板を通板する機能を有するロールである。鋼板接触ロールの具体例として、図2(a)のように鋼板の上面又は下面に接して通板を補助するサポートロールや、図2(b)のように鋼板がその周囲に巻き付いてその進行方向を変えるデフレクターロールや、図示はしないが製造設備のルーパ内のルーパロール等が挙げられる。これらの鋼板接触ロールに求められる性質として、耐久性に優れていることと、鋼板の表面に光沢ムラを発生させないことと、特に、通板する鋼板のスリップを発生させないこととの3つが挙げられる。
本発明は、特に、鋼板を製造する際、通板の速度が急激に変化する加減速部(鋼板を連続的に処理する場合、先行コイルと後行コイルを接続する場合に、一時的に減速させた部位を指す)のスリップ発生防止に有効である。例えば、加速部では500mpmから1000mpmまで3~5分で加速する場合に、スリップ発生が発生し易い。また、減速部では、800mpmから50mpmまで3~5分で減速する場合に、スリップが発生し易い。すなわち、本発明は、これらの加減速時の鋼板のスリップを有効に防止しうる。
上述のとおり、本発明は、薄鋼板を塗油等の液体が表面に付着していない乾式の状態で、連続的に搬送する場合でも、上述する連続焼鈍等の鋼板の連続処理ライン時で不可避的に発生するライン速度(鋼板の搬送速度)の加速や減速があった場合でも、薄鋼板がロールに対してスリップを起こさず、光沢ムラも発生させず、ロールの取替周期を長くすることが可能な鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法に関するものである。
本発明は、特に、鋼板を製造する際、通板の速度が急激に変化する加減速部(鋼板を連続的に処理する場合、先行コイルと後行コイルを接続する場合に、一時的に減速させた部位を指す)のスリップ発生防止に有効である。例えば、加速部では500mpmから1000mpmまで3~5分で加速する場合に、スリップ発生が発生し易い。また、減速部では、800mpmから50mpmまで3~5分で減速する場合に、スリップが発生し易い。すなわち、本発明は、これらの加減速時の鋼板のスリップを有効に防止しうる。
上述のとおり、本発明は、薄鋼板を塗油等の液体が表面に付着していない乾式の状態で、連続的に搬送する場合でも、上述する連続焼鈍等の鋼板の連続処理ライン時で不可避的に発生するライン速度(鋼板の搬送速度)の加速や減速があった場合でも、薄鋼板がロールに対してスリップを起こさず、光沢ムラも発生させず、ロールの取替周期を長くすることが可能な鋼板の通板方法、薄鋼板の製造設備及び鋼板の製造方法に関するものである。
具体例として、図6に鋼板接触ロールの断面図を示す。本発明では、鋼板接触ロールとしてディンプル溶射層を表面に形成したロールを使用することによって、ロールの耐久性を向上させることができる。ディンプル溶射層とは、ディンプル形状が成形された溶射層をいう。具体的には、ロールの表面に溶射材料(溶射剤)を溶射し、形成された溶射層にショット加工を行い、必要に応じ、後述する表面調整等によって微小なディンプル状の窪みを適正に成形することによって、本発明で意図するディンプル溶射層が得られる。溶射材料としては、クロムめっきよりも耐磨耗性に優れた材質であることが好ましく、一例としてタングステンカーバイド等が挙げられる。溶射層の形成には、例えば、HVOF(High Velocity Oxygen Fuel)の溶射ガンや、D-Gun(Detonation Gun)、プラズマ溶射等を用いることができる。また、本発明の効果を奏する限りにおいて、ロール表面における窪み(ディンプル)の個数密度、大きさ等は特に制限されない。
本発明では、鋼板のスリップおよび光沢ムラの観点から最も好ましい粗さパラメータは、Rpkであることを見出した。すなわち、本発明では、ロール表面のRpkを2μm~12μmとすることで、スリップや蛇行等を抑えて通板を安定化させることができるとともに、鋼板の表面欠陥(光沢ムラ)の発生を防止することができる。例えば、Rpkが2μm未満であると、薄鋼板がロールに対してスリップを起こし、高速で安定的に通板することが難しい。Rpkが12μm超では、ロール表面の凹凸が鋼板表面に転写されてしまう、又はロール表面の凹凸により鋼板表面にスクラッチ疵が入り、鋼板に表面欠陥(光沢ムラ)が発生しやすくなる。鋼板に表面欠陥が発生した場合には、鋼板の製造設備を一旦停止した上で、鋼板接触ロールの表面手入れ等の調整作業が必要となるので、製造コストが増大してしまう。スリップの観点からの好ましいRpkは、4μm以上である。スリップの観点からの更に好ましいRpkは、4.1μm以上である。また、光沢ムラの観点からの好ましいRpkは10μm以下である。
