Abstract
現在市販されているゲートバルブの単純な円筒構造のボディ形状では、溶接部分が立体的に湾曲した形状となり、汎用の溶接機は溶接が困難である。また鋳造による作製は、材料に鬆や砂の巻き込み等不良が多く、この補修のために工数と費用を要する。本発明のゲートバルブにおいて、ボディは、2つの接続パイプ及びゲートを収容するための開口を有し、2つの接続パイプは2つの開口をそれぞれ貫通して前記ゲートに両側から対向するように配置され、2つの接続パイプは開口でそれぞれボディに溶接により接合され、この溶接部の形状は円形リング状である。また、ボディの製造において、本発明では鋳造の代わりに鍛造でボディの部分を作製し、機械加工後に溶接で一体化する。
Description
本出願は、2016年10月11日に出願された日本特許出願第2016-199813号の優先権を主張し、その内容を参照することにより本出願に取り込む。
液体やガスを運搬するためのパイプライン、地熱の蒸気、プラントで用いる流体等の流れを制御するバルブのうち、ゲートバルブの構造と製造方法に関する。
従来のゲートバルブの形状、構造を図1A、1Bに示す。低い圧力の用途においては、ボディの形状はゲートを覆う最小の形状として扁平な円筒、又は箱型である。高い圧力を受ける用途の場合、バルブ材料に発生する応力を低減するために、接続パイプ部17及びボディ14の形状は一般的に円筒形となっている。接続パイプ部17の円筒軸に対して直交するようにゲート12を配置し、ボディ14内でゲートを上下させるために、ボディ14は接続パイプ17より太い円筒形で、接続パイプ17と直交する形状となっている。
図2A、2Bに示す通り、ボディは2本の円筒20、22が組み合わされた複雑な形状をしているため、一般に鋳造で製造されている。しかし鋳造工程においては、鬆や砂の巻き込みなどの材料中に不具合が発生する。これを低減するために、製品と同量程度の押し湯(溶解した金属)を用いる必要がある。そのための原材料の増加と、加熱するための燃料の消費のため原材料の無駄が発生し、コスト増の原因となっている(特許文献1、非特許文献1)。ゲートバルブの製造においては、このように鋳造でボディのおおよその形状を作製後、経路となる管内部、ゲートセグメントや付属部品を配置するための箇所を機械加工し、別途作製したゲートセグメント、バルブヘッドを組みあわせて製品を完成する。

特許文献2の背景技術にも記載されているとおり、鋳造では、材料に鬆や砂の巻き込み等不良が多く、この補修のために工数と費用を要し、また機械切削の追加工のため製造納期が延びるという問題がある。さらに鋳造では、製品規格によっては、実施可能な個所すべてに放射線検査による検査が要求され、そのための検査工数が多大となる問題もある(非特許文献2)。
上記の課題を解決するために、ボディの製造において、本発明では鋳造の代わりに鍛造で部材を作製し、機械加工後に溶接で一体化する。鍛造では工程中に砂を用いないため砂の巻き込みによる不具合は起きない。鍛造前の鋼材において鋳造に比べれば鬆は少なく、またもし鬆が存在したとしても、熱間鍛造を行うことでこれを欠陥としては無視できるほど削減することが可能である。
しかし、図2A、2Bに示した現在市販されているゲートバルブのボディ形状を、単純な円筒構造の部材20、22を溶接して製造した場合、図2Cに示すように溶接部24が特殊な形状となり、溶接が困難となる。即ち、接続パイプ(円筒構造の部材22)の軸方向から見た場合は溶接部24は円形であるが、接続パイプの軸に垂直な方向から見た場合、溶接部24は図2Cに示すように立体的に湾曲した形状となっている。ステージが回転する汎用の溶接機でこれを溶接しようとした場合、ステージの回転軸と接続パイプの円筒軸を一致させるように設置する。しかし、ステージの回転に従って溶接個所とステージ面からの距離が変動するため、溶接ヘッドを上下させる必要がある上、溶接の厚みも変動する。溶接の厚さが異なると、溶接速度を変化させることによって厚さを揃える等、溶接条件に制限が加わり実施が困難となる。
さらに、この溶接部に放射線検査を実施する場合に、溶接の深さ方向と放射線の透過方向を一定に保つことができないため、溶接欠陥以外でコントラストの変化が起き、欠陥の検出感度を下げるという問題も生じる。図1A、1Bに示されたゲートバルブのフランジ16から反対側のフランジまでの寸法は、American Petroleum Institute 等の国際規格があるため、ボディを任意に大きくすることはできない。もしボディ全体を球形状にすると、フランジからフランジまでの長さがこの規格よりも大きくなる。
本発明の他の目的は、この溶接部の形状を単純な形状とするためのボディの構造を提供することにある。
本発明では、図3Aに示すように、ボディのうち接続パイプ32を溶接する箇所の周辺部30の形状を球形の一部として、溶接部33のどの部分も同一の形状である円形リング状とする。このようにした場合、溶接部33の形状は図3A、3Cから分かるように平面上にあり、かつ図3Bに示すようにどの部分でも形状が変わらない(即ち円形)ため、一般に市販されている、ステージが回転する溶接機で溶接が可能となる。さらに本発明では、ゲートバルブのボディを製造する際、これを複数の部分に分割して製造することによって、鍛造を容易に行うことができる。