ロール表面のRpkを2μm~12μmに調節する際には、前記した溶射層の形成後にショット加工等により形成された凸部の突出山部の先端がとがり過ぎる(突出度が大き過ぎる)と、Rpkが12μmを超えてしまう。よって、このような突出山部の先端をとがり過ぎないように表面調整し、Rpkを12μm以下の範囲内とすることが重要である。
なお、前記した表面調整とは、例えば、前記した凸部の突出山部の先端部がとがり過ぎて、Rpkが12μmを超えている場合に、Rpkを12μm以下の範囲内にするために行うものである。例えば、表面研削を行う。この際、その研削盤の粗さを220#以上に細かくし、かつ研削時の面圧を50kgf/cm2以上に高くし、かつ研削時の送り速度を100mm/分以下に小さくすることが好ましい。
Rpkは、突出山部高さ等とも称され、表面における突出度の大きい凸部の数及び突出量を評価する指標である。Rpkが大きいほどロールの表面において突出度の大きい凸部の数が多い(及び/又は凸部の突出量が大きい)と評価される。Rpkとしては、例えばJIS(日本工業規格) B 0671-2:2002における定義、測定法等を採用することができる。
また、本発明の効果を得るための溶射後のロールの表面硬さはHsで70以上95以下であることが好ましい。溶射後のロールの表面硬さはHsで70以上の場合、本発明で意図する耐久性を十分に得ることができる。また、溶射後のロールの表面硬さはHsで95以下の場合、後の溶射層の形成時にロール(シェル部)で割れが発生せず、鋼板製品の光沢ムラも発生せず、さらにロール寿命も長くすることができる。より好ましい溶射後のロールの表面硬さはHsで75以上85以下である。ここでは、ロールの表面硬さHsは、ロール表面にショア硬度計を接触させて計測する。なお、溶射後のロールの表面硬さは、ロール表面から測定すると後述する溶射層の厚みが0.05~0.2mmと薄いため、実質的には溶射層の下地、すなわち後述する溶射前のロールの材質(シェル部の材質)の硬さを反映した値となることが知られている。さらに好ましくは、溶射前のロール材質(シェル部の材質)は、表2に一例を示すように、SUJ2、SS400、S45C、STKM16A等の炭素鋼である。
本発明の耐久性に優れること、すなわちロール取替周期を長くするという効果を安定的に得るためには、溶射層の下地の材料の硬さ(Hs)(以下、ロール(シェル部)の表面硬度(Hs)、と称する。)を70~85の材質にしておくことが望ましい。ロール(シェル部)の表面硬度(Hs)が70以上の場合、本発明で意図する耐久性を十分に得ることができる。また、ロール(シェル部)の表面硬度(Hs)が85以下の場合、後の溶射層の形成時にロール(シェル部)で割れが発生せず、鋼板製品の光沢ムラも発生せず、さらにロール寿命も長くすることができる。なお、シェル部とは、図6に示すロール胴部の円筒状の部分を指す。本発明において、溶射層の下地とは、前記したシェル部の表面を意味する。より好ましくは、溶射前のロール材質(シェル部の材質)をSUJ2、SS400、S45C、STKM16A等の炭素鋼とし、かつ、前記したシェル部分の高周波焼き入れを行ない、ロール(シェル部)の表面硬度(Hs)を70~85の材質にしておくことが望ましい。このシェル部の表面の材質をHsで70~85に制御することの確認は、前記したシェル部分の高周波焼き入れ後、シェル部分の表面にショア硬度計を接触させて計測することで行なう。なお、ロール(シェル部)の表面硬度(Hs)の測定は、1点以上で行うことが好ましく、測定数が複数の場合には平均処理を行うものとする。例えば、ロール胴長方向(幅方向)に複数点測定すればよい。
なお、シェル部の構造については、中空構造が好ましい。中空構造とは、シェル部の厚さ(t)がロール外径(D)に対して、t=D/40~D/14の寸法とすることにより、ロールの強度を確保し、かつロールの慣性を本発明で意図する通板時の加減速部でのスリップ発生および光沢ムラの発生を抑制可能なレベルに小さくすることができる。また、ロールの軸受部(図6の軸受部)の構造については、該ロールが使用上耐えうる強度設計により、別途製造されるものである。
なお、シェル部の構造については、中空構造が好ましい。中空構造とは、シェル部の厚さ(t)がロール外径(D)に対して、t=D/40~D/14の寸法とすることにより、ロールの強度を確保し、かつロールの慣性を本発明で意図する通板時の加減速部でのスリップ発生および光沢ムラの発生を抑制可能なレベルに小さくすることができる。また、ロールの軸受部(図6の軸受部)の構造については、該ロールが使用上耐えうる強度設計により、別途製造されるものである。
溶射層については、硬さ(Hv)を1200~2000とすることが好ましい。溶射層の硬さはHvで1200以上の場合、本発明の作用効果、すなわちRpkを2~12の範囲内とした場合の作用効果(光沢ムラおよびスリップの発生を防止する効果)を十分得ることができる。また、溶射層の硬さはHvで2000以下の場合、ロールの表面が硬くなりすぎて脆くなることはないため、本発明の作用効果を十分に得ることができる。よって、溶射層の硬さ(Hv)は1200~2000が好ましい。より好適には、表3に一例を示すように、溶射材料としては、WC-12%Co、WC-20%CrC/5%Ni+22%Ni、Ti(C,N)、WC-12%Co-10%Cr等がある。これらの溶射材料とする理由は、溶射層の硬さ(Hv)で1200~2000を得られやすいからである。なお、溶射層の硬さ(Hv)の評価は、溶射材料を溶射して形成された溶射層からサンプルを採取し、溶射層の断面が観察できるように断面研磨を行ない、溶射層厚さの1/5~1/6のビッカース硬さの圧痕の対角線長さとなる最大荷重にて、測定を行なうことにより評価する。この方法により得られた硬さ(Hv)を溶射層硬さ(Hv)とした。
なお、溶射層の厚み(溶射皮膜の厚み)は、0.05mm以上が好ましい。また、溶射皮膜の厚みの好ましい上限は0.2mm以下である。
板厚の薄い鋼板(降伏強度が20kgf/mm2以上)を通板する際には、通板速度が大きくなることから鋼板接触ロールの磨耗が大きくなる。また、鋼板に高い張力がかけられている際には、鋼板接触ロールにおいてスリップ等の通板異常が起こりやすい。本発明では、薄鋼板を高張力で通板した場合であっても、ロールの耐久性を向上させることができ、かつ通板異常の問題を防止することができる。尚、本発明の効果が得られる薄鋼板の一例としては、板厚が0.13mm~2.7mmの鋼板を挙げることができる。また、高張力とは、薄鋼板の板厚、形状、ライン速度等によって左右されるが、一例としては本発明の効果が得られるユニット張力(鋼板の単位断面積当たりの張力)にて1~20kgf/mm2となる条件を挙げることができる。また、ライン速度については、本発明で対象とするロールの耐磨耗性の観点より、1200mpm以下が好ましい。下限については、鋼板の生産性の観点より、50mpm以上が好ましい。
尚、本発明の効果が得られるディンプル溶射層を備えたロール(単に「ディンプルロール」とも称する。)の外径は、250mm~1600mmであることが好ましい。ロールの外径は、鋼板に反り(塑性変形)が発生しないように適宜決定することができる。尚、ロールの外径とは、ロールの軸心部からディンプル溶射層まで含めたロールの直径のことをいう。
ディンプルロールは、鋼板と接触するロール(鋼板接触ロール)であればいずれにも適用することができる。例えば、図1に示すような鋼板の薄製造設備において、いずれか一つ以上の鋼板接触ロールに適用すればよい。特に、図3(a)に示すテンションレベラにおけるローラーレベラの入側又は出側に位置するブライドルロールや、図3(b)に示す調質ミルの入側又は出側に位置するブライドルロールに、ディンプルロールを適用することが好ましい。ブライドルロールは、複数のロールの間に鋼板を噛み込ませながら、鋼板の張力を制御する機能を有する。ブライドルロールでは、高い張力をかけながら鋼板を通板することになるので、スリップ等の通板不良が生じやすい。そこで、本発明に係るディンプルロールを適用することで、確実にブライドルロールにおける通板不良の問題を防止することができる。尚、図3に示すブライドルロールは、それぞれ4つずつが配置されているが、ロールの個数はこれらの例に限定されるわけではない。