溶接部の形状を単純な円形リング状とすることにより、汎用の溶接機での量産が可能となる。また溶接部の放射線検査おいて、溶接欠陥以外にコントラストの変化を起こす要因が無く、通常の放射線検査が可能となる。
さらに、鍛造で製造することにより、鋳造の鬆漏れの問題がなくなることによる手直しのコスト削減、手戻りがなくなることによる工期短縮が可能となる。また、鋳造に比較して、鍛造では押し湯が不要な分、材料の消費を少なくすることができ、その結果コストダウンが可能となる。また、鋳造では欠陥検出のため、放射線検査が可能な個所全ての検査を要求されることがあるが、鍛造とすることで溶接個所の放射線検査等の非破壊検査が容易となる。あるいは検査を省略することができる。
また、内圧が高い用途の場合、ボディを球形とすることで高い圧力に耐えることができ、また容器の材料厚さを薄くすることができる。
このように、溶接部の形状を単純な円形リング状とし、ボディを部分化して鍛造で製造することにより、ゲートバルブのボディを低コストで高い信頼性をもって製造することができる。
本発明の他の目的、特徴及び利点は添付図面に関する以下の本発明の実施例の記載から明らかになるであろう。
ボディを鍛造で作製する際に、軸対称の形状であればリング鍛造と型鍛造を用いて容易に製造可能となる。しかし、リング鍛造、型鍛造ともに、長さ/直径比が大きいもの、肉厚が薄いものは形成が困難となる。鍛造を容易とするため、図4Aに示すように、ボディを接続パイプ部で分割して長さ/直径比を小さくする。また、分割することによりボディ中央部の膨らみを型鍛造することができ、最終形態に近い素材を用いることができるので材料費の低減が可能となる。
炭素0.1~0.4%の鉄鋼材料を用いて、ボディの各部分40、41を1000~1500℃で熱間鍛造し、必要に応じて熱処理(焼き入れ、焼きなまし)を行う。半球形状のボディ部分40、41を図4Bに示すように溶接した後、接続パイプを差し込むための開口42をボディの両側に機械加工により作製する(図4C)。例えば、U軸を持つマシニングセンターにより円状に切り込み、そのまま切削することにより加工する。
次に、図4Dに示すように、作製した対向する開口42に接続パイプ45、46をそれぞれ差し込んで溶接する。このとき、ボディの接続パイプを差し込む周辺部分44が球形状に形成されているため、溶接部分43の形状は水平面内にある円形リング状となる。従って、溶接トーチと被溶接物の角度を一定に保ち、被溶接物を水平面内で回転させるだけで、容易に溶接することができる。なお、溶接部分の形状を水平面内で円形リング状とするには、周辺部分44を球形状にする他に、回転軸が接続パイプの軸と一致した円錐形状としてもよく、あるいは回転軸が接続パイプの軸と一致したそれ以外の曲面としてもよい。
次に図4Eに示すようにボディの底となる部分48を溶接し、最後にバルブボンネット10のボルトを受ける部分を溶接する(図示せず)。ボディ溶接後、必要であれば応力緩和のため熱処理を行う。なお、本実施例の溶接にはTIG、MIG、MAG、サブマージの各方法を用いることができる。
ボディの溶接完了後、ゲートセグメント部品をはめ込むために、図4Dで差し込んだ接続パイプ22の対向する円筒形の個所を、所定の間隔、形状と面粗度になるように、U軸を持ったマシニングセンターで機械加工を行う(図示せず)。そして、別途製造したゲート12、ボンネット10、ステム6等の部品を組立ててゲートバルブが完成する。
本発明では、接続パイプの溶接部を図5に示すようにしてもよい。即ち、接続パイプ55の外側に、リング状の突出部分57をボディの球形部の一部を成す形状に接続パイプと一体に形成し、この突出部分57の外周と、これと整合するように作製した開口との境界を溶接部53とする。この突出部分57は接続パイプの外側に2cm以上飛び出すようにすると、放射線検査において、放射線源60からの放射線61を溶接部53に照射しやすくでき、また放射線検出用の感光フィルム62をボディ内部に容易に固定できるので、放射線検査を容易に行うことができる。
なお、上記記載は実施例についてなされたが、本発明はそれに限定されず、本発明の精神と添付の請求の範囲の範囲内で種々の変更、及び修正をすることができることは当業者に明らかである。

- ハンドホイール、ステム、ゲート、ボディ、2つの接続パイプを含み、流体の流れを制御するゲートバルブの製造方法であって、
前記ボディを複数のボディ部分に分割して鍛造で製造する工程と、
複数の前記ボディ部分を溶接して前記ボディを形成する工程と、
前記2つの接続パイプを前記ゲートに両側から対向するように配置するための、形状が円形リング状である第1と第2の開口を前記ボディの側面に形成する工程と、
前記2つの接続パイプと前記第1と第2の開口とをそれぞれ溶接で接合する工程と
を含む、前記ゲートバルブの製造方法。 - 前記開口を前記ボディの側面に形成する工程が機械加工で行われる、請求項5に記載の前記ゲートバルブの製造方法。