図2(b)に示すように、鋼板の巻付け角度の大きいデフレクターロールの場合、鋼板表面に疵等を特に付与しやすいという問題がある。よって、このようなデフレクターロールに上述のディンプルロールを適用することで、確実に光沢ムラを防止できるという効果がある。
薄鋼板の製造設備とは、図1に示すように冷間圧延がなされた後の鋼板を連続的に通板しながら、様々な処理を施す設備のことをいう。例えば薄鋼板の製造設備において施される処理として、焼鈍処理、めっき処理(及び必要に応じて合金化処理)、並びに化成処理等が挙げられる。
本発明によるディンプルロールを用いることにより、例えば、プレス成形性及び塗装性に優れた、缶用鋼板(錫鍍金鋼板等)、自動車用や家電用の冷延鋼板、溶融亜鉛めっき鋼板等を安定に製造できる。また、鋼板の強度レベルはTS(引張強さ)が260MPa~2000MPaまで適用することができる。
本発明は、後述する実施例に記載の構成に限定されるものではなく、請求の範囲に記載されている事項の範囲内で考えうるその他の実施例や変形した実施例を含むものとする。
(実施例1)
図1に示す、錫鍍金鋼板用の連続焼鈍設備の調質ミル入側におけるブライドルロールに、ディンプルロール(ロールの表面硬さHs83(4本平均))を適用した。このHs83とは、4本のディンプルロールのロールの表面硬さHsの平均値である。また、各ロールの表面硬さHsは、各ロールとも胴長方向に5点測定を行ない、その平均値を各ロールの測定値とした。尚、ブライドルロールは、図3(a)のように4つ一組で用いられるが、これら4つの全てをディンプルロールとした。連続焼鈍設備における鋼板の適用板厚は0.15mm~0.6mmであった。なお、本実施例1における板厚の降伏強度は28~37kgf/mm2であった。また、ディンプルロールのロール径は500mmであり、ユニット張力は4~10kgf/mm2であった。ライン速度は400~1150mpmであった。溶射層の硬さHv(4本平均)は1200、溶射層の厚み(4本平均)は0.05mmであった。6ヵ月の間で、400mpmから1150mpmまで5分で加速する加速部と、1150mpmから50mpmまで5分で減速する減速部を、各15000回発生させた。使用当初のディンプルロールのRpk(4本平均)を8μmとし、使用後6ヶ月経過時点でのディンプルロールのRpk(4本平均)を調べたところ7.6μmであった(図4の左側参照)。
図1に示す、錫鍍金鋼板用の連続焼鈍設備の調質ミル入側におけるブライドルロールに、ディンプルロール(ロールの表面硬さHs83(4本平均))を適用した。このHs83とは、4本のディンプルロールのロールの表面硬さHsの平均値である。また、各ロールの表面硬さHsは、各ロールとも胴長方向に5点測定を行ない、その平均値を各ロールの測定値とした。尚、ブライドルロールは、図3(a)のように4つ一組で用いられるが、これら4つの全てをディンプルロールとした。連続焼鈍設備における鋼板の適用板厚は0.15mm~0.6mmであった。なお、本実施例1における板厚の降伏強度は28~37kgf/mm2であった。また、ディンプルロールのロール径は500mmであり、ユニット張力は4~10kgf/mm2であった。ライン速度は400~1150mpmであった。溶射層の硬さHv(4本平均)は1200、溶射層の厚み(4本平均)は0.05mmであった。6ヵ月の間で、400mpmから1150mpmまで5分で加速する加速部と、1150mpmから50mpmまで5分で減速する減速部を、各15000回発生させた。使用当初のディンプルロールのRpk(4本平均)を8μmとし、使用後6ヶ月経過時点でのディンプルロールのRpk(4本平均)を調べたところ7.6μmであった(図4の左側参照)。
一方で、同じブライドルロールとして、クロムめっき皮膜にディンプル形状を付したロールを使用して上記と同様の実験を行った。なお、クロムめっき皮膜の硬さ(Hv)は1000であった。クロムめっき皮膜の厚さ(4本平均)は0.05mmであった。結果を図4の右側に示す。なお、図4において、Rpkの経時変化の結果は、板厚0.15mm~0.6mmの範囲より選ばれた任意の本数をそれぞれ通板した後、ブライドルロールとして使用した4つのディンプルロール(比較例においては、4つの通常のロール)全てのRpk平均とした。
当初のRpk(4本平均)は8μmであったが、使用後6ヶ月時点でのRpk(4本平均)は1.8μmまで目減りしていた。詳細については実施例2にて後述するが、スリップ限界のRpk(それ以上Rpkが減少するとスリップを起こす可能性の高いRpk値)は2μmであり、比較例ではロールの取替えが必要な状態にあった。このように、本発明によってロールのRpk低下を抑えることができることから、ロールの取替周期を伸ばし、製造コストを低減できることが示された。
なお、上記した本発明例および比較例のRpk(4本平均)は、4本のロールのRpkの平均値である。また、各ロールのRpkは、ロールの胴長方向でサーフテスト301(株式会社ミツトヨ社製)の表面粗さ計を用いて測定した。
当初のRpk(4本平均)は8μmであったが、使用後6ヶ月時点でのRpk(4本平均)は1.8μmまで目減りしていた。詳細については実施例2にて後述するが、スリップ限界のRpk(それ以上Rpkが減少するとスリップを起こす可能性の高いRpk値)は2μmであり、比較例ではロールの取替えが必要な状態にあった。このように、本発明によってロールのRpk低下を抑えることができることから、ロールの取替周期を伸ばし、製造コストを低減できることが示された。
なお、上記した本発明例および比較例のRpk(4本平均)は、4本のロールのRpkの平均値である。また、各ロールのRpkは、ロールの胴長方向でサーフテスト301(株式会社ミツトヨ社製)の表面粗さ計を用いて測定した。
(実施例2)
実施例1と同様の設備において、ディンプルロールのRpkを変更して実験を行った。Rpkの条件は4本平均が1~13μmまで1μmおきになるように設定した。ロールの表面硬さHs、溶射層の硬さHv、溶射層の厚みは実施例1と同じ条件で行った。6ヶ月の使用中にブライドルロールにおいて鋼板のスリップが起きたか否かと、鋼板表面に光沢ムラが起きたか否かについて調査した。なお、スリップ、光沢ムラは、それぞれ、6ヵ月の使用中に1回以上起きたら×の評価とした。鋼板の適用板厚は0.18mm、板幅は850mmであり、ユニット張力は5kgf/mm2であった。また、ライン速度は600mpmであった。なお、本実施例2における板厚の降伏強度は28~35kgf/mm2であった。本評価期間で、50mpmから600mpmまで3分で加速する加速部と、600mpmから50mpmまで3分で減速する減速部を、各14400回発生させた。結果を図5に示す。図中、「○」はスリップ(又は光沢ムラ)が発生しなかったことを示し、「×」はスリップ(又は光沢ムラ)が発生したことを示す。図5にて、Rpkが2μm以上12μm以下の範囲では、鋼板のスリップを防止するとともに、鋼板表面での光沢ムラの発生を安定的に防止できることが示された。
実施例2においては、スリップおよび光沢ムラの発生は、製造された薄鋼板コイルを検査ラインにて通板し、薄鋼板の表面および裏面の全長を検査することにより調べた。スリップの発生は、薄鋼板コイルの表面及び裏面(表裏面)にスリップにより長手方向で局所的にスリ疵が多数発生していることから判定される。長手方向の局所的なスリ疵が、表裏面のどこか一か所でも観察された場合、スリップ発生有と判定した。長手方向の局所的なスリ疵が、表裏面のどこにも観察されなかった場合、スリップ発生無と判定した。一方、光沢ムラは、白熱光によりコイル表面に入射した時、キラキラ点状に光って見える、微小なスクラッチ疵として観察される。スクラッチ疵が表裏面のどこか一か所でも観察された場合、光沢ムラ発生有と判定した。スクラッチ疵が表裏面のどこにも観察されなかった場合、光沢ムラ発生なしと判定した。
実施例1と同様の設備において、ディンプルロールのRpkを変更して実験を行った。Rpkの条件は4本平均が1~13μmまで1μmおきになるように設定した。ロールの表面硬さHs、溶射層の硬さHv、溶射層の厚みは実施例1と同じ条件で行った。6ヶ月の使用中にブライドルロールにおいて鋼板のスリップが起きたか否かと、鋼板表面に光沢ムラが起きたか否かについて調査した。なお、スリップ、光沢ムラは、それぞれ、6ヵ月の使用中に1回以上起きたら×の評価とした。鋼板の適用板厚は0.18mm、板幅は850mmであり、ユニット張力は5kgf/mm2であった。また、ライン速度は600mpmであった。なお、本実施例2における板厚の降伏強度は28~35kgf/mm2であった。本評価期間で、50mpmから600mpmまで3分で加速する加速部と、600mpmから50mpmまで3分で減速する減速部を、各14400回発生させた。結果を図5に示す。図中、「○」はスリップ(又は光沢ムラ)が発生しなかったことを示し、「×」はスリップ(又は光沢ムラ)が発生したことを示す。図5にて、Rpkが2μm以上12μm以下の範囲では、鋼板のスリップを防止するとともに、鋼板表面での光沢ムラの発生を安定的に防止できることが示された。
実施例2においては、スリップおよび光沢ムラの発生は、製造された薄鋼板コイルを検査ラインにて通板し、薄鋼板の表面および裏面の全長を検査することにより調べた。スリップの発生は、薄鋼板コイルの表面及び裏面(表裏面)にスリップにより長手方向で局所的にスリ疵が多数発生していることから判定される。長手方向の局所的なスリ疵が、表裏面のどこか一か所でも観察された場合、スリップ発生有と判定した。長手方向の局所的なスリ疵が、表裏面のどこにも観察されなかった場合、スリップ発生無と判定した。一方、光沢ムラは、白熱光によりコイル表面に入射した時、キラキラ点状に光って見える、微小なスクラッチ疵として観察される。スクラッチ疵が表裏面のどこか一か所でも観察された場合、光沢ムラ発生有と判定した。スクラッチ疵が表裏面のどこにも観察されなかった場合、光沢ムラ発生なしと判定した。
(実施例3)
実施例3では、複数本のディンプルロールを準備し、以下の実験を行った。一部のロールは、図6に示すシェル部の材質にS45Cを用い、高周波焼き入れによりシェル部の表面硬度(Hs)(4本平均)を68~77の範囲内とした。また、残りのロールは、シェル部の材質にSUJ2を用い、高周波焼き入れによりシェル部の表面硬度(Hs)(4本平均)を84とした。なお、シェル部の表面硬度(Hs)は、各ロールとも胴長方向に5点測定し、その平均値を測定値とした。次に、各ロールのシェル部に、表1に示す溶射材料をそれぞれ溶射し、溶射層硬さ(溶射膜硬さ)(Hv)を得た。ショットブラスト+表面調整により、各ロール表面のRpkが表1のRpk0に示す値(4本平均)となるように調整した。なお、Rpkの単位はμmである。Rpk値は、実施例1と同様の方法で求めた。次に、実施例1と同様の設備において、6ヵ月、12ヵ月、18ヵ月、24ヵ月、30ヵ月、36ヵ月の使用中に、ブライドルロールにおいて鋼板のスリップが起きたか否かと、鋼板表面に光沢ムラが起きたか否かについてそれぞれ調査した。なお、鋼板板厚、板幅、ユニット張力、ライン速度、および板厚の降伏強度は、実施例2と同様である。溶射層の厚み(4本平均)は0.05mmであった。
下記基準に照らして、スリップおよび光沢ムラの発生状況をそれぞれ評価した。なお、表1の評価結果欄中の記号「-」は、スリップが発生したため、試験を中止したことを意味する。
<スリップ発生状況の評価基準>
製造された薄鋼板コイルを検査ラインにて通板し、薄鋼板の表面および裏面の全長を検査することにより調べた。スリップの発生の有無は、実施例2と同様に、薄鋼板コイルの長手方向で局所的に表裏面にスリ疵が発生しているか否かにより行う。スリップの発生状況の評価結果は、スリップが発生しなかった最大の期間(月)を示した。
<光沢ムラ発生状況の評価基準>
製造された薄鋼板コイルを検査ラインにて通板し、薄鋼板の表面および裏面の全長を検査することにより調べた。6ヵ月を超えてロールを使用したときの光沢ムラの発生の有無は、スリップによる長手方向の局所的なスリ疵が観察されるか否かにより行う。スリ疵が、使用期間中に1回以上観察された場合に、光沢ムラ「発生」と評価する。光沢ムラの発生状況の評価結果は、次の基準に従い記号(○、×)を付した。
○ : 光沢ムラ発生なし
× : 光沢ムラ発生あり
得られた結果を表1に示す。なお、表1において、評価結果の評価期間欄の上段には実験後のRpk値(単位:μm)(4本平均)を示し、下段のカッコ内には光沢ムラ発生状況の評価結果を示す。評価結果のスリップ発生状況の欄にはスリップ発生状況の評価結果を示す。
表1より、Rpk0が本発明範囲内となるロール(ロールNo.1~7)では、6ヵ月を超えて12ヵ月使用してもスリップおよび光沢ムラが発生していないことがわかる。特に、シェル部材質がS45CのうちロールNo.3~6では、溶射層硬さ(Hv)が高くなるとともに、スリップおよび光沢ムラが発生しない期間が長くなっていることが判る。
一方、比較例として、シェル部の材質がS45C、シェル部の表面硬度(Hs)が68、溶射材料がWC-20%CrC/5%Ni+22%Niのディンプルロールを準備し、同様の条件で調査した。なお、このディンプルロールは、Rpk0が1.3(μm)(4本平均)であり、溶射層硬さ(Hv)(4本平均)が1100であった。この場合には、評価開始時よりスリップが発生したため、試験を中止した。
実施例3では、複数本のディンプルロールを準備し、以下の実験を行った。一部のロールは、図6に示すシェル部の材質にS45Cを用い、高周波焼き入れによりシェル部の表面硬度(Hs)(4本平均)を68~77の範囲内とした。また、残りのロールは、シェル部の材質にSUJ2を用い、高周波焼き入れによりシェル部の表面硬度(Hs)(4本平均)を84とした。なお、シェル部の表面硬度(Hs)は、各ロールとも胴長方向に5点測定し、その平均値を測定値とした。次に、各ロールのシェル部に、表1に示す溶射材料をそれぞれ溶射し、溶射層硬さ(溶射膜硬さ)(Hv)を得た。ショットブラスト+表面調整により、各ロール表面のRpkが表1のRpk0に示す値(4本平均)となるように調整した。なお、Rpkの単位はμmである。Rpk値は、実施例1と同様の方法で求めた。次に、実施例1と同様の設備において、6ヵ月、12ヵ月、18ヵ月、24ヵ月、30ヵ月、36ヵ月の使用中に、ブライドルロールにおいて鋼板のスリップが起きたか否かと、鋼板表面に光沢ムラが起きたか否かについてそれぞれ調査した。なお、鋼板板厚、板幅、ユニット張力、ライン速度、および板厚の降伏強度は、実施例2と同様である。溶射層の厚み(4本平均)は0.05mmであった。

一方、比較例として、シェル部の材質がS45C、シェル部の表面硬度(Hs)が68、溶射材料がWC-20%CrC/5%Ni+22%Niのディンプルロールを準備し、同様の条件で調査した。なお、このディンプルロールは、Rpk0が1.3(μm)(4本平均)であり、溶射層硬さ(Hv)(4本平均)が1100であった。この場合には、評価開始時よりスリップが発生したため、試験を中止した。
(実施例4)
連続焼鈍設備の調質ミル入側におけるブライドルロールに、ディンプルロール(ロールの表面硬さHs81(4本平均))を適用した。各ロールの表面硬さHsは、ロール胴長方向に5点測定し、その平均値を各ロールの測定値とした。ロール胴部(シェル部)は表2のサンプル4、溶射層は表3のサンプル1とした。なお、表2に示すロールの表面硬さHsには、ロール胴長方向に5点測定した平均値を示している。連続焼鈍設備における鋼板の適用板厚は0.15mm~0.6mmであった。また、板厚の降伏強度は20~37kgf/mm2であった。ディンプルロールのロール径は350mmであり、ユニット張力は3.0~4.0kgf/mm2であった。ライン速度は40~1150mpmであった。6ヵ月の間で、40mpmから1150mpmまで5分で加速する加速部と、1150mpmから40mpmまで5分で減速する減速部を、各15000回発生させた。使用当初のディンプルロールのRpk(4本平均)を8μmとし、使用後6ヶ月経過時点でのディンプルロールのRpk(4本平均)を調べたところ7.4μmであった。溶射層の硬さHv(4本平均)は1200、溶射層の厚み(4本平均)は0.05mmであった。

一方で、同じブライドルロールとして、クロムめっき皮膜にディンプル形状を付したロールを使用して上記と同様の実験を行った。なお、クロムめっき皮膜の硬さ(Hv)は1000であった。クロムめっき皮膜の厚さ(4本平均)は0.05mmであった。なお、Rpkの経時変化の結果は、板厚0.15mm~0.6mmの範囲より選ばれた任意の本数をそれぞれ通板した後、ブライドルロールとして使用した4つのディンプルロール(比較例においては、4つの通常のロール)全てのRpk平均とした。Rpk値は、実施例1と同様の方法で求めた。
当初のRpk(4本平均)は8μmであったが、使用後6ヶ月時点でのRpk(4本平均)は1.6μmまで目減りしていた。このように、本発明によってロールのRpk低下を抑えることができることから、ロールの取替周期を伸ばし、製造コストを低減できることが示された。また、ディンプルロールのロール径が350mmの場合でも本発明の効果を得られることがわかった。

連続焼鈍設備の調質ミル入側におけるブライドルロールに、ディンプルロール(ロールの表面硬さHs84(4本平均))を適用した。各ロールの表面硬さHsは、ロール胴長方向に5点測定し、その平均値を各ロールの測定値とした。ロール胴部は表2のサンプル1、溶射層は表3のサンプル4とした。なお、表2に示すロールの表面硬さHsには、ロール胴長方向に5点測定した平均値を示している。連続焼鈍設備における鋼板の適用板厚は0.35mm~2.7mmであった。また、板厚の降伏強度は32~65kgf/mm2であった。ディンプルロールのロール径は1200mmであり、ユニット張力は4.5~5.0kgf/mm2であった。ライン速度は50~515mpmであった。6ヵ月の間で、50mpmから515mpmまで3分で加速する加速部と、515mpmから50mpmまで3分で減速する減速部を、各15000回発生させた。使用当初のディンプルロールのRpk(4本平均)を8μmとし、使用後6ヶ月経過時点でのディンプルロールのRpk(4本平均)を調べたところ7.3μmであった。溶射層の硬さHv(4本平均)は1200、溶射層の厚み(4本平均)は0.05mmであった。

連続焼鈍設備の調質ミル入側におけるブライドルロールに、ディンプルロール(ロールの表面硬さHs73(4本平均))を適用した。各ロールの表面硬さHsは、ロール胴長方向に5点測定し、その平均値を各ロールの測定値とした。ロール胴部は表2のサンプル3、溶射層は表3のサンプル2とした。なお、表2に示すロールの表面硬さHsには、ロール胴長方向に5点測定した平均値を示している。連続焼鈍設備における鋼板の適用板厚は0.35mm~1.6mmであった。また、板厚の降伏強度は35~180kgf/mm2であった。ディンプルロールのロール径は1000mmであり、ユニット張力は3.0~4.0kgf/mm2であった。ライン速度は50~560mpmであった。6ヵ月の間で、50mpmから560mpmまで4分で加速する加速部と、560mpmから50mpmまで4分で減速する減速部を、各14400回発生させた。使用当初のディンプルロールのRpk(4本平均)を8μmとし、使用後6ヶ月経過時点でのディンプルロールのRpk(4本平均)を調べたところ7.4μmであった。溶射層の硬さHv(4本平均)は1200、溶射層の厚み(4本平均)は0.05mmであった。

Claims (11)
- 表面にディンプル溶射層が形成され、表面のRpkが2μm~12μmである鋼板接触ロールを用いた鋼板の通板方法。
- 前記溶射層の硬さ(Hv)が1200~2000である請求項1に記載の鋼板の通板方法。
- 前記溶射層の下地の材料の硬さ(Hs)が70~85である請求項1または2に記載の鋼板の通板方法。
- 前記鋼板接触ロールのロール外径が250mm~1600mmである請求項1~3のいずれか1項に記載の鋼板の通板方法。
- 板厚が0.13mm~2.7mmである鋼板を、1~20kgf/mm2のユニット張力を付与した条件下で、前記鋼板接触ロールにより通板する請求項1~4のいずれか1項に記載の鋼板の通板方法。
- 請求項1~5のいずれか1項に記載の鋼板の通板方法を用いて、鋼板を製造する鋼板の製造方法。
- 表面にディンプル溶射層が形成され、表面のRpkが2μm~12μmである鋼板接触ロールを備えた薄鋼板の製造設備。
- 前記溶射層の硬さ(Hv)が1200~2000である請求項7に記載の薄鋼板の製造設備。
- 前記溶射層の下地の材料の硬さ(Hs)が70~85である請求項7または8に記載の薄鋼板の製造設備。
- 前記鋼板接触ロールのロール外径が250mm~1600mmである請求項7~9のいずれか1項に記載の薄板の製造設備。
- 板厚が0.13mm~2.7mmである鋼板を、1~20kgf/mm2のユニット張力を付与した条件で、前記鋼板接触ロールにより通板することが可能な請求項7~10のいずれか1項に記載の薄鋼板の製造設備。
